Abstract
Description
特に近年では、車両用途や、導光板、液晶ディスプレイ用フィルム等の光学材料等への利用が進んでおり、従来のメタクリル系樹脂では成形加工が困難であるとされている用途への要望が高まっている。
例えば、大型で薄肉の成形品を射出成形する場合、樹脂の流動性が悪ければ、射出圧力が不足して成形ができなかったり、成形品のゆがみが大きくなったりする。そのため、射出圧力が低くても成形可能となる高流動性が望まれており、一方で、メタクリル系樹脂のもつ無色透明性や、得られた樹脂の加工性を保持しつつ、耐溶剤性や機械強度の更なる向上も求められている。
それに関連して高分子量及び低分子量のメタクリル系樹脂を溶融混合する技術(例えば、特許文献1)、低分子量を構成するメタクリル系樹脂に、他のビニル単量体を多量に共重合させる技術(例えば、特許文献2)、多官能モノマーを用いて微架橋メタクリル樹脂を製造し、分子量分布を拡大する技術(例えば、特許文献3)、多段重合法を用いることで従来のメタクリル系樹脂と比較して機械強度を保持したまま流動性を改善させる技術(例えば、特許文献4)等が報告されている。
すなわち、本発明は以下の通りである。
メタクリル酸エステル単量体単位:80~99.5質量%、及び、少なくとも一種のメタクリル酸エステルに共重合可能な他のビニル単量体単位:0.5~20質量%を含み、以下の(I)~(III)の条件を満足するメタクリル系樹脂。
(I)ゲルパーミエーションクロマトグラフィー(GPC)で測定した重量平均分子量が6万~30万。
(II)GPC溶出曲線から得られるピーク分子量(Mp)の1/5以下の分子量成分の含有量が、前記GPC溶出曲線から得られるエリア面積比率にして7~40%。
(III)安息角が20~40度。
〔2〕
前記〔1〕に記載のメタクリル系樹脂よりなる、厚さ3mm×幅20mm×長さ220mm試験片を4枚重ねて用いて、JIS T7105に準拠して測定したときの、前記長さ方向の黄色度差が30以下である前記〔1〕に記載のメタクリル系樹脂。

カールフィッシャー法で測定した含有水分量が0.1~1.0質量%である前記〔1〕又は〔2〕に記載のメタクリル系樹脂。

本実施形態のメタクリル系樹脂は、メタクリル酸エステル単量体単位:80~99.5質量%、少なくとも一種のメタクリル酸エステルに共重合可能な他のビニル単量体単位:0.5~20質量%を含み、以下の条件を満足するメタクリル系樹脂である。
(I)ゲルパーミエーションクロマトグラフィー(GPC)で測定した重量平均分子量が6万~30万。
(II)GPC溶出曲線から得られるピーク分子量(Mp)の1/5以下の分子量成分の含有量が、前記GPC溶出曲線から得られるエリア面積比率にして7~40%。
(III)安息角が20~40度。
本実施形態のメタクリル系樹脂を構成するメタクリル酸エステル単量体としては、下記一般式(i)で示される単量体が好適に用いられる。
また、R2は炭素数が1~12の基、好ましくは炭素数が1~12の炭化水素基を表し、炭素上に水酸基を有していてもよい。
前記メタクリル酸エステル単量体は、一種を単独で用いてもよく、二種以上を併用してもよい。
また、上記メタクリル酸エステル単量体は、後述する重合体(I)と重合体(II)で同じものが含まれていてもよく、また異なるものが含まれていてもよい。
上述したメタクリル酸エステルに共重合可能な他のビニル単量体としては、下記一般式(ii)で表されるアクリル酸エステル単量体が好適に用いられる。
一般式(ii)に示す、メタクリル酸エステルに共重合可能な他のビニル単量体としては、例えば、アクリル酸やメタクリル酸等のα,β-不飽和酸;マレイン酸、フマル酸、イタコン酸、桂皮酸等の不飽和基含有二価カルボン酸及びそれらのアルキルエステル;スチレン、o-メチルスチレン、m-メチルスチレン、p-メチルスチレン、2,4-ジメチルスチレン、2,5-ジメチルスチレン、3,4-ジメチルスチレン、3,5-ジメチルスチレン、p-エチルスチレン、m-エチルスチレン、о-エチルスチレン、p-tert-ブチルスチレン、イソプロペニルベンセン(α-メチルスチレン)等のスチレン系単量体;1-ビニルナフタレン、2-ビニルナフタレン、1,1-ジフェニルエチレン、イソプロペニルトルエン、イソプロペニルエチルベンゼン、イソプロペニルプロピルベンゼン、イソプロペニルブチルベンゼン、イソプロペニルペンチルベンゼン、イソプロペニルヘキシルベンゼン、イソプロペニルオクチルベンゼン等の芳香族ビニル化合物;アクリロニトリル、メタクリロニトリル等のシアン化ビニル化合物;無水マレイン酸、無水イタコン酸等の不飽和カルボン酸無水物類;マレイミドや、N-メチルマレイミド、N-エチルマレイミド、N-フェニルマレイミド、N-シクロヘキシルマレイミド等のN-置換マレイミド等;アクリルアミド、メタクリルアミド等のアミド類;エチレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、トリエチレングリコールジ(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート等のエチレングリコール又はそのオリゴマーの両末端水酸基をアクリル酸又はメタクリル酸でエステル化したもの;ネオペンチルグリコールジ(メタ)アクリレート、ジ(メタ)アクリレート等の2個のアルコールの水酸基をアクリル酸又はメタクリル酸でエステル化したもの;トリメチロールプロパン、ペンタエリスリトール等の多価アルコール誘導体をアクリル酸又はメタクリル酸でエステル化したもの;ジビニルベンゼン等の多官能モノマー等が挙げられる。
特に、本実施形態のメタクリル系樹脂において、耐候性、耐熱性、流動性、熱安定性を高める観点から、アクリル酸メチル、アクリル酸エチル、アクリル酸 n-プロピル、アクリル酸n-ブチル、アクリル酸sec-ブチル、アクリル酸-2-エチルヘキシル等が好ましく、より好ましくは、アクリル酸メチル、アクリル酸エチル、アクリル酸n-ブチルであり、入手しやすさの観点から、アクリル酸メチルがさらに好ましい。
上記ビニル単量体は、一種を単独で用いてもよく、二種以上を併用してもよい。
また、上記ビニル系単量体は、後述する重合体(I)と重合体(II)において、同じものを使用してもよく、異なるものを用いてもよい。
本実施形態のメタクリル系樹脂の重量平均分子量、数平均分子量、及びピーク分子量については、ゲルパーミエーションクロマトグラフィー(GPC)で測定される。
具体的には、予め単分散の重量平均分子量、数平均分子量、及びピーク分子量が既知で試薬として入手可能な標準メタクリル樹脂と、高分子量成分を先に溶出する分析ゲルカラムとを用い、溶出時間と重量平均分子量から検量線を作成しておく。
次に、得られた検量線から、測定対象であるメタクリル系樹脂の試料の重量平均分子量、数平均分子量、及びピーク分子量を求めることができる。
本実施形態のメタクリル系樹脂は、ゲルパーミエーションクロマトグラフィー(GPC)で測定した重量平均分子量が6万~30万である。この範囲のメタクリル系樹脂は、機械的強度、耐溶剤性及び流動性に優れる。より好ましくは6万~25万であり、さらに好ましくは7万~23万である。
本実施形態のメタクリル系樹脂の成形時における加工流動性の向上、良好な可塑化効果を得るためには、当該メタクリル系樹脂に存在するピーク分子量(Mp)の1/5以下の分子量成分の存在量が7~40%であることが好ましい。より好ましくは7~35%であり、さらに好ましくは8~35%、さらにより好ましくは8~30%である。
なお、ピーク分子量(Mp)の1/5以下の分子量成分の存在量は、GPC溶出曲線から得られるエリア面積の比率により求めることができる。
なお、分子量が500以下のメタクリル系樹脂成分は、成形時にシルバーストリークスと呼ばれる発泡様の外観不良を生じさせやすいため、含有量は少ない方が好ましい。
ここでピーク分子量(Mp)とは、GPC溶出曲線においてピークを示す分子量を指す。
GPC溶出曲線においてピークが複数存在する場合は、存在量が最も多い分子量が示すピークを指す。
GPC溶出曲線におけるピーク分子量(Mp)の具体的な定め方について説明する。
図2にメタクリル系樹脂のGPC溶出曲線測定グラフ上での累積エリア面積の一例を示す。グラフの縦軸はRI(示差屈折)検出強度(mV)、グラフの横軸の下部は溶出時間(分)、上部はGPCエリア面積全体に対する累積エリア面積(%)を示す。
先ず、図2中、GPC測定で得られた溶出時間とRI(示差屈折検出器)による検出強度から得られるGPC溶出曲線に対し、測定機器により自動で引かれるベースラインとGPC溶出曲線が交わる点Aと点Bを定める。
点Aは、溶出時間初期のGPC溶出曲線とベースラインとが交わる点である。
点Bは、原則として分子量が500以上でベースラインとGPC溶出曲線が交わる位置とする。もし分子量が500以上の範囲で交わらなかった場合は、分子量が500の溶出時間のRI検出強度の値を点Bとする。
点A、B間のGPC溶出曲線と線分ABで囲まれた斜線部分がGPC溶出曲線におけるエリアである。この面積が、GPC溶出曲線におけるエリア面積である。
図2に示すGPC溶出曲線は、高分子成分から溶出されるカラムを用いて作成したものとし、溶出時間初期に高分子量成分が観測され、溶出時間終期に低分子量成分が観測される。
図2中、GPC溶出曲線測定グラフにおけるピークトップに相当する位置の溶出時間を、分子量に換算した値が、ピーク分子量(Mp)である。
GPC溶出曲線におけるエリア面積の累積エリア面積(%)は、図3に示す点Aを累積エリア面積(%)の基準である0%とし、溶出時間の終期に向かい、各溶出時間に対応する検出強度が累積して、GPC溶出曲線におけるエリア面積が形成されるという見方をする。
図3において、ある溶出時間におけるベースライン上の点を点X、GPC溶出曲線上の点を点Yとする。曲線AYと、線分AX、線分XYで囲まれる面積の、GPC溶出曲線におけるエリア面積に対する割合を、ある溶出時間での累積エリア面積(%)の値とする。
前記Mh及びMlの値は、GPCから得られた溶出時間をもとにカラムのサイズに応じ数回もしくは数十回連続分取して求めることができる。
分取回数は、ガスクロマトグラフィーを適用できる量に応じて選択すればよく、一般的にカラムが大きいと、一回で取れる量は減少する。分取したサンプルの組成は既知の熱分解ガスクロマトグラフィー法により分析すればよい。
本実施形態のメタクリル系樹脂において、GPC溶出曲線の累積エリア面積0~2%にある分子量成分を有するメタクリル系樹脂中のメタクリル酸エステルに共重合可能な他のビニル単量体単位の平均組成比率Mh(質量%)と、一方、累積エリア面積98~100%、すなわち低分子量を有するメタクリル系樹脂中のメタクリル酸エステルに共重合可能な他のビニル単量体単位の平均組成率Ml(質量%)との間には、下記の式(1)の関係が成り立つことが好ましい。

上記式(1)は、低分子量成分より高分子量成分の方が、メタクリル酸エステルに共重合可能な他のビニル単量体単位の平均組成が0.8質量%以上多いことを示し、低分子量成分には他のビニル単量体が必ずしも共重合していなくてもよいことを示している。
(Mh-2)≧Ml≧0 ・・・(2)
すなわち、高分子量成分中のメタクリル系樹脂のメタクリル酸エステルに共重合可能な他のビニル単量体単位の平均組成を、低分子量成分の平均組成より2質量%以上多くすることで、耐熱性や環境試験におけるクラックや成形体のゆがみの低発生率、機械強度を保持したまま、劇的な流動性向上効果が得られるために好ましい。
本実施形態のメタクリル系樹脂においては、加工流動性の向上、成型時のシルバーストリークスと呼ばれる銀状痕等の成型品の外観不良低減の観点から、分子量が1万以下の成分の含有量がGPC溶出曲線から得られるエリア面積比率にして1%以上10%以下であることが好ましい。
1%以上とすることで加工流動性を向上させることができ、10%以下とすることで成型時のシルバーストリークスを低減することができる等、外観不良を低減することができる。
分子量が1万以下の成分の含有量は、例えば図3において、分子量1万となる溶出時間におけるベースライン上の点X、そのGPC溶出曲線上の点Yとしたとき、曲線BYと線分BX、線分XYで囲まれる面積の、GPC溶出曲線におけるエリア面積に対する割合を求めることで得ることができる。
本実施形態のメタクリル系樹脂は、安息角が20~40度であることが好ましい。この範囲内であることにより、メタクリル系樹脂を押出加工する際や成形加工する際、スクリューへ噛み込みやすくなり、非常に取り扱いやすくなる。安息角が20度未満であると粒子間の摩擦が小さくなりすぎるためにかえってスクリューへの噛み込み性が悪くなる傾向にあり、可塑化の安定性が低下するおそれがある。40度を超える値であると、製造設備の配管内閉塞や、計量精度不良等の問題が生じやすく、取り扱い難くなる。安息角は35度以下がより好ましく、33度以下がさらに好ましく、30度以下がさらにより好ましい。
本実施形態のメタクリル系樹脂の黄色度差(ΔYI)は、日本電色工業株式会社製の色差計TC-8600Aを使用して、厚さ3mm×幅20mm×長さ220mm試験片を4枚重ねて用いて、JIS T7105(プラスチックの光学的特性試験方法)に準拠し、220mm長さ方向のYI(黄色度)を測定し、以下の式を用いて黄色度差ΔYIを得ることができる。
ΔYIは、成形体の黄変色の度合いを示し、この値が小さいほど、着色が小さいことを示す。

上記条件により測定される本実施形態のメタクリル系樹脂の黄色度差は30以下であることが好ましく、より好ましくは25以下、さらに好ましくは22以下、さらにより好ましくは20以下である。
本実施形態のメタクリル系樹脂の平均粒子径は、取扱性の観点から0.1mm~10.0mmであることが好ましい。より好ましくは0.1~3.0mmであり、さらに好ましくは0.1~1.0mmであり、さらにより好ましくは0.15mm~0.80mmであり、よりさらに好ましくは0.16~0.70mmであり、特に好ましくは0.2~0.7mmである。
平均粒子径は、例えば、JIS-Z8801に基いた篩を用いて分級を行ってその重量分布を測定し、重量分布をもって粒径分布を作成し、その粒径分布より50質量%に相当する粒径を平均粒子径として計算することにより得られる。
粒子の形状は、例えば、円柱状、略球状、錠剤状等が好ましい。取扱性と均一性の観点から、略球状であることが好ましい。
しかしながら、0.15mm未満の微粒子をすべて取り除こうとすると、篩分けをして取り除く等、工程数が増加し、好ましくないため、ある程度の量は許容される。
以上の観点から、粒子径が0.15mm未満の成分の含有量は0.01質量%以上10質量%以下であることが好ましい。より好ましくは0.1質量%以上10質量%以下であり、さらに好ましくは0.1質量%以上8質量%以下、さらにより好ましくは0.2質量%以上7質量%以下、よりさらに好ましくは0.3質量%以上6質量%以下である。
粒子径が0.15mm未満の成分の含有量は、例えば、JIS-Z8801に基づく篩、東京スクリーン製JTS-200-45-33(目開き500μm)、34(目開き425μm)、35(目開き355μm)、36(目開き300μm)、37(目開き250μm)、38(目開き150μm)、61(受け皿)を用い、さらに篩分け試験機TSK B-1を用いて振動力MAXにて10分間ふるいを行った時に、受け皿に残った量を最初に篩に掛けた量で割ることにより求めることができる。
粒子径が0.15mm未満の粒子を少なくする方法としては、得られたメタクリル系樹脂を0.15mm以上の目開きを持つ篩にかけて篩上に残る樹脂を使用する方法や、0.15mm以上の目開きを持つメッシュを取り付けた遠心分離機を用いて、0.15mm未満の粒子を低減化する方法が挙げられる。
なお、本発明による重合方法を用いることで、上記操作をすることなく、粒子径0.15mm未満の粒子含有量を低減化することができる。
以下、上述した本実施形態のメタクリル系樹脂の製造方法について説明するが、本実施形態のメタクリル系樹脂の製造方法は、以下に示す方法に限定されるものではない。
本実施形態のメタクリル系樹脂は、塊状重合法、溶液重合法、懸濁重合法、乳化重合法により製造できる。好ましくは塊状重合法、溶液重合法及び懸濁重合法が用いられ、より好ましくは溶液重合法、懸濁重合法であり、さらに好ましくは懸濁重合法が用いられる。
本実施形態のアクリル系樹脂の具体的な製造方法としては、例えば、以下の方法が挙げられる。
(第1の方法)
予め、所定の重量平均分子量(例えば、5千~5万)を有する重合体(I)を所定量製造しておき、この重合体(I)と異なる重量平均分子量(例えば6万~35万)を有する重合体(II)の原料組成混合物を所定量重合体(I)を混合する。その混合液を重合させ、製造する方法。
(第2の方法)
予め、所定の重量平均分子量(例えば、5千~5万)を有する重合体(I)を製造し、その後、この重合体(I)とは異なる重量平均分子量(例えば6万~35万)を有する重合体(II)の原料組成混合物を重合体(I)に逐次追添、又は重合体(I)を重合溶液毎重合体(II)の原料組成混合物に逐次追添し、重合することによって製造する方法。
重合安定性を特に考慮する必要がある場合、共重合可能な他のビニル系単量体中のメタクリル酸エステル単量体の配合量は実質的にゼロであることが好ましい。原料であるメタクリル酸エステル単量体に不純物として含有する量は許容される。
重合体(II)の重量平均分子量は、機械強度、流動性の観点から、重量平均分子量が6万~35万とすることが好ましい。より好ましくは7万~32万であり、更に好ましくは7.5万~30万である。
重合開始剤としては、ラジカル重合を行う場合は、例えば、ジ-t-ブチルパーオキサイド、ラウロイルパーオキサイド、ステアリルパーオキサイド、ベンゾイルパーオキサイド、t-ブチルパーオキシネオデカネート、t-ブチルパーオキシピバレート、ジラウロイルパーオキサイド、ジクミルパーオキサイド、t-ブチルパーオキシ-2-エチルヘキサノエート、1,1-ビス(t-ブチルパーオキシ)-3,3,5-トリメチルシクロヘキサン、1,1-ビス(t-ブチルパーオキシ)シクロヘキサン等の有機過酸化物や、アゾビスイソブチロニトリル、アゾビスイソバレロニトリル、1,1-アゾビス(1-シクロヘキサンカルボニトリル)、2,2’-アゾビス-4-メトキシ-2,4-アゾビスイソブチロニトリル、2,2’-アゾビス-2,4-ジメチルバレロニトリル、2,2’-アゾビス-2-メチルブチロニトリル等のアゾ系の一般的なラジカル重合開始剤を挙げることができる。
これらは単独で用いてもよく、2種類以上を併用してもよい。
これらのラジカル重合開始剤と適当な還元剤とを組み合わせてレドックス系開始剤として実施してもよい。
これらの重合開始剤は、使用する全単量体の総量100質量部に対して、0~1質量部の範囲で用いるのが一般的であり、重合を行う温度と開始剤の半減期を考慮して適宜選ぶことができる。
塊状重合法やキャスト重合法、懸濁重合法を選択する場合、樹脂の着色を防止しうることなどから、過酸化系開始剤のラウロイルパーオキサイド、デカノイルパーオキサイド、及びt-ブチルパーオキシ-2-エチルヘキサノエート等を特に好適に用いることができ、ラウロイルパーオキサイドが特に好適に使用される。
また、90℃以上の高温下で溶液重合法を行う場合には、10時間半減期温度が80℃以上で、かつ用いる有機溶媒に可溶である過酸化物、アゾビス開始剤などが好ましい。具体的には、1,1-ビス(t-ブチルパーオキシ)-3,3,5-トリメチルシクロヘキサン、シクロヘキサンパーオキシド、2,5-ジメチル-2,5-ジ(ベンゾイルパーオキシ)ヘキサン、1,1-アゾビス(1-シクロヘキサンカルボニトリル)、2-(カルバモイルアゾ)イソブチロニトリル等を挙げることができる。これらの重合開始剤は、例えば、使用する全単量体の総量100質量部に対して、0~1質量部の範囲で用いることが好ましい。
例えば、アルキルメルカプタン類、ジメチルアセトアミド、ジメチルホルムアミド、トリエチルアミン等の連鎖移動剤、ジチオカルバメート類、トリフェニルメチルアゾベンゼン、テトラフェニルエタン誘導体等のイニファータ等を用いることによって分子量の制御を行うことができる。
これらの添加量を調整することにより、分子量を調整することが可能である。これらの添加剤を用いる場合、取扱性や安定性の点からアルキルメルカプタン類が好適に用いられ、例えば、n-ブチルメルカプタン、n-オクチルメルカプタン、n-ドデシルメルカプタン、t-ドデシルメルカプタン、n-テトラデシルメルカプタン、n-オクタデシルメルカプタン、2-エチルヘキシルチオグリコレート、エチレングリコールジチオグリコレート、トリメチロールプロパントリス(チオグリコート)、ペンタエリスリトールテトラキス(チオグリコレート)等が挙げられる。
これらは、要求される分子量に応じて適宜添加することができるが、一般的には使用する全単量体の総量100質量部に対して0.001質量部~3質量部の範囲で用いられる。
また、その他の分子量制御方法としては重合方法を変える方法、重合開始剤の量を調整する方法、重合温度を変更する方法等が挙げられる。
これらの分子量制御方法は、一種の方法だけを単独で用いてもよいし、二種以上の方法を併用してもよい。
この製造方法は、重合体(I)と重合体(II)の、それぞれの組成を制御しやすく、重合時の重合発熱による温度上昇を抑制でき、系内の粘度も安定化できるため好ましい。
この場合、重合体(II)の原料組成混合物は、一部重合が開始されている状態であってもよい。そのための重合方法としては、塊状重合、溶液重合、懸濁重合、もしくは乳化重合のいずれかの方法が好ましく、より好ましくは塊状重合、溶液重合、懸濁重合法のいずれかである。
次に、本実施形態のメタクリル系樹脂の製造方法に関し、上述した重合体(I)、(II)の具体的な配合比について説明する。
なお、以下の説明においては、重合体(I)及び(II)は、いずれも、重合原料として、メタクリル酸エステル単量体を含むメタクリル酸エステル系重合体である。
上記(第1の方法)及び(第2の方法)においては、いずれも、1段目の重合工程でメタクリル酸エステル単量体、又はメタクリル酸エステル単量体及び少なくとも一種のメタクリル酸エステルに共重合可能な他のビニル単量体を重合してメタクリル酸エステル系重合体(重合体(I))を得、2段目の重合工程でメタクリル酸エステル単量体、又はメタクリル酸エステル単量体及び少なくとも一種のメタクリル酸エステルに共重合可能な他のビニル単量体を重合して得られるメタクリル酸エステル系重合体(重合体(II))を得る。
これらの配合比率は、重合体(I):5~45質量%であり、重合体(II):95~55質量%であることが好ましい。
このような配合比とすることにより、製造工程における重合安定性を図ることができ、メタクリル系樹脂の流動性、成形性、機械的強度の観点からも好ましい。これらの特性のバランスをさらに良好なものとするためには、重合体(I)/重合体(II)の比率は、5~40質量%/95~60質量%がより好ましく、5~35質量%/95~65質量%がさらに好ましく、10~35質量%/90~65質量%がさらにより好ましい。
重合安定性を特に考慮する必要がある場合、重合体(I)中の共重合可能な他のビニル系単量体の配合量は実質的にゼロであることが好ましく、その際、原料であるメタクリル酸エステル単量体に不純物として存在する程度の量は許容される。
上記重合体(I)、重合体(II)の、重合原料として用いられるメタクリル酸エステルに共重合可能な他のビニル単量体単位の、重合体(I)、重合体(II)中のそれぞれにおける共重合割合は、重合体(I)のメタクリル酸エステルに共重合可能な他のビニル単量体単位の組成比率をMal(質量%)、重合体(II)のメタクリル酸エステルに共重合可能な他のビニル単量体単位の組成比率をMah(質量%)とすると、重合安定性から下記式(3)の関係が成り立つことが好ましい。

上述した各式を満足するように、それぞれの組成比率Mal及びMahを調製するためには、1段目及び2段目以降の重合時に添加するメタクリル酸エステル単量体に共重合可能な他のビニル系単量体の量を調整すればよい。
本実施形態のメタクリル系樹脂の製造方法において、特に、懸濁重合法を適用して重合工程を実施する場合について、詳細に説明する。
メタクリル系樹脂を懸濁重合によって製造する場合、上述した(第1の方法)及び(第2の方法)において、重合体(I)の存在下に、重合体(II)の重合を行う。
懸濁重合法によりメタクリル計樹脂を得るための重合装置において使用する撹拌装置としては、内部に傾斜パドル翼、平パドル翼、プロペラ翼、アンカー翼、ファウドラー翼、タービン翼、ブルマージン翼、マックスブレンド翼、フルゾーン翼、リボン翼、スーパーミックス翼、インターミグ翼、特殊翼、軸流翼等の撹拌翼を有する撹拌装置、内部にショベル羽根を有する撹拌装置、内部にチョッパー羽根を有する撹拌装置、内部に円盤型、切欠円盤型あるいはスクリュー型等の回転ディスクを有する撹拌装置等の公知の撹拌装置を使用することができる。
重合時の攪拌速度は、用いる攪拌装置の種類、攪拌翼の攪拌効率、重合槽の容量等にも依存するが、適当な粒子径を得ることができること、粒子径が0.15mm未満の成分含有量を低減することができること、重合安定性等を考慮すると、1~500回転/分程度であることが好ましい。
懸濁重合における重合温度は、生産性、凝集体の生成量を考慮すると、60℃以上90℃以下であることが好ましい。より好ましくは65℃以上85℃以下であり、さらに好ましくは70℃以上85℃以下、さらにより好ましくは70℃以上83℃以下である。重合体(I)及び重合体(II)の重合温度は、同じであっても異なっていてもよい。
前記重合時間(T1)は、使用する重合開始剤の量や重合温度の変更により、適宜調整すればよい。
高温であると、添加時に原料が揮散しやすくなることから、得られる重合体の組成が川ってしまい、低温であると原料添加後の昇温に時間がかかるため、ある程度の温度で原料混合物の添加を行うことが好ましい。具体的には、60℃以上90℃以下であることが好ましく、より好ましくは60℃以上85℃以下、さらに好ましくは65℃以上85℃以下、さらにより好ましくは65℃以上80℃以下であり、よりさらに好ましくは70℃以上80℃以下である。
保持する時間は180分以下であることが好ましく、より好ましくは10分以上180分以下、さらに好ましくは15分以上150分以下、さらにより好ましくは20分以上120分以下、よりさらに好ましくは20分以上90分以下である。
保持する際の温度は、重合度を上げることができることから、重合体(I)の重合温度と同じか、重合体(I)の重合温度より高い温度であることが好ましく、より高い温度とする場合は、重合温度より5℃以上昇温することが好ましい。昇温する場合は、得られる重合体の凝集を防ぐ観点から100℃以下であることが好ましい。具体的には80℃以上100℃以下が好ましく、より好ましくは80℃以上99℃以下であり、さらに好ましくは85℃以上99℃以下、さらにより好ましくは88℃以上99℃以下、よりさらに好ましくは90℃以上99℃以下である。
上述した重合温度と保持時間に従い重合を行うことにより、より安息角の小さいポリマー粒子が生成できる。
上述の保持工程において昇温した場合、重合体(II)の原料混合物の揮散防止の観点から70~85℃付近まで温度を下げてから重合体(II)の原料混合物を添加する方が好ましい。
0.6<T2/T1≦5 ・・・(6)
得られる樹脂の色調を特に考慮する場合は、0.6<T2/T1≦4であることが好ましく、より好ましくは0.8≦T2/T1≦4、さらに好ましくは0.8≦T2/T1≦3である。
特に安息角を小さく、更には収率低下の一因となる凝集体の生成を抑制する観点から、1≦T2/T1≦5とすることが好ましく、より好ましくは1≦T2/T1≦4、さらに好ましくは1≦T2/T1≦3である。
一方で、残存モノマー量と凝集体含有量を特にバランスよく低減化するためには、0.6<T2/T1<1の範囲を選択することが好ましく、より好ましくは0.65<T2/T1<1であり、さらに好ましくは0.7<T2/T1<1であり、さらにより好ましくは0.75<T2/T1<1であり、よりさらに好ましくは0.8≦T2/T1<0.95である。
重合体(II)の原料混合物を添加してから重合発熱による発熱ピーク温度が観測された後は、得られるメタクリル系樹脂中の残存モノマー量を抑えることができることから、重合体(II)の重合温度よりも5℃以上昇温することが好ましい。より好ましくは7℃以上、さらに好ましくは10℃以上である。
また、得られる樹脂の凝集を防ぐため、昇温した到達温度は、100℃以下とすることが好ましく、より好ましい範囲は85℃以上100℃以下、さらに好ましくは88℃以上99℃以下、さらにより好ましくは90℃以上99℃以下である。
昇温後に当該温度に保持する時間は、残存モノマーの低減効果を考慮すると、15分以上360分以下であることが好ましく、より好ましくは30分以上240分以下、さらに好ましくは30分以上180分以下、さらにより好ましくは30分以上150分以下、よりさらに好ましくは30分以上120分以下である。
上述の重合工程を経て得られたメタクリル系樹脂のスラリーは、懸濁剤除去のために、酸洗浄や水洗、アルカリ洗浄等の操作を行うことが好ましい。これらの洗浄操作を行う回数は、作業効率と懸濁剤の除去効率から最適な回数を選べばよく、一回でも複数回繰り返してもよい。
洗浄を行う際の温度は懸濁剤の除去効率や得られる重合体の着色度合等を考慮して最適な温度を選べばよく、20~100℃であることが好ましい。より好ましくは30~95℃、更に好ましくは40~95℃である。
また、洗浄時の一回あたりの洗浄時間は、洗浄効率や安息角低減効果、工程の簡便さの観点から10~180分であることが好ましく、より好ましくは20~150分である。
洗浄時に使用する洗浄液のpHは、懸濁剤除去が可能な範囲であればよいが、好ましくはpH1~12である。酸洗浄を行う場合のpHは、懸濁剤の除去効率や得られる重合体の色調の観点からpH1~5であることが好ましく、より好ましくはpH1.2~4である。その際使用する酸としては、懸濁剤除去が可能なものであればよく、特に規定はされないが、従来公知の無機酸、有機酸を使用することができる。好適に使用される酸の一例を挙げると、無機酸としては塩酸、硝酸、硫酸、リン酸、硼酸等が挙げられ、それぞれ水等で希釈された希釈溶液で使用してもよい。有機酸としては、カルボキシル基やスルホ基、ヒドロキシ基、チオール基、エノールを有するものが挙げられる。懸濁剤の除去効果や得られる樹脂の色調を考慮すると、より好ましくは硝酸、硫酸、カルボキシル基を有する有機酸である。
酸洗浄後には、得られる重合体の色調、安息角低減の観点から、更に水洗やアルカリ洗浄を行うことが好ましい。
アルカリ洗浄を行う場合のアルカリ溶液のpHはpH7.1~12であることが好ましく、より好ましくはpH7.5~11、さらに好ましくは7.5~10.5である。
アルカリ洗浄に使用するアルカリ性成分は、テトラアルキルアンモニウム水酸化物、アルカリ金属水酸化物、アルカリ土類金属水酸化物等が好適に用いられる。より好適にはアルカリ金属水酸化物、アルカリ土類金属水酸化物であり、さらに好ましくは、水酸化リチウム、水酸化ナトリウム、水酸化カリウム、水酸化ルビジウム、水酸化セシウム、水酸化マグネシウム、水酸化カルシウム、水酸化バリウムであり、さらにより好ましくは、水酸化リチウム、水酸化ナトリウム、水酸化カリウム、水酸化マグネシウム、水酸化カルシウムであり、よりさらに好ましくは、水酸化ナトリウム、水酸化カリウムである。
これらのアルカリ性成分は、水等で希釈してpHを調整して使用することができる。
得られた重合体スラリーから重合体粒子を分離する方法としては、従来公知の方法を適用できる。
例えば、遠心力を利用して水を振り切る遠心分離機を用いる脱水方法、多孔ベルト上や濾過膜上で水を吸引除去し、重合体粒子を分離する方法等が挙げられる。
上記脱水工程を経て得られた含水状態の重合体は、公知の方法により乾燥処理を施し、回収することができる。
例えば、熱風機やブローヒーター等から槽内に熱風を送ることにより乾燥を行う熱風乾燥、系内を減圧した上で必要に応じて加温することで乾燥を行う真空乾燥、得られた重合体を容器中で回転させることにより水分を飛ばすバレル乾燥、遠心力を利用して乾燥させるスピン乾燥等が挙げられる。これらの方法は単独で用いてもよく、組み合わせて用いてもよい。
得られるメタクリル系樹脂の含有水分量は、得られる樹脂の取扱性、色調等を考慮すると、0.01質量%~1質量%であることが好ましく、より好ましくは0.05質量%~1質量%、さらに好ましくは0.1質量%~1質量%、さらにより好ましくは0.27質量%~1質量%である。得られる樹脂の含有水分量は、カールフィッシャー法を用いて測定することができる。
懸濁重合法を用いてメタクリル系樹脂を製造する場合、得られるメタクリル系樹脂は通常、略球状であるが、一部凝集体ができることがある。
前記凝集体とは、得られた重合体を1.68mmメッシュの篩に通した時に、篩の上に残る残渣物のことを指す。
凝集体がメタクリル系樹脂中に残っている場合、得られるメタクリル系樹脂の色調が低下する傾向にある。メタクリル系樹脂中の凝集体の量は1.2質量%以下であることが好ましく、より好ましくは1.0質量%以下である。
凝集体の含有量は1.68mmメッシュの篩に通して篩上に残ったものを80℃の乾燥オーブンで12時間乾燥させた後の重量を測定し、得られた重量を原料の合計量で除して凝集物生成量(質量%)を算出することができる。
本実施形態のメタクリル系樹脂は、後述する所定のその他の樹脂や所定の添加剤と組み合わせた組成物として使用することができる。
<その他の樹脂>
組み合わせる樹脂については、特に限定されるものではなく、硬化性樹脂、熱可塑性樹脂と好適に組み合わせて使用することができる。
熱可塑性樹脂としては、例えば、ポリプロピレン系樹脂、ポリエチレン系樹脂、ポリスチレン系樹脂、シンジオタクテックポリスチレン系樹脂、ABS系樹脂、メタクリル系樹脂、AS系樹脂、BAAS系樹脂、MBS樹脂、AAS樹脂、生分解性樹脂、ポリカーボネート-ABS樹脂のアロイ、ポリブチレンテレフタレート、ポリエチレンテレフタレート、ポリプロピレンテレフタレート、ポリトリメチレンテレフタレート、ポリエチレンナフタレート等のポリアルキレンアリレート系樹脂;ポリアミド系樹脂、ポリフェニレンエーテル系樹脂、ポリフェニレンスルフィド系樹脂、フェノール系樹脂等が挙げられる。特にAS樹脂、BAAS樹脂は流動性を向上させるのに好ましく、ABS樹脂、MBS樹脂は耐衝撃性を向上させるのに好ましく、また、ポリエステル樹脂は耐薬品性を向上させるのに好ましい。また、ポリフェニレンエーテル系樹脂、ポリフェニレンスルフィド系樹脂、フェノール系樹脂等は難燃性を向上させる効果が期待できる。
また、硬化性樹脂としては、不飽和ポリエステル樹脂、ビニルエステル樹脂、ジアリルフタレート樹脂、エポキシ樹脂、シアネート樹脂、キシレン樹脂、トリアジン樹脂、ユリア樹脂、メラミン樹脂、ベンゾグアナミン樹脂、ウレタン樹脂、オキセタン樹脂、ケトン樹脂、アルキド樹脂、フラン樹脂、スチリルピリジン樹脂、シリコン樹脂、合成ゴム等が挙げられる。
これらの樹脂は、一種単独で用いても、二種以上の樹脂を組み合わせて用いてもよい。
本実施形態のメタクリル系樹脂には、剛性や寸法安定性等の各種特性を付与するため、所定の添加剤を添加してもよい。
例えば、フタル酸エステル系、脂肪酸エステル系、トリメリット酸エステル系、リン酸エステル系、ポリエステル系等の可塑剤;高級脂肪酸、高級脂肪酸エステル、高級脂肪酸のモノ、ジ、又はトリグリセリド系等の離型剤;ポリエーテル系、ポリエーテルエステル系、ポリエーテルエステルアミド系、アルキルスルフォン酸塩、アルキルベンゼンスルフォン酸塩等の帯電防止剤;酸化防止剤及び紫外線吸収剤、熱安定剤、光安定剤等の安定剤;難燃剤、難燃助剤、硬化剤、硬化促進剤、導電性付与剤、応力緩和剤、結晶化促進剤、加水分解抑制剤、潤滑剤、衝撃付与剤、摺動性改良剤、相溶化剤、核剤、強化剤、補強剤、流動調整剤、染料、増感材、着色用顔料、ゴム質重合体、増粘剤、沈降防止剤、タレ防止剤、充填剤、消泡剤、カップリング剤、防錆剤、抗菌・防黴剤、防汚剤、導電性高分子等を添加することも可能である。
熱安定剤としては、ヒンダードフェノール系酸化防止剤、リン系加工安定剤等の酸化防止剤が挙げられ、ヒンダードフェノール系酸化防止剤が好ましい。具体的には、ペンタエリスリトールテトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、チオジエチレンビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート、3,3’,3’’,5,5’,5’’-ヘキサ-tert-ブチル-a,a’,a’’-(メシチレン-2,4,6-トリイル)トリ-p-クレゾール、4,6-ビス(オクチルチオメチル)-o-クレゾール、4,6-ビス(ドデシルチオメチル)-o-クレゾール、エチレンビス(オキシエチレン)ビス[3-(5-tert-ブチル-4-ヒドロキシ-m-トリル)プロピオネート]、ヘキサメチレンビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、1,3,5-トリス(3,5-ジ-tert-ブチル-4-ヒドロキシベンジル)-1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオン、1,3,5-トリス[(4-tert-ブチル-3-ヒドロキシ-2,6-キシリン)メチル]-1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオン、2,6-ジ-tert-ブチル-4-(4,6-ビス(オクチルチオ)-1,3,5-トリアジン-2-イルアミン)フェノール等が挙げられる。特に、ペンタエリスリトールテラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]が好ましい。
前記紫外線吸収剤としては、例えば、ベンゾトリアゾール系化合物、ベンゾトリアジン系化合物、ベンゾエート系化合物、ベンゾフェノン系化合物、オキシベンゾフェノン系化合物、フェノール系化合物、オキサゾール系化合物、マロン酸エステル系化合物、シアノアクリレート系化合物、ラクトン系化合物、サリチル酸エステル系化合物、ベンズオキサジノン系化合物等が挙げられ、好ましくはベンゾトリアゾール系化合物、ベンゾトリアジン系化合物である。これらは単独で用いても、2種以上併用して用いてもよい。
また、紫外線吸収剤を添加する場合、成型加工性の観点から、20℃における蒸気圧(P)が1.0×10-4Pa以下であるものが好ましく、より好ましくは1.0×10-6Pa以下であり、さらに好ましくは1.0×10-8Pa以下である。
成型加工性に優れるとは、例えばフィルム成形時に、紫外線吸収剤のロールへの付着が少ないことなどをいう。ロールへ付着すると、例えば成形体表面へ付着し外観、光学特性を悪化させる恐れがあるため、成形体を光学用材料として使用する場合は好ましくない。
また、紫外線吸収剤の融点(Tm)は80℃以上であることが好ましく、より好ましくは100℃以上、さらに好ましくは130℃以上、さらにより好ましくは160℃以上である。
紫外線吸収剤は、23℃から260℃まで20℃/minの速度で昇温した場合の重量減少率が50%以下であることが好ましく、より好ましくは30%以下、さらに好ましくは15%以下、さらにより好ましくは10%以下、よりさらに好ましくは5%以下である。
メタクリル系樹脂を加工したり、種々の添加剤や、その他の樹脂と混合したりする場合の混練方法としては、例えば、押出機、加熱ロール、ニーダー、ローラミキサー、バンバリーミキサー等の混練機を用いて混練製造することができる。
その中でも押出機による混練が、生産性の面で好ましい。
混練温度は、メタクリル系樹脂を構成する重合体や、混合する他の樹脂の好ましい加工温度に従えばよく、目安としては140~300℃の範囲、好ましくは180~280℃の範囲である。
本実施形態のメタクリル系樹脂を単独で又はこれを含む樹脂組成物を成形することにより成形体とすることができる。
成形体の製造方法としては、射出成形、シート成形、ブロー成形、インジェクションブロー成形、インフレーション成形、Tダイ成型、プレス成形、押出成形、発泡成形、流延法によるフィルム成形等、公知の方法で成形することが可能であり、圧空成形、真空成形等の二次加工成形法も用いることができる。
また、メタクリル系樹脂に硬化性樹脂を配合した樹脂組成物を用いる場合には、樹脂組成物を製造するための成分を、無溶媒で、若しくは、必要に応じて均一に混合できる溶媒を用いて混合した後、溶媒を除去して樹脂組成物を得て、これを金型内へ注形し硬化させた後冷却し、型から取り出すことにより成形体を得ることができる。
また、型に注型し、熱プレスにより硬化させることもできる。各成分を溶解させるための溶媒は、各種材料を均一に混合することができ、かつ使用することによって本発明の効果を損なわないものが使用できる。
例えば、トルエン、キシレン、アセトン、メチルエチルケトン、メチルブチルケトン、ジエチルケトン、シクロペンタノン、シクロヘキサノン、ジメチルホルムアミド、メチルセルソルブ、メタノール、エタノール、n-プロパノール、iso-プロパノール、n-ブタノール、n-ペンタノール、n-ヘキサノール、シクロヘキサノール、n-ヘキサン、n-ペンタン等が挙げられる。
また、加熱ロール、ニーダー、バンバリーミキサー、押出機等の混練機を用いて樹脂組成物を混練製造した後、冷却、粉砕し、さらにトランスファー成形、射出成形、圧縮成形等により成形を行う方法も一例として挙げることができる。また、硬化方法としては熱硬化、光硬化、UV硬化、圧力による硬化、湿気による硬化等が挙げられる。各成分を混合させる順序は、本発明の効果が達成できる方法で行う。
本実施形態のメタクリル系樹脂、及びこれを用いた樹脂組成物は、各種成形体の材料として好適に用いることができる。
成形体の用途としては、例えば、家庭用品、OA機器、AV機器、電池電装用、照明機器、自動車部品用途、ハウジング用途、サニタリー用途や、液晶ディスプレイ、プラズマディスプレイ、有機ELディスプレイ、フィールドエミッションディスプレイ、リアプロジェクションテレビ等のディスプレイに用いられる導光板、拡散板、偏光板保護フィルム、1/4波長板、1/2波長板、視野角制御フィルム、液晶光学補償フィルム等の位相差フィルム、ディスプレイ前面板、ディスプレイ基盤、レンズ、タッチパネル等が挙げられ、また、太陽電池に用いられる透明基盤等に好適に用いることができる。その他にも、光通信システム、光交換システム、光計測システムの分野において、導波路、レンズ、光ファイバー、光ファイバーの被覆材料、LEDのレンズ、レンズカバーなどにも用いることができる。また、他の樹脂の改質材として用いることもできる。
本実施形態のメタクリル系樹脂及びその樹脂組成物を用いた成形体には、例えば反射防止処理、透明導電処理、電磁波遮蔽処理、ガスバリア処理等の表面機能化処理をすることもできる。
実施例及び比較例において使用した原料について下記に示す。
・ メタクリル酸メチル(MMA):旭化成ケミカルズ(株)社製(重合禁止剤として中外貿易(株)社製2,4-ジメチル-6-t-ブチルフェノール(2,4-di-methyl-6-tert-butylphenol)を2.5ppm添加されているもの)
・ アクリル酸メチル(MA):三菱化学(株)社製(重合禁止剤として川口化学工業製4-メトキシフェノール(4-methoxyphenol)が14ppm添加されているもの)

〔I.樹脂の組成、分子量の測定〕
(1.メタクリル系樹脂の組成分析)
メタクリル系樹脂の組成分析は、熱分解ガスクロマトグラフィー及び質量分析方法を適用して行った。
熱分解装置:FRONTIER LAB製Py-2020D
カラム:DB-1(長さ30m、内径0.25mm、液相厚0.25μm)

サンプル:メタクリル系樹脂0.1gのクロロホルム10cc溶液を10μL
メタクリル酸メチル及びアクリル酸メチルのトータルイオンクロマトグラフィー(TIC)上のピーク面積と以下の標準サンプルの検量線を元にメタクリル系樹脂の組成比を求めた。
検量線用標準サンプルの作製:メタクリル酸メチル、アクリル酸メチルの割合が(メタクリル酸メチル/アクリル酸メチル)=(100質量%/0質量%)、(98質量%/2質量%)、(94質量%/6質量%)、(90質量%/10質量%)、(80質量%/20%質量)の合計5種の組成の溶液各50gにラウロイルパーオキサイド0.25質量%、n-オクチルメルカプタン0.25質量%を添加した。この各混合溶液を100ccのガラスアンプル瓶に入れて、空気を窒素に置換して封じた。そのガラスアンプル瓶を80℃の水槽に3時間、その後150℃のオーブンに2時間入れた。室温まで冷却した後、ガラスを砕いて中のメタクリル系樹脂を取り出し、組成分析を行った。
上述した検量線用標準サンプルの測定によって得られた(アクリル酸メチルの面積値)/(メタクリル酸メチルの面積値+アクリル酸メチルの面積値)と、アクリル酸メチルの仕込み比率とのグラフを検量線として用いた。

GPC溶出曲線におけるエリア面積と、検量線を基に、メタクリル系樹脂の重量平均分子量(Mw)、分子量分布(Mw/Mn)を求めた。
検量線用標準サンプルとして、単分散の重量平均分子量が既知で分子量が異なる以下の10種のメタクリル樹脂(EasiCal PM-1 Polymer Laboratories製)を用いた。

まず、メタクリル系樹脂のGPC溶出曲線におけるエリア面積(図2の斜線部分の面積)を求めた。
次に、GPC溶出曲線におけるエリア面積を、Mpの1/5の分子量に対応する溶出時間で分割し、Mpの1/5以下の分子量成分に対応するGPC溶出曲線におけるエリア面積を求めた。
その面積と、GPC溶出曲線におけるエリア面積との比から、Mpの1/5以下の分子量成分の比率を求めた。
本測定では累積エリア面積0~2%である分子量成分(高分子量成分:Mh)と、98~100%である分子量成分(低分子量成分:Mlの、それぞれにおけるメタクリル酸メチルと共重合可能なビニル単量体の組成分析を行った。
GPC溶出曲線におけるエリア面積の累積エリア面積(%)は、図4に示す点Aを累積エリア面積(%)の基準である0%とし、溶出時間の終期に向かい、各溶出時間に対応する検出強度が累積して、GPC溶出曲線におけるエリア面積が形成されるという見方をした。
累積エリア面積の具体例について、図3に示して説明する。
この図3において、ある溶出時間におけるベースライン上の点を点X、GPC溶出曲線上の点を点Yとする。
曲線AYと、線分AX、線分XYで囲まれる面積の、GPC溶出曲線におけるエリア面積に対する割合を、ある溶出時間での累積エリア面積(%)の値とする。
累積エリア面積0~2%である分子量成分(高分子量成分)と、98~100%である分子量成分(低分子量成分)を、対応する溶出時間を基にカラムから分取して、その組成分析を行った。上述した(2.メタクリル系樹脂の重量平均分子量、分子量分布の測定)と同様の装置、及び条件を適用して行った。
分取は2回行い、分取したサンプルのうち10μLを、前記(1.メタクリル系樹脂の組成分析)で用いた熱分解ガスクロ分析及び質量分析方法の熱分解装置用白金試料カップに採取し、100℃の真空乾燥機を用いて40分間乾燥処理を行った。
前記(1.メタクリル系樹脂の組成分析)と同様の条件で、分取した累積エリア面積に対応するメタクリル系樹脂の組成を求めた。
重合で得られたポリマー微粒子を含む混合溶液を、1.68mmメッシュの篩に通して微粒子の凝集物を取り除き、得られた凝集体を80℃の乾燥オーブンで12時間乾燥させた後、重量を測定した。
得られた重量を、重合体(I)を製造するための原料(原料(I))と、重合体(II)を製造するための原料(原料(II))の合計量で除して、凝集体生成量(質量%)を算出した。
(1.カンチレバー法による破断時間測定)
図1に示すカンチレバー法による測定方法で、耐溶剤性を評価した。

上記条件で成形した成形体が吸水しないようにデシケーター内に1日保存した。
その後、図1に示す冶具1を用いて、成形体2を図1のように設置し、タコ糸5を取り付けた3kgの重り3を図1のように取り付け、エタノールを含んだろ紙4を図1に示す位置に置き、置いた時間から、重り3により成形体2が破断するまでの時間を測定した。
各サンプル毎に10回繰り返して上記測定を行い、最大時間と最小時間のデータを削除し、残り8回の平均の時間(秒)を求めた。
これを耐溶剤性評価の指標とした。
ISO 306 B50に準拠し、4mm厚試験片を用いて測定を行い、VICAT軟化温度(℃)を求め、耐熱性評価の指標とした。
ISO179規格に準拠し、3.2mm厚の試験片を用いて測定を行った。
日本電色工業株式会社製色差計TC-8600Aを使用して、厚さ3mm×幅20mm×長さ220mm試験片を4枚重ねて用いて、JIS T7105(プラスチックの光学的特性試験方法)に準拠し、220mm長さ方向のYI(黄色度)を測定し、以下の式を用いて黄色度差ΔYIを測定した。
試験片は、東芝機械製IS-100ENを使用して、成型温度230℃、金型温度60℃設定で作製した。
ΔYIは、成形体の黄変色の度合いを示し、この値が小さいほど、着色が小さいことを示す。

得られたΔYI値が20以下のものを「◎」、20を超えて25以下のものを「○」、25を超えて30以下のものを「△」、30を超えるものを「×」として評価を行った。
ホソカワミクロン(株)社製、パウダーテスターを用いて測定を行った。
安息角は40°以下であれば実用上良好であると判断した。
JIS-Z8801に基づく、篩(東京スクリーン製JTS-200-45-44(目開き500μm),34(目開き425μm),35(目開き355μm),36(目開き300μm),37(目開き250μm),38(目開き150μm),61(受け皿))を用いて篩い分け試験機TSK B-1を用いて振動力MAXにて10分間篩いを行ったときの各篩に残った粒子重量を測定し、重量が50%になるときの粒子径を求めることで平均粒子径を求めた。
粒子径目開き150μmの篩を通り受け皿に残った粒子の含有量(0.15mm未満の粒子径の成分含有量)を測定した。
設定温度230℃にて、カールフィッシャー法を用いて測定を行った。
配合量については、下記表1に示す。
また、単量体の仕込み組成と、重合体の比率、各重合体の重量平均分子量の測定結果、及び重合条件を下記表2に示す。
4枚傾斜パドル翼を取り付けた攪拌機を有する容器に、水2kg、第三リン酸カルシウム65g、炭酸カルシウム39g、ラウリル硫酸ナトリウム0.39gを投入し、混合液(A)を得た。
次いで、60Lの反応器に水26kgを投入して80℃に昇温し、混合液(A)及び、下記表1に示す配合量で重合体(I)の原料を投入した。
その後、約80℃を保って懸濁重合を行い、重合体(I)の原料を投入してから80分後に発熱ピークが観測された。
その後、92℃に1℃/min速度で昇温した後、30分間約92℃の温度を保持した。
その後、1℃/minの速度で80℃まで降温した後、次に重合体(II)の原料を、下記表1に示す配合量を反応器に投入し、引き続き約80℃を保って懸濁重合を行い、重合体(II)の原料を投入してから120分後に発熱ピークが観測された。
その後、92℃に1℃/minの速度で昇温した後、60分間熟成し、重合反応を実質終了した。
次に、50℃まで冷却して懸濁剤を溶解させるために20質量%硫酸を投入した。
次に、重合反応溶液を、1.68mmメッシュの篩にかけて凝集物を除去した上で、水分を濾別し、得られたスラリーを脱水してビーズ状ポリマーを得、得られたビーズ状ポリマーを、pH8~9.5程度に調整した水酸化ナトリウム水溶液で洗浄した後、上記と同様に脱水し、更にイオン交換水で洗浄、脱水を繰り返して洗浄し、ポリマー粒子を得た。
凝集体は80℃の乾燥オーブンで12時間乾燥させて重量を測り、その重量を原料(I)と原料(II)の合計量で除して、凝集体生成量(質量%)を測定したところ、0.38質量%であった。
得られたポリマー粒子は80℃の熱風乾燥オーブンで12時間乾燥させた後、乾燥オーブンから取り出して約1時間後に安息角を測定したところ29度であった。
また、GPCエリアの高分子量側から累積エリア面積(%)0~2%部分のメタクリル系樹脂中のアクリル酸メチルの平均組成比率Mhは2.5質量%、GPCエリアの累積エリア面積(%)98~100%部分のメタクリル系樹脂中のアクリル酸メチルの平均組成比率Mlは0.4質量%であり、平均粒子径は0.29mmであった。
粒子径目開き150μmの篩を通り、受け皿に残った粒子の量は2.3質量%であった。また、得られたポリマー粒子の水分量は0.56質量%であった。
得られたポリマー粒子を240℃に設定したφ30mmの二軸押出機にて溶融混練し、ストランドを冷却裁断して樹脂ペレットを得た。その際の押出作業性は良好であることを確認した。
実施例1の重合体(I)の原料投入から、発熱ピークが観測されるまでの時間(T1)、及び発熱ピークが観測されてからの保持温度、保持時間、及び、重合体(II)の原料投入から発熱ピークが観測されるまでの時間(T2)、(T2)/(T1)の値を表2に示す。また、凝集体量、安息角、ペレット重量平均分子量、(Mp)の1/5以下の分子量成分の割合、前記Mh及びMl、Mw/Mn、平均粒子径、0.15mm未満の粒子径の成分含有量、水分含有量、黄色度差の測定結果を下記表3に示す。
下記表1に示す原料を用いて、上述した実施例1と同様の方法で重合を行い、ポリマー粒子を得た。
重合体(I)の原料投入から、発熱ピークが観測されるまでの時間(T1)、及び発熱ピークが観測されてからの保持温度、保持時間、及び、重合体(II)の原料投入から発熱ピークが観測されるまでの時間(T2)、(T2)/(T1)の値を表2に示す。また、凝集体量、安息角、ペレット重量平均分子量、(Mp)の1/5以下の分子量成分の割合、前記Mh及びMl、Mw/Mn、平均粒子径、0.15mm未満の粒子径の成分含有量、水分含有量、黄色度差の測定結果を下記表3に示す。
上述した実施例1と同様の方法で樹脂ペレットを作製した。その際、押し出し作業性が良好であった。
また、実施例2、3、14、17のメタクリル系樹脂の成形体の物性測定結果を下記表5に示す。
攪拌機を有する容器に水2kg、第三リン酸カルシウム65g、炭酸カルシウム39g、ラウリル硫酸ナトリウム0.39gを投入し混合液(A)を得た。
次に、60Lの反応器に水26kgを投入して80℃に昇温し、混合液(A)、及び、下記表1に示す配合量で重合体(I)の原料を投入した。
その後、約80℃を保って懸濁重合を行い、重合体(I)の原料を投入してから40分後に発熱ピークが観測された。
その後、80℃に保ったまま30分保持した後、次に重合体(II)の原料を、下記表1に示す配合量を反応器に投入し、引き続き約80℃を保って懸濁重合を行ったところ、重合体(II)の原料を投入してから210分後に発熱ピークが観測された。
その後、92℃に1℃/minの速度で昇温した後、60分間熟成し、重合反応を実質終了した。
次に50℃まで冷却して懸濁剤を溶解させるために20質量%硫酸を投入した。
次に、重合反応溶液を、1.68mmメッシュの篩にかけて凝集物を除去し、得られたビーズ状ポリマーを純水で二度洗浄し、ポリマー粒子を得た。
凝集体は80℃の乾燥オーブンで12時間乾燥させて重量を測り、その重量を原料(I)と原料(II)の合計量で除して、凝集体の生成量(質量%)を測定したところ、1.32質量%であった。
得られたポリマー粒子は80℃の熱風乾燥オーブンで12時間乾燥させた後、乾燥オーブンから取り出して約1時間後に安息角を測定したところ、45度であった。
比較例1の安息角、凝集体量、ペレット重量平均分子量、(Mp)の1/5以下の分子量成分の割合、前記Mh及びMl、Mw/Mn、平均粒子径、0.15mm未満の粒子径の成分含有量、水分含有量、黄色度差及びその評価の結果を下記表4に示す。
また、比較例1のメタクリル系樹脂の成形体の物性測定結果を下記表5に示す。
得られたポリマー微粒子を240℃に設定したφ30mmの二軸押出機にて溶融混練し、ストランドを冷却裁断して樹脂ペレットを得た。その際、ポリマー粒子が流動不良でホッパー部で滞留したため、適宜ホッパー内を叩きながらポリマー粒子を投入した。
また、ストランドが安定せず、押出作業中にストランドが切れてしまうことがあった。
下記表1に示す原料を用いて、上述した比較例1と同様の方法で重合を行った。
重合体(I)の原料投入から発熱ピークが観測されるまでの時間(T1)、発熱ピークが観測されてからの保持温度、保持時間、重合体(II)の原料投入から発熱ピークが観測されるまでの時間(T2)を下記表2に示した。
比較例2、3の安息角、凝集体量、ペレット重量平均分子量、(Mp)の1/5以下の分子量成分の割合、前記Mh及びMl、Mw/Mn、平均粒子径、0.15mm未満の粒子径の成分含有量、水分含有量、黄色度差及びその評価の結果を下記表4に示す。
比較例3においては、成形体の物性測定結果を下記表5に示した。
また、得られたポリマー微粒子を240℃に設定したφ30mmの二軸押出機にて溶融混練し、ストランドを冷却裁断して樹脂ペレットを得た。その際、ポリマー粒子が流動不良でホッパー部で滞留したため、適宜ホッパーを叩きながらポリマー粒子を投入した。
また、実施例と比較例を比較すると、実施例のように重合体(I)の原料投入から発熱ピークまでの時間(T1)と重合体(II)の原料投入から発熱ピークまでの時間(T2)の関係が0.6<T2/T1≦5の関係を満たす場合、凝集体量が少なく、かつ、安息角が小さいメタクリル系樹脂が得られることが分かった。また、押出作業時にホッパーでの流動不良がなく、押出作業性に優れたものであった。
表3~5から、重合時間の関係を0.6<T2/T1≦5の範囲とすることにより、安息角の小さいメタクリル系樹脂が得られ、さらには、実施例2、3と比較例3とを比較すると、同一の仕込み組成で得られるメタクリル系樹脂は、本願範囲外の重合時間で重合したものに対して高い耐熱性を保持しつつ、無色透明性、耐衝撃性、耐溶剤性が向上することが分かった。

Claims (12)
- メタクリル酸エステル単量体単位:80~99.5質量%、
及び、
少なくとも一種のメタクリル酸エステルに共重合可能な他のビニル単量体単位:0.5~20質量%
を含み、
以下の(I)~(III)の条件を満足するメタクリル系樹脂。
(I)ゲルパーミエーションクロマトグラフィー(GPC)で測定した重量平均分子量が6万~30万。
(II)GPC溶出曲線から得られるピーク分子量(Mp)の1/5以下の分子量成分の含有量が、前記GPC溶出曲線から得られるエリア面積比率にして7~40%。
(III)安息角が20~40度。 - 前記メタクリル系樹脂よりなる、厚さ3mm×幅20mm×長さ220mm試験片を4枚重ねて用いて、JIS T7105に準拠して測定したときの、前記長さ方向の黄色度さが30以下である請求項1に記載のメタクリル系樹脂。
- カールフィッシャー法で測定した含有水分量が0.1~1.0質量%である請求項1又は2に記載のメタクリル系樹脂。
- ゲルパーミエーションクロマトグラフィー(GPC)により測定した分子量が1万以下の成分の含有量が、GPC溶出曲線から得られるエリア面積比率にして1~10%である請求項1乃至3のいずれか一項に記載のメタクリル系樹脂。
- GPC溶出曲線から得られるエリア面積の、累積エリア面積(%)が0~2%の分子量成分であるメタクリル系樹脂中の、メタクリル酸エステルに共重合可能な他のビニル単量体単位の平均組成比率Mh(質量%)と、
累積エリア面積(%)が98~100%の分子量成分であるメタクリル系樹脂中の、メタクリル酸エステルに共重合可能な他のビニル単量体単位の平均組成比率Ml(質量%)と、が、
下記式(1)の関係である請求項1乃至4のいずれか一項に記載のメタクリル系樹脂。
(Mh-0.8)≧Ml≧0 ・・・(1) - メタクリル系樹脂の平均粒子径が0.1mm以上10mm以下である請求項1乃至5のいずれか一項に記載のメタクリル系樹脂。
- 粒子径が0.15mm未満のメタクリル系樹脂の成分含有量が0.01質量%~10質量%である請求項1乃至6のいずれか一項に記載のメタクリル系樹脂。
- 凝集体の含有量が1.2質量%以下である請求項1乃至7のいずれか一項に記載のメタクリル系樹脂。
- 請求項1乃至8のいずれか一項に記載のメタクリル系樹脂を成型することにより得られる成形体。
- メタクリル酸エステル単量体を含有するメタクリル系樹脂の製造方法であって、
メタクリル酸エステル単量体を含有する原料混合物からゲルパーミエーションクロマトグラフィーで測定した重量平均分子量が5千~5万である重合体(I)を、該メタクリル系樹脂全体に対して5~45質量%製造する工程と、
前記重合体(I)の存在下で、さらにメタクリル酸エステル単量体を含む原料混合物を添加して重量平均分子量が6万~35万である重合体(II)を、当該メタクリル系樹脂全体に対して95~55質量%製造する工程と、
を有し、
前記重合体(I)の原料混合物を添加してから重合発熱による発熱ピーク温度が観測されるまでの時間を(T1)とし、
前記重合体(II)の原料混合物を添加してから重合発熱による発熱ピーク温度が観測されるまでの時間を(T2)としたとき、
下記式(6)が成り立つ請求項1乃至8のいずれか一項に記載のメタクリル系樹脂の製造方法。
0.6<T2/T1≦5 ・・・(6) - 前記重合体(I)中のメタクリル酸エステルに共重合可能な他のビニル単量体の組成比率Mal(質量%)と、
前記重合体(II)中のメタクリル酸エステルに共重合可能な他のビニル単量体単位の組成比率Mah(質量%)と、
が、下記式(4)の関係を有する請求項10に記載のメタクリル系樹脂の製造方法。
(Mah-0.8)≧Mal≧0 ・・・(4) - 前記重合体(I)が、共重合可能な他のビニル単量体を実質的に含まない請求項10又は11に記載のメタクリル系樹脂の製造方法。
