Description
即ち本発明は、
(1)(a)エポキシ樹脂、(b)熱硬化剤、(c)エポキシ(メタ)アクリレート及び(d)光重合開始剤を含有することを特徴とする光電変換素子用シール剤、
(2)(b)熱硬化剤が、ヒドラジド類、アミン類、酸無水物、イミダゾール類及び多価フェノール類からなる群から選ばれる1種又は2種以上の熱硬化剤である上記(1)に記載の光電変換素子用シール剤、
(3)(c)エポキシ(メタ)アクリレートが、ビスフェノールA型エポキシ(メタ)アクリレート、ノボラック型エポキシ(メタ)アクリレート又はレゾルシンの(メタ)アクリレートである上記(1)又は(2)に記載の光電変換素子用シール剤、
(4)(d)光重合開始剤が、アセトフェノン系、ベンゾイン系、ベンゾフェノン系、チオキサントン系、カルバゾール系、アントラキノン系、アシルホスフィン系及びアクリジン系の各種光重合開始剤からなる群から選ばれる1種又は2種以上である上記(1)乃至(3)のいずれか一項に記載の光電変換素子用シール剤、
(5)(e)充填剤を含有する上記(1)乃至(4)のいずれか一項に記載の光電変換素子用シール剤、
(6)(e)充填剤が、含水硅酸マグネシウム、炭酸カルシウム、酸化アルミニウム、結晶シリカ及び溶融シリカからなる群から選ばれる1種又は2種以上で、且つその平均粒径が3μm以下である上記(5)記載の光電変換素子用シール剤、
(7)(f)シランカップリング剤を含有する上記(1)乃至(6)のいずれか一項に記載の光電変換素子用シール剤、
(8)(f)シランカップリング剤が、グリシジルエトキシシラン類又はグリシジルメトキシシラン類である上記(7)記載の光電変換素子用シール剤、
(9)(g)イオン捕捉剤を含有する上記(1)乃至(8)のいずれか一項に記載の光電変換素子用シール剤、
(10)(g)イオン捕捉剤が、酸化ビスマス系、酸化アンチモン系、リン酸チタン系、リン酸ジルコニウム系及びハイドロタルサイト系の各種イオン捕捉剤からなる群から選ばれる1種又は2種以上である上記(9)記載の光電変換素子用シール剤、
(11)半導体含有層を有する導電性支持体と、対向電極を有する導電性支持体を所定の間隔で対向配置し、該両支持体の間隙には電荷移動層を挟持し、該導電性支持体の周辺部に、(1)乃至(10)のいずれか一項に記載の光電変換素子用シール剤によりシールが設けられてなる光電変換素子、
(12)上記(11)記載の光電変換素子を有してなる太陽電池、
(13)下記化合物(3)、(4)、(5)、(6)及び(7)から選択される1種以上を増感剤として用いることを特徴とする(12)記載の太陽電池、

なお本明細書において(メタ)アクリレートと表記した場合には、アクリレート及びメタクリレートの両方を意味するものとし、(メタ)を含む類義語、例えば(メタ)アクリル基などの表記においても、同様にアクリル基及びメタクリル基の両方を意味するものとする。
本発明において、シランカップリング剤を用いる場合その含有量は本発明の光電変換素子用シール剤中通常0.2〜2重量%、好ましくは0.5〜1.5重量%である。
本発明によるシール剤には、さらに必要に応じて、有機溶媒、有機充填材、応力緩和材、更には顔料、レベリング剤、消泡剤などの添加剤を配合することができる。
色素増感型光電変換素子は導電性支持体に設けられた色素で増感された半導体電極および対向電極並びに電荷移動層を主要な構成要素として構成される。
導電性支持体としては例えばFTO(フッ素ドープ酸化スズ)、ATO(アンチモンドープ酸化スズ)、ITO(インジウムドープ酸化スズ)に代表される導電性物質(酸化物半導体)をガラス、プラスチック、ポリマーフィルム、石英、シリコン等の基板表面に薄膜化させたもの(以下半導体含有層という)が用いられる。その導電性は通常1000Ω/cm2以下、好ましくは100Ω/cm2以下である。ここで、導電性支持体(基板)としてはガラス、石英、プラスチック、シリコン等が用いられ、その厚さはフィルム状のものから板状のものまで使用される。基板の厚みは、通常0.01〜10mmであり、2枚の基板のうち少なくとも一方には光透過性のある基板を用いて構成する
スラリー中の酸化物半導体の濃度は1〜90重量%、好ましくは5〜80重量%である。
半導体含有層に色素を担持する際、色素同士の会合を防ぐために包接化合物の共存下、色素を担持することが効果的である。ここで包接化合物としてはコール酸等のステロイド系化合物、クラウンエーテル、シクロデキストリン、カリックスアレン、ポリエチレンオキサイドなどが挙げられるが、好ましいものとしてはコール酸、デオキシコール酸、ケノデオキシコール酸、コール酸メチルエステル、コール酸ナトリウム等のコール酸類、ポリエチレンオキサイド等である。又、色素を担持させた後、4−t−ブチルピリジン等のアミン化合物で半導体電極表面を処理しても良い。処理の方法は例えばアミンのエタノール溶液に色素を担持した半導体含有層の設けられた基板を浸す方法等が採られる。
ここでスペーサーとしては、例えばグラスファイバー、シリカビーズ、ポリマービーズ等が用いられる。その直径は、目的に応じて異なるが、通常1〜100μm、好ましくは4〜50μmである。その使用量は、本発明のシール剤100重量部に対し通常0.1〜4重量部、好ましくは0.5〜2重量部、更に、好ましくは0.9〜1.5重量部である。ギャップ形成後、紫外線照射機によりシール部に紫外線を照射させて光硬化させる。紫外線照射量は、通常500〜6000mJ/cm2、好ましくは1000〜4000mJ/cm2の照射量である。その後、90〜130℃で1〜2時間処理して熱硬化することにより硬化を完全なものとする。尚、加熱処理する方法としてはオーブン中で行なう方法等が採用出来る。又、2つの電極間の間隙は通常1〜100μm、好ましくは4〜50μmである。
図1は本発明によるシール剤を用いて調製された光電変換素子を用いた色素増感型太陽電池の構造を説明する要部断面模式図であって、1は内側が導電性を有する導電性支持体、2は色素によって増感された半導体含有層、1と2を併せて半導体電極という、3は導電性支持体の内側の導電面の上に白金等を配した対向電極、4は対向する導電性支持体に挟まれるように配されている電荷移動層、5はシール剤、6はガラス基板である。
温度計、滴下ロート、冷却管、攪拌器を取り付けたフラスコにSEO−2(商品名、エチレンオキサイド付加ビスフェノールS、日華化学(株)製、融点183℃、純度99.5%)169部、エピクロルヒドリン370部、ジメチルスルホキシド185部、テトラメチルアンモニウムクロライド5部を加え撹拌下で溶解し、50℃にまで昇温した。次いでフレーク状の水酸化ナトリウム60部を100分かけて分割添加した後、更に50℃で3時間、後反応を行った。反応終了後水400部を加えて水洗を行った。油層からロータリーエバポレーターを用いて130℃で減圧下、過剰のエピクロルヒドリンなどを留去した。残留物にメチルイソブチルケトン450部を加え溶解し、70℃にまで昇温した。撹拌下で30%の水酸化ナトリウム水溶液10部を加え、1時間反応を行った後、水洗を3回行い、ロータリーエバポレーターを用いて180℃で減圧下メチルイソブチルケトンを留去し、下記式(1)で表される液状エポキシ樹脂A212部を得た。得られたエポキシ樹脂のエポキシ当量は238g/eq、25℃における粘度は113400mPa・sであった
温度計、滴下ロート、冷却管、攪拌器を取り付けたフラスコに窒素ガスパージを施しながらBPEF(商品名、ビスフェノキシエタノールフルオレン、大阪ガス(株)製、白色固体、融点124〜126)220部をエピクロルヒドリン370部に溶解させ、テトラメチルアンモニウムクロライド5部を添加した。更に45℃に加熱しフレーク状水酸化ナトリウム60部を100分かけて分割添加し、その後、更に45℃で3時間反応させた。反応終了後水洗を2回行い生成塩などを除去した後、ロータリーエバポレーターを使用し、130℃に加熱し減圧下で過剰のエピクロルヒドリン等を留去し、残留物に552部のメチルイソブチルケトンを加え溶解した。このメチルエチルケトンの溶液を70℃に加熱し30重量%の水酸化ナトリウム水溶液10部を添加し1時間反応させた後、洗浄液のpHが中性となるまで水洗を繰り返した。更に水層は分離除去し、ロータリーエバポレーターを使用して油層から加熱減圧下メチルエチルケトンを留去し、下記式(2)で表されるエポキシ樹脂Bを得た。得られたエポキシ樹脂は半固形であり、エポキシ当量は294g/eqであった。
RE−404P(商品名、ビスフェノールF型エポキシ樹脂、日本化薬(株)製、エポキシ当量160g/eq、加水分解塩素量30ppm)に対して、エポキシ基の100%当量のアクリル酸を反応させ、イオン交換水/トルエンの分液処理により精製後、トルエンを留去してビスフェノールFエポキシのアクリレートを得た。得られたビスフェノールFエポキシのアクリレート80重量部、合成例1のエポキシ樹脂Aを20重量部、ラジカル発生型光重合開始剤としてアデカオプトマーN−1414(商品名、3,6−ビス(2−メチル−2−モルホリノプロピオニル)−9−n−オクチルカルバゾール、旭電化工業(株)製)1.8重量部、KBM−603(商品名、アミノシランカップリング剤(N−β(アミノエチル)γ−アミノプロピルトリメトキシシラン)、信越シリコーン(株)製)1.2重量部、を90℃で加熱溶解し、樹脂液を得た。室温に冷却後、IDH−S(商品名、イソフタル酸ジヒドラジド、大塚化学(株)製)をジェットミル粉砕グレードを更にジェットミルで微粉砕したもの(融点224℃、活性水素当量48.5g/eq、平均粒径1.7μm、最大粒径7μm)4.1重量部、クリスタライト1FF(商品名、溶融破砕シリカ、龍森(株)製、平均粒径1.0μm)30重量部、IXE−100(商品名、リン酸ジルコニウム系イオン捕捉剤、東亞合成(株)製)1重量部を添加して3本ロールにより混練して本発明の光電変換素子用シール剤(1)を得た。シール剤の粘度(25℃)は300Pa・sであった(粘度はR型粘度計 RU 東機産業(株)製)で測定した。)。
前記RE−404Pに対して、エポキシ基の100%当量のアクリル酸を反応させ、イオン交換水/トルエンの分液処理により精製後、トルエンを留去してビスフェノールFエポキシのアクリレートを得た。得られたビスフェノールFエポキシのアクリレート80重量部、合成例2のエポキシ樹脂Bを20重量部、ラジカル発生型光重合開始剤として前記アデカオプトマーN−1414 1.8重量部、前記KBM−603 1.2重量部、を90℃で加熱溶解し、樹脂液を得た。室温に冷却後、前記IDH−Sを更にジェットミルで微粉砕したもの 3.3重量部、前記クリスタライト1FF 30重量部、前記IXE−100 1重量部を添加して3本ロールにより混練して本発明の光電変換素子用シール剤(2)を得た。シール剤の粘度(25℃)は400Pa・sであった(前記R型粘度計で測定)。
次に、実施例1、2で得られた各シール剤について、接着強度、ポットライフ、ガラス転移点及び電荷移動層へ溶出したシール剤成分の量を測定した。結果を表1に示す。
表1中、NDは検出限界以下を示す。また実施例1はエポキシ樹脂Bを、実施例2はエポキシ樹脂Aをそれぞれ含有しないため、該当する部分に−と表記した。
各シール剤100gにスペーサーとして5μmのグラスファイバー1gを添加して混合撹拌を行う。このシール剤を50mm×50mmのガラス基板上に塗布し、そのシール剤上に1.5mm×1.5mmのガラス片を貼り合わせUV照射機により3000mJ/cm2の紫外線を照射した後、120℃オーブンに1時間投入して硬化させた。そのガラス片のせん断接着強度を測定した。
各シール剤を30℃にて放置し、初期粘度に対して48時間経過後の粘度増加率(%)を測定した。
各シール剤をポリエチレンテレフタレート(PET)フィルムに挟み厚み60μmの薄膜としたものにUV照射機により3000mJ/cm2の紫外線を照射した後、120℃オーブンに1時間投入して硬化させ、硬化後PETフィルムを剥がしてサンプルとした。TMA試験後(真空理工株式会社製)引っ張りモードにてガラス転移点を測定した。
電荷移動層と未硬化の各シール剤の接触により電荷移動層に溶出したシール剤の構成成分をガスクロマトグラフィーで定量した。サンプル瓶にシール剤を0.1g入れ、下記電荷移動層(E)1mlを加えた後、シール剤の硬化条件を想定してUV照射機により3000mJ/cm2の紫外線を照射した後、120℃オーブンに1時間硬化接触処理した。その後、1時間室温にて放置し、空のサンプル瓶に接触処理後の電荷移動層を移し替えた。この電荷移動層(E)に溶出した各構成成分をペンタデカンを内部標準物質に用い、ガスクロマトグラフィーにて溶出したシール剤の樹脂成分を定量した。
光電変換素子の例(図1)に示すように、導電性支持体であるFTO導電性ガラス支持体の導電面上に半導体含有層であるTiO2微粒子(P25;デグサ社製)をペースト状にしたものを塗布して、450℃、30分焼成した後、式(3)で示す色素の3×10−4Mエタノール溶液に24時間浸漬して半導体電極1を作成した。つぎに、同じくFTO導電性ガラス支持体の導電面上にPtを200Å蒸着させて対向電極を作成した。
実施例3において、シール剤を実施例2の光電変換素子用シール剤(2)を用い、更に半導体含有層を非特許文献1に従いゾルゲル法にてチタンアルコキサイドを加水分解することにより調製したものを用いた以外は実施例3と同様にして本発明の光電変換素子(セル2)を得た。
実施例3において、導電性支持体の上に実施例1と同様にして色素を担持した半導体含有層を有した導電性支持体の周囲に実施例1で調製したシール剤(1)で堰を設け、その中に30μのギャップになるような量の電荷移動層(ア)を滴下した。減圧下にて対向電極を貼り合わせた後、プレスにてギャップ出しを行い、3000mJ、UV光を照射して仮止めした後に前記同様120℃、1時間熱処理して硬化させて本発明の光電変換素子(セル3)を得た。
実施例3において、式(3)で示す色素を、下記式(4)で表される色素に変更すること以外は実施例3と同様に処理して本発明の光電変換素子(セル4)を得た。
実施例3において、式(3)で示す色素を、下記式(5)で表される色素に変更すること以外は実施例3と同様に処理して本発明の光電変換素子(セル5)を得た。
実施例3において、式(3)で示す色素を、下記式(6)で表される色素に変更すること以外は実施例3と同様に処理して本発明の光電変換素子(セル6)を得た。
実施例3において、式(3)で示す色素を、下記式(7)で表される色素に変更すること以外は実施例3と同様に処理して本発明の光電変換素子(セル7)を得た。
シール剤として市販のハイミラン(三井デュポンポリケミカル社製)を使用したこと以外は実施例3と同様にして、比較例のセルを得た
光電変換効率測定
得られた各光電変換素子について、両極にリード線を接続し、電圧計、電流計を配置し本発明の太陽電池を得た。各太陽電池につき、光電変換能の測定を行った。測定する光電変換素子の大きさは実行部分を0.5×0.5cm2とした。光源は1kWキセノンランプ(WACOM製)を用いて、AM1.5フィルターを通して100mW/cm2とした。短絡電流、解放電圧、変換効率をソーラシミュレータ(WXS−155S−10、WACOM製)を用いて測定した。
耐久性試験
上記評価試験2で用いた各太陽電池(セル1〜6)について耐久性試験を行なった。セル1〜6を一定温度(25℃)において180日間の期間にわたり作動させ、初期、30日経過後及び180日経過後にそれぞれ変換効率(%)を測定し、結果を表3に示した。
表3から明らかなように、いずれの時点においても、各セルの変換効率に目立った低下は見られず、各セルは優れた耐久性を示した。また、金属錯体色素(3)以外として、(4)、(5)、(6)及び(7)で表される有機色素を増感剤として用いたセルにおいても良好な耐久性を示した。これに対して、市販のシール剤を使用した比較例のセルでは30日経過後には変換効率が約半分に低下し、180日経過後には変換効率が約1/6に低下していた。

Claims (13)
- (a)エポキシ樹脂、(b)熱硬化剤、(c)エポキシ(メタ)アクリレート及び(d)光重合開始剤を含有することを特徴とする光電変換素子用シール剤。
- (b)熱硬化剤が、ヒドラジド類、アミン類、酸無水物、イミダゾール類及び多価フェノール類からなる群から選ばれる1種又は2種以上の熱硬化剤である請求項1に記載の光電変換素子用シール剤。
- (c)エポキシ(メタ)アクリレートが、ビスフェノールA型エポキシ(メタ)アクリレート、ノボラック型エポキシ(メタ)アクリレート又はレゾルシンの(メタ)アクリレートである請求項1又は請求項2に記載の光電変換素子用シール剤。
- (d)光重合開始剤が、アセトフェノン系、ベンゾイン系、ベンゾフェノン系、チオキサントン系、カルバゾール系、アントラキノン系、アシルホスフィン系及びアクリジン系の各種光重合開始剤からなる群から選ばれる1種又は2種以上である請求項1乃至請求項3のいずれか一項に記載の光電変換素子用シール剤。
- (e)充填剤を含有する請求項1乃至請求項4のいずれか一項に記載の光電変換素子用シール剤。
- (e)充填剤が、含水硅酸マグネシウム、炭酸カルシウム、酸化アルミニウム、結晶シリカ及び溶融シリカからなる群から選ばれる1種又は2種以上で、且つその平均粒径が3μm以下である請求項5記載の光電変換素子用シール剤。
- (f)シランカップリング剤を含有する請求項1乃至請求項6のいずれか一項に記載の光電変換素子用シール剤。
- (f)シランカップリング剤が、グリシジルエトキシシラン類又はグリシジルメトキシシラン類である請求項7記載の光電変換素子用シール剤。
- (g)イオン捕捉剤を含有する請求項1乃至請求項8のいずれか一項に記載の光電変換素子用シール剤。
- (g)イオン捕捉剤が、酸化ビスマス系、酸化アンチモン系、リン酸チタン系、リン酸ジルコニウム系及びハイドロタルサイト系の各種イオン捕捉剤からなる群から選ばれる1種又は2種以上である請求項9記載の光電変換素子用シール剤。
- 半導体含有層を有する導電性支持体と、対向電極を有する導電性支持体を所定の間隔で対向配置し、該両支持体の間隙には電荷移動層を挟持し、該導電性支持体の周辺部に、請求項1乃至10のいずれか一項に記載の光電変換素子用シール剤によりシールが設けられてなる光電変換素子。
- 請求項11記載の光電変換素子を有してなる太陽電池。
- 下記化合物(3)、(4)、(5)、(6)及び(7)から選択される1種以上を増感剤として用いることを特徴とする請求項12記載の太陽電池。
