Abstract
【解決手段】複合酸化物触媒の製造方法であって、モリブデン及びコバルトを含有する複合酸化物を酸及び水と混合して得られる水性スラリーを乾燥した後、焼成することを特徴とする。前記複合酸化物は、気相接触酸化反応に使用されたモリブデン及びコバルトを含有する複合酸化物触媒を、アンモニア及び有機塩基の少なくとも一方が水に溶解してなる抽出用水溶液と混合することにより、モリブデン及びコバルトを水相に抽出させた後、該水相を乾燥し、次いで酸化性ガスの雰囲気下に焼成して得られる複合酸化物が好ましい。

Description
(1)モリブデン及びコバルトを含有する複合酸化物を酸及び水と混合して得られる水性スラリーを乾燥した後、焼成することを特徴とするモリブデン及びコバルトを含有する複合酸化物触媒の製造方法。
(2)前記複合酸化物が、気相接触酸化反応に使用されたモリブデン及びコバルトを含有する複合酸化物触媒を、アンモニア及び有機塩基の少なくとも一方が水に溶解してなる抽出用水溶液と混合することにより、モリブデン及びコバルトを水相に抽出させた後、該水相を乾燥し、次いで酸化性ガスの雰囲気下に焼成して得られる複合酸化物である前記(1)に記載の複合酸化物触媒の製造方法。
(3)前記複合酸化物におけるモリブデン及びコバルトの含有割合が、モリブデン:コバルト(モル比)=1:12〜12:1である前記(1)又は(2)に記載の複合酸化物触媒の製造方法。
(4)前記複合酸化物がカリウム、ルビジウム、セシウム及びタリウムからなる群より選ばれる少なくとも1種の元素を含む前記(1)〜(3)のいずれかにに記載の複合酸化物触媒の製造方法。
(5)前記酸の使用量が、前記複合酸化物に含まれるコバルト1モルに対して1〜20モルである前記(1)〜(4)のいずれかに記載の複合酸化物触媒の製造方法。
(6)前記酸が無機酸である前記(1)〜(5)のいずれかに記載の複合酸化物触媒の製造方法。
(7)前記酸が硝酸である前記(1)〜(5)のいずれかに記載の複合酸化物触媒の製造方法。
(8)前記複合酸化物触媒が、不飽和アルデヒド及び不飽和カルボン酸製造用触媒である前記(1)〜(7)のいずれかに記載の複合酸化物触媒の製造方法。

(10)前記水性スラリーを乾燥、焼成した後、還元性物質の存在下に熱処理を行う前記(1)〜(9)のいずれかに記載の複合酸化物触媒の製造方法。
(11)前記熱処理は200〜600℃で行う前記(10)に記載の複合酸化物触媒の製造方法。
(12)前記熱処理による質量減少率が0.05〜6質量%である前記(10)又は(11)に記載の複合酸化物触媒の製造方法。

以下の各例において、触媒の活性評価は下記の方法で行った。
内径18mmのガラス製反応管に触媒を1g充填し、この反応管内にイソブチレン/酸素/窒素/スチーム=1/2.2/6.2/2.0(モル比)の混合ガスを87.5ml/分(STP基準)の流量で供給し、反応温度400℃にて15時間酸化反応を実施した後、反応温度を390℃に設定し、1時間酸化反応を行い、出口ガス(反応後のガス)をガスクロマトグラフィーにより分析した。下記式に基づき、イソブチレンの転化率、メタクロレイン及びメタクリル酸の合計選択率、合計収率を算出した。

モリブデン酸アンモニウム[(NH4)6Mo7O24・4H2O]441.4質量部を温水500質量部に溶解させ、これをA液とした。一方、硝酸鉄(III)[Fe(NO3)3・9H2O]202.0質量部、硝酸コバルト[Co(NO3)2・6H2O]436.6質量部及び硝酸セシウム[CsNO3]19.5質量部を温水200質量部に溶解させ、次いで硝酸ビスマス[Bi(NO3)3・5H2O]97.0質量部を溶解させて、これをB液とした。
新品触媒(a)を所定時間、イソブチレンの分子状酸素によるメタクロレイン及びメタクリル酸への気相接触酸化反応に付して、使用済触媒(b)を得た。
使用済触媒(b)100質量部を粉砕した後、水200質量部及び25質量%のアンモニア水272質量部の中に加えて混合した。この混合物の液温を40℃に保ち1時間撹拌した後、減圧濾過して濾液を得、得られた濾液を空気中420℃で2時間熱処理し、回収物として61.78質量部の複合酸化物を得た。
上記で得られた複合酸化物30質量部を粉砕した後、水25質量部、60質量%の硝酸32質量部の中に加えて混合した。この水性スラリーの液温を50℃に保ち1時間撹拌した後、撹拌を継続しながらこの水性スラリーに硝酸セシウム[CsNO3]0.27質量部、硝酸鉄(III)[Fe(NO3)3・9H2O]16.19質量部、硝酸コバルト[Co(NO3)2・6H2O]6.40質量部及び硝酸ビスマス[Bi(NO3)3・5H2O]7.78質量部を入れ、これをC液とした。
モリブデン及びコバルトを含有する複合酸化物を用いたことによる触媒活性への影響の有無を確認するため、上記複合酸化物触媒(1)と同じ触媒組成となるように新品原料を用いて以下のとおり新品触媒(R1)を調製し、その触媒活性を調べた。
実施例1で得られた使用済触媒(b)を使用し、国際公開2007/032228号パンフレットの実施例1と同様の条件で、以下のように回収実験を行い、回収されたモリブデンを用いて複合酸化物触媒の調製を行った。すなわち、前記使用済触媒(b)600質量部を粉砕した後、純水2400質量部に分散させ、これに45質量%水酸化ナトリウム水溶液800質量部を加えて、60℃で3時間撹拌した後に、不溶物を濾別して、触媒成分含有水溶液を得た。得られた触媒成分含有水溶液に36質量%の塩酸を加えてpHを1.0に調整した後、撹拌しながら30℃で3時間撹拌保持した。このようにして生じた沈殿を濾過し、2質量%の硝酸アンモニウム水溶液で洗浄して、425質量部の触媒成分含有沈殿物を得た。なお、この沈殿物には、空気雰囲気下での焼成を施していない。得られた沈殿物の一部を本願参考例3と同様に元素分析したところ、モリブデン60.1質量%、コバルト0.7質量%、セシウム6.3質量%を含んでいた。
実施例1で得られた複合酸化物触媒(1)10.00gをガラス製反応管に充填し、この反応管内に水素/スチーム/窒素=5/10/85(モル比)の混合ガスを200mL/分(STP基準)の流量で供給しながら、375℃で8時間還元処理を施した。この還元処理による質量減少率は0.8%であった。その後、空気流通下に350℃で1時間加熱することにより再酸化して、複合酸化物触媒(2)を得た。

- モリブデン及びコバルトを含有する複合酸化物を酸及び水と混合して得られる水性スラリーを乾燥した後、焼成することを特徴とするモリブデン及びコバルトを含有する複合酸化物触媒の製造方法。
- 前記複合酸化物が、気相接触酸化反応に使用されたモリブデン及びコバルトを含有する複合酸化物触媒を、アンモニア及び有機塩基の少なくとも一方が水に溶解してなる抽出用水溶液と混合することにより、モリブデン及びコバルトを水相に抽出させた後、該水相を乾燥し、次いで酸化性ガスの雰囲気下に焼成して得られる複合酸化物である請求項1に記載の複合酸化物触媒の製造方法。
- 前記複合酸化物におけるモリブデン及びコバルトの含有割合が、モリブデン:コバルト(モル比)=1:12〜12:1である請求項1又は2に記載の複合酸化物触媒の製造方法。
- 前記複合酸化物がカリウム、ルビジウム、セシウム及びタリウムからなる群より選ばれる少なくとも1種の元素を含む請求項1〜3のいずれかに記載の複合酸化物触媒の製造方法。
- 前記酸の使用量が、前記複合酸化物に含まれるコバルト1モルに対して1〜20モルである請求項1〜4のいずれかに記載の複合酸化物触媒の製造方法。
- 前記酸が無機酸である請求項1〜5のいずれかに記載の複合酸化物触媒の製造方法。
- 前記酸が硝酸である請求項1〜5のいずれかに記載の複合酸化物触媒の製造方法。
- 前記複合酸化物触媒が、不飽和アルデヒド及び不飽和カルボン酸製造用触媒である請求項1〜7のいずれかに記載の複合酸化物触媒の製造方法。
- 前記複合酸化物触媒が、下記一般式(I)
MoaBibFecCodAeBfCgOx (I)
(式(I)中、Mo、Bi、Fe及びCoはそれぞれモリブデン、ビスマス、鉄及びコバルトを表し、Aはニッケル、マンガン、亜鉛、カルシウム、マグネシウム、スズ及び鉛からなる群より選ばれる元素を表し、Bはリン、ホウ素、ヒ素、テルル、タングステン、アンチモン、ケイ素、アルミニウム、チタン、ジルコニウム及びセリウムからなる群より選ばれる元素を表し、Cはカリウム、ルビジウム、セシウム及びタリウムからなる群より選ばれる元素を表し、Oは酸素を表し、a=12としたとき、0<b≦10、0<c≦10、1≦d≦10、0≦e≦10、0≦f≦10、0<g≦2であり、xは各元素の酸化状態により定まる値である。)
で示される複合酸化物触媒である請求項1〜8のいずれかに記載の複合酸化物触媒の製造方法。 - 前記水性スラリーを乾燥、焼成した後、還元性物質の存在下に熱処理を行う請求項1〜9のいずれかに記載の複合酸化物触媒の製造方法。
- 前記熱処理は200〜600℃で行う請求項10に記載の複合酸化物触媒の製造方法。
- 前記熱処理による質量減少率が0.05〜6質量%である請求項10又は11に記載の複合酸化物触媒の製造方法。
- 前記還元性物質が、水素である請求項10〜12のいずれかに記載の複合酸化物触媒の製造方法。
