Abstract
Description
いくつかの態様において、前記ポリエステルポリオールには、一つ又はより多くの疎水性物質からの繰り返し単位が組み込まれ得る。疎水性物質が含有される場合、好ましくは、熱可塑性ポリエステルの単位モル当たり、0.1〜1.0molの範囲内の量の疎水性物質が含有される。他の態様において、前記疎水性物質は、熱可塑性ポリエステルの単位モル当たり、0.15〜0.8molの範囲内の量において存在する。
本発明は、ポリエステルポリオールの製造方法を含む。一態様において、該方法は、消化された中間体を得るための、熱可塑性ポリエステル源又は芳香族ポリ酸源をグリコールと加熱する第1のステップを備える。該中間体を、前記ポリオールを得るために、その後、リグニン、タンニン、又はこれらの混合物と反応させる。この態様において、熱可塑性ポリエステルの繰り返し単位に対するグリコールのモル比は、少なくとも0.8であり、ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合物の量は、0.1〜35質量%の範囲内であり、且つ、前記ポリオールは、25〜800mg KOH/gの範囲内の水酸基価を有する。
本発明に係るポリエステルポリオールは、幅広く様々なポリウレタン製品の配合に使用され得る。リグニン、タンニン、又はこれらの混合物、及びいくつかの任意としての疎水性物質の割合を調整することにより、望ましい程度のポリオールの疎水性が「調節」され得る。疎水性を制御するための性能は、塗装産業において特に価値がある。前記ポリオールは、単独で、又は、他のポリオールと組み合わせて、軟質フォーム、硬質フォーム(ポリイソシアヌレートフォームを含む)、ポリウレタン分散物、塗料(一つ又は二つの組成のポリウレタンを含む)、接着剤、密閉剤、及びエラストマーを含む、多孔性材料、マイクロセル材料、及び非多孔性材料を製造するために、使用され得る。その結果得られるポリウレタンは、自動車及び輸送用途、建物及び建築のための製品、海洋製品、包装の発泡材料、柔軟性スラブストックの発泡材料、カーペットの裏地、電気製品の絶縁材、注型用のエラストマー及び鋳型、履物、生体医療用デバイス、及び他の用途に、潜在的に使用可能である。
さらに、本発明に係るポリエステルポリオールは、原材料に由来したアクリル酸若しくはメタクリル酸とのエステル化又はエステル交換によりモノ−、ジ−又はポリアクリレートの形態に誘導され得る。このように、一態様において、本発明は、アクリレート又はメタクリレート供給源と、本発明に係るポリオールとの反応生成物を備えている硬化型樹脂に関する。本発明に係るポリエステルポリオールの(メタ)アクリレート誘導体を生成するのに適した(メタ)アクリル化のための原材料の例として、アクリロイルクロライド、メタクリロイルクロライド、メタクリル酸、アクリル酸、アクリル酸メチル、メタクリル酸メチル、及びこれらに類するもの、又はこれらの混合物が含まれる。このような、(メタ)アクリレートに誘導された本発明に係るポリエステルポリオールは、放射線硬化型塗料又はUV硬化型塗料の配合又は用途に使用可能である。本発明に係るポリエステルポリオールのプレポリマーは、ヒドロキシエチル(メタ)アクリレートとの反応により、ウレタン(メタ)アクリレートを生成することにより誘導され得る。その結果得られるウレタンアクリレートも、放射線又はUV硬化型塗料の配合又は用途に使用される。
特定の態様において、本発明は、本発明に係るポリエステルポリオールから製造される水溶性ポリウレタン分散物に関する。前記ポリオールは、高硬質、低粘度、及び低い沈殿性を含む、望ましい特性のバランスを有する水溶性ポリウレタン分散物に容易に配合される。水溶性ポリウレタン分散物を配合するための多数の方法が知られており、使用に適している。好ましくは、前記ポリウレタン分散物は、水中で乳化剤を助剤として用いて、イソシアネート末端プレポリマーを乳化することにより製造される。水、水溶性ポリアミン鎖延長剤、又はこれらの組合せが、乳化されたプレポリマーとの反応に使用され得る。前記プレポリマーは、好ましくは、本発明に係るポリエステルポリオール、ヒドロキシ官能性乳化剤、一つ又はより多くの補助ポリオール、及び一つ又はより多くのポリイソシアネートを反応させることにより製造される。前記水溶性ポリウレタン分散物は、好ましくは、水性塗料、接着剤、密閉剤、エラストマー、及び同様のウレタン製品を配合するために使用され、それらは溶媒依存を減らすために特に価値がある。例えば、前記分散物は、低−VOC又はゼロ−VOC組成物を配合するために使用され得る。
オーバーヘッド撹拌機、コンデンサー、マントルヒーター、熱電対、及び窒素吹き込み口を備えた反応機に、チタン(IV)ブトキシド(500〜1000ppm)、リサイクルされたポリエチレンテレフタレートのペレット、及び一つ又はより多くのグリコール(プロピレングリコール又はプロピレングリコールとネオペンチルグリコールとの混合物、量は表1参照)を仕込んだ。混合物を、反応機の内容物が180℃に達するまで、加熱及び撹拌した。混合物を、リサイクルされたPETの粒子が残存しなくなるまで(約4時間)加熱した。消化反応が完結したと考えられたら、混合物を、約100℃に冷却した。仕込んだ反応剤の量を基準として2〜25質量%の量のリグニン(通常は、オルガノソルブリグニン)を添加し(使用した量は表1参照)、撹拌速度を200rpmに加速し、混合物を180〜200℃で10〜24時間加熱した。いくつかの例においては、脂肪酸二量体又はコーン油のような疎水性物質も含有させた。いくつかの例においては、リグニンを消化された中間体と反応させた後、前記疎水性物質と反応させた。特定の比較例においては、前記疎水性物質を、まず消化された中間体と反応させ、後に前記リグニンと反応させた。縮合反応によって発生した水は、除去した。反応が完結したと考えられたら、ポリオール生成物を100℃に冷却し、その後、反応機からデカントし、チーズクロスを通してろ過した。
室温で、ビーカーに、ポリエステルポリオール(13.8g、0.096当量)、2−メチル−1,3−プロパンジオール(0.71g、0.016当量)、及びエチレングリコール(1.12g、0.055当量)を混合した。その後、ヘキサメチレンジイソシアネート(8.82g、0.105当量)及びイソホロンジイソシアネート(4.99g、0.045当量)を添加した。混合物を、2−ブタノンで50質量%に希釈し、均一な混合物となるまで機械的に撹拌した。ジラウリン酸ジブチルスズ(0.050質量%)を添加した。約5分間撹拌後(10℃発熱)、反応混合物のビード(Bead)を5つのアルミニウムパネル(4”×6”)それぞれの一側方に塗布した。溶剤系のポリウレタンのビードをR.D. Specialties社製#50バーを使用して湿膜が4.5milとなるようにドローダウンした。パネルを、フード内において、室温で、少なくとも1時間乾燥した。その後、それらの硬化を完結させるために1.5〜2時間、100℃で加熱した。この膜を以下に示すように試験した。
乾燥膜の厚みを、PosiTector 6000(Defelsko社)乾燥膜厚測定装置を使用して測定した。ケーニッヒ(Konig)硬度を、TQC硬度試験機(SPO500モデル)を使用して、ISO 1522により測定した。次に、ASTM試験法を使用した。鉛筆ひっかき硬度:ASTM D3363、柔軟性:ASTM D522、接着性:ASTM D3359、着色試験:ASTM D1308、粘度:ASTM D562、ポリウレタン固形成分:ASTM D1582、衝撃特性:ASTM D 5420−04。
表1には、様々な量のオルガノソルブリグニン及び異なる手順を使用してポリオールを合成した結果が要約されている。
表2及び3に、本発明に係るポリエステルポリオール及びいくつかの比較例から製造した二成分のポリウレタン塗料の試験結果を要約した。全体的に、本発明に係るポリオールは、良好な硬度、柔軟性、ひっかき耐性、着色耐性、MEK耐性、及び直接的又は非直接的な衝撃特性を備える塗料を提供した。

- (a)消化された熱可塑性ポリエステルと、
(b)グリコールと、
(c)リグニン、タンニン、又はこれらの混合物と、
(d)任意には、疎水性物質と、
からの繰り返し単位を含むポリエステルポリオールであって、
熱可塑性ポリエステル繰り返し単位に対するグリコールのモル比が、少なくとも0.8であり、
前記ポリオールに組み込まれる、リグニン、タンニン、又はこれらの混合物の量が、0.1〜35質量%の範囲内であり、

- 35〜500mg KOH/gの範囲内の水酸基価を有する請求項1乃至8のいずれか1項に記載のポリオール。
- 熱可塑性ポリエステルの単位mol当たり0.1〜1.0molの範囲内の量の疎水性物質を含む、請求項1乃至9のいずれか1項に記載のポリオール。
- 前記疎水性物質が、二量体脂肪酸、オレイン酸、リシノール酸、桐油、コーン油、菜種油、大豆油、ひまわり油、トリグリセリド又は飽和若しくは不飽和C6〜C36脂肪酸単位を有するアルキルカルボン酸エステル、ひまし油、アルコキシ化されたひまし油、飽和若しくは不飽和C6〜C18ジカルボン酸又はジオール、カルダノール系生成物、リサイクルされた料理油、分岐した若しくは直鎖のC6〜C36脂肪族アルコール、エポキシ化され、オゾン化され、若しくはヒドロホルミル化された脂肪族エステル又は脂肪酸に由来するヒドロキシ官能性材料、及びこれらの混合物よりなる群から選択される、請求項10に記載のポリオール。
- 前記疎水性物質の繰り返し単位が、熱可塑性ポリエステルの単位mol当たり0.15〜0.8molの範囲内の量において存在する、請求項10又は11に記載のポリオール。
- 25℃における粘度が10000cP未満である、請求項1乃至12のいずれか1項に記載のポリオール。
- 本明細書において定義されるリサイクル含量及びバイオ再生可能な含量の合計が、50質量%よりも大きい、請求項1乃至13のいずれか1項に記載のポリオール。
- 本明細書において定義されるリサイクル含量及びバイオ再生可能な含量の合計が、80質量%よりも大きい、請求項1乃至14のいずれか1項に記載のポリオール。
- 酸価が、10mg KOH/g未満である、請求項1乃至15のいずれか1項に記載のポリオール。
- 1.8〜2.2の平均ヒドロキシ官能価を有する、請求項1乃至16のいずれか1項に記載のポリオール。
- 請求項1乃至17のいずれか1項に記載のポリオールから調製された、ポリウレタン。
- 請求項1乃至17のいずれか1項に記載のポリオールから製造された、水溶性ポリウレタン分散物。
- 請求項19に記載の水溶性ポリウレタン分散物から製造された、塗料。
- 請求項1乃至17のいずれか1項に記載のポリオールから製造された、二成分のポリウレタン塗料。
- 水中で乳化剤を助剤として用いて、イソシアネート末端プレポリマーを乳化し、続いて、前記プレポリマーを、水、水溶性ポリアミン、又はこれらの組合せの鎖延長により製造される水溶性ポリウレタン分散物であって、
前記プレポリマーは、請求項1乃至17のいずれか1項に記載のポリオールと、ヒドロキシ官能性乳化剤と、一つ又はより多くの補助ポリオールと、一つ又はより多くのポリイソシアネートとの反応により製造される、水溶性ポリウレタン分散物。 - 請求項22に記載のポリウレタン分散物から製造された、塗料。
- アクリレート源又はメタクリレート源、及び請求項1乃至17のいずれか1項に記載のポリオールの反応生成物を備える、硬化樹脂。
- 請求項24に記載の樹脂から製造された、UV硬化型塗料。
- ポリエステルポリオールの製造方法であって、
(a)消化された中間体を得るために、熱可塑性ポリエステルをグリコールと加熱する工程、及び、
(b)前記ポリオールを得るために、前記中間体をリグニン、タンニン、又はこれらの混合物と反応させる工程を有し、
熱可塑性ポリエステルの繰り返し単位に対するグリコールのモル比が、少なくとも0.8であり、
前記ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合部の量が、0.1〜35質量%の範囲内であり、
前記ポリオールが、25〜800 mg KOH/gの水酸基価を有する、ポリエステルポリオールの製造方法。 - 前記熱可塑性ポリエステル及びグリコールを、チタン又はスズ触媒の存在下で加熱する、請求項26に記載の製造方法。
- 前記熱可塑性ポリエステル及びグリコールを、80℃〜260℃の範囲内の温度で加熱する、請求項26又は27に記載の製造方法。
- 前記熱可塑性ポリエステルが、リサイクルされたPETである、請求項26乃至28のいずれか1項に記載の製造方法。
- 前記グリコールが、エチレングリコール、プロピレングリコール、1,3−プロパンジオール、1,2−ブチレングリコール、1,3−ブチレングリコール、1,4−ブタンジオール、2−メチル−1,3−プロパンジオール、1,6−ヘキサンジオール、ペンタエリスリトール、ソルビトール、ネオペンチルグリコール、グリセロール、トリメチロールプロパン、2,2,4,4−テトラメチル−1,3−シクロブタンジオール、3−メチル−1,5−ペンタンジオール、1,4−シクロヘキサンジメタノール、1,3−シクロヘキサンジメタノール、ビスフェノールAエトキシレート、ジエチレングリコール、テトラエチレングリコール、ジプロピレングリコール、トリエチレングリコール、トリプロピレングリコール、約400g/molまでの数平均分子量を有するポリエチレングリコール、エチレンオキシド及びプロピレンオキシドのブロック又はランダム共重合体、並びにこれらの混合物よりなる群から選択される、請求項26乃至29のいずれか1項に記載の製造方法。
- 前記リグニンが、オルガノソルブリグニン、アルカリリグニン、又はこれらの混合物である、請求項26乃至30のいずれか1項に記載の製造方法。
- 前記ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合物の量が、2〜25質量%の範囲内である、請求項26乃至31のいずれか1項に記載の製造方法。
- ステップ(a)からの前記消化された中間体又はステップ(b)からの前記ポリオールを、疎水性物質と反応させることをさらに備える、請求項26乃至32のいずれか1項に記載の製造方法。
- 前記疎水性物質が、二量体脂肪酸、オレイン酸、リシノール酸、桐油、コーン油、菜種油、大豆油、ひまわり油、トリグリセリド又は飽和若しくは不飽和C6〜C36脂肪酸単位を有するアルキルカルボン酸エステル、ひまし油、アルコキシ化されたひまし油、飽和若しくは不飽和C6〜C18ジカルボン酸若しくはジオール、カルダノール系生成物、リサイクルされた料理油、分岐した若しくは直鎖のC6〜C36脂肪族アルコール、エポキシ化され、オゾン化され、若しくはヒドロホルミル化された脂肪族エステル若しくは脂肪酸に由来するヒドロキシ官能性材料、及びこれらの混合物よりなる群から選択される、請求項33に記載の製造方法。
- 請求項26乃至34のいずれか1項に記載の製造方法により製造された、ポリエステルポリオール。
- ポリエステルポリオールの製造方法であって、
前記ポリオールを得るために、熱可塑性ポリエステルと、グリコールと、リグニン、タンニン、又はこれらの混合物と、任意の疎水性物質とを反応させることを備え、
熱可塑性ポリエステルの繰り返し単位に対するグリコールのモル比が、少なくとも0.8であり、
前記ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合物の量が、0.1〜35質量%の範囲内であり、
前記ポリオールが、25〜800 mg KOH/gの水酸基価を有する、ポリエステルポリオールの製造方法。 - 前記熱可塑性ポリエステルと、前記グリコールと、前記リグニン、タンニン、又はこれらの混合物とを、チタン又はスズ触媒存在下で加熱する、請求項36に記載の製造方法。
- 前記熱可塑性ポリエステル、前記グリコール、及び前記リグニンを、80℃〜260℃の範囲内の温度で加熱する、請求項36又は37に記載の製造方法。
- 請求項36乃至38のいずれか1項に記載の製造方法により製造された、ポリエステルポリオール。
- (a)芳香族ポリ酸源と、
(b)グリコールと、
(c)リグニン、タンニン、又はこれらの混合物と、
からの繰り返し単位を含むポリエステルポリオールであって、
熱可塑性ポリエステルの繰り返し単位に対するグリコールのモル比が、少なくとも0.8であり、
前記ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合物の量が、0.1〜35質量%の範囲内であり、
前記ポリオールが、25〜800 mg KOH/gの水酸基価を有する、ポリエステルポリオール。 - 前記芳香族ポリ酸源が、ジメチルテレフタレートである、請求項40に記載のポリオール。
- 疎水性物質の繰り返し単位をさらに含む、請求項40又は41に記載のポリオール。
- ポリエステルポリオールの製造方法であって、
(a)消化された中間体を得るために、芳香族ポリ酸源をグリコールと加熱する工程、及び、
(b)前記ポリオールを得るために、前記中間体をリグニン、タンニン、又はこれらの混合物と反応させる工程を有し、
熱可塑性ポリエステルの繰り返し単位に対するグリコールのモル比が、少なくとも0.8であり、
前記ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合物の量が、0.1〜35質量%の範囲内であり、
前記ポリオールが、25〜800 mg KOH/gの範囲内の水酸基価を有する、ポリエステルポリオールの製造方法。 - 前記芳香族ポリ酸源が、ジメチルテレフタレート又はテレフタル酸である、請求項43に記載の製造方法。
- ポリエステルポリオールの製造方法であって、
前記ポリオールを製造するために、芳香族ポリ酸源と、グリコールと、及びリグニン、タンニン、又はこれらの混合物とを反応させることを備え、
芳香族ポリ酸源の繰り返し単位に対するグリコールのモル比が、少なくとも0.8であり、
前記ポリオールに組み込まれるリグニン、タンニン、又はこれらの混合物の量が、0.1〜35質量%の範囲内であり、
前記ポリオールが、25〜800 mg KOH/gの範囲内の水酸基価を有する、ポリエステルポリオールの製造方法。 - 前記芳香族ポリ酸源が、ジメチルテレフタレート又はテレフタル酸である、請求項45に記載の製造方法。
