Description

【発明の詳細な説明】 (産業上の利用分野) この発明は、一対の熱可塑性樹脂からなる表皮で被覆さ
れた自動車用サンバイザの製造方法に関するものであ
る。
(従来技術) 従来、一対の熱可塑性樹脂からなる表皮で被覆された自
動車用サンバイザの製造方法としては、一般に第5図に
示すように互いに対向する上型aと下型bとを用いて溶
着と切断とを2工程に分けて行う方法が知られている
(例えば特開昭55−59016号公報参照)。上記上
型aは上部電極体である押え型cとこの押え型cに外嵌
した切断型dとが互いに離れる方向にばね付勢されて構
成され、上記上型aを下降させることにより押え型cと
下部電極体である下型bとで表皮の外周縁を上下から加
圧して高周波ウエルダーにより溶着し、さらに上型aを
上記ばねに抗して下降させることにより上記切断型dと
下型bとで上記溶着部の周囲を切断するようにしてい
る。
このような従来の製造方法では、表皮は押え型cの外周
に沿って切断されるので、製造されたサンバイザには第
6図に示すように上記押え型cの押え部eの幅に相当す
る溶着部fがサンバイザの周囲に突出(例えば2mm程度
の幅に突出)して形成される。このため、サンバイザと
しての外観がよくないという欠点がある。
(発明の目的) この発明は、このような従来の欠点を解消するためにな
されたものであり、外観を向上させることができる自動
車用サンバイザの製造方法を提供するものである。
(発明の構成) 第1の要旨は、少なくとも一方の織布の裏面に熱可塑性
樹脂層が形成された一対の表皮の外周縁を上部電極体と
下部電極体とで互いに加圧し、かつ溶着させる自動車用
サンバイザの製造方法において、上部電極体には先端部
を尖らせた刃先が上記表皮の外周縁に沿って形成され、
この刃先の外側には微小幅の斜面が形成されるととも
に、内側には微小幅の斜面が形成され、これらの斜面と
これらに対向する下部電極体の平面との間で表皮を溶着
させその後高周波電流を遮断した後に、上記刃先をさら
に押圧することにより上記表皮を切断するものである。
第2の要旨は、少なくとも一方の織布の裏面に熱可塑性
樹脂層が形成された一対の表皮の外周縁を上部電極体と
下部電極体とで互いに加圧し、かつ溶着させる自動車用
サンバイザの製造方法において、上部電極体には先端部
を尖らせた刃先が上記表皮の外周縁に沿って下部電極体
よりも硬い材料によって形成され、この刃先の外側には
微小幅の斜面が形成されるとともに、内側には微小幅の
斜面が形成され、これらの斜面とこれらに対向する下部
電極体の平面との間で表皮を溶着させその後高周波電流
を遮断した後に、上記刃先をさらに押圧することにより
上記表皮を切断するものである。
上記構成によれば、上部電極体の刃先と下部電極体とに
よって一対の表皮の外周縁が加圧溶着され、しかもその
位置で切断されるのでサンバイザの周囲には従来のよう
に突出した溶着部が形成されることはない。また上記刃
先によって加圧溶着する際に、一対の表皮の接合部の内
側に熱可塑性樹脂素材が溶出して冷やされることによっ
て、従来のように面と面との溶着部が形成されなくても
一対の表皮を一体化することができる。
そして、上記のように表皮を溶着させた後に高周波電流
を遮断し、その後刃先をさらに押圧して表皮を切断する
ようにしているため、上記切断時にはすでに上部電極体
と下部電極体との間には高周波の印加は消滅しており、
両電極体が互いに当接しても当接部分が高周波によるス
パーク発生で損傷するということはない。従って、安心
して刃先を下部電極体に強い力で押圧することが可能で
あり、その結果織布が含まれた表皮であっても確実に切
断することが可能になる。
さらに、表皮の外周縁を補強する必要がある場合には、
その部分の上部電極体を対象とし、刃先の内側に形成さ
れる斜面の角度を他の部分よりも小さく設定するととも
に斜面の幅を他の部分よりも大きく設定することによっ
て、その部分の外周縁に所定の幅で外側に突出した溶着
部を形成させることが可能になり、その結果その部分の
強度を他の部分よりも大きくすることができる。
加えて、刃先の外側にも微小幅の斜面が形成されている
ため、上記刃先による加圧溶着操作時に尖った刃先を境
にして表皮の外側になる部分の表皮も軟化溶融し、結局
刃先の先端部を境にして両サイドに溶着部が形成され、
切断後の不用部分の取り除き操作が容易に行われる。
また上記第2の要旨においては、上部電極体の刃先を下
部電極体よりも硬い材料によって形成しているので、刃
先の先端が下部電極体側に食込むようにして一対の表皮
を挟み、かつ切断することができ、これによって一対の
表皮の溶着および切断を確実かつ均一に行うことができ
る。
(実施例) 第2図において、上部電極体1と下部電極体2とは互い
に対向するとともに、上部電極体1は下部電極体2に対
して上下動できるように配置されている。下部電極体2
の上面にはサンバイザの外周形状に沿って受け座21が
突出して形成され、上部電極体1の下面には上記受け座
21と対応して切断刃11が突出して形成されている。
これによって一対の電極体1,2の対向する面にはサン
バイザを収容する凹部12,22がそれぞれ形成され
る。これら上下一対の電極体1,2によって第3図に示
すサンバイザ3を厚み方向に半割りにした一対の上下成
形型が構成されるようにしている。
上記切断刃11の横断形状は、凹部12を構成する鉛直
の内壁面13と、外側の斜面14とにより全体として下
方に尖った形状に形成されている。この切断刃11の先
端部の微小部分には、第1図に示すように、受け座21
の上端面に対して角度αの内側斜面(微小幅の斜面)1
6と、角度βの外側斜面17とが交差するように形成さ
れ、この交差線によって刃先15が形成されている。そ
してこの刃先15は、第1図に示すように受け座21の
内側上縁から距離La(例えば0.5mm〜0.7mm程
度)だけわずかに外側の位置で受け座21と当接するよ
うに形成されている。これら上部電極体1の切断刃11
と、下部電極体2の受け座21とによって、加圧溶着と
切断とが刃先15と受け座21との当接位置で行えるよ
うにしている。
切断刃11と受け座21とは同じ硬度の材料により形成
してもよいが、切断刃11を受け座21より硬い材料で
構成することが好ましい。また角度αとしては45゜程
度、角度βとしては20゜程度に設定するのが好まし
い。なお、この角度α、角度βおよび上記距離Laなど
は、切断刃11や受け座21を構成する材料の硬度、お
よびサンバイザ3の表皮として使用する材料に応じて決
定すればよい。
上記構成の装置によりサンバイザを製造するには、例え
ば第3図に憶断面を示すように芯材31をクッシヨン材
32で挟み、このクッシヨン材32の上下面を熱可塑性
樹脂からなる一対の表皮33で覆い、これらを第2図に
示す下部電極体2の凹部22に載置して上部電極体1を
下降させる。そして刃先15と受け座21との間で表皮
の外周縁を挟み、刃先15によって表皮が切断されない
程度の押圧力(例えば9kg/cm2程度)を加えた状態で
高周波加熱により溶着する。所定の冷却時間の経過後に
上記刃先15にさらに大きな押圧力(例えば20t程
度)を加えることにより、第1図に示す刃先15の位置
で表皮33を切断すればよい。なお、上記切断工程にお
ける押圧力は切断する表皮33の材質、厚さおよびその
切断部の周長などによって決定すればよい。例えばポリ
塩化ビニール製で厚さ0.3〜0.4mmの表皮を用いる
場合には、その切断部の周長1mmについて16kg程度の
押圧力を加えればよく、周長が960mmであれば15t
程度、周長1200mmであれば19t程度、周長が13
00mmであれば21t程度、周長が1450mmであれば
23t程度の押圧力にそれぞれ設定するのが望ましい。
これによって一対の表皮33は、刃先15の内側斜面1
6と、受け座21の微小幅Laの平面23との間で挟み
付けられて溶着される。そして上記刃先15の位置で切
断されることによって、一対の表皮33は第3図に示す
ように突合せ状態の溶着部が形成される。このため、サ
ンバイザ3の外周部に形成される溶着部の突出幅Lb
は、例えば0.2mm〜0.5mm程度に低減させることが
できる。したがつてサンバイザ3を全体的に見ればその
外周部は丸みを帯びた形状に認識でき、外観を向上させ
ることができるとともに、触感も向上させることができ
る。
また一対の表皮33の接合部は、第3図に示すように接
合部の内側に溶出した表皮33の素材331により互い
に溶着されるので、従来のように所定幅を有する面と面
とが溶着された溶着部が形成されなくても一対の表皮3
3を結合して一体化することがができる。
なお受け座21の刃先15が当接する位置に、第7図に
示すように刃先15よりもやや大きい内角を有するV字
形で微小な深さ(例えば0.1mm程度の深さ)の凹溝2
4を形成してもよい。この凹溝24と刃先15とで一対
の表皮33を挟んで溶着することによって、溶着部の強
度をさらに大きくすることができる。
なお表皮33としては、例えば熱可塑性樹脂により表面
を皮革様や布様に成形したシート状のものや、織布の裏
面にポリ塩化ビニールなどをラミネートしたものなど種
々のものが適用でき、少なくとも表皮33の裏面が熱可
塑性樹脂で構成されていればよい。
また第4図に示すサンバイザ3において、例えば車屋内
への取付け部近傍の外周縁35は一対の表皮33の溶着
部に作用する引裂き力が大きくなりがちであるので、上
記溶着部の突出幅Lbを、運転者が操作する側の外周縁
34より大きくして補強するようにしてもよい。
第8図には、第1図に示す第1実施例における切断刃1
1の先端部の微小部分と、この微小部分に対向する受け
座21との形状を変化させた装置を用いる場合の第2実
施例が示されている。この第2実施例における切断刃1
1aには、その先端部の微小部分に、微小な幅Lc(例
えば0.1mm)の直線部151を有する刃先15aが形
成され、この直線部151は内側端縁で内側斜面16、
外側端縁で外側斜面17とそれぞれ交差している。また
受け座21aには切断刃11aの内側斜面16と外側斜
面17とで構成される角度よりもやや大きい内角を有す
る略V字形であって、底部に上記直線部151と接触す
る平坦部241を有する微小な深さ(例えば0.1mm程
度の深さ)の凹溝24aが形成されている。
上記切断刃11aは受け座21aよりも硬くなるよう
に、例えば切断刃11aはロックウエル硬さHRCが5
8程度の合金工具鋼鋼材(SKS、JIS4404)、
受け座21aはロックウエル硬さHRCが22程度の炭
素工具鋼鋼材(SK3、JIS4401)によってそれ
ぞれ形成されている。なお上記鋼材およびその鋼材の硬
さは刃先15aの形状、表皮33の材質、厚さ、および
表皮33の切断部の周長などに応じて決定すればよい。
上記構成の装置によりサンバイザを製造するには、上部
電極体1を下降させることにより刃先15aと受け座2
1aの凹溝24aとの間に一対の表皮33の外周縁を挟
み、この表皮33が切断されない程度の押圧力(例えば
9kg/cm2程度)を加えた状態で高周波加熱により直線
部151と平坦部241とによって挟まれる微小幅部分
を溶着し、ついで高周波電流を遮断して上記刃先15a
にさらに大きな押圧力(例えば20t程度)を加えて直
線部151と平坦部241とを接触させることにより一
対の表皮33を切断し、この後に冷却すればよい。上記
2段階の押圧力の大きさは、切断する33の材質、厚
さ、およびその切断部の周長などによって決定すればよ
い。
このサンバイザの製造工程においては、溶着工程によっ
て直線部151と平坦部241とによって挟まれる微小
幅部分の素材が溶融し、続いて切断工程で刃先15aと
凹溝24aとの距離がさらに縮まり、ついには第8図に
示すように直線部151と平坦部241とが接触するの
で、上記溶融素材が内側斜面16と受け座21aの上面
とによってサンバイザの内側、すなわちクッシヨン側に
溶出し、この溶出した素材331(第3図参照)によっ
て一対の表皮33の接合部の互いの端面および裏面が溶
着される。上記切断の際、内側斜面16と凹溝24aの
内壁斜面242とで形成される鋭角な対向面によって上
記溶融素材を表皮33の裏面側へ溶出させようとする圧
力が発生し、この圧力は第1図に示す内側斜面16と平
面23とによって構成される対向面だけのよりも大き
く、これによって一対の表皮33の溶着部の強度を第1
図に示す第1実施例の場合よりも大きくすることができ
る。
また切断刃11aの方が受け座21aよりも硬く形成さ
れているので、切断に際しては刃先15aが受け座21
aに対して食込むようにして接触することになり、一対
の表皮33を確実に切断することができるとともに、一
対の表皮33の板厚などがばらついていても均一に切断
することができる。さらに上記切断刃11aと受け座2
1aととを共に比較的硬い材料で形成した場合に比べ、
刃先15aの摩耗、損傷などの発生を低減させることが
でき、これにより装置の耐久性を向上させることができ
る。
(具体例) 第8図に示す切断刃11aと受け座24aとを次に示す
ように形成してサンバイザを製造した。すなわち直線部
151の幅Lcが0.1mm、内側斜面16の幅Ldが
0.3mm、角度αが45゜、角度βが32゜、凹溝24
aの深さが0.1mm、および平坦部の幅が上記Lcと同
じになるようにそれぞれ設定し、切断刃11aをロック
ウエル硬さHRCが58程度に設定されたSKS鋼材、
受け座24aをロックウエル硬さHRCが22程度に設
定されたSK3鋼材によってそれぞれ形成した。
表皮33としては、織布の裏面にポリ塩化ビニールをラ
ミネートした厚さが0.3mmの表皮と、ポリ塩化ビニー
ルによって布様に成形した厚さが0.4mmの表皮とを用
い、製造試験はこの2種類の表皮について実施した。な
お、表皮33の溶着部もしくは切断部の周長は1300
mmであり、またクッシヨン材32としては厚さが8mmの
発泡ウレタンを用いた。
溶着工程は押圧力9kg/cm2により加圧した状態で4秒
間高周波加熱し、切断工程は押圧力21tにより溶着工
程に続いて1.5秒間加圧し、この後2.5秒間冷却し
た。
この結果、第3図に示す溶着部の突出幅Lbは0.2〜
0.5mmとなり、また溶着部の剥離強度は10mm長さ当
たりで3.5〜4.0kg/cm2となり、第6図に示す従
来のサンバイザと比べて外周部に存在する突出部分fを
ほぼなくすことができ、しかも一対の表皮の接合部の強
度も十分なサンバイザを得ることができた。
なお上記具体例において、溶着工程における押圧力とし
ては(9±1.0)kg/cm2の範囲が望ましく、この範
囲より小さいと溶着部の強度が低下し、逆に大きいと表
皮33の織布が焼けるおそれがある。また切断工程にお
ける押圧力としては切断長さ1mmについて16kgより大
きい範囲で選択することができる。この範囲より小さい
と切断が十分に行えない。
また上記具体例においては、第9図に示すようにステー
4の挿入部分の外周縁35を補強するために、溶着幅L
eが上記外周縁35の両端部から徐々に変化して最大部
で2mm程度となる溶着部が上記外周縁に形成されるよう
にしている。上記溶着部を形成するために上記切断刃1
5aと受け座21aとの上記外周縁35に対応する部分
の形状を変化させている。
第10図には上記溶着幅Leの最大幅に相当する部分の
切断刃11aと受け座21aとの断面が示されている。
この切断刃11aには直線部151(Lc=0.1mm)
から連続する内側斜面16bとして水平面に対する角度
αが0゜40′、幅Ldが2mmにそれぞれ形成され、こ
の内側斜面16bと対応する受け座21aには凹溝24
aの平坦部241から連続する内壁斜面242bとして
水平面に対する角度γが0゜20′で受け座21aの内
側端まで連続するように形成されている。切断刃15a
と受け座21aの凹溝24aとは、第10図に示す断面
を最大変化断面として徐々に第8図に示す断面に変化す
るように形成されている。
これによってサンバイザ3の組立てにおけるステー4の
圧入作業に際して比較的大きな引裂き力が表皮33の接
合部に作用しても、その表皮33の破れを防止すること
ができる。
(発明の効果) この発明の自動車サンバイザ製造方法の第1および第2
の要旨によれば、上部電極体に形成した刃先によって加
圧溶着と切断とを同じ位置で行うようにするものである
ので、サンバイザの周囲には従来のように突出した溶着
部が形成されることはなく、外観および触感のよいサン
バイザを製造することができる。
しかも上記刃先の内側に形成された微小幅の斜面と、こ
れに対向する下部電極体の平面とによって表皮の接合部
の内側に熱可塑性樹脂素材が溶出して接合部の裏面を互
いに溶着することができるので、従来のように面と面と
の溶着部が形成されなくても、一対の表皮を確実に溶着
して一体化されたサンバイザを製造することができる。
また第2の要旨においては、上部電極体の刃先を下部電
極体よりも硬い材料によって形成しているので、刃先の
先端が下部電極体に食込むようにして一対の表皮を挟
み、かつ切断することができ、これによって一対の表皮
の一方が織布に合成樹脂層が形成されたものであり他方
が織布そのものであるような場合であっても、それらの
溶着および切断を確実かつ均一に行うことができる。

図、第9図はステー取付け部の溶着部を示す説明図、第
10図は第9図の溶着部を形成するための装置を拡大し

Claims (3)

    【特許請求の範囲】
  1. 【請求項1】少なくとも一方の織布の裏面に熱可塑性樹
    脂層が形成された一対の表皮の外周縁を上部電極体と下
    部電極体とで互いに加圧し、かつ溶着させる自動車用サ
    ンバイザの製造方法において、上部電極体には先端部を
    尖らせた刃先が上記表皮の外周縁に沿って形成され、こ
    の刃先の外側には微小幅の斜面が形成されるとともに、
    内側には微小幅の斜面が形成され、これらの斜面とこれ
    らに対向する下部電極体の平面との間で表皮を溶着させ
    その後高周波電流を遮断した後に、上記刃先をさらに押
    圧することにより上記表皮を切断することを特徴とする
    自動車用サンバイザの製造方法。
  2. 【請求項2】少なくとも一方の織布の裏面に熱可塑性樹
    脂層が形成された一対の表皮の外周縁を上部電極体と下
    部電極体とで互いに加圧し、かつ溶着させる自動車用サ
    ンバイザの製造方法において、上部電極体には先端部を
    尖らせた刃先が上記表皮の外周縁に沿って下部電極体よ
    りも硬い材料によって形成され、この刃先の外側には微
    小幅の斜面が形成されるとともに、内側には微小幅の斜
    面が形成され、これらの斜面とこれらに対向する下部電
    極体の平面との間で表皮を溶着させその後高周波電流を
    遮断した後に、上記刃先をさらに押圧することにより上
    記表皮を切断することを特徴とする自動車用サンバイザ
    の製造方法。
  3. 【請求項3】(9±1.0)kg/cm2の範囲の押圧力の
    作用下で溶着した後に、切断長さ1mmについて16kgよ
    り大きい押圧力を加えて切断することを特徴とする特許
    請求の範囲第1項または第2項記載の自動車用サンバイ
    ザの製造方法。
