Abstract
Description
本出願は、参照によりその全体が本明細書に組み込まれている、2004年12月22日出願の米国特許出願第60/638,774号明細書の優先権を主張する。
各々がポリマー組成物と細孔形成剤組成物を含む少なくとも2つの混合物を形成し、
上記混合物の各々を高温まで別々に加熱して、上記混合物の各々に対する対応する溶液を製造し、
上記溶液の少なくとももう一つと接触させて各上記溶液を成形ダイから中程度の剪断下で共押し出しして、多層シートを形成し(ここで、隣接層は上記接触する溶液に対応する)、
多層シートを充分に冷却して、相分離を起こさせ、上記多層シートの各層中にポリマーリッチで、細孔形成剤プアな相と、ポリマープアで、細孔形成剤リッチな相を生成させ、
多層シートから細孔形成剤組成物を選択的に除去することにより、多層シート中にミクロ多孔質構造を作り出して、ミクロ多孔質多層膜を生成させ、そして
多層膜を乾燥する
段階を含む、多層ミクロ多孔質ポリマー膜を製造するための方法を提供する。
ポリマー組成物と細孔形成剤組成物を含む第1の混合物と、ポリマー組成物と細孔形成剤組成物を含む第2の混合物を形成し(ここで、各混合物は同一であるか、あるいは異なることができる)、
第1の混合物と第2の混合物を別々かつ独立に高温まで加熱して、第1の溶液と第2の溶液を製造し、

デュアル層シートから上記細孔形成剤組成物を選択的に除去することにより、デュアル層シート中にミクロ多孔質構造を作り出して、デュアル層ミクロ多孔質膜を生成させ、そして
デュアル層膜を乾燥する
段階を含む、一体のデュアル層ミクロ多孔質ポリマー膜を製造する方法を提供する。
材料
超高分子量ポリエチレン(UHMW−PE)(240SU、Mitsui Chemical)
鉱油(MO)(Britol 35USP、Witco Corp.)
ジブチルセバケート(DBS)(A0167−R、BrandNu Lab)
ハロゲン化炭化水素溶剤混合物(AccuFlushII、MicroCare Corp.)
2つの別々の二軸押し出しラインから異なる配合の2つのUHMW−PE溶液流れ(1および2)を同時に共押し出することにより、二重層ミクロ多孔質UHMW−PE膜を調製した。2つの押し出しラインを押し出しフィードブロックとフラットシートダイにより連結し、2つの溶液層を1つとして合わせ、その後押し出し、そして急冷した。
14重量%のUHMW−PE粉末、21.5重量%のDBSおよび64.5重量%のMOからなるスラリー混合物を室温で調製した。この混合物を攪拌し、FMIポンプ(Fluid Metering、モデルV200)により一対の逆回転型スクリュー(L/D=7/1)を設けた二軸混練(compounding)押し出し機(Brabender、モデルD6/2)の中に計量送入した。押し出し機の下流にZenithギアポンプ(Parker Hannifin モデルPepII、1.8cc/回転)とスタチックミキサー(Dynisco、直径2.5cm×長さ23cm)も取り付けて、第1の押し出しラインを形成した。UHMWPE樹脂を溶融し、この押し出しライン内でDBS/MO溶剤混合物中で溶媒和した。この押し出しラインの種々の域の温度を220℃〜270℃で設定した。使用した押し出し機スクリュー速度は50rpmであり、そしてギアポンプ速度は4rpmであった。この溶液流れを2ポート共押し出しフィードブロックに前面層としてフィードした。
15重量%のUHMW−PE粉末、72.3重量%のDBSおよび12.7重量%のMOからなるスラリー混合物を室温で調製した。この混合物を攪拌し、FMIポンプ(Fluid Metering、モデルV100)により二軸混練押し出し機(Baker−Perkins、モデルMPC/V−30、L/D=13)の中に計量送入した。押し出し機の下流にZenithギアポンプ(Parkin Hannifin、モデルHPB、1.2cc/回転)も取り付けて、第2の押し出しラインを形成した。UHMWPE樹脂を溶融し、この押し出しライン内でDBS/MO溶剤混合物中で溶媒和した。この押し出しラインの種々の域の温度を200℃〜260℃で設定した。使用した押し出し機スクリュー速度は200rpmであり、そしてギアポンプ速度は40rpmであった。この溶液流れを2ポート共押し出しフィードブロックに背面層としてフィードした。
膜試料を走査電子顕微鏡により検査した。断面および表面の像を図2、図3および図4に示す。断面図は、溶液流れ1から作られた上面部分と、溶液流れ2から作られた底面部分を有する一体の二重層構造を示している。多層多孔質膜は図2、3および4に示す構造を有していた。図3に示すように、上面層は底面層よりも低多孔質である。
次の差異を除いて実施例1で述べたような共押し出し方法により、二重層UHMW−PE膜を調製した。
使用したスラリー混合物は、17重量%のUHMW−PE粉末、41.5重量%のDBSおよび41.5重量%のMOからなる。使用したギアポンプ速度は8rpmであった。
使用したスラリー混合物は、15重量%のUHMW−PE粉末、72.2重量%のDBSおよび12.8重量%のMOからなる。使用したギアポンプ速度は40rpmであった。
Claims (48)
- ポリマー材料の少なくとも2つの多孔質層を含む、多層ミクロ多孔質ポリマー膜であって、前記層が一体の多孔質バルクマトリックスを形成し、
各層のポリマー材料が室温付近で溶剤からキャスト可能でなく、そして
各層のポリマー材料がポリエチレン、超高分子量ポリエチレン(UHMW−PE)、ポリプロピレン、アルキルはプロピル、メチルまたはこれらの混合物であるポリ(テトラフルオロエチレン−コ−ペルフルオロアルキルビニルエーテル)(PFA)、ポリ(テトラフルオロエチレン−コ−ヘキサフルオロプロピレン)(FEP)、およびこれらの混合物からなる群から独立に選択される、多層ミクロ多孔質ポリマー膜。 - 少なくとも1つのポリマー材料が超高分子量ポリエチレンである、請求項1に記載の膜。

- ポリマー組成物と細孔形成剤組成物からなる第1の混合物と、ポリマー組成物と細孔形成剤組成物からなる第2の混合物を形成し、ここで、各前記組成物は同一であるか、あるいは異なることができ、
前記第1の混合物と前記第2の混合物を別々かつ独立に高温まで加熱して、第1の溶液と第2の溶液をそれぞれ製造し、
相互に接触した第1の溶液と第2の溶液を成形ダイから中程度の剪断下で共押し出しして、デュアル層シートを形成し、ここで、第1の層は第1の溶液に対応し、そして第2の層は第2の溶液に対応し、
デュアル層シートを充分に冷却して、相分離を起こさせ、前記デュアル層シートの各層中にポリマーリッチで、細孔形成剤プアな相と、ポリマープアで、細孔形成剤リッチの相を生成させ、
前記デュアル層シートから前記細孔形成剤組成物を選択的に除去することにより、デュアル層シート中にミクロ多孔質構造を作り出して、デュアル層ミクロ多孔質膜を生成させ、そして
デュアル層膜を乾燥する
段階を含む、一体のデュアル層ミクロ多孔質ポリマー膜を製造する方法。 - 前記ポリマー組成物の各々が超高分子量ポリエチレン(UHMW−PE)からなり、そして前記細孔形成剤組成物の各々が鉱油、ジブチルセバケートまたは鉱油−ジブチルセバケート混合物からなる、請求項46に記載の方法。
- 前記ポリマー組成物の各々が超高分子量ポリエチレン(UHMW−PE)からなり、そして前記細孔形成剤組成物の各々が鉱油−ジブチルセバケート混合物からなる、請求項46に記載の方法。
