また、筐体等の用途としては、放熱性向上が求められる。放熱性向上のために、赤外放射率50%以上の吸熱性樹脂皮膜を施す技術(特許文献3参照)、カーボンブラックを含有する層とパール顔料を含有する層との複数層構造とする技術(特許文献4参照)が開発されている。
そのため、加工性、ブロッキング性、耐傷付き性、及び潤滑性に優れた実用的なプレコートアルミニウム合金板の開発が求められている。
上記合成樹脂塗膜は、ポリエステル樹脂及び/又はエポキシ樹脂からなるベース樹脂100重量部に対して、ラノリン、カルナバ、ポリエチレン、及びマイクロクリスタリンから選ばれる1種あるいは2種のインナーワックスを0.05~3重量部含有する機能性塗膜を備え、
該機能性塗膜は、伸び率が200~300%、抗張力が300~500kg/cm2、ヤング率が1000~2500kg/cm2、及びガラス転移点が0~40℃であることを特徴とする樹脂被覆アルミニウム合金板にある。
また、上記樹脂被覆アルミニウム合金板において、上記機能性塗膜の伸び率、抗張力、及びヤング率を上記所定範囲に制御することにより、加工性及び耐疵付き性を向上させることができる。
さらに、上記機能性塗膜のガラス転移点を上記所定範囲に制御することにより、加工性及びブロッキング性を向上させることができる。
上記樹脂被覆アルミニウム合金板は、アルミニウム合金板よりなる基板と、該基板の両面又は片面に形成された合成樹脂塗膜とよりなる。
上記アルミニウム合金板とは、純アルミニウム又はアルミニウム合金のいずれかよりなる板である。
該機能性塗膜は、ポリエステル樹脂及び/又はエポキシ樹脂からなるベース樹脂を含有する。
上記特定の樹脂からなるベース樹脂を含有するため、上記機能性塗膜は、良好な加工性、ブロッキング性、耐疵付き性を発揮することができる。ベース樹脂の数平均分子量は10000~40000であることが好ましい。
上記特定のインナーワックスを含有するため、上記機能性塗膜は、優れた加工性、潤滑性及び耐疵付き性を発揮することができる。
上記機能性塗膜の伸び率が200%未満の場合には、加工性が悪くなり、成形加工時にアルミニウム合金板の加工に上記機能性塗膜が追随できず、剥がれてしまうおそれがある。一方、300%を超える場合には、上記機能性塗膜が柔らかくなりすぎて、耐疵付き性が悪くなり、成形加工時等に疵がつきやすくなる。
上記機能性塗膜の伸び率は、好ましくは250~280%がよい。
上記機能性塗膜の伸び率は、例えばベース樹脂の分子量、硬化剤の種類及び添加量を調整することにより制御することができる。
上記機能性塗膜の抗張力は、好ましくは380~420kg/cm2がよい。

この場合には、上記機能性塗膜の熱放射性を向上させることができる。そのため、上記樹脂被覆アルミニウム合金板は優れた熱放射性が要求される用途に好適になる。具体的には、例えば、パソコン本体、CD-ROM、DVD、PDA等の電子機器の筐体、テレビ等の電気機器の筐体、FDD、MD、MO等の記憶媒体ケースのシャッター部分、その他様々なものがある。また、上記機能性塗膜をプレス成形することによって略円錐形に成形することにより、LED電球等の放熱部材にも好適に用いることができる。
より好ましくは、上記ベース樹脂100重量部に対して酸化チタンの含有量は80~150重量部がよく、カーボンの含有量は1.0~20重量部がよく、シリカの含有量は50~100重量部がよく、アルミナの含有量は50~100重量部がよく、酸化ジルコニウムの含有量は50~180重量部がよい。
酸化チタンの平均粒径が0.1μm未満の場合には、放熱性を充分に向上させることが困難になるおそれがある。一方、100μmを超える場合には、酸化チタンが上記機能性塗膜から脱落し易くなるおそれがある。
この場合には、上記機能性塗膜に、導電性を付与することができる。そのため、上記樹脂被覆アルミニウム合金板は、導電性が要求される用途に好適になる。具体的には、例えば上述のごとく電子機器の筐体、電気機器の筐体、上記憶媒体ケースのシャッター部分、LED電球用放熱部材等に好適に用いることができる。これにより、回路から発生する電磁波を遮断する効果を高めることができる。
この場合には、合成樹脂塗膜とアルミニウム合金板との密着性を向上させ、加工性をより向上させることができる。

即ち、数平均分子量が10000以上のポリエステル樹脂を選択することにより、上記樹脂被覆アルミニウム合金板を、凹凸部等を有する複雑な形状に加工する場合においても、加工性良く加工を行うことが可能となる。また、下地塗膜を構成するポリエステル樹脂の数平均分子量の上限値は、下地塗膜の伸びが機能性塗膜の伸びと大きく異なると加工時の塗膜割れが起きるおそれがあるという理由により上述のごとく40000とすることが好ましい。
顔料としては、例えば、フェロシアン化第二鉄、塩基性硫酸アルミニウム、シリカ、アルミナ、雲母、硫酸バリウム、酸化チタン、酸化鉄、カーボンブラック、アルミニウム粉、ブロンズ粉、複合酸化物系顔料、有機顔料等がある。
この場合には、アルミニウム合金板と上記合成樹脂塗膜との密着性を効果的に向上させることができる。また、上記樹脂被覆アルミニウム合金板の耐食性が向上し、水、塩素化合物等の腐食性物質がアルミニウム合金板に浸透した際に惹起される塗膜下腐食が抑制され、塗膜割れや塗膜剥離の防止を図ることができる。
具体的には、例えばリン酸クロメート、クロム酸クロメート等のクロメート処理、クロム化合物以外のリン酸チタン、リン酸ジルコニウム、リン酸モリブデン、リン酸亜鉛、酸化チタン、酸化ジルコニウム等によるノンクロメート処理などにより形成することができる。
次に、本発明の実施例にかかる樹脂被覆アルミニウム合金板について説明する。本例においては、後述の表1~表5に示す複数種類の樹脂被覆アルミニウム合金板(試料1~試料38)を作製し、その特性を評価する。
本例においては、図2に示すごとく、機能性塗膜211だけからなる合成樹脂塗膜21を備えた樹脂被覆アルミニウム合金板2、及び、図1に示すごとく、機能性塗膜111と、その下層、即ち基板10側に形成された下地塗膜112とを有する合成樹脂塗膜11を備えた樹脂被覆アルミニウム合金板1を作製する。
まず、基板10,20として、JISA1050-O材、板厚0.5mmのアルミニウム合金板を準備した。
次に、基板10、20に脱脂処理を施した後、後述の表1~5に示すように、下記の化成処理a~dを行った。
化成処理bは、反応型ジルコニウム処理によって、ジルコニウム付着量が10mg/m2となるように反応型ノンクロメート皮膜を形成するものである。具体的には、化成処理液に脱脂後の基板を浸漬することにより化成処理を行い、水洗後、約100℃の雰囲気で乾燥させた。
化成処理dは、塗布型ジルコニウム処理によって、ジルコニウム付着量が10mg/m2となるように塗布型ノンクロメート皮膜を形成するものである。具体的には、バーコート法により処理剤を塗布した後、約100℃の雰囲気にて乾燥させた。
また、機能性塗膜用の塗料は、表1~5に示すように、硬化剤を含有するポリエステル樹脂又はエポキシ樹脂をベース樹脂とし、さらにインナーワックス、酸化チタン等を含有するものを用いた(表1~5参照)。
また、機能性塗膜形成用の塗料には、表1~5に示すごとく、ベース樹脂に対してインナーワックスを含有させた。インナーワックスの含有量及び種類は、表1~5に示す通りであり、表中「PE」はポリエチレンを示し、「MC」はマイクロクリスタリンを示し、「CA」はカルナバを示し、「LL」はラノリンを示す。また、一部の試料においては、ポリエチレン(PE)とマイクロクリスタリン(MC)を併用してあるが、その場合両者を等量(重量)ずつ用い、その合計量を表1~5に示す。
使用した酸化チタンの平均粒径及び含有量、また、シリカ、カーボン、アルミナ、及び酸化ジルコニウムの含有量を表1~5に示す。シリカ、カーボン、アルミナ、酸化ジルコニウムとしては、いずれも平均粒径4μmの粒子を用いた。
なお、表4に示すように、試料28においては、球状のニッケルフィラーと鱗片状のニッケルフィラーとを併用しているが、このときの配合割合は重量比で1:1とした。
塗膜を10mm×50mmに切断し、引張試験機((株)オリエンテック製のテンシロン万能試験機RTM-100)にて温度23℃、引張速度50mm/minで塗膜が破断するまで引張試験を行った。伸び率Aは、破断時の引張方向の長さをB、引張試験前の塗膜の引張方向の長さ(塗膜の元の長さ)をCとすると、A(%)=(B-C)×100/Cという式から算出できる。
また、引張試験において応力-ひずみ曲線を作成し、初期の直線部分の傾きからヤング率を求め、また、最大応力値から抗張力を求めた。
具体的な応力-ひずみ曲線の一例を図4に示す。
図4に示すごとく、応力-ひずみ曲線において引張試験開始初期の直線部分の傾きがヤング率(kg/cm2)である。また、抗張力(kg/cm2)は、応力が最大となる最大応力値σuである。
合成樹脂塗膜を形成した樹脂被覆アルミニウム合金板の各試料を液体窒素により冷却し、熱機械分析装置(セイコー電子工業(株)製のTMA-100)を用いて、その触針子(先端直径φ2mm)を塗膜上にセットし、試料の温度(-30~150℃)を上げていくことにより、塗膜を軟化させ、触針子が塗膜中に沈み込んだときの温度を測定し、これをガラス転移点(℃)とした。
加工性の評価は、絞りしごき加工試験によって行った。具体的には、上記のようにして得られた樹脂被覆アルミニウム合金板を直径140mmの円形にカットし、次いで、該樹脂被覆アルミニウム合金板の両面に、プレス油G-6284M(日本工作油社製)を塗布し、合成樹脂塗膜の形成面が外面になるようにして、絞り及びしごき成形機を使用して絞り及びしごき加工を実施し、直径65mm、高さ135mmの有底円筒形に成形した。しごき率は50%とした。成形用に塗布したプレス油は、トリクレン蒸気中に10分間暴露することにより脱脂した。
放熱性は、熱放射率を測定することにより行った。測定する熱放射率は、2.5~25μmの波長領域において表面の分光反射率から下記(1)式により算出される放射率αであり、プランクの熱放射スペクトル分布において293Kとした場合の相対値を考慮した放射率である。なお、この熱放射率を求めるための分光反射率は、分光光度計を用いて測定した。また、熱放射率は、合成樹脂塗膜の表面から測定した。

ただし、G(λ)は、プランクの熱放射スペクトル分布において293Kとした場合の相対値であり、R(λ)は、分光反射率である。
評価は3段階とし、熱放射率90%以上の場合を3点とし、熱放射率80%以上90%未満の場合を2点とし、熱放射率80%未満の場合を1点として評価した。この場合には、2点以上を合格とした。
耐疵付き性は、バウデン試験にて行った。即ち、図3に示すごとく、荷重1000gで直径0.25インチの鋼球51を、試料台59上に載置した各試料の樹脂被覆アルミニウム合金板1の合成樹脂塗膜3の表面において摺動させ、塗膜破れが発生した際の摺動回数にて評価した。
評価は3段階とし、摺動回数100回以上の場合を3点、摺動回数50回以上100回未満の場合を2点、摺動回数50回未満の場合を1点とした。この場合、2点以上を合格とした。
潤滑性も、上記耐疵付き性と同様にバウデン試験により実施した。具体的には、図3に示すごとく、荷重1000gで直径0.25インチの鋼球51を、試料台59上に載置した各試料の樹脂被覆アルミニウム合金板1の合成樹脂塗膜3の表面において100回摺動させた時の摩擦係数を測定した。
評価は3段階とし、摩擦係数が0.05以上0.1未満の場合を3点、摩擦係数が0.1以上0.3未満の場合を2点、摩擦係数0.3以上の場合を1点とした。この場合、2点以上を合格とした。
ブロッキング試験は、各試料の樹脂被覆アルミニウム合金板5枚を、50mm×50mmに切断し、合成樹脂塗膜の形成面とベア面が重なるように、重ね合わせ、その上から、1kgの荷重をのせた状態で、50℃、90%RHの環境に3日間保管した後、板同士の貼り付きを観察した。荷重を除いた時、5枚全ての板において貼り付きがない場合を「○」として評価し、1枚でも貼り付いていた場合を「×」として評価した。評価が○の場合を合格、評価が×の場合を不合格とする。
これに対し、試料29~38においては、加工性、ブロッキング性、耐疵付き性、又は潤滑性のいずれかの特性が不十分であった。
Claims (6)
- アルミニウム合金板よりなる基板と、該基板の両面又は片面に形成された合成樹脂塗膜とよりなる樹脂被覆アルミニウム合金板であって、
上記合成樹脂塗膜は、ポリエステル樹脂及び/又はエポキシ樹脂からなるベース樹脂100重量部に対して、ラノリン、カルナバ、ポリエチレン、及びマイクロクリスタリンから選ばれる1種あるいは2種のインナーワックスを0.05~3重量部含有する機能性塗膜を備え、
該機能性塗膜は、伸び率が200~300%、抗張力が300~500kg/cm2、ヤング率が1000~2500kg/cm2、及びガラス転移点が0~40℃であることを特徴とする樹脂被覆アルミニウム合金板。 - 請求項1に記載の樹脂被覆アルミニウム合金板において、上記機能性塗膜は、上記ベース樹脂100重量部に対して、50~200重量部の平均粒径0.1~100μmの酸化チタン、1~25重量部の微粉末のカーボン、50~200重量部のシリカ、50~200重量部のアルミナ、及び50~200重量部の酸化ジルコニウムから選ばれる少なくとも1種を含有することを特徴とする樹脂被覆アルミニウム合金板。
- 請求項1又は2に記載の樹脂被覆アルミニウム合金板において、上記機能性塗膜は、平均粒径0.3~100μmのNi球状フィラー、あるいは0.2~5μmの厚さで2~50μmの長径を有する鱗片状のNiフィラーの少なくとも一方を含有しており、これら両者の合計含有量は、上記ベース樹脂100重量部に対して1~1000重量部であることを特徴とする樹脂被覆アルミニウム合金板。
- 請求項1~3のいずれか一項に記載の樹脂被覆アルミニウム合金板において、上記合成樹脂塗膜は、上記基板の表面に形成された塗布型あるいは反応型のクロメート層またはノンクロメート層からなる化成皮膜の上層に形成されていることを特徴とする樹脂被覆アルミニウム合金板。
- 請求項1~4のいずれか一項に記載の樹脂被覆アルミニウム合金板において、上記機能性塗膜を備えた上記合成樹脂塗膜は、上記機能性塗膜の下層に下地塗膜を有する複数積層構造を有しており、上記下地塗膜は、ウレタン樹脂、アイオノマー樹脂、ポリエチレン樹脂、エポキシ樹脂、フッ素樹脂、ポリエステル樹脂から選ばれる1種あるいは2種以上からなることを特徴とする樹脂被覆アルミニウム合金板。
- 請求項5に記載の樹脂被覆アルミニウム合金板において、上記下地塗膜は、数平均分子量10000~40000のポリエステル樹脂からなる単層体又は該単層体が複数積層された多層体からなることを特徴とする樹脂被覆アルミニウム合金板。
