補強部材は、 ステータコアの形状に対応した環形状 (ステータと同様の円筒形 状であってもよいが、 ステータほどの厚みを持たなレ、形状も含める意味で環形状 と呼んでいる) に作られている。 そして、 個々の分割コアのコアバックと結合さ れることで、 ステータの強度を補強する役割を果たしている。 補強部材は、 圧粉 磁心よりも高強度の素材により作られる。 圧粉磁心よりも強度が強いとは、 単位 面積、 単位体積又は単位質量あたりの強度が高い部材をいう。 ここで、 強度とは、 適当な外力によって、 弾性もしくは塑性変形を受けにくい度合い、 または、 破壊 されない度合いをいう。 強度の例としては、 引っ張り力に耐える伸張強度、 圧縮 力に耐える圧縮強度、 剪断力に耐える剪断強度などを挙げることができる。 圧粉 磁心よりも高強度の素材は、 圧粉磁心の特性によって相対的に変化するが、 敢ぇ てそのような素材を例示すれば、 冷間圧延鋼板 (S P C C ) 、 アルミ、 ジュラル ミンなどを挙げることができる。
なお、 圧粉磁 は、 一般に、 圧縮強度は比較的高いが、 伸張強度は比較的低い という特性をもつ。 そこで、 この観点からは、 補強部材として伸張強度が比較的 強い部材を採用することが効果的であり、 また、 圧粉磁心に作用する伸張め力を 吸収するように補強部材とステータコアとを結合することも有効であると言える。 さらに、 圧粉磁心は、 一般に、 高応力の下で強度が低下する特性をもつ。 この観 点からは、 補強部材として高応力の下での強度が低下しない部材を採用すること が望ましいと考えられ、 また、 圧粉磁心に作用する応力を吸収するように補強部 材とステータコアとを結合する方が良いとも言える。
この構成によれば、 補強部材により、 各分割コアに作用する応力を分散させる ことができるため、 補強部材を用いない場合に比べ、 高強度のステータを作るこ とができる。 特に、 高応力の下での強度が低下しない素材を補強部材として用い ることで、 ある程度の強度と、 ある程度の省スペース性 (あるいは軽量性) とを 両立させたステータ (そしてモータ) を作ることが可能となる。
本発明のステータのー態様においては、 各分割コアと補強部材とは、 圧粉磁心 よりも高強度の素材により作られた結合部材を用いて結合される。 結合部材とは、 結合に用いられる第三の部材をい'う。 結合部林の例としては、 リベット (ピン) 、 ボルト、 カシメ部材などを挙げることができる。 例えば、 リベットと補強部材と を溶接するなど、 さらに結合を強固にする処理が行われてもよい。
本発明のステータのー態様においては、 各分割コアと補強部材には、 穴構造が 設けられ、 各分割コアと補強部材とは、 この穴構造に前記結合部材を入れられて 結合される。 特に、 圧入 (打ち込み) や捻入 (ねじ込み) などにより結合部材を 穴構造に入れた場合には、 強度を高める効果が期待できる。 結合部材としては、 穴に入れやすい観点からはリベットゃボルトのように細長の直線的形状が採用さ れるが、 U字型部材などを採用してもよい。
本発明のスデータの一態様においては、 分割コアに設けられた穴構造は、 分割 コア.の成形時に一体成形される。 これにより、 あとから加工して穴構造を作り出 す必要がなくなる。 これは、 電磁鋼板の積層によってステータを作る場合には採 用できない態様であり、 圧粉磁心を使用するからこそ採用できる利点であると言 る。
本発明のステータのー態様においては、 各分割コアに設けられた穴構造は、 分 割コアの表面に対し該垂直に形成されている。 そして、 結合部材は、 分割コアの 表面に対し該垂直に入れられる。 該垂直とは、 垂線に対し 1 0度以内、 特に好ま しくは 3度以内程度をいう。 これにより、 一般に、 ステータコアの表面に比較的 バランスよく応力が作用するようになる。 また、 本発明のステータのー態様にお いては、 各分割コアに設けられた穴構造は、 当該ステータと対になるロータの周 回方向に対し該垂直に形成されている。 そして、 結合部材は、 ロータの周回方向 に対し該垂直に入れられる。 これにより、 結合部材は、 ステータが受ける回転反 力 (トルク) に対して垂直の方向から力を受けることになる。 よって、 ロータが どちら向きに回転しても、 また、 加速でも減速でも分割コアから結合部材へと (そして補強部材へと) 安定して力を伝達することが可能となる。 なお、 この構 成とは異なり、 結合部材を斜めに入れることも可能である。 これにより、 回転方 向における前方または後方の一方からの力を十分に受け止められるようになる。 結合部材を異なる斜め方向に入れ、 回転方向における両方向からの力を十分に受 け止められるようにしてもよい。 本発明のステータのー態様においては、 各分割コアと補強部材には、 相対応す る嵌合構造が設けられ、 各分割コアと補強部材とは、 この嵌合構造の嵌合により 結合される。 つまり、 少なくとも一方に突起部 (突起帯や突起群でもよい) が設 けられ、 他方に穴部 (貫通孔ゃ溝でもよい) が設けられ、 これらが嵌合すること で結合が行われる。 結合を強化するため、 接着剤を利用してもよい。 また、 本発 明のステータのー態様においては、 分割コアに設けられた嵌合構造は、 分割コア の成形時に一体成形される。
本発明のステータのー態様においては、 各分割コアは、 隣接する分割コアと相 互に結合され、 各分割コアと補強部材とは、 一箇所で結合される。 この構成では、 分割コァ同士が結合されるため、 補強部材と各分割コアのコアバックを一箇所で 結合しても、 分割コアの振動や位置ずれなどを抑制することが可能となる。 なお、 一箇所で結合されているとは、 結合可能な領域全体のある一部分で結合されてい ることをいう。 一点ではなく、 ある程度の拡がりを持っていても良いが、 線状ま たは面状に大きく拡がることは想定していない。 一箇所で結合した場合には、 結 合のための処理が簡単になる。 また、 本発明のステータのー態様においては、 各 分割コアと隣接する分割コアとには、 相対応するコア間嵌合構造が設けられ、 各 分割コアと隣接する分割コアとは、 コア間嵌合構造の嵌合により結合され、 コア 間嵌合構造は、 分割コアの成形時に一体成形される。
本発明のステータのー態様においては、 補強部材は、 ステータコアの円筒形状 の端面 (そして各分割コアの端面) に配置される。 端面とは、 円筒形状の端の面 をいう。 補強部材の一部は側面へと拡がっていてもよいが、 補強部材が端面にの み配置されると、 体格を小さくする (省スペース化する) 上で有利となる。
本発明のステータのー態様においては、 補強部材は、 ステータコアの円筒形状 の一端面にのみ配置される。 一般には、 一端面にのみ設ければ、 十分な強度を確 保できると考えられ、 また、 組み立ても容易となる。 し力 し、 バランスを重視す る場合や、 十分な強度を確保できない場合には、' この構成の代わりに、 両端に補 強部材を設けることも有効である。
本発明のステータのー態様においては、 補強部材は、 ステータコアの円筒形状 の外周面に配置される。 補強部材は、 外周面を全面的に覆うものであってもよい し、 一部のみを覆う (つまり幅狭に作られる) ものであってもよい。
本発明のステータのー態様においては、 各分割コアと補強部材とは、 二箇所ま たは三箇所以上で結合される。 この構成は、 隣接する分割コアが結合されない場 合に、 特に有効である。 つまり、 隣接する分割コアを結合しなくても、 分割コア の動きの自由度を奪い、 位置ずれの抑制を図ることが可能となる。 二箇所にした 場合には、 比較的結合が簡単となり、 三箇所 (特に三角形をなす三箇所) だと動 きの自由度を厳しく制限できる点で有効である。
本発明のモータは、 前記ステータと、 前記ステータの内側に配置されたロータ と、 を備える。 前記ステータを採用することで、 比較的高い強度をもち、 かつ、 体格を小さく したモータを実現することができる。
なお、 上述の本発明の各態様は、 適宜組み合わせることが可能である。 例えば、 上述のモータの発明に用いられるステータは、 上述した各ステータのいずれであ つてもよく、 また、 上述した二以上のステータの特徴を兼ね備えたステータであ つてもよレヽ。 図面の簡単な説明

図 1は、 本実施の形態にかかるステータ 1 0の概略的な構成を示す斜視図であ る。 ステータ 1 0は、 円 形状に作られている。 このステータ 1 0の中央には、 ロータが配置され、 モータが構築される。
ステータ 1 0は、 ステータコア 1 2を備えている。 そして、 ステータコア 1 2 は、 1 8個の分割コア 2 0 , 2 2 , . . . を周方向に並べて作られている。 各分 割コア 2 0 , 2 2 , . . . は、 ステータコア 1 2の円筒の外壁を構成するコアバ ック (ヨークとも呼ばれる) と、 コアバックから内側に突き出たティース 3 0, 3 2 , . . . を備えている。 ティース 3 0 , 3 2 , . . . は、 その周囲に巻かれ るコイルと、 コイルに流される電流によって、 ロータの回転運動を制御する磁極 として機能し、 コアバックは磁極間に伸びる磁束の通り路として機能する。
ステータコア 1 2の上端には、 冷間圧延鋼板で作られた補強部材としての補強 リング 4 0が設置されている。 そして、 補強リング 4 0は、 各分割コア 2 0, 2 2 , . . . のコアバックと結合されている。 なお、 この例では、 ステータコア 1 2の下端には、 補強リングは設けられていない。 これは、 上端の補強リング 4 0 のみで必要な強度を確保できていること、 また、 上端の補強リング 4 0のみを設 けるほうが組み立ての容易性と省スペース性に優れていることなどの理由による。 図 2は、 図 1のステータコア 1 2の一部分について示した分解図である。 図に は、 一つの分割コア 2 0と、 補強リング 4 0の一部、 及びこれらを結合するリベ ット 7 0 , 7 2が示されている。
分割コア 2 0は、 突起状のティース 3 0と、 その背後に位置する板状のコアバ ック 5 0とを備える。 ティース 3 0は、 コアバック 5 0の内壁面 5 6の中央付近 から突き出た柱部 5 2と、 その先端に設けられた幅広のアーチ面部 5 4とからな る。 そして、 柱部 5 2は、 内壁面 5 6に比べて幅狭に作られており、 その周囲に はコイルが巻かれる。 また、 アーチ面部 5 4は、 その内側に配置されるロータと 近接するように、 アーチ形状につくられている。
コアバック 5 0の側面 5 8は、 平坦に作られており、 隣接する分割コアのコア バックと接触するように配置されるが、 直接的に結合されることはない。 コアバ ック 5 0の上端面 6 0も平坦に作られており、 補強リング 4 0の平坦な下面と密 着する。 また、 コアバック 5 0の上端面 6 0には、 距離をあけて二つの穴 6 2, 6 4が作られており、 補強リング 4 0には、 対応する貫通孔 6 6, 6 8が開けら れている。 そして、 リベット 7 0 , 7 2は、 それぞれ、 貫通孔 6 6、 6 8を貫い て穴 6 2 , 6 4に圧入され、 補強リング 4 0と分割コア 2 0とを密着固定させる。 これにより、 コアバック 5 0には、 リベット 7 0 , 7 2を通じて剪断力が作用し、 応力の一部を開放することとなる。 なお、 リベット 7 0 , 7 2と補強リング 4 0 とを、 穴 6 2 , 6 4への圧入前あるいは圧入後に溶接によって一体化し、 両者の 結合を高めることも有効である。 二つの穴 6 2 , 6 4は、 コアバック 5 0の上端 面 6 0に対し垂直に開けられており、 リベット 7 0, 7 2は、 コアバック 5 0の 上端面 6 0に対し垂直に差し込まれる。 したがって、 リベット 7 0, 7 2は、 カロ 速時にも減速時にも、 順回転時にも逆回転時にも、 コアバック 5 0から横向きの 力 (リベットに垂直な方向からの力) を受ける。
図示した分割コア 2 0は、 圧粉磁心の成形により一時に作られる。 すなわち、 ティース 3 0、 コアバック 5 0、 及び穴 6 2, 6 4が同時に成形される。 また、 隣接する分割コアも、 図示した分割コア 2 0と同形状であり、 同様にして圧粉磁 心の成形により作られる。 そして、 各分割コアは、 ティースにコイルを巻かれた 後、 補強リング 4 0にリベットで固定される。 こうして作られたステータ 1 0は、 別途作成されたロータとともにモータのハウジングに設置され、 これによりモー タが作られる。
モータの運転は、 コイルに適当な電力を供給することで行われる。 これにより、 分割コアの各磁極とロータとの間で磁気的相互作用が生じ、 ロータが加速あるい は減速される。 この時、 各分割コアには、 この磁気的相互作用にともなう反力を 受ける。 そして、 この反力は、 各分割コアの内部においては、 応力として作用す ることになる。
一般に、 圧粉磁心の強度は、 低損失材料を用いると低下する傾向がある。 一方、 各分割コア、 そして、 各分割コアが並べられたステータコアは、 急激な加速や減 速にともなう応力に耐えるだけの強度をもつ必要がある。 ところが、 圧粉磁心は、 電磁鋼板などに比べて強度、 特に伸張に対する強度が小さい。 そこで、 ステータ コアの体格を大きくするなどして強度を高める必要が生じる。
し力 し、 図 1, 2に示したステータ 1 0では、 各分割コアを補強リング 4 0に 結合させているため、 各分割コアに作用する応力は、 隣接する分割コアとの接触 面を通じてだけでなく、 補強リング 4 0を通じても広い範囲に分散されることに なる。 つまり、 各分割コアに作用する応力は低下し、 各分割コアに要求される強 度は小さくて済むことになる。 また、 各分割コアからの応力が作用する補強リン グ 4 0は、 高い強度特性をもつ冷間圧延鋼板を用いて作られている。 したがって、 圧粉磁心を用いて補強を行う場合に比べて、 小さな断面積で必要な強度を確保す ることができる。 つまり、 ステータ 1 0は、 圧粉磁心を主として構成した場合に 比べ、 小さく作ることができる。
続いて、 図 3乃至図 5を用いて、 変形例について説明する。
図 3は、 変形例にかかるステータ 8 0の概略的な構成を示す斜視図である。 ス テータ 8 0は、 図 1に示したステータ 1 0とほぼ同様にして作られている。 すな わち、 圧粉磁心の成形により作られた 1 8個の分割コアを円筒形状に並べること で、 ステータコア 8 2が作られており、 また、 ステータコア 8 2は円筒形状をな す冷間圧延鋼板製の補強リング 8 4によって補強されている。 ただし、 ステータ 8 0では、 ステータ 1 0とは異なり、 補強リング 8 4はステータコア 8 2の外周 面を全面的に覆うように設置されている。 そして、 補強リング 8 4とステータコ ァ 8 2との結合は、 補強リング 8 4の上端面で行われている。
図 4は、 ステータコア 8 2を構成する一つの分割コア 9 0について示した斜視 図である。 この分割コア 9 0は、 図 2に示した分割コア 2 0とほぼ同様に構成さ れており、 ティース 9 1とコアバック 9 2とを備える。 しかし、 コアバック 9 2 の上端面には、 穴が設けられていない。 また、 コアバック 9 2の一方の側面には、 下端から上端にわたって円柱形状の凸部 9 4が設けられている。 そして、 上端側 では、 凸部 9 4の先には、 上端面よりも上側に突き出てた突起部 9 6が設けられ ている。 さらに、 コアバック 9 2の他方の側面には、 下端から上端にわたって円 柱形状に凹んだ凹部 9 8が設けられている。 これらの凸部 9 4、 突 ^部 9 6、 及 び凹部 9 8は、 圧粉磁心によって分割コア 9 0を成形する際に、 同時に作り出さ れる。
各分割コアは、 図 4に示した分割コア 9 0と同様にして作られている。 すなわ ち、 その一方の側面には、 凸部が作られ、 他方の側面には凹部が作られている。 そして、 ステータコア 8 2を組み立てる際には、 隣り合う分割コアを上下方向に スライ ドさせることで、 互いの凸部と凹部とが嵌合される。 つまり、 ステータコ ァ 8 2は、 隣り合う分割コア同士が結合され、 変形しにくく作られている。
図 5は、 ステータコア 8 2と補強リング 8 4の結合の様子を説明する部分的な 斜視図である。 図においては、 ステ一タコア 8 2のうち、 隣り合う二つの分割コ ァ 9 0 , 1 0 0の一部を示している。 両分割コア 9 0, 1 0 0は、 凸部と凹部と が嵌合されて、 密着固定されている。 そして、 その外側は補強リング 8 4によつ て囲われている。
ステータコア 8 2の上端面は、 両分割コア 9 0, 1 0 0の各コアバック 9 2, 1 0 2によって平坦に作られている。 ただし、 両分割コア 9 0, 1 0 0の境界で は、 分割コア 9 0の突起部 9 6が上方に飛び出している。 そして、 この突起部 9 6には、 補強リング 8 4の結合部 1 1 0の孔が嵌め合わされている。 結合部 1 1 0は、 ステータコア 8 2の側面を覆う主要部と一体的に作られており、 主要部に 対して直角に内側に折り曲げ加工されている。 このため、 突起部 9 6と結合部 1 1 0とを嵌め合わせることで、 ステータコア 8 2と補強リング 8 4とが結合され ることになる。
なお、 図 1 , 2に示したステータ 1 0では、 補強リング 4 0と各分割コアとは、 それぞれ二つのリベットを用いて、 二箇所で結合された。 これに対し、 ステータ 8 0では、 補強リング 8 4は各分割コアと、 それぞれ一つの突起部により一箇所 で結合されている。 しかし、 ステータ 8 0では、 隣り合う分割コア同士が亙いに 嵌合されているため、 分割コア同士のガタつきを防ぐことができる。 また、 ステ —タ 8 0では、 補強リング 8 4の内周面全体がステータコア 8 2の外周面全体と 接するように作られており、 全体の形状が安定化する利点も生じている。
以上に示した実施形態は、 さらに様々に変形することができる。
一例としては、 図 3に示したようなステータコア 8 2の外周面を覆う補強リン グを、 リベットによってステータコアに結合する態様を挙げることができる。 リ ベットにより結合する場合には、 例えば、 図 5に示した突起部 9 6のような折り 曲げ部を補強リングに設け、 ステータコアの上端面と折り曲げ部とをリベット結 合するようにしてもよい。 また、 折り曲げ部は設けず、 ステータコアの外周面に 対してリベットを圧入し、 結合することも有効である。 .
また、 ステータコアと補強リングとの間の力の伝達箇所を分散させることも有 効である。 図 1乃至図 5を用いて説明した例のように、 一箇所または二箇所での み分割コアと補強リングとを結合した場合には、 この一箇所または二箇所の点に おいて、 分割コアに応力が集中してしまうことも考えられる。 そこで、 三箇所以 上の点において結合を行ったり、 線状または面状の結合を行って、 応力の集中を 避けることが有効となる。 また、 結合箇所を拡げるのではなく、 接触のしかたを 変えることで応力を分散させることも可能である。 例えば、 分割コアと補強リン グとの接触面を同形状に波打たせることで、 接触面を通じて応力が伝えられるよ うになる。 さらには、 リベッ トや突起部の直径を太く したり、 全長を長く したり することで、 応力を分散することも有効であろう。

請 求 の 範 囲
1 . 圧粉磁心により成形された複数の分割コアが周方向に並べられ、 円筒形状 に構成されたステータコアと、
ステータコアの円筒形状に対応した環形状の部材であって、 圧粉磁心よりも高 強度の素材により作られ、 各分割コアに結合された補強部材と、
を備えることを特徴とするステータ。
2 . 請求項 1に記載のステータにおいて、
各分割コアと補強部材とは、 圧粉磁心よりも高強度の素材により作られた結合 部材を用いて結合されることを特徴とするステータ。
3 . 請求項 2に記載のステータにおいて、
各分割コアと補強部材には、 穴構造が設けられ、
各分割コアと補強部材とは、 この穴構造に前記結合部材を入れられて結合され ることを特徴とするステータ。
4 . 請求項 3に記載のステータにおいて、
分割コァに設けられた穴構造は、 分割コァの成形時に一体成形されることを特 徴とするステータ。
5 . 請求項 3に記載のステータにおいて、
各分割コアに設けられた穴構造は、 分割コアの表面に対し該垂直に形成されて いることを特徴とするステータ。 ,
6 . 請求項 3に記載のステータにおいて、
各分割コアに設けられた穴構造は、 当該ステータと対になるロータの周回方向 に対し該垂直に形成されていることを特徴とするステータ。
7 . 請求項 1に記載のステータにおいて、
各分割コアと補強部材には、 相対応する嵌合構造が設けられ、 , 各分割コアと補強部材とは、 この嵌合構造の嵌合により結合されることを特徴 とするステータ。
8 . 請求項 7に記載のステータにおいて、
分割コアに設けられた嵌合構造は、 分割コアの成形時に一体成形されることを 特徴とするステータ。
9 . 請求項 1に記載のステータにおいて、
各分割コアは、 隣接する分割コアと相互に結合され、
各分割コアと補強部材とは、 一箇所で結合されることを特徴とするステータ。
1 0 . 請求項 9に記載のステータにおいて、
各分割コアと隣接する分割コアとには、 相対応するコア間嵌合構造が設けられ、 各分割コアと隣接する分割コアとは、 コア間嵌合構造の嵌合により結合され、 コア間嵌合構造は、 分割コアの成形時に一体成形されることを特徴とするステ ータ。

各分割コアには、 隣接する分割コァ及び補強部材との結合に一体的に用いられ る嵌合構造が設けられ、

各分割コアには、 凸突起構造及び対応する凹構造が設けられ、
補強部材には、 凸突起構造に対応した穴構造が設けられ、
各分割コアと隣接する分割コアは、 凸突起構造と凹構造との嵌合により結合さ れ、
各分割コアと補強部材は、 凸突起構造と穴構造の嵌合により結合されることを 特徴とするステータ。 '

前記凸突起構造は、 周方向の一方の面に沿って凸形状に伸びる凸部と、 凸部の 端で分割コアの端面から突起した突起部を備え、
前記凹構造は、 周方向の他方の面に沿って凹形状に伸びる凹部を備え、 前記穴構造は、 分割コアの端面側に設けられ、
これにより、 各分割コアは、 その凸部と凹部をそれぞれ隣接する分割コアの凹 部と凸部に嵌合させ、 かつ、 その突起部を、 補強部材の穴構造と嵌合させている、 ' ことを特徴とするステータ。
