Abstract
Description
後述の実施形態において共通する、リチウムイオン二次電池、セパレータ、耐熱セパレータ、耐熱セパレータの製造方法、スリット装置、切断装置について順に説明する。
リチウムイオン二次電池に代表される非水電解液二次電池は、エネルギー密度が高く、それゆえ、現在、パーソナルコンピュータ、携帯電話、携帯情報端末等の機器、自動車、航空機等の移動体に用いる電池として、また、電力の安定供給に資する定置用電池として広く使用されている。
セパレータ12は、リチウムイオン二次電池1の正極であるカソード11と、その負極であるアノード13との間に、これらに挟持されるように配置される。セパレータ12は、カソード11とアノード13との間を分離しつつ、これらの間におけるリチウムイオンの移動を可能にする。セパレータ12は、その材料として、例えば、ポリエチレン、ポリプロピレン等のポリオレフィンを含む。
図3は、図1に示されるリチウムイオン二次電池1の他の構成を示す模式図であって、(a)は通常の構成を示し、(b)はリチウムイオン二次電池1が急激に昇温したときの様子を示す。
リチウムイオン二次電池1の耐熱セパレータ12aの製造は特に限定されるものではなく、公知の方法を利用して行うことができる。以下では、セパレータ12がその材料として主にポリエチレンを含む場合を仮定して説明する。しかし、セパレータ12が他の材料を含む場合でも、同様の製造工程により、セパレータ12を製造できる。
耐熱セパレータ12aまたはセパレータ12(以下「セパレータ」)は、リチウムイオン二次電池1などの応用製品に適した幅(以下「製品幅」)であることが好ましい。しかし、生産性を上げるために、セパレータは、その幅が製品幅以上となるように製造される。そして、一旦製造された後に、セパレータは、製品幅に切断(スリット)される。なお、「セパレータの幅」とは、セパレータが延びる平面に対し平行であり、かつ、セパレータの長手方向に対し垂直である方向の、セパレータの長さを意味する。以下では、スリットされる前の幅広のセパレータを「原反」と称し、スリットされたセパレータを特に「スリットセパレータ」と称する。
スリット装置6では、原反を巻きつけた円筒形状のコアcが、巻出ローラー61に嵌められている。図4の(b)に示されるように、原反は、コアcから経路UまたはLへ巻き出される。巻き出された原反は、ローラー63を経由し、ローラー64へ搬送される。搬送される工程において原反は、複数のセパレータにスリットされる。
図4の(b)に示されるように、複数のスリットセパレータの一部は、それぞれ、複数の巻取ローラー69Uに嵌められた各コアuへ巻き取られる。また、複数のスリットセパレータの他の一部は、それぞれ、複数の巻取ローラー69Lに嵌められた各コアlへ巻き取られる。なお、ロール状に巻き取られたセパレータを「セパレータ捲回体」と称する。
図5は、図4の(a)に示されるスリット装置6の切断装置7の構成を示す図であって、(a)は切断装置7の側面図であり、(b)は切断装置7の正面図である。
以下では単層のセパレータ12および耐熱セパレータ12aを区別せずに、「セパレータ」と記載する。本実施形態は、耐熱層を有しない単層のセパレータにも、耐熱層を有する耐熱セパレータにも適用可能である。セパレータの原反の製造工程において、セパレータはローラーに懸架され引っ張られるため、また、延伸された孔を有するフィルムであるため、破断することがある。そのため、所定の長さ(例えば長手方向(流れ方向、MD:Machine direction)が1500m)のセパレータを製造しようとしても、それより短い様々な長さのセパレータが生じてしまう。二次電池の製造において、セパレータとシート状の電極とは一緒に巻き取られる。このとき、セパレータ捲回体と電極の捲回体との長手方向の長さが異なると、一方に無駄が生じる、あるいは、長さに応じて一方の捲回体の交換が必要になる。そのため、製造されるセパレータ捲回体の長手方向の長さは所定の長さに揃っている(一定である)ことが好ましい。
図6は、セパレータ(電池用セパレータ)を接続する接続装置の概略構成を示す断面図である。図6の(a)における一点鎖線で枠囲みされた箇所の拡大図を、図6の(b)に示す。図6の(c)は、図6の(b)に対応する箇所の上面図である。接続装置8は、第1ローラー81b、第2ローラー81c、複数のローラー84・85および接続テーブル83を備える。第1ローラー81bには、一方のセパレータ12bの捲回体がセットされる。第2ローラー81cには、他方のセパレータ12cの捲回体がセットされる。セパレータ12b・12cは、それぞれ、円筒形状のコア82b・82cに巻き付けられている。コア82b・82cは、それぞれ、第1ローラー81b、第2ローラー81cに着脱可能に保持される。例えば、第1ローラー81b、第2ローラー81cは、その外径を変化させることにより、コア82b・82cの保持と解放とを行う。セパレータ12b・12cは、いずれも長手方向における長さが所定値(製品上の仕様)未満のものである。なお、ここでは、セパレータ12b・12cは互いに長手方向における長さが異なるが、実質的に同じ長さのもの同士を繋ぎ合わせてもよい。
接続工程の後、繋ぎ合わせられたセパレータ原反は、所定の幅の複数のスリットセパレータに切り分けられる。例えば、1800mmの幅のセパレータ原反が、100mm幅にスリットされる。この場合、セパレータ原反から100mm幅の17個のスリットセパレータが作製される。残りの100mmは両端の切り落とし部分である。スリットセパレータの幅は、電池等の応用製品の製造に適したセパレータの幅ということになる。スリットセパレータは、接着テープ86で接続された所定の長さ(例えば1500m)のまま巻き取られて、捲回体にされる。スリットされた後の各スリットセパレータにおける接着テープ86の幅は、スリットセパレータの幅と同じになる。
セパレータ(原反またはスリットセパレータ)は、製造工程(例えばスリット工程または電池製造工程)において、ローラー等に懸架されて搬送されるため、長手方向(MD)に引っ張り力が加えられる。製造工程においてセパレータに加えられる引っ張り力の上限は、高くとも、セパレータが破断または降伏(塑性変形)する力(引っ張り強さまたは降伏強さ)より小さくされる。接着テープ86の接着力または接着テープ86自体の強度も、製造工程においてセパレータに加えられる引っ張り力に耐える必要がある。製造装置は、接着テープ86を考慮せずにセパレータの強度のみを考慮して設計されている場合があるためである。
破断により製造工程においてたまたま生じた所定の長さ未満のセパレータ(原反またはスリットセパレータ)を、生じた順序で繋ぎ合わせてもよい。しかしながら、破断により生じるセパレータの長さは、様々である。比較的長いセパレータ同士を繋ぎ合わせると、所定の長さを大きく超えて無駄が生じることがある。また、比較的短いセパレータ同士を繋ぎ合わせると、所定の長さに満たず、さらに別のセパレータを繋ぎ合わせる必要が生じることがある。
図10は、繋ぎ合わせるセパレータを選択するフローを示す図である。ユーザは、MD長さが所定の長さに満たないセパレータ捲回体を、ストック装置9の空いている支持棒91a~91eに配置する(S1)。
上記フローでは、ストックされたセパレータのMD長さに基づいて組み合わせの選択が行われるが、例えば、MD長さとロットに基づいて組み合わせが選択されてもよい。
本発明の他の実施形態について説明する。なお、説明の便宜上、上述の実施形態にて説明した部材と同じ機能を有する部材については、同じ符号を付記し、その説明を省略する。上述の実施形態では、主に破断によって生じたセパレータを繋ぎ合わせることについて、説明した。一方、ユーザが意図的にセパレータをカット(切断)することも考えられる。
本発明の一態様に係る電池用セパレータ捲回体の製造方法は、複数の電池用セパレータを長手方向に繋ぎ合わせることにより、電池用セパレータ捲回体を製造する接続工程を含む。

Claims (4)
- 水平に沿った支持棒をセパレータが巻かれたコアに挿入した状態で、電池用セパレータ捲回体をストックすることを特徴とする電池用セパレータ捲回体のストック方法。
- 請求項1に記載のストック方法によってストックされた上記電池用セパレータ捲回体を取り出して、該電池用セパレータ捲回体をスリットする工程を含むことを特徴とする電池用セパレータ捲回体の製造方法。
- 水平に沿った支持棒をセパレータが巻かれたコアに挿入した状態で、電池用セパレータ捲回体を運搬することを特徴とする電池用セパレータ捲回体の運搬方法。
- 移動可能な運搬具であって、電池用セパレータ捲回体を支持する水平に沿った支持棒を備えることを特徴とする運搬具。
