详述
本发明涉及用于对非织造织物进行液压处理和赋予孔的改进技术以及使用这些方法制造的非织造织物。
根据本发明,液压处理和/或用孔图案形成的非织造网特别适用于一次性吸收制品。如本文所用,术语“吸收制品”是指吸收和容纳流体和固体材料的制品。例如,吸收制品可以靠着或接近身体放置,以吸收和容纳由身体排出的各种流出物。吸收制品可以是穿着的物品,例如婴儿尿布,成人失禁产品和女性护理产品,或用于吸收流体和固体材料的卫生产品,例如用于使用诸如一次性罩衣和夹具的产品的医疗专业品。特别地,非织造物可以用作身体接触层(例如顶片)或作为身体接触层的一部分。非织造物也可以用于包装或封装诸如吸收制品的物品。术语“一次性”在本文中用于描述不旨在洗涤或以其他方式恢复或重新用作吸收制品,而是旨在一次使用后丢弃并且优选地可回收、堆肥或另外以环境相容的方式处理的吸收制品。
如本文所用的术语“非织造织物、片材、层或网”意指以基本上随机的方式定位以形成平面材料的单根纤维、长丝或线的结构,与针织或编织织物相反。非织造织物的实例包括熔喷网、纺粘网、梳理网、气流成网式网、湿法成网式网和射流喷网式网。非织造复合织物包含多于一个非织造层。
如本文所用的术语“纺粘纤维”意指具有10-30微米的平均直径的基本上连续的纤维或长丝。还包括在分裂之前平均直径为10-30微米的可分裂双组分或多组分纤维。
如本文所用的术语“熔喷纤维”意指具有小于10微米的直径的基本上连续的纤维或长丝。
本发明的示例性实施方案可以包括改变MB和/或SB纤维直径以进一步改善材料的触觉而不损害磨损性能。
本发明的示例性实施方案包括多层复合织物,其包含粘合到至少一个第二纤维层(优选纺粘)的至少一个第一纤维层(优选为熔喷),其中第二纤维层的中值纤维直径比第一层的中值纤维直径大至少1.3倍。通过在移动的收集表面上依次沉积一层或多层纺粘纤维,然后是一层或多层熔喷纤维,可以顺序地形成示例性非织造织物。组装的层可以通过使它们穿过在两个压延辊之间形成的压延夹缝而热粘合。每个压延辊可以加热或者可以不加热。每个压延辊可以具有图案或者可以是光滑的。或者,所述层可以超声粘合,粘附地粘合或通过风粘合。在替代实施方案中,各个层可以预先形成并且任选地粘合以及单独地收集,例如通过将织物卷绕在卷绕辊上。然后可以通过稍后分层组装各个层并且将它们粘合在一起以形成复合织物。
在实施方案中,基础织物可以是“SMS”结构,其可以用纺粘和熔喷的单个模头或多个模头生产,其中织物具有外部纺粘层和内部熔喷层。根据本发明的实施方案,在进行液压处理之前通过热图案粘合基础织物。不受理论束缚,认为热粘合使纤维相对固定在适当的位置,因此限制了由水射流引起的纤维移动。这又导致熔喷纤维断裂或变形,而纺粘层的完整性和热粘合保持相对完整。断裂或变形的熔喷纤维与纺粘纤维缠结在一起,然而,由于热粘合保持完整,熔喷纤维仍然热粘合至基础织物。不受理论束缚,还认为纺粘纤维与熔喷纤维的缠结导致纺粘纤维的卷曲增加,而没有纺粘层的显着降解。还认为,纺粘纤维的卷曲行为增加了材料的蓬松度(loft)。与增加缠结相反,用于以这种方式增加蓬松度的液压处理被称为水膨胀。如本文所用的术语“水膨胀”是指将液压能量施加到非织造织物上使得相对于水膨胀前的非织造织物,厚度(caliper)以及柔软性都得到增加的方法。优选地,厚度增加至少50%。在第7,858,544号美国专利中详细描述了水膨胀过程,该专利通过引用并入本文。另外,认为MB纤维朝向外表面移动,从而改善材料的触觉。在有孔的织物中,熔喷纤维的缠结改善了孔的边缘的清晰度。
本发明的实施方案显示在图1中。首先,使用纺粘模头2、熔喷模头3和纺粘模头4在传送带8上形成非织造网(下文中也称为“织物”或“基础织物”)6。然后用压延辊10和12粘合网6。根据本发明的另外的示例性实施方案,对应于模头2、3、4中的每一个的多个元件可以结合在系统中以形成多个相应的网6的层-例如,沉积多个熔喷层以形成SMMS或SMMMS织物。根据本发明的示例性实施方案,熔喷纤维可以占网6的总重量的2%至35%。
根据本发明的示例性实施方案,熔纺非织造网由连续长丝制成,所述连续长丝以随机分布铺设在移动的传送带8上。树脂颗粒可以在加热下加工成熔体,然后通过喷丝头(或纺丝模头2和4)进料以通过使用拉伸装置(未示出)产生数百根长丝。如前所述,多个喷丝头或模头(串联的块)可以用于提供增加密度的纺粘纤维,所述纺粘纤维对应于例如纺丝模头2和4中的每一个。流体(例如空气)的射流使得来自模头2和4的纤维被伸长,然后将纤维吹制或运送到移动的网(传送带)8上,其中它们被平铺并且通过吸引箱(未示出)以随机图案吸引靠着网8以形成织物结构6。熔喷层可以通过熔纺机构(或“模头”)3在由纺丝模头2和4铺设的纺粘层之间沉积。熔喷(“MB”)层可以被熔喷,但也可以通过各种其他已知方法形成。例如,熔喷工艺包括将热塑性聚合物插入模具中。热塑性聚合物材料通过模具中的多个细的毛细管挤出以形成纤维。纤维流入高速气体(例如空气)流中,使熔融的热塑性聚合物材料流减弱,以减小它们的直径,所述直径可以是微纤维直径。熔喷纤维通过模头3准随机地沉积在由纺丝模头2铺设的纺粘层上,以形成熔喷网。多个模具并排放置在块中以在非织造织物6的整个宽度上产生足够的纤维,并且可以串联使用两个或多个块以增加纤维的覆盖率。熔喷纤维在沉积时可能是粘性的,这通常导致网的熔喷纤维之间的一些粘合。
在优选的实施方案中,用于形成网6的纤维是热塑性聚合物,其实例包括聚烯烃、聚酯(例如,聚乳酸或“PLA”)、聚酰胺、其(与烯烃、酯、酰胺或其他单体)的共聚物及其掺混物。如本文所用,术语“掺混物”包括至少两种聚合物的均匀混合物或至少两种物理上不同的聚合物(例如双组分纤维)的非均匀混合物。优选地,纤维由聚烯烃制成,其实例包括聚乙烯、聚丙烯、其丙烯-丁烯共聚物及其掺混物,包括例如乙烯/丙烯共聚物和聚乙烯/聚丙烯掺混物。由于更容易破裂的可能性,具有较高结晶度和较低断裂伸长率的树脂也可能是合适的。也可以采用其他配方变化,例如,添加CaCO3,以提供更容易破裂和/或永久变形的纺粘纤维,从而更好地开孔。根据本发明的示例性实施方案,基础织物还可以包含短纤维和/或纸浆纤维。
在示例性实施方案中,网6可以经由辊10和12热压延粘合。此外,由于熔喷纤维保持在足够高的温度下粘附到模头2和4的纺粘纤维上,由于低压压延或在初始网形成期间,通过熔喷纤维(来自模头3)可以赋予一定程度的粘合。辊10和12中的一个或两个可以具有被加工、蚀刻、雕刻或以其他方式形成的圆周表面,以在其上具有突起和凹陷区域的图案,使得在夹缝处施加在网6上的粘合压力在突起的向外表面处集中,并且在凹陷区域处减小或基本上消除。根据本发明的示例性实施方案,辊10和12可以是压延机10,其具有限定粘合图案的粘合辊12。根据本发明的示例性实施方案,由粘合辊12限定的粘合图案可具有10%或更大的百分比粘合面积。各自通过引用并入本文的共同拥有的第6,537,644号、第6,610,390号和第6,872,274号美国专利公开了具有熔合粘合的非对称图案(即,各向异性或不对称图案)的非织造物。所述粘合可以是在一个方向上伸长的闭合图形,并且选自(a)沿着一个方向轴线平行取向、(b)沿着一个方向轴线横向于相邻闭合图形取向、以及(c)具有近似闭合图形的取向组的闭合图形,以便在沿着一个方向轴线伸长的闭合结构之间形成。或者,网6可以是超声粘合的或通风粘合的。使用的粘合程度可以根据所使用的液压处理的类型而变化。在示例性实施方案中,可以对良好粘合的SMS网6进行液压处理,所述液压处理导致纺粘层的水膨胀,其中熔喷层的纤维与纺粘纤维缠结在一起。对于主要由聚丙烯纤维制成的示例性SMS网,通过使用约90N/m的粘合压力和约150℃的温度可以获得“良好粘合”的图案。不受理论束缚,认为增加的粘合程度导致更均匀的纺粘层并且因此改善网6的外观。在另一个示例性实施方案中,可以对粘性或介质粘合的SMS网6进行液压处理以形成孔。在开孔之前,网6也可以进行水膨胀。认为,更适度的粘合程度防止粘合点破坏孔的形成,同时仍提供足够的完整性,使得织物具有高耐磨性。对于主要由聚丙烯制成的SMS网,可以使用20N/m至60N/m的粘合压力获得以上所述的适度粘合程度。
根据本发明的实施方案,然后使用多个水射流注射器16a、16b和16c对网6进行液压处理-图2A中所示的元件16a、16b和16c中的每一个可以表示处于相应的预定布置中的一组多个注射器。根据本发明的示例性实施方案,网6通过传送器22在注射器16a至16c下方传送,高压水射流作用在织物上并穿过织物。相应的水槽或真空等,20a、20b和20c可以定位在每个注射器(组)16a至16c的位置下方以将水拉开并且干燥织物6。随后可以通过使热空气吹过纤维网、通过IR干燥器或其他干燥技术(例如,空气干燥)来干燥非织造网6。
根据本发明的示例性实施方案,输送机22可以结合一个或多个筛网,每个筛网具有预定的图案用于支撑织物/网6,同时由相应的水注射器16a至16c进行液压处理-例如,通过采用一个或多个具有相应的套筒18的滚筒14,套筒18用作一个或多个筛网。筛网可以包括用于对织物/网6赋予孔的孔图案。根据本发明的实施方案,可以使用少于三组的注射器16a至16c用于对织物/网6进行液压处理和/或赋予孔。如下面参考图3和图4进一步详述的,水注射器16a至16c可以设定各自的水压。
根据本发明的示例性实施方案,可以采用约80-200巴的压力进行液压处理和用于赋予孔。
图2A和图2B示出了本发明的示例性实施方案,其采用一个或多个用于在SMS或SM织物中进行液压处理和/或赋予孔的滚筒。相同的元件用与图1中相同的参考数字进行标记,并且这里省略了对这些元件的重复详细描述。
如图2A所示,纺粘模头2、熔喷模头3和纺粘模头4可以用于在传送带8上形成基础织物6。然后可以用压延辊10和12粘合网6。再次,根据本发明的另外的示例性实施方案,对应于模头2、3、4中的每一个的多个元件可以结合在系统中以形成网6的多个相应层-例如,沉积多个熔喷层以形成SMMS或SMMMS织物。根据本发明的实施方案,然后通过一组或多组水射流注射器16液压处理基础织物/网6。然后,也可以使用具有孔图案和多个水射流注射器16的一个或多个滚筒14将孔液压地赋予至非织造网6。根据本发明的示例性实施例,滚筒14可以覆盖有套筒18,套筒18可以由金属或塑料制成,具有用于支撑织物/网6的预定图案。根据本发明的示例性实施例,预定图案可以包括孔图案,其中孔图案可以具有大于25%的百分比孔面积。孔的平均直径可以为约500-5000微米。网6围绕滚筒14卷绕,当其通过注射器16下方时,高压水射流作用在织物上并穿过织物,以根据套筒18上的图案使织物变形。水槽或真空狭槽/区域20可以定位在每个注射器16的位置下方以将水拉开,或定位于通过孔,从而在基础织物(网6)中以与对应于织物6下方的套筒18的图案处理或形成孔。随后可以通过将热空气吹过纤维网,通过IR干燥器或其他干燥技术(例如,空气干燥)来干燥非织造网6。
如图2A所示,可以在一个滚筒14上进行开孔并提供至少一个,优选多个水射流模头(注射器16),使得随后的滚筒不会破坏开孔图案的清晰度。随后的滚筒可以特征在于使用低压水射流来帮助缠结任何断裂的纤维和/或改善网的完整性,而无需将纤维或“洗涤”纤维重新引导穿过孔。
如图2B所示,MB层经由旋转模头2和组件3沉积在SB层上。同样,对应于元件2和3的多个块可以用于纤维覆盖。光滑的压延辊10可用于使较低温度下的MB层与较高温度下的雕刻压延辊12相对应地直接接触。如图2B中进一步所示,多个滚筒14a和14b可以与水注射器16a和16b、套管18a和18b以及水收集器20a和20b相对应地使用,以提供多个步骤用于对非织造网6进行处理或赋予孔。根据本发明的示例性实施方案,套筒18a和18b上的孔图案可以穿过滚筒14a和14b配准,使得通过使用第二滚筒14b可以进一步改善孔的几何清晰度和3D结构。换句话说,套筒18a和18b上的孔图案的配准允许在第一滚筒14a上产生的孔直接放置在第二滚筒14b上的相应孔洞上。根据另一示例性实施方案,可以采用多于两组的水注射器16a和16b以及用于容纳这种另外组的水注射器的相应组件。在实施方案中,孔图案也可以与粘合图案配准,以便基本上是排他的,即在粘合和孔之间具有最小的重叠。
在实施方案中,液压处理可以包括多至三个水注射步骤,其将网6暴露于在压力范围为每秒约80-160巴的多个水射流。在具有三个水注射步骤的另一个实施方案中,第一注射步骤中的水射流的子集可以保持在每秒约80巴。
在实施方案中,可以形成具有不同性质的孔。具体地,孔的尺寸和形状可以不同。例如,不同尺寸的孔可以以规则图案排列。在其中非织造物的视觉性质与非织造物下面的层的视觉性质不同的一些应用中,孔可以布置成形成梯度或其他图形元素,例如图形或形状。在实施方案中,有孔的非织造物的性质可以由于非织造物中不同区域之间的孔的百分比开口面积、频率和尺寸的差异而变化。这种非织造织物的实例是用作尿布中的顶片的有孔的非织造物,其中孔径从前向后增加以改善固体物质的透过性。或者,孔的频率可以沿非织造层压体的长度增加,同时保持孔径相同。
优选的是,基础织物6在进料到液压处理单元之前被预热至高于约100°F,除了其他元件之外所述液压处理单元还可以包括传送器22(和/或滚筒14)、水注射器16和水收集器20。可以使用热压延单元(例如辊10和12)、红外单元、热空气鼓风机或其组合来完成网6的预热。另外,可以加热液压处理单元中使用的水-即来自注射器16的水。网6的预热使得熔喷纤维更柔韧,导致在较低的水射流压力下改善特性和更好的孔定义并且限制纤维断裂。
在实施方案中,纺粘层和熔喷层中的任一个或两者具有添加到任何/所有单个网层中的一种或多种熔体亲水添加剂。这种增加的对基础聚合物网的亲水性使得各个PP长丝能够在液压缠结过程的预缠结阶段期间吸收一定量的水。吸水率的增加允许较好的柔韧性,从而在较低的水射流压力下获得较好的孔定义,并使纤维断裂最小。
在示例性实施方案中,纺粘纤维包含添加剂以改善柔软性。此类添加剂的实例包括无规共聚物(例如,TotalTM7860(Total SA)、RP348SK(登记号0711971,来自lyondellbasell,授权给PolyMirae)等);增滑添加剂(例如,S-1519,S-2446(登记号1423496,来自PolyVel,Inc.));以及其他柔软添加剂(例如,PPM11790(登记号3001764,来自Techmer PM,LLC),GA 300(登记号1141925,来自ArmakCo.),或FW505、FW515(来自Keimei Plastifizierung Technik(Yantai)Co.,Ltd.))。也可以将诸如上述那些的添加剂等添加到MB纤维中,以改变表面感觉和物理性能,例如吸收速率。在示例性实施方案中,具有SMS结构的基础织物包括一定量的熔喷纤维,其占总网重量的2%至30%,更优选为总网重量的3%至15%,最优选为总网重量的约5%。
在本发明的示例性实施方案中,可以采用第二压延步骤-使用例如类似于元件10和12的辊-以在开孔过程之后对网6提供额外的热粘合以减少对网完整性和/或松散纤维的损坏。这样的步骤可以在130℃至150℃和30至90N/mm的压力范围下用密封热处理进行。局部处理也可以用于使松散的纤维末端最小化。或者,可以使用通风粘合来提供额外的热粘合。
在示例性实施方案中,由上述方法得到的非织造网的粘合面积百分比可以大于10%,优选大于15%,更优选为16%-22%,并且更优选为18%-20%。非织造网上的“粘合面积百分比”是粘合印模占据的面积与网的总表面积的比率,以百分比表示,并根据本文所述的粘合面积百分比方法测量。测量粘合面积百分比的方法描述于第8,841,507号美国专利中,所述专利通过引用并入本文。非织造网还可以具有约10%-40%的百分比孔面积。示例性非织造网的孔面积与粘合面积比率为3:1至1:1。
在实施方案中,非织造网的孔可以基于特定标准来表征。在示例性实施方案中,孔的边缘可以在不透明度、反射率或颜色中的一种或多种中与非织造网的其余表面不同。在示例性实施方案中,非织造网可以层压在片材上,使得通过非织造网的孔可以看到片材的表面。片材可以是膜、非织造物、织造织物或复合物。在示例性实施方案中,通过非织造网的孔可见的片材的区域可以在不透明度、反射率或颜色中的一种或多种中与孔的边缘不同。此外,可以存在由非织造网的表面、孔的边缘和通过非织造网的孔可见的片材的区域形成的不透明度、反射率或颜色中的一种或多种的梯度。
非织造网6可以结合到非织造层压体中。非织造层压体可以包括附加的连续纤维层,例如纺粘纤维和熔喷纤维,并且可以包括复合非织造物,例如纺粘-熔喷-纺粘层压体。非织造层压体还可以包括短纤维,例如短的纤维,或可以包括纸浆纤维。这些短纤维可以是固结网的形式,例如梳理的网或薄片,或者可以是最初未固结的。非织造层压体还可以包括颗粒形式或纤维化形式的超强吸收材料。层压体可以通过常规方式形成,包括但不限于热粘合、超声粘合、化学粘合、粘合剂粘合和/或水力缠结。根据本发明的实施方案,网6可以形成由上述一种或多种方法形成的非织造层压体用作吸收制品的顶片、吸收芯或底片。
根据本发明的示例性实施方案制备的液压处理的非织造物的实例包括在图3和图5中所示的表中。如其中所示,样品通过T#(或试验#)鉴定,其具有相应的基础非织造物的描述,以gsm(克/平方米)的非织造织物的基重(BW),以米/分钟(mpm)的输送速度,使用了多个水注射器组(C1、C2和C3;条带配置、水压(条形)和用于各个水注射器组的筛网配置),无论是否使用干燥器,以及所得样品的视觉耐磨性的对比等级。在图3和图5中所示的结果的过程中用于基础非织造织物的材料对应于以下表1中所示的具有相应数字标识符的那些。

与用于各个过程的基础非织造织物相比,如图3所示的结果涉及这些样品的舒适触摸参数。参数包括得到的基重(BW)、以cfm(立方英尺/分钟)计的AP(透气性)、厚度、以N/cm(牛顿/厘米)计的CDT(横向拉伸强度)、以克(g)计的MD HOM(机器方向Handle-O-Meter)、CD HOM(横机方向手感测试)、平均HOM(平均手感测试)、动力学CoF(摩擦系数)和“视觉磨损”抗性。
非织造材料的手感测试(HOM)刚度根据WSP测试方法90.3进行,稍作修改。“手”的质量被认为是由于表面摩擦和片材的抗弯刚度引起的抗性的组合。用于该测试方法的设备可从Thwing Albert Instrument Co.获得。在该测试方法中,使用100×100mm的样品进行HOM测量,并且获得的最终读数以克计按“原样”报告,而不是根据WSP测试方法90.3将读数加倍。通过取MD和CD HOM值的平均值获得平均HOM。通常,HOM值越低,柔软性和柔韧性越高,而HOM值越高意味着非织造织物的柔软性和柔韧性越低。
使用Instron测试机,根据WSP方法,更具体地WSP 110.4(05)B,进行拉伸强度测量。分别在MD和CD方向上进行测量。CD拉伸强度(CDT)(牛顿/厘米(N/cm))和伸长率(CDE)(以百分比%计)报告在图3的结果表中。
根据ASTM或INDA标准测试方法测定其他报道的性质,例如透气性和厚度测量值。
“磨损等级”抗性参数是指织物样品表面的耐磨性的NuMartindale磨损测量值,并且根据ASTM D 4966-98进行,该文献通过引用并入本文。通过对每个样品进行40至80次磨损循环,使用Martindale磨损和起球测试仪对每个样品进行NuMartindale磨损测试。在所有磨损循环完成或测试样品破坏后报告测试结果。优选地,材料表面不应有视觉变化。
对于每个样品,在NuMartindale磨损之后,基于1至5的视觉评定等级确定磨损等级,其等级定义如下:
5=优异=从结构中移除的非常低至零的纤维。
4=非常好=可以是丸粒或小的串状物的形式的低水平的纤维。
3=良好=中等水平的纤维和大的串状物或多个串状物。
2=差=可以轻松去除的高水平的松散串状物。
1=非常差=明显的结构失效,孔洞,很容易被移除的大的松散的串状物。
如图3所示,试验4b.9、4b.10和4b.11导致大多数参数相对于它们的基础非织造物(表1中的材料4b)显著改善,最明显的是它们的磨损等级。如图3中进一步所示,试验4a.15、4a.16、3.9和3.10也显示出一些改进。
实施例1(图3的试验4b.9、4b.10和4b.11)
使用具有SMS结构和30gsm(克/平方米)的基重的非织造物(表1中的材料4b)。非织造物的纺粘层由包含芥酸酰胺和基于丙烯的弹性体的聚丙烯掺混物制成。熔喷层占非织造物的总重量的5%。使用三组液压流经过MSD筛网以200mpm的输送速度对非织造物样品进行液压处理。
对于试验4b.9,将三组注射器设定在80巴的相应压力下。对于试验4b.10,将三组注射器设定在120巴的相应压力下,除了一个80巴的注射器之外。对于试验4b.11,将三组注射器设定在160巴的相应压力下,除了一个80巴的注射器之外。样品显示出改善的厚度(为0.284-0.358mm对比0.274)、CDT、HOM(特别是MD HOM)和磨损等级。如图3所反映的,所有这些样品显示出5的磨损等级,平均HOM低于6.0g(5.1g-5.5g)。对于试验4b.10和4b.11,样品进一步显示出改善的AP。
图4A、图4B和图4C是根据本发明示例性实施方案的在图3中反映的工艺参数和条件下已进行液压处理的非织造织物的显微照片。特别地,图4A、图4B和图4C分别是在图3中确定和反映的来自试验4b.9、4b.10和4b.11的非织造织物的显微照片。如图4A至图4C所示,非织造物包括特别理想的纤维粘合和缠结。
图5显示了通过试验#(或T#)鉴定的样品的结果的表,其显示出特别积极的孔特性,如对这种孔特征的高比较性等级所反映的。图5的表进一步说明了所得有孔的非织造样品的其他特性。如图5所示,材料5的样品在与上面定义的“粘性粘合”相关的改进参数下粘合-即,在45N/mm--和130℃至150℃下。还在30-90N/mm的粘合压力下制备其他样品。
对应于图5,以下表2示出了用于根据本发明示例性实施方案的水注射过程的筛网(筛网ID),所述筛网具有相应的孔尺寸。

实施例3(图5的试验4a.9)
使用具有SMS结构和30gsm(克/平方米)的基重的非织造物,特别是以上表1中的材料4a。使用两组液压流经过MSD筛网以60和80巴的相应压力以及第三组液压流在150巴下以50mpm的输送速度经过AS2筛网液压处理样品非织造物。样品显示出良好的孔和3的磨损等级,平均HOM低于6.0g(5.19g)。
实施例4(图5的试验3.7)
使用具有SMS结构和30gsm(克/平方米)的基重的非织造织物,特别是以上表1中的材料3。使用两组液压流经过MSD筛网一60和80巴的相应压力以及第三组液压流在150巴下以50mpm的输送速度经过AS2筛网液压处理非织造物的样品。样品显示出可接受的孔和磨损等级3,平均HOM低于6.0g(4.67g)。
图6是测试的非织造物的显微照片,并与来自图4A至图4C的试验4b.9、4b.10和4b.11的示例性非织造物进行比较。如图6所示,与图4A至图4C中所示的那些相比,非织造物具有较差的纤维粘合和缠结。
图7A、图7B和图7C是根据本发明示例性实施方案在图5中反映的工艺参数和条件下进行液压开孔的非织造织物的显微照片。特别地,图7A、图7B和图7C分别示出了用筛网AS1、AS2和AS3液压开孔的非织造物的代表性样品。
实施例5(图8)
图8显示了根据本发明的示例性实施方案制备的液压处理的非织造物的实例的另外结果的表。图8还包括使用未经液压处理的基础非织造织物的对照样品的结果。如其中所示,基础非织造物是22gsm的SMS以及5%MB并且良好粘合(如以上定义的良好粘合)。特别地,“SMS”在纺粘(SB)层中包含15%的(7020BF)和2000ppm芥酸酰胺;“SMS1”包括熔喷(MB)层中的5000ppm芥酸酰胺和SB层中的2000ppm芥酸酰胺;并且“SMS 2”包含SB层中的2000ppm芥酸酰胺。如图8所示,第一对照样品未经过水处理,并且其它样品经受4组2Rb水射流条(如以上所定义),在对MSD筛网的80-200巴的相应压力下(如以上所定义)。
图8显示样品以gsm(克/平方米)计的非织造物的基重(BW)、以毫米(mm)计的厚度,以克/立方厘米(g/cc)计的密度、以cfm计的透气性(“AirPerm”)、MD拉伸强度、MD伸长率、CD拉伸强度和CD伸长率。
根据以上所述方法测量样品的手感测定仪(HOM)刚度,并且所有样品显示出低于6.0g的理想的平均HOM,如图8所示。相对于未处理的对照样品,所有样品显示出显著改善的平均HOM(4.4g对于2.7-3.3g),尤其是改善的CD HOM(3.5g对于1.0-1.7g)。此外,所有样品均显示出理想的视觉磨损,根据上述超过80个循环的刻度,具有4.9-5.0等级,其相当于对未处理的对照样品的改进。另外,测量这些样品的不透明度并且显示出高于40%的所需不透明度,相当于对于未处理的对照样品的改进(42.5%对于41.9%-47.0%)。根据INDA60.1-92测量不透明度。
虽然在前述说明书中阐述了本发明具体实施方案的详细描述,但应理解,本领域技术人员可以在不脱离本发明的主旨和范围的情况下对本文给出的许多细节进行显著改变。

Claims (24)

1.非织造层压体,包括:
包括连续聚合物纤维的第一非织造网,所述第一非织造网的所述连续聚合物纤维具有第一平均直径;以及
包括连续聚合物纤维的第二非织造网,所述第二非织造网的所述连续聚合物纤维具有小于所述第一平均直径的第二平均直径,
所述非织造层压体是经液压处理的,
所述非织造层压体用规则孔图案开孔,以及
所述非织造层压体具有3.0或更高的磨损等级。
2.根据权利要求1所述的非织造层压体,其中所述第一非织造网包括连续聚丙烯纤维。
3.根据权利要求1所述的非织造层压体,其中所述第一非织造网包括粘胶纤维。
4.根据权利要求1所述的非织造层压体,其中所述第一非织造网包括一层或多层的连续聚合物纤维,所述一层或多层中的每一层包含不同类型的连续聚合物纤维。
5.根据权利要求6所述的非织造层压体,其中所述不同类型的连续聚合物纤维中的至少一种包括聚乙烯。
6.根据权利要求6所述的非织造层压体,其中所述第一非织造网的所述一层或多层的连续聚合物纤维包含双组分纤维。
7.根据权利要求1所述的非织造层压体,其中所述第一非织造网和所述第二非织造网具有5克/平方米(gsm)至60gsm的总基重。
8.根据权利要求7所述的非织造层压体,其中熔喷纤维占所述第一非织造网和所述第二非织造网的总基重的2%至35%。
9.根据权利要求1所述的非织造层压体,还包括含有连续聚合物纤维的第三非织造网,所述第三非织造网的所述连续聚合物纤维具有大于所述第二平均直径的第三平均直径,
其中所述第三非织造网以具有10%或更大的百分比粘合面积的规则粘合图案粘合至所述第二非织造网。
10.根据权利要求1所述的非织造层压体,其中所述非织造层压体是水膨胀的。
11.制备有孔的非织造层压体的方法,包括:
形成包括连续纺粘纤维的第一非织造网;
形成包括连续熔喷纤维的第二非织造网;
形成包括连续纺粘纤维的第三非织造网;
在20牛顿/米(N/m)至60N/m的压力下压延粘合所述第一非织造网、所述第二非织造网和所述第三非织造网以形成具有规则粘合图案的层压体;以及
对所述层压体液压赋予一个或多个孔图案。
12.根据权利要求11所述的方法,其中赋予所述一个或多个孔图案的步骤包括通过各自经过具有预定图案的相应筛网的多个水注射步骤液压处理所述粘合网,所述多个水注射步骤包括:
将所述层压体暴露于约80-160巴的第一压力范围的多个水射流的第一水注射步骤;
将所述层压体暴露于约80-160巴的第二压力范围的多个水射流的第二水注射步骤;以及
将所述层压体暴露于约80-160巴的第三压力范围的多个水射流的第三水注射步骤,
其中所述第一水注射步骤还包括将所述多个水射流的子集保持在80巴,以及
其中所述层压体包含约5重量%的熔喷纤维。
13.根据权利要求11所述的方法,其中所述一个或多个孔图案被配准成使得通过赋予第一孔图案在所述非织造网中形成的至少第一孔形成在与通过赋予第二孔图案在所述非织造网中形成的至少第二孔相同的位置处。
14.根据权利要求13所述的方法,其中所述第一孔和所述第二孔的尺寸不同。
15.根据权利要求14所述的方法,其中通过赋予所述第二孔图案在所述非织造网中形成的至少第三孔形成在其中通过赋予所述第一孔图案在所述非织造网中未形成孔的位置处。
16.非织造层压体,包括:
包括纺粘纤维的第一外部非织造层和第二外部非织造层,以及
包括熔喷纤维的第三内部非织造层,
其中所述非织造层压体以具有10%或更大的百分比粘合面积的规则粘合图案热粘合,以及
所述非织造层压体包括以规则图案排列的多个孔。
17.根据权利要求16所述的非织造层压体,其中所述孔图案中的孔的平均直径沿第一方向增加。
18.根据权利要求16所述的非织造层压体,其中所述孔图案中的孔的频率沿第一方向增加。
19.根据权利要求16所述的非织造层压体,其中所述非织造层压体是水膨胀的。
20.非织造层压体,包括:
包括纺粘纤维的第一外部非织造层和第二外部非织造层;以及
包括熔喷纤维的第三内部非织造层,
其中所述非织造层压体以具有10%或更大的百分比粘合面积的规则粘合图案热粘合,
所述非织造层压体是经液压处理的,
所述第三内部层的基重为至少5克/平方米(gsm);以及
所述非织造层压体具有4.0或更高的磨损等级以及6.0克(g)或更低的平均手感测试仪(Hand-O-Meter)测量值(HOM)。
21.根据权利要求20所述的非织造层压体,其中所述非织造层压体是水膨胀的。
22.根据权利要求20所述的非织造层压体,其中所述第三内部层的基重为至少10克/平方米。
23.根据权利要求20所述的非织造层压体,其中所述第一外部非织造层和所述第二外部非织造层的所述纺粘纤维包括聚丙烯和至少5重量%的基于丙烯的弹性体;以及
其中所述非织造层压体具有6.0克(g)或更低的平均手感测试仪测量值(HOM)。
24.根据权利要求20所述的非织造层压体,其中所述非织造层中的至少一个非织造层的纤维包含增滑剂。
