Abstract

 本発明は、被覆活物質の電子伝導性が向上し、反応抵抗が低減した電極体を提供することを課題とする。 本発明は、酸化物活物質、および上記酸化物活物質の表面を被覆し、酸化物固体電解質材料を含有するコート層を有する被覆活物質と、上記被覆活物質に接する硫化物固体電解質材料とを有する電極体であって、上記コート層が、導電助剤を含有することを特徴とする電極体を提供することにより、上記課題を解決する。

Description

電極体、全固体電池および被覆活物質の製造方法
 本発明は、被覆活物質の電子伝導性が向上し、反応抵抗が低減した電極体に関する。
 近年におけるパソコン、ビデオカメラおよび携帯電話等の情報関連機器や通信機器等の急速な普及に伴い、その電源として利用される電池の開発が重要視されている。また、自動車産業界等においても、電気自動車用あるいはハイブリッド自動車用の高出力かつ高容量の電池の開発が進められている。現在、種々の電池の中でも、エネルギー密度が高いという観点から、リチウム電池が注目を浴びている。
 現在市販されているリチウム電池は、可燃性の有機溶媒を含む電解液が使用されているため、短絡時の温度上昇を抑える安全装置の取り付けや短絡防止のための構造・材料面での改善が必要となる。これに対し、電解液を固体電解質層に変えて、電池を全固体化したリチウム電池は、電池内に可燃性の有機溶媒を用いないので、安全装置の簡素化が図れ、製造コストや生産性に優れると考えられている。
 このような全固体電池の分野において、従来から、活物質および固体電解質材料の界面に着目し、全固体電池の性能向上を図る試みがある。例えば、特許文献1においては、表面の70%以上をニオブ酸リチウム等の第1固体電解質で被覆された活物質と、硫化物等の第2固体電解質とを含有する電極体が開示されている。これは、活物質の表面をニオブ酸リチウム等の第1固体電解質によって被覆することで、活物質と硫化物等の第2固体電解質との界面抵抗の低減を図ったものである。
 一方、特許文献2には、ポリマー電池用電極活物質において、活物質の表面がリチウム伝導性無機固体電解質と導電性繊維とを含む被覆層で隙間なく被覆されたポリマー電池が開示されている。

 特許文献1に記載されているように、活物質の表面をニオブ酸リチウムで被覆した被覆活物質と、硫化物固体電解質とを有する電極体は、活物質および硫化物固体電解質の界面抵抗を低減することができる。しかしながら、このような電極体では、ニオブ酸リチウムは電子伝導性が低いため、ニオブ酸リチウムからなるコート層により被覆活物質の電子伝導性が低くなり、反応抵抗が大きくなってしまう。本発明は、上記実情に鑑みてなされたものであり、被覆活物質の電子伝導性が向上し、反応抵抗が低減した電極体を提供することを主目的とする。
 上記課題を解決するために、本発明においては、酸化物活物質、および上記酸化物活物質の表面を被覆し、酸化物固体電解質材料を含有するコート層を有する被覆活物質と、上記被覆活物質に接する硫化物固体電解質材料とを有する電極体であって、上記コート層が、導電助剤を含有することを特徴とする電極体を提供する。
 本発明によれば、コート層が導電助剤を含有していることにより、被覆活物質の電子伝導性が向上し、反応抵抗が低減した電極体とすることができる。また、本発明の電極体においては、酸化物固体電解質材料を含有するコート層で酸化物活物質の表面を被覆しているため、上記酸化物活物質と硫化物固体電解質材料との反応による高抵抗層の形成を抑制することができ、界面抵抗の増加を抑制することができる。
 上記発明においては、上記コート層が、粒界のない膜状であることが好ましい。粒界抵抗のない被覆活物質とすることができるからである。
 上記発明においては、上記導電助剤が、カーボンナノチューブであることが好ましい。100nm以下の薄いコート層に好適に用いることができるからである。
 また、本発明においては、正極活物質を含有する正極活物質層と、負極活物質を含有する負極活物質層と、上記正極活物質層および上記負極活物質層の間に形成された固体電解質層とを有する固体電池であって、上記正極活物質層および上記負極活物質層の少なくとも一方が、上述した電極体であることを特徴とする全固体電池を提供する。
 本発明によれば、上述した電極体を用いているため、被覆活物質の電子伝導性が向上し、反応抵抗が低減した全固体電池とすることができる。
 また、本発明においては、酸化物固体電解質材料の原料を含有する酸化物固体電解質材料前駆体溶液、および、導電助剤を含有する導電助剤分散液を混合してなるコート層形成用塗工液を調製する調製工程と、酸化物活物質に対して、上記コート層形成用塗工液を塗工し、乾燥することにより、上記酸化物活物質の表面を被覆するコート層を形成する被覆工程とを有することを特徴とする被覆活物質の製造方法を提供する。
 本発明によれば、酸化物固体電解質材料前駆体溶液および導電助剤分散液を混合してなるコート層形成用塗工液を用いることにより、界面抵抗の増加を抑制可能で、かつ電子伝導性が向上した被覆活物質を得ることができる。
 本発明においては、被覆活物質の電子伝導性が向上し、反応抵抗が低減した電極体を得ることができるという効果を奏する。

 以下、本発明の電極体、全固体電池および被覆活物質の製造方法について、詳細に説明する。
A.電極体
 まず、本発明の電極体について説明する。本発明の電極体は、酸化物活物質、および上記酸化物活物質の表面を被覆し、酸化物固体電解質材料を含有するコート層を有する被覆活物質と、上記被覆活物質に接する硫化物固体電解質材料とを有する電極体であって、上記コート層が、さらに導電助剤を含有することを特徴とするものである。
 本発明によれば、コート層が導電助剤を含有していることにより、被覆活物質の電子伝導性が向上し、反応抵抗が低減した電極体とすることができる。また、本発明の電極体においては、酸化物固体電解質材料を含有するコート層で酸化物活物質の表面を被覆しているため、上記酸化物活物質と硫化物固体電解質材料との反応を抑制することができ、界面抵抗の増加を抑制することができる。
 従来、酸化物活物質と硫化物固体電解質材料との反応による高抵抗層の形成を抑制するために、酸化物固体電解質材料を含有するコート層で上記酸化物活物質を被覆することが知られていた。しかしながら、コート層の電子伝導性が低いため、このような被覆活物質を用いて電池を作製する際には、極めて高い締結力が必要となる。その結果、電池の大型化や耐久性に問題が生じてしまう。これに対して、本発明においては、コート層に導電助剤を添加することで、電子伝導性が向上し、締結力の低減を図ることが可能となる。
 なお、従来の電子伝導性が低いコート層に替えて、予めイオン伝導性と電子伝導性とを有する材料をコート層に用いることが考えられるが、このような材料からなるコート層を備える被覆活物質においては、以下のような推定メカニズムから抵抗が高くなってしまうと考えられる。すなわち、コート層全体に電子伝導性があると、活物質の電位がコート層の外側まで伝わり、硫化物固体電解質材料を劣化させる可能性がある。このことから、コート層には、酸化物活物質および硫化物固体電解質材料の化学反応を抑制することと、両者に電位の差を設けることとの2つの役割があることがわかる。本発明においては、酸化物固体電解質材料と導電助剤とを混合したコート層を設けることで、コート層を局所的に見た場合に、イオン伝導性のみが高い部分および電子伝導性のみが高い部分を有するコート層とすることができ、上述したコート層の2つの役割を果たすことができると考えられる。さらに、本発明においては、コート層の材料選択の幅が広がるという利点もある。
 図1は、本発明の電極体の一例を示す概略断面図である。図1に示される電極体10は、酸化物活物質1、および酸化物活物質1の表面を被覆し、酸化物固体電解質材料を含有するコート層2を有する被覆活物質4と、被覆活物質4に接する硫化物固体電解質材料5とを有する。本発明においては、コート層2が、導電助剤3を有することを大きな特徴とする。
 以下、本発明の電極体について、構成ごとに説明する。
1.被覆活物質
 まず、本発明における被覆活物質について説明する。本発明における被覆活物質は、酸化物活物質、および上記酸化物活物質の表面を被覆し、酸化物固体電解質材料を含有するコート層を有するものである。
(1)コート層
 本発明におけるコート層は、酸化物活物質の表面を被覆し、酸化物固体電解質材料を含有するものである。また、本発明においては、上記コート層が、導電助剤を含有することを大きな特徴とする。
 本発明における導電助剤は、電子伝導性を有するものであれば特に限定されるものではないが、例えば、炭素材料および金属材料等を挙げることができる。また、導電助剤の形状としては、例えば、粒状、繊維状等をあげることができる。導電助剤の具体例としては、カーボンナノチューブ(CNT)、気相成長炭素繊維(VGCF)、粒状カーボン、金属粉末、金属繊維等を挙げることができ、中でも、CNTが好ましい。後述するように、本発明の電極体においては、被覆活物質のコート層の厚さが薄いことが好ましいのに対して、CNTはnmオーダーの径を有するため、100nm以下の薄いコート層に好適に用いることができるからである。本発明に用いられるCNTは、特に限定されるものではなく、単層CNT(SWNT)であっても良く、二層CNT(DWNT)等の多層CNT(MWNT)であっても良い。CNTは、例えば、アーク放電法、レーザー蒸発法、化学気相成長法(CVD法)および炭化水素触媒分解法等により得ることができる。
 また、本発明における導電助剤の外径は、例えば、1nm~150nmの範囲内であることが好ましく、1nm~50nmの範囲内であることがより好ましく、1nm~10nmの範囲内であることがさらに好ましい。導電助剤の外径が大きすぎると、導電助剤がコート層から剥離しやすいからであり、導電助剤の外径が小さすぎると、コート層において電子伝導パスを確保しにくいからである。例えば、導電助剤としてCNTを用いた場合、図2(a)に示すように、X-X線における導電助剤3の外径dがコート層2の厚みtよりも大きいと、図2(b)に示すように、導電助剤3がコート層2から出ているため、電子伝導パスを確保しやすいが、導電助剤3がコート層2から剥離しやすくなり、一方、図2(c)に示すように、Y-Y線における導電助剤3の外径dがコート層2の厚みtよりも小さいと、図2(d)に示すように、導電助剤3がコート層2から出ていないため、電子伝導パスを確保しにくいが、導電助剤3がコート層2から剥離しにくくなる。なお、図2(b)は図2(a)のX-X線断面図であり、図2(d)は図2(c)のY-Y線断面図である。
 また、本発明における導電助剤の電子伝導度は、例えば、1S/cm以上であることが好ましく、10S/cm以上であることがより好ましい。
 一方、本発明における酸化物固体電解質材料は、通常、酸化物活物質に比べて、硫化物固体電解質材料に対する反応性が低く、安定なものである。本発明における酸化物固体電解質材料としては、硫化物固体電解質材料に対する反応性が酸化物活物質よりも低いイオン伝導性酸化物であれば特に限定されるものではない。例えば、本発明の電極体が全固体リチウム電池に用いられる場合、上記イオン伝導性酸化物は、Li元素と、A元素と、O元素とを有することが好ましい。上記Aは、特に限定されるものではないが、例えば、P、B、Si、Ge、Nb、Ti、Zr等を挙げることができる。さらに、このようなイオン伝導性酸化物の具体例としては、LiPO、LiBO、LiSiO、LiGeO、LiNbO、LiTiO、LiZrO等を挙げることができる。また、上記酸化物固体電解質材料は、上述したイオン伝導性酸化物の複合化合物であっても良く、このような複合化合物としては、例えば、LiBO-LiSiO、LiPO-LiSiO、LiPO-LiGeO等を挙げることができる。
 また、本発明の電極体が全固体リチウム電池に用いられる場合、酸化物固体電解質材料のLiイオン伝導度は、例えば、1×10-6S/cm以上であることが好ましく、1×10-5S/cm以上であることがより好ましい。
 本発明におけるコート層での導電助剤の配置態様としては、本発明の効果を発揮することができれば特に限定されるものではないが、例えば、導電助剤の一端が酸化物活物質に接触し、導電助剤の一端がコート層から出ていることが好ましい。例えば、導電助剤が繊維状の場合、図3(a)に示すように、導電助剤3の一方の片側が酸化物活物質1に接触し、導電助剤3のもう一方の片側がコート層2から出ている態様であっても良く、例えば、導電助剤が粒状の場合、図3(b)に示すように、導電助剤3の一部分が酸化物活物質1に接触し、導電助剤3の一部分がコート層2から出ている態様であっても良く、図3(c)に示すように、酸化物活物質1に接触する導電助剤3と、コート層2から出ている導電助剤3とが、複数の導電助剤3によりつながっている態様であっても良い。また、導電助剤は、酸化物固体電解質材料と混合され、コート層で分散されていることが好ましい。なお、後述する実施例においては、基本的には、CNTが寝た状態でコート層に存在し、CNTの一部がコート層から突き出たり、CNTの一部が活物質に触れたりしている。
 コート層における導電助剤の含有量は、被覆活物質の電子伝導性を向上させることができる範囲内であれば特に限定されるものではない。中でも、本発明においては、酸化物固体電解質材料に対する導電助剤の割合が、0.1重量%~20重量%の範囲内であることが好ましく、1重量%~5重量%の範囲内であることがより好ましい。酸化物固体電解質材料に対する導電助剤の割合が高すぎると、通常、導電助剤はイオン伝導性が低いため、コート層が高抵抗層になってしまう可能性があるからであり、酸化物固体電解質材料に対する導電助剤の割合が低すぎると、被覆活物質の電子伝導性を十分に向上させることができない可能性があるからである。
 コート層の厚さは、酸化物活物質と硫化物固体電解質材料とが反応を生じず、十分コート層として機能する厚さであれば特に限定されるものではないが、例えば、0.1nm~100nmの範囲内であることが好ましく、1nm~20nmの範囲内であることがより好ましい。コート層が薄すぎると、酸化物活物質の未コート部と硫化物固体電解質材料とが反応する可能性があるからであり、コート層が厚すぎると、イオン伝導性や電子伝導性が低下する可能性があるからである。なお、コート層の厚さの測定方法としては、例えば、透過型電子顕微鏡(TEM)等を挙げることができる。また、酸化物活物質表面におけるコート層の被覆率は、界面抵抗の増加抑制の観点から高いことが好ましく、具体的には、90%以上であることが好ましく、95%以上であることがより好ましい。また、コート層は、酸化物活物質の表面全てを覆っていても良い。なお、コート層の被覆率の測定方法としては、例えば、透過型電子顕微鏡(TEM)およびX線光電子分光法(XPS)等を挙げることができる。
 また、本発明におけるコート層は、粒界のない膜状であることが好ましい。粒界抵抗のない被覆活物質とすることができるからである。ここで、コート層が粒界のない膜状であることは、例えば、透過型電子顕微鏡(TEM)等により確認することができる。粒界のない膜状のコート層は、例えば、ゾルゲル法等の液相法(湿式法)により形成することができる。また、湿式法を用いてコート層を形成する場合、乾式法に比べて、導電助剤(例えば、CNT)の凝集を抑制することができ、コート層における導電助剤の分散性が向上するという利点がある。なお、上述した特許文献2においては、ミキサーミルで被覆処理を施すことによりコート層を形成している。このような機械的な被覆方法では、活物質の表面に固体電解質の粒子を担持させることはできるが、粒界のない膜状のコート層を形成することはできず、粒子状の固体電解質が集まったコート層になってしまうため、粒界抵抗が生じると考えられる。
(2)酸化物活物質
 本発明における酸化物活物質は、目的とする電極体が用いられる全固体電池の伝導イオンの種類により異なるものである。例えば、本発明の電極体が全固体リチウム二次電池に用いられる場合、酸化物活物質は、Liイオンを吸蔵・放出する。また、本発明における酸化物活物質は、通常、硫化物固体電解質材料と反応して高抵抗層を形成するものである。高抵抗層の形成は、透過型電子顕微鏡(TEM)、エネルギー分散型X線分光法(EDX)等により確認することができる。
 本発明における酸化物活物質は、硫化物固体電解質材料と反応して高抵抗層を形成することができるものであれば特に限定されるものではない。例えば、全固体リチウム電池の正極活物質として用いられる酸化物活物質としては、一般式Li(Mは遷移金属元素であり、x=0.02~2.2、y=1~2、z=1.4~4)で表される酸化物活物質を挙げることができる。上記一般式において、Mは、Co、Mn、Ni、VおよびFeからなる群から選択される少なくとも一種であることが好ましく、Co、NiおよびMnからなる群から選択される少なくとも一種であることがより好ましい。このような酸化物活物質としては、具体的には、LiCoO、LiMnO、LiNiO、LiVO、LiNi1/3Co1/3Mn1/3等の岩塩層状型活物質、LiMn、Li(Ni0.5Mn1.5)O等のスピネル型活物質等を挙げることができる。また、上記一般式Li以外の酸化物活物質としては、LiFePO、LiMnPO等のオリビン型活物質、LiFeSiO、LiMnSiO等のSi含有活物質等を挙げることができる。
 一方、例えば、全固体リチウム電池の負極活物質として用いられる酸化物活物質としては、Nb、LiTi12、SiO等を挙げることができる。なお、本発明における酸化物活物質は、正極活物質として用いられても良く、負極活物質として用いられても良い。これは、正極活物質となるか負極活物質となるかは、組み合わせる活物質の電位によって決定されるものだからである。
 本発明における酸化物活物質の形状としては、例えば、粒子形状を挙げることができ、中でも、真球状または楕円球状であることが好ましい。また、上記酸化物活物質が粒子形状である場合、その平均粒径(D50)は、例えば、0.1μm~50μmの範囲内であることが好ましい。
(3)被覆活物質
 本発明の電極体における被覆活物質の含有量は、例えば、10重量%~99重量%の範囲内であることが好ましく、20重量%~90重量%の範囲内であることがより好ましい。なお、被覆活物質の形成方法については、後述する「C.被覆活物質の製造方法」で詳細に説明する。
2.硫化物固体電解質材料
 次に、本発明における硫化物固体電解質材料について説明する。本発明における硫化物固体電解質材料は、上記被覆活物質と接するものであり、通常、酸化物活物質と反応して高抵抗層を形成するものである。高抵抗層の形成は、透過型電子顕微鏡(TEM)、エネルギー分散型X線分光法(EDX)等により確認することができる。
 本発明における硫化物固体電解質材料は、酸化物活物質と反応して高抵抗層を形成するものであれば特に限定されるものではない。本発明の電極体が全固体リチウム電池に用いられる場合、硫化物固体電解質材料としては、例えば、LiS-P、LiS-P-LiI、LiS-P-LiO、LiS-P-LiO-LiI、LiS-SiS、LiS-SiS-LiI、LiS-SiS-LiBr、LiS-SiS-LiCl、LiS-SiS-B-LiI、LiS-SiS-P-LiI、LiS-B、LiS-P-Z(ただし、m、nは正の数。Zは、Ge、Zn、Gaのいずれか。)、LiS-GeS、LiS-SiS-LiPO、LiS-SiS-LiMO(ただし、x、yは正の数。Mは、P、Si、Ge、B、Al、Ga、Inのいずれか。)等を挙げることができる。なお、上記「LiS-P」の記載は、LiSおよびPを含む原料組成物を用いてなる硫化物固体電解質材料を意味し、他の記載についても同様である。
 また、硫化物固体電解質材料が、LiSおよびPを含有する原料組成物を用いてなるものである場合、LiSおよびPの合計に対するLiSの割合は、例えば、70mol%~80mol%の範囲内であることが好ましく、72mol%~78mol%の範囲内であることがより好ましく、74mol%~76mol%の範囲内であることがさらに好ましい。オルト組成またはその近傍の組成を有する硫化物固体電解質材料とすることができ、化学的安定性の高い硫化物固体電解質材料とすることができるからである。ここで、オルトとは、一般的に、同じ酸化物を水和して得られるオキソ酸の中で、最も水和度の高いものをいう。本発明においては、硫化物で最もLiSが付加している結晶組成をオルト組成という。LiS-P系ではLiPSがオルト組成に該当する。LiS-P系の硫化物固体電解質材料の場合、オルト組成を得るLiSおよびPの割合は、モル基準で、LiS:P=75:25である。なお、上記原料組成物におけるPの代わりに、AlまたはBを用いる場合も、好ましい範囲は同様である。LiS-Al系ではLiAlSがオルト組成に該当し、LiS-B系ではLiBSがオルト組成に該当する。
 また、硫化物固体電解質材料が、LiSおよびSiSを含有する原料組成物を用いてなるものである場合、LiSおよびSiSの合計に対するLiSの割合は、例えば、60mol%~72mol%の範囲内であることが好ましく、62mol%~70mol%の範囲内であることがより好ましく、64mol%~68mol%の範囲内であることがさらに好ましい。オルト組成またはその近傍の組成を有する硫化物固体電解質材料とすることができ、化学的安定性の高い硫化物固体電解質材料とすることができるからである。LiS-SiS系ではLiSiSがオルト組成に該当する。LiS-SiS系の硫化物固体電解質材料の場合、オルト組成を得るLiSおよびSiSの割合は、モル基準で、LiS:SiS=66.6:33.3である。なお、上記原料組成物におけるSiSの代わりに、GeSを用いる場合も、好ましい範囲は同様である。LiS-GeS系ではLiGeSがオルト組成に該当する。
 また、硫化物固体電解質材料が、LiX(X=Cl、Br、I)を含有する原料組成物を用いてなるものである場合、LiXの割合は、例えば、1mol%~60mol%の範囲内であることが好ましく、5mol%~50mol%の範囲内であることがより好ましく、10mol%~40mol%の範囲内であることがさらに好ましい。
 また、硫化物固体電解質材料は、硫化物ガラスであっても良く、結晶化硫化物ガラスであっても良く、結晶質材料(固相法により得られる材料)であっても良い。
 本発明における硫化物固体電解質材料の形状としては、例えば、粒子形状を挙げることができ、中でも、真球状または楕円球状であることが好ましい。また、上記硫化物固体電解質材料が粒子形状である場合、その平均粒径(D50)は、特に限定されるものではないが、40μm以下であることが好ましく、20μm以下であることがより好ましく、10μm以下であることがさらに好ましい。本発明の電極体の充填率向上を図りやすくなるからである。一方、上記平均粒径は、0.01μm以上であることが好ましく、0.1μm以上であることがより好ましい。なお、上記平均粒径は、例えば、粒度分布計により決定できる。また、硫化物固体電解質材料がLiイオン伝導体である場合、常温におけるLiイオン伝導度は、例えば、1×10-5S/cm以上であることが好ましく、1×10-4S/cm以上であることがより好ましい。
 本発明の電極体における硫化物固体電解質材料の含有量は、例えば、1重量%~90重量%の範囲内であることが好ましく、10重量%~80重量%の範囲内であることがより好ましい。
3.電極体
 本発明の電極体は、上述した被覆活物質および硫化物固体電解質材料を少なくとも有するものであるが、必要に応じて、結着材および導電助剤をさらに有していても良い。結着材としては、例えば、PTFE、PVDF等のフッ素含有結着材等を挙げることができる。一方、導電助剤としては、例えば、アセチレンブラック、ケッチェンブラック、カーボンファイバー等を挙げることができる。また、本発明の電極体の厚さは、目的とする全固体電池の種類および電極体の用途によって異なるものであるが、例えば、0.1μm~1000μmの範囲内であることが好ましい。
 本発明の電極体は、通常、全固体電池に用いられるものである。なお、全固体電池の種類については、後述する「B.全固体電池」に記載するので、ここでの説明は省略する。また、本発明の電極体を製造する方法としては、例えば、上記被覆活物質および上記硫化物固体電解質材料を含有する組成物を圧縮成形する方法等を挙げることができる。
B.全固体電池
 次に、本発明の全固体電池について説明する。本発明の全固体電池は、正極活物質を含有する正極活物質層と、負極活物質を含有する負極活物質層と、上記正極活物質層および上記負極活物質層の間に形成された固体電解質層とを有する全固体電池であって、上記正極活物質層および上記負極活物質層の少なくとも一方が、上述した電極体であることを特徴とするものである。
 本発明によれば、上述した電極体を用いているため、被覆活物質の電子伝導性が向上し、反応抵抗が低減した全固体電池とすることができる。
 図4は、本発明の全固体電池の一例を示す概略断面図である。図4に示される全固体電池20は、正極活物質層11と、負極活物質層12と、正極活物質層11および負極活物質層12の間に形成された固体電解質層13と、正極活物質層11の集電を行う正極集電体14と、負極活物質層12の集電を行う負極集電体15と、これらの部材を収納する電池ケース16とを有する。本発明の全固体電池20は、正極活物質層11および負極活物質層12の少なくとも一方が、上記「A.電極体」に記載した電極体であることを大きな特徴とする。
 以下、本発明の全固体電池について、構成ごとに説明する。
1.正極活物質層
 まず、本発明における正極活物質層について説明する。本発明における正極活物質層は、少なくとも正極活物質を含有する層であり、必要に応じて、固体電解質材料、導電助剤および結着材の少なくとも一つをさらに含有していても良い。
 本発明における正極活物質層は、上記「A.電極体」に記載した電極体であることが好ましい。正極活物質層の電子伝導性が向上し、反応抵抗を低減することができるからである。なお、負極活物質層が上述した電極体である場合、正極活物質層は上述した電極体でなくても良い。
 上述した電極体以外の正極活物質層に用いられる正極活物質としては、一般的な正極活物質を用いることができる。上記正極活物質層における正極活物質の含有量は、例えば、10重量%~99重量%の範囲内であることが好ましく、20重量%~90重量%の範囲内であることがより好ましい。また、上記正極活物質層は、固体電解質材料を含有することが好ましい。上記正極活物質層に用いられる固体電解質材料としては、例えば、硫化物固体電解質材料および酸化物固体電解質材料等を挙げることができる。上記正極活物質層における固体電解質材料の含有量は、例えば、1重量%~90重量%の範囲内であることが好ましく、10重量%~80重量%の範囲内であることがより好ましい。また、上記正極活物質層は、さらに導電助剤を含有していても良い。また、正極活物質層は、さらに結着材を含有していても良い。導電助剤および結着材については、上記「A.電極体」に記載したものと同様である。上記正極活物質層の厚さは、目的とする全固体電池の構成によって異なるものであるが、例えば、0.1μm~1000μmの範囲内であることが好ましい。
2.負極活物質層
 次に、本発明における負極活物質層について説明する。本発明における負極活物質層は、少なくとも負極活物質を含有する層であり、必要に応じて、固体電解質材料、導電助剤および結着材の少なくとも一つをさらに含有していても良い。
 本発明における負極活物質層は、上記「A.電極体」に記載した電極体であることが好ましい。負極活物質層の電子伝導性が向上し、反応抵抗を低減することができるからである。なお、正極活物質層が上述した電極体である場合、負極活物質層は上述した電極体でなくても良い。
 上述した電極体以外の負極活物質層に用いられる負極活物質としては、例えば、金属活物質およびカーボン活物質を挙げることができる。金属活物質としては、例えば、In、Al、SiおよびSn等を挙げることができる。一方、カーボン活物質としては、例えば、メソカーボンマイクロビーズ(MCMB)、高配向性グラファイト(HOPG)等の黒鉛、ハードカーボンおよびソフトカーボン等の非晶質炭素等を挙げることができる。なお、負極活物質として、SiC等を用いることもできる。上記負極活物質層における負極活物質の含有量は、例えば、10重量%~99重量%の範囲内であることが好ましく、20重量%~90重量%の範囲内であることがより好ましい。また、上記負極活物質層は、固体電解質材料を含有することが好ましい。上記負極活物質層における固体電解質材料の含有量は、例えば、1重量%~90重量%の範囲内であることが好ましく、10重量%~80重量%の範囲内であることがより好ましい。なお、上記負極活物質層に用いられる導電助剤および結着材については、上述した正極活物質層における場合と同様である。上記負極活物質層の厚さは、目的とする全固体電池の構成によって異なるものであるが、例えば、0.1μm~1000μmの範囲内であることが好ましい。
3.固体電解質層
 次に、本発明における固体電解質層について説明する。本発明における固体電解質層は、正極活物質層および負極活物質層の間に形成される層であり、少なくとも固体電解質材料を含有する層である。固体電解質材料としては、イオン伝導性を有するものであれば特に限定されるものではないが、例えば、硫化物固体電解質材料および酸化物固体電解質材料を挙げることができ、中でも、硫化物固体電解質材料が好ましい。
 固体電解質層における固体電解質材料の含有量は、例えば、10重量%~100重量%の範囲内であることが好ましく、50重量%~100重量%の範囲内であることがより好ましい。また、固体電解質層は、結着材を含有していても良い。結着材としては、例えば、PTFE、PVDF等のフッ素含有結着材等を挙げることができる。固体電解質層の厚さは、特に限定されるものではないが、例えば、0.1μm~1000μmの範囲内であることが好ましく、0.1μm~300μmの範囲内であることがより好ましい。
4.その他の構成
 本発明の全固体電池は、上述した正極活物質層、負極活物質層および固体電解質層を少なくとも有するものである。さらに通常は、正極活物質層の集電を行う正極集電体、および負極活物質層の集電を行う負極集電体を有する。正極集電体の材料としては、例えば、SUS、アルミニウム、ニッケル、鉄、チタンおよびカーボン等を挙げることができる。一方、負極集電体の材料としては、例えば、SUS、銅、ニッケルおよびカーボン等を挙げることができる。また、正極集電体および負極集電体の厚さや形状等については、全固体電池の用途等に応じて適宜選択することが好ましい。また、本発明に用いられる電池ケースには、一般的な全固体電池の電池ケースを用いることができる。電池ケースとしては、例えば、SUS製電池ケース等を挙げることができる。
5.全固体電池
 本発明の全固体電池の種類としては、全固体リチウム電池、全固体ナトリウム電池、全固体マグネシウム電池および全固体カルシウム電池等を挙げることができ、中でも、全固体リチウム電池が好ましい。また、本発明の全固体電池は、一次電池であっても良く、二次電池であっても良いが、中でも、二次電池であることが好ましい。繰り返し充放電でき、例えば、車載用電池として有用だからである。本発明の全固体電池の形状としては、例えば、コイン型、ラミネート型、円筒型および角型等を挙げることができる。また、本発明の全固体電池の製造方法は、上述した全固体電池を得ることができる方法であれば特に限定されるものではなく、一般的な全固体電池の製造方法と同様の方法を用いることができる。
C.被覆活物質の製造方法
 次に、本発明の被覆活物質の製造方法について説明する。本発明の被覆活物質の製造方法は、酸化物固体電解質材料の原料を含有する酸化物固体電解質材料前駆体溶液、および、導電助剤を含有する導電助剤分散液を混合してなるコート層形成用塗工液を調製する調製工程と、酸化物活物質に対して、上記コート層形成用塗工液を塗工し、乾燥することにより、上記酸化物活物質の表面を被覆するコート層を形成する被覆工程とを有することを特徴とするものである。
 本発明によれば、酸化物固体電解質材料前駆体溶液および導電助剤分散液を混合してなるコート層形成用塗工液を用いることにより、界面抵抗の増加を抑制可能で、かつ電子伝導性が向上した被覆活物質を得ることができる。また、液相法(湿式法)でコート層を形成することにより、粒界のない膜状のコート層を均一的に形成することができ、粒界抵抗のない被覆活物質を得ることができる。さらに、乾式法でコート層を形成する場合、カーボンナノチューブ(CNT)のような繊維状の導電助剤は凝集力が強いため、コート層内で十分に解れず、分散されにくいのに対して、本発明においては、湿式法でコート層を形成するため、凝集力が強い導電助剤であっても高い分散性を達成することができる。
 図5は、本発明の被覆活物質の製造方法の一例を示すフローチャートである。図5においては、まず、酸化物固体電解質材料の原料を溶媒に混合した酸化物固体電解質材料前駆体溶液と、導電助剤を溶媒に混合し、分散処理した導電助剤分散液とを作製し、これらを混合することで、コート層形成用塗工液を調製する(調製工程)。次に、転動流動層コート装置を用いて、酸化物活物質にコート層形成用塗工液を塗工し、乾燥させることにより、上記酸化物活物質の表面を被覆するコート層を形成し(被覆工程)、被覆活物質を得る。
 以下、本発明の被覆活物質の製造方法について、工程ごとに説明する。
1.調製工程
 まず、本発明における調製工程について説明する。本発明における調製工程は、酸化物固体電解質材料の原料を含有する酸化物固体電解質材料前駆体溶液、および、導電助剤を含有する導電助剤分散液を混合してなるコート層形成用塗工液を調製する工程である。なお、本工程により調製されるコート層形成用塗工液は、通常、ゾルゲル液である。
(1)酸化物固体電解質材料前駆体溶液
 本発明における酸化物固体電解質材料前駆体溶液は、酸化物固体電解質材料の原料を含有するものであり、通常、溶媒に酸化物固体電解質材料の原料を溶解または分散させてなるものである。なお、酸化物固体電解質材料については、上記「A.電極体」に記載した酸化物固体電解質材料と同様のものを挙げることができる。
 本発明における酸化物固体電解質材料の原料としては、酸化物固体電解質材料を含有するコート層を形成することができるものであれば特に限定されるものではないが、例えば、酸化物固体電解質材料が、Li元素と、A元素と、O元素とを有するイオン伝導性酸化物である場合、上記酸化物固体電解質材料の原料として、Li源化合物およびA源化合物を用いることができる。なお、上記Aは、特に限定されるものではないが、例えば、P、B、Si、Ge、Nb、Ti、Zr等を挙げることができる。Li源化合物としては、例えば、エトキシリチウム、メトキシリチウム等のLiアルコキシド、酢酸リチウム、水酸化リチウム等を挙げることができる。A源化合物としては、例えば、Aを含有するアルコキシド、酢酸塩、水酸化物等を挙げることができる。上記AがNbである場合、Nb源化合物としては、例えば、ペンタエトキシニオブ、ペンタメトキシニオブ等のNbアルコキシド、酢酸ニオブ、水酸化ニオブ等を挙げることができる。
 本発明における酸化物固体電解質材料前駆体溶液に用いられる溶媒としては、酸化物固体電解質材料の原料を劣化させるものでなければ特に限定されるものではなく、例えば、エタノール等を挙げることができる。なお、上記溶媒は、水分量が少ないものであることが好ましい。
 本発明における酸化物固体電解質材料前駆体溶液に含まれる酸化物固体電解質材料の原料の割合は、目的とする被覆活物質が有するコート層の組成に応じて、適宜選択されることが好ましい。
(2)導電助剤分散液
 本発明における導電助剤分散液は、導電助剤を含有するものであり、通常、溶媒に導電助剤を分散させてなるものである。なお、導電助剤については、上記「A.電極体」に記載した内容と同様であるので、ここでの説明は省略する。
 本発明における導電助剤分散液に用いられる溶媒としては、導電助剤を劣化させるものでなければ特に限定されるものではなく、例えば、エタノール等を挙げることができる。なお、上記溶媒は、水分量が少ないものであることが好ましい。
 溶媒に導電助剤を分散させる方法としては、高分散させることができる方法であれば特に限定されるものではなく、例えば、超音波分散等を挙げることができる。
 本発明における導電助剤分散液に含まれる導電助剤の割合は、目的とする被覆活物質が有するコート層の組成に応じて、適宜選択することが好ましい。
(3)コート層形成用塗工液
 本発明におけるコート層形成用塗工液に用いられる上記酸化物固体電解質材料前駆体溶液および上記導電助剤分散液の混合比は、目的とする被覆活物質が有するコート層の組成に応じて、適宜選択することが好ましい。また、上記コート層形成用塗工液の調製方法は、特に限定されるものではないが、上記導電助剤分散液中に上記酸化物固体電解質材料前駆体溶液を加え、十分に撹拌・混合することが好ましい。
2.被覆工程
 次に、本発明における被覆工程について説明する。本発明における被覆工程は、酸化物活物質に対して、上記コート層形成用塗工液を塗工し、乾燥することにより、上記酸化物活物質の表面を被覆するコート層を形成する工程である。なお、酸化物活物質については、上記「A.電極体」に記載した内容と同様であるので、ここでの説明は省略する。
 酸化物活物質に対して、上記コート層形成用塗工液を塗工する方法としては、例えば、転動流動コーティング法、スプレー法、浸漬法、スプレードライヤー法等を挙げることができ、中でも、転動流動コーティング法が好ましい。均一性の高いコート層を得ることができるからである。
 本発明においては、通常、上記酸化物活物質の表面に上記コート層形成用塗工液を塗工した後に、乾燥処理を行う。これにより、上記コート層形成用塗工液の溶媒を揮発させ、上記酸化物活物質の表面を被覆するコート層を形成する。なお、被覆工程は、1回だけ行われても良く、複数回繰り返し行われても良い。乾燥処理の吸気温度としては、溶媒を揮発させることができる温度であれば特に限定されるものではないが、例えば、30℃~100℃の範囲内であることが好ましく、40℃~70℃の範囲内であることがより好ましい。吸気温度が低すぎると、溶媒の揮発速度が遅くなるからであり、吸気温度が高すぎると、被覆活物質が劣化する可能性があるからである。
 また、本発明においては、被覆工程の後に、酸化物活物質やコート層が劣化しない温度範囲で熱処理を行っても良い。熱処理を行うことにより、コート層の内部に残存し得る溶媒を除去し、コート層の緻密化を促進することができる。
3.被覆活物質
 本発明により得られる被覆活物質は、通常、電池に用いられるものである。上記被覆活物質を用いることで、酸化物活物質と、例えば、硫化物固体電解質材料等の他の物質との界面抵抗の増加を抑制しつつ、反応抵抗を低減した電池を得ることができる。
 なお、本発明は、上記実施形態に限定されるものではない。上記実施形態は、例示であり、本発明の特許請求の範囲に記載された技術的思想と実質的に同一な構成を有し、同様な作用効果を奏するものは、いかなるものであっても本発明の技術的範囲に包含される。
 以下に実施例を示して、本発明をさらに具体的に説明する。
[実施例]
(コート層形成用塗工液の調製)
 まず、脱水エタノール(和光純薬工業製)600gに平均径1.4nmのカーボンナノチューブ(CNT、名城ナノカーボン製)0.34gを混合した混合液を超音波分散機で分散処理し、導電助剤分散液を作製した。
 次に、脱水エタノール(和光純薬工業製)340gに、Li:Nb=1:1となるようにエトキシリチウム(COLi、高純度化学研究所製)10.83gおよびペンタエトキシニオブ((CO)Nb、高純度化学研究所製)66.27gを混合し、酸化物固体電解質材料前駆体溶液を作製した。
 さらに、酸化物固体電解質材料前駆体溶液中に導電助剤分散液を加え、十分に撹拌・混合することにより、コート層形成用塗工液を調製した。なお、上記コート層形成用塗工液において、CNTの量は、酸化物固体電解質材料の量に対して1wt%となっており、活物質表面に厚さ7nm程度のコート層が形成されるように、LiNbO原料を仕込んだ。
(被覆活物質の作製)
 活物質(LiNi1/3Co1/3Mn1/3)500gを用いて、転動流動層コート装置(パウレック製)内で流動させ、上記コート層形成用塗工液を活物質表面に塗布した。その後、吸気温度50℃で乾燥することにより、活物質の表面を被覆するコート層を形成し、被覆活物質を得た。
[比較例]
 導電助剤分散液を作製せず、脱水エタノールの量を500gに変更して作製した酸化物固体電解質材料前駆体溶液をコート層形成用塗工液としたこと以外は、実施例と同様にして被覆活物質を得た。
[評価]
(TEM観察)
 実施例および比較例で得られた被覆活物質のコート層断面の形態について、FIB加工を行ったサンプルをTEM(透過型電子顕微鏡)で観察した。その結果を図6(a)および(b)にそれぞれ示す。図6(a)に示されるように、実施例で得られた被覆活物質は、LiNbO(酸化物固体電解質材料)を含有するコート層内にCNT(導電助剤)が取り込まれていることが確認された。一方、図6(b)に示されるように、比較例で得られた被覆活物質は、LiNbO(酸化物固体電解質材料)を含有するコート層が確認された。
(粉体抵抗測定)
 実施例および比較例で得られた被覆活物質の粉体抵抗測定を行った。粉体抵抗は、抵抗率計(三菱化学アナリテック製、ロレスタGP MCP-T610型)を用いて、粉体単体で測定した。その結果を図7に示す。図7に示されるように、実施例で得られた被覆活物質は、低面圧条件における粉体抵抗値(体積抵抗率)が、比較例で得られた被覆活物質に比べて、1桁以上低減していることが確認された。これは、コート層にCNTが添加されたためと考えられる。

Claims (5)

  1.  酸化物活物質、および前記酸化物活物質の表面を被覆し、酸化物固体電解質材料を含有するコート層を有する被覆活物質と、前記被覆活物質に接する硫化物固体電解質材料とを有する電極体であって、
     前記コート層が、導電助剤を含有することを特徴とする電極体。
  2.  前記コート層が、粒界のない膜状であることを特徴とする請求項1に記載の電極体。
  3.  前記導電助剤が、カーボンナノチューブであることを特徴とする請求項1または請求項2に記載の電極体。
  4.  正極活物質を含有する正極活物質層と、負極活物質を含有する負極活物質層と、前記正極活物質層および前記負極活物質層の間に形成された固体電解質層とを有する全固体電池であって、
     前記正極活物質層および前記負極活物質層の少なくとも一方が、請求項1から請求項3までのいずれかの請求項に記載された電極体であることを特徴とする全固体電池。
  5.  酸化物固体電解質材料の原料を含有する酸化物固体電解質材料前駆体溶液、および、導電助剤を含有する導電助剤分散液を混合してなるコート層形成用塗工液を調製する調製工程と、
     酸化物活物質に対して、前記コート層形成用塗工液を塗工し、乾燥することにより、前記酸化物活物質の表面を被覆するコート層を形成する被覆工程と
     を有することを特徴とする被覆活物質の製造方法。
