Abstract

 低温性能に優れた電池を安定して実現し得る負極活物質として、高結晶性炭素質粒子の表面に低結晶性炭素材料を少なくとも部分的に有する複合炭素体が提供される。その負極活物質は、タップ密度が0.9g/cm以下であり、且つR値0.2以上の分布割合DR≧0.2が20%以上である。ここで、前記R値は、前記負極活物質の波長532nmでのラマンスペクトルにおけるDバンドの強度IとGバンドの強度Iとの比の値I/Iである。DR≧0.2は、前記負極活物質のサンプルに対して波長532nmにて顕微ラマン分析をn(n≧20)回行い、得られたラマンスペクトルにおけるR値が0.2以上であった回数mのnに対する百分率である。

Description

負極活物質
 本発明は、リチウムイオン二次電池その他の電池用の負極活物質に関する。
 リチウムイオン二次電池は、正極および負極と、それら両電極間に介在された電解質とを備え、該電解質中のリチウムイオンが両電極間を行き来することにより充放電を行う。その負極は、リチウムイオンを可逆的に吸蔵および放出可能な負極活物質を含み、かかる負極活物質としては、主に、粒子状に調製された種々の炭素材料が使用される。リチウムイオン二次電池用の負極材料に関する技術文献として特許文献1が挙げられる。
日本国特許出願公開2004-139743号公報
 リチウムイオン二次電池は、種々の分野で利用が拡大しており、その性能(充放電特性、耐久性等)は、負極性能に著しく影響されることから、負極性能の向上および安定化が求められている。高性能な負極を形成し得る負極活物質として、例えば、高結晶性炭素質粒子の表面に低結晶性炭素材料が付着した態様の複合炭素体が検討されている。しかし、本発明者の検討によると、かかる負極活物質を用いた場合、目標とする性能(例えば、低温での耐久性等)が安定して実現されず、電池間(典型的には、ロットの異なる負極活物質を用いた電池間)で顕著な偏差が生じる場合があった。
 本発明は、低温性能(低温での反応抵抗等)に優れた電池を安定して実現し得る負極活物質を提供することを一つの目的とする。
 本発明によると、高結晶性炭素質粒子の表面に低結晶性炭素材料を少なくとも部分的に有する複合炭素体からなる負極活物質が提供される。この複合炭素体は、タップ密度が0.9g/cm以下であり、且つR値0.2以上の分布割合DR≧0.2が20%以上である。上記R値は、上記負極活物質のラマンスペクトルにおけるDバンドの強度IとGバンドの強度Iとの比の値(I/I)である。DR≧0.2は、上記負極活物質のサンプルに対して波長532nmにて顕微ラマン分析をn(n≧20)回行い、得られたラマンスペクトルにおけるR値が0.2以上であった回数mのnに対する百分率(m/n×100%)である。かかる負極活物質によると、タップ密度が0.9g/cm以下であり且つDR≧0.2が20%以上であることから、低温(例えば、-5℃程度)での初期反応抵抗が低減され、低温急速充電による反応抵抗の増加も少ないという、低温性能に優れたリチウムイオン二次電池が安定して実現され得る。
 上記タップ密度としては、JIS K1469に準じて測定された値を採用するものとする。上記Dバンドは、共役性(連続性)の低いspC-spC結合の振動に起因して1360cm-1近傍に現れるラマンピークである。上記Gバンドは、共役性の高いspC-spC結合の振動に起因して1580cm-1近傍に現れるラマンピークである。各バンドの強度としては、基線をゼロとして補正した各ピークトップの値を採用する。
 また、上記低結晶性炭素材料(以下、非晶質炭素ともいう。)とは、アモルファスカーボン等の、結晶性の低い炭素材料を意味する。また、上記高結晶性炭素質(以下、黒鉛質ともいう。)とは、黒鉛(グラファイト)等の、高度な層状結晶構造を有する炭素材料を意味する。
 本発明の他の側面として、ここに開示されるいずれかの負極活物質を有する負極と、正極活物質を有する正極と、非水電解液と、を備えるリチウムイオン二次電池が提供される。かかる電池は、低温での急速充電によっても劣化し難いものであり得る。
 上述のとおり、ここに開示されるリチウムイオン二次電池は、低温での急速充電によっても劣化し難いことから、例えば、低温環境においても使用され得る車両向けの電源として好適である。したがって、本発明によると、ここに開示されるいずれかのリチウムイオン二次電池を備えた車両が提供される。特に、かかるリチウムイオン二次電池を動力源(典型的には、ハイブリッド車両または電気車両の動力源)として備える車両(例えば自動車)が好ましい。
 ここに開示される技術によると、また、負極活物質として、タップ密度が0.9g/cm以下であり且つDR≧0.2が20%以上である複合炭素体を用いることを特徴とする、リチウムイオン二次電池の製造方法が提供される。例えば、以下の工程:
 (W)タップ密度およびDR≧0.2を把握すること;
 (X)合否を判定すること;
 (Y)合格品を用いて負極を作製すること;および、
 (Z)その負極を用いて電池を構築すること;
を包含するリチウムイオン二次電池製造方法が提供される。なお、上記(W)工程において、タップ密度およびDR≧0.2の各々は、毎回測定してもよく、過去の測定結果を適用してもよい。

 以下、本発明の好適な実施形態を説明する。なお、本明細書において特に言及している事項以外の事柄であって本発明の実施に必要な事柄は、当該分野における従来技術に基づく当業者の設計事項として把握され得る。本発明は、本明細書に開示されている内容と当該分野における技術常識とに基づいて実施することができる。
 ここに開示される負極活物質は、核材としての黒鉛質粒子の表面に非晶質炭素が少なくとも部分的に付着した態様の複合炭素体からなる。この複合炭素体は、タップ密度が凡そ0.9g/cm以下であり、且つDR≧0.2が凡そ20%以上であることを特徴とする。
 タップ密度(g/cm)は、JIS K1469に準じて測定された値を採用する。具体的には、質量W(g)の複合炭素粒子からなる負極活物質粉末のサンプル含む容器を、体積変化がほとんど認められなくなるまで機械的にタップし、体積V(cm)を測定し、WをVで除することによって求められる。特に限定されないが、例えば、筒井理化学器械社製のタップ密度測定装置(型式「TPM-3」)を用い、タップ速度31回/分、タップ数300回の条件にて測定された値を採用することができる。
 負極活物質のタップ密度が高いと、負極における該活物質の充填密度が高まることから、負極のエネルギー密度(容量)を向上させることができる。しかし、充填密度が高くなると、負極活物質層の厚み方向への(負極の表面から集電体界面までの)Liイオンの移動効率(Liイオンが活物質粒子の間を移動する効率;以下、粒子間移動効率ということもある。)が下がり、負極における電気化学反応速度が低下してしまう。負極での反応速度が低下すると、特に低温(例えば、-5℃程度)において、高いレートでの充電が困難となり、急速充電により負極表面でリチウム析出が起こって電池が著しく劣化し得る。
 一方、負極の電気化学反応速度は、Liイオンの粒子間移動効率のみではなく、活物質粒子内(結晶層間)へのLiイオンの挿入効率(以下、粒子表面挿入効率ということもある。)にも依存している。Liイオン挿入効率は、各活物質粒子表面の結晶度により異なる。複合炭素体において、Liイオン挿入は、その表面のうち、非晶質炭素による被覆部ならびに黒鉛質のエッジ面および破損部が露出した部分(低結晶部)で起こり、黒鉛質のベイサル面(高結晶部)が露出した部分では起こらない。かかる結晶度の違いによるLiイオン挿入活性の差は、タップ密度を指標としても把握できないことから、同程度のタップ密度を有する負極活物質を用いた電池であっても、低温性能にばらつきが生じる場合がある。したがって、負極活性を高度に制御して性能偏差を低減するという観点から、タップ密度に加えて、活物質粒子表面の結晶度を検知し得る指標が求められる。かかる指標およびタップ密度の両面から負極活物質を評価・選択することにより、所望の容量と低温性能とを兼ね備えたリチウムイオン二次電池が安定して実現され得る。
 ここに開示される技術においては、かかる活物質表面の活性を把握するための指標として、DR≧0.2を用いる。このDR≧0.2は、顕微ラマン分析によって求められる。顕微ラマン分光法によると、低結晶部(非晶質炭素による被覆部、黒鉛質のエッジ面(結晶端部)や破損部等)および高結晶部(黒鉛質のベイサル面(spCが六角網状に共役してなるグラフェンシートの網面))を、上記のDバンドおよびGバンドとして検知することができる。
 DR≧0.2は、例えば、以下の工程:
(A)かかる負極活物質のサンプルに対し、波長532nmにて顕微ラマン分析をn回行う(n≧20);
(B)各回の顕微ラマン分析によって得られたラマンスペクトルについて、Dバンドの強度IとGバンドの強度Iとの比の値R(I/I)を求める;
(C)Rの値が0.2以上であった分析回数mを求める;および、
(D)R値0.2以上の分布割合(DR≧0.2)として、総分析回数nに対するmの割合(m/n)を求める;
を実施することによって求めることができる。
 ここでは、一サンプルにつき、20回以上の顕微ラマン分析を、ランダムに選択された毎回異なる複合炭素体の一部分を対象として行う。これにより、粒子間の偏差をも包含した統計的データが得られる。また、その結果を、黒鉛質のR値(典型的には0.2未満)を基準として指標化していることから、複合炭素粒子の集合体としての負極活物質につき、表面における結晶度に基づく表面活性の違いを把握することができる。
 上記顕微ラマン分析は、高い空間分解能(例えば、2μm以下)を有する顕微レーザーラマン分光器を用い、同一サンプルに対してn回実施すればよい。典型的には、毎回分析箇所が異なるよう、各回の分析終了後に当該サンプルをタップしたり、その配置を少しずらしたりして次回分析を行う。上記分光器としては、例えば、サーモフィッシャーサイエンティフィック株式会社製、型式「Nicolet Almega XR」、あるいはその相当品を用いることができる。空間分解能が低すぎると(すなわち、上記最小距離が大きすぎると)、粒子間のばらつきがR値に反映され難く、評価結果の精度が低下する場合がある。
 顕微ラマン分析を行う回数(n)は、20回以上とする。この分析回数は、50回以上であることが好ましく、75回以上であることがより好ましい。分析回数の上限は特に制限されないが、125回程度とすることができる。分析回数が少なすぎると、負極活物質の評価結果の精度が十分でないことがあり、所望の負極性能(上限充電電流密度、高温保存性等)が得られ難くなる場合がある。
 上記複合炭素体は、典型的には、黒鉛質粒子(核材)の表面に非晶質炭素膜を形成し得るコート原料(コート種)を付着・炭化させることにより形成される。
 上記核材としては、天然黒鉛、人工黒鉛等の各種黒鉛を粒子状(球状)に加工(粉砕、球状成形等)したものを使用することができる。上記核材の平均粒径は、6~20μm程度であることが好ましい。各種黒鉛を粒子状に加工する方法としては、従来公知の方法を特に制限なく採用することができる。
 上記コート原料としては、採用する非晶質炭素コート形成方法に応じて、炭素膜を形成し得る材料を適宜選択して用いることができる。コート形成方法としては、例えば、核材(黒鉛質粒子)表面に気相のコート原料を、不活性ガス雰囲気下において蒸着させるCVD(Chemical Vapor Deposition)法等の気相法;コート原料を適当な溶媒で希釈してなる溶液を核材に混ぜ合わせた後、不活性ガス雰囲気下において、該コート原料を焼成・炭化させる液相法;核材およびコート原料を、溶媒を用いずに混練した後、不活性ガス雰囲気下において焼成・炭化させる固相法;等の、従来公知の方法を適宜採用することができる。
 CVD法のコート原料としては、熱やプラズマ等により分解されて上記核材表面に炭素膜を形成し得る化合物(ガス)を用いることができる。かかる化合物としては、エチレン、アセチレン、プロピレン等の不飽和脂肪族炭化水素;メタン、エタン、プロパン等の飽和脂肪族炭化水素;ベンゼン、トルエン、ナフタレン等の芳香族炭化水素;等の各種炭化水素化合物が挙げられる。これら化合物は、一種のみを用いてもよく、二種以上の混合ガスとして用いてもよい。CVD処理を施す温度、圧力、時間等は、使用するコート原料の種類や所望のコート量に応じて適宜選択すればよい。
 液相法のコート原料としては、各種溶媒に可溶であり、且つ熱分解されて上記核材表面に炭素膜を形成し得る化合物を用いることができる。好適例として、コールタールピッチ、石油ピッチ、木タールピッチ等のピッチ類等が挙げられる。これらは、一種のみを単独で、あるいは二種以上を組み合わせて用いることができる。焼成の温度および時間は、非晶質炭素膜が生成されるよう、コート原料の種類等に応じて適宜選択すればよい。典型的には、凡そ800~1600℃の範囲で、2~3時間程度焼成すればよい。
 固相法のコート原料としては、液相法と同様のものを、一種または二種以上用いることができる。焼成の温度および時間については、コート原料の種類等に応じて適宜選択すればよく、例えば、液相法と同程度の範囲とすることができる。
 いずれのコート形成方法を採用する場合においても、必要に応じて、上記コート原料に各種添加剤(例えば、上記コート原料の非晶質炭素化に有効な添加剤等)を配合してもよい。
 上記複合炭素体に占める非晶質炭素のコート量は、0.5~8質量%(好ましくは2~6質量%)程度とすることができる。コート量が少なすぎると、非晶質炭素の特性(自己放電が少ない等)が負極性能に十分に反映されない場合がある。コート量が多すぎると、非晶質炭素は内部でのLiイオンの移動経路が複雑であることから、非晶質コート内部におけるLiイオンの拡散が遅くなり、負極における電気化学反応速度が低下する場合がある。
 核材とコート原料との混合割合は、適用するコーティング法に応じ、適当な後処理(不純物や未反応物の除去等)を行った後のコート量が上記範囲となるように適宜選択すればよい。
 ここに開示される複合炭素体としては、タップ密度が凡そ0.9g/cm以下であり、且つDR≧0.2が20%以上であるものを用いる。
 タップ密度が高すぎると、低温での急速充放電サイクルにより反応抵抗が著しく増加し、電池が劣化する場合がある。タップ密度が低すぎると、所定の容量を実現するための負極体積が著しく大きくなる場合がある。タップ密度の下限は特に限定されないが、負極体積の増加を抑制してエネルギー密度を高めるという観点からは凡そ0.4g/cm以上が好ましく、また、負極材料を混練する際の1バッチ当たりの生産性を維持する観点からは凡そ0.5g/cm以上がより好ましい。
 他方、DR≧0.2が小さすぎると、初期の反応抵抗が高くなる場合がある。DR≧0.2の上限は特に制限されないが、通常は、凡そ95%以下であり得る。
 上記負極活物質(被覆後)の比表面積は、例えば、1~10m/g程度であり得る。比表面積が小さすぎると、充放電時に十分な電流密度が得られないことがある。比表面積が大きすぎると、不可逆容量が増加するなどして電池容量が著しく低下する場合がある。上記比表面積としては、窒素吸着法により測定された値を採用するものとする。
 本発明によると、ここに開示されるいずれかの負極活物質を有する負極を備えることを特徴とする、リチウムイオン二次電池が提供される。かかるリチウムイオン二次電池の一実施形態について、電極体および非水電解液を角型形状の電池ケースに収容した構成のリチウムイオン二次電池100(図1)を例にして詳細に説明するが、ここに開示される技術はかかる実施形態に限定されない。すなわち、ここに開示されるリチウムイオン二次電池の形状は特に限定されず、その電池ケース、電極体等は、用途や容量に応じて、素材、形状、大きさ等を適宜選択することができる。例えば、電池ケースは、直方体状、扁平形状、円筒形状等であり得る。なお、以下の図面において、同じ作用を奏する部材・部位には同じ符号を付し、重複する説明は省略又は簡略化することがある。また、各図における寸法関係(長さ、幅、厚さ等)は実際の寸法関係を反映するものではない。
 リチウムイオン二次電池100は、図1および図2に示されるように、捲回電極体20を、図示しない電解液とともに、該電極体20の形状に対応した扁平な箱状の電池ケース10の開口部12より内部に収容し、該ケース10の開口部12を蓋体14で塞ぐことによって構築することができる。また、蓋体14には、外部接続用の正極端子38および負極端子48が、それら端子の一部が蓋体14の表面側に突出するように設けられている。
 上記電極体20は、長尺シート状の正極集電体32の表面に正極活物質層34が形成された正極シート30と、長尺シート状の負極集電体42の表面に負極活物質層44が形成された負極シート40とを、2枚の長尺シート状のセパレータ50と共に重ね合わせて捲回し、得られた捲回体を側面方向から押しつぶして拉げさせることによって扁平形状に成形されている。
 正極シート30は、その長手方向に沿う一方の端部において、正極活物質層34が設けられておらず(あるいは除去されて)、正極集電体32が露出するよう形成されている。同様に、捲回される負極シート40は、その長手方向に沿う一方の端部において、負極活物質層44が設けられておらず(あるいは除去されて)、負極集電体42が露出するように形成されている。そして、正極集電体32の該露出端部に正極端子38が、負極集電体42の該露出端部には負極端子48がそれぞれ接合され、上記扁平形状に形成された捲回電極体20の正極シート30または負極シート40と電気的に接続されている。正負極端子38,48と正負極集電体32,42とは、例えば超音波溶接、抵抗溶接等によりそれぞれ接合することができる。
 上記負極活物質層44は、例えば、ここに開示されるいずれかの負極活物質を、結着剤(バインダ)等ともに適当な溶媒に分散させたペーストまたはスラリー状の組成物(負極合材)を負極集電体42に付与し、該組成物を乾燥させることにより好ましく作製することができる。負極合材に含まれる負極活物質の量は特に限定されないが、好ましくは90~99質量%程度、より好ましくは95~99質量%程度である。
 結着剤としては、各種ポリマーから適宜選択して用いることができる。一種のみを単独で用いてもよいし、二種以上を組み合わせて用いてもよい。
 例えば、カルボキシメチルセルロース(CMC)、メチルセルロース(MC)、酢酸フタル酸セルロース(CAP)、ヒドロキシプロピルメチルセルロース(HPMC)、ヒドロキシプロピルメチルセルロースフタレート(HPMCP)、ポリビニルアルコール(PVA)等の、水溶性ポリマー;ポリテトラフルオロエチレン(PTFE)、テトラフルオロエチレン-パーフルオロアルキルビニルエーテル共重含体(PFA)、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体(FEP)、エチレン-テトラフルオロエチレン共重合体(ETFE)等のフッ素系樹脂、酢酸ビニル共重合体、スチレンブタジエンブロック共重合体(SBR)、アクリル酸変性SBR樹脂(SBR系ラテックス)、ゴム類(アラビアゴム等)等の、水分散性ポリマー;ポリフッ化ビニリデン(PVDF)、ポリ塩化ビニリデン(PVDC)、ポリエチレンオキサイド(PEO)、ポリプロピレンオキサイド(PPO)、ポリエチレンオキサイド-プロピレンオキサイド共重合体(PEO-PPO)等の、油溶性ポリマー;等が挙げられる。
 結着剤の添加量は、負極活物質の種類や量に応じて適宜選択すればよく、例えば、上記負極合材の1~5質量%程度とすることができる。
 負極集電体42としては、導電性の良好な金属からなる導電性部材が好ましく用いられる。例えば、銅または銅を主成分とする合金を用いることができる。また、負極集電体42の形状は、リチウムイオン二次電池の形状等に応じて異なり得るため、特に制限はなく、棒状、板状、シート状、箔状、メッシュ状等の種々の形態であり得る。本実施形態ではシート状の銅製の負極集電体42が用いられ、捲回電極体20を備えるリチウムイオン二次電池100に好ましく使用され得る。かかる実施形態では、例えば、厚みが6μm~30μm程度の銅製シートを好ましく使用され得る。
 上記正極活物質層34は、例えば、正極活物質を、必要に応じて導電材、結着剤(バインダ)等とともに適当な溶媒に分散させたペーストまたはスラリー状の組成物(正極合材)を正極集電体32に付与し、該組成物を乾燥させることにより好ましく作製することができる。
 正極活物質としては、リチウムを吸蔵および放出可能な正極材料が用いられ、従来からリチウムイオン二次電池に用いられる物質(例えば層状構造の酸化物やスピネル構造の酸化物)の一種または二種以上を特に限定することなく使用することができる。例えば、リチウムニッケル系複合酸化物、リチウムコバルト系複合酸化物、リチウムマンガン系複合酸化物、リチウムマグネシウム系複合酸化物等のリチウム含有複合酸化物が挙げられる。
 ここで、リチウムニッケル系複合酸化物とは、リチウム(Li)とニッケル(Ni)とを構成金属元素とする酸化物のほか、リチウムおよびニッケル以外に他の少なくとも一種の金属元素(すなわち、LiとNi以外の遷移金属元素および/または典型金属元素)を、原子数換算でニッケルと同程度またはニッケルよりも少ない割合(典型的にはニッケルよりも少ない割合)で構成金属元素として含む酸化物をも包含する意味である。上記LiおよびNi以外の金属元素は、例えば、コバルト(Co)、アルミニウム(Al)、マンガン(Mn)、クロム(Cr)、鉄(Fe)、バナジウム(V)、マグネシウム(Mg)、チタン(Ti)、ジルコニウム(Zr)、ニオブ(Nb)、モリブデン(Mo)、タングステン(W)、銅(Cu)、亜鉛(Zn)、ガリウム(Ga)、インジウム(In)、スズ(Sn)、ランタン(La)およびセリウム(Ce)からなる群から選択される一種または二種以上の金属元素であり得る。なお、リチウムコバルト系複合酸化物、リチウムマンガン系複合酸化物およびリチウムマグネシウム系複合酸化物についても同様の意味である。
 また、一般式がLiMPO(MはCo、Ni、Mn、Feのうちの少なくとも一種以上の元素;例えばLiFePO、LiMnPO)で表記されるオリビン型リン酸リチウムを上記正極活物質として用いてもよい。
 正極合材に含まれる正極活物質の量は、例えば、80~95質量%程度とすることができる。
 導電材としては、カーボン粉末やカーボンファイバー等の導電性粉末材料が好ましく用いられる。カーボン粉末としては、種々のカーボンブラック、例えば、アセチレンブラック、ファーネスブラック、ケッチェンブラック、グラファイト粉末等が好ましい。導電材は、一種のみを単独で、または二種以上を組み合わせて用いることができる。
 正極合材に含まれる導電材の量は、正極活物質の種類や量に応じて適宜選択すればよく、例えば、4~15質量%程度とすることができる。
 結着剤としては、上述の負極と同様のものを、一種のみを単独で、または二種以上を組み合わせて用いることができる。結着剤の添加量は、正極活物質の種類や量に応じて適宜選択すればよく、例えば、正極合材の1~5質量%程度とすることができる。
 正極集電体32には、導電性の良好な金属からなる導電性部材が好ましく用いられる。例えば、アルミニウムまたはアルミニウムを主成分とする合金を用いることができる。正極集電体32の形状は、リチウムイオン二次電池の形状等に応じて異なり得るため、特に制限はなく、棒状、板状、シート状、箔状、メッシュ状等の種々の形態であり得る。本実施形態ではシート状のアルミニウム製の正極集電体32が用いられ、捲回電極体20を備えるリチウムイオン二次電池100に好ましく使用され得る。かかる実施形態では、例えば、厚みが10μm~30μm程度のアルミニウムシートが好ましく使用され得る。
 上記非水電解液は、非水溶媒(有機溶媒)中に支持塩を含む。該支持塩としては、一般的なリチウムイオン二次電池に支持塩として用いられるリチウム塩を、適宜選択して使用することができる。かかるリチウム塩として、LiPF、LiBF、LiClO、LiAsF、Li(CFSON、LiCFSO等が例示される。かかる支持塩は、一種のみを単独で、または二種以上を組み合わせて用いることができる。特に好ましい例として、LiPFが挙げられる。上記非水電解液は、例えば、上記支持塩の濃度が0.7~1.3mol/Lの範囲内となるように調製することが好ましい。
 上記非水溶媒としては、一般的なリチウムイオン二次電池に用いられる有機溶媒を適宜選択して使用することができる。特に好ましい非水溶媒として、エチレンカーボネート(EC)、ジメチルカーボネート(DMC)、エチルメチルカーボネート(EMC)、ジエチルカーボネート(DEC)、ビニレンカーボネート(VC)、プロピレンカーボネート(PC)等のカーボネート類が例示される。これら有機溶媒は、一種のみを単独で、または二種以上を組み合わせて用いることができる。例えば、ECとDMCとEMCとの混合溶媒を好ましく使用することができる。
 上記セパレータ50は、正極シート30および負極シート40の間に介在するシートであって、正極シート30の正極活物質層34と、負極シート40の負極活物質層44にそれぞれ接するように配置される。そして、正極シート30と負極シート40における両電極活物質層34,44の接触に伴う短絡防止や、該セパレータ50の空孔内に上記電解液を含浸させることにより電極間の伝導パス(導電経路)を形成する役割を担っている。かかるセパレータ50としては、従来公知のものを特に制限なく使用することができる。例えば、樹脂からなる多孔性シート(微多孔質樹脂シート)を好ましく用いることができる。ポリエチレン(PE)、ポリプロピレン(PP)、ポリスチレン等の多孔質ポリオレフィン系樹脂シートが好ましい。特に、PEシート、PPシート、PE層とPP層とが積層された多層構造シート、等を好適に使用し得る。セパレータの厚みは、例えば、凡そ10μm~40μmの範囲内で設定することが好ましい。
 以下、本発明に関するいくつかの実施例を説明するが、本発明をかかる実施例に示すものに限定することを意図したものではない。なお、以下の説明において「部」および「%」は、特に断りがない限り質量基準である。
<例1>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.43g/cmの複合炭素体からなる負極活物質を得た。
<例2>
 [負極活物質]
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.52g/cmの複合炭素体からなる負極活物質を得た。
<例3>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.61g/cmの複合炭素体からなる負極活物質を得た。
<例4>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.69g/cmの複合炭素体からなる負極活物質を得た。
<例5>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.82g/cmの複合炭素体からなる負極活物質を得た。
<例6>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.85g/cmの複合炭素体からなる負極活物質を得た。
<例7>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度0.91g/cmの複合炭素体からなる負極活物質を得た。
<例8>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度1.00g/cmの複合炭素体からなる負極活物質を得た。
<例9>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度1.01g/cmの複合炭素体からなる負極活物質を得た。
<例10>
 黒鉛粒子(核材)にCVD処理を施して、コート量2%、タップ密度1.04g/cmの複合炭素体からなる負極活物質を得た。
 例1~10の各負極活物質につき、以下の評価・測定を行った。
[タップ密度]
 各負極活物質サンプル約30gにつき、筒井理化学器械社製のタップ密度測定装置(型式「TPM-3」)を用いて、タップ速度31回/分、タップ数300回の条件にて、タップ密度を測定した。
[顕微ラマン分析]
 各例の負極活物質サンプル0.1mgに対し、顕微レーザーラマンシステム(サーモフィッシャーサイエンティフィック株式会社製、型式「Nicolet Almega XR」)を用い、波長532nm、測定時間30秒、空間分解能2μm、レーザー出力レベル100%にて、顕微ラマン分析を125回行い、各回におけるR値を求めた。DR≧0.2として、総分析回数に対するR値0.2以上の回数の百分率を算出した。
[18650型電池]
 例1~10の各負極活物質を用い、下記の手順に従って、18650型電池(直径18mm、高さ65mmの円筒型)を作製した。
 負極合材として、負極活物質とSBRとCMCとを、これらの質量比が98:1:1であり且つNVが45%となるようにイオン交換水と混合して、スラリー状組成物を調製した。この負極合材を、厚さ10μmの長尺状銅箔の両面に、それら両面の合計塗布量が8mg/cmとなるように塗布した。これを乾燥後、全体の厚さが約65μmとなるようにプレスして負極シートを得た。
 正極合材として、LiNi1/3Co1/3Mn1/3と、アセチレンブラック(AB)と、ポリフッ化ビニリデン(PVDF)とを、これらの質量比が85:10:5であり且つNVが50%となるようにN-メチル-2-ピロリドン(NMP)と混合して、スラリー状の組成物を調製した。この正極合材を、厚さ15μmの長尺状アルミニウム箔の両面に、それら両面の合計塗布量が16.7mg/cmとなるように塗布した。これを乾燥後、全体の厚さが約110μmとなるようにプレスして正極シートを得た。
 非水電解液として、ECとDMCとEMCとの体積比1:1:1の混合溶媒を用い、濃度1mol/L(1M)のLiPF溶液を調製した。
 上記正極シートと負極シートとを、厚さ84μmの長尺状多孔質ポリエチレンシート2枚とともに積層し、その積層体を長手方向に捲回した。得られた捲回電極体を、上記非水電解液とともに円筒型容器に収容し、該容器を封止して容量が250mAhの18650型電池200(図6)を構築した。
[コンディショニング処理]
 各電池に対して、1/10Cのレートで3時間の定電流(CC)充電を行い、次いで、1/3Cのレートで4.1Vまで充電する操作と、1/3Cのレートで3.0Vまで放電させる操作とを3回繰り返した。なお、1Cは、正極の理論容量より予測した電池容量(Ah)を1時間で充電できる電流量を指す。
 コンディショニング処理を施した各電池に対し、以下の測定を行った。
[低温反応抵抗]
 下記サイクル試験を行う前後(1サイクル目の実施前および500サイクル目の終了後)に、インピーダンス測定を行い、-5℃での初期反応抵抗および500サイクル後の反応抵抗(mΩ)を求めた。詳しくは、それぞれ、1CのレートでSOC60%に調整した各電池に対し、温度-5℃、周波数3mHz~10kHz、交流電圧(振幅)5mVの条件にて、インピーダンス測定を行い、得られたCole-Coleプロット(円弧部分)から、反応抵抗(mΩ)を求めた。サイクル後の反応抵抗増加率として、反応抵抗増加分(サイクル後の反応抵抗と初期反応抵抗との差)の初期反応抵抗に対する百分率を求めた。
[サイクル試験]
 初期反応抵抗測定後の各電池をSOC80%に調整し、室温(23℃)にて、SOCが0%となるまで1/3CでCC放電させ、このときの放電容量を初期容量として測定した。次いで、10Cのレートで10秒間充電;5秒間休止;1Cのレートで100秒間放電;10分間休止;を一サイクルとして、これを500回繰り返した。500サイクル終了時点で上述のとおりサイクル後の反応抵抗を測定した。
 例1~10の負極活物質および電池について、上記の測定結果を表1に示す。

 表1および図3に示されるとおり、-5℃での初期反応抵抗は、タップ密度が高いほど増加する傾向にあったものの、ばらつきが認められた。例えば、DR≧0.2が20%未満であった例6は、DR≧0.2が20%以上であった例5,7と比べ、負極活物質のタップ密度は例5と例7の間にあったのに対し、初期およびサイクル後の反応抵抗は、例5より略40mΩも高く、また、例7より12~13mΩ程度高かった。同様に、DR≧0.2が20%未満であった例9は、タップ密度は略同等ながらDR≧0.2が20%以上であった例8と比べ、初期反応抵抗は30mΩ以上、サイクル後の反応抵抗は45mΩ以上も高かった。さらに、図4に示されるとおり、例8,9の比較では、抵抗増加率も、例9は例8の略3倍と、顕著な性能偏差が認められた。
 表1および図3,4に示されるとおり、タップ密度が0.9g/cm以下であり、且つDR≧0.2が20%以上であった負極活物質を用いてなる例1~5の電池は、いずれも初期反応抵抗が200mΩ未満と低く、-5℃という低温環境で充電レートが非常に高い充放電サイクルを500回行った後も、反応抵抗の増加率が1.1%以下という高い低温性能を示した。
 以上、本発明の具体例を詳細に説明したが、これらは例示にすぎず、請求の範囲を限定するものではない。請求の範囲に記載の技術には、以上に例示した具体例を様々に変形、変更したものが含まれる。

Claims (3)

  1.  高結晶性炭素質粒子の表面に低結晶性炭素材料を少なくとも部分的に有する複合炭素体からなる負極活物質であって、以下の条件:
     タップ密度が0.9g/cm以下である;および、
     R値0.2以上の分布割合DR≧0.2が20%以上である、ここで、
      前記R値は、前記負極活物質の波長532nmでのラマンスペクトルにおけるDバンドの強度IとGバンドの強度Iとの比の値I/Iであり、
      DR≧0.2は、前記負極活物質のサンプルに対して波長532nmにて顕微ラマン分析をn(n≧20)回行い、得られたラマンスペクトルにおけるR値が0.2以上であった回数mのnに対する百分率である;
    のいずれをも満たす、負極活物質。
  2.  請求項1に記載の負極活物質を有する負極と、正極活物質を有する正極と、非水電解液と、を備えるリチウムイオン二次電池。
  3.  請求項2に記載のリチウムイオン二次電池を備える、車両。
