Description
ポリオレフィン系熱可塑性エラストマーとして、4種類のTPOの1種以上を使用した。すなわち、未架橋のTPO(Q−100F、サンアロマー株式会社製)(以下、「TPO−I」という。)、部分的に架橋され未架橋部分を含むTPO(ミラストマー 6030NH、三井化学株式会社製)(以下、「TPO−II」という。)、部分的に架橋され未架橋部分を含むTPO(ミラストマー 8030NH、三井化学株式会社製)(以下、「TPO−III」という。)、部分的に架橋され未架橋部分を含むTPO(WT485、住友化学株式会社製)(以下、「TPO−IV」という。)からなる群より選択される1種以上を使用した。
厚さ250μmのアクリル樹脂製シート(サンデュレンSD014、株式会社カネカ製)の一方の表面にエンボス版を重ね、温度を170℃に調整したプレスにより、エンボス面を有するアクリル樹脂製シートを得た。
「配合1」にて樹脂を混練して調製した樹脂組成物を、ラボロールによりシート状に成形し、樹脂シートを得た。次いで、この樹脂シートの一方の表面に、バーコーターを用いて、架橋後の膜厚が約20μmとなるように、紫外線架橋性樹脂(レイクイーンRQ5005、三菱レイヨン株式会社製)を塗布し、80℃のオーブン中で約3分間乾燥した。こうして樹脂シートの表面に積層された紫外線架橋性樹脂の被覆層は、上述の乾燥のみでは未架橋であるが、常温で固体状であり、且つ熱可塑性を有していた。
「配合4」にて樹脂を混練して樹脂組成物を調製し、当該樹脂組成物からカレンダーロールを用いて樹脂シートを得た。次いで、樹脂シートを、温度を190℃に調整したシボロールに通し、一方の表面にエンボスが形成された樹脂シートを得た。
上述のように実施例1〜19及び比較例1〜15において製造した加飾シートを使用して、平板状の樹脂成形体を射出成形した。すなわち、まず、射出成形機(PLASTAR Si−100IV、東洋機械金属製)(型締力=100t)に設置した平板形状の射出成形金型(120mm×120mm、肉厚=3mm、サイドゲート)の固定型内に、加飾シートを、そのエンボス面がキャビティ側に向くよう配置し、次いで、移動型を閉じてキャビティ空間を形成した。
「配合4」にて樹脂を混練して樹脂組成物を調製し、当該樹脂組成物からカレンダーロールを用いて樹脂シートを得た。次いで、樹脂シートを、温度を190℃に調整したシボロールに通し、一方の表面にエンボスが形成された樹脂シートを得た。
上述の実施例1〜23及び比較例1〜16で製造された樹脂成形体の表面の状態を目視で観察し、加飾シートの離型性及びエンボスの転写性を評価した。ここで、加飾シートの「離型性」は、射出成形後における、樹脂成形体からの加飾シートの剥離(分離)のしやすさを示す指標として評価した。また、「エンボス転写性」は、加飾シートのエンボス面から樹脂成形体の表面へのエンボスの転写の正確さを示す指標として評価した。
図11、図12、図13及び図15には、加飾シートの製造における樹脂の配合(重量部)及び電子線照射条件(加速電圧(kV)及び照射線量(kGy)、得られた加飾シートの平均厚み(μm)、十点平均粗さ(RzJIS)(μm)及び100%モジュラス(MPa)、さらに射出成形における「離型性」及び「エンボス転写性」を評価した結果を示す。
図17には、加飾シートの製造に使用した原料の組成(各成分の配合比率(重量部))を示す。すなわち、実施例24〜37及び比較例17〜19においては、図17に「配合5」、「配合6」、「配合8」、「配合9」及び「配合10」と示すように、5種類の配合にて樹脂組成物を調製し、当該樹脂組成物を、ラボロールによりシート状に成形し、樹脂シート(型層)を得た。なお、図17に示す「ホモPP」としては、ホモポリプロピレン(E111G、株式会社プライムポリマー製)を使用した。また、実施例37においては、図17に示す「LLDPE−III」として、シラン架橋性LLDPE(リンクロンXLE815N、三菱化学株式会社)を使用し、架橋補助剤として、錫系触媒である架橋触媒(Mark BT−1、株式会社アデカ)を使用した。
上述のように実施例24〜37及び比較例17〜19において製造した加飾シートを使用して、平板状の樹脂成形体を射出成形した。すなわち、まず、射出成形機(PLASTAR Si−100IV、東洋機械金属製)(型締力=100t)に設置した平板形状の射出成形金型(120mm×120mm、肉厚=3mm、サイドゲート)の固定型内に、加飾シートを、そのエンボス面(転写層)が溶融樹脂の射出される側に向くよう配置し、移動型を閉じた。次に、図14に示す条件で、PC/ABS混合樹脂(マルチロンTN−7500F)を用いて、射出成形を行った。樹脂成形体の冷却、固化後、可動型を開いて、当該樹脂成形体を射出成形金型から取り出した。その後、樹脂成形体から加飾シートの型層のみを剥離(分離)した。こうして、エンボス面を有する転写層で表面の一部が被覆された平板状樹脂成形体を得た。
実施例38〜41及び比較例20においては、図18に示すように、「配合9」にて樹脂組成物を調製し、カレンダーロールを用いて当該樹脂組成物から樹脂シート(型層)を得た。
上述のように実施例38〜41及び比較例20において製造した加飾シートを使用して、上述の実施例20〜23及び比較例16の場合と同一の射出成形条件にて、PC/ABS混合樹脂(マルチロンTN−7500F、帝人化成株式会社製)の射出成形を行った。
上述の実施例24〜41及び比較例17〜20で製造された樹脂成形体の表面の状態を目視で観察し、加飾シートの離型性、エンボスの転写性及び転写層の転写性を評価した。ここで、「転写層転写性」は、加飾シートから樹脂成形体の表面への転写層の転写の正確さを示す指標として評価した。
図17及び図18には、加飾シートの製造における樹脂の配合(重量部)及び電子線照射条件(加速電圧(kV)及び照射線量(kGy)、得られた加飾シートの平均厚さ(μm)、転写層厚さ(μm)、型層の平均厚さ(μm)、十点平均粗さ(RzJIS)(μm)及び100%モジュラス(MPa)、さらに射出成形における「離型性」、「エンボス転写性」及び「転写層転写性」を評価した結果を示す。

- 成形樹脂から構成される樹脂本体と、
前記樹脂本体に接着した転写層と、
を有する樹脂成形体であって、
前記転写層で構成された前記樹脂成形体の表面には、JIS B0601−2001に準拠して測定される十点平均粗さ(RzJIS)が前記転写層の厚さより大きいエンボスが形成されている
ことを特徴とする樹脂成形体。 - 前記転写層の厚さは、0.5〜150μmである
ことを特徴とする請求項1に記載の樹脂成形体。 - 前記樹脂成形体の前記表面には、JIS B0601−2001に準拠して測定される十点平均粗さ(RzJIS)が10〜400μmである前記エンボスが形成されている
ことを特徴とする請求項1又は2に記載の樹脂成形体。 - 前記樹脂成形体の前記表面の少なくとも一部がアンダーカット面であり、
前記アンダーカット面に、前記エンボスが形成されている
ことを特徴とする請求項1乃至3のいずれかに記載の樹脂成形体。
