Abstract
Description
本発明は、自動車用、家電用、建材用、土木用、機械用、家具用、容器用等に使用されるプレコート金属板に関するものであり、耐汚染性、加工後の端面塗膜剥離性、耐食性に優れたプレコート金属板に関する。
更に、プライマー塗膜層とトップ塗膜層とを合わせた塗膜層の破断限界伸び率を10%以上25%以下とし、プライマー塗膜層のガラス転移点温度を50℃より大きく100℃以下とすることで、プレス時に塗膜が金型により伸ばされる際にプライマー塗膜層及びトップ塗膜層に細かくクラックが発生し応力が緩和されることに想到した。また、その結果、硬いトップ塗膜と鋼板との密着性が保たれ、塗膜自体は剥離せず端面塗膜剥離性を向上させることに想到した。さらに、リン酸マグネシウム、リン酸カルシウム、リン酸アルミニウム、リン酸亜鉛のいずれかを防錆顔料としてプライマー塗膜層に用いることで、クラックが発生してもクラックからの亜鉛の酸化物(白錆)の発生が抑制され、長期耐食性が向上する。これは、リン成分を含む防錆顔料成分の溶出によって亜鉛との化合物を作り、亜鉛の溶出を抑制しているためと推定される。
(1)金属板と、前記金属板上に設けられ、クロメートを含有しない下地塗膜層と、前記下地塗膜層上に設けられ、クロメートを含有しないプライマー塗膜層と、前記プライマー塗膜層上に設けられたトップ塗膜層と、を有するプレコート金属板であって、前記プライマー塗膜層と前記トップ塗膜層とを合わせた塗膜層の破断限界伸び率が10%以上25%以下であり、前記プライマー塗膜層のガラス転移点温度が、50℃超100℃以下であり、前記トップ塗膜層は樹脂成分を含み、前記樹脂成分はアクリル樹脂またはポリエステル変性アクリル樹脂を含み、前記プレコート金属板を2T密着曲げ加工した際、曲げ頭頂部を中心に曲げ方向に対して垂直な方向1mm長さの範囲に、前記トップ塗膜層に幅0.1mm以下のクラックが合計5個以上30個以下発生する、プレコート金属板。
(2)上記(1)に記載のプレコート金属板は、前記プライマー塗膜層の破断限界伸び率が40%以上50%以下であり、前記トップ塗膜層の破断限界伸び率が5%以上10%以下であり、前記プライマー塗膜層は防錆顔料及び樹脂成分を含み、前記防錆顔料は、リン酸マグネシウム、リン酸カルシウム、リン酸アルミニウムまたはリン酸亜鉛のうち少なくとも1つ以上を含み、前記プライマー塗膜層中の前記樹脂成分はエポキシ変性ポリエステル樹脂を含んでいてもよい。
(3)上記(1)または(2)に記載のプレコート金属板は、前記プライマー塗膜層が防錆顔料を含み、前記防錆顔料の濃度が、樹脂固形分100質量部に対して10質量部以上160質量部以下であってもよい。
(4)上記(1)~(3)のいずれか一項に記載のプレコート金属板は、前記トップ塗膜層は、メラミン樹脂を含有しなくてもよい。
(5)上記(1)~(4)のいずれか一項に記載のプレコート金属板は、前記トップ塗膜層の表面の動摩擦係数が0.06以上0.25以下であってもよい。
(6)上記(1)~(5)のいずれか一項に記載のプレコート金属板は、50℃95%RH湿潤環境下に72時間放置後の前記トップ塗膜層の表面の水接触角が、60度以下であってもよい。
(7)上記(1)~(6)のいずれか一項に記載のプレコート金属板は、前記トップ塗膜層が、オルガノシリケートを含有してもよい。
(8)上記(7)に記載のプレコート金属板は、前記トップ塗膜層中の前記オルガノシリケートの含有量が、前記トップ塗膜の樹脂固形分100質量部に対して0.1質量部以上20質量部以下であってもよい。
(9)上記(1)~(8)のいずれか一項に記載のプレコート金属板は、前記下地塗膜層は、微粒シリカ、シランカップリング剤、タンニン酸の少なくとも1つを含有してもよい。
(10)上記(1)~(9)のいずれか一項に記載のプレコート金属板は、前記プライマー塗膜層の膜厚が3~10μmであり、前記トップ塗膜層の膜厚が5~25μmであってもよい。
本発明によれば、耐汚染性、加工後の端面塗膜剥離性、耐食性に優れるプレコート金属板を提供することができる。
本発明の実施形態に係るプレコート金属板は、金属板と、金属板上に設けられ、クロメートを含有しない下地塗膜層と、下地塗膜層上に設けられ、クロメートを含有しないプライマー塗膜層と、プライマー塗膜層上に設けられたトップ塗膜層と、を有する。
下地塗膜層及びプライマー塗膜層は、クロメートを含有しない。下地塗膜層及びプライマー塗膜層がクロメートやリン酸塩を含有しない場合、環境や人体に悪影響を及ぼす物質を使用していない点で優れている。
プライマー塗膜層のガラス転移点温度は、50℃超100℃以下である。また、60℃超80℃以下であることが好ましい。
トップ塗膜層の破断限界伸び率は5%以上10%以下であることが好ましい。これにより、トップ塗膜をより固くし、プレコート金属板の耐汚染性が優れる。
すなわち、トップ塗膜層およびプライマー塗膜層の伸び率を上記の範囲に設定すると、上層のトップ塗膜層に伸び率の低い塗膜を用いてもトップ塗膜層とプライマー塗膜層とを合わせた全体の伸び率を高く設定することができる。このとき、トップ塗膜層の伸び率の全体の伸び率に及ぼす寄与が通常よりも小さくなることが分かった。これにより、全体の伸び率が確保されると同時に、塗膜した後に2T密着曲げ加工した際にトップ塗膜層の加工部に生じるクラックの幅を0.1mm以下に抑えられることを見出した。

このように、プライマー塗膜層のガラス転移点温度、並びにプライマー塗膜層とトップ塗膜層とを合わせた塗膜層の破断限界伸び率を調節することで、プレコート金属板は、密着性と適度な伸びとを有し、剪断加工時やプレス加工時に塗膜が金型により伸ばされる際に細かくクラックが発生し応力が緩和されるため、端面の塗膜剥離性に優れる。
プライマー塗膜層の破断限界伸び率が上がると、その影響を受けてプライマー塗膜層とトップ塗膜層とを合わせた塗膜層の破断限界伸び率も上がり、結果としてトップ塗膜層単体の破断限界伸び率よりも高い値となる。
以下に実施例の詳細について記載する。
1.金属原板
新日鐵住金株式会社製の溶融亜鉛めっき鋼板「NSシルバージンク(登録商標)」(以降、GIと称する。)、新日鐵住金株式会社製の電気亜鉛めっき鋼板「NSジンコート(登録商標)」(以降、EGと称する。)、新日鐵住金株式会社製の亜鉛-ニッケル合金めっき鋼板「NSジンクライト(登録商標)」(以降、ZLと称する。)、アルミニウム板「JIS3004」(以降、Alと称する。)、ステンレス鋼板「SUS430」(以降、SUSと称する。)、日鉄住金鋼板社製の亜鉛-アルミニウム合金めっき鋼板「ガルバニウム(登録商標)」(以降、GLと称する。)、新日鐵住金株式会社製の亜鉛-アルミニウム-マグネシウム-シリコン合金めっき鋼板「スーパーダイマ(登録商標)」(以降、SDと称する。)、日新製鋼株式会社製の亜鉛-アルミニウム―マグネシウム合金めっき鋼板「ZAM(登録商標)」(以降、ZAMと称する。)を原板として使用した。原板の板厚は、0.6mmのものを使用した。
本実施例では、金属板(原板)上に、一方の面(表面)にクロメートを含有しない下地塗膜層、その上にプライマー塗膜層、その上にトップ塗膜層の3層塗膜を有し、もう一方の面(裏面)に、表面と同じ下地塗膜層、その上に表面と同じプライマー塗膜層、その上に裏面塗膜層を有するプレコート金属板を作製した。
下地塗料1:日本ペイント(株)製EC2000
下地塗料2:シランカップリング剤(γ-グリシドキシプロピルトリメトキシシラン)5g/L、水分散コロイダルシリカ(日産化学社製「スノーテック-N」)を1.0g/L、水系ポリエステル樹脂(東洋紡社製MD-1100)を25g/Lを含む水溶液
表2に記載の樹脂を主樹脂として、有機溶剤(質量比でシクロヘキサノン:ソルベッソ150=1:1に混合したものを使用。)に、樹脂固形分濃度が30質量%となるように溶解させた。主樹脂を2種類混合する場合は、主樹脂を50質量%ずつ混合した。表2に記載の樹脂のガラス転移点温度は、示差走査熱量測定法により測定した。

アミノ樹脂架橋剤としては、三井サイテック社製のメチル化メラミン樹脂である「サイメル(登録商標)303」(Meと記載)、住友バイエルウレタン社製のイソシアネートであるデスモデュールBL-3175(BIと記載)、ナガセケムテックス社製のエポキシ樹脂EX-252(EPと記載)を、主樹脂:架橋剤が質量部で80:20になるように添加した。触媒として三井サイテック社製の「キャタリスト602」を用いた。触媒の添加量は、主樹脂固形分100質量部に対して0.5質量部添加した。
オルガノシリケートとして、メチルシリケート51(コルコート社製)を添加した。
日本精蝋(株)製の融点61℃のものを用いた。ワックスの添加量によって、動摩擦係数を変化させた。
市販の酸化チタンおよび酸化鉄、カーボンブラックを用いて着色した。全顔料濃度は、固形分100質量部に対して20質量部とした。
各種金属板を、FC-4336(日本パ-カライジング製)の2質量%濃度、60℃温度の水溶液中に10秒間浸漬することで脱脂を行い、水洗後、乾燥させた。次に、下地塗料を金属板の両面にロールコーターにて塗布し、熱風オーブンにて乾燥させた。熱風オーブンでの乾燥条件は、金属板の到達板温で60℃とした。クロメートフリー処理の付着量は、全固形分で80g/m2付着するように塗装した。
1.水接触角
作製したプレコート金属板を50℃95%RH湿潤環境下に72時間放置し、協和界面化学社製「DM-501」を用いて、トップ塗膜層の表面に2.0μlの水滴を滴下し、1秒後にθ/2法で水接触角を測定した。5回測定を行い、その平均値を評価対象とした。
作製したサンプルを、千葉県富津市の沿岸付近にある屋外暴露試験場にて3ヶ月間暴露試験を行った。試験後のサンプルについて、汚れの有無を目視にて評価し、汚れが全く無い場合をA、汚れが僅かに観察される場合をB、汚れがはっきりと観察される場合をCと評価した。評価がCの場合、耐汚染性が劣ると判断した。
作製したサンプルを、千葉県富津市の沿岸付近にある屋外暴露試験場にて12ヶ月間暴露試験を行った。試験後のサンプルについて、雨垂れ跡を含む汚れの有無を目視にて評価し、雨垂れ跡も汚れも全く無い場合をA、雨垂れ跡が一部で観察されるがその他の全体には汚れがなく良好な汚染性の場合をB、雨垂れ跡が一部で観察され、全体も汚れている場合をC、雨垂れ跡がはっきりと観察され、全体も汚れている場合をDと評価した。評価がDの場合、耐雨垂れ汚染性が劣ると判断した。
作製したプレコート金属板を切断し、下バリ部をさらに金型を用いてバリ方向に下降した後、端面部の塗膜にテープをしっかり貼り、テープ剥離後を目視で観察し、塗膜のはがれの有無を調べた。剥離の全くない場合をA、塗膜に僅かな亀裂や剥離が認められる場合をB、塗膜に明確な大きな割れや剥離がある場合をCとして評価した。評価がCの場合、加工後の端面塗膜剥離性が劣ると判断した。
幅5cmに切断した試験片について、JIS.G3312に準じた試験方法で20℃の雰囲気中で2T曲げを行った。具体的には、試験片と同一の塗板を2枚内側にはさみ、トップ塗膜が塗装されている表面を外側にして180度密着曲げを行った(図2を参照)。曲げ部全体に粘着テープ(商品名:セロハンテープ)を添付したのち、粘着テープを剥離し、剥離しなかったものについて、試験片の幅を10等分するように曲げ方向に対して平行に切断し、10個の切断面を観察した。図1に示されるトップ塗膜層2の最表層を測定することによってクラックの幅1を測定した。前記10個の切断面において、曲げ頭頂部を中心に曲げ方向に対して垂直な方向1mm長さの範囲Aに含まれるトップ塗膜層のクラックの幅1を測定し、そのすべての測定値のうちの最大値をクラックの最大幅(mm)とした。また、前記10個の切断面の各々において、曲げ頭頂部を中心に曲げ方向に対して垂直な方向1mm長さの範囲Aに含まれるトップ塗膜層のクラックの個数を合計し(図2の場合、前記範囲Aに含まれるクラックの数は7個)その合計値のうちの最大値をクラックの個数とした。なお、曲げ方向とは、2T曲げ試験後のプレコート金属板4の長手方向をいう。下記の表7には、各々の試験片について、クラックの個数と最大幅(mm)を記載した。
20℃の環境下で2T曲げを行ったサンプルを、JIS K 5400.9.1記載の方法で塩水噴霧試験を実施した。塩水は、加工部に噴霧した。試験時間は、EG及びZLを原板に用いたサンプルについては240時間、その他の原板に用いたサンプルについては500時間とした。加工部の白錆面積率を測定し、5%以下の場合をA、20%以下の場合をB、50%以下をC、50%超の場合をDと評価した。評価がDの場合、耐食性が劣ると判断した。
表面性測定機HEIDON-14型(新東科学社製)を用いて、荷重100g、ボール圧子φ10mm、移動速度150mm/分の条件にて測定した。
本発明の実施形態に係るプレコート金属板について破断限界伸び率が10%となるまで引張試験を行ったが、亀裂は入らなかった。
また、上記表7から明らかなように、本発明例のプレコート金属板は、2T密着曲げ加工した際、曲げ頭頂部を中心に曲げ方向に対して垂直な方向1mm長さの範囲Aに、トップ塗膜層に幅0.1mm以下のクラックが合計5個以上30個以下発生することがわかる。
また、トップ塗膜層の破断限界伸び率が10%超で、プライマー塗膜層の破断限界伸び率が40%以上50%以下である場合(水準40及び45~47)、本発明例よりも、耐汚染性が明らかに劣ることがわかる。
更に、トップ塗膜層の破断限界伸び率が5%以上10%以下で、プライマー塗膜層の破断限界伸び率が40%未満である場合(水準37、43及び49)、本発明例よりも、塗膜層のクラックが大きく、加工後の端面塗膜剥離性が明らかに劣ることがわかる。
また、トップ塗膜層の破断限界伸び率を10%超とした場合も同様に(水準45~47)、本発明例よりも、耐汚染性及び加工後の端面塗膜剥離性が明らかに劣ることがわかる。
本発明の実施形態によれば、長期の耐汚染性、端面塗膜剥離性、耐食性に優れるプレコート金属板を提供することができる。

Claims (10)
- 金属板と、
前記金属板上に設けられ、クロメートを含有しない下地塗膜層と、
前記下地塗膜層上に設けられ、クロメートを含有しないプライマー塗膜層と、
前記プライマー塗膜層上に設けられたトップ塗膜層と、
を有するプレコート金属板であって、
前記プライマー塗膜層と前記トップ塗膜層とを合わせた塗膜層の破断限界伸び率が10%以上25%以下であり、
前記プライマー塗膜層のガラス転移点温度が、50℃超100℃以下であり、
前記トップ塗膜層は樹脂成分を含み、前記樹脂成分はアクリル樹脂またはポリエステル変性アクリル樹脂を含み、
前記プレコート金属板を2T密着曲げ加工した際、曲げ頭頂部を中心に曲げ方向に対して垂直な方向1mm長さの範囲に、前記トップ塗膜に幅0.1mm以下のクラックが合計5個以上30個以下発生する
ことを特徴とする、プレコート金属板。 - 前記プライマー塗膜層の破断限界伸び率が40%以上50%以下であり、
前記トップ塗膜層の破断限界伸び率が5%以上10%以下であり、
前記プライマー塗膜層は防錆顔料及び樹脂成分を含み、前記防錆顔料は、リン酸マグネシウム、リン酸カルシウム、リン酸アルミニウムまたはリン酸亜鉛のうち少なくとも1つ以上を含み、前記プライマー塗膜層中の前記樹脂成分はエポキシ変性ポリエステル樹脂を含む
ことを特徴とする請求項1に記載のプレコート金属板。 - 前記プライマー塗膜層が防錆顔料を含み、前記防錆顔料の濃度が、樹脂固形分100質量部に対して10質量部以上160質量部以下である
ことを特徴とする、請求項1または2に記載のプレコート金属板。 - 前記トップ塗膜層は、メラミン樹脂を含有しない
ことを特徴とする、請求項1~3のいずれか一項に記載のプレコート金属板。 - 前記トップ塗膜層の表面の動摩擦係数が0.06以上0.25以下である
ことを特徴とする、請求項1~4のいずれか一項に記載のプレコート金属板。 - 50℃95%RH湿潤環境下に72時間放置後の前記トップ塗膜層の表面の水接触角が、60度以下である
ことを特徴とする、請求項1~5のいずれか一項に記載のプレコート金属板。 - 前記トップ塗膜層が、オルガノシリケートを含有する
ことを特徴とする、請求項1~6のいずれか一項に記載のプレコート金属板。 - 前記トップ塗膜層中の前記オルガノシリケートの含有量が、前記トップ塗膜層の樹脂固形分100質量部に対して0.1質量部以上20質量部以下である
ことを特徴とする、請求項7に記載のプレコート金属板。 - 前記下地塗膜層は、微粒シリカ、シランカップリング剤、タンニン酸の少なくとも1つを含有する
ことを特徴とする、請求項1~8のいずれか一項に記載のプレコート金属板。 - 前記プライマー塗膜層の膜厚が3~10μmであり、前記トップ塗膜層の膜厚が5~25μmである
ことを特徴とする請求項1~9のいずれか一項に記載のプレコート金属板。
