負極集電体を形成する材料としては、アルミニウム、銅、銅合金、ステンレス鋼、ニッケル、チタンなどの他に、アルミニウム、銅、銅合金、ステンレス鋼の表面にカーボン、ニッケル、チタンあるいは銀を処理させたものが好ましく、アルミニウム、銅、銅合金、ステンレス鋼がより好ましい。
集電体の厚みは、特に限定されないが、1~500μmが好ましい。また、集電体表面は、表面処理により凹凸を付けることも好ましい。
上記の各層を配置して全固体二次電池の基本構造を作製することができる。用途によってはこのまま全固体二次電池として使用してもよいが、乾電池の形態とするためにはさらに適当な筐体に封入して用いる。筐体は、金属性のものであっても、樹脂(プラスチック)製のものであってもよい。金属性のものを用いる場合には、例えば、アルミニウム合金又は、ステンレス鋼製のものを挙げることができる。金属性の筐体は、正極側の筐体と負極側の筐体に分けて、それぞれ正極集電体及び負極集電体と電気的に接続させることが好ましい。正極側の筐体と負極側の筐体とは、短絡防止用のガスケットを介して接合され、一体化されることが好ましい。
本発明の固体電解質組成物は、上記の通りであり、以下に具体的に説明する。
(無機固体電解質)
本発明の固体電解質組成物は、無機固体電解質を含有する。
無機固体電解質の固体電解質とは、その内部においてイオンを移動させることができる固体状の電解質のことである。主たるイオン伝導性材料として有機物を含むものではないことから、有機固体電解質(ポリエチレンオキシド(PEO)などに代表される高分子電解質、リチウムビス(トリフルオロメタンスルホニル)イミド(LiTFSI)などに代表される有機電解質塩)とは明確に区別される。また、無機固体電解質は定常状態では固体であるため、カチオン及びアニオンに解離又は遊離していない。この点で、電解液又はポリマー中でカチオン及びアニオンが解離又は遊離している無機電解質塩(LiPF6、LiBF4、リチウムビス(フルオロスルホニル)イミド(LiFSI)、LiClなど)とも明確に区別される。無機固体電解質は周期律表第1族又は第2族に属する金属元素のイオンの伝導性を有するものであれば、特に限定されず、電子伝導性を有さないものが一般的である。本発明の全固体二次電池がリチウムイオン電池の場合、無機固体電解質は、リチウムイオンのイオン伝導性を有することが好ましい。
上記無機固体電解質は、全固体二次電池に通常使用される固体電解質材料を適宜選定して用いることができる。無機固体電解質は(i)硫化物系無機固体電解質と(ii)酸化物系無機固体電解質が代表例として挙げられる。本発明において、活物質と無機固体電解質との間により良好な界面を形成することができる観点から、硫化物系無機固体電解質が好ましく用いられる。
硫化物系無機固体電解質は、硫黄(S)を含有し、かつ、周期律表第1族または第2族に属する金属のイオン伝導性を有し、かつ、電子絶縁性を有するものが好ましい。硫化物系無機固体電解質は、元素として少なくともLi、SおよびPを含有し、リチウムイオン伝導性を有しているものが好ましいが、目的または場合に応じて、Li、SおよびP以外の他の元素を含んでもよい。例えば下記式(1)で示される組成を満たすリチウムイオン伝導性無機固体電解質が挙げられる。
硫化物系無機固体電解質は、例えば硫化リチウム(Li2S)、硫化リン(例えば五硫化二燐(P2S5))、単体燐、単体硫黄、硫化ナトリウム、硫化水素、ハロゲン化リチウム(例えばLiI、LiBr、LiCl)及び前記Mであらわされる元素の硫化物(例えばSiS2、SnS、GeS2)の中の少なくとも2つ以上の原料の反応により製造することができる。
酸化物系無機固体電解質は、酸素原子(O)を含有し、かつ、周期律表第1族又は第2族に属する金属元素のイオン伝導性を有し、かつ、電子絶縁性を有するものが好ましい。
酸化物系無機固体電解質は、イオン伝導度として、1×10-6S/cm以上であることが好ましく、5×10-6S/cm以上であることがより好ましく、1×10-5S/cm以上であることが特に好ましい。上限は特に限定されないが、1×10-1S/cm以下であることが実際的である。
またLi、P及びOを含むリン化合物も望ましい。例えばリン酸リチウム(Li3PO4); リン酸リチウムの酸素の一部を窒素で置換したLiPON; LiPOD1(D1は、好ましくは、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zr、Nb、Mo、Ru、Ag、Ta、W、Pt及びAuから選ばれる1種以上の元素である。)等が挙げられる。
さらに、LiA1ON(A1は、Si、B、Ge、Al、C及びGaから選ばれる1種以上の元素である。)等も好ましく用いることができる。
その中でも、LLT、LixbLaybZrzbMbb mbOnb(Mbb、xb、yb、zb、mb及びnbは上記の通りである。)、LLZ、Li3BO3、Li3BO3-Li2SO4、Lixd(Al,Ga)yd(Ti,Ge)zdSiadPmdOnd(xd、yd、zd、ad、md及びndは上記の通りである。)が好ましく、LLZ、LLT、LAGP(Li1.5Al0.5Ge1.5(PO4)3)又はLATP([Li1.4Ti2Si0.4P2.6O12]-AlPO4)がより好ましい。
ただし、正極活物質又は負極活物質を含有する場合、固体電解質組成物中の無機固体電解質の含有量は、正極活物質又は負極活物質と無機固体電解質との合計含有量が上記範囲であることが好ましい。
なお、本明細書において固形分とは、窒素雰囲気下170℃で6時間乾燥処理を行ったときに、揮発ないし蒸発して消失しない成分をいう。典型的には、後述の分散媒体以外の成分を指す。
無機固体電解質は、1種を単独で用いても、2種以上を組み合わせて用いてもよい。
本発明の固体電解質組成物は、SP値が10.5(cal1/2cm-3/2)以上のポリマーを含む、平均粒径が10~50,000nmのバインダー粒子を、含有する。
バインダー粒子を適宜の溶媒(固体電解質組成物の調製に用いる有機溶媒、例えば、ヘプタン)を用いて20mLサンプル瓶中で1質量%の分散液を希釈調製する。希釈後の分散試料は、1kHzの超音波を10分間照射し、その直後に試験に使用する。この分散液試料を用い、レーザ回折/散乱式粒度分布測定装置LA-920(商品名、HORIBA社製)を用いて、温度25℃で測定用石英セルを使用してデータ取り込みを50回行い、得られた体積平均粒子径を平均粒径とする。その他の詳細な条件等は必要によりJISZ8828:2013「粒子径解析-動的光散乱法」の記載を参照する。1水準につき5つの試料を作製して測定し、その平均値を採用する。
なお、全固体二次電池を用いる場合は、例えば、全固体二次電池を分解して活物質層又は固体電解質層を剥がした後、その材料について上記バインダー粒子の平均粒径の測定方法に準じてその測定を行い、あらかじめ測定していたバインダー粒子以外の粒子の平均粒径の測定値を排除することにより行うことができる。
バインダー粒子を形成するポリマーは、上記の優れた電池特性の点で、SP値が10.5(cal1/2cm-3/2)以上のものであれば特に限定されず、種々のポリマーを用いることができる。
ポリマーのSP値は、電池特性の点で、11(cal1/2cm-3/2)以上が好ましく、11.5(cal1/2cm-3/2)以上がより好ましく、12(cal1/2cm-3/2)以上がさらに好ましい。一方、上限は、特に限定されず、適宜に設定される。例えば、20(cal1/2cm-3/2)以下が好ましく、17(cal1/2cm-3/2)以下がより好ましく、15(cal1/2cm-3/2)以下がさらに好ましい。
本発明において、ポリマーのSP値(SPP)は、ポリマーを構成する各繰り返し単位のSP値を、それぞれ、SP1、SP2・・・とした場合、下記式で算出される値とする。
SPp 2=SP1 2+SP2 2+・・・
ここで、繰り返し単位のSP値は、特に断らない限り、Hoy法によって求めた値(H.L.Hoy Journal of Painting,1970,Vol.42,76-118)とする。

-分子量の測定-
本発明においてポリマーの分子量については、特に断らない限り、質量平均分子量をいい、ゲルパーミエーションクロマトグラフィー(GPC)によって標準ポリスチレン換算の質量平均分子量を計測する。測定法としては、基本として下記条件1又は条件2(優先)の方法により測定した値とする。ただし、ポリマー種によっては適宜適切な溶離液を選定して用いればよい。

また、本発明に用いられるバインダー粒子を構成するポリマーは、晶析させて乾燥させてもよく、ポリマー溶液をそのまま用いてもよい。金属系触媒(ウレタン化、ポリエステル化触媒=スズ、チタン、ビスマス)は少ない方が好ましい。重合時に少なくするか、晶析で触媒を除くことで、共重合体中の金属濃度を、100ppm(質量基準)以下とすることが好ましい。
連結基L22、L23は、後記のL11と同義である。中でも、単結合、炭素数1~4のアルキレン基、カルボニル基、エーテル基、イミノ基、又はこれらを組み合わせた連結基が特に好ましい。
Xは、後記のXと同義である。
本発明において、マクロモノマーの質量平均分子量は、2,000以上であることがより好ましく、3,000以上であることが特に好ましい。上限としては、500,000以下であることが好ましく、100,000以下であることがより好ましく、30,000以下であることが特に好ましい。
また、ポリマー中のマクロモノマーの含有量は、ポリマーの全質量中、10~50質量%が好ましく、20~40質量%がより好ましい。
これらのモノマーが有するビニル基等の重合性基の数は、特に限定されないが、1~8個であることが好ましく、1~4個であることがより好ましい。
アクリル系モノマーに由来する繰り返し単位を含むポリマーとしては、具体的には、下記式(a-1)~(a-8)で表されるモノマーの少なくとも1種に由来する繰り返し単位を含むポリマーが好ましい。ポリマーに含まれる繰り返し単位となる、式(a-1)~(a-8)で表されるモノマーは1種でも2種以上でもよい。
R11として採りうるアルキル基としては、特に限定されないが、炭素数1~24のアルキル基が好ましく、1~12のアルキル基がより好ましく、1~6のアルキル基が特に好ましい。
R11として採りうるアルケニル基としては、特に限定されないが、炭素数2~24のアルケニル基が好ましく、2~12のアルケニル基がより好ましく、2~6のアルケニル基が特に好ましい。
R11として採りうるアルキニル基としては、特に限定されないが、炭素数2~24のアルキニル基が好ましく、2~12のアルキニル基がより好ましく、2~6のアルキニル基が特に好ましい。
R11として採りうるアリール基としては、特に限定されないが、炭素数6~22のアリール基が好ましく、6~14のアリール基がより好ましい。
R11として採りうるハロゲン原子としては、フッ素原子、塩素原子、臭素原子、ヨウ素原子が挙げられ、フッ素原子、塩素原子又は臭素原子が好ましい。
R11は、中でも、水素原子又はアルキル基が好ましく、水素原子又はメチルがより好ましい。
R11が置換基を採りうる基(アルキル基、アルケニル基、アルキニル基又はアリール基)であるとき、R11はさらに置換基を有していてもよい。置換基としては後述する置換基Zが挙げられ、中でも、ハロゲン原子(フッ素原子等)、ヒドロキシ基、カルボキシ基、エステル基、アミド基が好ましい。
R12として採りうるアンモニウム基(塩)は、置換基を有していてもよい。置換基としては後述する置換基Zが挙げられ、アルキル基(炭素数1~12が好ましく、1~4がより好ましく、1~2が特に好ましい。アミノ基を含む環状構造となっている構造も好ましい)、アリール基(炭素数6~22が好ましく、6~14がより好ましい)が好ましく、炭素数1~2のアルキル基が特に好ましい。アンモニウム基の対イオンは、特に限定されず、例えば、ハロゲン化物イオン(中でもCl-、Br-、I-が好ましく、Cl-が特に好ましい)、無機フッ化物イオン(例えばPF6 -、BF4 -、AsF6 -、SbF6 -が挙げられる。PF6 -、BF4 -が特に好ましい)、過ハロゲン酸イオン(例えばClO4 -、BrO4 -、IO4 -が挙げられる。ClO4 -が特に好ましい)、ビススルホニルイミドイオン(例えばN(CF3SO2)2 -、N(CF3CF2SO2)2 -、N(FSO2)2 -、N(CF3SO2)(C4F9SO2)-が挙げられる。N(CF3SO2)2 -又はN(FSO2)2 -が特に好ましい)が挙げられる。中でも、ハロゲン化物イオン、ビススルホニルイミドイオンが好ましい。
R12が置換基を採りうる基であるとき、さらに置換基を有していてもよい。置換基としては後述する置換基Zが挙げられ、中でも、ハロゲン原子(好ましくは、フッ素原子、塩素原子)、アルキル基、アシル基、カルバモイル基、ヒドロキシ基が好ましい。
ヒドロキシ基含有基としては、少なくとも1つのヒドロキシ基を有する基であれば特に限定されないが、例えば、ヒドロキシ基、ヒドロキシエチル基、ヒドロキシブチル基等が挙げられる。カルボキシ基含有基としては、少なくとも1つのカルボキシ基を有する基であれば特に限定されないが、例えば、カルボキシ基、カルボキシエチル基、(メタ)アクリロイルオキシ基等が挙げられる。
本発明において、「XXX基含有基」は、XXX基のみからなる基と、XXX基と連結基とからなる基とを含む。ここで、連結基としては、特に限定されないが、後述する連結基L11(単結合を除く)が挙げられる。
R15及びR16は、互いに結合して、N原子を含む環を形成してもよい。このとき、R15とR16とは、酸素原子、硫黄原子等を介して結合していてもよい。
なお、置換基又は連結基が縮合して環を形成する場合には、上記炭化水素連結基が、二重結合又は三重結合を適宜形成して連結していてもよい。形成される環としては、5員環又は6員環が好ましい。5員環としては含窒素5員環が好ましく、その環をなす化合物として例示すれば、ピロール、イミダゾール、ピラゾール、インダゾール、インドール、ベンゾイミダゾール、ピロリジン、イミダゾリジン、ピラゾリジン、インドリン、カルバゾール、又はこれらの誘導体などが挙げられる。6員環としては、ピペリジン、モルホリン、ピペラジン、又はこれらの誘導体などが挙げられる。またアリール基、ヘテロ環基等を含むとき、それらは単環でも縮環でもよく、同様に置換されていても無置換でもよい。
L11が置換基を採りうる基であるとき、さらに置換基を有していてもよい。置換基としては後述する置換基Zが挙げられ、中でも、ハロゲン原子(好ましくは、フッ素原子、塩素原子)、アルキル基、アシル基、カルバモイル基、ヒドロキシ基が好ましい。
アミド結合を有するポリマーとして、ポリアミドなどが挙げられる。
ポリアミドは、ジアミン化合物とジカルボン酸化合物とを縮合重合するか、ラクタムを開環重合することによって得ることができる。
ジアミン化合物としては、例えば、エチレンジアミン、1-メチルエチルジアミン、1,3-プロピレンジアミン、テトラメチレンジアミン、ペンタメチレンジアミン、ヘプタメチレンジアミン、オクタメチレンジアミン、ノナメチレンジアミン、デカメチレンジアミン、ウンデカメチレンジアミン、ドデカメチレンジアミン、シクロヘキサンジアミン、ビス-(4,4’-アミノヘキシル)メタンなどの脂肪族ジアミン化合物、パラキシリレンジアミン、2,2-ビス(4-アミノフェニル)ヘキサフルオロプロパンなどの芳香族ジアミンが挙げられる。また、ポリプロピレンオキシ鎖を有するジアミンとして、例えば、市販品として、「ジェファーミン」シリーズ(商品名、ハンツマン社製、三井化学ファイン社製)を用いることができる。「ジェファーミン」シリーズの例として、ジェファーミンD-230、ジェファーミンD-400、ジェファーミンD-2000、ジェファーミンXTJ-510、ジェファーミンXTJ-500、ジェファーミンXTJ-501、ジェファーミンXTJ-502、ジェファーミンHK-511、ジェファーミンEDR-148、ジェファーミンXTJ-512、ジェファーミンXTJ-542、ジェファーミンXTJ-533、ジェファーミンXTJ-536等が挙げられる。
ジカルボン酸化合物としては、例えば、フタル酸、マロン酸、コハク酸、グルタル酸、セバシン酸、ピメリン酸、スベリン酸、アゼライン酸、ウンデカン酸、ウンデカジオン酸、ドデカジオン酸、ダイマー酸、1,4-シクロヘキサンジカルボン酸などの脂肪族ジカルボン酸、パラキシリレンジカルボン酸、メタキシリレンジカルボン酸、2,6-ナフタレンジカルボン酸、4,4’-ジフェニルジカルボン酸などの芳香族ジカルボン酸が挙げられる。
ジアミン化合物及びジカルボン酸化合物は、それぞれ、1種又は2種以上を用いることができる。また、ポリアミドにおいて、ジアミン化合物及びジカルボン酸化合物の組み合わせは特に限定されない。
ラクタムとしては、特に限定されず、ポリアミドを形成する通常のラクタムを特に限定されることなく用いることができる。
ウレア結合を有するポリマーとしてはポリウレアが挙げられる。ジイソシアネート化合物とジアミン化合物とをアミン触媒存在下で縮合重合することによってポリウレアを合成することができる。
ジイソシアネート化合物の具体例としては、特に制限はなく、目的に応じて適宜選択することができ、例えば、2,4-トリレンジイソシアネート、2,4-トリレンジイソシアネートの二量体、2,6-トリレンジレンジイソシアネート、p-キシリレンジイソシアネート、m-キシリレンジイソシアネート、4,4’-ジフェニルメタンジイソシアネート(MDI)、1,5-ナフチレンジイソシアネート、3,3’-ジメチルビフェニル-4,4’-ジイソシアネート等の芳香族ジイソシアネート化合物;ヘキサメチレンジイソシアネート、トリメチルヘキサメチレンジイソシアネート、リジンジイソシアネート、ダイマー酸ジイソシアネート等の脂肪族ジイソシアネート化合物;イソホロンジイソシアネート、4,4’-メチレンビス(シクロヘキシルイソシアネート)、メチルシクロヘキサン-2,4(又は2,6)-ジイルジイソシアネート、1,3-(イソシアネートメチル)シクロヘキサン等の脂環族ジイソシアネート化合物;1,3-ブチレングリコール1モルとトリレンジイソシアネート2モルとの付加体等のジオールとジイソシアネートとの反応物であるジイソシアネート化合物;などが挙げられる。これらの中でも、4,4’-ジフェニルメタンジイソシアネート(MDI)、4,4’-メチレンビス(シクロヘキシルイソシアネート)が好ましい。
ジアミン化合物の具体例としては、上述の化合物例等が挙げられる。
ジイソシアネート化合物及びジアミン化合物は、それぞれ、1種又は2種以上を用いることができる。また、ポリウレアにおいて、ジイソシアネート化合物及びジアミン化合物の組み合わせは特に限定されない。
イミド結合を有するポリマーとしては、ポリイミドが挙げられる。ポリイミドは、テトラカルボン酸二無水物とジアミン化合物とを付加反応させてポリアミック酸を形成した後、閉環することで得られる。
テトラカルボン酸二無水物の具体例としては、3,3’,4,4’-ビフェニルテトラカルボン酸二無水物(s-BPDA)及びピロメリット酸二無水物(PMDA)、2,3,3’,4’-ビフェニルテトラカルボン酸二無水物(a-BPDA)、オキシジフタル酸二無水物、ジフェニルスルホン-3,4,3’,4’-テトラカルボン酸二無水物、ビス(3,4-ジカルボキシフェニル)スルフィド二無水物、2,2-ビス(3,4-ジカルボキシフェニル)-1,1,1,3,3,3-ヘキサフルオロプロパン二無水物、2,3,3’,4’-ベンゾフェノンテトラカルボン酸二無水物、3,3’,4,4’-ベンゾフェノンテトラカルボン酸二無水物、ビス(3,4-ジカルボキシフェニル)メタン二無水物、2,2-ビス(3,4-ジカルボキシフェニル)プロパン二無水物、p-フェニレンビス(トリメリット酸モノエステル酸無水物)、p-ビフェニレンビス(トリメリット酸モノエステル酸無水物)、m-ターフェニル-3,4,3’,4’-テトラカルボン酸二無水物、p-ターフェニル-3,4,3’,4’-テトラカルボン酸二無水物、1,3-ビス(3,4-ジカルボキシフェノキシ)ベンゼン二無水物、1,4-ビス(3,4-ジカルボキシフェノキシ)ベンゼン二無水物、1,4-ビス(3,4-ジカルボキシフェノキシ)ビフェニル二無水物、2,2-ビス〔(3,4-ジカルボキシフェノキシ)フェニル〕プロパン二無水物、2,3,6,7-ナフタレンテトラカルボン酸二無水物、1,4,5,8-ナフタレンテトラカルボン酸二無水物、4,4’-(2,2-ヘキサフルオロイソプロピリデン)ジフタル酸二無水物、などを挙げることができる。これらは単独でも、2種以上を混合して用いることもできる。
テトラカルボン酸成分としては、s-BPDA及びPMDAの少なくとも一方を含むことが好ましく、例えばテトラカルボン酸成分100モル%中にs-BPDAを好ましくは50モル%以上、より好ましくは70モル%以上、特に好ましくは75モル%以上含む。テトラカルボン酸二無水物は、剛直なベンゼン環を有していることが好ましい。
ジアミン化合物の具体例としては、上述の化合物例等が挙げられる。
ジアミン化合物は、ポリエチレンオキシド鎖、ポリプロピレンオキシド鎖、ポリカーボネート鎖、又はポリエステル鎖の両末端にアミノ基を有する構造が好ましい。
テトラカルボン酸二無水物及びジアミン化合物は、それぞれ、1種又は2種以上を用いることができる。また、ポリイミドにおいて、テトラカルボン酸二無水物とジアミン化合物及びジアミン化合物の組み合わせは特に限定されない。
ウレタン結合を有するポリマーとしては、ポリウレタンが挙げられる。ポリウレタンは、ジイソシアネート化合物とジオール化合物とをチタン、スズ、ビスマス触媒存在下で縮合重合することで得られる。
ジイソシアネート化合物としては、上述の化合物例が挙げられる。
ジオール化合物の具体例としては、エチレングリコール、ジエチレングリコール、トリエチレングリコール、テトラエチレングリコール、プロピレングリコール、ジプロピレングリコール、ポリエチレングリコール(例えば、平均分子量200、400、600、1000、1500、2000、3000、7500のポリエチレングリコール)、ポリプロピレングリコール(例えば、平均分子量400、700、1000、2000、3000、又は4000のポリプロピレングリコール)、ネオペンチルグリコール、1,3-ブチレングリコール、1,4-ブタンジオール、1,3-ブタンジオール、1,6-ヘキサンジオール、2-ブテン-1,4-ジオール、2,2,4-トリメチル-1,3-ペンタンジオール、1,4-ビス-β-ヒドロキシエトキシシクロヘキサン、シクロヘキサンジメタノール、トリシクロデカンジメタノール、水添ビスフェノールA、水添ビスフェノールF、ビスフェノールAのエチレンオキサイド付加体、ビスフェノールAのプロピレンオキサイド付加体、ビスフェノールFのエチレンオキサイド付加体、ビスフェノールFのプロピレンオキサイド付加体などが挙げられる。ジオール化合物は市販品としても入手可能であり、例えば、ポリエーテルジオール化合物、ポリエステルジオール化合物、ポリカーボネートジオール化合物、ポリアルキレンジオール化合物、シリコーンジオール化合物が挙げられる。
また、極性基若しくは炭素-炭素不飽和結合を有するモノアルコール又はモノアミンを用いることで、ポリウレタン主鎖の末端に極性基又は炭素-炭素不飽和結合の導入が可能である。例えば、ヒドロキシ酢酸、ヒドロキシプロピオン酸、4-ヒドロキシベンジルアルコール、3-メルカプト-1プロパノール、2,3-ジメルカプト-1-プロパノール、3-メルカプト-1-ヘキサノール、3-ヒドロキシプロパンスルホン酸、2-シアノエタノール、3-ヒドロキシグルタロニトリル、2-アミノエタノール、2-ヒドロキシエチルメタクリレート、2-ヒドロキシエチルアクリレート、N-メタクリレンジアミンなどが挙げられる。
ジイソシアネート化合物、ジオール化合物、重合停止剤等は、それぞれ、1種又は2種以上を用いることができる。
また、ポリウレタンにおいて、ジイソシアネート化合物及びジオール化合物の組み合わせは特に限定されない。
本明細書において置換又は無置換を明記していない置換基(連結基についても同様)については、その基に適宜の置換基を有していてもよい意味である。これは置換又は無置換を明記していない化合物についても同義である。好ましい置換基としては、下記置換基Zが挙げられる。
また、本明細書において、単に、YYY基と記載されている場合、YYY基は、この基に対応する下記置換基Zの中から選択される。

また、これらの置換基Zで挙げた各基は、上記の置換基Zがさらに置換していてもよい。
ポリマーの重合反応又は縮合反応に用いる溶媒は、特に限定されない。なお、無機固体電解質又は活物質と反応しないこと、さらにそれらを分解しない溶媒を用いることが好ましい。例えば、炭化水素溶媒(トルエン、ヘプタン、キシレン)、エステル溶媒(酢酸エチル、プロピレングリコールモノメチルエーテルアセテート)、エーテル溶媒(テトラヒドロフラン、ジオキサン、1,2-ジエトキシエタン)、ケトン溶媒(アセトン、メチルエチルケトン、シクロヘキサノン)、ニトリル溶媒(アセトニトリル、プロピオニトリル、ブチロニトリル、イソブチロニトリル)、ハロゲン溶媒(ジクロロメタン、クロロホルム)を用いることができる。
バインダー粒子を上記の範囲で用いることにより、一層効果的に固体電解質の固着性と界面抵抗の抑制性とを両立して実現することができる。
本発明の固体電解質組成物は、分散媒体を含有する。
分散媒体は、上記の各成分を分散させるものであればよく、例えば、各種の有機溶媒が挙げられる。分散媒体の具体例としては下記のものが挙げられる。
アルコール化合物溶媒としては、例えば、メチルアルコール、エチルアルコール、1-プロピルアルコール、2-プロピルアルコール、2-ブタノール、エチレングリコール、プロピレングリコール、グリセリン、1,6-ヘキサンジオール、シクロヘキサンジオール、ソルビトール、キシリトール、2-メチル-2,4-ペンタンジオール、1,3-ブタンジオール、1,4-ブタンジオールが挙げられる。
エーテル化合物溶媒としては、アルキレングリコールアルキルエーテル(エチレングリコールモノメチルエーテル、エチレングリコールモノブチルエーテル、ジエチレングリコール、ジプロピレングリコール、プロピレングリコールモノメチルエーテル、ジエチレングリコールモノメチルエーテル、トリエチレングリコール、ポリエチレングリコール、プロピレングリコールモノメチルエーテル、ジプロピレングリコールモノメチルエーテル、トリプロピレングリコールモノメチルエーテル、ジエチレングリコールモノブチルエーテル、ジエチレングリコールモノブチルエーテル等)、ジアルキルエーテル(ジメチルエーテル、ジエチルエーテル、ジイソプロピルエーテル、ジブチルエーテル等)、環状エーテル(テトラヒドロフラン、ジオキサン(1,2-、1,3-及び1,4-の各異性体を含む)等)が挙げられる。
アミド化合物溶媒としては、例えば、N,N-ジメチルホルムアミド、N-メチル-2-ピロリドン、2-ピロリジノン、1,3-ジメチル-2-イミダゾリジノン、2-ピロリジノン、ε-カプロラクタム、ホルムアミド、N-メチルホルムアミド、アセトアミド、N-メチルアセトアミド、N,N-ジメチルアセトアミド、N-メチルプロパンアミド、ヘキサメチルホスホリックトリアミドなどが挙げられる。
アミノ化合物溶媒としては、例えば、トリエチルアミン、ジイソプロピルエチルアミン、トリブチルアミンなどが挙げられる。
ケトン化合物溶媒としては、例えば、アセトン、メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノンが挙げられる。
芳香族化合物溶媒としては、例えば、ベンゼン、トルエン、キシレンなどが挙げられる。
脂肪族化合物溶媒としては、例えば、ヘキサン、ヘプタン、オクタン、デカンなどが挙げられる。
ニトリル化合物溶媒としては、例えば、アセトニトリル、プロピロニトリル、イソブチロニトリルなどが挙げられる。
エステル化合物溶媒としては、例えば、酢酸エチル、酢酸ブチル、酢酸プロピル、酪酸ブチル、ペンタン酸ブチルなどが挙げられる。
非水系分散媒体としては、上記芳香族化合物溶媒、脂肪族化合物溶媒等が挙げられる。
このような分散媒体として上記したものの中から挙げると、トルエン、キシレン、ヘキサン、ヘプタン、オクタン、アセトン、メチルエチルケトン(MEK)、ジブチルエーテル、N-メチル-2-ピロリドン、酢酸エチル、酪酸ブチル、テトラヒドロフラン、トリブチルアミンなどがある。これらの中でも、トルエン、キシレン、ヘキサン、ヘプタン、ジブチルエーテル、トリブチルアミンが特に好ましい。ClogP値を上記の範囲に設定することにより、官能基が存在しない、又は疎水的な置換基を有することになり、硫化物系無機固体電解質が分解せずに安定的に取り扱うことができる。
以下に、いくつかの分散媒体のCLogP値を化学式とともに示す。
上記分散媒体は、1種を単独で用いても、2種以上を組み合わせて用いてもよい。
本発明の固体電解質組成物には、周期律表第1族又は第2族に属する金属元素のイオンの挿入放出が可能な活物質を含有してもよい。活物質としては、以下に説明するが、正極活物質及び負極活物質が挙げられ、正極活物質である遷移金属酸化物、又は、負極活物質である金属酸化物が好ましい。
本発明において、活物質(正極活物質、負極活物質)を含有する固体電解質組成物を、電極層用組成物(正極層用組成物、負極層用組成物)ということがある。
本発明の固体電解質組成物が含有してもよい正極活物質は、可逆的にリチウムイオンを挿入及び/又は放出できるものが好ましい。その材料は、上記特性を有するものであれば、特に制限はなく、遷移金属酸化物、又は、硫黄などのLiと複合化できる元素などでもよい。
中でも、正極活物質としては、遷移金属酸化物を用いることが好ましく、遷移金属元素Ma(Co、Ni、Fe、Mn、Cu、Vから選択される1種以上の元素)を有する遷移金属酸化物がより好ましい。また、この遷移金属酸化物に元素Mb(リチウム以外の金属周期律表の第1(Ia)族の元素、第2(IIa)族の元素、Al、Ga、In、Ge、Sn、Pb、Sb、Bi、Si、P、Bなどの元素)を混合してもよい。混合量としては、遷移金属元素Maの量に対して0~30mol%が好ましい。Li/Maのモル比が0.3~2.2になるように混合して合成されたものが、より好ましい。
遷移金属酸化物の具体例としては、(MA)層状岩塩型構造を有する遷移金属酸化物、(MB)スピネル型構造を有する遷移金属酸化物、(MC)リチウム含有遷移金属リン酸化合物、(MD)リチウム含有遷移金属ハロゲン化リン酸化合物、(ME)リチウム含有遷移金属ケイ酸化合物等が挙げられる。
(MB)スピネル型構造を有する遷移金属酸化物の具体例として、LiCoMnO4、Li2FeMn3O8、Li2CuMn3O8、Li2CrMn3O8、Li2NiMn3O8が挙げられる。
(MC)リチウム含有遷移金属リン酸化合物としては、例えば、LiFePO4、Li3Fe2(PO4)3等のオリビン型リン酸鉄塩、LiFeP2O7等のピロリン酸鉄類、LiCoPO4等のリン酸コバルト類、Li3V2(PO4)3(リン酸バナジウムリチウム)等の単斜晶ナシコン型リン酸バナジウム塩が挙げられる。
(MD)リチウム含有遷移金属ハロゲン化リン酸化合物としては、例えば、Li2FePO4F等のフッ化リン酸鉄塩、Li2MnPO4F等のフッ化リン酸マンガン塩、Li2CoPO4F等のフッ化リン酸コバルト類が挙げられる。
(ME)リチウム含有遷移金属ケイ酸化合物としては、例えば、Li2FeSiO4、Li2MnSiO4、Li2CoSiO4等が挙げられる。
本発明では、(MA)層状岩塩型構造を有する遷移金属酸化物が好ましく、LCO又はNMCがより好ましい。
正極活物質層を形成する場合、正極活物質層の単位面積(cm2)当たりの正極活物質の質量(mg)(目付量)は特に限定されるものではない。設計された電池容量に応じて、適宜に決めることができる。
本発明の固体電解質組成物が含有してもよい負極活物質は、可逆的にリチウムイオンを挿入及び/又は放出できるものが好ましい。その材料は、上記特性を有するものであれば、特に制限はなく、炭素質材料、酸化錫又は酸化ケイ素等の金属酸化物、金属複合酸化物、リチウム単体又はリチウムアルミニウム合金等のリチウム合金、及び、Sn、Si又はIn等のリチウムと合金形成可能な金属等が挙げられる。中でも、炭素質材料又はリチウム複合酸化物が信頼性の点から好ましく用いられる。また、金属複合酸化物としては、リチウムを吸蔵、放出可能であることが好ましい。その材料は、特には制限されないが、構成成分としてチタン及び/又はリチウムを含有していることが、高電流密度充放電特性の観点で好ましい。
負極活物質層を形成する場合、負極活物質層の単位面積(cm2)当たりの負極活物質の質量(mg)(目付量)は特に限定されるものではない。設計された電池容量に応じて、適宜に決めることができる。
本発明の固体電解質組成物は、活物質の電子導電性を向上させる等のために用いられる導電助剤を適宜必要に応じて含有してもよい。導電助剤としては、一般的な導電助剤を用いることができる。例えば、電子伝導性材料である、天然黒鉛、人造黒鉛などの黒鉛類、アセチレンブラック、ケッチェンブラック、ファーネスブラックなどのカーボンブラック類、ニードルコークスなどの無定形炭素、気相成長炭素繊維若しくはカーボンナノチューブなどの炭素繊維類、グラフェン若しくはフラーレンなどの炭素質材料であってもよいし、銅、ニッケルなどの金属粉、金属繊維でも良く、ポリアニリン、ポリピロール、ポリチオフェン、ポリアセチレン、ポリフェニレン誘導体などの導電性高分子を用いてもよい。またこれらの内1種を用いてもよいし、2種以上を用いてもよい。
本発明の固体電解質組成物が導電助剤を含む場合、固体電解質組成物中の導電助剤の含有量は、0~10質量%が好ましい。
本発明の固体電解質組成物は、リチウム塩(支持電解質)を含有することも好ましい。
リチウム塩としては、通常この種の製品に用いられるリチウム塩が好ましく、特に制限はなく、例えば、特開2015-088486の段落0082~0085記載のリチウム塩が好ましい。
本発明の固体電解質組成物がリチウム塩を含む場合、リチウム塩の含有量は、固体電解質100質量部に対して、0.1質量部以上が好ましく、5質量部以上がより好ましい。上限としては、50質量部以下が好ましく、20質量部以下がより好ましい。
本発明の固体電解質組成物は、分散剤を含有してもよい。分散剤を添加することで電極活物質及び無機固体電解質のいずれかの濃度が高い場合においてもその凝集を抑制し、均一な活物質層及び固体電解質層を形成することができる。
分散剤としては、全固体二次電池に通常使用されるものを適宜選定して用いることができる。例えば、分子量200以上3000未満の低分子又はオリゴマーからなり、官能基群(I)で示される官能基と、炭素数8以上のアルキル基又は炭素数10以上のアリール基を同一分子内に含有するものが好ましい。
官能基群(I):酸性基、塩基性窒素原子を有する基、(メタ)アクリル基、(メタ)アクリルアミド基、アルコキシシリル基、エポキシ基、オキセタニル基、イソシアネート基、シアノ基、チオール基及びヒドロキシ基(酸性基、塩基性窒素原子を有する基、アルコキシシリル基、シアノ基、チオール基及びヒドロキシ基が好ましく、カルボキシ基、スルホン酸基、シアノ基、アミノ基、ヒドロキシ基がより好ましい。)
本発明の全固体二次電池において、分散剤を含む層がある場合、層中の分散剤の含有量は、0.2~10質量%が好ましい。
本発明の固体電解質組成物は、無機固体電解質、バインダー粒子及び分散媒体、必要により他の成分を、例えば、各種の混合機を用いて、混合することにより、製造できる。
本発明の全固体二次電池用シートは、全固体二次電池に用いられるシートであればよく、その用途に応じて種々の態様を含む。例えば、固体電解質層に好ましく用いられるシート(全固体二次電池用固体電解質シートともいう)、電極又は電極と固体電解質層との積層体に好ましく用いられるシート(全固体二次電池用電極シート)等が挙げられる。本発明において、これら各種のシートをまとめて全固体二次電池用シートということがある。
本発明の全固体二次電池用固体電解質シートとして、例えば、本発明の全固体二次電池の固体電解質層を形成するための、基材上に、固体電解質層と、必要により保護層とをこの順で有するシートが挙げられる。
基材としては、固体電解質層を支持できるものであれば特に限定されず、上記集電体で説明した材料、有機材料、無機材料等のシート体(板状体)等が挙げられる。有機材料としては、各種ポリマー等が挙げられ、具体的には、ポリエチレンテレフタレート、ポリプロピレン、ポリエチレン、セルロース等が挙げられる。無機材料としては、例えば、ガラス、セラミック等が挙げられる。
このシートは、本発明の固体電解質組成物を基材上(他の層を介していてもよい)に製膜(塗布乾燥)して、基材上に固体電解質層を形成することにより、得られる。
電極シートを構成する各層の構成、層厚は、本発明の全固体二次電池において説明した各層の構成、層厚と同じである。
電極シートは、本発明の、活物質を含有する固体電解質組成物を金属箔上に製膜(塗布乾燥)して、金属箔上に活物質層を形成することにより、得られる。
全固体二次電池及び全固体二次電池用電極シートの製造は、常法によって行うことができる。具体的には、全固体二次電池及び全固体二次電池用電極シートは、本発明の固体電解質組成物等を用いて、上記の各層を形成することにより、製造できる。以下詳述する。
例えば、正極集電体である金属箔上に、正極用材料(正極層用組成物)として、正極活物質を含有する固体電解質組成物を塗布して正極活物質層を形成し、全固体二次電池用正極シートを作製する。次いで、この正極活物質層の上に、固体電解質層を形成するための固体電解質組成物を塗布して、固体電解質層を形成する。さらに、固体電解質層の上に、負極用材料(負極層用組成物)として、負極活物質を含有する固体電解質組成物を塗布して、負極活物質層を形成する。負極活物質層の上に、負極集電体(金属箔)を重ねることにより、正極活物質層と負極活物質層の間に固体電解質層が挟まれた構造の全固体二次電池を得ることができる。必要によりこれを筐体に封入して所望の全固体二次電池とすることができる。
また、各層の形成方法を逆にして、負極集電体上に、負極活物質層、固体電解質層及び正極活物質層を形成し、正極集電体を重ねて、全固体二次電池を製造することもできる。
また別の方法として、次の方法が挙げられる。すなわち、上記のようにして、全固体二次電池用正極シート及び全固体二次電池用負極シートを作製する。また、これとは別に、固体電解質組成物を基材上に塗布して、固体電解質層からなる全固体二次電池用固体電解質シートを作製する。さらに、全固体二次電池用正極シート及び全固体二次電池用負極シートで、基材から剥がした固体電解質層を挟むように積層する。このようにして、全固体二次電池を製造することができる。
上記の製造方法においては、正極層用組成物、固体電解質組成物及び負極層用組成物のいずれか1つに本発明の固体電解質組成物を用いればよく、いずれも、本発明の固体電解質組成物を用いることが好ましい。
固体電解質組成物の塗布方法は、特に限定されず、適宜に選択できる。例えば、塗布(好ましくは湿式塗布)、スプレー塗布、スピンコート塗布、ディップコート、スリット塗布、ストライプ塗布、バーコート塗布が挙げられる。
このとき、固体電解質組成物は、それぞれ塗布した後に乾燥処理を施してもよいし、重層塗布した後に乾燥処理をしてもよい。乾燥温度は特に限定されない。下限は30℃以上が好ましく、60℃以上がより好ましく、80℃以上がさらに好ましい。上限は、300℃以下が好ましく、250℃以下がより好ましく、200℃以下がさらに好ましい。このような温度範囲で加熱することで、分散媒体を除去し、固体状態にすることができる。また、温度を高くしすぎず、全固体二次電池の各部材を損傷せずに済むため好ましい。これにより、全固体二次電池において、優れた総合性能を示し、かつ良好な結着性と、非加圧でも良好なイオン伝導度を得ることができる。
また、塗布した固体電解質組成物は、加圧と同時に加熱してもよい。加熱温度としては、特に限定されず、一般的には30~300℃の範囲である。無機固体電解質のガラス転移温度よりも高い温度でプレスすることもできる。一方、無機固体電解質とバインダー粒子が共存する場合、バインダー粒子を形成する上記ポリマーのガラス転移温度よりも高い温度でプレスすることもできる。ただし、一般的には上記ポリマーの融点を越えない温度である。
加圧は塗布溶媒又は分散媒体をあらかじめ乾燥させた状態で行ってもよいし、溶媒又は分散媒体が残存している状態で行ってもよい。
プレス時間は短時間(例えば数時間以内)で高い圧力をかけてもよいし、長時間(1日以上)かけて中程度の圧力をかけてもよい。全固体二次電池用シート以外、例えば全固体二次電池の場合には、中程度の圧力をかけ続けるために、全固体二次電池の拘束具(ネジ締め圧等)を用いることもできる。
プレス圧はシート面等の被圧部に対して均一であっても異なる圧であってもよい。
プレス圧は被圧部の面積又は膜厚に応じて変化させることができる。また同一部位を段階的に異なる圧力で変えることもできる。
プレス面は平滑であっても粗面化されていてもよい。
上記のようにして製造した全固体二次電池は、製造後又は使用前に初期化を行うことが好ましい。初期化は、特に限定されず、例えば、プレス圧を高めた状態で初充放電を行い、その後、全固体二次電池の一般使用圧力になるまで圧力を開放することにより、行うことができる。
本発明の全固体二次電池は種々の用途に適用することができる。適用態様には特に限定はないが、例えば、電子機器に搭載する場合、ノートパソコン、ペン入力パソコン、モバイルパソコン、電子ブックプレーヤー、携帯電話、コードレスフォン子機、ページャー、ハンディーターミナル、携帯ファックス、携帯コピー、携帯プリンター、ヘッドフォンステレオ、ビデオムービー、液晶テレビ、ハンディークリーナー、ポータブルCD、ミニディスク、電気シェーバー、トランシーバー、電子手帳、電卓、メモリーカード、携帯テープレコーダー、ラジオ、バックアップ電源、メモリーカードなどが挙げられる。その他民生用として、自動車、電動車両、モーター、照明器具、玩具、ゲーム機器、ロードコンディショナー、時計、ストロボ、カメラ、医療機器(ペースメーカー、補聴器、肩もみ機など)などが挙げられる。さらに、各種軍需用、宇宙用として用いることができる。また、太陽電池と組み合わせることもできる。
無機固体電解質とは、上述した、ポリエチレンオキサイド等の高分子化合物をイオン伝導媒体とする電解質(高分子電解質)とは区別されるものであり、無機化合物がイオン伝導媒体となるものである。具体例としては、上記のLi-P-S又はLLT、LLZが挙げられる。無機固体電解質は、それ自体が陽イオン(Liイオン)を放出するものではなく、イオンの輸送機能を示すものである。これに対して、電解液ないし固体電解質層に添加して陽イオン(Liイオン)を放出するイオンの供給源となる材料を電解質と呼ぶことがあるが、上記のイオン輸送材料としての電解質と区別するときにはこれを「電解質塩」又は「支持電解質」と呼ぶ。電解質塩としては例えばLiTFSI(リチウムビストリフルオロメタンスルホニルイミド)が挙げられる。
本発明において「組成物」というときには、2種以上の成分が均一に混合された混合物を意味する。ただし、実質的に均一性が維持されていればよく、所望の効果を奏する範囲で、一部において凝集又は偏在が生じていてもよい。また、特に固体電解質組成物というときには、基本的に固体電解質層等を形成するための材料となる組成物(典型的にはペースト状)を指し、上記組成物を硬化して形成した電解質層等はこれに含まれないものとする。
実施例1では、全固体二次電池用シートを作製して、その性能を評価した。
<バインダー粒子の合成(バインダー粒子分散液の調製)>
(1)アクリル樹脂からなるバインダー粒子B-1~B-6の合成
還流冷却管、ガス導入コックを付した1L三口フラスコにヘプタンを160質量部加え、流速200mL/minにて窒素ガスを10分間導入した後に80℃に昇温した。これに、別容器にて調製した液(アクリル酸ヒドロキシエチルA-10(和光純薬工業社製)90質量部、アクリル酸A-1(和光純薬工業社製)7質量部、下記のマクロモノマーMM-1を41質量部(固形分量)、重合開始剤V-601(商品名、和光純薬工業社製)を1.4質量部混合した液)を2時間かけて滴下し、その後80℃で2時間攪拌した。その後、得られた混合物にV-601をさらに1.4質量部添加し、90℃で2時間攪拌した。得られた溶液をヘプタンで希釈することで、バインダー粒子B-1の分散液を得た。固形分濃度は39.3%、SP値は11.6、質量平均分子量は101,000であった。
上記バインダー粒子B-1分散液の調製において、下記表1に記載のモノマー及びその比率に従って、バインダー粒子B-2~B-6の分散液をそれぞれ調製した。
還流冷却管、ガス導入コックを付した1L三口フラスコにトルエンを190質量部加え、流速200mL/minにて窒素ガスを10分間導入した後に80℃に昇温した。これに、別容器にて調製した液(下記処方α)を2時間かけて滴下し、80℃で2時間攪拌した。その後、V-601(和光純薬工業社製)をさらに0.2質量部添加し、95℃で2時間攪拌した。攪拌後95℃に保った溶液に2,2,6,6-テトラメチルピペリジン-1-オキシル(東京化成工業社製)を0.025質量部、メタクリル酸グリシジル(和光純薬工業社製)を13質量部、テトラブチルアンモニウムブロミド(東京化成工業社製)を2.5質量部加えて120℃3時間攪拌した。得られた混合物を室温まで冷却したのちメタノールに加えて沈殿させ、沈殿物をろ取後、メタノールで2回洗浄し、ヘプタン300質量部を加えて溶解させた。得られた溶液の一部を減圧留去することでマクロモノマーMM-1の溶液を得た。固形分濃度は43.4%、SP値は9.1、質量平均分子量は16,000であった。得られたマクロモノマーMM-1を以下に示す。
(処方α)
メタクリル酸ドデシル (和光純薬工業社製) 150質量部
メタクリル酸メチル A-4(和光純薬工業社製) 59質量部
3-メルカプトイソ酪酸 (東京化成工業社製) 2質量部
V-601 (和光純薬工業社製) 1.9質量部
還流冷却管、ガス導入コックを付した1L三口フラスコにトルエンを190質量部加え、流速200mL/minにて窒素ガスを10分間導入した後に80℃に昇温した。これに、別容器にて調製した液(下記処方β)を2時間かけて滴下し、80℃で2時間攪拌した。その後、V-601をさらに0.2質量部添加し、95℃で2時間攪拌した。攪拌後95℃に保った溶液に2,2,6,6-テトラメチルピペリジン-1-オキシル(東京化成工業社製)を0.025質量部、メタクリル酸2-イソシアナトエチル(和光純薬工業社製)を13質量部、ビスマス触媒:ネオスタンU-600(商品名、日東化成社製)を0.6質量部加えて95℃3時間攪拌した。得られた混合物を室温まで冷却したのちメタノールに加えて沈殿させ、沈殿物をろ取後、メタノールで2回洗浄後、ヘプタン300質量部を加えて溶解させた。得られた溶液の一部を減圧留去することでマクロモノマーMM-2の溶液を得た。固形分濃度は40.5%、SP値は9.1、質量平均分子量は13,000であった。得られたマクロモノマーMM-2を以下に示す。
(処方β)
メタクリル酸ドデシル (和光純薬工業社製) 150質量部
メタクリル酸メチル A-4(和光純薬工業社製) 59質量部
6-メルカプト-1-ヘキサノール (Aldrich社製) 2質量部
V-601 (和光純薬工業社製) 1.9質量部
ウレタン樹脂からなるバインダー粒子B-7を合成するため、まず末端ジオールポリメタクリル酸ドデシルを合成した。
具体的には、500mL3つ口フラスコ中にメチルエチルケトン20mLを仕込み、窒素気流下、75℃に加熱した。一方、500mLメスシリンダーにドデシルメタクリレート(和光純薬工業社製)70gとメチルエチルケトン110gとを仕込み、10分撹拌した。これに連鎖移動剤としてチオグリセロール(和光純薬工業社製)2.9gとラジカル重合開始剤V-601(和光純薬工業社製)3.2gとを加え、さらに10分撹拌した。得られたモノマー溶液を2時間かけて、上記500mL3つ口フラスコに滴下し、ラジカル重合を開始させた。さらに、滴下終了後、75℃で6時間加熱撹拌を続けた。得られた重合液を減圧濃縮し、メチルエチルケトンを留去した後、固形物をヘプタンに溶解して、末端ジオール変性ポリメタクリル酸ドデシルの25質量%ヘプタン溶液292gを得た。得られたポリマーの質量平均分子量は3200であった。
具体的には、末端ジオール変性ポリメタクリル酸ドデシル25質量%のヘプタン溶液260gを、1Lの3つ口フラスコに加え、ヘプタン110gで希釈した。これにイソホロンジイソシアネート(和光純薬工業社製)11.1gとネオスタンU-600(商品名、日東化成社製)0.1gとを加え、75℃で5時間加熱撹拌した。その後、イソホロンジアミン(アミン化合物)0.4gのヘプタン125g希釈液を1時間かけて滴下した。ポリマー溶液は、滴下開始後10分で透明から薄い黄色の蛍光色を有する溶液へと変化した。この変化により、ウレアコロイドが形成したことを確認した。反応液を室温に冷却し、ポリウレアコロイド粒子MM-3の15質量%ヘプタン溶液506gを得た。
ポリウレアコロイド粒子MM-3のポリウレアの質量平均分子量は、9,600であった。
具体的には、50mLサンプル瓶にm-フェニレンジイソシアネート(東京化成社製)3.2g、ポリエチレングリコール(質量平均分子量400、Aldrich社製)8.0gを加えた。これにポリウレアコロイド粒子MM-3の15質量%ヘプタン溶液32.0gを加え、50℃で加温しながらホモジナイザーで30分間分散した。この間、混合液は微粒子化し、薄橙色のスラリーとなった。得られたスラリーを、あらかじめ温度80℃に加熱した200mL3つ口フラスコに投入し、ネオスタンU-600(商品名、日東化成社製)0.1gを加えて、温度80℃、回転数400rpmで3時間加熱撹拌した。スラリーは、白色乳濁状となった。これより、ウレタン樹脂からなるバインダー粒子が形成されたことが推定された。白色乳濁状のスラリーを冷却し、ウレタン樹脂からなるバインダー粒子B-7のヘプタン分散液を得た。固形分濃度は40.3%、SP値は11.1、質量平均分子量は96,000であった。
<SP値の計算方法>
バインダー粒子を形成するポリマー及びマクロモノマーのSP値(cal1/2cm-3/2)は、上記方法に基づいて、算出した。
<固形分濃度の測定方法>
バインダー粒子の分散液及びマクロモノマー溶液の固形分濃度は、下記方法に基づいて、測定した。
7cmΦのアルミカップ内にバインダー粒子の分散液又はマクロモノマー溶液を約1.5g秤量し、少数点第3位までの秤量値を読み取った。続いて窒素雰囲気下で90℃2時間、140℃2時間加熱し、乾燥させた。得られたアルミカップ内の残存物の重量を測り、下記式により固形分濃度を算出した。測定は、5回行い、最大値及び最小値を除いた、3回の平均を採用した。
固形分濃度(%)=アルミカップ内の残存物量(g)/バインダー粒子の分散液又はマクロモノマー溶液(g)
バインダー粒子を形成するポリマーのガラス転移点(Tg)を、上記方法により、測定した。その結果を表1に示す。
バインダー粒子の平均粒径(PD)の測定は、以下の手順で行った。上記にて調製したバインダー粒子の分散液の乾燥試料を適宜の溶媒(固体電解質組成物の調製に用いる分散媒体。バインダー粒子B-1の場合はヘプタン)を用いて1質量%の分散液を調製した。この分散液試料に1kHzの超音波を10分間照射した後に、レーザ回折/散乱式粒度分布測定装置LA-920(商品名、HORIBA社製)を用いて、樹脂粒子の体積平均粒径を測定した。
バインダー粒子を形成するポリマー及びマクロモノマーの質量平均分子量は、上記方法(条件2)により、測定した。

オートクレーブに、アクリル酸n-ブチル700質量部、スチレン200質量部、メタクリル酸5質量部、ジビニルベンゼン10質量部、乳化剤としてのポリオキシエチレンラウリルエーテル(花王社製、エマルゲン108、非イオン性界面活性剤、アルキル基の炭素数12、HLB値12.1)25質量部、イオン交換水1500質量部、重合開始剤として2,2’-アゾビスイソブチロニトリル15質量部を仕込み、10分攪拌した。その後、80℃に加温して重合を行った。そして、重合開始後、冷却して重合反応を停止した。得られた分散液にデカリン3000質量部を加えて減圧乾燥して水分を除去することで、バインダー粒子BC-1のラテックスを得た。バインダー粒子BC-1を形成するポリマーのSP値は9.5であった。
還流冷却管、ガス導入コックを付した2L三口フラスコにイオン交換水167gを投入し、流速200mL/minにて窒素ガスを10分間導入した後に80℃に昇温した。80℃に到達後、ブチルアクリレート10g、スチレン8g、ラウリル硫酸ナトリウム0.2gを投入した。80℃に保った反応器中に過硫酸カリウム0.14gを9.0gのイオン交換水に溶解させ投入した。さらにイオン交換水167g、スチレン54g、ブチルアクリレート108g、アリルメタクリレート2g、イタコン酸10g、ラウリル硫酸ナトリウム0.3gを混合して乳濁させて得た反応物を3時間にわたって滴下しながら、過硫酸カリウム0.4gを18.0gのイオン交換水に溶解させた溶液を同様に3時間にわたって投入した。得られたバインダー粒子重合物50gにNMP500gを添加した後、90℃で蒸留により水を除去することで、バインダー粒子BC-2のラテックスを得た。バインダー粒子BC-2を形成するポリマーのSP値は9.2であった。
アルゴン雰囲気下(露点-70℃)のグローブボックス内で、硫化リチウム(Li2S、Aldrich社製、純度>99.98%)2.42g及び五硫化二リン(P2S5、Aldrich社製、純度>99%)3.90gをそれぞれ秤量し、メノウ製乳鉢に投入し、メノウ製乳棒を用いて、5分間混合した。Li2S及びP2S5の混合比は、モル比でLi2S:P2S5=75:25とした。
ジルコニア製45mL容器(フリッチュ社製)に、直径5mmのジルコニアビーズを66g投入し、上記の硫化リチウムと五硫化二リンの混合物全量を投入し、アルゴン雰囲気下で容器を完全に密閉した。フリッチュ社製遊星ボールミルP-7(商品名、フリッチュ社製)に容器をセットし、温度25℃で、回転数510rpmで20時間メカニカルミリングを行うことで、黄色粉体の硫化物系無機固体電解質(Li/P/Sガラス、以下、LPSと表記することがある。)6.20gを得た。
ジルコニア製45mL容器(フリッチュ社製)に、直径5mmのジルコニアビーズを180個投入し、上記で合成したLPS4.85g、表2に示すバインダー粒子を0.15g(固形分質量)、表2中に示す分散媒体17.0gを投入した。その後に、この容器をフリッチュ社製遊星ボールミルP-7にセットし、温度25℃、回転数300rpmで2時間混合を続け、各固体電解質組成物S-1~S-9及びT-1、T-2を調製した。

上記で得られた各固体電解質組成物を厚み20μmのアルミ箔上に、アプリケーター(商品名:SA-201ベーカー式アプリケーター、テスター産業社製)により塗布し、80℃2時間加熱し、固体電解質組成物を乾燥させた。その後、ヒートプレス機を用いて、所定の密度になるように120℃の温度及び600MPaの圧力で、乾燥させた固体電解質組成物を加熱及び加圧し、各全固体二次電池用シートNo.101~109及びC11、c12を得た。固体電解質層の膜厚は50μmであった。
作製した全固体二次電池用シートについて、以下の試験を行い、結果を表3に記載した。
上記で得られた全固体二次電池用シートを直径14.5mmの円板状に切り出し、この全固体二次電池用シート12を図2に示すコインケース11に入れた。具体的には、直径15mmの円板状に切り出したアルミ箔(図2に図示しない)を固体電解質層と接触させ、スペーサーとワッシャー(ともに図2において図示しない)を組み込んで、ステンレス製の2032型コインケース11に入れた。コインケース11をかしめることでイオン伝導度測定用セル(コイン電池)13を作製した。

全固体二次電池用シートを直径14.5mmの円板状に切り出し、切り出したシートにおける固体電解質層の表面部(観察領域500μm×500μm)を検査用光学顕微鏡(エクリプスCi(商品名)、ニコン社製)で観察して、固体電解質層の欠け又は割れ、ヒビの有無、及び、固体電解質層のアルミ箔(集電体)からの剥がれの有無を、以下の基準で評価した。本試験において、評価基準「3」以上が合格である。
-評価基準-
5:欠陥(欠け、割れ、ヒビ、剥がれ)が全く見られなかった。

実施例2では、全固体二次電池用負極シートを作製して、その性能を評価した。
<負極層用組成物の調製>
ジルコニア製45mL容器(フリッチュ社製)に、直径5mmのジルコニアビーズを180個投入し、実施例1で合成したLPSを2.7g、バインダー粒子B-2の分散液を固形分として0.3g、分散媒体としてヘプタン22gを投入した。その後に、この容器をフリッチュ社製遊星ボールミルP-7にセットし、温度25℃で、回転数300rpmで2時間攪拌した。その後、表4に示す負極活物質7.0gを投入し、再びこの容器を遊星ボールミルP-7にセットし、温度25℃、回転数100rpmで15分間混合を続けた。このようにして、負極層用組成物N-1及びN-2を得た。
上記で得られた各負極層用組成物を厚み20μmのステンレス箔上に、上記ベーカー式アプリケーターにより塗布し、80℃2時間加熱し、負極層用組成物を乾燥させた。その後、ヒートプレス機を用いて、所定の密度になるように、乾燥させた負極層用組成物を加熱(120℃)しながら加圧(600MPa、1分)し、膜厚110μmの負極活物質層を有する全固体二次電池用負極シートを作製した。
下記表4の結果から、負極活物質として、黒鉛を用いると、結着性が低下することが分かった。

実施例3では、図1に示す層構成を有する、図2に示す全固体二次電池を作製して、その性能を評価した。
<正極層用組成物の調製>
ジルコニア製45mL容器(フリッチュ社製)に、直径5mmのジルコニアビーズを180個投入し、表5に示すように、実施例1で合成したLPSを2.7g、バインダー粒子の分散液を固形分として0.3g、分散媒体22gを投入した。その後に、この容器をフリッチュ社製遊星ボールミルP-7にセットし、温度25℃で、回転数300rpmで2時間攪拌した。その後、表5に示す正極活物質7.0gを投入し、再びこの容器を遊星ボールミルP-7にセットし、温度25℃、回転数100rpmで15分間混合を続けた。このようにして、各正極層用組成物U-1~U-9及びV-1、V-2を得た。

上記で得られた、下記表6に示す各正極層用組成物を厚み20μmのアルミ箔上に、上記ベーカー式アプリケーターにより塗布し、80℃2時間加熱し、正極層用組成物を乾燥させた。その後、ヒートプレス機を用いて、所定の密度になるように、乾燥させた正極層用組成物を加熱(120℃)しながら加圧(600MPa、1分)し、膜厚80μmの正極活物質層を有する全固体二次電池用正極シートを作製した。
次いで、得られた正極活物質層上に、実施例1で作製した、表6に示す各固体電解質組成物を、上記ベーカー式アプリケーターにより塗布し、80℃2時間加熱し、固体電解質組成物を乾燥させた。その後、ヒートプレス機を用いて、所定の密度になるように、乾燥させた固体電解質組成物を加熱(120℃)しながら加圧(600MPa、1分)し、膜厚30μmの固体電解質層を備えた全固体二次電池用正極シートを作製した。
上記で得られた全固体二次電池用正極シートを直径14.5mmの円板状に切り出し、スペーサーとワッシャーを組み込んだステンレス製の2032型コインケース11に入れ、固体電解質層上に15mmφに切り出したインジウム箔を重ねた。その上にさらにステンレス箔を重ねた後、コインケース11をかしめることで、図2に示す全固体二次電池No.201~209及びc21、c22を作製した。
このようにして製造した全固体二次電池の層構成は図1に示す層構成を有する。
上記で作製した各全固体二次電池を、充放電評価装置TOSCAT-3000(商品名、東洋システム社製)により評価した。充電は電流密度0.1mA/cm2で電池電圧が3.6Vに達するまで行った。放電は電流密度0.1mA/cm2で電池電圧が1.9Vに達するまで行った。これを繰り返し、3サイクル目の5mAh/g(活物質質量1g当たりの電気量)放電後の電池電圧を以下の基準で読み取り、抵抗を評価した。電池電圧が高いほど低抵抗であることを示す。本試験において、評価基準が「C」以上が合格である。

上記で作製した各全固体二次電池のサイクル特性を、充放電評価装置TOSCAT-3000により評価した。充電は電流密度0.1mA/cm2で電池電圧が3.6Vに達するまで行った。放電は電流密度0.1mA/cm2で電池電圧が1.9Vに達するまで行った。上記条件で3サイクル充放電を繰り返すことで初期化を行った。
初期化後の各全固体二次電池について、電流密度0.2mA/cm2で電池電圧が4.2Vに達するまで充電し、次いで、電流密度0.2mA/cm2で電池電圧が2.5Vに達するまで放電した。この充放電を1サイクルとして、充放電を繰り返した。
この充放電サイクルにおいて、初期化後1サイクル目の放電容量を100%としたときの、放電容量維持率が80%に達した際のサイクル数を、以下の基準で評価した。本試験において、評価基準が「C」以上が合格である。

Claims (17)
- 周期律表第1族又は第2族に属する金属元素のイオンの伝導性を有する無機固体電解質と、SP値が10.5cal1/2cm-3/2以上のポリマーを含む、平均粒径が10nm以上50,000nm以下のバインダー粒子と、分散媒体とを含む固体電解質組成物。
- 前記ポリマーが、SP値12cal1/2cm-3/2以上のモノマーに由来する繰り返し単位、又は、SP値12cal1/2cm-3/2以上の縮合成分に由来する部分構造を、ポリマー全体の35質量%以上100質量%以下含む請求項1に記載の固体電解質組成物。
- 前記ポリマーのガラス転移温度が、30℃以下である請求項1又は2に記載の固体電解質組成物。
- 前記ポリマーが、側鎖成分として質量平均分子量1,000以上のマクロモノマーに由来する繰り返し単位を有する請求項1~3のいずれか1項に記載の固体電解質組成物。
- 前記ポリマーが、ポリアミド、ポリイミド、ポリウレア、ウレタン樹脂又はアクリル樹脂である請求項1~4のいずれか1項に記載の固体電解質組成物。
- 前記ポリマーが、下記式(a-1)~(a-8)で表されるモノマーの少なくとも1種に由来する繰り返し単位を含む請求項1~5のいずれか1項に記載の固体電解質組成物。
- 前記ポリマーが、ヒドロキシ基又はカルバモイル基を含む請求項1~6のいずれか1項に記載の固体電解質組成物。
- 前記無機固体電解質が、下記式(1)で表される請求項1~7のいずれか1項に記載の固体電解質組成物。

式中、LはLi、Na及びKから選択される元素を表す。MはB、Zn、Sn、Si、Cu、Ga、Sb、Al及びGeから選択される元素を表す。AはI、Br、Cl又はFを表す。a1~e1は各元素の組成比を示し、a1:b1:c1:d1:e1は1~12:0~5:1:2~12:0~10を満たす。 - 前記分散媒体のClogP値が1以上である請求項1~8のいずれか1項に記載の固体電解質組成物。
- 前記分散媒体が、エーテル化合物溶媒、芳香族化合物溶媒及び脂肪族化合物溶媒から選ばれる請求項1~9のいずれか1項に記載の固体電解質組成物。
- 周期律表第1族又は第2族に属する金属元素のイオンの挿入放出が可能な活物質を含む固体電解質組成物。
- 前記活物質が、遷移金属酸化物又は金属酸化物である請求項11に記載の固体電解質組成物。
- 請求項1~10のいずれか1項に記載の固体電解質組成物を基材上に製膜した全固体二次電池用シート。
- 請求項11又は12に記載の固体電解質組成物を金属箔上に製膜した全固体二次電池用電極シート。
- 正極活物質層と固体電解質層と負極活物質層とをこの順で具備する全固体二次電池であって、
前記正極活物質層、前記固体電解質層及び前記負極活物質層の少なくとも1つの層が、周期律表第1族又は第2族に属する金属元素のイオンの伝導性を有する無機固体電解質と、SP値が10.5cal1/2cm-3/2以上のポリマーを含む、平均粒径が10nm以上50,000nm以下のバインダー粒子と、を含む層である全固体二次電池。 - 請求項11又は12に記載の固体電解質組成物を、金属箔上で製膜する全固体二次電池用電極シートの製造方法。
- 請求項16に記載の製造方法を介して、全固体二次電池を製造する全固体二次電池の製造方法。
