Description
본 발명은 이중층 시트(bi-layer sheet)를 포함하는 비-블로킹(non-blocking) 폴리(비닐 부티랄)을 포함하는 태양 전지 모듈에 관한 것이다.
재생가능한 에너지원으로서, 태양 전지 모듈의 사용이 빠르게 확산되고 있다. 점점 더 복잡해지는 태양 전지 모듈 또는 라미네이트에 따라, 향상된 기능성 봉지재(encapsulant) 재료에 대한 증대된 요구가 나타나고 있다. 태양 전지는 광 에너지를 전기 에너지로 변환하는 유닛이다. 태양 전지 모듈의 전형적인 또는 통상적인 구성은, 위로부터 또는 입사층(즉, 광이 첫번째로 접촉하는 층)으로부터 시작하여 후방-시트(입사층으로부터 가장 멀리 떨어져 있는 층)까지 연속하여 적어도 5개의 구조 층, 즉 (1) 입사층, (2) 전방-시트 봉지재 층, (3) 태양 전지 층, (4) 후방-시트 봉지재 층, 및 (5) 후방-시트로 이루어진다. 입사층의 기능은 태양광이 태양 전지 모듈 내로 들어갈 수 있게 할 투과성 보호창을 제공하는 것이다. 입사 층은 전형적으로 유리판 또는 얇은 중합체성 필름 (예를 들어, 플루오로중합체 또는 폴리에스테르 필름)이지만, 착상가능하게는 태양광에 대해 투과성인 임의의 재료일 수 있다.

그러나, 주위 온도에서의 극도의 연성(softness) 및 점착성(tackiness)으로 인하여, 태양 전지 모듈 내에서의 폴리(비닐 부티랄) 시트의 사용은 선적 및 보관 동안에 폴리(비닐 부티랄) 시트를 냉장할 필요성에 의해 복잡하게 되었다. 게다가, 상승하는 온도에 따라 점착성이 증가하며 유리에 대한 활주 특성이 더 나빠지는 가소화된 폴리(비닐 부티랄) 시트는 가공성 및 작업성을 악화시키는 경향이 있다. 이러한 경향을 개선하고 흡습성을 억제하기 위하여, 작업장의 온도가 약 20℃에서 유지되어야 한다. 그리고, 실시에 있어서, 가소화된 폴리(비닐 부티랄) 시트가 2개의 유리 시트들 사이에 중간층으로서 사용되는 경우, 라미네이트를 제조하기 위해서는 2-단계의 접합 공정을 채택해야 할 필요가 있다 (예를 들어, 유럽 특허 제0 145 928호의 제2면 제30행 참조).

본 발명은 사전형성된 폴리(비닐 부티랄)/필름 이중층 시트를 포함하는 태양 전지 라미네이트 및 이를 제조하는 단순화된 방법을 제공한다. 발명의 개요
본 발명은 (i) 하나 또는 복수의 전기적으로 상호접속된 태양 전지를 포함하고 수광면 및 후방면을 갖는 태양 전지 층과, (ii) 폴리(비닐 부티랄)을 포함하는 제1 하위층 및 금속 또는 중합체성 필름을 포함하는 제2 하위층을 포함하는 적어도 하나의 사전형성된 이중층 시트를 포함하는 태양 전지 라미네이트에 관한 것이다.

이제 도 1을 참조하면, 본 발명은 태양 전지 모듈에서의 적어도 하나의 사전형성된 이중층 시트(10)의 사용에 관한 것이다. 사전형성된 이중층 시트(10)는 폴리(비닐 부티랄) 시트로부터 유래된 제1 하위층(12) 및 금속 또는 중합체성 필름으로부터 유래된 제2 하위층(14)을 갖는다.
I.
폴리
(비닐 부티랄) 시트
본 명세서에 개시된 폴리(비닐 부티랄) 시트는 소정의 폴리(비닐 부티랄) 조성물로 만들어진다. 본 발명에 사용되는 폴리(비닐 부티랄)은 수성 또는 용매 아세탈화에 의해서 생성될 수 있다. 용매 공정에 있어서, 아세탈화는 폴리(비닐 부티랄)을 용해하기에 충분한 용매의 존재 하에 실시되며 아세탈화의 종료시 균질한 용액을 생성한다. 폴리(비닐 부티랄)은 물을 사용한 고체 입자의 침전에 의해 용액으로부터 분리되고 나서, 세척 및 건조된다. 사용된 용매는 에탄올과 같은 저급 지방족 알코올이다. 수성 공정에 있어서, 아세탈화는 약 20℃ 내지 약 100℃의 온도에서 산 촉매의 존재 하에 부티르알데히드를 폴리(비닐 알코올)의 수용액에 첨가하고, 중간생성물 폴리(비닐 부티랄)이 미세분할된 형태로 침전하도록 혼합물을 교반하며, 반응 혼합물이 원하는 종점으로 진행될 때까지 가열하면서 계속 교반하는 것에 의해 그리고 이후의 촉매의 중화, 분리, 안정화 및 폴리(비닐 부티랄) 수지의 건조에 의해 실시된다. 예를 들어, 폴리(비닐 부티랄) 수지는 미국 특허 제3,153,009호 및 제4,696,971호에 개시된 바와 같이 생성될 수 있다.

상기에 기재된 바와 같이, 가소제는 폴리(비닐 부티랄) 조성물에 유연성 및 가공성을 제공한다. 바람직하게는, 본 발명에 사용되는 폴리(비닐 부티랄) 조성물은, 조성물의 총 중량을 기준으로, 약 15 내지 약 60 중량%, 또는 더 바람직하게는 약 15 내지 약 50 중량%, 또는 가장 바람직하게는 약 25 내지 약 40 중량%의 가소제를 포함한다.
본 발명에 사용되는 폴리(비닐 부티랄) 조성물은, 조성물의 총 중량을 기준으로, 예를 들어 약 28 내지 약 40 중량%의 양으로 단일 가소제를 갖는 방음성 폴리(비닐 부티랄) 수지를 또한 포함한다. 적합한 방음성 폴리(비닐 부티랄) 조성물이 국제특허 공개 WO 2004/039581호에 개시되어 있다.
예를 들어, 폴리(비닐 부티랄) 하위층과 태양 전지 라미네이트의 다른 구성요소 층 사이의 부착성 접합을 조절하기 위한 부착성 조절 첨가제를 또한 사용할 수 있다. 이들은 일반적으로 유기 및 무기산의 알칼리 금속 또는 알칼리 토금속 염이다. 바람직하게는, 이들은 2 내지 16개의 탄소 원자를 갖는 유기 카르복실산의 알칼리 금속 또는 알칼리 토금속 염이다. 더 바람직하게는, 그들은 2 내지 16개의 탄소 원자를 갖는 유기 카르복실산의 마그네슘 또는 칼륨 염이다. 부착성 조절 첨가제는 중합체성 시트 조성물의 총 중량을 기준으로 전형적으로 약 0.001 내지 약 0.5 중량%의 범위로 사용된다.
트랜스(Trans)(등록상표) 290 또는 트랜스(등록상표) 296 (트랜스-켐코 컴퍼니(Trans-Chemco Company)로부터 입수가능함) 또는 Q-23183(등록상표) (다우 케미칼 컴퍼니(Dow Chemical Company)로부터 입수가능함)과 같은 표면 장력 조절제가 폴리(비닐 부티랄) 조성물 중에 혼입될 수 있다.
본 발명에 사용되는 폴리(비닐 부티랄) 조성물은 또한 당업계에 공지된 다른 첨가제를 함유할 수 있다. 첨가제에는 처리 조제, 유동 향상 첨가제, 윤활제, 안료, 염료, 난연제, 충격 개질제, 핵화제(nucleating agent), 블로킹 방지제(anti-blocking agent) (예를 들어, 실리카), 열 안정화제, UV 흡수제, UV 안정화제, 분산제, 계면활성제, 킬레이팅제, 커플링제, 접착제, 프라이머(primer), 보강 첨가제 (예를 들어, 유리 섬유), 충전제 등이 포함되지만 이로 한정되지 않는다. 일반적으로, 보강 첨가제 및 충전제와 같이 조성물의 광학 투명성을 감소시킬 수 있는 첨가제는 후방-시트 봉지재 층 또는 후방-시트로서 사용되는 그러한 시트를 위해 준비된다.
본 발명에 사용되는 폴리(비닐 부티랄) 조성물은 유효량의 열 안정화제를 추가로 함유할 수 있다. 임의의 적합한 열 안정화제가 본 발명에 이용될 수 있다. 바람직한 일반적인 부류의 열 안정화제에는 페놀계 산화방지제, 알킬화 모노페놀, 알킬티오메틸페놀, 하이드로퀴논, 알킬화 하이드로퀴논, 토코페롤, 하이드록실화 티오다이페닐 에테르, 알킬리덴비스페놀, O-, N- 및 S-벤질 화합물, 하이드록시벤질화 말로네이트, 방향족 하이드록시벤질 화합물, 트라이아진 화합물, 아민계 산화방지제, 아릴 아민, 다이아릴 아민, 폴리아릴 아민, 아실아미노페놀, 옥사미드, 금속 불활성화제, 포스파이트, 포스포나이트, 벤질포스포네이트, 아스코르브산 (비타민 C), 과산화물을 파괴하는 화합물, 하이드록실아민, 나이트론, 티오시너지스트(thiosynergist), 벤조푸라논, 인돌리논 등 및 그 혼합물이 포함되지만 이로 한정되지 않는다. 본 발명에 사용되는 폴리(비닐 부티랄) 조성물은, 조성물의 총 중량을 기준으로, 바람직하게는 최대 약 10.0 중량%, 또는 최대 약 5.0 중량%, 또는 최대 약 1.0 중량%의 열 안정화제를 포함한다.
본 발명에 사용되는 폴리(비닐 부티랄)은 유효량의 UV 흡수제를 추가로 함유할 수 있다. 임의의 적합한 UV 흡수제가 본 발명에 이용될 수 있다. 바람직한 일반적인 부류의 UV 흡수제에는 벤조트라이아졸, 하이드록시벤조페논, 하이드록시페닐 트라이아진, 치환 및 비치환된 벤조산의 에스테르 등 및 그 혼합물이 포함되지만 이로 한정되지 않는다. 본 발명에 사용되는 조성물은, 조성물의 총 중량을 기준으로, 최대 약 10.0 중량%, 또는 최대 약 5.0 중량%, 또는 최대 약 1.0 중량%의 UV 흡수제를 포함할 수 있다.
본 발명에 사용되는 폴리(비닐 부티랄) 조성물은 또한 유효량의 장애 아민 광 안정화제(hindered amine light stabilizer, HALS)를 포함할 수 있다. 일반적으로, HALS는 아민 작용기에 인접한 탄소 원자 상의 지방족 치환체로부터 일반적으로 유래하는 입체 장애를 추가로 포함하는, 2차, 3차, 아세틸화된, N-하이드로카르빌옥시 치환된, 하이드록시 치환된 N-하이드로카르빌옥시 치환된, 또는 다른 치환된 환형 아민인 것으로 개시된다. 본 발명에 사용되는 조성물은, 조성물의 총 중량을 기준으로, 최대 약 10.0 중량%, 또는 최대 약 5.0 중량%, 또는 최대 약 1.0 중량%의 HALS를 함유할 수 있다.
본 발명에 사용되는 폴리(비닐 부티랄) 시트는 임의의 공지된 공정을 통해 생성될 수 있다. 일반적으로, 폴리(비닐 부티랄) 시트는 압출 캐스팅 공정을 통해 생성된다. 시트는 매끄럽거나 거친 표면을 가질 수 있다. 바람직하게는, 본 발명에 사용되는 폴리(비닐 부티랄) 시트는 라미네이션 공정 동안에 탈기(de-airing)를 용이하게 하기 위해 거친 표면을 갖는다.
본 발명에 사용되는 가소화된 폴리(비닐 부티랄) 시트는 폴리(비닐 부티랄) 수지 조성물을 가소제와 초기 혼합한 다음, 시트-형상화 다이를 통해 제형을 압출하으로써, 즉 용융된 가소화된 폴리(비닐 부티랄)을 형성되는 시트의 길이 및 폭과 실질적으로 일치하는 수평으로 길고 수직으로 좁은 다이 개구(die opening)를 통해 가압함으로서 형성될 수 있다. 가소화된 폴리(비닐 부티랄) 조성물은 일반적으로 약 225℃ 내지 약 245℃의 온도에서 압출될 수 있다. 예를 들어, 미국 특허 제4,281,980호에 개시된 바와 같이, 압출되는 시트의 일측 또는 양측의 거친 표면은 바람직하게는 다이 개구의 설계 및 압출물이 통과하는 다이 출구 표면의 온도에 의해 제공된다. 압출되는 폴리(비닐 부티랄) 시트의 바람직한 거친 표면을 생성하기 위한 대안적인 기술은 중합체 분자량 분포, 물 함량 및 용융 온도 중 하나 이상의 상세 사항 및 제어를 포함한다. 폴리(비닐 부티랄)의 시트 형성은 미국 특허 제2,904,844호, 제2,909,810호, 제3,679,788호, 제3,994,654호, 제4,161,565호, 제4,230,771호, 제4,292,372호, 제4,297,262호, 제4,575,540호, 제5,151,234호, 제5,886,675호; 및 유럽 특허 제0 185 863호에 개시되어 있다. 대안적으로, "압출된 그대로"의 시트는 다이의 출구에 근접하여 위치된 다이 롤의 특별히 제조된 표면 위로 지나갈 수 있는데, 상기 표면은 용융된 중합체의 일측에 바람직한 표면 특성을 부여한다. 따라서, 그러한 롤의 표면이 미세한 피크(peak) 및 밸리(valley)를 가지는 경우, 그 위에 캐스팅된 중합체로 형성된 시트는 롤과 접촉하는 쪽에 거친 표면을 가질 것이며, 상기 거친 표면은 일반적으로 롤 표면의 밸리 및 피크와 각각 일치한다. 그러한 다이 롤이, 예를 들어 미국 특허 제4,035,549호에 개시되어 있다. 거친 시트 표면은 라미네이션 공정을 단순화하는 데, 그리고 우수한 태양 전지 라미네이트를 제공하는 데 바람직하다. 그러한 거친 표면은 단지 일시적이며 특히 라미네이팅 동안에 탈기를 용이하게 하는 기능을 하고, 그 후에는 오토클레이빙(autoclaving) 및 다른 라미네이션 공정과 관련한 상승된 온도 및 압력으로 인해 용융되어 매끄럽게 되는 것으로 이해된다.
본 발명에 사용되는 폴리(비닐 부티랄) 시트의 두께는 태양 전지 라미네이트 구조체에 요구되는 임의의 두께일 수 있다. 바람직하게는, 폴리(비닐 부티랄) 시트는 두께가 약 0.76 ㎜ (30 밀(mil)) 이하, 또는 약 0.51 ㎜ (20 밀) 이하, 또는 약 0.25 ㎜ (10 밀) 내지 약 0.51 ㎜ (20 밀)이다.
II. 필름 층
폴리(비닐 부티랄) 시트의 제1 하위층 외에, 본 명세서에 개시된 사전형성된 이중층 시트는 중합체성 필름 또는 알루미늄 포일(foil)과 같은 금속 필름의 제2 하위층을 추가로 포함한다. 중합체성 필름에 적합한 중합체에는 폴리(에틸렌 테레프탈레이트) (PET), 폴리카르보네이트, 폴리프로필렌, 폴리에틸렌, 폴리프로필렌, 환형 폴리올레핀, 노르보르넨 중합체, 폴리스티렌, 신디오택틱 폴리스티렌, 스티렌-아크릴레이트 공중합체, 아크릴로니트릴-스티렌 공중합체, 폴리(에틸렌 나프탈레이트), 폴리에테르설폰, 폴리설폰, 나일론, 폴리(우레탄), 아크릴, 셀룰오로스 아세테이트, 셀룰로오스 트라이아세테이트, 셀로판, 비닐 클로라이드 중합체, 폴리비닐리덴 클로라이드, 비닐리덴 클로라이드 공중합체, 플루오로중합체, 폴리비닐 플루오라이드, 폴리비닐리덴 플루오라이드, 폴리테트라플루오로에틸렌, 에틸렌-테트라플루오로에틸렌 공중합체 등이 포함되지만 이로 한정되지 않는다. 바람직하게는, 필름은 2축 배향된 PET 필름, 코팅된 2축 배향된 PET 필름, 및 플루오로중합체 필름 (예를 들어, 듀폰의 상품인 테들라(Tedlar)(등록상표) 또는 테프젤(Tefzel)(등록상표) 필름과 같은 폴리(비닐 플루오라이드) 또는 폴리(비닐리덴 플루오라이드) 필름)으로 이루어진 군으로부터 선택된다. 더 구체적으로, 필름은 2축 배향된 PET 필름 및 코팅된 2축 배향된 PET 필름으로 이루어진 군으로부터 선택된다.

더 바람직하게는, 본 발명에 사용되는 중합체성 필름은 한쪽 또는 양쪽 표면 상에서 프라이머 코팅을 포함하며, 더 바람직하게는 양쪽 표면 상에서 폴리(알릴 아민)계 프라이머 코팅을 포함한다. 폴리(알릴 아민)계 프라이머와, PET 필름에 대한 그의 적용이 미국 특허 제5,411,845호, 제5,770,312호, 제5,690,994호, 및 제5,698,329호 내에 개시되어 있다. 일반적으로, PET 필름은 상기한 바와 같이 통상적인 방법에 의해 필름으로서 압출 및 캐스팅되며, 신장 전에 또는 기계 방향 신장 및 횡방향 신장 작업들 사이에, 및/또는 두 신장 작업들과 텐터 오븐(tenter oven)에서의 열 경화 후에 폴리알릴아민 코팅이 PET 필름에 적용된다. 폴리알릴아민을 PET 필름 표면(들)에 경화시키기 위하여, 코팅된 PET 웨브가 텐터 오븐에서 약 220℃의 온도로 제한되어 가열되도록, 횡방향 신장 작업 전에 코팅이 적용되는 것이 바람직하다. 그러한 재료가 예를 들어 미국 특허 출원 공개 제2005/0129954호에 개시되어 있다. 이러한 경화된 코팅에 더하여, 더 두꺼운 전반적인 코팅을 얻기 위하여 신장 및 텐터 오븐 가열 경화 후에 추가적인 폴리(알릴 아민) 코팅을 그 위에 적용할 수 있다.
사전형성된 이중층 시트에 있어서 본 발명에 사용되는 필름 층의 두께는 중요하지 않으며 특정 응용에 따라 달라질 수 있다. 일반적으로, 필름 층의 두께는 약 0.003 ㎜ (0.1 밀) 내지 약 0.26 ㎜ (10 밀), 또는 약 0.03 (1 밀) 내지 약 0.18 ㎜ (7 밀)의 범위일 수 있다.
본 발명에 사용되는 중합체성 필름은 바람직하게는 코팅 및 라미네이션 공정 하에서 충분히 응력 완화되고 수축 안정하다. 바람직하게는, 본 발명에 사용되는 중합체성 필름은 상승된 온도에 처해진 때, 열 안정화되어 낮은 수축 특성(즉, 150℃에서 30분 후에 양방향에서 2% 미만의 수축)을 제공하며, 그러한 것은 이하에 기술된 라미네이션 공정을 통해 확인된다.
본 발명에 개시된 사전형성된 이중층 시트의 필름 층은 필요하다면 코팅될 수 있다. 예를 들어, 코팅은 예컨대 미국 특허 제6,521,825호 및 제6,818,819호와, 유럽 특허 제1 182 710호 내에 개시된 금속 산화물 코팅과 같은, 산소 및 수분 장벽 코팅으로서 기능할 수 있다.
본 발명에 사용되는 필름 층은 또한 한쪽 또는 양쪽 표면 상에 하드코트 층을 가질 수 있다. 임의의 필름 표면이 외부 라미네이트 표면으로서 이용된다면, 하드코트를 갖는 것이 특히 바람직하다. 당업계 내에서 공지된 임의의 하드코트 제형이 이용될 수 있다. 일반적으로, 하드코트 층은 UV 경화 수지로부터 형성된다. UV 경화성인 임의의 수지가 사용가능하다. UV 경화 수지를 위한 재료의 특정 예에는, 예를 들어 올리고머, 예컨대 우레탄 올리고머, 폴리에스테르 올리고머, 및 둘 이상의 에틸렌계 이중결합을 갖는 에폭시 올리고머, 단일 작용성 또는 다작용성 올리고머, 예컨대 펜타에리트리톨 테트라아크릴레이트 (PETA), 펜타에리트리톨 테트라메타크릴레이트, 및 다이펜타에리트리톨 헥사아크릴레이트 (DPEHA) 등 및 그 혼합물이 포함된다. UV 경화 수지는 일반적으로 올리고머, 광개시제, 및 필요하다면 반응성 희석제 (단량체)로 이루어진다. 광개시제의 특정예에는, 예를 들어 벤조인, 벤조페논, 벤조일 메틸 에테르, 벤조인 에틸 에테르, 벤조인 아이소프로필 에테르, 벤조인 아이소부틸 에테르, 다이벤질, 5-니트로아세나프텐, 헥사클로로사이클로펜타다이엔, p-니트로다이페닐, p-니트로아닐린, 2,4,6-트라이니트로아닐린, 1,2-벤즈안트라퀴논, 3-메틸-1,3-다이아자-1,9-벤즈안트론 등 및 그 혼합물이 포함된다. 희석제의 수준은 UV 경화성 수지의 총 중량을 기준으로, 바람직하게는 약 0.1 내지 약 10 중량%, 또는 약 0.5 내지 약 5 중량%의 범위 내이다. 광개시제의 수준은 UV 경화성 수지의 총 중량을 기준으로, 바람직하게는 약 5 중량% 이하이다.
하드코트는 전형적인 용액 코팅 공정을 통해 필름에 적용될 수 있다.하드코트는 또한 추가의 첨가제를 포함할 수 있거나, 또는 다른 바람직한 특징, 예를 들어, 높은 내스크래치성을 제공하도록 개질될 수 있다. 일반적으로, 하드코트 층의 내스크래치성을 향상시키기 위해서, 연필 경도(pencil hardness)가 증가되어야 한다. 바람직하게는, 내스크래치성 하드코트 층은 연필 경도가 적어도 5H, 또는 적어도 8H, 또는 적어도 9H이어야 한다. 하드코트는 경도 및 내마모성을 개선하기 위하여 SiO2, TiO2, ZrO2, Al2O3 또는 MgO 의 미세한 입자를 함유할 수 있다. 이들 입자는 기본적으로 투명하며 필름에 의한 가시광의 투과율을 저하시키지 않는다. 내스크래치성 하드코트 층 첨가제의 예에는 도시바 실리콘 코포레이션(Toshiba Silicone Corporation)으로부터 구매가능한 UVCH1105(등록상표) 수지가 포함된다. 내마모성 폴리실록산 및 올리고머 하드코트 재료가 미국 특허 출원 제20050077002호에 개시되어 있다. 본 발명에 유용한 내마모제의 추가적인 예에는 미국 특허 제4,177,315호에 개시된 실리카 및 유기 실라놀 코팅이 포함된다.
하드코트 층은 결로 및 필름 투명성 손실을 방지하기 위해 김서림 방지(fog-resistant) 첨가제를 추가로 포함할 수 있다. 이는 필름의 표면이 태양 전지 모듈의 외부층을 형성하는 경우에 특히 중요하다. 일반적으로, 김서림 방지를 제공하기 위하여, 친수성 올리고머 및 단량체 또는 계면활성제(특히 습윤제)를 사용한다. 김서림 방지 하드코트 층은 예를 들어 미쯔비시 레이온 컴퍼니, 리미티드(Mitsubishi Rayon Co., Ltd.)로부터 입수가능한 다이아빔(DIABEAM)(등록상표) MH-3263 수지를 사용하여 형성될 수 있다.
하드코트 층은 고광택, 바람직하게는 적어도 95 이상의 광택 수준(JIS K 7105에 따름)을 제공하는 첨가제를 추가로 포함할 수 있다. 고광택 하드코트 층의 예는 예를 들어 아사히 덴까 고교 가부시끼가이샤 컴퍼니(ASAHI DENKA KOGYO K.K. Company)로부터 입수가능한 아데카 옵트머(ADEKA OPTMER)(등록상표) KR-567를 사용하여 형성될 수 있다.
하드코트 층은 높은 내용매성, 특히, N,N'-다이메틸포름아미드와 같은 고도로 극성인 용매에 대한 탁월한 내용매성을 제공하는 첨가제를 추가로 포함할 수 있다. 일반적으로, 그러한 내용매성 하드코트 조성물은 예를 들어 규소- 또는 불소-개질된 올리고머, 단량체 또는 수지와 같은 소수성 첨가제를 포함할 것이다. 내용매성 하드코트 조성물의 예는 신-에츠 케미칼 컴퍼니, 리미티드(Shin-Etsu Chemical Co., Ltd.)로부터 입수가능한 실리콘 하드코트 에이전트(Silicone Hardcoat Agent)(등록상표) KP851 수지이다.
하드코트 층은 필름의 수분 장벽 특성을 증가시키는 첨가제를 추가로 포함할 수 있다. 일반적으로, 그러한 수분 장벽 하드코트 조성물은, 예를 들어 규소- 또는 불소-개질된 올리고머, 단량체 또는 수지와 같은 소수성 첨가제를 포함할 수 있다. 수분 장벽 하드코트 조성물의 예는, 예를 들어 니폰 가세이 컴퍼니, 리미티드(NIPPON KASEI Co., Ltd.)로부터 입수가능한 저투과성을 갖는 자외선 경화 수지이다.
필름은 개질된 표면을 추가로 가질 수 있다. 예를 들어, 필름은 정전기 방지 재료의 코팅을 가질 수 있다. 전정기 방지제의 예에는 이온성 중합체 화합물, 계면활성제, 전도성 무기 미세 입자, 무기 전해질, 유기 착염 등이 포함된다. "이온성 중합체 화합물"이라는 용어는 각각이 이온성 기를 주쇄 또는 측쇄에서 갖거나, 주쇄의 펜던트로서 갖는 중합체 화합물들에 대한 일반적인 용어이다. 각각이 이온성 기를 갖는 중합체 화합물들의 이온성 기의 예에는 설포네이트, 카르복실레이트, 포스페이트, 알킬설포네이트 염, 알킬포스페이트 염 등의 음이온성 기; 각각이 알킬트라이메틸암모늄 염, 라우릴트라이메틸암모늄 클로라이드, 알킬피롤리듐 염 등과 같은 3차 암모늄 염으로 주로 구성되는 화합물들의 양이온성 기; 각각이 폴리에테르, 다가 알코올, 폴리옥시에틸렌 알킬아민, 폴리옥시에틸렌 지방산 에스테르 등으로 주로 구성되는 화합물들의 비이온성 기; 장쇄 지방산 기; 각각이 3차 암모늄 질소 및 카르복실기 또는 설폰기를 갖는 화합물들의 양쪽성 이온 등이 포함되지만 이로 한정되지 않는다. 주쇄에 이온성 기를 갖는 중합체 화합물의 예에는 각각이 주쇄에 피롤리듐 고리, 피페리듐 고리 등을 갖는 중합체 화합물들이 포함되며; 이들 중합체 화합물 각각은 불포화 결합을 갖는 화합물을 공단량체로서 추가로 함유한다. 측쇄에 이온성 기를 갖는 중합체 화합물의 예에는 각각이 아크릴산, 메타크릴산, 스티렌 등의 단일중합체 및/또는 포화 탄화수소 (예를 들어, 에틸렌, 프로필렌), 불포화 탄화수소 (예를 들어, 아세틸렌), 또는 알킬렌옥사이드와 같은 다른 공단량체를 갖는 공중합체를 포함하는 주쇄와, 포스페이트 염, 설포네이트 염, 비닐설포네이트 염, 카르복실레이트 염, 3차 암모늄 염 등의 이온성 기를 갖는 측쇄를 갖는 중합체 화합물들이 포함된다.
III. 사전형성된 이중층 시트의 제조
본 명세서에 개시된 이중층 시트를 사전형성하는 방법은 많은 형태를 취할 수 있으며, 임의의 공지된 방법을 통해 생성될 수 있다. 예를 들어, 사전형성된 이중층 시트는 둘 이상의 슬릿 다이를 사용하는 공압출을 통해, 또는 예를 들어 사전형성된 필름 층 상으로의 폴리(비닐 부티랄) 하위층의 압출 코팅에 의해 생성될 수 있다.
바람직하게는, 본 명세서에 개시된 사전형성된 이중층 시트는 사전형성된 폴리(비닐 부티랄) 시트와 사전형성된 필름 층의 라미네이션을 통해 생성된다. 예를 들어, 폴리(비닐 부티랄) 시트는 닙 롤 접합 공정을 통해 필름 층에 가볍게 접합될 수 있다. 그러한 공정에서, 필름은 롤로부터 공급되어 먼저 텐션 롤(tension roll) 상을 지나간다. 필름은 오븐과 같은 가열 구역을 통과함으로써 적당한 가열에 처해질 수 있다. 폴리(비닐 부티랄) 시트는 또한 롤로부터 또는 평탄 시트 스톡(stock)으로서공급되어 먼저 텐션 롤 상을 지나갈 수 있다. 폴리(비닐 부티랄) 시트는 오븐과 같은 가열 구역을 통과함으로써 적당한 가열에 처해질 수 있다. 가열은 일시적인 융합 접합(fusion bonding)을 촉진하기에, 즉, 폴리(비닐 부티랄) 시트의 표면이 점착성이 되게 하기에 충분한 온도까지여야 한다. 바람직한 폴리(비닐 부티랄) 시트를 위한 적합한 온도는 약 50℃ 내지 약120℃의 범위 내이며, 이때 바람직한 표면 온도는 약 65℃에 도달한다.
필름 층은 닙 롤을 통해 폴리(비닐 부티랄) 시트와 함께 공급될 수 있으며, 닙 롤에서는 2개의 층이 적당한 압력 하에 함께 병합되어 약하게 접합된 라미네이트를 형성한다. 필요하다면, 닙 롤을 가열하여 접합 공정을 촉진할 수 있다. 닙 롤에 의해 가해지는 접합 압력은 필름 재료, 폴리(비닐 부티랄) 재료 및 사용 온도에 따라 달라질 수 있다. 일반적으로, 접합 압력은 약 69 ㎪ (10 psi (0.7 ㎏/㎠)) 내지 약 517 ㎪ (75 psi (5.3 ㎏/㎠)), 또는 약 172 ㎪ (25 psi (1.8 ㎏/㎠)) 내지 약 207 ㎪ (30 psi (2.1 ㎏/㎠))의 범위 내일 수 있다. 폴리(비닐 부티랄) 시트와 필름 층 사이의 장력은 아이들러(idler) 롤 상을 지나가는 것에 의해 제어된다. 롤 조립체를 통한 전형적인 라인 속도는 분당 약 1.5 m (5 피트(feet)) 내지 약 9.2 m (30 피트)의 범위 내이다. 속도 및 장력의 적합한 제어는 필름의 주름을 최소화하는 경향이 있다. 접합 후에, 사전형성된 이중층 시트가 일련의 냉각 롤 상을 지나게 되는데, 냉각 롤은 롤 상에 권취된 시트가 점착성이지 않게 되는 것을 보장한다. 수 냉각이 일반적으로 이러한 목적을 달성하는 데 충분하다. 시스템 내의 장력은 아이들러 롤의 사용을 통해 또한 유지될 수 있다. 이러한 공정을 통해 만들어진 시트는 이러한 사전형성된 이중층 시트를 포함하는 최종 태양 전지 라미네이트를 생성할 라미네이터에 의한 취급을 허용하는 충분한 강도를 가질 것이다.
그러한 사전형성된 폴리(비닐 부티랄)/필름 이중층 복합재 시트는 또한 듀폰에 의한 상표명 센트리글라스(등록상표) 스폴실드로 구매가능하다. 예를 들어, 센트리글라스(등록상표) 스폴실드 3010은 0.76 ㎜ (30 밀) 두께의 폴리(비닐 부티랄) 시트 및 0.25 ㎜ (10 밀) 두께의 폴리에스테르 필름 층으로 이루어진 이중층 복합재이며; 센트리글라스(등록상표) 스폴실드 1510은 0.38 ㎜ (15 밀) 두께의 폴리(비닐 부티랄) 시트 및 0.25 ㎜ (10 밀) 두께의 폴리에스테르 필름 층으로 이루어진 이중층 복합재이고; 센트리글라스(등록상표) 스폴실드 307은 0.76 ㎜ (30 밀) 두께의 폴리(비닐 부티랄) 시트 및 0.18 ㎜ (7 밀) 두께의 폴리에스테르 필름 층으로 이루어진 이중층 복합재이다.
태양 전지 모듈
태양 전지는 기술이 발전함에 따라 계속 증가하는 다양한 것에 통상적으로 이용가능하다. 본 발명에서, 태양 전지는 광을 전기 에너지로 변환할 수 있는 임의의 물품을 포함하고자 한다. 다양한 형태의 태양 전지의 전형적인 기술의 예에는, 예를 들어 단결정 규소 태양 전지, 다결정 규소 태양 전지, 미소결정 규소 태양 전지, 비정질 규소계 태양 전지, 구리 인듐 셀레나이드 태양 전지, 화합물 반도체 태양 전지, 염료 감응 태양 전지 등이 포함된다. 가장 일반적인 유형의 태양 전지에는 다결정 태양 전지, 박막 태양 전지, 화합물 반도체 태양 전지 및 비정질 규소 태양 전지가 포함된다.
박막 태양 전지는 전형적으로 전기적으로 상호 접속되어 적합한 전압 출력을 생성하는 복수의 개별 전지를 형성하도록 층을 패턴화하면서 몇 개의 박막 층을 기판(substrate), 예를 들어 유리 또는 가요성 필름 상에 증착함으로써 제조된다. 다층 증착을 수행하는 순서에 따라, 기판은 태양 전지 모듈의 후방 표면으로서 또는 전방창으로서 역할할 수 있다. 예로서, 박막 태양 전지가 미국 특허 제5,512,107호, 제5,948,176호, 제5,994,163호, 제6,040,521호, 제6,137,048호, 및 제6,258,620호에 개시되어 있다.
이제 도 2를 참조하면, 전형적인 종래 기술의 태양 전지 모듈(20)은 (i) 하나 또는 복수의 전기적으로 상호 접속된 태양 전지로 형성된 태양 전지 층(23), (ii) 태양 전지 층의 어느 쪽에 라미네이팅된 하나 이상의 봉지재 층, 예를 들어 태양 전지 층의 수광면(23a)에 라미네이팅된 전방-시트 봉지재 층(22) 및 태양 전지 층의 후방면(23b)에 라미네이팅된 후방-시트 봉지재 층(24), (iii) 라미네이트의 수광면 상의 제1 외부층, 즉 입사층(21); (iv) 라미네이트의 후방면 상의 제2 외부층, 즉 후방-시트(25); 및 (v) 선택적으로 라미네이트가 매설되는 다른 기능성 필름 또는 시트 층, 예를 들어 유전체 층 또는 장벽 층 (예를 들어, 수분 또는 산소 장벽 층)으로 이루어진다. 태양 전지 층의 수광면에 라미네이팅된 모든 필름 또는 시트 층이 태양 전지(들) 내로의 태양광의 효율적인 투과를 허용하도록 투과성 재료로 만들어지는 것이 필수적이다. 일부 예에서, 외부층, 예를 들어 입사층 또는 후방-시트, 및 봉지재 층의 기능을 둘 모두 제공하는 특정 필름 또는 시트 층이 포함될 수 있다. 라미네이트에 포함되는 임의의 필름 또는 시트 층이 단층 또는 다층 필름 또는 시트로 형성될 수 있음이 또한 고려된다.
일반적으로, 태양 전지 라미네이트의 봉지재 층(들)은 임의의 종류의 적합한 필름 또는 시트로부터 유래될 수 있다. 그러한 적합한 필름 또는 시트에는, 폴리(비닐 아세탈) (예를 들어, 폴리(비닐 부티랄)), α-올레핀 및 α,β-에틸렌계 불포화 카르복실산의 산 공중합체, α-올레핀 및 α,β-에틸렌계 불포화 카르복실산의 부분적으로 또는 완전히 중화된 산 공중합체로부터 유도된 이오노머, 폴리(에틸렌-코-비닐 아세테이트), 폴리우레탄, 폴리(비닐 클로라이드), 폴리에틸렌 (예를 들어, 메탈로센-촉매된 선형 저밀도 폴리에틸렌), 폴리올레핀 블록 탄성중합체, 에틸렌 아크릴레이트 에스테르 공중합체 (예를 들어, 폴리(에틸렌-코-메틸 아크릴레이트) 및 폴리(에틸렌-코-부틸 아크릴레이트)), 실리콘 탄성중합체 및 에폭시 수지를 포함하는 필름 또는 시트가 포함되지만 이로 한정되지 않는다. 태양 전지 라미네이트에 포함되는 봉지재 층(들)은 매끄럽거나 거친 표면을 가질 수 있다. 바람직하게는, 봉지재 층(들)은 라미네이트 공정을 통해 라미네이트의 탈기를 용이하게 하도록 거친 표면을 갖는다.
태양 전지 라미네이트의 외부층, 즉 입사층 및 후방-시트는 임의의 적합한 시트 또는 필름으로부터 유래될 수 있다. 본 발명에 사용되는 적합한 시트는 유리 또는 플라스틱 시트, 예를 들어 폴리카르보네이트, 아크릴, 폴리아크릴레이트, 환형 폴리올레핀 (예를 들어, 에틸렌 노르보르넨 중합체), 메탈로센-촉매된 폴리스티렌, 폴리아미드, 폴리에스테르, 플루오로중합체 등 및 그 조합, 또는 금속 시트, 예를 들어 알루미늄, 강, 및 아연도금 강, 또는 세라믹 판일 수 있다.
유리는 태양 전지 라미네이트의 입사층으로서 역할할 수 있으며, 태양 전지 모듈의 지지 후방-시트는 유리, 강성 플라스틱 시트 또는 금속 시트로부터 유래될 수 있다. 본 명세서에 사용되는 필름 층은 금속이거나 중합체성일 수 있다. 이들 필름 층의 특성은 전술된 바와 같은 사전형성된 이중층 시트에서 사용되는 그러한 필름과 유사하다.

라미네이트가 매설되는 선택적인 다른 기능성 필름 또는 시트 층, 예를 들어 유전체 층 또는 장벽 층은 추가적인 기능성 코팅으로 코팅되는 임의의 상기에 언급된 중합체성 필름으로부터 유래될 수 있다. 예를 들어, 미국 특허 제6,521,825호 및 제6,818,819호와, 유럽 특허 제1 182 710호 내에 개시된 것과 같은, 금속 산화물 코팅으로 코팅된 PET 필름은 라미네이트에서 산소 및 수분 장벽 층으로서 기능할 수 있다.
필요하다면, 라미네이션 공정 동안에 탈기를 용이하게 하거나, 봉지재 층(들)을 위한 보강으로서 역할하도록 부직 유리 섬유(스크림(scrim))의 층이 태양 전지 라미네이트에 또한 포함될 수 있다. 태양 전지 라미네이트 내의 그러한 스크림 층의 사용이, 예를 들어 미국 특허 제5,583,057호, 제6,075,202호, 제6,204,443호, 제6,320,115호, 제6,323,416호; 및 유럽 특허 제0 769 818호에 개시되어 있다.
본 명세서에 개시된 태양 전지 모듈은 봉지재 층으로서 역할하는 (도 1에 도시된 바와 같은) 사전형성된 이중층 시트(10)로 된 적어도 하나의 층을 포함한다.
일 태양에서, 태양 전지 모듈은 태양 전지 층에 더 근접하여 폴리(비닐 부티랄) 하위층(12)을 갖는 사전형성된 이중층 시트(10)로 된 적어도 하나의 층을 포함한다.

태양 전지 모듈 또는 라미네이트의 제조
추가적인 실시 형태에서, 본 발명은 본 발명에 개시된 사전형성된 폴리(비닐 부티랄) 함유 이중층 시트를 포함하는 태양 전지 라미네이트의 단순화된 제조 방법이다.
구체적으로, 폴리(비닐 부티랄) 시트를 포함하는 태양 전지 라미네이트와는 달리, 본 명세서에 개시된 사전형성된 이중층 시트는 후술되는 바와 같이 다른 라미네이트 층과 함께 단순히 쌓아올려지고 추가적인 라미네이션 공정에 처해질 수 있다.
본 발명의 태양 전지 라미네이트는 후술되는 바와 같이 오토클레이브 공정 및 비-오토클레이브 공정을 통해 생성될 수 있다. 예를 들어, 전술된 태양 전지 구조체는 진공 라미네이션 프레스(press)에서 쌓아올려지고, 진공 하에서 열 및 표준 대기압 또는 상승된 압력을 사용하여 함께 라미네이팅될 수 있다.

필요하다면, 당업계 내에서 개시된 임의의 수단에 의해 태양 전지 라미네이트의 에지를 밀봉하여 수분 및 공기 침입과, 태양 전지의 효율 및 수명에 대한 수분 및 공기의 잠재적인 열화 효과를 감소시킬 수 있다. 일반적인 기술의 에지 밀봉 재료에는, 부틸 고무, 폴리설파이드, 실리콘, 폴리우레탄, 폴리프로필렌 탄성중합체, 폴리스티렌 탄성중합체, 블록 탄성중합체, 스티렌-에틸렌-부틸렌-스티렌 (SEBS) 등이 포함되지만 이로 한정되지 않는다.
하기 실시예는 본 발명을 예시하고자 하는 것이며, 어떤 식으로든 본 발명의 범주를 제한하고자 하는 것이 아니다. 구조를 명확하게 하기 위하여 하기 실시예에서는 태양 전지 상호접속부가 생략되어 있으나, 임의의 통상적인 기술의 태양 전지 상호접속부가 본 발명 내에서 이용될 수 있다.
방법
하기 방법이 이하에 제공되는 실시예에서 사용된다.
I. 라미네이션 공정 1:
후술되는 라미네이트 층들을 적층하여(쌓아올려) 실시예 내에서 기술되는 사 전-라미네이트 구조체를 형성한다. 입사 또는 후방-시트로서 필름 층을 포함하는 라미네이트의 경우, 커버 유리 시트를 필름 층 위에 둔다. 그리고 나서, 사전-라미네이트 구조체를 진공 백 내에 두고, 진공 백을 밀봉하고, 진공을 인가하여 진공 백으로부터 공기를 제거한다. 백을 오븐 내에 두고, 진공 백에 대한 진공의 인가를 유지하면서 진공 백을 135℃에서 30분 동안 가열한다. 그리고 나서, 진공 백을 오븐에서 꺼내어 실온(25±5℃)으로 냉각되게 한다. 그리고 나서, 진공을 중단한 후 라미네이트를 진공 백으로부터 꺼낸다.

공정 2:
