Abstract

 樹脂製の可撓性のモールドを安定的に連続成形することの可能な転写装置及び樹脂パターン製造方法を提供する。 可撓性基材9の樹脂塗布エリア35と剛性モールド部材23とを対峙させた状態で、下方より加圧ローラ31をZ軸方向に所定圧力で押しつけつつY軸正方向に移動させる。この際、可撓性基材9の右端側は一定の張力で右斜め下方に向けて引っ張られている。この状態において、可撓性基材9の光硬化性樹脂47を剛性モールド部材23に対して少しずつ押しつけていくと剛性モールド部材23の凸部と凸部間のまだ転写されていないわずかの隙間から空気を外部に押し出していく。このため、本転写装置10を減圧環境下に置かなくても光硬化性樹脂47側に気泡が残ることは無い。

Description

転写装置及び樹脂パターン製造方法
 本発明は転写装置及び樹脂パターン製造方法に係わり、特に、樹脂製の可撓性のモールドを安定的に連続成形することの可能な転写装置及び樹脂パターン製造方法に関する。
 従来、ナノメートルのオーダーの微細凹凸構造が表面に形成されたモールドを用いて、この微細凹凸構造をレジストや樹脂に転写するナノインプリント法が知られている。このナノインプリント法は、フォトリソグラフィーとエッチングを用いた従来の製法に比べて加工時間が短く、微細凹凸構造の形成に必要な装置コストや材料コストが少なくて済み、生産性にも優れるため、近年注目を集めている。
 また、フォトリソグラフィーとエッチングを用いた製法は、一般的にシリコンウェハーや石英基板などリジッドな(即ち剛性の)基板を基材とした枚葉プロセスを得意とするのに対し、ナノインプリントは剛性の基板を基材とした枚葉プロセスはもちろん、樹脂フィルムのような可撓性の基板を基材とした、ロール・ツー・ロールプロセスとの相性が良いのも特徴である。
 一方、ロール・ツー・ロールプロセスにはロール状のモールドが必要となるが ナノオーダーのパターンをロール状に形成するのは非常に困難であるため、0.2mm厚程度の薄くて曲げられるニッケルモールドを転写用ロールに巻き付けて代用する手法などが提案されている。
 ここで用いるニッケルモールドは、シリコンウェハー等の剛性の基板上にフォトリソグラフィーを用いてレジストパターンを形成した後、ニッケル電鋳によりその複製を取ることにより作製することができる。なお、この場合レジストパターンを形成後、エッチングした微細パターンからニッケル電鋳により複製を得ても良い。
 またナノインプリントにおいて、モールドの傷や汚れ等の欠陥は転写品の欠陥となるため、発生したら直ちにモールドを交換する必要がある。したがってニッケルモールドより安価に得られるモールドが求められる。
 したがって、ロール・ツー・ロールプロセスに用いられるナノインプリント用のモールドは転写用ロールに巻き付けることができ、かつ、耐久性に優れ、安価であることが望まれる。このため、石英、シリコン等の材質からなる高価で平板の原盤から一旦フィルム上にパターンをナノインプリントした樹脂製の可撓性のモールドを用いることが行われている(特許文献1)。

 ところで、樹脂製の可撓性のモールドを製造するためには、種々の方法が提案されている。
 例えば、平行平板で一定の間隔をおいたステージ間に、光硬化性樹脂を塗布した樹脂フィルムとモールドを、パターン面と光硬化性樹脂塗布面が向かい合う状態で固定し、一方のステージを反対側のステージに精密に平行を維持したまま押し当てた後、UV光を照射して、パターンを樹脂フィルム上に形成する方法や、光硬化性樹脂を塗布した樹脂フィルムとモールドの原盤をパターン面と光硬化性樹脂塗布面が向かい合うように重ね合わせて設置し、樹脂フィルムに対して加圧ロールを押し当て走査させた後、UV光を照射して、パターンを樹脂フィルム上に形成するといった方法が挙げられる。
 前者の方法の場合、面内の押しムラはステージ表面の粗度を低くすることにより抑えることができるが、モールドの面積が大きくなると押し圧を高くする必要があり、装置が大掛かりになる等の問題がある。また、モールドにより転写される際にモールドの凸部と凸部の間に存在する空気が気泡として樹脂パターン表面に残り易く、パターンの欠陥となる恐れがあった。気泡を残存させない方法として、減圧下で転写する方法が提案されているが、同様にモールドのサイズが大きくなるとそれを納めるチャンバーサイズが大きくなり、併せて大容量の真空ポンプが必要となり、装置が大掛かりになる等の問題がある。
 後者の方法の場合、加圧ロールの押しムラが転写不良の要因となる。
 図11に示すように、転写後に基材となるフィルム1上に塗布された樹脂3には図示しないモールドからの凹凸が転写されるが、この押しムラによって樹脂3の残膜部分(図中残膜の高さをHで示す)には場所によって高さが均一とはならず膜厚ムラを生じる恐れがあった。
 本発明はこのような従来の課題に鑑みてなされたもので、樹脂製の可撓性のモールドを安定的に連続成形することの可能な転写装置及び樹脂パターン製造方法を提供することを目的とする。
 このため本発明(請求項1)は、剛性若しくは可撓性を有する転写部材と、剛性若しくは可撓性を有する被転写部材と、前記転写部材又は前記被転写部材のいずれかの少なくとも一箇所の所定エリアに対し硬化性樹脂を塗布する塗布手段と、前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写する転写手段と、前記硬化性樹脂を硬化させる硬化手段と、前記転写された前記転写部材と前記被転写部材とを互いに剥離する剥離手段とを備えた転写装置であって、前記転写部材及び前記被転写部材のいずれか少なくとも一方の部材は可撓性を有する部材であり、前記転写手段は、前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ前記転写部材又は前記被転写部材の内の他方の部材に対して平行に送り走査する加圧ローラと、前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引する張力発生手段を有することを特徴とする。
 転写部材は表面に凹凸パターンの施されたモールドを備えた部材である。
 そして加圧ローラで転写部材又は被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ転写部材又は被転写部材の内の他方の部材に対して平行に送り走査する。そして、この際には可撓性を有する一方の部材をこの加圧ローラを支点として走査方向より前方斜め方向に向けて所定の張力で牽引する。
 このように、転写部材又は被転写部材の内の他方の部材に対し転写部材又は被転写部材の内の可撓性を有する一方の部材を少しずつ押しつけていくと樹脂のまだ転写されていないわずかの隙間から空気が外部に漏れ出ていく。このため、減圧環境下で処理しなくても樹脂側に気泡が残ることは無い。
 なお、本発明において、転写部材の凹凸パターンを硬化性樹脂に押し付けることにより、当該凹凸パターンが、硬化性樹脂に転写される。この後、硬化性樹脂を硬化させて、モールドを離型することにより、パターン形状を保持することができる。
 また、本発明(請求項2)は、剛性若しくは可撓性を有する転写部材と、剛性若しくは可撓性を有する被転写部材と、前記転写部材又は前記被転写部材のいずれかの少なくとも一箇所の所定エリアに対し硬化性樹脂を塗布する塗布手段と、前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写する転写手段と、前記硬化性樹脂を硬化させる硬化手段と、前記転写された前記転写部材と前記被転写部材とを互いに剥離する剥離手段とを備えた転写装置であって、前記転写部材及び前記被転写部材のいずれか少なくとも一方の部材は可撓性を有する部材であり、前記剥離手段は、前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ前記転写部材又は前記被転写部材の内の他方の部材に対して平行に戻り走査する加圧ローラと、前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引する張力発生手段を有することを特徴とする。
 転写部材は、表面に凹凸パターンの施されたモールドを備えた部材である。
 そして、加圧ローラで転写部材又は被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ転写部材又は被転写部材の内の他方の部材に対して平行に戻り走査する。そして、この際には可撓性を有する一方の部材をこの加圧ローラを支点として走査方向より前方斜め方向に向けて所定の張力で牽引する。
 このように構成することで、転写部材又は被転写部材の内の他方の部材より転写部材又は被転写部材の内の可撓性を有する一方の部材を一定の位置より少しずつ円滑に剥離できる。
 更に、本発明(請求項3)は転写装置の発明であって、前記転写部材又は前記被転写部材のいずれかを反転させる反転手段を備えて構成した。
 このことにより、転写部材又は被転写部材の設置作業が容易に行える。
 更に、本発明(請求項4)は転写装置の発明であって、前記可撓性を有する一方の部材が前記他方の部材の一端の角部で折曲されるように該可撓性を有する一方の部材の一端を該角部の高さよりも高い位置に保持する第1昇降ロールを備えて構成した。
 可撓性を有する一方の部材が他方の部材の一端の角部で折曲されていることで、転写開始点より完全に転写が行われ、加圧ローラの走査の際に加圧ローラの手前側が剥離されることを防止できる。
 更に、本発明(請求項5)は転写装置の発明であって、前記可撓性を有する一方の部材を前記斜め方向に向けて保持する第2昇降ロールを備えて構成した。
 更に、本発明(請求項6)は転写装置の発明であって、前記可撓性を有する一方の部材の繰り出し側を案内し第1のテンションセンサーを有する繰り出し側ガイドロールと、前記可撓性を有する一方の部材の巻き取り側を案内し第2のテンションセンサーを有する巻き取り側ガイドロールと、前記可撓性を有する一方の部材を繰り出しする繰り出しロールと、前記可撓性を有する一方の部材を巻き取りする巻き取りロールとを備え、前記第1のテンションセンサーで検出した張力を基に前記繰り出しロールを駆動し、前記第2のテンションセンサーで検出した張力を基に前記巻き取りロールを駆動することを特徴とする。
 更に、本発明(請求項7)は転写装置の発明であって、前記硬化手段は、紫外線発光素子を直線状に配列した光照射機構を備えて構成した。
 紫外線発光素子を直線状に配列したので、紫外線発光素子を一面に配置するのと異なり、安価である。また、一定速度で走査すれば走査方向で照射光量にムラが生じない。なお、硬化手段は、熱等によることも可能である。
 更に、本発明(請求項8)は転写装置の発明であって、前記可撓性を有する一方の部材の巻き出し寸法を計測する測長手段と、該測長手段で計測された巻き出し寸法を基に前記可撓性を有する一方の部材を切断する切断手段を備えて構成した。
 更に、本発明(請求項9)は、剛性若しくは可撓性を有する転写部材の所定エリア、又は、剛性若しくは可撓性を有する被転写部材の所定エリアの内のいずれかの所定エリアに対し硬化性樹脂を塗布し、前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写し、前記硬化性樹脂を硬化させた後に、前記転写された前記転写部材と前記被転写部材とを互いに剥離させることで樹脂パターンを作成する樹脂パターン製造方法であって、前記転写の工程において、前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し加圧ローラを押し当てつつ該加圧ローラを前記転写部材又は前記被転写部材の内の他方の部材に対して平行に送り走査し、前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引することを特徴とする。
 更に、本発明(請求項10)は、剛性若しくは可撓性を有する転写部材の所定エリア、又は、剛性若しくは可撓性を有する被転写部材の所定エリアの内のいずれかの所定エリアに対し硬化性樹脂を塗布し、前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写し、前記硬化性樹脂を硬化させた後に、前記転写された前記転写部材と前記被転写部材とを互いに剥離させることで樹脂パターンを作成する樹脂パターン製造方法であって、前記剥離の工程において、前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し加圧ローラを押し当てつつ該加圧ローラを前記転写部材又は前記被転写部材の内の他方の部材に対して平行に戻り走査し、前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引することを特徴とする。
 以上説明したように本発明によれば、加圧ローラで転写部材又は被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ転写部材又は前記被転写部材の内の他方の部材に対して平行に送り走査し、可撓性を有する一方の部材をこの加圧ローラを支点として走査方向より前方斜め方向に向けて所定の張力で牽引するように構成したので、転写部材又は被転写部材の内の他方の部材に対し転写部材又は被転写部材の内の可撓性を有する一方の部材を少しずつ押しつけていくことができ、樹脂のまだ転写されていないわずかの隙間から空気を外部に押し出していく。このため、減圧環境下で処理しなくても樹脂側に気泡が残ることは無い。

 以下、本発明の実施形態について説明する。本発明の実施形態である転写装置の正面図を図1に、図1中のA-A矢視断面図を図2に、平面図を図3に示す。
 まず、第1の実施形態として、転写部材が剛性モールドであり、被転写部材が可撓性基材9である形態について説明する。
 図1~図3において、転写装置10の左端には、可撓性基材9の捲回されている繰り出しロール11とその右上にこの可撓性基材9を案内する繰り出し側ガイドロール13とが取り付けられている。一方、この転写装置10の右端には可撓性基材9を巻き取る巻き取りロール15とその左上にこの可撓性基材9を案内する巻き取り側ガイドロール17とが取り付けられている。
 繰り出し側ガイドロール13と巻き取り側ガイドロール17とはZ軸方向の高さが同じになるように取り付けられている。したがって、可撓性基材9を通紙した際には可撓性基材9はこの繰り出し側ガイドロール13と巻き取り側ガイドロール17との間でY軸方向に向けて水平に張られるようになっている。
 繰り出し側ガイドロール13と巻き取り側ガイドロール17にはそれぞれテンションセンサー19、21が備えられており、テンションセンサー19で検出した張力を基に繰り出しロール11駆動用の図示しないモータに対してトルク制御を行うようになっている。一方、テンションセンサー21で検出した張力を基に巻き取りロール15駆動用の図示しないモータに対してトルク制御を行うようになっている。このことにより、可撓性基材9の張力を調整できるようになっている。
 転写装置10の中央部には図示しない真空ポンプから真空引き自在の真空吸着ステージ20が配設されている。真空吸着ステージ20の片面には複数の小穴が開けられ、この小穴を通じて外気が真空ポンプ側に吸引されるようになっている。
 この真空吸着ステージ20は水平軸25回りに回動自在になっており、水平軸25回りに開いた状態で剛性モールド部材23を上から載置可能になっている。そして、載置された剛性モールド部材23はこの真空吸着ステージ20の小穴における吸引により真空吸着ステージ20に対し固定されるようになっている。
 水平に倒された際の真空吸着ステージ20及び剛性モールド部材23の左右側部には可撓性基材9をZ軸方向上側と下側とから挟み込み、かつ、Z軸方向に昇降自在の第1昇降ロール27a、27bと第2昇降ロール29a、29bがそれぞれ配設されている。
 剛性モールド部材23の可撓性基材9を挟んだ下側には加圧ローラ31がY軸方向に向けて水平に一定速度で移動自在に配設されている。また、剛性モールド部材23の可撓性基材9を挟んだ下側には図2に示すようにX軸方向に図示しないLED等の紫外線発光素子を直線状に配置したUV照射ランプ33が光照射機構として備えられ、このUV照射ランプ33はY軸方向に向けて水平に一定速度で移動自在になっている。
 水平に倒された際の真空吸着ステージ20及び剛性モールド部材23の第1昇降ロール27a、27bを挟んだ左方には樹脂塗布エリア35が形成され、このエリア内に樹脂を塗布する樹脂塗布用ノズル37がXYZ軸型ロボット39により位置決め制御されるようになっている。
 巻き取り側ガイドロール17には、図示しない測長計が配設され、可撓性基材9の移動距離を計測可能なようになっている。そして、所定長分の転写が終了した段階で可撓性基材9は図3に示す切断ステージ40に送られ図示しないフィルムカッターにより可撓性基材9を切断可能なようになっている。
 次に、本発明の実施形態の動作を説明する。
 図4に本発明の転写の概念図を示す。図4(A)において、図示しない真空吸着ステージ20上には凹凸のパターンの施されたパターン部43を有する剛性モールド部材23が載置され、この剛性モールド部材23は真空吸着ステージ20に吸着された状態である。剛性モールド部材23の材質は石英、シリコン、ニッケル等である。
 一方、可撓性基材9の樹脂塗布エリア35には樹脂塗布用ノズル37により光硬化性樹脂47が塗布されている。ここに可撓性基材9の材質としては熱可塑性樹脂又は、熱硬化性樹脂フィルムを用いることができる。
 また、光硬化性樹脂47の材質としては光ラジカル重合により光硬化しうる光硬化性組成物を用いることができる。光硬化性樹脂47を塗布する方法としては、ダイコート、バーコート、ブレードコート、ナイフコート、ロールコート、スプレイコート、インクジェット等で可能である。
 なお、光硬化性樹脂47の代わりに、熱ラジカル重合により熱硬化しうる熱硬化性樹脂を用いることもできる。その際には、UV照射ランプ33の代わりに、X軸方向に直線状の赤外ヒーター等を加熱装置として備え、この赤外ヒーターをY軸方向に向けて水平に一定速度で走査すればよい。
 剛性モールド部材23の表面には離形性を向上するために予め表面処理が施されていてもよい。この表面処理にはフルオロアルキル基(エーテル性酸素原子を有していてもよい。)、シリコーン鎖、又は炭素数4~24の長鎖アルキル基を有する化合物を含むことが好ましく、フルオロアルキル基を有する化合物を含むことが特に好ましい。
 図4(B)において、図示しない真空吸着ステージ20上に剛性モールド部材23を載置した後、真空吸着ステージ20を反転させて、可撓性基材9と対峙させる。このように剛性モールド部材23を載置した後に反転させればよいので作業が容易である。
 この際には、可撓性基材9の樹脂塗布エリア35が剛性モールド部材23のパターン部43全体より広く、剛性モールド部材23の外形よりも狭く配置されている。即ち、図4(A)に示すように、樹脂塗布エリア35は可撓性基材9の内側に形成され、更に、剛性モールド部材23は樹脂塗布エリア35の面よりも外側に形成されている。
 図4(C)は転写の工程である。このように可撓性基材9の樹脂塗布エリア35と剛性モールド部材23とを対峙させた状態で、下方より加圧ローラ31をZ軸方向に所定圧力で押しつけつつY軸正方向に移動させる。この際、可撓性基材9の右端側は一定の張力で右斜め下方に向けて引っ張られている。
 この状態において、可撓性基材9上の光硬化性樹脂47を剛性モールド部材23に対して少しずつ押しつけていくと剛性モールド部材23の凸部と凸部間のまだ転写されていないわずかの隙間から空気が外部に漏れ出ていく。このため、本転写装置10を減圧環境下に置かなくても光硬化性樹脂47側に気泡が残ることは無い。
 更に、図4(D)に示すように、UV照射により光硬化性樹脂47を硬化させるが、紫外線が透過可能であれば、剛性モールド部材23側、可撓性基材9側のいずれの側から照射されてもよい。
 その後、図4(E)に示すように可撓性基材9の光硬化性樹脂47を剛性モールド部材43から剥離していく。この処理では、下方より加圧ローラ31をZ軸方向に所定圧力で押しつけつつ図4(C)の転写工程とは逆にY軸負方向に移動させる。この際、可撓性基材9の右端側は一定の張力で右斜め下方に向けて引っ張られている。このことにより、剥離部の位置が一定に保たれ、かつ剥離速度が一定に保たれ、その結果徐々に剥離がなされるため円滑な剥離が可能である。
 次に、転写装置のそれぞれの処理工程を図5、図6及び図7に基づき詳細に説明する。図5(A)は樹脂基材通し工程である。第1昇降ロール27a、27bと第2昇降ロール29a、29bとはそれぞれ開放しており、繰り出し側ガイドロール13と巻き取り側ガイドロール17の間に可撓性基材9がY軸方向に水平に所定の張力で均衡された状態に張られている。
 次に、図5(B)の樹脂塗布工程では、第1昇降ロール27a、27bと第2昇降ロール29a、29bとをそれぞれ閉じる。この状態で樹脂塗布用ノズル37は、XYZ軸型ロボット39により移動されつつ樹脂塗布エリア35内に対し樹脂を塗布する。このとき、第1昇降ロール27a、27bにより可撓性基材9の一端は固定されている一方で、他端側はテンションセンサー19で張力が一定にされているので、塗布膜厚が均一に保たれる。
 次に、図5(C)のシート送り工程では、第1昇降ロール27a、27bと第2昇降ロール29a、29bとをそれぞれ開放した状態で可撓性基材9の光硬化性樹脂47面が剛性モールド部材23の面と合わさる位置まで可撓性基材9をY軸正方向に移動させる。
 次に、図5(D)の転写工程では、再び第1昇降ロール27a、27bと第2昇降ロール29a、29bとを閉じる。この際、可撓性基材9を一気に剛性モールド部材23に押しつけるのではなく加圧ローラ31を走査させることで少しずつ押しつけていくようにする。
 即ち、図6の転写工程詳細説明図に示すように、まず図6(A)において第1昇降ロール27a、27bを上昇させ、一方、第2昇降ロール29a、29bを下降させる。第1昇降ロール27a、27bの上昇により、可撓性基材9は剛性モールド部材23の底面角部において「く」の字(「L」の字)に折曲される。
 この状態で、下方より加圧ローラ31をZ軸方向に所定圧力で押しつけつつY軸正方向に一定速度で移動させる。この際、可撓性基材9の右端側は巻き戻し用ガイドローラ17のテンションセンサー21により一定の張力で右斜め下方に向けて引っ張られている。
 この状態において、可撓性基材9の光硬化性樹脂47を剛性モールド部材23に対して少しずつ加圧ローラ31で押しつけていくと剛性モールド部材23の凸部と凸部間のまだ転写されていないわずかの隙間から空気が外部に漏れ出ていく。
 また、このように剛性モールド部材23の底面角部において「く」の字(「L」の字)に折曲されていることで、転写開始点より完全に転写が行われ、加圧ローラ31のY軸正方向への移動の際に加圧ローラ31から見たときのY軸負方向側が剥離されることを防止できる。
 その後、図6(B)のように、加圧ローラ31の走査は終了する。
 次に、図5(E)のUV照射工程では、図2に示すようにX軸方向に直線状であるUV照射ランプ33がY軸方向に向けて水平に一定速度で走査されることで紫外線が照射され光硬化性樹脂47を硬化させる。UV照射ランプ33は一面に配置するのと異なり、X軸方向に直線状に構成したので安価である。また、一定速度で走査されることでY軸方向には照射光量にムラが生じない。
 次に、図5(F)の剥離工程では、硬化された光硬化性樹脂47を剛性モールド部材23から剥離させる。この際、転写工程と同様に可撓性基材9を一気に剛性モールド部材23から剥離させるのではなく加圧ローラ31を走査させつつ剥がすようにする。
 即ち、図7の剥離工程詳細説明図に示すように、可撓性基材9を徐々に剥がすために加圧ローラ31を支点にするように加圧ローラ31をY軸負方向に移動させる。この際、可撓性基材9の右端側は巻き戻し用ガイドローラ17のテンションセンサー21により一定の張力で右斜め下方に向けて引っ張られている。その後、加圧ローラ31が戻り終わった時点で第2昇降ロール29a、29bを上昇させ、第1昇降ロール27a、27bを下降させる。そして、図7(C)において可撓性基材9を切断ステージ40に送る。
 以上により、可撓性基材9上の光硬化性樹脂47に高精度な転写が行われる。このようにして完成した可撓性基材9及び光硬化性樹脂47からなる樹脂パターン100は、光硬化性樹脂47の膜厚を均一にできる。
 なお、光硬化性樹脂は図8(A)に示すように、モールド側と基材側のいずれに塗布されてもよい。本実施形態では、基材である可撓性基材9上に光硬化性樹脂47を塗布するとして説明をした。しかしながら、図8(A)の塗布工程に示すように、光硬化性樹脂147は本実施形態のように基材109側に塗布されてもよいし、モールド123側に塗布されてもよい。
 また、本実施形態では、被転写部材が可撓性基材9であり、転写部材が剛性モールド部材23である場合を説明した。しかしながら、図8(B)の転写工程に示すように、加圧ローラ31を当てられる部材が可撓性を有する転写部材、即ち可撓性のモールドであってもよい。
 この場合、被転写部材は可撓性であっても剛性であってもよい。
 更に、同様に、本実施形態の剥離工程では、転写工程と同様に図8(D)に示すように、加圧ローラ31を当てられる部材は可撓性を有する転写部材、即ち可撓性のモールドであってもよい。
 この場合、被転写部材は可撓性であっても剛性であってもよい。
 即ち、本発明の他の実施形態においては、転写部材が可撓性を有する部材、即ち可撓性のモールドであってもよい。
 そして、被転写部材は可撓性であっても剛性であってもよい(第2の実施形態)。この場合は、可撓性モールドに加圧ローラ31を当てることになる。そして、図8(A)の塗布工程に示すように、光硬化性樹脂147は基材109側に塗布されてもよいし、モールド123側に塗布されてもよい。剛性の被転写部材は、ガラス板であってもよい。
 なお、可撓性モールドとしては、熱可塑性樹脂又は熱硬化性樹脂フィルムや、可撓性を持つ金属シートを基材とし、その片面にナノインプリントで樹脂パターンを形成したものを用いることができるが、紫外線が透過する熱可塑性樹脂又は熱硬化性樹脂フィルムを基材としたものが好ましい。
 更に、本実施形態のUV照射工程では、可撓性基材9の下側からUV照射ランプ33で照射するとして説明したが、紫外線が通過可能であれば、図8(C)に示すように、基材109の下方から照射してもモールド123の上方から照射してもいずれでもよい。
 第1の実施形態は、可撓性の熱可塑性樹脂又は熱硬化性樹脂フィルムを基材として使用し、剛性の高い石英やシリコンや金属等をモールドとして使用する場合に適する。第2の実施形態は、可撓性のモールドとして樹脂モールドを使用し、ガラス板、熱可塑性樹脂又は熱硬化性樹脂フィルムを基材として使用する場合に適する。
 次に、この転写装置10で作成した樹脂モールド100を図示しないロール・ツー・ロール方式のナノインプリント転写システムに適用した場合について説明する。転写部分は従来、図9のようにドラム式に構成されている。図9において枚葉のモールド100を(例えば3枚)円柱状の転写ドラム50に貼り付けて用いていた。
 しかしながら、このように3枚の樹脂モールド100が独立している場合、それぞれの樹脂モールド100の位置を微調整する必要がある。また、3箇所取り付け作業を行うため煩雑である。
 一方、本発明の実施形態では、図10に示すように、可撓性基材9上に複数枚分の樹脂塗布エリア35を形成可能である。かかる構成によれば、例えば3連の樹脂塗布エリア35A、35B、35Cを有する樹脂モールド200を生成し、この樹脂モールド200を転写ドラム50に巻き付けることで簡単に取り付け作業を終了することができる。
 本発明の転写装置及び樹脂パターン製造方法は、ナノインプリント用のモールド(特に凸部の幅、高さ、ピッチのうちのいずれかの最大寸法が950nm以下のモールド)を用いる樹脂パターンの製造に有用である。
 なお、2010年11月22日に出願された日本特許出願2010-260387号の明細書、特許請求の範囲、図面及び要約書の全内容をここに引用し、本発明の明細書の開示として、取り入れるものである。

Claims (10)

  1.  剛性若しくは可撓性を有する転写部材と、
    剛性若しくは可撓性を有する被転写部材と、
    前記転写部材又は前記被転写部材のいずれかの少なくとも一箇所の所定エリアに対し硬化性樹脂を塗布する塗布手段と、
    前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写する転写手段と、
    前記硬化性樹脂を硬化させる硬化手段と、
    前記転写された前記転写部材と前記被転写部材とを互いに剥離する剥離手段とを備えた転写装置であって、
    前記転写部材及び前記被転写部材のいずれか少なくとも一方の部材は可撓性を有する部材であり、
    前記転写手段は、
    前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ前記転写部材又は前記被転写部材の内の他方の部材に対して平行に送り走査する加圧ローラと、
    前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引する張力発生手段を有することを特徴とする転写装置。
  2.  剛性若しくは可撓性を有する転写部材と、
    剛性若しくは可撓性を有する被転写部材と、
    前記転写部材又は前記被転写部材のいずれかの少なくとも一箇所の所定エリアに対し硬化性樹脂を塗布する塗布手段と、
    前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写する転写手段と、
    前記硬化性樹脂を硬化させる硬化手段と、
    前記転写された前記転写部材と前記被転写部材とを互いに剥離する剥離手段とを備えた転写装置であって、
    前記転写部材及び前記被転写部材のいずれか少なくとも一方の部材は可撓性を有する部材であり、
    前記剥離手段は、
    前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し押し当てつつ前記転写部材又は前記被転写部材の内の他方の部材に対して平行に戻り走査する加圧ローラと、
    前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引する張力発生手段を有することを特徴とする転写装置。
  3.  前記転写部材又は前記被転写部材のいずれかを反転させる反転手段を備えたことを特徴とする請求項1又は請求項2記載の転写装置。
  4.  前記可撓性を有する一方の部材が前記他方の部材の一端の角部で折曲されるように該可撓性を有する一方の部材の一端を該角部の高さよりも高い位置に保持する第1昇降ロールを備えたことを特徴とする請求項1~3のいずれか一項に記載の転写装置。
  5.  前記可撓性を有する一方の部材を前記斜め方向に向けて保持する第2昇降ロールを備えたことを特徴とする請求項1~4のいずれか一項に記載の転写装置。
  6.  前記可撓性を有する一方の部材の繰り出し側を案内し第1のテンションセンサーを有する繰り出し側ガイドロールと、
    前記可撓性を有する一方の部材の巻き取り側を案内し第2のテンションセンサーを有する巻き取り側ガイドロールと、
    前記可撓性を有する一方の部材を繰り出しする繰り出しロールと、
    前記可撓性を有する一方の部材を巻き取りする巻き取りロールとを備え、
    前記第1のテンションセンサーで検出した張力を基に前記繰り出しロールを駆動し、
    前記第2のテンションセンサーで検出した張力を基に前記巻き取りロールを駆動することを特徴とする請求項1~5のいずれか一項に記載の転写装置。
  7.  前記硬化手段は、紫外線発光素子を直線状に配列したUV照射機構を備えたことを特徴とする請求項1~6のいずれか一項に記載の転写装置。
  8.  前記可撓性を有する一方の部材の巻き出し寸法を計測する測長手段と、
    該測長手段で計測された巻き出し寸法を基に前記可撓性を有する一方の部材を切断する切断手段を備えたことを特徴とする請求項1~7のいずれか一項に記載の転写装置。
  9.  剛性若しくは可撓性を有する転写部材の所定エリア、又は、剛性若しくは可撓性を有する被転写部材の所定エリアの内のいずれかの所定エリアに対し硬化性樹脂を塗布し、
    前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写し、
    前記硬化性樹脂を硬化させた後に、
    前記転写された前記転写部材と前記被転写部材とを互いに剥離させることで樹脂パターンを作成する樹脂パターン製造方法であって、
    前記転写の工程において、
    前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し加圧ローラを押し当てつつ該加圧ローラを前記転写部材又は前記被転写部材の内の他方の部材に対して平行に送り走査し、
    前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引することを特徴とする樹脂パターン製造方法。
  10.  剛性若しくは可撓性を有する転写部材の所定エリア、又は、剛性若しくは可撓性を有する被転写部材の所定エリアの内のいずれかの所定エリアに対し硬化性樹脂を塗布し、
    前記転写部材と前記被転写部材とを前記硬化性樹脂を介在して互いに転写し、
    前記硬化性樹脂を硬化させた後に、
    前記転写された前記転写部材と前記被転写部材とを互いに剥離させることで樹脂パターンを作成する樹脂パターン製造方法であって、
    前記剥離の工程において、
    前記転写部材又は前記被転写部材の内の可撓性を有する一方の部材に対し加圧ローラを押し当てつつ該加圧ローラを前記転写部材又は前記被転写部材の内の他方の部材に対して平行に戻り走査し、
    前記可撓性を有する一方の部材を該加圧ローラを支点として前記走査方向より前方斜め方向に向けて所定の張力で牽引することを特徴とする樹脂パターン製造方法。
