Abstract
【解決手段】 従来、影響を及ぼさないような工夫がなされていたポリウレタンフォーム原料が発泡時に発生する発泡熱を積極的に利用する構成である。ポリウレタンフォーム原料が発泡時に発生する発泡熱を金型内で一体対象物に影響させることで一体対象物を金型形状に沿った所望形状に熱変形させる。これにより、一体対象物は、金型内でポリウレタンフォーム層と一体発泡させる工程で任意の形状に成形でき、金型内に配置する前の工程で、一体対象物を最終形態に近い状態にまで加工する必要がなくなり、製造工程の簡略化、製造コストの低減を図ることができる。

Description
前記立体構造体が、織物、編物若しくは不織布から構成される三次元立体布帛又はスラブウレタンであることが好ましい。前記一体対象物が、前記立体構造体の少なくとも一部に接合された表皮層を有する表皮層付き立体構造体であることが好ましい。
前記表皮層付き立体構造体を構成する前記立体構造体の一部に、周辺部に比較して粗い組織に形成されているか又は空隙になっている粗部を有し、前記粗部を通じて前記ポリウレタンフォーム層を前記表皮層に固着することが好ましい。前記表皮層付き立体構造体を構成する前記表皮層と前記立体構造体とが、縫製若しくは溶着により、又は、面ファスナーを介して接合されることが好ましい。前記立体構造体を構成する前記三次元立体布帛として、一対のグランド編地と、前記グランド編地間を往復して編み込まれる連結糸とを有してなる三次元立体編物を用いることが好ましい。
前記三次元立体編物として、ヒートセット工程を経ていない生機を用いることが好ましい。前記三次元立体編物の生機に前記表皮材を接合する際、接合する部位間において、前記表皮材が前記生機に対して弛みが生じるように接合することが好ましい。前記三次元立体編物を構成するグランド編地の一部が、前記ポリウレタンフォーム層内に配置されていることが好ましい。乗物用シートのシートクッション、シートバック、ヘッドレスト又はアームレストを構成する一体発泡成形品の製造に適用されることが好ましい。
前記立体構造体が、織物、編物若しくは不織布から構成される三次元立体布帛又はスラブウレタンであることが好ましい。前記立体構造体を構成する前記三次元立体布帛が、一対のグランド編地と、前記グランド編地間を往復して編み込まれる連結糸とを有してなる三次元立体編物であることが好ましい。前記ポリウレタンフォーム層が、前記三次元立体編物との境界面に位置するグランド編地に発泡状態で一体化していることが好ましい。前記三次元立体編物を構成するグランド編地の一部が、前記ポリウレタンフォーム層内に配置されていることが好ましい。乗物用シートのシートクッション、シートバック、ヘッドレスト又はアームレストに用いられることが好ましい。
また、前記通気性を有する立体構造体が連続している範囲内において、前記ポリウレタンフォーム層にスリットが形成され、前記スリットを挟んだ一方側及び他方側の少なくとも一方が前記スリットの形状及び大きさに対応して変位可能であることが好ましい。さらに、前記乗物用シートのシートクッションに用いられ、前記スリットが、前後方向中央部よりも前縁寄りに位置する前記ポリウレタンフォーム層を、裏面側から前記シートクッションの左右方向に沿って切り欠いた形状で形成され、前記スリットを挟んだ前方側が前記シートクッションのクッションフレームに支持されることにより、前記スリットを挟んだ後方側がスリット幅に応じて変位可能であることが好ましい。
三次元立体編物は、互いに離間して配置された一対のグランド編地同士を連結糸で結合することにより形成されている。具体的には、図1に示すように、三次元立体編物10は、互いに離間して配置された一対のグランド編地11,12、該一対のグランド編地11,12間を往復して両者を結合する多数の連結糸13とを有する立体的な三次元構造から構成されている。
次に、本発明の一実施例を図5〜図9に基づいて説明する。本実施例では、自動車用シート100のシートバック110及びシートクッション120に用いる一体発泡成形品を製造する例であり(図6(a)参照)、ポリウレタンフォーム層30に、一体対象物として表皮層付き立体構造体を一体化し、立体構造体として三次元立体編物10を使用する。

Claims (19)
- 金型内にポリウレタンフォーム原料を注入して発泡させ、前記金型内に配置した一体対象物をポリウレタンフォーム層に一体化する一体発泡成形品の製造方法であって、
前記ポリウレタンフォーム原料の発泡時に発生する発泡熱により前記一体対象物を熱変形させて所定形状に成形し、前記ポリウレタンフォーム層との一体発泡成形品を得る一体発泡成形品の製造方法。 - 前記一体対象物は、通気性を有する立体構造体からなり、前記ポリウレタンフォーム原料の発泡時に発生するガスの圧力を、前記立体構造体の保形に利用しつつ、前記熱変形により所定形状に成形する請求項1記載の一体発泡成形品の製造方法。
- 前記立体構造体が、織物、編物若しくは不織布から構成される三次元立体布帛又はスラブウレタンである請求項2記載の一体発泡成形品の製造方法。
- 前記一体対象物が、前記立体構造体の少なくとも一部に接合された表皮層を有する表皮層付き立体構造体である請求項2又は3記載の一体発泡成形品の製造方法。
- 前記表皮層付き立体構造体を構成する前記立体構造体の一部に、周辺部に比較して粗い組織に形成されているか又は空隙になっている粗部を有し、前記粗部を通じて前記ポリウレタンフォーム層を前記表皮層に固着する請求項4記載の一体発泡成形品の製造方法。
- 前記表皮層付き立体構造体を構成する前記表皮層と前記立体構造体とが、縫製若しくは溶着により、又は、面ファスナーを介して接合されたものである請求項5記載の一体発泡成形品の製造方法。
- 前記立体構造体を構成する前記三次元立体布帛として、一対のグランド編地と、前記グランド編地間を往復して編み込まれる連結糸とを有してなる三次元立体編物を用いる請求項3〜6のいずれか1に記載の一体発泡成形品の製造方法。
- 前記三次元立体編物として、ヒートセット工程を経ていない生機を用いる請求項7記載の一体発泡成形品の製造方法。
- 前記三次元立体編物の生機に前記表皮材を接合する際、接合する部位間において、前記表皮材が前記生機に対して弛みが生じるように接合する請求項8記載の一体発泡成形品の製造方法。
- 前記三次元立体編物を構成するグランド編地の一部が、前記ポリウレタンフォーム層内に配置されている請求項8又は9記載の一体発泡成形品の製造方法。
- 乗物用シートのシートクッション、シートバック、ヘッドレスト又はアームレストを構成する一体発泡成形品の製造に適用される請求項1〜10のいずれか1に記載の一体発泡成形品の製造方法。
- 通気性を有する立体構造体の少なくとも一部に接合された表皮層を有する表皮層付き立体構造体と、
前記表皮層付き立体構造体における前記立体構造体側に一体発泡により積層されたポリウレタンフォーム層と
を有してなることを特徴とする一体発泡成形品。 - 前記立体構造体が、織物、編物若しくは不織布から構成される三次元立体布帛又はスラブウレタンである請求項12記載の一体発泡成形品。
- 前記立体構造体を構成する前記三次元立体布帛が、一対のグランド編地と、前記グランド編地間を往復して編み込まれる連結糸とを有してなる三次元立体編物である請求項13記載の一体発泡成形品。
- 前記ポリウレタンフォーム層が、前記三次元立体編物との境界面に位置するグランド編地に発泡状態で一体化している請求項14記載の一体発泡成形品。
- 前記三次元立体編物を構成するグランド編地の一部が、前記ポリウレタンフォーム層内に配置されている請求項14又は15記載の一体発泡成形品。
- 乗物用シートのシートクッション、シートバック、ヘッドレスト又はアームレストに用いられる請求項12〜16のいずれか1に記載の一体発泡成形品。
- 前記通気性を有する立体構造体が連続している範囲内において、前記ポリウレタンフォーム層にスリットが形成され、前記スリットを挟んだ一方側及び他方側の少なくとも一方が前記スリットの形状及び大きさに対応して変位可能である請求項12〜17のいずれか1に記載の一体発泡成形品。
- 前記乗物用シートのシートクッションに用いられ、前記スリットが、前後方向中央部よりも前縁寄りに位置する前記ポリウレタンフォーム層を、裏面側から前記シートクッションの左右方向に沿って切り欠いた形状で形成され、
前記スリットを挟んだ前方側が前記シートクッションのクッションフレームに支持されることにより、前記スリットを挟んだ後方側がスリット幅に応じて変位可能である請求項18記載の一体発泡成形品。
