Description
フィルタ、メンブレン又は触媒担体の用途で用いられる多孔質体を正確に特徴分析するためには、細孔構造及びその流体輸送に関わる特性も見極めなければならない。
Claims (36)
- 多孔質体製造用の前駆体混合物であって、
(i)粒径0.1〜6ミクロンの少なくとも1種類の粉砕α−アルミナ粉末と、(ii)前記α−アルミナ粉末の結合剤として機能するベーマイト粉末と、(iii)粒径1〜10ミクロンの少なくとも1種類の燃焼材と、を含み、 前記ベーマイトは、アルミナの総含有量に対し少なくとも10重量%の量で存在することを特徴とする、前駆体混合物。 - 粒径10〜100ミクロンの未粉砕α−アルミナ粉末を更に含む、請求項1に記載の前駆体混合物。
- 前記粉砕α−アルミナ粉末と前記未粉砕α−アルミナ粉末の重量比は、0.25:1〜約5:1の範囲である、請求項2に記載の前駆体混合物。
- 未粉砕α−アルミナ粉末は、前記前駆体混合物に含まれない、請求項1に記載の前駆体混合物。
- 溶媒及び潤滑剤のうちから選択される添加剤を更に含む、請求項1に記載の前駆体混合物。
- 前記燃焼材は、ポリオレフィン粉末及びグラファイト粉末のうちの少なくとも一方からなる、請求項1に記載の前駆体混合物。
- 前記燃焼材は、ポリオレフィン粉末及びグラファイト粉末の両方からなる、請求項1に記載の前駆体混合物。
- 前記ポリオレフィン粉末と前記グラファイト粉末の重量比は、0.25:1〜約5:1の範囲である、請求項7に記載の前駆体混合物。
- 前記ベーマイトは、アルミナの総含有量に対し少なくとも25重量%の量で存在する、請求項1に記載の前駆体混合物。
- 前記ベーマイトは、分散粒子径100nm未満のナノサイズ粉末である、請求項1に記載の前駆体混合物。
- 前記粉砕α−アルミナ粉末は、粒径/微結晶サイズが0.25〜4ミクロンである、請求項1に記載の前駆体混合物。
- シリコン含有物質は、前記前駆体混合物にほとんど含まれない、請求項1に記載の前駆体混合物。
- ナトリウム含有物質は、前記前駆体混合物にほとんど含まれない、請求項1に記載の前駆体混合物。
- 多孔質体の製造方法であって、
(i)粒径0.1〜6ミクロンの粉砕α−アルミナ粉末と、(ii)前記α−アルミナ粉末の結合剤として機能するベーマイト粉末と、(iii)粒径1〜10ミクロンの燃焼材とを含み、前記ベーマイトは、アルミナの総含有量に対し少なくとも10重量%の量で存在する前駆体混合物を準備し、
所定の形状物を成形し、
前記形状物に熱処理工程を施して、前記形状物を焼結して前記多孔質体を製造することを特徴とする方法。 - 前記前駆体混合物中に粒径10〜100ミクロンの未粉砕α−アルミナ粉末を更に含む、請求項14に記載の方法。
- 前記粉砕α−アルミナ粉末と前記未粉砕α−アルミナ粉末の重量比は、0.25:1〜約5:1の範囲である、請求項15に記載の方法。
- 未粉砕α−アルミナ粉末は、前記前駆体混合物に含まれない、請求項14に記載の方法。
- (i)ベーマイトを水に分散させてベーマイト分散液を生成し、
(ii)粒径0.1〜6ミクロンの粉砕α−アルミナ粉末を前記ベーマイト分散液に添加し、前記ベーマイトが前記α−アルミナ粉末の結合剤として機能する第1の均一混合物が得られるまで混和し、
(iii)粒径1〜10ミクロンの燃焼材を添加し、第2の均一混合物が得られるまで混和し、
(iv)前記第2の均一混合物を成形して前記第2の均一混合物の形状物を形成し、
(v)熱処理工程を施して、前記成形された形状体を焼結して前記多孔質体を製造することを含む、請求項14に記載の方法。 - 前記熱処理工程は、
(a)成形された前記形状体に35〜900℃の範囲の温度の熱処理工程を施すことで、水分を取り除き、燃焼材を燃やし尽くして予備焼成した多孔質体を製造し、
(b)前記予備焼成した多孔質体に900〜2000℃の範囲の温度で焼結工程を行って前記多孔質体を製造することを含む、請求項14に記載の方法。 - 前記多孔質体は、少なくとも30%の吸水率、少なくとも40Nの圧壊強度、及び、少なくとも0.3m2/gのBET表面積のうち少なくとも1つを有する、請求項14に記載の方法。
- 前記多孔質体は、7以下の屈曲度、4以下の歪度、及び、30mdarcys以上の浸透率のうち少なくとも1つを備えた細孔構造を有する、請求項14に記載の方法。
- 前記燃焼材は、ポリオレフィン粉末及びグラファイト粉末から選択される、請求項14に記載の方法。
- 前記燃焼材はポリオレフィン粉末からなり、
前記工程(iii)は、粒径1〜10ミクロンの前記ポリオレフィン粉末を添加し、第2の均一混合物が得られるまで混和することを含む、請求項18に記載の方法。 - 前記工程(iii)は、前記ポリオレフィン粉末の添加及び混合と同時又は後に、別の燃焼材としてグラファイト粉末を添加し、前記グラファイト粉末が含まれた前記第2の均一混合物が得られるまで混和することを更に含む、請求項23に記載の方法。
- ポリオレフィン粉末とグラファイト粉末の重量比は、0.25:1〜約5:1の範囲である、請求項24に記載の方法。
- 前記グラファイト粉末は、粒径が3〜10ミクロンである、請求項24に記載の方法。
- 前記工程(ii)は、前記粉砕α−アルミナ粉末の添加及び混合と同時又は後に、粒径が10〜100ミクロンの範囲の未粉砕α−アルミナ粉末を添加し、前記第1の均一混合物が得られるまで混和することを含む、請求項18に記載の方法。
- 粉砕α−アルミナ粉末と未粉砕α−アルミナ粉末の重量比は、0.25:1〜約5:1の範囲である、請求項27に記載の方法。
- 前記ベーマイトは、アルミナの総含有量に対し少なくとも25重量%の量で存在する、請求項14に記載の方法。
- 前記ベーマイトは、分散粒子径100nm未満のナノサイズ粉末である、請求項14に記載の方法。
- 未粉砕α−アルミナ粉末は、前記多孔質体の製造方法では含まれない、請求項14に記載の方法。
- シリコン含有物質は、前記多孔質体の製造方法ではほとんど含まれない、請求項14に記載の方法。
- ナトリウム含有物質は、前記多孔質体の製造方法ではほとんど含まれない、請求項14に記載の方法。
- 多孔質体を形成する前記熱処理工程の後に、前記方法は、前記多孔質体上及び/又は内部に銀を沈着させることを更に含む、請求項14に記載の方法。
- 前記粉砕α−アルミナ粉末は、粒径が0.25〜4ミクロンである、請求項14に記載の方法。
- 前記前駆体混合物は、押出又はプレスのいずれかによって形成される、請求項14に記載の方法。
