本発明に係る粒状PASの製造方法の一実施形態について以下に説明する。本実施形態における粒状PASの製造方法は、主な工程として、仕込み工程と、前段重合工程と、後段重合工程と、冷却工程を含む。また、所望により、脱水工程や後処理工程を含むことができる。
脱水工程は、仕込み工程の前に、有機アミド溶媒、硫黄源、及びアルカリ金属水酸化物を含む混合物を含有する、重合反応時の反応系内から水を含む留出物を反応系外に排出する工程である。
仕込み工程は、有機アミド溶媒、硫黄源、水、ジハロ芳香族化合物、及びアルカリ金属水酸化物を含む混合物を仕込む工程である。仕込み工程において仕込まれる混合物を、「仕込み混合物」とも称する。
ジハロ芳香族化合物としてはo-ジハロベンゼン、m-ジハロベンゼン、p-ジハロベンゼン、ジハロトルエン、ジハロナフタレン、メトキシ-ジハロベンゼン、ジハロビフェニル、ジハロ安息香酸、ジハロジフェニルエーテル、ジハロジフェニルスルホン、ジハロジフェニルスルホキシド、ジハロジフェニルケトン等が挙げられ、ハロゲン原子は、フッ素、塩素、臭素、及びヨウ素の各原子を指し、ジハロ芳香族化合物における2個のハロゲン原子は、同じでも異なっていてもよい。
重合工程は、硫黄源とジハロ芳香族化合粒とを重合反応させ、PASを重合する工程である。重合工程は、前段重合工程と後段重合工程の2つの工程を含む。各工程について以下に説明する。
前段重合工程は、混合物を加熱して重合反応を開始させ、硫黄源1モル当たり等モル未満のアルカリ金属水酸化物の存在下で、ジハロ芳香族化合物の転化率が50%以上のプレポリマーを生成させる工程である。アルカリ金属水酸化物のモル数を硫黄源1モル当たり等モル未満に設定すると、重合反応時の副生成物の生成を抑制しやすく、生成されたPAS中の不純物に由来する窒素含有量を十分小さくしやすく、PASの収率を十分に向上させやすい。
後段重合工程は、硫黄源1モル当たり等モル以上のアルカリ金属水酸化物の存在下で、重合反応を継続して、反応生成混合物を得る工程である。本明細書において、反応生成混合物とは、上記重合反応で生じる反応生成物を含む混合物をいい、上記重合反応の開始と同時に生成が始まる。
冷却工程は、後段重合工程後に反応生成混合物を冷却する工程である。
冷却工程では、生成ポリマーを含有する液相を冷却する。冷却工程では、溶剤のフラッシュ等により液相を急冷するのではなく、徐冷することが、粒状ポリマーが得られやすいので好ましい。徐冷は、2.0~0.1℃/分の降温速度に制御して液相を冷却することが好ましい。徐冷は、重合反応系を周囲環境温度(例えば、室温)に曝す方法によって行うことができる。液相の冷却速度を制御するために、重合反応槽のジャケットに冷媒を流したり、液相をリフラックスコンデンサーで還流させたりする方法を採用することもできる。このような冷却速度の制御によって、ポリマーの粒状化を促進することができる。
後処理工程は、重合工程で得られたスラリーから不要な成分を除去し、PASを得る工程である。本発明のPASの製造方法における後処理工程は、PASの製造において通常用いられる工程であれば特に限定されない。
本発明は、粒状PASの平均粒子径を増大させる方法であって、
工程1:有機アミド溶媒、硫黄源、水、ジハロ芳香族化合物、及びアルカリ金属水酸化物を含有する混合物を調製する仕込み工程、
工程2:前記混合物を加熱して重合反応を開始させ、硫黄源1モル当たり等モル未満のアルカリ金属水酸化物の存在下で、ジハロ芳香族化合物の転化率が50%以上のプレポリマーを生成させる前段重合工程、

本発明は、粒状PASの粒子強度を向上させる方法であって、
工程1:有機アミド溶媒、硫黄源、水、ジハロ芳香族化合物、及びアルカリ金属水酸化物を含有する混合物を調製する仕込み工程、
工程2:前記混合物を加熱して重合反応を開始させ、硫黄源1モル当たり等モル未満のアルカリ金属水酸化物の存在下で、ジハロ芳香族化合物の転化率が50%以上のプレポリマーを生成させる前段重合工程、
工程3:硫黄源1モル当たり等モル以上のアルカリ金属水酸化物の存在下で、重合反応を継続して、反応生成混合物を得る後段重合工程、並びに
工程4:後段重合工程後に反応生成混合物を冷却する冷却工程
を含み、

本発明に係る上記製造方法、本発明に係る上記平均粒子径増大方法、及び本発明に係る上記粒子強度向上方法(以下、まとめて「本発明に係る方法」ともいう。)において、粒状PASの平均粒子径は、好ましくは300μm以上、より好ましくは320~2000μm、更により好ましくは350~1500μmである。本発明に係る方法において、粒状PASの粒子強度は、好ましくは92%以上、より好ましくは93%以上、更により好ましくは94%以上である。本発明に係る方法において、温度310℃及び剪断速度1,216sec-1で測定した粒状PASの溶融粘度は、好ましくは50Pa・s以下、より好ましくは3~45Pa・s、更により好ましくは5~40Pa・sである。なお、粒状PASの溶融粘度は、乾燥ポリマー約20gを用いてキャピログラフを使用して、所定の温度及び剪断速度条件で測定することができる。
粒状PASの平均粒子径は、使用篩として、篩目開き2,800μm(7メッシュ(目数/インチ))、篩目開き1,410μm(12メッシュ(目数/インチ))、篩目開き1,000μm(16メッシュ(目数/インチ))、篩目開き710μm(24メッシュ(目数/インチ))、篩目開き500μm(32メッシュ(目数/インチ))、篩目開き250μm(60メッシュ(目数/インチ))、篩目開き150μm(100メッシュ(目数/インチ))、篩目開き105μm(145メッシュ(目数/インチ))、篩目開き75μm(200メッシュ(目数/インチ))、篩目開き38μm(400メッシュ(目数/インチ))の篩を用いた篩分法により測定し、各篩の篩上物の質量から、累積質量が50%質量となる時の平均粒径を算出した。結果を表1に示す。
粒状PAS30g(A)に対し0.1質量%のカーボンブラックを添加し、目開き150μmの篩で篩分を行った(初期微粉除去)。その後、微粉を除去したサンプルを1LのPPボトルに移し、500gのガラスビーズを投入し、振盪機(アズワン万能シェイカーAS-1N)で300rpmにて30分破砕を行った。破砕後、サンプルを2830μmの目開きの篩で篩分して、ガラスビーズを除去し、150μmの目開きの篩で、破砕された微粉を除去し、篩上部の粒状PAS(B)を計量した。粒子強度はB/A×100から算出した。
粒状PASの溶融粘度は、キャピラリーとして1.0mmφ、長さ10.0mmのノズルを装着した(株)東洋精機製作所製キャピログラフ1C(登録商標)により測定した。設定温度を310℃とした。ポリマー試料を装置内に導入し、5分間保持した後、剪断速度1,200sec-1で溶融粘度を測定した。
(脱水工程)
20リットルのオートクレーブに、NMP6,010gと水硫化ナトリウム水溶液(NaSH:純度62.50質量%)2,000g、水酸化ナトリウム(NaOH:純度73.3質量%)1,019gを仕込んだ。該オートクレーブ内を窒素ガスで置換後、約4時間かけて、撹拌機により回転数250rpmで撹拌しながら、徐々に200℃まで昇温し、水(H2O)856g、NMP692g、及び硫化水素(H2S)13gを留出させた。
上記脱水工程後、オートクレーブの内容物を150℃まで冷却し、pDCB3,318g、NMP2,900g、水酸化ナトリウム7g、及び水59gを加え、撹拌しながら、220℃の温度で5時間反応させて、前段重合を行った。缶内のNMP/仕込み硫黄源(以下、「仕込みS」と略記する。)の比率(g/モル)は、375、pDCB/仕込みS(モル/モル)は1.030、H2O/仕込みS(モル/モル)は1.50、NaOH/仕込みS(モル/モル)は0.900であった。前段重合のpDCBの転化率は92%であった。
後段重合終了後、室温付近まで冷却してから、内容物を目開き径150μm(100メッシュ)のスクリーンで篩分けし、アセトン、及びイオン交換水で洗浄後、酢酸水溶液で洗浄し、一昼夜乾燥を行って、粒状PPSを得た。平均粒子径は474μmであり、粒子強度は95%であった。
酢酸ナトリウムの量を54g(酢酸ナトリウム/仕込みS(モル/モル)は0.03)に変更した以外は実施例1と同様の操作を行った。平均粒子径は963μm、粒子強度は100%であった。
酢酸ナトリウムの量を90g(酢酸ナトリウム/仕込みS(モル/モル)は0.05)に変更した以外は実施例1と同様の操作を行った。平均粒子径は1,300μm、粒子強度は100%であった。
酢酸ナトリウムを添加しなかった以外は実施例1と同様の操作を行った。平均粒子径は364g、粒子強度は91%であった。
20リットルのオートクレーブに、NMP6,001gと水硫化ナトリウム水溶液(NaSH:純度62.50質量%)2,000g、水酸化ナトリウム(NaOH:純度73.3質量%)1,210gを仕込んだ。該オートクレーブ内を窒素ガスで置換後、約4時間かけて、撹拌機の回転数250rpmで撹拌しながら、徐々に200℃まで昇温し、水(H2O)915g、NMP645g、及び硫化水素(H2S)14gを留出させた。
上記脱水工程後、オートクレーブの内容物を150℃まで冷却し、pDCB3,393g、NMP2,849g、水酸化ナトリウム9g、及び水67gを加え撹拌しながら、220℃の温度で5時間反応させて、前段重合を行った。缶内のNMP/仕込みSの比率(g/モル)は375、pDCB/仕込みS(モル/モル)は1.055、H2O/仕込みS(モル/モル)は1.50、NaOH/仕込みS(モル/モル)は1.060であった。前段重合のpDCBの転化率は91%であった。
後段重合終了後、室温付近まで冷却してから、内容物を目開き径150μm(100メッシュ)のスクリーンで篩分けし、アセトン、及びイオン交換水で洗浄後、酢酸水溶液で洗浄し、一昼夜乾燥を行って、粒状PPSを得た。平均粒子径は、353μmであり、粒子強度は90%であった。
前段重合終了後、イオン交換水と共に酢酸ナトリウムを18g(酢酸ナトリウム/仕込みS(モル/モル)は0.01)添加した以外は比較例2と同様の操作を行った。平均粒子径は393μm、粒子強度は90%であった。
酢酸ナトリウムの量を90g(酢酸ナトリウム/仕込みS(モル/モル)は0.05)に変更した以外は比較例3と同様の操作を行った。平均粒子径は457μm、粒子強度は99%であった。
酢酸ナトリウムの量を179g(酢酸ナトリウム/仕込みS(モル/モル)は0.10)に変更した以外は比較例3と同様の操作を行った。平均粒子径は1,523μm、粒子強度は100%であった。

- 有機アミド溶媒中で硫黄源とジハロ芳香族化合物とを重合させて粒状ポリアリーレンスルフィドを製造する方法において、
工程1:有機アミド溶媒、硫黄源、水、ジハロ芳香族化合物、及びアルカリ金属水酸化物を含有する混合物を調製する仕込み工程、
工程2:前記混合物を加熱して重合反応を開始させ、硫黄源1モル当たり等モル未満のアルカリ金属水酸化物の存在下で、ジハロ芳香族化合物の転化率が50%以上のプレポリマーを生成させる前段重合工程、
工程3:硫黄源1モル当たり等モル以上のアルカリ金属水酸化物の存在下で、重合反応を継続して、反応生成混合物を得る後段重合工程、並びに

- 工程3の初期段階で反応生成混合物に助剤を添加し、工程3における重合反応を245~290℃の範囲で行う請求項1、2、又は4に記載の方法。
- 助剤がカルボン酸塩である請求項1から6のいずれか1項に記載の方法。
- 有機アミド溶媒1kg当たり4.1~14モルの水の存在下で工程3を行う請求項1から7のいずれか1項に記載の方法。
- 粒状ポリアリーレンスルフィドの平均粒子径を増大させる方法であって、
工程1:有機アミド溶媒、硫黄源、水、ジハロ芳香族化合物、及びアルカリ金属水酸化物を含有する混合物を調製する仕込み工程、
工程2:前記混合物を加熱して重合反応を開始させ、硫黄源1モル当たり等モル未満のアルカリ金属水酸化物の存在下で、ジハロ芳香族化合物の転化率が50%以上のプレポリマーを生成させる前段重合工程、
工程3:硫黄源1モル当たり等モル以上のアルカリ金属水酸化物の存在下で、重合反応を継続して、反応生成混合物を得る後段重合工程、並びに
工程4:後段重合工程後に反応生成混合物を冷却する冷却工程
を含み、
カルボン酸塩、アルカリ金属塩化物、有機スルホン酸塩、硫酸アルカリ金属塩、アルカリ土類金属酸化物、アルカリ金属リン酸塩、及びアルカリ土類金属リン酸塩からなる群より選択される少なくとも1種の助剤の存在下で工程4を行う方法。 - 粒状ポリアリーレンスルフィドの粒子強度を向上させる方法であって、
工程1:有機アミド溶媒、硫黄源、水、ジハロ芳香族化合物、及びアルカリ金属水酸化物を含有する混合物を調製する仕込み工程、
工程2:前記混合物を加熱して重合反応を開始させ、硫黄源1モル当たり等モル未満のアルカリ金属水酸化物の存在下で、ジハロ芳香族化合物の転化率が50%以上のプレポリマーを生成させる前段重合工程、
工程3:硫黄源1モル当たり等モル以上のアルカリ金属水酸化物の存在下で、重合反応を継続して、反応生成混合物を得る後段重合工程、並びに
工程4:後段重合工程後に反応生成混合物を冷却する冷却工程
を含み、
カルボン酸塩、アルカリ金属塩化物、有機スルホン酸塩、硫酸アルカリ金属塩、アルカリ土類金属酸化物、アルカリ金属リン酸塩、及びアルカリ土類金属リン酸塩からなる群より選択される少なくとも1種の助剤の存在下で工程4を行う方法。 - 粒状ポリアリーレンスルフィドの平均粒子径が300μm以上である請求項1から10のいずれか1項に記載の方法。
- 粒状ポリアリーレンスルフィドの粒子強度が92%以上である請求項1から11のいずれか1項に記載の方法。
- 温度310℃及び剪断速度1,216sec-1で測定した粒状ポリアリーレンスルフィドの溶融粘度が50Pa・s以下である請求項1から12のいずれか1項に記載の方法。
- 温度310℃及び剪断速度1,216sec-1で測定した溶融粘度が50Pa・s以下であり、粒子強度が92%以上である粒状ポリアリーレンスルフィド。
