咬合用スプリントは、歯ぎしりによる歯の摩耗を抑制するためや、歯並びを矯正するために夜間就寝時に装着するものであり、形態はマウスガードによく似ている。
義歯床材は、歯の喪失により義歯を装着する際の、歯肉部分に使用される材料のことである。近年、高齢者人口の増加に伴い義歯の需要が急激に増加している。
これら、マウスガード、咬合用スプリント及び義歯床材には、柔軟性、衝撃吸収性、破壊しにくいこと(耐破壊性)及び耐水性が共通して要求されている。柔軟性が損なわれると装着感が悪いものとなり、衝撃吸収性が損なわれると外力や咬合の衝撃が顎骨に直接加わることになる。また、破壊しやすくなると頻繁に作り直すことが必要となってしまうといった問題がある。さらに、耐水性が損なわれると色が濁り見栄えが悪くなったり、舌や唇に接触した時の感触が悪くなる、使用中に破壊するといった問題がある。
また、通常、マウスガード、咬合用スプリント及び義歯床材を作製する際には、口腔内の印象を取得することが必要となるが、その不快感から患者負担となることや、技工操作に熟練を要するといった課題が従来から指摘されていた。近年では、デジタル技術の発達から、印象取得については、光学的な口腔内スキャンを応用する試みがなされ、成形においては光学的立体造形を応用する試みがなされている。造形においては光硬化性樹脂組成物を使用するが、一般に柔軟性及び耐水性を発現する樹脂組成物ほど、低極性のモノマーを使用する傾向となるため硬化性が低くなり、硬化物の力学的強度に劣る傾向にあり、特に光学的立体造形においては、光照射時間が極端に短いことから、これまで力学的強度と柔軟性、耐水性を両立することが困難であった。さらに、樹脂組成物を造形可能な粘度とする必要があるが、力学的強度を発現するモノマーは高粘度のものが多く、低粘度化することが困難であった。
このような背景の中、硬化物の柔軟性及び力学的強度に優れ、光学的立体造形が可能な技術として、例えば、特許文献1には、ウレタン系のオリゴマーからなる光硬化性樹脂組成物が、さらに特許文献2では、マウスピースや義歯床、人工歯の材料に応用が可能な靭性に優れた光硬化性樹脂組成物が提案されている。また、光硬化性樹脂組成物の硬化性を損なわず低粘度化する技術として、特許文献3~5には、芳香環を有する単官能モノマーを配合し低粘度化した光学材料用の光硬化性樹脂組成物が提案されている。
特許文献1に記載の光硬化性樹脂組成物は、耐水性については何ら記載されていない。また、特許文献2に記載の光硬化性樹脂組成物は弾性率が高く柔軟性が十分でなく、耐水性についても何ら記載されていない。特許文献3~4に記載の光硬化性樹脂組成物については硬質材料を想定しており柔軟性についての記載はない。特許文献5の光硬化性樹脂組成物は、柔軟性についての記載はあるが、やはり耐水性については何ら記載されていない。
そこで本発明は、低粘度であるため造形性に優れ、さらに、硬化物の柔軟性、衝撃吸収性、耐破壊性及び耐水性に優れ、とりわけ光学的立体造形によって成形される、マウスガード、咬合用スプリント、及び義歯床材に好適な光硬化性樹脂組成物を提供することを目的とする。本発明は、また、当該光硬化性樹脂組成物の硬化物からなるマウスガード、咬合用スプリント、及び義歯床材を提供することを目的とする。

本発明の光硬化性樹脂組成物は、低粘度であるため造形性に優れ、さらに、硬化物の柔軟性、衝撃吸収性、耐破壊性及び耐水性に優れる。このため、本発明の光硬化性樹脂組成物は、とりわけ光学的立体造形によって成形される、マウスガード、咬合用スプリントとして適しており、義歯床材としても好適に用いることができる。
本発明の光硬化性樹脂組成物は、ウレタン化(メタ)アクリル化合物(A)と、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)と、光重合開始剤(C)と、を含有する。前記ウレタン化(メタ)アクリル化合物(A)は、1分子内に、ポリエステル、ポリカーボネート、ポリウレタン、ポリエーテル、ポリ共役ジエン、及び水添ポリ共役ジエンからなる群より選ばれる少なくとも1種の構造(以下、これらを「ポリマー骨格」ともいう。)、及びウレタン結合を含有する(メタ)アクリレートである。前記ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)は、上記の一般式(I)で表されるモノ(メタ)アクリル酸エステル化合物(b-I)及び上記の一般式(II)で表されるモノ(メタ)アクリル酸エステル化合物(b-II)からなる群より選ばれる少なくとも1種を含む。なお、本明細書において、数値範囲(各成分の含有量、各成分から算出される値及び各物性等)の上限値及び下限値は適宜組み合わせ可能である。また、本明細書において、式中の各記号の数値も、適宜組み合わせ可能である。
[ウレタン化(メタ)アクリル化合物(A)]
ウレタン化(メタ)アクリル化合物(A)は、本発明の光硬化性樹脂組成物において、光硬化性樹脂組成物の硬化物に、耐水性、衝撃吸収性及び強度を付与するために用いられる。
ウレタン化(メタ)アクリル化合物(A)は、本発明の光硬化性樹脂組成物において、光硬化性樹脂組成物の硬化物に、耐水性、衝撃吸収性及び強度を付与するために用いられる。
ウレタン化(メタ)アクリル化合物(A)は、例えば、前記ポリマー骨格を含有するポリオールと、イソシアネート基(-NCO)を有する化合物と、水酸基(-OH)を有する(メタ)アクリレート化合物とを付加反応させることにより、容易に合成することができる。また、ウレタン化(メタ)アクリル化合物(A)は、水酸基を有する(メタ)アクリレート化合物に、ラクトン又はアルキレンオキシドに開環付加反応させた後、得られた片末端に水酸基を有する化合物を、イソシアネート基を有する化合物に付加反応させることにより、容易に合成することができる。
ウレタン化(メタ)アクリル化合物(A)は、ポリエステル、ポリカーボネート、ポリウレタン、ポリエーテル、ポリ共役ジエン、及び水添ポリ共役ジエンからなる群より選ばれる構造を含有する。これらは前記の構造であれば特に限定されないが、例えば、ポリエステルとしては、フタル酸と炭素数2~12のアルキレンジオールの重合体、アジピン酸と炭素数2~12のアルキレングリコールの重合体、マレイン酸と炭素数2~12のアルキレンジオールの重合体、β-プロピオラクトンの重合体、γ-ブチロラクトンの重合体、δ-バレロラクトン重合体、ε-カプロラクトン重合体及びこれらの共重合体などが挙げられる。ポリカーボネートとしては、炭素数2~12の脂肪族ジオールから誘導されるポリカーボネート、ビスフェノールAから誘導されるポリカーボネート、及び炭素数2~12の脂肪族ジオールとビスフェノールAから誘導されるポリカーボネートなどが挙げられる。ポリウレタンとしては、炭素数2~12の脂肪族ジオールと炭素数1~12のジイソシアネートの重合体などが挙げられる。ポリエーテルとしては、ポリエチレングリコール、ポリプロピレングリコール、ポリブチレングリコール、ポリ(1-メチルブチレングリコール)などが挙げられる。ポリ共役ジエン及び水添ポリ共役ジエンとしては、1,4-ポリブタジエン、1,2-ポリブタジエン、ポリイソプレン、ポリ(ブタジエン-イソプレン)、ポリ(ブタジエン-スチレン)、ポリ(イソプレン-スチレン)、ポリファルネセン、及びこれらの水添物が挙げられる。これらの中でも、強度と耐水性に優れる点で、ポリエステル、ポリカーボネート及びポリ共役ジエンの構造が好ましい。ウレタン化(メタ)アクリル化合物(A)の製造には、前記したポリマー骨格を有するポリオールを用いることができる。
イソシアネート基を有する化合物としては、例えば、ヘキサメチレンジイソシアネート(HDI)、トリレンジイソシアネート(TDI)、キシリレンジイソシアネート(XDI)、ジフェニルメタンジイソシアネート(MDI)、イソホロンジイソシアネート(IPDI)、トリメチルヘキサメチレンジイソシアネート(TMHMDI)、トリシクロデカンジイソシアネート(TCDDI)、及びアダマンタンジイソシアネート(ADI)等が挙げられる。
水酸基を有する(メタ)アクリレート化合物としては、例えば、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、2-ヒドロキシブチル(メタ)アクリレート、6-ヒドロキシヘキシル(メタ)アクリレート、10-ヒドロキシデシル(メタ)アクリレート、3-クロロ-2-ヒドロキシプロピル(メタ)アクリレート、2-ヒドロキシ-3-フェノキシプロピル(メタ)アクリレート、グリセリンモノ(メタ)アクリレート、N-ヒドロキシエチル(メタ)アクリルアミド、N,N-ビス(2-ヒドロキシエチル)(メタ)アクリルアミド、2-ヒドロキシ-3-アクリロイルオキシプロピル(メタ)アクリレート、2,2-ビス[4-〔3-(メタ)アクリロイルオキシ-2-ヒドロキシプロポキシ〕フェニル]プロパン、1,2-ビス〔3-(メタ)アクリロイルオキシ-2-ヒドロキシプロポキシ〕エタン、ペンタエリスリトールトリ(メタ)アクリレート、ジペンタエリスリトールのトリ又はテトラ(メタ)アクリレート等のヒドロキシ(メタ)アクリレート化合物等が挙げられる。
イソシアネート基を有する化合物と水酸基を有する(メタ)アクリレート化合物との付加反応は、公知の方法に従って行うことができ、特に限定はない。
得られるウレタン化(メタ)アクリル化合物(A)としては、前記の、ポリエステル、ポリカーボネート、ポリウレタン、ポリエーテル、ポリ共役ジエン、及び水添ポリ共役ジエンからなる群より選ばれる少なくとも1種の構造を有するポリオールと、イソシアネート基を有する化合物と、水酸基を有する(メタ)アクリレート化合物との任意の組み合わせの反応物が挙げられる。
ウレタン化(メタ)アクリル化合物(A)は、前記ポリマー骨格及びウレタン結合を含有することを特徴とし、例えば、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する構造を有するポリオールと、イソシアネート基(-NCO)を有する化合物と、水酸基(-OH)を有する(メタ)アクリレートとを付加反応させることにより合成されたものであってもよい。また、ウレタン化(メタ)アクリル化合物(A)は、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する構造を有するポリエステルポリオールとこれ以外のポリオール(例えば、分岐構造を有しない炭素数4~18の脂肪族鎖状ジカルボン酸及び/又は芳香族ジカルボン酸単位(b)に由来する構造を有するポリエステルポリオール)を、ジイソシアネート基を介して1分子内に共存してもよい。
ウレタン化(メタ)アクリル化合物(A)は、前述したように、1分子内に、ポリエステル、ポリカーボネート、ポリウレタン、ポリエーテル、ポリ共役ジエン、及び水添ポリ共役ジエンからなる群より選ばれる少なくとも1種の構造を含有することが重要である。前記ウレタン化(メタ)アクリル化合物(A)は、1分子内に、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する前記特定の構造をポリマー骨格として有する(メタ)アクリレートであることが好ましく、1分子内に、前記脂肪族鎖状ジオール単位(a)に由来する構造と、分岐構造を有しない炭素数4~18の脂肪族鎖状ジカルボン酸及び/又は芳香族ジカルボン酸単位(b)に由来する構造とを有するポリエステル、並びに、前記脂肪族鎖状ジオール単位(a)に由来する構造と、分岐構造を有しない炭素数4~18の脂肪族鎖状ジオール単位(c)に由来する構造とを有するポリカーボネート、からなる群より選ばれる少なくとも1種の構造をポリマー骨格として含有する(メタ)アクリレートであることがより好ましい。前記ポリエステルとしては、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する構造と、分岐構造を有しない炭素数4~18の脂肪族鎖状ジカルボン酸及び/又は芳香族ジカルボン酸単位(b)に由来する構造とを有する共重合体などが挙げられる。また、前記ポリカーボネートとしては、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する構造と、分岐構造を有しない炭素数4~18の脂肪族鎖状ジオール単位(c)に由来する構造とを有する共重合体などが挙げられる。前記ポリウレタンとしては、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する構造及びジイソシアネート化合物の重縮合体などが挙げられる。前記ポリエーテルとしては、分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)に由来する構造を有するポリエーテル、分岐構造を有しない炭素数4~18の脂肪族鎖状ジオール単位(c)に由来する構造を有するポリエーテルが挙げられる。前記ポリ共役ジエンとしては、共役ジエン単量体の単独重合体又は共重合体が挙げられる。前記共役ジエン単量体としては、1,3-ブタジエン、イソプレン、2,3-ジメチル-1,3-ブタジエン、1,3-ペタンジエン、1,3-ヘキサジエン等が挙げられる。前記水添ポリ共役ジエンとしては、水素添加ポリブタジエン、水素添加ポリイソプレン、水素添加ポリイソブチレンなどが挙げられる。これらの中でも、靭性と耐水性に優れる点で、ポリエステル、ポリカーボネート、ポリエーテル、及び水添ポリ共役ジエンからなる群より選ばれる少なくとも1種の構造をポリマー骨格として含有することが好ましく、ポリエステル、ポリカーボネート、及びポリエーテルからなる群より選ばれる少なくとも1種の構造をポリマー骨格として含有することがより好ましい。
前記分岐構造を有する炭素数4~18の脂肪族鎖状ジオール単位(a)としては、例えば、2-メチル-1,3-プロパンジオール、2,2-ジエチル-1,3-プロパンジオール、1,3-ブタンジオール、2-メチル-1,4-ブタンジオール、ネオペンチルグリコール、3-メチル-1,5-ペンタンジオール、2-メチル-1,8-オクタンジオール、2,7-ジメチル-1,8-オクタンジオール、2-メチル-1,9-ノナンジオール、2,8-ジメチル-1,9-ノナンジオール、2-メチル-1,10-デカンジオール、2,9-ジメチル-1,10-デカンジオール、2-メチル-1,11-ウンデカンジオール、2,10-ジメチル-1,11-ウンデカンジオール、2-メチル-1,12-ドデカンジオール、2,11-ジメチル-1,12-ドデカンジオール、2-メチル-1,13-トリデカンジオール、2,12-ジメチル-1,13-トリデカンジオール、2-メチル-1,14-テトラデカンジオール、2,13-ジメチル-1,14-テトラデカンジオール、2-メチル-1,15-ペンタデカンジオール、2,14-ジメチル-1,15-ペンタデカンジオール、2-メチル-1,16-ヘキサデカンジオール、2,15-ジメチル-1,16-ヘキサデカンジオールなどが挙げられる。これらの中でも、光硬化性樹脂組成物が硬化性に優れ、低粘度である観点から、2-メチル-1,4-ブタンジオール、3-メチル-1,5-ペンタンジオール、2-メチル-1,8-オクタンジオール、2,7-ジメチル-1,8-オクタンジオール、2-メチル-1,9-ノナンジオール、2,8-ジメチル-1,9-ノナンジオールなどのメチル基を側鎖として有する炭素数5~12の脂肪族ジオールをポリオールとして使用することが好ましく、2-メチル-1,4-ブタンジオール、3-メチル-1,5-ペンタンジオール、2-メチル-1,8-オクタンジオール、2,7-ジメチル-1,8-オクタンジオールがより好ましく、3-メチル-1,5-ペンタンジオール、2-メチル-1,8-オクタンジオールがさらに好ましい。
前記分岐構造を有しない炭素数4~18の脂肪族鎖状ジカルボン酸及び/又は芳香族ジカルボン酸単位(b)としては、例えば、コハク酸、マレイン酸、フマル酸、グルタル酸、アジピン酸、ピメリン酸、スベリン酸、アゼライン酸、セバシン酸、ドデカン二酸、ウンデカン二酸、トリデカン二酸、テトラデカン二酸、ペンタデカン二酸、ヘキサデカン二酸、フタル酸、テレフタル酸、イソフタル酸が挙げられる。これらの中でも、光硬化性樹脂組成物が硬化性に優れ、硬化物が耐水性に優れる観点から、アジピン酸、ピメリン酸、スベリン酸、アゼライン酸、セバシン酸、テレフタル酸、イソフタル酸が好ましく、アジピン酸、セバシン酸、イソフタル酸がより好ましい。
前記分岐構造を有しない炭素数4~18の脂肪族鎖状ジオール単位(c)としては、ブタンジオール、ペンタンジオール、ヘキサンジオール、ヘプタンジオール、オクタンジオール、ノナンジオール、デカンジオール、ドデカンジオール、ウンデカンジオール、トリデカンジオール、テトラデカンジオール、ペンタデカンジオール、ヘキサデカンジオール、へプタデカンジオール、オクタデカンジオールが挙げられる。これらの中でも、光硬化性樹脂組成物が硬化性に優れ、硬化物が耐水性に優れる観点から、ヘキサンジオール、オクタンジオール、ノナンジオール、デカンジオール、ドデカンジオール、ウンデカンジオールが好ましく、ヘキサンジオール、オクタンジオール、ノナンジオール、デカンジオールがより好ましく、ヘキサンジオール、ノナンジオールがさらに好ましい。
ウレタン化(メタ)アクリル化合物(A)の重量平均分子量(Mw)は、粘度及び強度の観点から、500~50000が好ましく、750~30000がより好ましく、1000~15000がさらに好ましい。ウレタン化(メタ)アクリル化合物(A)は、1種を単独で使用してもよく、2種以上を併用してもよい。
本発明の光硬化性樹脂組成物におけるウレタン化(メタ)アクリル化合物(A)の含有量は、ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)の総量に対して、10~99質量%であることが好ましく、造形性、硬化物の柔軟性、衝撃吸収性、耐破壊性及び耐水性により優れる点から、30~95質量%であることがより好ましく、50~90質量%であることがさらに好ましい。
[ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)]
ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)は、本発明の光硬化性樹脂組成物において、光硬化性樹脂組成物を低粘度化でき、硬化物に柔軟性及び耐水性を付与するために用いられる。
ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)は、本発明の光硬化性樹脂組成物において、光硬化性樹脂組成物を低粘度化でき、硬化物に柔軟性及び耐水性を付与するために用いられる。
ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)は、上記の一般式(I)で表されるモノ(メタ)アクリル酸エステル化合物(b-I)(以下、これを「モノ(メタ)アクリル酸エステル化合物(b-I)」という。)、及び上記の一般式(II)で表されるモノ(メタ)アクリル酸エステル化合物(b-II)(以下、これを、「モノ(メタ)アクリル酸エステル化合物(b-II)」という。)からなる群より選ばれる少なくとも1種を含んでいればよく、芳香環を含むモノ(メタ)アクリル酸エステル化合物が好ましい。以下、モノ(メタ)アクリル酸エステル化合物(b-I)及びモノ(メタ)アクリル酸エステル化合物(b-II)について説明する。
式(I)の各記号について説明する。式(I)中、R1は上記一般式(i)で表される基又は一般式(ii)で表される基であり、得られる本発明の光硬化性樹脂組成物が硬化性に優れる点から、式(i)又は(ii)中、R4及びR6はそれぞれ独立して水素原子又はメチル基であり、光硬化性樹脂組成物の硬化性及び硬化物の柔軟性が優れる点から、水素原子が好ましい。R3及びR5はそれぞれ独立して炭素数1~10の二価の炭化水素基である。前記炭化水素基としては、得られる光硬化性樹脂組成物の粘度が低く、硬化性に優れる点から、炭素数1~6が好ましく、炭素数1~4がより好ましく、炭素数1~3がさらに好ましい。前記炭化水素基としては、直鎖状又は分岐鎖状の炭素数1~10のアルキレン基;炭素数3~10の二価のシクロアルキレン基;フェニレン基が挙げられる。k及びlはそれぞれ独立して0~6の整数であり、得られる光硬化性樹脂組成物の粘度が低く、硬化性に優れる点から、kは0~4が好ましく、0~3がより好ましく、0~2がさらに好ましく、0~1が特に好ましい。また、lは0~4が好ましく、0~2がより好ましく、0~1がさらに好ましい。
モノ(メタ)アクリル酸エステル化合物(b-I)の例としては、o-フェニルフェノール(メタ)アクリレート、m-フェニルフェノール(メタ)アクリレート、p-フェニルフェノール(メタ)アクリレート、メトキシ化-o-フェニルフェノール(メタ)アクリレート、メトキシ化-m-フェニルフェノール(メタ)アクリレート、メトキシ化-p-フェニルフェノール(メタ)アクリレート、エトキシ化-o-フェニルフェノール(メタ)アクリレート、エトキシ化-m-フェニルフェノール(メタ)アクリレート、エトキシ化-p-フェニルフェノール(メタ)アクリレート、プロポキシ化-o-フェニルフェノール(メタ)アクリレート、プロポキシ化-m-フェニルフェノール(メタ)アクリレート、プロポキシ化-p-フェニルフェノール(メタ)アクリレート、ブトキシ化-o-フェニルフェノール(メタ)アクリレート、ブトキシ化-m-フェニルフェノール(メタ)アクリレート、ブトキシ化-p-フェニルフェノール(メタ)アクリレートが挙げられる。これらは、1種を単独で用いられてもよく、2種以上が併用されてもよい。これらの中でも、光硬化性樹脂組成物の硬化性及び硬化物の柔軟性と耐水性が優れる点で、エトキシ化-o-フェニルフェノールアクリレート、エトキシ化-m-フェニルフェノールアクリレート、エトキシ化-p-フェニルフェノールアクリレート、プロポキシ化-o-フェニルフェノールアクリレート、プロポキシ化-m-フェニルフェノールアクリレート、プロポキシ化-p-フェニルフェノールアクリレートがより好ましく、エトキシ化-o-フェニルフェノールアクリレート、エトキシ化-m-フェニルフェノールアクリレート、エトキシ化-p-フェニルフェノールアクリレートがさらに好ましく、エトキシ化-o-フェニルフェノールアクリレート、エトキシ化-m-フェニルフェノールアクリレートが特に好ましく、エトキシ化-o-フェニルフェノールアクリレートが最も好ましい。
式(II)の各記号について説明する。式(II)中、Xは炭素数1~6の二価の炭化水素基又は酸素原子であり、得られる光硬化性樹脂組成物の粘度が低く、硬化性に優れる点から、酸素原子が好ましい。また、R2は上記の一般式(i)又は(ii)から選ばれる基であり、得られる本発明の光硬化性樹脂組成物が硬化性に優れる点から、式(i)又は(ii)中、R4及びR6はそれぞれ独立して水素原子又はメチル基であり、光硬化性樹脂組成物の硬化性及び硬化物の柔軟性が優れる点から、水素原子が好ましい。R3及びR5はそれぞれ独立して炭素数1~10の二価の炭化水素基である。前記炭化水素基としては、得られる光硬化性樹脂組成物の粘度が低く、硬化性に優れる点から、炭素数1~6が好ましく、炭素数1~4がより好ましく、炭素数1~3がさらに好ましい。前記炭化水素基としては、直鎖状又は分岐鎖状の炭素数1~10のアルキレン基;炭素数3~10の二価のシクロアルキレン基;フェニレン基が挙げられる。k及びlはそれぞれ独立して0~6の整数であり、得られる光硬化性樹脂組成物の粘度が低く、硬化性に優れる点から、kは0~4が好ましく、0~3がより好ましく、0~2がさらに好ましく、0~1がよりさらに好ましい。また、lは0~4が好ましく、0~2がより好ましく、0~1がさらに好ましい。
モノ(メタ)アクリル酸エステル化合物(b-II)の例としては、o-フェノキシベンジル(メタ)アクリレート、m-フェノキシベンジル(メタ)アクリレート、p-フェノキシベンジル(メタ)アクリレート、2-(o-フェノキシフェニル)エチル(メタ)アクリレート、2-(m-フェノキシフェニル)エチル(メタ)アクリレート、2-(p-フェノキシフェニル)エチル(メタ)アクリレート、3-(o-フェノキシフェニル)プロピル(メタ)アクリレート、3-(m-フェノキシフェニル)プロピル(メタ)アクリレート、3-(p-フェノキシフェニル)プロピル(メタ)アクリレート、4-(o-フェノキシフェニル)ブチル(メタ)アクリレート、4-(m-フェノキシフェニル)ブチル(メタ)アクリレート、4-(p-フェノキシフェニル)ブチル(メタ)アクリレート、5-(o-フェノキシフェニル)ペンチル(メタ)アクリレート、5-(m-フェノキシフェニル)ペンチル(メタ)アクリレート、5-(p-フェノキシフェニル)ペンチル(メタ)アクリレート、6-(o-フェノキシフェニル)ヘキシル(メタ)アクリレート、6-(m-フェノキシフェニル)ヘキシル(メタ)アクリレート、6-(p-フェノキシフェニル)ヘキシル(メタ)アクリレートが挙げられる。これらは、1種を単独で用いられてもよく、2種以上が併用されてもよい。これらの中でも、光硬化性樹脂組成物の硬化性及び硬化物の柔軟性と耐水性が優れる点で、o-フェノキシベンジルアクリレート、m-フェノキシベンジルアクリレート、p-フェノキシベンジルアクリレート、2-(o-フェノキシフェニル)エチルアクリレート、2-(m-フェノキシフェニル)エチルアクリレート、2-(p-フェノキシフェニル)エチルアクリレートがより好ましく、o-フェノキシベンジルアクリレート、m-フェノキシベンジルアクリレート、p-フェノキシベンジルアクリレートがさらに好ましく、o-フェノキシベンジルアクリレート、m-フェノキシベンジルアクリレートが特に好ましく、m-フェノキシベンジルアクリレートが最も好ましい。
本発明の光硬化性樹脂組成物におけるウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)の含有量は、ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)の総量に対して、1.0~90質量%が好ましく、造形性、硬化物の柔軟性、衝撃吸収性、耐破壊性及び耐水性により優れる点から、5~80質量%がより好ましく、10~70質量%がさらに好ましい。
本発明の光硬化性樹脂組成物に含まれる重合性単量体は、実質的にウレタン化(メタ)アクリル化合物(A)及びウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)のみから構成されていてもよく、実質的にウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)のみから構成されていてもよい。重合性単量体が、実質的にウレタン化(メタ)アクリル化合物(A)及びウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)のみから構成されるとは、ウレタン化(メタ)アクリル化合物(A)及びウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)以外の他の重合性単量体の含有量が、光硬化性樹脂組成物に含まれる重合性単量体の総量に対して10.0質量%未満であり、好ましくは5.0質量%未満であり、より好ましくは1.0質量%未満であり、さらに好ましくは0.1質量%未満であり、特に好ましくは0.01質量%未満であることを意味する。
[光重合開始剤(C)]
本発明に用いられる光重合開始剤(C)は、一般工業界で使用されている重合開始剤から選択して使用でき、中でも歯科用途に使用されている光重合開始剤が好ましい。

光重合開始剤(C)としては、(ビス)アシルホスフィンオキシド類、チオキサントン類又はチオキサントン類の第4級アンモニウム塩、ケタール類、α-ジケトン類、クマリン類、アントラキノン類、ベンゾインアルキルエーテル化合物、α-アミノケトン系化合物等が挙げられる。光重合開始剤(C)は、1種を単独で用いられてもよく、2種以上が併用されてもよい。
これらの光重合開始剤(C)の中でも、(ビス)アシルホスフィンオキシド類と、α-ジケトン類とからなる群より選択される少なくとも1種を用いることが好ましい。これにより、紫外領域及び可視光域での光硬化性に優れ、レーザー、ハロゲンランプ、発光ダイオード(LED)、及びキセノンランプのいずれの光源を用いても十分な光硬化性を示す光硬化性樹脂組成物が得られる。
(ビス)アシルホスフィンオキシド類のうち、アシルホスフィンオキシド類としては、例えば、2,4,6-トリメチルベンゾイルジフェニルホスフィンオキシド、2,6-ジメトキシベンゾイルジフェニルホスフィンオキシド、2,6-ジクロロベンゾイルジフェニルホスフィンオキシド、2,4,6-トリメチルベンゾイルメトキシフェニルホスフィンオキシド、2,4,6-トリメチルベンゾイルエトキシフェニルホスフィンオキシド、2,3,5,6-テトラメチルベンゾイルジフェニルホスフィンオキシド、ベンゾイルジ(2,6-ジメチルフェニル)ホスホネート、2,4,6-トリメチルベンゾイルフェニルホスフィンオキシドナトリウム塩、2,4,6-トリメチルベンゾイルフェニルホスフィンオキシドカリウム塩、2,4,6-トリメチルベンゾイルジフェニルホスフィンオキシドのアンモニウム塩が挙げられる。ビスアシルホスフィンオキシド類としては、例えば、ビス(2,6-ジクロロベンゾイル)フェニルホスフィンオキシド、ビス(2,6-ジクロロベンゾイル)-2,5-ジメチルフェニルホスフィンオキシド、ビス(2,6-ジクロロベンゾイル)-4-プロピルフェニルホスフィンオキシド、ビス(2,6-ジクロロベンゾイル)-1-ナフチルホスフィンオキシド、ビス(2,6-ジメトキシベンゾイル)フェニルホスフィンオキシド、ビス(2,6-ジメトキシベンゾイル)-2,4,4-トリメチルペンチルホスフィンオキシド、ビス(2,6-ジメトキシベンゾイル)-2,5-ジメチルフェニルホスフィンオキシド、ビス(2,4,6-トリメチルベンゾイル)フェニルホスフィンオキシド、ビス(2,5,6-トリメチルベンゾイル)-2,4,4-トリメチルペンチルホスフィンオキシド等が挙げられる。さらに、特開2000-159621号公報に記載されている化合物を挙げることができる。
これらの(ビス)アシルホスフィンオキシド類の中でも、2,4,6-トリメチルベンゾイルジフェニルホスフィンオキシド、2,4,6-トリメチルベンゾイルメトキシフェニルホスフィンオキシド、ビス(2,4,6-トリメチルベンゾイル)フェニルホスフィンオキシド、及び2,4,6-トリメチルベンゾイルフェニルホスフィンオキシドナトリウム塩を光重合開始剤(C)として用いることが特に好ましい。
α-ジケトン類としては、例えば、ジアセチル、ベンジル、カンファーキノン、2,3-ペンタジオン、2,3-オクタジオン、9,10-フェナントレンキノン、4,4’-オキシベンジル、アセナフテンキノンが挙げられる。この中でも、可視光域の光源を使用する場合には、カンファーキノンが特に好ましい。
本発明の光硬化性樹脂組成物における光重合開始剤(C)の含有量は特に限定されないが、得られる光硬化性樹脂組成物の硬化性等の観点から、ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)の総量100質量部に対し、光重合開始剤(C)が0.01~20質量部が好ましい。光重合開始剤(C)の含有量が0.01質量部未満の場合、重合が十分に進行せず、成形品が得られないおそれがある。光重合開始剤(C)の含有量は、前記総量100質量部に対し、0.05質量部以上がより好ましく、0.1質量部以上がさらに好ましく、0.5質量部以上が特に好ましい。一方、光重合開始剤(C)の含有量が20質量部を超える場合、重合開始剤自体の溶解性が低い場合には、光硬化性樹脂組成物からの析出を招くおそれがある。光重合開始剤(C)の含有量は、前記総量100質量部に対し、15質量部以下がより好ましく、10質量部以下がさらに好ましく、5.0質量部以下が特に好ましい。
本発明の光硬化性樹脂組成物は、上記のウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)、及び光重合開始剤(C)を含有していれば特に限定はなく、例えば、これ以外の成分を含んでいてもよい。本発明の光硬化性樹脂組成物は、公知の方法に準じて製造できる。
[(メタ)アクリルアミド化合物(D)]
本発明の光硬化性樹脂組成物は、さらに(メタ)アクリルアミド化合物(D)を含有することが好ましい。(メタ)アクリルアミド化合物(D)は、(メタ)アクリルアミド骨格を有していれば特に限定されないが、例としては、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N,N-ジ-n-プロピル(メタ)アクリルアミド、N-イソプロピル(メタ)アクリルアミド、N,N-ジ-n-ブチル(メタ)アクリルアミド、N,N-ジ-n-ヘキシル(メタ)アクリルアミド、N,N-ジ-n-オクチル(メタ)アクリルアミド、N,N-ジ-2-エチルヘキシル(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミド、N,N-ビス(2-ヒドロキシエチル)(メタ)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチル(メタ)アクリルアミド、N,N-ジエチルアミノエチル(メタ)アクリルアミド、N,N-ジプロピルアミノエチル(メタ)アクリルアミド、N,N-ジブチルアミノエチル(メタ)アクリルアミド、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、N,N-ジエチルアミノプロピル(メタ)アクリルアミド、N,N-ジプロピルアミノプロピル(メタ)アクリルアミド、N,N-ジブチルアミノプロピル(メタ)アクリルアミド、N,N-ジメチルアミノブチル(メタ)アクリルアミド、N,N-ジエチルアミノブチル(メタ)アクリルアミド、N,N-ジプロピルアミノブチル(メタ)アクリルアミド、N,N-ジブチルアミノブチル(メタ)アクリルアミド等の単官能性(メタ)アクリルアミド化合物が挙げられる。これらは、1種を単独で用いてもよく、2種以上を併用してもよい。これらの中でも、光硬化性樹脂組成物の硬化性及び硬化物の耐破壊性が優れる点で、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N,N-ジ-n-プロピル(メタ)アクリルアミド、N-イソプロピル(メタ)アクリルアミド、N,N-ジ-n-ブチル(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチル(メタ)アクリルアミド、N,N-ジエチルアミノエチル(メタ)アクリルアミド、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、N,N-ジエチルアミノプロピル(メタ)アクリルアミド、N,N-ジメチルアミノブチル(メタ)アクリルアミド、N,N-ジエチルアミノブチル(メタ)アクリルアミドがより好ましく、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチル(メタ)アクリルアミド、N,N-ジエチルアミノエチル(メタ)アクリルアミド、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、N,N-ジエチルアミノプロピル(メタ)アクリルアミドがさらに好ましく、N,N-ジメチルアクリルアミド、N,N-ジエチルアクリルアミド、N-イソプロピルアクリルアミド、N-(2-ヒドロキシエチル)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチルアクリルアミド、N,N-ジエチルアミノエチルアクリルアミド、N,N-ジメチルアミノプロピルアクリルアミド、N,N-ジエチルアミノプロピルアクリルアミドが特に好ましく、N,N-ジエチルアクリルアミド、N,N-ジメチルアミノプロピルアクリルアミドが最も好ましい。
本発明の光硬化性樹脂組成物は、さらに(メタ)アクリルアミド化合物(D)を含有することが好ましい。(メタ)アクリルアミド化合物(D)は、(メタ)アクリルアミド骨格を有していれば特に限定されないが、例としては、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N,N-ジ-n-プロピル(メタ)アクリルアミド、N-イソプロピル(メタ)アクリルアミド、N,N-ジ-n-ブチル(メタ)アクリルアミド、N,N-ジ-n-ヘキシル(メタ)アクリルアミド、N,N-ジ-n-オクチル(メタ)アクリルアミド、N,N-ジ-2-エチルヘキシル(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミド、N,N-ビス(2-ヒドロキシエチル)(メタ)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチル(メタ)アクリルアミド、N,N-ジエチルアミノエチル(メタ)アクリルアミド、N,N-ジプロピルアミノエチル(メタ)アクリルアミド、N,N-ジブチルアミノエチル(メタ)アクリルアミド、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、N,N-ジエチルアミノプロピル(メタ)アクリルアミド、N,N-ジプロピルアミノプロピル(メタ)アクリルアミド、N,N-ジブチルアミノプロピル(メタ)アクリルアミド、N,N-ジメチルアミノブチル(メタ)アクリルアミド、N,N-ジエチルアミノブチル(メタ)アクリルアミド、N,N-ジプロピルアミノブチル(メタ)アクリルアミド、N,N-ジブチルアミノブチル(メタ)アクリルアミド等の単官能性(メタ)アクリルアミド化合物が挙げられる。これらは、1種を単独で用いてもよく、2種以上を併用してもよい。これらの中でも、光硬化性樹脂組成物の硬化性及び硬化物の耐破壊性が優れる点で、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N,N-ジ-n-プロピル(メタ)アクリルアミド、N-イソプロピル(メタ)アクリルアミド、N,N-ジ-n-ブチル(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチル(メタ)アクリルアミド、N,N-ジエチルアミノエチル(メタ)アクリルアミド、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、N,N-ジエチルアミノプロピル(メタ)アクリルアミド、N,N-ジメチルアミノブチル(メタ)アクリルアミド、N,N-ジエチルアミノブチル(メタ)アクリルアミドがより好ましく、N,N-ジメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド、N-(2-ヒドロキシエチル)(メタ)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチル(メタ)アクリルアミド、N,N-ジエチルアミノエチル(メタ)アクリルアミド、N,N-ジメチルアミノプロピル(メタ)アクリルアミド、N,N-ジエチルアミノプロピル(メタ)アクリルアミドがさらに好ましく、N,N-ジメチルアクリルアミド、N,N-ジエチルアクリルアミド、N-イソプロピルアクリルアミド、N-(2-ヒドロキシエチル)アクリルアミド、N-アクリロイルモルホリン、N,N-ジメチルアミノエチルアクリルアミド、N,N-ジエチルアミノエチルアクリルアミド、N,N-ジメチルアミノプロピルアクリルアミド、N,N-ジエチルアミノプロピルアクリルアミドが特に好ましく、N,N-ジエチルアクリルアミド、N,N-ジメチルアミノプロピルアクリルアミドが最も好ましい。
本発明の光硬化性樹脂組成物における(メタ)アクリルアミド化合物(D)の含有量は、ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)の総量に対して、1~70質量%が好ましく、5~60質量%がより好ましく、10~50質量%がさらに好ましい。
本発明の光硬化性樹脂組成物は、本発明の趣旨を損なわない範囲内で、光硬化性の向上を目的として、重合促進剤(E)を含むことができる。重合促進剤(E)としては、例えば、4-(N,N-ジメチルアミノ)安息香酸エチル、4-(N,N-ジメチルアミノ)安息香酸メチル、4-(N,N-ジメチルアミノ)安息香酸n-ブトキシエチル、4-(N,N-ジメチルアミノ)安息香酸2-(メタクリロイルオキシ)エチル、4-(N,N-ジメチルアミノ)ベンゾフェノン、4-(N,N-ジメチルアミノ)安息香酸ブチルが挙げられる。重合促進剤(E)は、1種を単独で用いてもよく、2種以上を併用してもよい。これらの中でも、光硬化性樹脂組成物に優れた硬化性を付与する観点から、4-(N,N-ジメチルアミノ)安息香酸エチル、4-(N,N-ジメチルアミノ)安息香酸n-ブトキシエチル、及び4-(N,N-ジメチルアミノ)ベンゾフェノンからなる群より選択される少なくとも1つが好ましく用いられる。
本発明の光硬化性樹脂組成物には、ペースト性状を調整するために、又は、光硬化性樹脂組成物の硬化物の機械的強度を高めるために、フィラー(F)がさらに配合されていてもよい。フィラー(F)として、例えば、有機フィラー、無機フィラー、有機-無機複合フィラー等が挙げられる。フィラー(F)は1種を単独で用いてもよく、2種以上を併用してもよい。
有機フィラーの材料としては、例えば、ポリメタクリル酸メチル、ポリメタクリル酸エチル、メタクリル酸メチル-メタクリル酸エチル共重合体、架橋型ポリメタクリル酸メチル、架橋型ポリメタクリル酸エチル、ポリエステル、ポリアミド、ポリカーボネート、ポリフェニレンエーテル、ポリオキシメチレン、ポリ塩化ビニル、ポリスチレン、ポリエチレン、ポリプロピレン、クロロプレンゴム、ニトリルゴム、エチレン-酢酸ビニル共重合体、スチレン-ブタジエン共重合体、アクリロニトリル-スチレン共重合体、アクリロニトリル-スチレン-ブタジエン共重合体が挙げられる。これらは1種を単独で用いてもよく、2種以上を併用してもよい。有機フィラーの形状は特に限定されず、フィラーの粒子径を適宜選択して使用できる。
無機フィラーの材料としては、例えば、石英、シリカ、アルミナ、シリカ-チタニア、シリカ-チタニア-酸化バリウム、シリカ-ジルコニア、シリカ-アルミナ、ランタンガラス、ホウケイ酸ガラス、ソーダガラス、バリウムガラス、ストロンチウムガラス、ガラスセラミック、アルミノシリケートガラス、バリウムボロアルミノシリケートガラス、ストロンチウムボロアルミノシリケートガラス、フルオロアルミノシリケートガラス、カルシウムフルオロアルミノシリケートガラス、ストロンチウムフルオロアルミノシリケートガラス、バリウムフルオロアルミノシリケートガラス、ストロンチウムカルシウムフルオロアルミノシリケートガラスが挙げられる。これらもまた、1種を単独で用いてもよく、2種以上を併用してもよい。無機フィラーの形状は特に限定されず、不定形フィラー又は球状フィラー等を適宜選択して使用できる。
本発明の光硬化性樹脂組成物には、本発明の趣旨を損なわない範囲内で、柔軟性、流動性等の改質を目的として重合体を添加することができる。重合体としては、例えば、天然ゴム、合成ポリイソプレンゴム、液状ポリイソプレンゴム及びその水素添加物、ポリブタジエンゴム、液状ポリブタジエンゴム及びその水素添加物、スチレン-ブタジエンゴム、クロロプレンゴム、エチレン-プロピレンゴム、アクリルゴム、イソプレン-イソブチレンゴム、アクリロニトリル-ブタジエンゴム、又はスチレン系エラストマーを添加することができる。添加可能な他の重合体の具体例としては、ポリスチレン-ポリイソプレン-ポリスチレンブロック共重合体、ポリスチレン-ポリブタジエン-ポリスチレンブロック共重合体、ポリ(α-メチルスチレン)-ポリブタジエン-ポリ(α-メチルスチレン)ブロック共重合体、ポリ(p-メチルスチレン)-ポリブタジエン-ポリ(p-メチルスチレン)ブロック共重合体、又はこれらの水素添加物等が挙げられる。これらは1種を単独で用いてもよく、2種以上を併用してもよい。
本発明の光硬化性樹脂組成物は、必要に応じて、軟化剤を含有していてもよい。軟化剤としては、例えば、パラフィン系、ナフテン系、芳香族系のプロセスオイル等の石油系軟化剤、及び、パラフィン、落花生油、ロジン等の植物油系軟化剤が挙げられる。これらの軟化剤は1種を単独で用いてもよく、2種以上を併用してもよい。軟化剤の含有量は、本発明の趣旨を損なわない限り特に制限はないが、通常、ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)の総量100質量部に対して200質量部以下であり、好ましくは100質量部以下である。
また、本発明の光硬化性樹脂組成物には、劣化の抑制、又は光硬化性の調整を目的として、公知の安定剤を配合することができる。前記安定剤としては、例えば、重合禁止剤、紫外線吸収剤、酸化防止剤が挙げられる。
重合禁止剤としては、例えば、ヒドロキノン、ヒドロキノンモノメチルエーテル、ジブチルヒドロキノン、ジブチルヒドロキノンモノメチルエーテル、4-t-ブチルカテコール、2-t-ブチル-4,6-ジメチルフェノール、2,6-ジ-t-ブチルフェノール、3,5-ジ-t-ブチル-4-ヒドロキシトルエンが挙げられる。重合禁止剤の含有量は、ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)及び(メタ)アクリルアミド化合物(D)の総量100質量部に対し、0.001~1.0質量部が好ましい。
また、本発明の光硬化性樹脂組成物には、色調の調整又はペースト性状の調整を目的として、公知の添加剤を配合することができる。前記添加剤としては、例えば、顔料、染料、有機溶媒、増粘剤が挙げられる。
本発明の光硬化性樹脂組成物は、造形性に加えて、硬化物の柔軟性、衝撃吸収性、耐破壊性及び耐水性に優れる。従って、本発明の光硬化性樹脂組成物は、このような利点が生かされる用途に適用でき、特に、マウスガード、咬合用スプリント及び義歯床材に最適である。本発明の光硬化性樹脂組成物を用いる硬化物の形状は、各用途に応じて変更することができる。また、本発明の光硬化性樹脂組成物は、必要に応じて、マウスガード、咬合用スプリント及び義歯床材等の用途毎に、各成分(ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)、光重合開始剤(C)、(メタ)アクリルアミド化合物(D)及び各種任意の成分(重合促進剤(E)、フィラー(F)、重合体、軟化剤、安定剤、添加剤等))の種類及び含有量を調整することができる。
本発明の光硬化性樹脂組成物は、その特性、特に光で硬化した際に、体積収縮率が小さくて寸法精度に優れ、しかも硬化物の柔軟性及び力学的特性に優れる成形品あるいは立体造形物、さらにはその他の硬化物が得られるという特性を活かして種々の用途に使用することができ、例えば、光学的立体造形法による立体造形物の製造、流延成形法や注型等による膜状物あるいは型物等の各種成形品の製造、被覆用、真空成形用金型等に用いることができる。
そのうちでも、本発明の光硬化性樹脂組成物は、上記した光学的立体造形法で用いるのに適しており、その場合には、光硬化時の体積収縮率を小さく保ちながら、寸法精度に優れ、且つ柔軟性及び力学的特性に優れる立体造形物を円滑に製造することができる。
本発明の他の実施態様としては、前記したいずれかの光硬化性樹脂組成物を用いて、光学的立体造形法によって立体造形物を製造する方法が挙げられる。
本発明の光硬化性樹脂組成物を用いて光学的立体造形を行うに当たっては、従来公知の光学的立体造形法及び装置(例えば、DWS社製 DIGITALWAX(登録商標) 028J-Plus等の光造形機)のいずれもが使用できる。そのうちでも、本発明では、樹脂を硬化させるための光エネルギーとして、活性エネルギー光線を用いるのが好ましい。「活性エネルギー光線」は、紫外線、電子線、X線、放射線、高周波などのような光硬化性樹脂組成物を硬化させ得るエネルギー線を意味する。例えば、活性エネルギー光線は、300~400nmの波長を有する紫外線であってもよい。活性エネルギー光線の光源としては、Arレーザー、He-Cdレーザーなどのレーザー;ハロゲンランプ、キセノンランプ、メタルハライドランプ、LED、水銀灯、蛍光灯などの照明などが挙げられ、レーザーが特に好ましい。光源としてレーザーを用いた場合には、エネルギーレベルを高めて造形時間を短縮することが可能であり、しかもレーザー光線の良好な集光性を利用して、造形精度の高い立体造形物を得ることができる。
上記したように、本発明の光硬化性樹脂組成物を用いて光学的立体造形を行うに当たっては、従来公知の方法及び従来公知の光造形システム装置のいずれもが採用でき特に制限されないが、本発明で好ましく用いられる光学的立体造形法の代表例としては、所望のパターンを有する硬化層が得られるように、光硬化性樹脂組成物に活性エネルギー光線を選択的に照射して硬化層を形成する工程、次いでその硬化層にさらに未硬化液状の光硬化性樹脂組成物を供給し、同様に活性エネルギー光線を照射して前記の硬化層と連続した硬化層を新たに形成して積層する工程を繰り返すことによって、最終的に目的とする立体造形物を得る方法を挙げることができる。また、それによって得られる立体造形物はそのまま用いても、また場合によってはさらに光照射によるポストキュアあるいは熱によるポストキュア等を行って、その力学的特性あるいは形状安定性等を一層高いものとしてから使用するようにしてもよい。
光学的立体造形法によって得られる立体造形物の構造、形状、サイズ等は特に制限されず、各々の用途に応じて決めることができる。本発明の光学的立体造形法の代表的な応用分野としては、設計の途中で外観デザインを検証するためのモデル;部品の機能性をチェックするためのモデル;鋳型を制作するための樹脂型;金型を制作するためのベースモデル;試作金型用の直接型等の作製等が挙げられる。より具体的には、精密部品、電気・電子部品、家具、建築構造物、自動車用部品、各種容器類、鋳物、金型、母型等のためのモデルあるいは加工用モデル等の製作が挙げられ、特に光硬化性樹脂組成物の柔軟性、弾性回復性に優れるという特性を活かして、構造物(例えば、建築構造物)中の複雑な形状をしたクッション材、真空成形用金型等の用途に極めて有効に使用することができる。
次に、実施例を挙げて本発明をさらに具体的に説明するが、本発明はこれらの実施例により何ら限定されるものではなく、多くの変更が本発明の技術的思想の範囲内で当分野において通常の知識を有する者により可能である。
<合成例1>[ウレタン化(メタ)アクリル化合物(A-1)の製造]
(1)撹拌機、温度調節器、温度計及び凝縮器を備えた内容積5Lの四つ口フラスコに、イソホロンジイソシアネート250g、及びジラウリル酸ジ-n-ブチルスズ0.15gを添加して、撹拌下に70℃に加熱した。
(2)一方、ポリエステルポリオール(株式会社クラレ製「クラレポリオール(登録商標) P-5010」;アジピン酸と3-メチル-1,5-ペンタンジオールからなる重合体、重量平均分子量Mw5000)2500gを側管付きの滴下漏斗に添加し、この滴下漏斗の液を、上記(1)のフラスコ中に滴下した。なお、上記(1)のフラスコ中の溶液を撹拌しつつ、フラスコの内温を65~75℃に保持しながら4時間かけて等速で滴下した。さらに、滴下終了後、同温度で2時間撹拌して反応させた。
(3)次いで、別の滴下漏斗に添加した2-ヒドロキシエチルアクリレート150gとヒドロキノンモノメチルエーテル0.4gとを均一に溶解させた液をフラスコの内温を55~65℃に保持しながら2時間かけて等速で滴下した後、フラスコ内の溶液の温度を70~80℃に保持しながら4時間反応させることにより、ウレタン化(メタ)アクリル化合物(A-1)を得た。
(1)撹拌機、温度調節器、温度計及び凝縮器を備えた内容積5Lの四つ口フラスコに、イソホロンジイソシアネート250g、及びジラウリル酸ジ-n-ブチルスズ0.15gを添加して、撹拌下に70℃に加熱した。

(3)次いで、別の滴下漏斗に添加した2-ヒドロキシエチルアクリレート150gとヒドロキノンモノメチルエーテル0.4gとを均一に溶解させた液をフラスコの内温を55~65℃に保持しながら2時間かけて等速で滴下した後、フラスコ内の溶液の温度を70~80℃に保持しながら4時間反応させることにより、ウレタン化(メタ)アクリル化合物(A-1)を得た。
<合成例2>[ウレタン化(メタ)アクリル化合物(A-2)の製造]
(1)撹拌機、温度調節器、温度計及び凝縮器を備えた内容積5Lの四つ口フラスコに、イソホロンジイソシアネート250g、及びジラウリル酸ジ-n-ブチルスズ0.15gを添加して、撹拌下に70℃に加熱した。
(2)一方、ポリカーボネートポリオール(株式会社クラレ製「クラレポリオール(登録商標) C-1090」;1,6-ヘキサンジオール/3-メチル-1,5-ペンタンジオール=9/1(質量比)からなる重合体、重量平均分子量Mw1000)500gを側管付きの滴下漏斗に添加し、この滴下漏斗の液を、上記(1)のフラスコ中に滴下した。なお、上記(1)のフラスコ中の溶液を撹拌しつつ、フラスコの内温を65~75℃に保持しながら4時間かけて等速で滴下した。さらに、滴下終了後、同温度で2時間撹拌して反応させた。
(3)次いで、別の滴下漏斗に添加した2-ヒドロキシエチルアクリレート150gとヒドロキノンモノメチルエーテル0.4gとを均一に溶解させた液をフラスコの内温を55~65℃に保持しながら2時間かけて等速で滴下した後、フラスコ内の溶液の温度を70~80℃に保持しながら4時間反応させることにより、ウレタン化(メタ)アクリル化合物(A-2)を得た。

(3)次いで、別の滴下漏斗に添加した2-ヒドロキシエチルアクリレート150gとヒドロキノンモノメチルエーテル0.4gとを均一に溶解させた液をフラスコの内温を55~65℃に保持しながら2時間かけて等速で滴下した後、フラスコ内の溶液の温度を70~80℃に保持しながら4時間反応させることにより、ウレタン化(メタ)アクリル化合物(A-2)を得た。
<合成例3>[ウレタン化(メタ)アクリル化合物(A-3)の製造]
(1)撹拌機、温度調節器、温度計及び凝縮器を備えた内容積5Lの四つ口フラスコに、2,4-トリレンジイソシアネート195g、及びジラウリル酸ジ-n-ブチルスズ0.15gを添加して、撹拌下に70℃に加熱した。
(2)一方、ポリブチレングリコール(日油株式会社製「ユニオール(登録商標)PB-1000」、重量平均分子量Mw1000)1250gを側管付きの滴下漏斗に添加し、この滴下漏斗の液を、上記(1)のフラスコ中に滴下した。なお、上記(1)のフラスコ中の溶液を撹拌しつつ、フラスコの内温を65~75℃に保持しながら4時間かけて等速で滴下した。さらに、滴下終了後、同温度で2時間撹拌して反応させた。
(3)次いで、別の滴下漏斗に添加した2-ヒドロキシエチルアクリレート150gとヒドロキノンモノメチルエーテル0.4gとを均一に溶解させた液をフラスコの内温を55~65℃に保持しながら2時間かけて等速で滴下した後、フラスコ内の溶液の温度を70~80℃に保持しながら4時間反応させることにより、ウレタン化(メタ)アクリル化合物(A-3)を得た。
(1)撹拌機、温度調節器、温度計及び凝縮器を備えた内容積5Lの四つ口フラスコに、2,4-トリレンジイソシアネート195g、及びジラウリル酸ジ-n-ブチルスズ0.15gを添加して、撹拌下に70℃に加熱した。
(2)一方、ポリブチレングリコール(日油株式会社製「ユニオール(登録商標)PB-1000」、重量平均分子量Mw1000)1250gを側管付きの滴下漏斗に添加し、この滴下漏斗の液を、上記(1)のフラスコ中に滴下した。なお、上記(1)のフラスコ中の溶液を撹拌しつつ、フラスコの内温を65~75℃に保持しながら4時間かけて等速で滴下した。さらに、滴下終了後、同温度で2時間撹拌して反応させた。
(3)次いで、別の滴下漏斗に添加した2-ヒドロキシエチルアクリレート150gとヒドロキノンモノメチルエーテル0.4gとを均一に溶解させた液をフラスコの内温を55~65℃に保持しながら2時間かけて等速で滴下した後、フラスコ内の溶液の温度を70~80℃に保持しながら4時間反応させることにより、ウレタン化(メタ)アクリル化合物(A-3)を得た。
<合成例4>[ウレタン化(メタ)アクリル化合物(A-4)の製造]
5LのSUSオートクレーブ中、空気雰囲気下でイソホロンジイソシアネート390gと、アルミキレートM(アルミニウムアルキルアセトアセテートジイソプロピレート)3.5gと、2-ヒドロキシエチルアクリレート200gを混合し、60℃にて1時間反応させ、反応物Aを合成した。次に、空気雰囲気下にて、先に合成した反応物A600gと、末端を水酸基で変性した水素添加ポリブタジエン(日本曹達株式会社製「GI-1000」、数平均分子量Mn1500、Mw/Mn1.15、1,2-結合単位の含有率(1,2-結合単位と1,4-結合単位の合計モル数に対する1,2-結合単位のモル数の割合)7モル%、ヨウ素価測定による水素添加率96モル%)1500gと、アルミキレートM12.0gを混合し、60℃にて2時間反応させた。反応液をトルエン1Lで希釈した後、蒸留水0.5Lで3回洗浄、蒸留水/メタノールの50/50(体積比)の溶媒で再沈殿し、減圧乾燥して、ウレタン化(メタ)アクリル化合物(A-4)を得た。
5LのSUSオートクレーブ中、空気雰囲気下でイソホロンジイソシアネート390gと、アルミキレートM(アルミニウムアルキルアセトアセテートジイソプロピレート)3.5gと、2-ヒドロキシエチルアクリレート200gを混合し、60℃にて1時間反応させ、反応物Aを合成した。次に、空気雰囲気下にて、先に合成した反応物A600gと、末端を水酸基で変性した水素添加ポリブタジエン(日本曹達株式会社製「GI-1000」、数平均分子量Mn1500、Mw/Mn1.15、1,2-結合単位の含有率(1,2-結合単位と1,4-結合単位の合計モル数に対する1,2-結合単位のモル数の割合)7モル%、ヨウ素価測定による水素添加率96モル%)1500gと、アルミキレートM12.0gを混合し、60℃にて2時間反応させた。反応液をトルエン1Lで希釈した後、蒸留水0.5Lで3回洗浄、蒸留水/メタノールの50/50(体積比)の溶媒で再沈殿し、減圧乾燥して、ウレタン化(メタ)アクリル化合物(A-4)を得た。

各実施例及び各比較例に係る光硬化性樹脂組成物について、光造形機(DWS社製 DIGITALWAX(登録商標) 028J-Plus)を用いて厚さ2mm×長さ11cm×幅5cmのシートの造形を行った。寸法通りのシートが造形可能であった場合を造形可能「○」とし、造形物が得られなかった場合を造形不可「×」とした。なお、造形されたシートを用いて後述の各評価を行った。
各実施例及び各比較例に係る光硬化性樹脂組成物について、光造形機(DWS社製 DIGITALWAX(登録商標) 028J-Plus)を用いて厚さ2mm×長さ11cm×幅5cmのシートの造形を行った。寸法通りのシートが造形可能であった場合を造形可能「○」とし、造形物が得られなかった場合を造形不可「×」とした。なお、造形されたシートを用いて後述の各評価を行った。
<柔軟性(硬度)>
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、上記のシートを2枚重ね厚さ4mmの試験片とした。その試験片を用いて、JIS K 7215:1986に基づいて、タイプAデュロメータ(高分子計器株式会社 アスカーゴム硬度計A型 製造番号32330)で23℃における硬化物の硬度(A硬度)を測定し、柔軟性の指標とした。結果を表1及び表2にそれぞれ示す。この測定において、23℃におけるA硬度が70~85である場合、その硬化物は柔軟性が優れるといえる。
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、上記のシートを2枚重ね厚さ4mmの試験片とした。その試験片を用いて、JIS K 7215:1986に基づいて、タイプAデュロメータ(高分子計器株式会社 アスカーゴム硬度計A型 製造番号32330)で23℃における硬化物の硬度(A硬度)を測定し、柔軟性の指標とした。結果を表1及び表2にそれぞれ示す。この測定において、23℃におけるA硬度が70~85である場合、その硬化物は柔軟性が優れるといえる。
<衝撃吸収性(反発係数)>
衝撃吸収性は落下衝撃試験によって測定した。各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、ストーンテーブル上に、上記のシートを2枚重ねて厚さ4mmとし、φ3/8インチ(3.58g)の鋼球を、高さ50cmから自然落下させて、その跳ね返った高さを測定し、反発係数を算出した。反発係数の計算式を次式に示す。反発係数が30以下であると、衝撃吸収性に優れる。

衝撃吸収性は落下衝撃試験によって測定した。各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、ストーンテーブル上に、上記のシートを2枚重ねて厚さ4mmとし、φ3/8インチ(3.58g)の鋼球を、高さ50cmから自然落下させて、その跳ね返った高さを測定し、反発係数を算出した。反発係数の計算式を次式に示す。反発係数が30以下であると、衝撃吸収性に優れる。

<耐破壊性(引裂強さ)>
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、上記のシートからJIS K 6252-1:2015(加硫ゴム及び熱可塑性ゴム-引裂強さの求め方)に記載されているトラウザ形試験片と同じ寸法の試験片を打抜き刃にて作製した。作製した試験片を用い、試験スピード500mm/minにて引張試験を行った。この試験による引裂強さが20kN/m以上であると耐破壊性に優れる。
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、上記のシートからJIS K 6252-1:2015(加硫ゴム及び熱可塑性ゴム-引裂強さの求め方)に記載されているトラウザ形試験片と同じ寸法の試験片を打抜き刃にて作製した。作製した試験片を用い、試験スピード500mm/minにて引張試験を行った。この試験による引裂強さが20kN/m以上であると耐破壊性に優れる。
<耐破壊性(引張強さ及び引張伸度)>
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、上記のシートからJIS K 6251:2010(加硫ゴム及び熱可塑性ゴム-引張特性の求め方)に記載されているダンベル状8号形試験片と同じ寸法の試験片を打抜き刃にて作製した。作製した試験片を用い、試験スピード500mm/minにて引張試験を行った。この試験による引張強さが5.0MPa以上かつ引張伸度(切断時伸び)50%以上であると耐破壊性に優れる。
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、上記のシートからJIS K 6251:2010(加硫ゴム及び熱可塑性ゴム-引張特性の求め方)に記載されているダンベル状8号形試験片と同じ寸法の試験片を打抜き刃にて作製した。作製した試験片を用い、試験スピード500mm/minにて引張試験を行った。この試験による引張強さが5.0MPa以上かつ引張伸度(切断時伸び)50%以上であると耐破壊性に優れる。
<耐水性>
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、37℃水中浸漬24時間後、上記と同様に、引裂強さ及び引張強さを測定した。初期の引裂強さ及び引張強さに対する、37℃水中浸漬24時間後の引裂強さ及び引張強さの変化率(低下率)が10%以下であれば耐水性に優れる。
引裂強さの変化率(%)=〔{初期の引裂強さ(kN/m)-水中浸漬後の引裂強さ(kN/m)}/初期の引裂強さ(kN/m)〕×100
引張強さの変化率(%)=〔{初期の引張強さ(MPa)-水中浸漬後の引張強さ(MPa)}/初期の引張強さ(MPa)〕×100
各実施例及び各比較例に係る光硬化性樹脂組成物の硬化物について、37℃水中浸漬24時間後、上記と同様に、引裂強さ及び引張強さを測定した。初期の引裂強さ及び引張強さに対する、37℃水中浸漬24時間後の引裂強さ及び引張強さの変化率(低下率)が10%以下であれば耐水性に優れる。

表1及び表2に示す通り、実施例1~7における光硬化性樹脂組成物の硬化物は、造形性に優れ、さらに、柔軟性、衝撃吸収性、耐破壊性及び耐水性に優れていた。特に、実施例1~7に係る光硬化性樹脂組成物の硬化物の柔軟性は、比較例1及び2に係る光硬化性樹脂組成物の硬化物の柔軟性より優れていた。実施例1~7に係る光硬化性樹脂組成物の硬化物の衝撃吸収性は、比較例1及び2に係る光硬化性樹脂組成物の硬化物の衝撃吸収性より優れていた。実施例1~7に係る光硬化性樹脂組成物の硬化物の耐破壊性は、比較例1及び2に係る光硬化性樹脂組成物の硬化物の耐破壊性より優れていた。実施例1~7に係る光硬化性樹脂組成物の硬化物の耐水性は、比較例1及び2に係る光硬化性樹脂組成物の硬化物の耐水性より優れていた。実施例1~7に係る光硬化性樹脂組成物の造形性は、比較例3及び4に係る光硬化性樹脂組成物の造形性より優れていた。比較例3及び4に係る光硬化性樹脂組成物は、シートを造形できずに各特性を測定できなかった。
本発明の光硬化性樹脂組成物は、造形性に優れ、さらに、硬化物の柔軟性、衝撃吸収性、耐破壊性及び耐水性に優れるため、マウスガード、咬合用スプリント及び義歯床材に特に適している。
Claims (12)
- ウレタン化(メタ)アクリル化合物(A)、ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)、及び光重合開始剤(C)を含有し、
前記ウレタン化(メタ)アクリル化合物(A)が、1分子内に、ポリエステル、ポリカーボネート、ポリウレタン、ポリエーテル、ポリ共役ジエン、及び水添ポリ共役ジエンからなる群より選ばれる少なくとも1種の構造、及びウレタン結合を含有する(メタ)アクリレートであり、
前記ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)が、下記の一般式(I)で表されるモノ(メタ)アクリル酸エステル化合物(b-I)、及び下記の一般式(II)で表されるモノ(メタ)アクリル酸エステル化合物(b-II)
からなる群より選ばれる少なくとも1種を含む、光硬化性樹脂組成物。 - さらに、(メタ)アクリルアミド化合物(D)を含有する、請求項1に記載の光硬化性樹脂組成物。
- R4及びR6が水素原子である、請求項1又は2に記載の光硬化性樹脂組成物。
- k及びlが0~1である、請求項1~3のいずれか1項に記載の光硬化性樹脂組成物。
- 前記ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)が前記モノ(メタ)アクリル酸エステル化合物(b-II)を含有し、Xが酸素原子である、請求項1~4のいずれか1項に記載の光硬化性樹脂組成物。
- R2が前記一般式(ii)で表される基である、請求項5に記載の光硬化性樹脂組成物。
- 前記ウレタン結合を含有しないモノ(メタ)アクリル酸エステル化合物(B)が前記モノ(メタ)アクリル酸エステル化合物(b-I)を含有し、R1が前記一般式(i)で表される基である、請求項1~6のいずれか1項に記載の光硬化性樹脂組成物。
- 光学的立体造形用である、請求項1~7のいずれか1項に記載の光硬化性樹脂組成物。
- 請求項1~8のいずれか1項に記載の光硬化性樹脂組成物の硬化物からなる、マウスガード。
- 請求項1~8のいずれか1項に記載の光硬化性樹脂組成物の硬化物からなる、咬合用スプリント。
- 請求項1~8のいずれか1項に記載の光硬化性樹脂組成物の硬化物からなる、義歯床材。
- 請求項1~8のいずれか1項に記載の光硬化性樹脂組成物を用いて、光学的立体造形法によって立体造形物を製造する方法。
