Description
約25wt%~約75wt%の範囲内の量の、1~500m2/gの比表面積を有する不活性担体と、
約25wt%~約75wt%の範囲内の量の金属酸化物触媒であって、式MoxBiyFezAaBbCcDdOv(式中、
xは10~14の範囲内であり、
yは0.05~5の範囲内であり、
zは0.2~5の範囲内であり、
Aは、NiおよびCoから選択される少なくとも1種の元素であり、
aは1~10の範囲内であり、
Bは、ランタニド、Mg、Cr、Mn、ZnおよびCaから選択される少なくとも1種の元素であり、
bは0.01~6の範囲内であり、
Cは、W、Sn、V、Ti、Zr、Ga、Hf、Nb、Ta、InおよびAlから選択される少なくとも1種の元素であり、
cは0~8の範囲内であり、
Dは、Li、Na、K、RbおよびCsから選択される少なくとも1種の元素であり、
dは0.02~2の範囲内であり、
vは、他の構成元素Mo、Bi、Fe、A、B、CおよびDの原子価要件を満たすのに必要な酸素原子数である)を有する金属酸化物触媒と
を含み、
方法が、
複数の金属酸化物前駆体と混合された溶媒を含む金属酸化物前駆体流体を提供するステップであって、複数の金属酸化物前駆体が、少なくとも
酸化モリブデン前駆体、
酸化ビスマス前駆体、および
酸化鉄前駆体
を含み、酸化モリブデン前駆体、酸化ビスマス前駆体および酸化鉄前駆体のそれぞれの約20wt%未満が溶媒に溶解していないステップと、
不活性担体を金属酸化物前駆体流体で含浸させて、含浸担体を提供するステップと、
含浸担体を乾燥させて、乾燥含浸担体を提供するステップと、
乾燥含浸担体を加熱して、触媒材料を提供するステップと
を含む、方法を提供する。
xは10~14の範囲内であり、
yは0.05~5の範囲内であり、
zは0.2~5の範囲内であり、
Aは、NiおよびCoから選択される少なくとも1種の元素であり、
aは1~10の範囲内であり、
Bは、ランタニド、Mg、Cr、Mn、ZnおよびCaから選択される少なくとも1種の元素であり、
bは0.01~6の範囲内であり、
Cは、Sn、V、Ti、Zr、Ga、Hf、Nb、Ta、InおよびAlから選択される少なくとも1種の元素であり、
cは0~8の範囲内であり、
Dは、Li、Na、K、RbおよびCsから選択される少なくとも1種の元素であり、
dは0.02~2の範囲内であり、
vは、他の構成元素Mo、Bi、Fe、A、B、CおよびDの原子価要件を満たすのに必要な酸素原子数である)のものである。
比較例1
従来の調製-コバルト系触媒(スケール41g)
SiO2含有量40wt%および平均1次シリカ粒径20nmの水性コロイド状シリカ(Nexsil 20NH4)の23.65mL部分を、SiO2含有量40重量%および平均1次シリカ粒径55nmの水性コロイド状シリカ(Nexsil 85NH4)15.76mLと混合した。得られたシリカ混合物を蒸留水17.10mLで希釈し、5分間撹拌して、シリカ原料溶液(溶液A)を得た。
従来の調製-ニッケル系触媒(スケール40g)
SiO2含有量40wt%および平均1次シリカ粒径20nmの水性コロイド状シリカ(Nexsil 20NH4)の22.99ml部分を、SiO2含有量40wt%および平均1次シリカ粒径55nmの水性コロイド状シリカ(Nexsil 85NH4)15.33mLと混合した。得られたシリカ溶液を蒸留水16.6mLで希釈し、5分間撹拌して、シリカ原料溶液(溶液A)を得た。
含浸により調製されるニッケル系触媒(スケール28g)
シリカ担体の調製:SiO2含有量40wt%および平均1次シリカ粒径20nmの水性コロイド状シリカ(Nexsil 20NH4)の40.0g部分を蒸留水280gで希釈し、2分間撹拌した。激しく撹拌しながら、コロイド状シリカ溶液を、粒径325メッシュおよび表面積80~100m2/gの非晶質シリカ64.0gに加えた。生成したより高粘度のゲル様スラリーを10分間撹拌し、続いて湿式ミリングを1時間行った。ミリングした濁った溶液を、撹拌しながら16時間エイジングした。SiO2固形分20.83wt%を含む最終シリカ溶液を噴霧乾燥させた。噴霧乾燥シリカ担体前駆体を800℃で2時間蒸気処理した。3.0M Co(NO3)2溶液を使用して測定した蒸気処理シリカ担体の湿容量(wet capacity)は1.15mL/gであった。
なお、本願は、特許請求の範囲に記載の発明に関するものであるが、他の態様として以下も包含し得る。
1.触媒材料を製造するための方法であって、前記触媒材料が、
約25wt%~約75wt%の範囲内の量の、1~500m 2 /gの比表面積を有する不活性担体と、
約25wt%~約75wt%の範囲内の量の金属酸化物触媒であって、式Mo x Bi y Fe z A a B b C c D d O v (式中、
xは10~14の範囲内であり、
yは0.05~5の範囲内であり、
zは0.2~5の範囲内であり、
Aは、NiおよびCoから選択される少なくとも1種の元素であり、
aは1~10の範囲内であり、
Bは、ランタニド、Mg、Cr、Mn、ZnおよびCaから選択される少なくとも1種の元素であり、
bは0.01~6の範囲内であり、
Cは、W、Sn、V、Ti、Zr、Ga、Hf、Nb、Ta、InおよびAlから選択される少なくとも1種の元素であり、
cは0~8の範囲内であり、
Dは、Li、Na、K、RbおよびCsから選択される少なくとも1種の元素であり、 dは0.02~2の範囲内であり、
vは、他の構成元素Mo、Bi、Fe、A、B、CおよびDの原子価要件を満たすのに必要な酸素原子数である)を有する金属酸化物触媒と
を含み、
前記方法が、
複数の金属酸化物前駆体と混合された溶媒を含む金属酸化物前駆体流体を提供するステップであって、前記複数の金属酸化物前駆体が少なくとも
酸化モリブデン前駆体、
酸化ビスマス前駆体、および
酸化鉄前駆体
を含み、前記酸化モリブデン前駆体、前記酸化ビスマス前駆体および前記酸化鉄前駆体のそれぞれの約20wt%未満が前記溶媒に溶解していないステップと、
前記不活性担体を前記金属酸化物前駆体流体で含浸させて、含浸担体を提供するステップと、
前記含浸担体を乾燥させて、乾燥含浸担体を提供するステップと、
前記乾燥含浸担体を加熱して、前記触媒材料を提供するステップと
を含む、方法。
2.前記酸化モリブデン前駆体、前記酸化ビスマス前駆体および前記酸化鉄前駆体のそれぞれの約0.01wt%~約20wt%が前記溶媒に溶解していない、上記1に記載の方法。
3.前記酸化モリブデン前駆体、前記酸化ビスマス前駆体および前記酸化鉄前駆体のうちの1種または複数が前記溶媒に溶解していない、上記2に記載の方法。
4.酸化モリブデン前駆体が七モリブデン酸塩として提供される、上記1に記載の方法。
5.前記溶媒が、45~90wt%の範囲内の濃度のグリコール酸、酢酸、乳酸およびそれらの混合物から選択される水性有機酸である、上記1に記載の方法。
6.金属酸化物前駆体流体を提供するステップが、
酸化モリブデン前駆体と酸化ビスマス前駆体とを前記溶媒に溶解させて、透明な溶液を得るステップと、
前記酸化鉄前駆体および任意選択的に1種または複数の金属酸化物前駆体を、前記透明な溶液に添加するステップと
を含む、上記1に記載の方法。
7.加熱が、約200℃~約700℃の温度での空気の存在下における焼成を含む、上記1に記載の方法。
8.前記不活性担体および前記金属酸化物触媒が、前記触媒材料中に少なくとも約90wt%の量で共に存在する、上記1に記載の方法。
9.前記不活性担体が、SiO 2 、Al 2 O 3 、ZrO 2 、Nb 2 O 5 、TiO 2 、HfO 2 、Ta 2 O 5 、Sb 2 O 5 およびそれらの混合酸化物から選択される、上記1に記載の方法。
10.AがNiであるか、またはAがCoであるか、またはAがNiとCoとの組合せであり、
Bが、Ce、Mg、Cr、Mn、ZnおよびCaから選択される少なくとも1種の元素であり、
Cが、Sn、V、Ti、Zr、Ga、Hf、Nb、Ta、InおよびAlから選択される少なくとも1種の元素であり、
Dが、Li、KおよびCsから選択される少なくとも1種の元素である、上記1に記載の方法。
11.前記金属酸化物触媒が、式Mo x Bi y Fe z Ni a Ce b1 Mg b2 Mn b3 K d1 Cs d2 O y (式中、xは12~14の範囲内であり、yは0.05~0.4の範囲内であり、zは1~2.5の範囲内であり、aは5~7の範囲内であり、b1は0.2~0.6の範囲内であり、b2は1~3の範囲内であり、b3は0.1~1.0の範囲内であり、d1は0.01~0.15の範囲内であり、d2は0.01~0.8の範囲内である)を有する、上記1に記載の方法。
12.前記触媒材料が、0.6未満、または0.4未満、または0.3未満、または0.2未満、または0.1未満、または実質的にゼロの耐摩耗性を有する、上記1に記載の方法。
13.前記触媒材料の結晶質含有量のうち、10%以下がFe 2 (MoO 4 ) 3 である、上記1に記載の方法。
14.上記1に記載の方法により製造される触媒材料。
15.プロピレン、イソブチレンまたはそれらの混合物をアクリロニトリル、メタクリロニトリルまたはそれらの混合物に転化するための方法であって、プロピレン、イソブチレンまたはそれらの混合物を、上記14に記載の触媒材料と接触させながら気相中のアンモニアおよび酸素と反応させることを含む方法。
Claims (12)
- オレフィンの部分酸化および/またはアンモ酸化のための触媒材料を製造するための方法であって、前記触媒材料が、
25wt%~75wt%の範囲内の量の、1~500m2/gの比表面積を有する不活性担体と、
25wt%~75wt%の範囲内の量の金属酸化物触媒であって、式Mo x Bi y Fe z Ni a Ce b1 Mg b2 Mn b3 K d1 Cs d2 O v (式中、
xは12~14の範囲内であり、
yは0.05~0.4の範囲内であり、
zは1~2.5の範囲内であり、
aは5~7の範囲内であり、
b1は0.2~0.6の範囲内であり、
b2は1~3の範囲内であり、
b3は0.1~1.0の範囲内であり、
d1は0.01~0.15の範囲内であり、
d2は0.01~0.8の範囲内であり、
vは、他の構成元素Mo、Bi、Fe、Ni、Ce、Mg、Mn、KおよびCsの原子価要件を満たすのに必要な酸素原子数である)を有する金属酸化物触媒と
を含み、
前記方法が、
複数の金属酸化物前駆体と混合された溶媒を含む金属酸化物前駆体流体を提供するステップであって、前記複数の金属酸化物前駆体が少なくとも
酸化モリブデン前駆体、
酸化ビスマス前駆体、
酸化鉄前駆体、
酸化ニッケル前駆体、
酸化セリウム前駆体、
酸化マグネシウム前駆体、
酸化マンガン前駆体、
酸化カリウム前駆体、および
酸化セシウム前駆体
を含み、前記酸化モリブデン前駆体、前記酸化ビスマス前駆体および前記酸化鉄前駆体のそれぞれの20wt%未満が前記溶媒に溶解していないステップと、
前記不活性担体を前記金属酸化物前駆体流体で含浸させて、含浸担体を提供するステップと、
前記含浸担体を乾燥させて、乾燥含浸担体を提供するステップと、
前記乾燥含浸担体を加熱して、前記触媒材料を提供するステップと
を含む、方法。 - 前記酸化モリブデン前駆体、前記酸化ビスマス前駆体および前記酸化鉄前駆体のそれぞれの0.01wt%~20wt%が前記溶媒に溶解していない、請求項1に記載の方法。
- 前記酸化モリブデン前駆体、前記酸化ビスマス前駆体および前記酸化鉄前駆体のうちの1種または複数が前記溶媒に溶解していない、請求項2に記載の方法。
- 酸化モリブデン前駆体が七モリブデン酸塩として提供される、請求項1に記載の方法。
- 前記溶媒が、45~90wt%の範囲内の濃度のグリコール酸、酢酸、乳酸およびそれらの混合物から選択される水性有機酸である、請求項1に記載の方法。
- 金属酸化物前駆体流体を提供するステップが、
酸化モリブデン前駆体と酸化ビスマス前駆体とを前記溶媒に溶解させて、透明な溶液を得るステップと、
前記酸化鉄前駆体および任意選択的に1種または複数の金属酸化物前駆体を、前記透明な溶液に添加するステップと
を含む、請求項1に記載の方法。 - 加熱が、200℃~700℃の温度での空気の存在下における焼成を含む、請求項1に記載の方法。
- 前記不活性担体および前記金属酸化物触媒が、前記触媒材料中に少なくとも90wt%の量で共に存在する、請求項1に記載の方法。
- 前記不活性担体が、SiO2、Al2O3、ZrO2、Nb2O5、TiO2、HfO2、Ta2O5、Sb2O5およびそれらの混合酸化物から選択される、請求項1に記載の方法。
- 前記触媒材料が、0.6未満、または0.4未満、または0.3未満、または0.2未満、または0.1未満、または実質的にゼロの、Davison Index(D.I.)として測定された耐摩耗性を有する、請求項1に記載の方法。
- 前記触媒材料の結晶質含有量のうち、10%以下がFe2(MoO4)3である、請求項1に記載の方法。
- プロピレン、イソブチレンまたはそれらの混合物をアクリロニトリル、メタクリロニトリルまたはそれらの混合物に転化するための方法であって、プロピレン、イソブチレンまたはそれらの混合物を、請求項1~11のいずれか1つに記載の方法により製造される触媒材料と接触させながら気相中のアンモニアおよび酸素と反応させることを含む方法。
