Abstract
本发明的目的在于提供抗崩裂性优良、对聚丙烯和ABS等多种树脂材料显示出良好的胶粘性的多层膜和装饰膜、以及具备这些膜的成形体。上述目的可通过如下所述的多层膜实现,所述多层膜为依次配置有冲击吸收层(a)、基材层(b)、粘合胶粘层(c)这三层的多层膜,其中,构成冲击吸收层(a)的热塑性聚合物组合物由含有包含来自芳香族乙烯基化合物的结构单元的聚合物嵌段(X)和包含来自共轭二烯化合物的结构单元的聚合物嵌段(Y)的至少一种嵌段共聚物或其氢化物构成,‑50~‑20℃范围内的11Hz下的损耗角正切(tanδ)为3×10‑2以上。
Description
技术领域
本发明涉及用于车辆外装等的装饰用的多层膜和装饰膜、以及具备它们的成形体。
背景技术
以往,在车辆外装的装饰中使用通过喷涂法涂布的车辆外装用涂料。这样的涂料出于保护车辆基材并且对车辆赋予美观性的目的而使用。特别是对于车辆外装构件而言,有时由于小石子或融雪盐飞溅而对涂膜施加冲击导致涂膜局部地脱落。将这样的损伤称为崩裂,将对崩裂的保护性能称为抗崩裂性。在小石子与抗崩裂性不足的涂膜碰撞的情况下,存在由于涂膜的损伤使基底露出而损害美观性的问题。在车辆外装构件中,特别是如保险杠那样配置在车辆前面的构件容易产生崩裂,因此对所使用的涂膜要求高抗崩裂性。
车辆保险杠广泛使用聚丙烯类树脂作为原材料。上述聚丙烯类树脂具有抗冲击强、比重小、成本低廉等各种优点。另一方面,非极性的聚丙烯类树脂容易排斥涂料,难以与涂膜树脂之间保持高的密合性。在涂膜与形成保险杠的树脂的密合性低的情况下,具有上述抗崩裂性也变差的倾向。
对此,在专利文献1中,公开了一种由规定的组成构成的底涂组合物,可以兼顾涂膜的抗崩裂性和对作为汽车保险杠原材料的聚丙烯的附着性。另外,在专利文献2中公开了一种多层涂膜形成方法,其中,通过形成规定的多层涂膜,能够得到低温且短时间内的固化性、抗崩裂性和精加工外观也优良的多层涂膜。
近年来,提出了不利用涂料进行车辆外装的装饰及基材保护而使用装饰膜的方法。在上述使用装饰膜的方法中,在涂装工序中必须的宽大的干燥炉变得不再需要,因此能够节约大量的能量。作为使用了这样的膜的装饰方法,在专利文献3中公开了包含由烯烃类弹性体构成的膜状基材和涂布于该基材的被粘物一侧的粘合材料层的汽车外装用保护膜。
另外,在专利文献4中公开了由胶粘层和规定的氨基甲酸酯树脂、以及涂布于氨基甲酸酯树脂层表面的涂料构成的功能性膜。
另外,在专利文献5中公开了由离聚物层、聚酯树脂层、着色层构成的膜模内成形用装饰膜,记载了:通过与着色层相邻地设置胶粘层以及由与被贴附物相同或同类的树脂材料构成的基材层,与如聚丙烯那样的烯烃类树脂也良好地胶粘。

发明内容
发明所要解决的问题
但是,在专利文献1中记载的使用涂料组合物的方法、专利文献2中记载的多层涂膜形成方法中,存在涂膜的干燥固化需要大量的能量因而环境负荷增大的问题。
另外,对于专利文献3中记载的汽车外装用保护膜而言,为了使基材层与粘合材料层之间的胶粘性良好,要求存在底涂层,工序数变多,变得繁杂。另外,由于基材层的弹性模量较低,因此,在供于膜嵌件成形时,预成形品的形状保持性低,容易弯曲,成形作业繁杂。
在专利文献4中记载的方法中公开的胶粘层是聚氯乙烯乙酸乙烯酯共聚物类树脂、丙烯酸类树脂或氨基甲酸酯类树脂,与聚丙烯类树脂的胶粘性差,并且在未设置胶粘层的情况下与聚丙烯类树脂的胶粘性非常差,因此存在问题。
另外,对于在专利文献5中记载的方法中公开的装饰膜而言,存在如下问题:由于将聚酯类高分子膜塑化成形,因此需要达到高温(在专利文献5的实施例1中在190℃下成形),这使得装饰层的美观性降低。另外,需要设置由与作为粘贴物的树脂相同或同类的树脂材料构成的基材层,因此在粘贴于与聚丙烯同样地大多用在车辆外装中的ABS树脂的情况下,必须要准备由与聚丙烯不同的基材层构成的膜,很繁杂。
如上所述,本发明的目的在于提供抗崩裂性优良、对聚丙烯和ABS等多种树脂材料显示出良好的胶粘性、并且具有优良的形状保持性的多层膜和装饰膜、以及具备这些膜的成形体。
用于解决问题的方法
实现上述目的的本发明是一种多层膜,其为依次配置有冲击吸收层(a)、基材层(b)、粘合胶粘层(c)这三层的多层膜,其中,构成冲击吸收层(a)的热塑性聚合物组合物满足下述(a1)、(a2)。
(a1)由含有热塑性弹性体的热塑性聚合物组合物构成,所述热塑性弹性体由含有包含来自芳香族乙烯基化合物的结构单元的聚合物嵌段(X)和包含来自共轭二烯化合物的结构单元的聚合物嵌段(Y)的至少一种嵌段共聚物或其氢化物构成;
(a2)由-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为3×10-2以上的热塑性聚合物组合物构成。
另外,构成上述聚合物嵌段(Y)的来自共轭二烯化合物的结构单元优选为来自选自丁二烯和异戊二烯中的至少一种的结构单元。
另外,优选在与上述多层膜的上述粘合胶粘层(c)相接的位置配置有装饰层(d)。
另外,上述装饰层(d)优选为选自(甲基)丙烯酸类树脂、ABS树脂、聚碳酸酯类树脂和聚酯类树脂中的任一者的透明热塑性树脂。
另外,上述装饰层(d)优选由在上述透明热塑性树脂膜上形成有金属蒸镀层和印刷层中的任一者的多层膜构成。
另外,上述装饰层(d)优选由在上述透明热塑性树脂中含有颜料和染料中的任一者或两者而着色的多层膜构成。
另外,本发明是由上述多层膜构成的装饰膜,进而是在被粘物的表面具备上述多层膜或装饰膜的成形体。
发明效果
本发明的含有装饰层和冲击吸收层的多层膜的抗崩裂性优良、对聚丙烯和ABS等多种树脂材料显示出良好的胶粘性,并且具有优良的形状保持性。因此,能够特别适合作为用于车辆外装的多层膜使用。
具体实施方式
一种多层膜,其为依次配置有冲击吸收层(a)、基材层(b)、粘合胶粘层(c)这三层的多层膜,其特征在于,构成冲击吸收层(a)的热塑性聚合物组合物满足下述(a1)、(a2)。
(a1)由含有热塑性弹性体的热塑性聚合物组合物构成,所述热塑性弹性体由含有包含来自芳香族乙烯基化合物的结构单元的聚合物嵌段(X)和包含来自共轭二烯化合物的结构单元的聚合物嵌段(Y)的至少一种嵌段共聚物或其氢化物构成;
(a2)由-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为5×10-2以上的热塑性聚合物组合物构成。
以下,对层(a)、(b)、(c)和(d)进行说明。
本发明的多层膜具有至少一层冲击吸收层(a)。另外,形成除此以外还含有粘合胶粘层(c)、基材层(b)的多层膜。另外,出于提高层间的胶粘力或改变美观性等目的,也可以添加除层(a)、(b)、(c)、(d)以外的层。
[冲击吸收层(a)]
冲击吸收层(a)满足下述(a1)、(a2)。
(a1)由含有热塑性弹性体(P)的热塑性聚合物组合物构成,所述热塑性弹性体(P)由含有包含来自芳香族乙烯基化合物的结构单元的聚合物嵌段(X)和包含来自共轭二烯化合物的结构单元的聚合物嵌段(Y)的至少一种嵌段共聚物或其氢化物构成;
(a2)由-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为5×10-2以上的热塑性聚合物组合物构成。
另外,冲击吸收层(a)中,除了热塑性弹性体(P)以外,还可以根据需要含有聚丙烯类树脂(Q)。
<热塑性弹性体(P)>
热塑性聚合物组合物所含有的热塑性弹性体(P)为含有包含来自芳香族乙烯基化合物的结构单元的聚合物嵌段(S)和包含来自共轭二烯化合物的结构单元的聚合物嵌段(D)的嵌段共聚物或其氢化物。上述热塑性弹性体(P)对热塑性聚合物组合物赋予柔软性、良好的力学特性和成形加工性等,在该组合物中起到基质的作用。
-含有芳香族乙烯基化合物单元的聚合物嵌段(S)-
作为构成上述聚合物嵌段(S)的芳香族乙烯基化合物,可以列举例如含有来自苯乙烯、α-甲基苯乙烯、2-甲基苯乙烯、3-甲基苯乙烯、4-甲基苯乙烯、4-丙基苯乙烯、4-环己基苯乙烯、4-十二烷基苯乙烯、2-乙基-4-苄基苯乙烯、4-(苯基丁基)苯乙烯、1-乙烯基萘、2-乙烯基萘等的结构单元的芳香族乙烯基化合物。含有芳香族乙烯基化合物的聚合物嵌段可以由仅来自这些芳香族乙烯基化合物中的一种的结构单元构成,也可以由来自这些芳香族乙烯基化合物中的两种以上的结构单元构成。其中,优选为由来自苯乙烯、α-甲基苯乙烯、4-甲基苯乙烯的结构单元构成的聚合物嵌段。
含有来自芳香族乙烯基化合物的结构单元的聚合物嵌段(S)优选为含有80质量%以上的来自芳香族乙烯基化合物的结构单元、更优选为含有90质量%以上的该结构单元、进一步优选为含有95质量%以上的该结构单元的聚合物嵌段。上述聚合物嵌段(S)可以仅具有来自芳香族乙烯基化合物的结构单元,但只要不损害本发明效果,也可以与该结构单元一起具有来自其它共聚性单体的结构单元。作为其它共聚性单体,可以列举例如:1-丁烯、戊烯、己烯、丁二烯、异戊二烯、甲基乙烯基醚等。在具有来自其它共聚性单体的结构单元的情况下,其比例是相对于来自芳香族乙烯基化合物的结构单元和来自其它共聚性单体的结构单元的合计量优选为20质量%以下、更优选为10质量%以下、进一步优选为5质量%以下。
-含有共轭二烯化合物单元的聚合物嵌段(D)-
作为来自构成上述聚合物嵌段(D)的共轭二烯化合物的结构单元,可以列举例如来自丁二烯、异戊二烯、2,3-二甲基-1,3-丁二烯、1,3-戊二烯、1,3-己二烯等的结构单元。其中,优选来自丁二烯或异戊二烯的结构单元。
含有来自共轭二烯化合物的结构单元的聚合物嵌段(D)可以由仅来自这些共轭二烯化合物中的一种的结构单元构成,也可以由来自这些共轭二烯化合物中的两种以上的结构单元构成。特别优选由来自丁二烯或异戊二烯的结构单元、或者来自丁二烯和异戊二烯的结构单元构成。
含有来自共轭二烯化合物的结构单元的聚合物嵌段(D)优选为含有80质量%以上的来自共轭二烯化合物的结构单元、更优选为含有90质量%以上的该结构单元、进一步优选为含有95质量%以上的该结构单元的聚合物嵌段。上述聚合物嵌段(D)可以仅具有来自共轭二烯化合物的结构单元,但只要不妨碍本发明,也可以与该结构单元一起具有来自其它共聚性单体的结构单元。作为其它共聚性单体,可以列举例如:苯乙烯、α-甲基苯乙烯、4-甲基苯乙烯等。在具有来自其它共聚性单体的结构单元的情况下,其比例是相对于来自共轭二烯化合物的结构单元和来自其它共聚性单体的结构单元的合计量优选为20质量%以下、更优选为10质量%以下、进一步优选为5质量%以下。
构成含有来自共轭二烯化合物的结构单元的聚合物嵌段(D)的共轭二烯的键合形态没有特别限制。例如,在丁二烯的情况下,可以采用1,2-键合、1,4-键合,在异戊二烯的情况下,可以采用1,2-键合、3,4-键合、1,4-键合。其中,在含有来自共轭二烯化合物的结构单元的聚合物嵌段(D)由来自丁二烯的结构单元构成的情况下、由来自异戊二烯的结构单元构成的情况下、或由来自丁二烯和异戊二烯这两者的结构单元构成的情况下,从表现出高胶粘性能的观点出发,上述聚合物嵌段(D)中的1,2-键合量和3,4-键合量的合计优选为40摩尔%以上。1,2-键合量和3,4-键合量的合计相对于上述聚合物嵌段(D)中的全部键合量的比例优选为40~90摩尔%、更优选为50~80摩尔%。
需要说明的是,1,2-键合量和3,4-键合量的合计量可以通过1H-NMR测定计算出。具体而言,可以根据来自采用1,2-键合和3,4-键合的结构单元的在4.2~5.0ppm存在的峰的积分值和来自采用1,4-键合的结构单元的在5.0~5.45ppm存在的峰的积分值之比计算出。
热塑性弹性体(P)中的含有来自芳香族乙烯基化合物的结构单元的聚合物嵌段(S)与含有共轭二烯化合物的聚合物嵌段(D)的键合形态没有特别限制,可以是直链状、支链状、放射状、或者它们中的两种以上组合而成的键合形态中的任一种,优选为直链状的键合形态。
作为直链状的键合形态的例子,在将含有来自芳香族乙烯基化合物的结构单元的聚合物嵌段(S)以a表示、将含有来自共轭二烯化合物的结构单元的聚合物嵌段(D)以b表示时,可以列举以a-b表示的二嵌段共聚物、以a-b-a或b-а-b表示的三嵌段共聚物、以a-b-a-b表示的四嵌段共聚物、以a-b-a-ba或b-a-b-a-b表示的五嵌段共聚物、(а-b)nX型共聚物(X表示偶联残基,n表示2以上的整数)以及它们的混合物。其中,优选为三嵌段共聚物,更优选为以a-b-a表示的三嵌段共聚物。
关于热塑性弹性体(P)中的含有来自芳香族乙烯基化合物的结构单元的聚合物嵌段(S)的含量,从其柔软性、力学特性的观点出发,相对于热塑性弹性体(P)整体,优选为5~75质量%、更优选为5~60质量%、进一步优选为10~40质量%。
另外,关于热塑性弹性体(P)的重均分子量,从其力学特性、成形加工性的观点出发,优选为30000~500000、更优选为50000~400000、更优选为60000~200000、进一步优选为70000~200000、特别优选为70000~190000、最优选为80000~180000。在此,重均分子量是指通过凝胶渗透色谱法(GPC)测定求出的聚苯乙烯换算的重均分子量。
热塑性弹性体(P)可以单独使用一种,也可以组合使用两种以上。
作为热塑性弹性体(P)的制造方法,没有特别限定,可以通过例如阴离子聚合法来制造。具体而言,可以列举:(i)使用烷基锂化合物作为引发剂,使上述芳香族乙烯基化合物、上述共轭二烯化合物、接着的上述芳香族乙烯基化合物依次聚合的方法;(ii)使用烷基锂化合物作为引发剂,使上述芳香族乙烯基化合物、上述共轭二烯化合物依次聚合,接着添加偶联剂进行偶联的方法;(iii)使用二锂化合物作为引发剂,使上述共轭二烯化合物、接着的上述芳香族乙烯基化合物依次聚合的方法等。
上述阴离子聚合时,通过添加有机路易斯碱,可以增加热塑性弹性体(P)中的上述聚合物嵌段(D)的1,2-键合量和3,4-键合量,通过该有机路易斯碱的添加量,能够容易地控制1,2-键合量和3,4-键合量。
作为该有机路易斯碱,可以列举例如:乙酸乙酯等酯;三乙胺、N,N,N’,N’-四甲基乙二胺(TMEDA)、N-甲基吗啉等胺;吡啶等含氮杂环式芳香族化合物;二甲基乙酰胺等酰胺;甲醚、二乙醚、四氢呋喃(THF)、二氧六环等醚;乙二醇二甲醚、二乙二醇二甲醚等二醇醚;二甲基亚砜等亚砜;丙酮、甲乙酮等酮等。
从提高耐热性和耐候性的观点出发,热塑性弹性体(P)优选含有共轭二烯化合物的聚合物嵌段(D)的一部分或全部被氢化(以下有时简称为“氢化”)。此时的含有共轭二烯化合物的聚合物嵌段的氢化率优选为80%以上、更优选为90%以上。在此,在本说明书中,氢化率为对氢化反应前后的嵌段共聚物的碘值进行测定而得到的值。
氢化的热塑性弹性体(P)可以通过使未氢化的热塑性弹性体(P)进行氢化反应来制造。氢化反应可以通过使由上述得到的未氢化的热塑性弹性体(P)溶解于对反应和氢化催化剂为惰性的溶剂中、或者将未氢化的热塑性弹性体(P)不从上述反应液中分离而直接使用、在氢化催化剂存在下与氢反应来进行。
另外,作为热塑性弹性体(P),也可以使用市售品。
只要不损害本发明的主旨,上述热塑性弹性体(P)可以根据情况在分子链中和/或分子末端具有羧基、羟基、酸酐基、氨基、环氧基等官能团中的一种或两种以上。
<聚丙烯类树脂(Q)>
通过使热塑性聚合物组合物中含有聚丙烯类树脂(Q),成形加工性提高,容易制作由该热塑性聚合物组合物构成的膜。另外,膜的力学特性提高,操作变得容易。此外,对被粘物赋予胶粘性,通过加热处理能够与被粘材料良好地胶粘。
作为聚丙烯类树脂(Q),可以列举丙烯均聚物或丙烯与碳原子数为2~8的α-烯烃的共聚物。在丙烯与碳原子数为2~8的α-烯烃的共聚物的情况下,作为共聚物中的α-烯烃,可以列举乙烯、1-丁烯、异丁烯、1-戊烯、1-己烯、4-甲基-1-戊烯、1-辛烯等。作为聚丙烯类树脂(Q),可以列举例如:均聚丙烯、丙烯-乙烯无规共聚物、丙烯-乙烯嵌段共聚物、丙烯-丁烯无规共聚物、丙烯-乙烯-丁烯无规共聚物、丙烯-戊烯无规共聚物、丙烯-己烯无规共聚物、丙烯-辛烯无规共聚物、丙烯-乙烯-戊烯无规共聚物、丙烯-乙烯-己烯无规共聚物等。从与热塑性弹性体(P)的亲和性的观点出发,聚丙烯类树脂(Q)所具有的全部结构单元中来自丙烯以外的上述α-烯烃的结构单元所占的比例优选为0~45摩尔%、更优选为0~35摩尔%、进一步优选为0~25摩尔%的范围。换言之,聚丙烯类树脂(Q)中的来自丙烯的结构单元的含量优选为55摩尔%以上、更优选为65摩尔%以上、进一步优选为75摩尔%以上。
聚丙烯类树脂(Q)可以单独使用一种,也可以组合使用两种以上。
聚丙烯类树脂(Q)可以通过现有公知的方法来合成,例如可以使用齐格勒-纳塔型催化剂或茂金属型催化剂合成丙烯均聚物、无规或嵌段的丙烯与α-烯烃的共聚物。另外,聚丙烯类树脂(Q)也可以使用市售品。
聚丙烯类树脂(Q)可以含有极性基团。通过含有极性基团,能够与陶瓷、金属或合成树脂等良好地胶粘,并且即使在将本发明的热塑性聚合物组合物胶粘于陶瓷、金属或合成树脂而成的成形品暴露于60℃以上的温度环境下,也可以维持高的胶粘性。
作为极性基团,可以列举例如:(甲基)丙烯酰氧基;羟基;酰胺基;氯原子等卤素原子;羧基;酸酐基等。该含极性基团的聚丙烯类树脂的制造方法没有特别限制,可以通过公知的方法将丙烯和含极性基团的共聚性单体进行无规共聚、嵌段共聚或接枝共聚而得到。其中,优选无规共聚、接枝共聚,更优选接枝共聚物。
除此以外,也可以通过公知的方法使聚丙烯类树脂进行氧化或氯化等反应而得到。
含极性基团的聚丙烯类树脂也可以是与丙烯一起使丙烯以外的α-烯烃与含极性基团的共聚性单体共聚而成的树脂。作为该α-烯烃,可以列举乙烯、1-丁烯、1-戊烯、1-己烯、1-辛烯、4-甲基-1-戊烯、环己烯等。该α-烯烃可以通过公知的方法与含极性基团的共聚性单体共聚,可以列举例如无规共聚、嵌段共聚或接枝共聚等方法。这些来自丙烯以外的α-烯烃的结构单元相对于含极性基团的聚丙烯类树脂所具有的全部结构单元的比例优选为0~45摩尔%、更优选为0~35摩尔%、进一步优选为0~25摩尔%。
作为含极性基团的共聚性单体,可以列举例如:乙酸乙烯酯、氯乙烯、氧化乙烯、氧化丙烯、丙烯酰胺、不饱和羧酸或其酯或酸酐。其中,优选不饱和羧酸或其酯或酸酐。作为不饱和羧酸或其酯或酸酐,可以列举例如:(甲基)丙烯酸、(甲基)丙烯酸酯、马来酸、马来酸酐、富马酸、衣康酸、衣康酸酐、腐植酸、腐植酸酐等。其中,更优选马来酸、马来酸酐。这些含极性基团的共聚性单体可以单独使用一种,也可以组合两种以上。
作为含极性基团的聚丙烯类树脂,从胶粘性的观点出发,优选含有羧基作为极性基团的聚丙烯、即羧酸改性聚丙烯类树脂,更优选马来酸改性聚丙烯类树脂、马来酸酐改性聚丙烯类树脂。
关于上述作为含极性基团的共聚性单体所例示的(甲基)丙烯酸酯,具体而言,可以列举:丙烯酸甲酯、丙烯酸乙酯、丙烯酸正丙酯、丙烯酸异丙酯、丙烯酸正丁酯、丙烯酸异丁酯、丙烯酸正己酯、丙烯酸异己酯、丙烯酸正辛酯、丙烯酸异辛酯、丙烯酸2-乙基己酯等丙烯酸烷基酯;甲基丙烯酸甲酯、甲基丙烯酸乙酯、甲基丙烯酸正丙酯、甲基丙烯酸异丙酯、甲基丙烯酸正丁酯、甲基丙烯酸异丁酯、甲基丙烯酸正己酯、甲基丙烯酸异己酯、甲基丙烯酸正辛酯、甲基丙烯酸异辛酯、甲基丙烯酸2-乙基己酯等甲基丙烯酸烷基酯。这些(甲基)丙烯酸酯可以单独使用一种,也可以组合使用两种以上。
含极性基团的聚丙烯类树脂所具有的极性基团可以在聚合后进行后处理。例如,可以进行(甲基)丙烯酸基或羧基的利用金属离子的中和而制成离聚物,也可以利用甲醇或乙醇等进行酯化。另外,也可以进行乙酸乙烯酯的水解等。
聚丙烯类树脂(Q)在230℃、载荷2.16kgf(21.18N)的条件下的熔体流动速率(MFR)优选为0.1~300g/10分钟、更优选为0.1~100g/10分钟、更优选为0.1~70g/10分钟、更优选为0.1~50g/10分钟、更优选为1~30g/10分钟、进一步优选为1~20g/10分钟、特别优选为1~15g/10分钟。聚丙烯类树脂(Q)在上述条件下的MFR为0.1g/10分钟以上时,可以得到良好的成形加工性。另一方面,该MFR为300g/10分钟以下时,容易表现出力学特性。
从耐热性的观点出发,聚丙烯类树脂(Q)的熔点优选为100℃以上、更优选为100~170℃、进一步优选为110~145℃。
本发明的热塑性聚合物组合物相对于热塑性弹性体(P)100质量份可以含有50质量份以下的聚丙烯类树脂(Q)。聚丙烯类树脂(Q)多于50质量份时,有时热塑性聚合物组合物变硬,难以表现出柔软性和力学特性。聚丙烯类树脂(Q)的含量相对于热塑性弹性体(P)100质量份优选为50质量份以下、更优选为40质量份以下。
<其它成分>
本发明的热塑性聚合物组合物在不损害发明效果的范围内可以根据需要含有增粘树脂、软化剂、抗氧化剂、润滑剂、光稳定剂、加工助剂、颜料或色素等着色剂、阻燃剂、抗静电剂、消光剂、硅油、抗粘连剂、紫外线吸收剂、脱模剂、发泡剂、抗菌剂、防霉剂、香料等。
作为增粘树脂,可以列举例如:脂肪族不饱和烃树脂、脂肪族饱和烃树脂、脂环式不饱和烃树脂、脂环式饱和烃树脂、芳香族烃树脂、氢化芳香族烃树脂、松香酯树脂、氢化松香酯树脂、萜烯酚醛树脂、氢化萜烯酚醛树脂、萜烯树脂、氢化萜烯树脂、芳香族烃改性萜烯树脂、香豆酮-茚树脂、酚醛树脂、二甲苯树脂等。
作为软化剂,可以列举例如通常在橡胶、塑料中使用的软化剂。可以列举例如:链烷烃类、环烷烃类、芳香族类的加工油;邻苯二甲酸二辛酯、邻苯二甲酸二丁酯等邻苯二甲酸衍生物;白油、矿物油、乙烯与α-烯烃的低聚物、固体石蜡、液体石蜡、聚丁烯、低分子量聚丁二烯、低分子量聚异戊二烯等。
作为抗氧化剂,可以列举例如受阻酚类、磷类、内酯类、羟基类的抗氧化剂等。其中,优选受阻酚类抗氧化剂。
本发明的热塑性聚合物组合物在不损害发明效果的范围内可以根据需要含有抗氧化剂、润滑剂、光稳定剂、加工助剂、颜料或色素等着色剂、阻燃剂、抗静电剂、消光剂、硅油、抗粘连剂、紫外线吸收剂、脱模剂、发泡剂、抗菌剂、防霉剂、香料等。
<热塑性聚合物组合物的制造方法>
制备本发明的热塑性聚合物组合物的方法没有特别限制,为了提高构成该热塑性聚合物组合物的各成分的分散性,例如推荐进行熔融混炼而混合的方法。这种情况下,可以将热塑性弹性体(P)和聚丙烯类树脂(Q)、根据需要添加的其它成分同时混合进行熔融混炼。混合操作可以使用例如捏合机、挤出机、混合辊、班伯里混炼机等已知的混合或混炼装置进行。特别是,从提高热塑性弹性体(P)与聚丙烯类树脂(Q)的混炼性、相容性的观点出发,优选使用双螺杆挤出机。混合/混炼时的温度根据所使用的热塑性弹性体(P)、聚丙烯类树脂(Q)等的熔融温度等进行适当调节即可,通常可以在110℃~300℃范围内的温度下进行混合。
如此,可以以颗粒、粉末等任意的形态得到本发明的热塑性聚合物组合物。所得到的热塑性聚合物组合物可以成形为膜、片、板、管、软管、棒状体、粒状体等各种形状。它们的制造方法没有特别限制,可以通过一直以来的各种成形法、例如注射成形、吹塑成形、压制成形、挤出成形、压延成形等进行成形。
[粘合胶粘层(c)]
形成上述粘合胶粘层(c)的材料只要是与装饰层(d)和基材层(b)牢固地胶粘的材料就没有特别限定,从良好的成形加工性、耐热性、力学特性出发,可以制成由热塑性弹性体构成的组合物,优选为由上述热塑性弹性体(P)构成的组合物。
[基材层(b)]
作为基材层(b),没有特别限定,优选使用由非晶性树脂或结晶性树脂构成的热塑性树脂。在本说明书中,“非晶性树脂”是指在差示扫描量热测定(DSC)曲线中不具有明确的熔点的树脂,“结晶性树脂”是指在DSC曲线中具有明确的熔点的树脂。
作为非晶性树脂,可以列举例如:聚苯乙烯类树脂、聚氯乙烯树脂、丙烯腈苯乙烯树脂、ABS树脂(丙烯腈丁二烯苯乙烯树脂)、聚碳酸酯树脂、聚酯类树脂、(甲基)丙烯酸类树脂等。
作为结晶性树脂,可以列举例如烯烃类树脂等。其中,从耐候性、表面平滑性、刚性的观点出发,优选(甲基)丙烯酸类树脂、ABS树脂、聚苯乙烯类树脂、聚碳酸酯类树脂、烯烃类树脂和聚酯类树脂。
<甲基丙烯酸树脂>
甲基丙烯酸树脂优选具有80质量%以上、更优选具有90质量%以上的来自甲基丙烯酸甲酯的结构单元。换言之,甲基丙烯酸树脂优选具有20质量%以下、更优选具有10质量%以下的来自甲基丙烯酸甲酯以外的单体的结构单元,也可以是仅以甲基丙烯酸甲酯作为单体的聚合物。
作为上述甲基丙烯酸甲酯以外的单体,可以列举:丙烯酸甲酯、丙烯酸乙酯、丙烯酸正丙酯、丙烯酸异丙酯、丙烯酸正丁酯、丙烯酸异丁酯、丙烯酸仲丁酯、丙烯酸叔丁酯、丙烯酸戊酯、丙烯酸异戊酯、丙烯酸正己酯、丙烯酸2-乙基己酯、丙烯酸十五烷基酯、丙烯酸十二烷基酯;丙烯酸苯酯、丙烯酸苄酯、丙烯酸苯氧基乙酯、丙烯酸2-羟基乙酯、丙烯酸2-乙氧基乙酯、丙烯酸缩水甘油酯、丙烯酸烯丙酯;丙烯酸环己酯、丙烯酸降冰片酯、丙烯酸异冰片酯等丙烯酸酯;甲基丙烯酸乙酯、甲基丙烯酸正丙酯、甲基丙烯酸异丙酯、甲基丙烯酸正丁酯、甲基丙烯酸异丁酯、甲基丙烯酸仲丁酯、甲基丙烯酸叔丁酯、甲基丙烯酸戊酯、甲基丙烯酸异戊酯、甲基丙烯酸正己酯、甲基丙烯酸2-乙基己酯、甲基丙烯酸十五烷基酯、甲基丙烯酸十二烷基酯;甲基丙烯酸苯酯、甲基丙烯酸苄酯、甲基丙烯酸苯氧基乙酯、甲基丙烯酸2-羟基乙酯、甲基丙烯酸2-乙氧基乙酯、甲基丙烯酸缩水甘油酯、甲基丙烯酸烯丙酯;甲基丙烯酸环己酯、甲基丙烯酸降冰片酯、甲基丙烯酸异冰片酯等甲基丙烯酸甲酯以外的甲基丙烯酸酯;丙烯酸、甲基丙烯酸、马来酸酐、马来酸、衣康酸等不饱和羧酸;乙烯、丙烯、1-丁烯、异丁烯、1-辛烯等烯烃;丁二烯、异戊二烯、月桂烯等共轭二烯;苯乙烯、α-甲基苯乙烯、对甲基苯乙烯、间甲基苯乙烯等芳香族乙烯基化合物;丙烯酰胺、甲基丙烯酰胺、丙烯腈、甲基丙烯腈、乙酸乙烯酯、乙烯基吡啶、乙烯基酮、氯乙烯、偏二氯乙烯、偏二氟乙烯等。
(甲基)丙烯酸类聚合物的立构规整性没有特别限制,例如可以使用具有等规立构、杂规立构、间规立构等立构规整性的(甲基)丙烯酸类聚合物。
(甲基)丙烯酸类聚合物的重均分子量优选为30000以上且180000以下、更优选为40000以上且150000以下、特别优选为50000以上且130000以下。重均分子量小时,具有所得到的机械材料层的力学强度降低的倾向。重均分子量大时,具有热塑性聚合物组合物的流动性降低、成形加工性降低的倾向。需要说明的是,重均分子量是利用GPC(凝胶渗透色谱法)测定的标准聚苯乙烯换算值。
另外,(甲基)丙烯酸类聚合物的分子量、分子量分布可以通过调节聚合引发剂和链转移剂的种类、量等来控制。
甲基丙烯酸树脂的制造方法没有特别限定,可以将含有80质量%以上的甲基丙烯酸甲酯的单体(混合物)进行聚合、或者与甲基丙烯酸甲酯以外的单体进行共聚而得到。另外,作为甲基丙烯酸树脂,可以使用市售品。作为该市售品,可以列举例如:“パラペットH1000B”(MFR:22g/10分钟(230℃、37.3N))、“パラペットGF”(MFR:15g/10分钟(230℃、37.3N))、“パラペットEH”(MFR:1.3g/10分钟(230℃、37.3N))、“パラペットHRL”(MFR:2.0g/10分钟(230℃、37.3N))、“パラペットHRS”(MFR:2.4g/10分钟(230℃、37.3N))和“パラペットG”(MFR:8.0g/10分钟(230℃、37.3N))[均为商品名,株式会社可乐丽制造]等。
作为非晶性树脂,为了增大上述(甲基)丙烯酸类树脂的耐冲击性,可以组合使用弹性体。
<弹性体>
作为弹性体,可以列举:丁二烯类橡胶、氯丁二烯类橡胶、嵌段共聚物、多层结构体等,可以单独或组合使用它们。其中,从透明性、耐冲击性、分散性的观点出发,优选嵌段共聚物或多层结构体,更优选丙烯酸类嵌段共聚物(G)或多层结构体(M)。
-丙烯酸类嵌段共聚物(G)-
丙烯酸类嵌段共聚物(G)具有甲基丙烯酸酯聚合物嵌段和丙烯酸酯聚合物嵌段。嵌段共聚物可以具有各自仅一个的甲基丙烯酸酯聚合物嵌段和丙烯酸酯聚合物嵌段,也可以具有各自为两个以上的甲基丙烯酸酯聚合物嵌段和丙烯酸酯聚合物嵌段。
丙烯酸类嵌段共聚物(G)具有甲基丙烯酸酯聚合物嵌段(g1)和丙烯酸酯聚合物嵌段(g2)。丙烯酸类嵌段共聚物(G)可以具有各自仅一个的甲基丙烯酸酯聚合物嵌段(g1)和丙烯酸酯聚合物嵌段(g2),也可以具有各自为两个以上的甲基丙烯酸酯聚合物嵌段(g1)和丙烯酸酯聚合物嵌段(g2)。
甲基丙烯酸酯聚合物嵌段(g1)以来自甲基丙烯酸酯的结构单元作为主要结构单元。从拉伸性、表面硬度的观点出发,甲基丙烯酸酯聚合物嵌段(g1)中的来自甲基丙烯酸酯的结构单元的比例优选为80质量%以上、更优选为90质量%以上、进一步优选为95质量%以上、特别优选为98质量%以上。
丙烯酸类嵌段共聚物(G)的制造方法没有特别限定,可以采用依据公知方法的方法,例如通常使用将构成各聚合物嵌段的单体进行活性聚合的方法。作为这样的活性聚合的方法,可以列举例如:使用有机碱金属化合物作为聚合引发剂,在碱金属或碱土金属盐等无机酸盐存在下进行阴离子聚合的方法;使用有机碱金属化合物作为聚合引发剂,在有机铝化合物存在下进行阴离子聚合的方法;使用有机稀土金属络合物作为聚合引发剂进行聚合的方法;使用α-卤代酯化合物作为引发剂,在铜化合物存在下进行自由基聚合的方法等。另外,还可以列举使用多价自由基聚合引发剂或多价自由基链转移剂使构成各嵌段的单体聚合而以含有丙烯酸类嵌段共聚物(G)的混合物的形式来制造的方法等。这些方法中,从可以高纯度地得到丙烯酸类嵌段共聚物(G)、且分子量及组成比的控制容易、并且比较经济出发,优选使用有机碱金属化合物作为聚合引发剂并在有机铝化合物存在下进行阴离子聚合的方法。
-多层结构体(M)-
多层结构体(M)具有内层和外层至少两层,具有至少一个从中心层向最外层方向依次配置有内层和外层的层结构。多层结构体(M)可以在内层的内侧或外层的外侧进一步具有交联性树脂层。
内层是由将具有丙烯酸烷基酯和交联性单体的单体混合物共聚而成的交联弹性体构成的层。
作为该丙烯酸烷基酯,优选使用烷基的碳原子数为2~8的范围的丙烯酸烷基酯,可以列举丙烯酸丁酯、丙烯酸2-乙基己酯等。从耐冲击性的观点出发,为了形成内层的共聚物而使用的全部单体混合物中的丙烯酸烷基酯的比例优选为70~99.8质量%的范围、更优选为80~90质量%。
用于制造多层结构体(M)的方法没有特别限定,从控制多层结构体(M)的层结构的观点出发,优选通过乳液聚合来制造。
作为上述基材层(b)中使用的(甲基)丙烯酸类树脂,更优选为含有(甲基)丙烯酸类聚合物和弹性体等的(甲基)丙烯酸类树脂组合物。各成分的含量优选:相对于甲基丙烯酸树脂与弹性体的合计100质量份,甲基丙烯酸树脂的含量为5~90质量份,弹性体的含量为95~10质量份。弹性体的含量小于10质量份时,具有多层膜的耐冲击性变差的倾向。另一方面,弹性体的含量为95质量份以上时,具有多层膜的成形性变差的倾向。更优选:相对于甲基丙烯酸树脂与弹性体的合计100质量份,甲基丙烯酸树脂的含量为10~60质量份,弹性体的含量为90~40质量份。
构成基材层(b)的热塑性树脂优选在110~160℃范围内的任意温度下弹性模量为2~600MPa。弹性模量小于2MPa时,具有真空成形时的伸长率变得不均匀的倾向,弹性模量大于600MPa时,具有在真空成形时产生裂纹或断裂的倾向。需要说明的是,弹性模量是将以[MPa]单位表示时的小数点第一位四舍五入后的值。
构成基材层(b)的热塑性树脂可以含有各种添加剂,例如抗氧化剂、热稳定剂、润滑剂、加工助剂、抗静电剂、抗热劣化剂、紫外线吸收剂、光稳定剂、高分子加工助剂、着色剂、耐冲击助剂等。
另外,上述热塑性树脂可以与其它聚合物混合使用。作为该其它聚合物,可以列举例如:聚乙烯、聚丙烯(PP)、聚1-丁烯、聚-4-甲基-1-戊烯、聚降冰片烯等聚烯烃树脂;乙烯类离聚物;聚苯乙烯、苯乙烯-马来酸酐共聚物、高抗冲聚苯乙烯、丙烯腈-苯乙烯共聚物、丙烯腈-丁二烯-苯乙烯共聚物(ABS)、丙烯腈-乙烯-苯乙烯共聚物、丙烯腈-丙烯酸酯-苯乙烯共聚物树脂、丙烯腈-氯化聚乙烯-苯乙烯共聚物、甲基丙烯酸甲酯-丁二烯-苯乙烯共聚物等苯乙烯类树脂;甲基丙烯酸甲酯-苯乙烯共聚物;聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丁二醇酯等聚酯树脂;尼龙6、尼龙66、聚酰胺弹性体等聚酰胺;聚碳酸酯、聚氯乙烯、聚偏二氯乙烯、聚乙烯醇、乙烯-乙烯醇共聚物、聚缩醛、聚偏二氟乙烯、聚氨酯、改性聚苯醚、聚苯硫醚、有机硅改性树脂;丙烯酸橡胶、硅橡胶;苯乙烯-乙烯/丙烯-苯乙烯共聚物、苯乙烯-乙烯/丁二烯-苯乙烯共聚物、苯乙烯-异戊二烯-苯乙烯共聚物等苯乙烯类热塑性弹性体;异戊二烯橡胶、二元乙丙橡胶、三元乙丙橡胶等烯烃类橡胶等。
制备构成基材层(b)的热塑性树脂的方法没有特别限制,为了提高构成该热塑性树脂的各成分的分散性,优选进行熔融混炼而混合的方法。混合操作可以使用例如捏合机、挤出机、混合辊、班伯里混炼机等已知的混合或混炼装置,从提高混炼性、相容性的观点出发,优选使用双螺杆挤出机。混合/混炼时的温度根据所使用的热塑性树脂的熔融温度等适当调节即可,通常为110~300℃的范围。使用双螺杆挤出机进行熔融混炼的情况下,从抑制着色的观点出发,优选使用排气口、在减压下和/或氮气气氛下进行熔融混炼。
本发明的多层膜可以制成基材层(b)被着色的装饰膜。作为着色方法,可以列举:使上述热塑性树脂本身含有颜料或染料,对膜化前的树脂本身进行着色的方法;将热塑性树脂膜浸渍在分散有染料的液体中使其着色的染色法等,但并不特别限定于这些方法。
本发明的多层膜的总厚度优选为100~700μm的范围、更优选为150~600μm的范围、进一步优选为200~500μm的范围。多层膜的厚度为100μm以上时,制造容易,在耐冲击性和减少加热时的翘曲方面优良。多层膜的厚度为700μm以下时,具有成形性良好的倾向。
在本发明的多层膜中,基材层(b)的厚度优选为50μm以上。比50μm薄时,操作性降低,因此不优选。另外,基材层(b)的厚度优选为600μm以下。比600μm厚时,将多层膜进行卷绕时的卷尺寸变大,不优选。作为基材层(b)的厚度,更优选为50~600μm。
[装饰层(d)]
作为装饰层(d),可以使用树脂膜、无纺布、人造皮革、天然皮革等。其中,作为装饰层(d),特别优选至少具有由树脂膜构成的层的装饰层。
作为构成上述树脂膜的树脂,可以列举例如:聚烯烃类树脂、聚苯乙烯树脂、聚氯乙烯树脂、丙烯腈苯乙烯树脂、丙烯腈丁二烯苯乙烯树脂、聚碳酸酯树脂、(甲基)丙烯酸类树脂、聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丁二醇酯等聚酯树脂;尼龙6、尼龙66、聚酰胺弹性体等聚酰胺、聚氯乙烯、聚偏二氯乙烯、聚乙烯醇、乙烯-乙烯醇共聚物、聚缩醛、聚偏二氟乙烯、聚氨酯等。其中,从透明性、耐候性、表面光泽性、耐擦伤性的观点出发,优选(甲基)丙烯酸类树脂。作为该(甲基)丙烯酸类树脂,更优选含有甲基丙烯酸树脂和弹性体的(甲基)丙烯酸类树脂。
另外,对于装饰层(d)的厚度没有任何限定,从成形加工性、经济性的观点出发,优选较薄。
·装饰层(d)的构成
在构成装饰层(d)的(甲基)丙烯酸类树脂含有甲基丙烯酸树脂和弹性体的情况下,各成分的含量优选:相对于甲基丙烯酸树脂与弹性体的合计100质量份,甲基丙烯酸树脂的含量为10~99质量份,弹性体的含量为90~1质量份。甲基丙烯酸树脂的含量小于10质量份时,具有装饰层(d)的表面硬度降低的倾向。更优选:相对于甲基丙烯酸树脂与弹性体的合计100质量份,甲基丙烯酸树脂的含量为30~90质量份,弹性体的含量为70~10质量份。
上述(甲基)丙烯酸类树脂可以含有各种添加剂,例如抗氧化剂、热稳定剂、润滑剂、加工助剂、抗静电剂、抗热劣化剂、紫外线吸收剂、光稳定剂、高分子加工助剂、着色剂、耐冲击助剂等。
成为上述树脂膜的原料的树脂的制备方法没有特别限制,只要是可以使上述成分均匀地混合的方法则可以用任一种方法来制备,优选进行熔融混炼而混合的方法。
装饰层(d)可以被着色。作为着色方法,可以列举:使构成树脂膜的树脂本身含有颜料或染料,对膜化前的树脂本身进行着色的方法;将树脂膜浸渍在分散有染料的液体中使其着色的染色法等,但并不特别限定于这些方法。
装饰层(d)可以被实施印刷。通过印刷赋予图样、文字、图形等图案、色彩。图案可以是有彩色的图案,也可以是无彩色的图案。为了防止印刷层的褪色,印刷可以实施在与粘合胶粘层(c)相接的一侧。
装饰层(d)可以被实施蒸镀。例如,通过铟蒸镀赋予金属色调、光泽。蒸镀可以实施在与粘合胶粘层(c)相接的一侧。
在装饰层(d)中使用(甲基)丙烯酸类树脂膜的情况下,表面以JIS铅笔硬度(厚度75μm)计优选为HB或比HB硬、更优选为F或比F硬、进一步优选为H或比H硬。通过在装饰层(d)中使用表面硬的(甲基)丙烯酸类树脂膜,不易损伤,因此适合用作要求美观性的的成形品的表面的装饰兼保护膜。
[多层膜的制造方法]
本发明的多层膜为依次配置有冲击吸收层(a)、基材层(b)、粘合胶粘层(c)这三层的多层膜,可以将构成各个层的热塑性聚合物组合物通过使用了T型模头法的共挤出来制造,也可以通过对由各个层构成的膜进行层压,也可以在共挤出成形的由冲击吸收层(a)和基材层(b)构成的层叠膜的基材层(b)上层压粘合胶粘层(c)或涂布溶液的方法来形成。
通过使用了T型模头法的共挤出来制造的情况下,使用辊表面由有机硅树脂构成或者涂布有机硅而成的有机硅辊作为压合成形用的辊容易防止多层膜卷绕到辊上的故障,是优选的。
对于如上所述得到的多层膜,通过将装饰层(d)配置在与粘合胶粘层(c)相接的位置,可以得到装饰膜。
上述装饰层(d)的制造方法没有特别限制,例如在使用非晶性树脂的情况下,可以使用T型模头法、吹塑法、熔融流延法、压延法等公知的方法进行。从得到良好的表面平滑性、低雾度的膜的观点出发,优选包括将构成装饰层(d)的非晶性树脂的熔融混炼物从T型模头以熔融状态挤出并使其两面与镜面辊表面或镜面带表面接触而进行成形的工序的方法。此时使用的辊或带均优选为金属制。在使这样挤出的熔融混炼物的两面与镜面接触而进行制膜的情况下,优选用镜面辊或镜面带加压夹持膜两面。镜面辊或镜面带的夹持压力越高越优选,作为线压,优选为10N/mm以上、进一步优选为30N/mm以上。
需要说明的是,装饰层(d)也可以是实施了拉伸处理的膜。通过拉伸处理,机械强度提高,变得不容易开裂。拉伸方法没有特别限定,可以列举同时双轴拉伸法、逐次双轴拉伸法、管状拉伸法、压制法等。
关于多层膜相对于如上得到的装饰层(d)的层叠,可以列举按照上述多层膜的粘合胶粘层(c)与装饰层(d)相接的方式进行层压的方法。
[成形体]
本发明的成形体在被粘物的表面具备本发明的多层膜或由该多层膜构成的装饰膜。更优选本发明的多层膜或由该多层膜构成的装饰膜设置在由其它热塑性树脂、热固性树脂、木质基材或非木质纤维基材等构成的被粘物的表面。
作为该被粘物中使用的其它热塑性树脂,可以列举:聚碳酸酯树脂、聚对苯二甲酸乙二醇酯树脂、聚酰胺树脂、聚乙烯树脂、聚丙烯树脂、聚苯乙烯树脂、聚氯乙烯树脂、其它(甲基)丙烯酸树脂、ABS(丙烯腈-丁二烯-苯乙烯共聚)树脂等。作为其它热固性树脂,可以列举:环氧树脂、酚醛树脂、三聚氰胺树脂等。另外,成形体可以是在木制基材、槿麻等非木质纤维的被粘物表面上设置本发明的多层膜或由该多层膜构成的装饰膜而成的成形体。
成形体的制造方法没有特别限制。例如,通过将本发明的多层膜或由该多层膜构成的装饰膜在加热下真空成形/压空成形/压缩成形于其它热塑性树脂、热固性树脂、木制基材和非木质纤维基材等被粘物的表面,可以得到本发明的成形体。对于成形体而言,将本发明的装饰膜中的基材层(b)设置在成形体的最表层,由此,表面硬度、表面光泽等优良。
在成形体的制造方法中,其它优选的方法是通常被称为注射成形同时贴合法的方法。
该注射成形同时贴合法为如下所述的方法:将本发明的多层膜或由该多层膜构成的装饰膜插入注射成形用阴阳模具间,向该模具中从该膜的胶粘层侧的面注射熔融的热塑性树脂,形成注射成形体作为被粘物,同时在该注射成形体的表面贴合上述多层膜或由该多层膜构成的装饰膜。
插入模具中多层膜或由该多层膜构成的装饰膜可以是原样平坦的,也可以通过真空成形、压空成形等进行预成形而赋形为凹凸形状。
多层膜或由该多层膜构成的装饰膜的预成形可以用另外的成形机进行,也可以在注射成形同时贴合法中使用的注射成形机的模具内进行预成形。
本发明的多层膜或在被粘物表面具备该多层膜的成形体可以通过活用多层膜的良好的拉伸性和成形加工性、优良的两极性胶粘性和表面平滑性而应用于要求美观性的物品中。例如,适合用于:广告塔、立式广告牌、突出式广告牌(袖看板)、格窗广告牌、屋顶广告牌等广告牌部件;陈列柜、隔板、商店陈列板等陈列部件;荧光灯罩、情境照明罩、灯罩、发光顶棚、发光墙、枝形吊灯等照明部件;家具、悬饰、镜子等室内装饰部件;门、圆顶、安全窗玻璃、隔墙、楼梯裙板、阳台裙板、休闲用建筑物的屋顶等建筑用部件;汽车内外装构件、保险杠等汽车外装构件等运输机相关部件;音响影像用标牌、立体声罩、自动售货机、手机、个人电脑等电子设备部件;保育器、规尺、刻度盘、温室、大型水槽、箱式水槽、浴室构件、表盘、浴缸、卫生器具、桌垫、游戏部件、玩具、壁纸;标记膜、各种家电制品的装饰用途。本发明的多层膜具备上述特性,因此能够特别适合用作装饰膜。
实施例
以下,利用实施例等对本发明更详细地进行说明,但本发明不受这些实施例的任何限定。需要说明的是,实施例和比较例中使用的各成分如下所述。
<制造例1>[热塑性弹性体(P-1)的合成]
通过预先对耐压容器进行氮气置换,使耐压容器干燥。在该耐压容器中,投入作为溶剂的环己烷50.0kg、作为阴离子聚合引发剂的仲丁基锂的10.5质量%环己烷溶液94.1g(仲丁基锂9.9g当量)和作为路易斯碱的四氢呋喃300g。将该溶液升温至50℃。在该溶液中添加苯乙烯(1)1.25kg后,进行1小时聚合反应。接着,在该溶液中添加异戊二烯10.00kg后,进行2小时聚合反应。进一步在该溶液中添加苯乙烯(2)1.25kg后,进行1小时聚合反应。通过如上操作,得到含有苯乙烯-异戊二烯-苯乙烯三嵌段共聚物的反应液。
在该反应液中,添加相对于嵌段共聚物100质量%为5质量%的作为氢化催化剂的钯碳。需要说明的是,每100质量%钯碳中的钯的负载量为5质量%。在氢气压力为2MPa、150℃的环境下进行10小时反应。使反应液自然冷却,并且释放压力。然后,通过过滤从反应液中除去钯碳,对滤液进行浓缩,对该浓缩液进行真空干燥,得到作为苯乙烯-异戊二烯-苯乙烯三嵌段共聚物的氢化物的嵌段共聚物(P-1)。
<制造例2>[热塑性弹性体(P-2)的合成]
在进行氮气置换而干燥的耐压容器中,投入作为溶剂的环己烷50.0kg、作为阴离子聚合引发剂的仲丁基锂(10.5质量%环己烷溶液)61.1g(仲丁基锂6.42g),升温至50℃后,添加苯乙烯(1)0.81kg并进行1小时聚合,接着添加异戊二烯10.87kg并进行2小时聚合,进一步添加苯乙烯(2)0.81kg并进行1小时聚合,由此得到含有苯乙烯-异戊二烯-苯乙烯三嵌段共聚物的反应液。
在该反应液中,添加相对于上述嵌段共聚物为5质量%的作为氢化催化剂的钯碳(钯负载量:5质量%),在氢气压力为2MPa、150℃的条件下进行10小时反应。
自然冷却、释放压力后,通过过滤除去钯碳,对滤液进行浓缩,进一步进行真空干燥,由此得到苯乙烯-异戊二烯-苯乙烯三嵌段共聚物的氢化物(P-2-1)。
另外,与得到上述氢化物(P-2-1)的步骤同样地,在进行氮气置换而行干燥的耐压容器中,投入作为溶剂的环己烷50.0kg、作为阴离子聚合引发剂的仲丁基锂(10.5质量%环己烷溶液)420.0g(仲丁基锂44.1g),升温至50℃后,添加苯乙烯(1)2.83kg并进行1小时聚合,接着添加异戊二烯19.81kg并进行2小时聚合,得到含有苯乙烯-异戊二烯二嵌段共聚物的反应液。
在该反应液中,与上述同样地进行氢化,得到苯乙烯-异戊二烯二嵌段共聚物的氢化物(P-2-2)。
将上述得到的(P-2-1)和(P-2-2)使用Coperion公司制造的双螺杆挤出机ZSK26MegaCompounder(L/D=54)在螺杆300rpm、混炼温度200℃下进行熔融混炼,得到苯乙烯类热塑性弹性体组合物(P-2)。
<制造例3>[热塑性弹性体(P-3)的合成]
在进行氮气置换而干燥的耐压容器中,投入作为溶剂的环己烷50.0kg、作为阴离子聚合引发剂的仲丁基锂(10.5质量%环己烷溶液)170.6g(仲丁基锂17.91g),升温至50℃后,添加苯乙烯(1)1.87kg并进行1小时聚合,接着添加丁二烯8.75kg并进行2小时聚合,进一步添加苯乙烯(2)1.87kg并进行1小时聚合,由此得到含有苯乙烯-丁二烯-苯乙烯三嵌段共聚物的反应液。
在该反应液中,添加相对于上述嵌段共聚物为5质量%的作为氢化催化剂的钯碳(钯负载量:5质量%),在氢气压力2MPa、150℃的条件下进行10小时反应。
自然冷却、释放压力后,通过过滤除去钯碳,对滤液进行浓缩,进一步进行真空干燥,由此得到苯乙烯-丁二烯-苯乙烯三嵌段共聚物的氢化物(P-3-1)。
另外,与(P-3-1)同样地,在进行氮气置换而干燥的耐压容器中,投入作为溶剂的环己烷50.0kg、作为阴离子聚合引发剂的仲丁基锂(10.5质量%环己烷溶液)313.1g(仲丁基锂32.9g),升温至50℃后,添加苯乙烯(1)3.75kg并进行1小时聚合,接着添加丁二烯8.75kg并进行2小时聚合,得到含有苯乙烯-丁二烯二嵌段共聚物的反应液。
在该反应液中,与(P-3-1)同样地进行氢化,得到苯乙烯-异戊二烯二嵌段共聚物的氢化物(P-3-2)。
将上述得到的(P-3-1)和(P-3-2)使用Coperion公司制造的双螺杆挤出机ZSK26MagaCompounder(L/D=54)在螺杆300rpm、混炼温度200℃下进行熔融混炼,得到热塑性弹性体组合物(P-3)。
<制造例4>[热塑性弹性体(P-4)的合成]
(1)在进行了氮气置换的带有搅拌装置的耐压容器中,投入α-甲基苯乙烯4.29kg、环己烷6.25kg、甲基环己烷1.18kg和四氢呋喃0.15kg。在该混合液中添加仲丁基锂(1.3M环己烷溶液)0.42L,在-10℃下聚合5小时。利用GPC测定聚合开始3小时后的聚α-甲基苯乙烯(嵌段S)的重均分子量,结果是以聚苯乙烯换算计为6600,α-甲基苯乙烯的聚合转化率为90%。接着,在该反应混合液中添加丁二烯0.88kg,在-10℃下搅拌30分钟,进行嵌段t1的聚合后,添加环己烷41.8kg。在该时刻,α-甲基苯乙烯的聚合转化率为90%,聚丁二烯嵌段(t1)的重均分子量(GPC测定、聚苯乙烯换算)为3700,由1H-NMR测定求出的1,4-键合量为19%。
接着,在该反应液中进一步添加丁二烯7.71kg,在50℃下进行2小时聚合反应。由该时刻的采样得到的嵌段共聚物(结构:S-t1-t2)的聚丁二烯嵌段(t2)的重均分子量(GPC测定、聚苯乙烯换算)为29800,由1H-NMR测定求出的1,4-键合量为60%。
(2)接着,在该聚合反应溶液中,添加二氯二甲基硅烷(0.5M甲苯溶液)0.54L,在50℃搅拌1小时,得到聚(α-甲基苯乙烯)-聚丁二烯-聚(α-甲基苯乙烯)三嵌段共聚物。由偶联物(聚(α-甲基苯乙烯)-聚丁二烯-聚(α-甲基苯乙烯)三嵌段共聚物:S-t1-t2-X-t2-t1-S)和未反应嵌段共聚物(聚(α-甲基苯乙烯)-聚丁二烯嵌段共聚物:S-t1-t2)的GPC中的UV吸收的面积比计算出此时的偶联效率,为94%。另外,1H-NMR测定的结果是,聚(α-甲基苯乙烯)-聚丁二烯-聚(α-甲基苯乙烯)三嵌段共聚物中的α-甲基苯乙烯聚合物嵌段含量为31%,丁二烯聚合物嵌段T整体(即,嵌段t1和嵌段t2)的1,4-键合量为55%。
(3)在由上述(2)得到的聚合反应溶液中,在氢气气氛下添加由辛酸镍和三乙基铝形成的齐格勒系氢化催化剂,在氢气压力0.8MPa、80℃下进行5小时氢化反应,由此得到聚(α-甲基苯乙烯)-聚丁二烯-聚(α-甲基苯乙烯)三嵌段共聚物的氢化物(以下,将其简称为嵌段共聚物1)。对所得到的嵌段共聚物1利用GPC进行测定的结果是,主要成分是Mt(平均分子量的峰顶)=81000、Mn(数均分子量)=78700、Mw(重均分子量)=79500、Mw/Mn=1.01的聚(α-甲基苯乙烯)-聚丁二烯-聚(α-甲基苯乙烯)三嵌段共聚物的氢化物(偶联物),根据GPC中的UV(254nm)吸收的面积比判断出含有94%的偶联物。另外,根据1H-NMR测定,由嵌段t1和嵌段t2构成的丁二烯嵌段B的氢化率为97.5%。按照以上方式,得到热塑性弹性体(P-4)。
[热塑性弹性体(P-5)]
作为热塑性弹性体(P-5),使用旭化成株式会社制造的タフテックTMM1943(230℃下的MFR为8g/10分钟)。
[聚丙烯类树脂(Q-1)]
作为聚丙烯类树脂(Q-1),使用三井化学株式会社制造的タフマーTMXM7090(230℃下的MFR为7g/10分钟)。
[聚丙烯类树脂(Q-2)]
作为聚丙烯类树脂(Q-2),使用三井化学株式会社制造的タフマーTMMA8510(230℃下的MFR为5.0g/10分钟)。
<制造例5>[含极性基团的聚丙烯类树脂(Q-3)的合成]
使用间歇混合器在180℃和螺杆转速40rpm的条件下将聚丙烯“プライムポリプロF327”(PRIME POLYMER公司制造)42g、马来酸酐160mg和2,5-二甲基-2,5-二(过氧化叔丁基)己烷42mg进行熔融混炼,得到含极性基团的聚丙烯类树脂(Q-3)。所得到的含极性基团的聚丙烯类树脂(a2)的MFR[230℃、载荷2.16kgf(21.18N)]为6g/10分钟,马来酸酐浓度为0.3%,熔点为138℃。需要说明的是,该马来酸酐浓度为对所得到的混炼物使用氢氧化钾的甲醇溶液进行滴定而得到的值。另外,熔点为由以10℃/分钟升温时的差示扫描量热测定曲线的吸热峰读取的值。
[聚丙烯类树脂(Q-4)]
作为聚丙烯类树脂(Q-4),使用三洋化成工业株式会社制造的ユーメックスTM5500。
[增粘剂(R-1)]
作为增粘剂(R-1),使用Yasuhara Chemical株式会社制造的YSポリスターU115。
[增粘剂(R-2)]
作为增粘剂(R-2),使用荒川化学工业株式会社制造的アルコンP-90。
[软化剂(S-1)]
作为软化剂(S-1),使用出光兴产株式会社制造的ダイアナプロセスオイルPW-90。
<制造例6>[(甲基)丙烯酸类树脂(L-1)的合成]
在由甲基丙烯酸甲酯95质量份、丙烯酸甲酯5质量份构成的单体混合物中添加聚合引发剂(2,2’-偶氮双(2-甲基丙腈)、吸氢能力:1%、1小时半衰期温度:83℃)0.1质量份和链转移剂(正辛基硫醇)0.28质量份使其溶解,得到原料液。
使离子交换水100质量份、硫酸钠0.03质量份和悬浮分散剂0.45质量份混合,得到混合液。在耐压聚合槽中,投入上述混合液420质量份和上述原料液210质量份,在氮气气氛下进行搅拌的同时,使温度为70℃而开始聚合反应。聚合反应开始后,经过3小时时,将温度提高至90℃,继续搅拌进行1小时,得到分散有珠状共聚物的液体。将所得到的共聚物分散液用适量的离子交换水进行清洗,利用斗式离心分离机,提取出珠状共聚物,利用80℃的热风干燥机干燥12小时,得到珠状的(甲基)丙烯酸类树脂(L-1)。所得到的(甲基)丙烯酸类树脂(L-1)的重均分子量为30000,Tg为128℃。
<制造例7>[多层结构体(M-1)]
在具备搅拌机、温度计、氮气导入管、单体导入管和回流冷凝器的反应器中,投入离子交换水1050质量份、二辛基磺基琥珀酸钠0.5质量份和碳酸钠0.7质量份,将容器内用氮气充分置换后,将内温设定为80℃。向其中投入过硫酸钾0.25质量份,搅拌5分钟后,用50分钟连续地滴加由甲基丙烯酸甲酯:丙烯酸甲酯:甲基丙烯酸烯丙酯=94:5.8:0.2(质量比)构成的单体混合物245质量份,滴加结束后,再进行30分钟聚合反应。
接着,在该反应器中投入过氧二硫酸钾0.32质量份,搅拌5分钟后,用60分钟连续地滴加由丙烯酸丁酯80.6质量%、苯乙烯17.4质量%和甲基丙烯酸烯丙酯2质量%构成的单体混合物315质量份,滴加结束后,再进行30分钟聚合反应。
接着,在该反应器中投入过氧二硫酸钾0.14质量份,搅拌5分钟后,用30分钟连续地滴加供给由甲基丙烯酸甲酯:丙烯酸甲酯=94:6(质量比)构成的单体混合物140质量份,滴加结束后,再进行60分钟聚合反应,得到多层结构体(M-1)。
<制造例8>
使用双螺杆挤出机(东芝机械公司制造的TEM-28)将制造例7中得到的多层结构体(M-1)20质量份和制造例6中得到的(甲基)丙烯酸类树脂(L-1)80质量份在230℃下进行熔融混炼后,以线状挤出并切割,由此制造甲基丙烯酸树脂组合物的颗粒(N-1)。
[(甲基)丙烯酸类树脂(L-2)]
作为(甲基)丙烯酸类树脂(L-2),使用可乐丽公司制造的パラペットEH(MFR:1.3g/10分钟(230℃、37.3N))。
<制造例9>[多层结构体(M-2)]
在具备搅拌机、温度计、氮气导入部、单体导入管和回流冷凝器的反应器内,投入去离子水200份、十二烷基苯磺酸钠1份和碳酸钠0.05份,将容器内用氮气充分置换变成实质上无氧的状态后,将内温设定为80℃。向其中投入过硫酸钾0.01份,搅拌5分钟后,用20分钟连续地滴加供给由甲基丙烯酸甲酯9.48份、丙烯酸正丁酯0.5份和甲基丙烯酸烯丙酯0.02份构成的单体混合物,添加结束后,以使聚合率达到98%以上的方式再进行30分钟聚合反应。
接着,在该反应器内投入过硫酸钾0.03份并搅拌5分钟后,用40分钟连续地滴加供给由甲基丙烯酸甲酯1.45份、丙烯酸正丁酯27.67份和甲基丙烯酸烯丙酯0.88份构成的单体混合物。添加结束后,以使聚合率达到98%以上的方式再进行30分钟聚合反应。
接着,在该反应器内投入过硫酸钾0.06份并搅拌5分钟后,用100分钟连续地滴加供给含有甲基丙烯酸甲酯53.73份、丙烯酸正丁酯5.97份和正辛基硫醇(链转移剂)0.3份的单体混合物,添加结束后,以使聚合率达到98%以上的方式再进行60分钟聚合反应,得到含有多层结构体(M-2)的胶乳。胶乳状态下的平均粒径为100nm。
接着,使含有多层结构聚合物(M-2)的胶乳在-30℃下冷冻4小时。将冷冻后的胶乳投入2倍量的80℃温水中,溶解制成浆料后,在80℃下保持20分钟后,进行脱水,在70℃下进行干燥,得到多层结构聚合物(M-2)。
<制造例10>
使用双螺杆挤出机(东芝机械公司制造的TEM-28)将制造例9中得到的多层结构体(M-2)90质量份和(甲基)丙烯酸类树脂(L-2)10质量份在230℃进行熔融混炼后,以线状挤出并切割,由此制造甲基丙烯酸树脂组合物的颗粒(N-2)。
[冲击吸收层(a)、粘合胶粘层(c)]
表1中,示出作为冲击吸收层(a)或粘合胶粘层(c)使用的制造例X1~制造例X6的组成以及利用后述的方法测定的各组合物的胶粘强度(PP)和胶粘强度(ABS)。

制造例X1~制造例X7所示的组合物的物性测定和胶粘强度评价如下所述进行。
[形成冲击吸收层的组合物的粘弹性评价(1)]
对于制造例X1、X3、X5、X7所示的热塑性聚合物组合物的颗粒分别使用压缩成形机在200℃、载荷为50kgf/cm2的条件下进行2分钟压缩成形,由此得到由热塑性聚合物组合物构成的150×150mm、厚度0.5mm的片。从所得到的片上切割出10×20mm的试验片,利用动态粘弹性测定装置(株式会社UBM的Rheogel-4000)进行温度分散测定,由此测定组合物的-50~-20℃的tanδ。
[形成冲击吸收层的组合物的粘弹性评价(2)]
将制造例X2、X4、X6所示的热塑性聚合物组合物的颗粒溶解在甲苯中,制作出30重量%甲苯溶液。在由脱模纸制作的纵向30mm×横向30mm的箱中注入2g上述甲苯溶液,在室温下干燥24小时。接着将放入有上述甲苯溶液的脱模纸的箱放入80℃的恒温槽中干燥10分钟,得到由热塑性聚合物组合物构成的30mm×30mm、厚度0.5mm的片。从所得到的片上切割出10×20mm的试验片,利用动态粘弹性测定装置(株式会社UBM的Rheogel-4000)进行温度分散测定,由此测定组合物的-50~-20℃的tanδ。
[形成冲击吸收层的组合物的胶粘强度(PP)(1)]
对于制造例X1、X3、X5、X7所示的热塑性聚合物组合物的颗粒,使用压缩成形机在200℃、载荷50kgf/cm2的条件下进行2分钟压缩成形,由此得到由热塑性聚合物组合物构成的片。将150×150mm的由热塑性聚合物组合物构成的片(纵向150mm×横向150mm×厚度0.5mm)、聚酰亚胺膜(东丽·杜邦公司制造的KAPTON膜、纵向75mm×横向150mm×厚度0.05mm)、聚丙烯片(日本聚丙烯株式会社制造的MA3、纵向150mm×横向150mm×厚度0.4mm)依次重叠,配置在内部尺寸为150mm×150mm、厚度0.8mm的金属制隔板的中央部。用聚四氟乙烯制片夹持该重叠的片和金属制隔板,进而从外侧用金属板夹持,使用压缩成形机,在130℃、载荷50kgf/cm2下进行2分钟压缩成形,由此得到形成冲击吸收层的组合物与聚丙烯的多层膜。
将该多层膜切割成25mm宽度,制成胶粘强度测定用试验片,依据JIS K 6854-2使用剥离试验机(岛津制作所公司制造AGS-X)在剥离角度为180°、拉伸速度为100mm/分钟、环境温度为23℃的条件下测定形成冲击吸收层的组合物与聚丙烯间的剥离强度,作为组合物的胶粘强度(PP)。
[形成冲击吸收层的组合物的胶粘强度(PP)(2)]
将制造例X2、X4、X6所示的热塑性聚合物组合物的颗粒溶解在甲苯中,制作出30重量%甲苯溶液。在制造例8中得到的由甲基丙烯酸树脂组合物构成的厚度为125μm的片上,按照湿厚度达到126μm的方式利用#55的棒涂机涂布上述30重量%甲苯溶液。接着,在80℃的恒温槽中干燥10分钟,得到形成冲击吸收层的组合物与甲基丙烯酸树脂组合物的多层膜。将对上述形成冲击吸收层的组合物与甲基丙烯酸树脂组合物的多层膜进行切割而得到的纵向150mm×横向150mm的片、聚酰亚胺膜(东丽·杜邦公司制造的KAPTON膜、纵向75mm×横向150mm×厚度0.05mm)、聚丙烯片(日本聚丙烯株式会社制造的MA3、纵向150mm×横向150mm×厚度0.4mm)依次重叠,配置在内部尺寸为150mm×150mm、厚度0.8mm的金属制隔板的中央部。此时,按照由形成冲击吸收层的组合物构成的层与聚丙烯片和聚酰亚胺膜相接的方式配置。用聚四氟乙烯制片夹持该重叠的片和金属制隔板,进而从外侧用金属板夹持,使用压缩成形机,在130℃、载荷50kgf/cm2下进行2分钟压缩成形,由此得到甲基丙烯酸树脂组合物及形成冲击吸收层的组合物与聚丙烯的多层膜。
将该多层膜切割成25mm宽度,制成胶粘强度测定用试验片,依据JIS K 6854-2使用剥离试验机(岛津制作所公司制造的AGS-X)在剥离角度为180°、拉伸速度为100mm/分钟、环境温度为23℃的条件下测定形成冲击吸收层的组合物与聚丙烯间的剥离强度,作为组合物的胶粘强度(PP)。
[形成冲击吸收层的组合物的胶粘强度(ABS)(1)]
使用由ABS(日本A&L株式会社制造的クララスチックMTH-2)构成的片(纵向150mm×横向150mm×厚度0.4mm)代替聚丙烯片,除此以外与上述[形成冲击吸收层的组合物的胶粘强度(PP)(1)]项中记载的内容同样地进行测定,将由此得到的剥离强度作为制造例X1、X3、X5所示的组合物的胶粘强度(ABS)。
[形成冲击吸收层的组合物的胶粘强度(ABS)(2)]
使用由ABS(日本A&L株式会社制造的クララスチックMTH-2)构成的片(纵向150mm×横向150mm×厚度0.4mm)代替聚丙烯片,除此以外与上述[形成冲击吸收层的组合物的胶粘强度(PP)(2)]项中记载的内容同样地进行测定,将由此得到的剥离强度作为制造例X2、X4、X6所示的组合物的胶粘强度(ABS)。
以下,对在各实施例和比较例中制作为了评价膜的剥离强度和抗崩裂性而使用的多层膜、装饰膜、成形体的方法进行说明。
[基材层(b1)]
作为形成基材层(b1)的树脂,使用制造例10中得到的甲基丙烯酸树脂组合物的颗粒(N-2)。
[基材层(b2)]
作为基材层(b2),使用出光ライオンコンポジット株式会社制造的聚丙烯类树脂CALP-E4361-1(配合有滑石、熔点=125℃、熔解热=404mJ、结晶度=27(设定为聚丙烯基质下的值)、MFR=0.9g/10分钟)。
[基材层(b3)]
作为基材层(b3),使用PS Japan株式会社制造的聚苯乙烯类树脂475D(耐冲击性聚苯乙烯、MFR=2.0g/10分钟(200℃、5kgf))。
[装饰层(d1)]
作为装饰层(d1),将制造例8所示的甲基丙烯酸树脂组合物(N-1)的颗粒利用连接有T型模头的带φ65mm排气口的单螺杆挤出机在270℃下进行熔融,从宽度700mm的T型模头以片状挤出。将从模具吐出部到熔融状态的热塑性树脂组合物与铸辊接触的距离设定为30mm,对挤出的热塑性树脂组合物施加静电(边缘固定、电压4V、自与铸辊的接触点起沿垂直方向5mm、并且在T型模头侧10mm的位置),由此与直径为225mm的铸辊密合冷却,制成厚度为75μm的原卷膜。在所得到的原卷膜上,使用真空蒸镀装置(Vacuum Device公司制造、VE-2030、电阻加热方式),通过真空蒸镀形成厚度为50nm的铟层,得到作为金属色调装饰膜的装饰层(d1)。此时,电阻加热使用筐式加热器(氧化铝92%),铟使用纯度99.99%且粒度1mm的铟。蒸镀条件设定成在7×10-3Pa的真空度下以/秒的速度进行10分钟。
<实施例1>
[成形法1:成形体的制作(共挤出-热层压-TOM)]
使冲击吸收层(a)和粘合胶粘层(c)为制造例X1中得到的热塑性聚合物组合物,将它们和形成基材层(b1)的树脂组合物的颗粒(N-2)分别投入到单螺杆挤出机(G.M.ENGINEERING公司制造的VGM25-28EX)的加料斗中,使用多机械手保持模具在240℃、流量5kg/h下进行共挤出,得到宽度30cm、厚度300μm的多层膜。对于所得到的多层膜的构成,从与装饰层(d)相接的一侧开始依次为厚度50μm的粘合胶粘层(c)、厚度200μm的基材层(b1)、厚度50μm的冲击吸收层(a)。接着,使用热层压装置(大成ラミネーター株式会社制造;VAII-700型),在130℃的加热辊间,使上述多层膜和装饰层(d1)在上述多层膜的粘合胶粘层(c)与装饰层(d1)的铟层相接的状态下在辊间通过贴合,得到装饰膜。
接着,使用上述装饰膜制造成形体。即,使用通过关闭腔盒(CB1)和腔盒(CB2)而形成腔盒(CB)的真空压空成形机(布施真空公司制造;NGF-0406-T)进行三维表面装饰成形。作为被粘物,将聚丙烯(PRIME POLYMER公司制造的J708UG)投入注射成型机(住友重机械工业公司制造的SG-100),在230℃进行注射,使用由此得到的纵向100mm×横向40mm×厚度3mm的聚丙烯成形体。在成形机的腔盒(CB2)中,按照将脱模PET膜剥离后的多层膜的冲击吸收层(a)面向作为被粘物的聚丙烯成形体的方式放入多层膜和被粘物,按照该装饰膜使腔盒(CB)分成两部分的方式利用腔盒(CB1)和腔盒(CB2)夹持该装饰膜,关闭腔盒(CB1)和腔盒(CB2),形成腔盒(CB)。然后,用90秒钟使腔盒(CB)内减压至0.5kPa。此时,由于减压度的不平衡和多层膜的自重,装饰膜弯曲,因此适当调整腔盒(CB1)和腔盒(CB2)内的压力而使装饰膜保持水平。在减压的同时,利用红外线加热装置对装饰膜加热120秒钟,装饰膜的温度达到130℃时快速使腔盒(CB1)内恢复到大气压,由此用装饰膜包覆被粘物,成形出装饰膜无拉伸地胶粘于被粘物的三维表面装饰成形体。需要说明的是,装饰膜的温度利用辐射温度计进行测定。然后,打开腔盒(CB),从腔盒(CB2)中取出成形体。如上所述,制造出纵向100mm×横向40mm×厚度3mm的、装饰膜贴合在聚丙烯成形体上的成形体。
<实施例2>
在实施例1记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将由制造例X1构成的片的厚度变更为100μm,除此以外与实施例1同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例3>
在实施例1记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将粘合胶粘层(c)的材质由制造例X1变更为X2,将冲击吸收层(a)和粘合胶粘层(c)的厚度变更为100μm,除此以外与实施例1同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<比较例1>
在实施例1记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将冲击吸收层(a)和粘合胶粘层(c)的材质由制造例X1变更为X5,除此以外与实施例1同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<比较例2>
在实施例1记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将冲击吸收层(a)和粘合胶粘层(c)的材质由制造例X1变更为X5,将各自的厚度变更为100μm,除此以外与实施例1同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例4>
[成形法2:成形体的制作(共挤出-热层压-注射成形)]
使冲击吸收层(a)和粘合胶粘层(c)为制造例X3的组合物,将它们和形成基材层(b2)的树脂组合物的颗粒分别投入到单螺杆挤出机(G.M.ENGINEERING公司制造的VGM25-28EX)的加料斗中,使用多机械手保持模具在240℃、流量5kg/h下进行共挤出,得到宽度30cm、厚度200μm的多层膜。对于所得到的多层膜的构成,从与装饰层(d1)相接的一侧开始依次为厚度50μm的粘合胶粘层(c)、厚度100μm的基材层(b2)、厚度50μm的冲击吸收层(a)。接着,使用热层压装置(大成ラミネーター株式会社制造;VAII-700型),在130℃的加热辊间,使上述多层膜和装饰层(d1)在上述多层膜的粘合胶粘层(c)与装饰层(d1)的铟层相接的状态下在辊间通过贴合,得到装饰膜。接着,使用上述装饰膜和聚丙烯树脂(日本聚丙烯株式会社制造的MA3),将装饰膜收容在直压式油压成形机(株式会社名机制作所制造;M-100C-AS-DM)的模具内,将可动侧模和固定侧模合模,在230℃向腔内注射聚丙烯树脂的熔融树脂,由此制造出纵向100mm×横向40mm×厚度3mm的、装饰膜贴合在聚丙烯成形体上的成形体。
<实施例5>
在制造实施例4记载的在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将基材层(b2)的厚度变更为200μm,除此以外与实施例4同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例6>
在制造实施例4记载的在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将冲击吸收层(a)和粘合胶粘层(c)的厚度变更为100μm,除此以外与实施例4同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例7>
在制造实施例4记载的在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将基材层(b2)的厚度变更为200μm,将冲击吸收层(a)和粘合胶粘层(c)的厚度变更为100μm,除此以外与实施例4同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例8>
在制造实施例4记载的在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将聚丙烯变更为ABS(日本A&L株式会社制造的クララスチックMTH-2),除此以外与实施例4同样地制造出在ABS成形体上贴合有装饰膜的成形体。
<实施例9>
[成形法3:成形体的制作(共挤出-涂布-热层压-TOM)]
将制造例X4中记载的热塑性聚合物组合物的颗粒溶解在甲苯中,制作出30重量%甲苯溶液。在75μm厚的脱模PET膜(东洋纺公司制造的K1504)上,按照湿厚度达到126μm的方式利用#55的棒涂机涂布上述30重量%甲苯溶液。接着在80℃的恒温槽中干燥10分钟,得到40μm厚度的热塑性聚合物组合物(X4)与脱模PET膜的多层膜。接着,将作为冲击吸收层(a)的制造例X3的组合物颗粒和形成基材层(b2)的树脂组合物的颗粒分别投入单螺杆挤出机(G.M.ENGINEERING公司制造的VGM25-28EX)的加料斗中,使用多机械手保持模具在240℃、流量5kg/h下共挤出,得到宽度30cm、厚度300μm的多层膜。所得到的多层膜的构成是厚度200μm的基材层(b2)、厚度100μm的冲击吸收层(a)。接着,使用热层压装置(大成ラミネーター株式会社制造;VAII-700型),在25℃的加热辊间,使上述热塑性聚合物组合物与脱模PET膜的多层膜和上述多层膜在上述多层膜的基材层(b2)与热塑性聚合物组合物(X4)相接的状态下在辊间通过贴合,得到从与装饰层(d1)相接的一侧开始依次为厚度40μm的粘合胶粘层(c)、厚度200μm的基材层(b2)、厚度100μm的冲击吸收层(a)这样构成的多层膜。接着,使用热层压装置(大成ラミネーター株式会社制造;VAII-700型),在130℃的加热辊间,使上述多层膜和装饰层(d1)在上述多层膜的粘合胶粘层(c)与装饰层(d1)相接的状态下在辊间通过贴合,得到热层压的多层膜。接着,使用上述热层压的多层膜,与实施例1中记载的方法同样地制造成形体。按照以上方式,制造出纵向100mm×横向40mm×厚度3mm的、多层膜贴合在聚丙烯成形体上的成形体。
<实施例10>
在实施例9记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将粘合胶粘层(c)的材质由制造例X4变更为X6,除此以外与实施例9同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例11>
在实施例1记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将冲击吸收层(a)和粘合胶粘层(c)的材质由制造例X1变更为X7,除此以外与实施例1同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。
<实施例12>
在实施例11中记载的制造在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将基材层(b1)的材质变更为基材层(b3),除此以外与实施例11同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。

在制造实施例4记载的在聚丙烯成形体上贴合有装饰膜的成形体的方法中,将冲击吸收层(a)和粘合胶粘层(c)的材质由制造例X3变更为X5,除此以外与实施例4同样地制造出在聚丙烯成形体上贴合有装饰膜的成形体。

[装饰层(d)与粘合胶粘层(c)的胶粘强度]
使用贴合有装饰膜的成形体,对装饰层(d)与粘合胶粘层(c)的胶粘强度进行评价。在上述成形法1~3的热层压工序中,在装饰层(d)与粘合胶粘层(c)之间配置聚酰亚胺膜(东丽·杜邦公司制造的KAPTON膜、纵向30mm×横向40mm×厚度0.05mm),得到成形体。夹着配置有上述聚酰亚胺膜的部位的装饰层(d),朝向与被粘物约90°的方向,用手剥离。根据下述基准对装饰层(d)与粘合胶粘层(c)的胶粘强度进行评价。

[被粘物与多层膜的胶粘强度]
使用贴合有装饰膜的成形体,对作为被粘物的聚丙烯成形体或ABS成形体与多层膜间的胶粘强度进行评价。在上述成形法1~3的TOM成形或注射成型工序中,在被粘物与冲击吸收层(a)之间配置聚酰亚胺膜(东丽·杜邦公司制造的KAPTON膜、纵向30mm×横向40mm×厚度0.05mm),得到成形体。夹着配置有上述聚酰亚胺膜的部位的装饰层(d)和多层膜,朝向与被粘物约90°的方向,用手剥离。根据下述基准对被粘物与多层膜的胶粘强度进行评价。

[成形体的抗崩裂性评价]
使用Suga试验机制造的弹力试验机,在试验片温度为-20℃、相对于喷射材料喷射轴为90度、空气压力为0.4MPa的条件下,从与试验片相距350mm的距离使50g的7号碎石撞击上述成形体的装饰层(d)面。对撞击后的成形体表面进行目视观察。

将各实施例和各比较例中的多层膜的构成和评价结果示于表2和3中。

实施例1的多层膜的冲击吸收层(a)中使用的热塑性聚合物组合物的-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为3×10-2以上。另外,由上述热塑性聚合物组合物构成的装饰膜对聚丙烯成形体显示出强的胶粘强度。贴合有这样的装饰膜的成形体的低温耐冲击性优良,因此显示出高的抗崩裂性。另外,实施例1的冲击吸收层(a)中使用的热塑性聚合物组合物与ABS的胶粘强度也优良。由此明显可知,本发明的多层膜的抗崩裂性优良,适合作为对聚丙烯和ABS等多种树脂材料具有良好的胶粘性的装饰膜。另外,由与实施例1相比使冲击吸收层(a)的厚度增大的实施例2的多层膜构成的成形体显示出优良的抗崩裂性。另一方面,将冲击吸收层(a)由制造例X1变更为制造例X5的比较例1的多层膜虽然对聚丙烯显示出优良的胶粘强度,但形成冲击吸收层(a)的热塑性聚合物组合物的-50~-20℃范围内的11Hz下的损耗角正切(tanδ)小于3×10-2,因此其成形体的抗崩裂性差。
实施例2、3的多层膜是变更了实施例1的多层膜中的冲击吸收层(a)的厚度、粘合胶粘层(c)的材料后的多层膜,与实施例1同样地在冲击吸收层(a)中使用的热塑性聚合物组合物的-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为3×10-2以上,此外对聚丙烯成形体显示出强的胶粘强度,因此显示出优良的抗崩裂性。实施例4~7、9、10的多层膜是变更了实施例1的成形法、进而变更了冲击吸收层(a)的种类或厚度、基材层(b)的种类或厚度、粘合胶粘层(c)的种类或厚度后的多层膜,与实施例1同样地在冲击吸收层(a)中使用的热塑性聚合物组合物的-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为3×10-2以上,此外对聚丙烯成形体显示出强的胶粘强度,因此显示出优良的抗崩裂性。另外,实施例8的多层膜与实施例4的多层膜相同,但将被粘物由PP变更为ABS,在这种情况下制造例X3的冲击吸收层(a)也显示出优良的与ABS的胶粘强度,因此其多层膜也显示出优良的与ABS的胶粘强度,抗崩裂性也良好。另外,实施例11、12的多层膜是变更了实施例1的多层膜中的冲击吸收层(a)和粘合胶粘层(c)或基材层(b)的材料后的多层膜,与实施例1同样地在冲击吸收层(a)中使用的热塑性聚合物组合物的-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为3×10-2以上,此外对聚丙烯成形体显示出强的胶粘强度,因此显示出优良的抗崩裂性。
另一方面,对于比较例2~5的多层膜而言,形成冲击吸收层(a)的热塑性聚合物组合物的-50~-20℃范围内的11Hz下的损耗角正切(tanδ)低于3×10-2,因此,虽然显示出良好的对聚丙烯和ABS的胶粘强度,但与比较例1同样地抗崩裂性差。
如上所述,本发明的多层膜在对聚丙烯和ABS的胶粘强度、使用了多层膜的成形体的抗崩裂性方面优良,因此能够特别适合作为用于车辆外装的多层膜使用。
本申请要求以2018年4月13日提出的日本申请特愿2018-077471为基础的优先权,将其公开的全部内容引入于此。
Claims (15)
1.一种多层膜,其为依次配置有冲击吸收层(a)、基材层(b)、粘合胶粘层(c)这三层的多层膜,其特征在于,构成冲击吸收层(a)的热塑性聚合物组合物满足下述(a1)、(a2):
(a1)由含有热塑性弹性体的热塑性聚合物组合物构成,所述热塑性弹性体由含有包含来自芳香族乙烯基化合物的结构单元的聚合物嵌段(X)和包含来自共轭二烯化合物的结构单元的聚合物嵌段(Y)的至少一种嵌段共聚物或其氢化物构成;
(a2)由-50~-20℃范围内的11Hz下的损耗角正切(tanδ)为3×10-2以上的热塑性聚合物组合物构成。
2.如权利要求1所述的多层膜,其特征在于,构成所述聚合物嵌段(Y)的来自共轭二烯化合物的结构单元为来自选自丁二烯和异戊二烯中的至少一种的结构单元。
3.如权利要求1所述的多层膜,其特征在于,在与所述多层膜的所述粘合胶粘层(c)相接的位置配置有装饰层(d)。
4.如权利要求3所述的多层膜,其特征在于,所述装饰层(d)为选自(甲基)丙烯酸类树脂、ABS树脂、聚碳酸酯类树脂和聚酯类树脂中的任一者的透明热塑性树脂。
5.如权利要求3所述的多层膜,其特征在于,所述装饰层(d)在所述透明热塑性树脂膜上形成有金属蒸镀层和印刷层中的任一者。
6.如权利要求3所述的多层膜,其特征在于,所述装饰层(d)由在所述透明热塑性树脂中含有颜料和染料中的任一者或两者而着色的多层膜构成。
7.如权利要求1~6中任一项所述的多层膜,其中,所述多层膜为装饰膜。
8.一种多层膜的制造方法,其是制造权利要求1或2所述的多层膜的方法,其特征在于,对所述冲击吸收层(a)、所述基材层(b)以及所述粘合胶粘层(c)进行共挤出。
9.如权利要求8所述的多层膜的制造方法,其特征在于,使用有机硅辊作为用于压合成形的辊。
10.一种多层膜的制造方法,其是制造权利要求1或2所述的多层膜的方法,其特征在于,在对所述冲击吸收层(a)以及所述基材层(b)进行共挤出而得到的膜的所述基材层(b)上,通过溶剂涂布或挤出层压法形成所述粘合胶粘层(c)。
11.一种成形体,其在被粘物的表面具备权利要求1~7中任一项所述的多层膜。
12.如权利要求11所述的成形体,其中,所述被粘物由聚丙烯树脂或ABS树脂构成。
13.一种成形体的制造方法,其具有:
将权利要求1~7中任一项所述的多层膜和被粘物收容于腔盒中的工序;
对所述腔盒内进行减压的工序;
利用所述多层膜将所述腔盒内分成两部分的工序;和
使不具有所述被粘物的部分的腔盒内的压力高于具有所述被粘物的部分的腔盒内的压力从而使所述被粘物被所述多层膜包覆的工序。
14.如权利要求13所述的成形体的制造方法,其中,还具有将权利要求1~7中任一项所述的多层膜加热至110~180℃的范围使其软化的工序。
15.一种成形体的制造方法,其具有:
利用真空成形对权利要求1~7中任一项所述的多层膜进行预成形的工序;
将所述预成形后的多层膜按照所述基材层与模具相接的方式配置在模具内的工序;
在合模后将形成被粘物的热塑性树脂注射成形的工序。
