本发明涉及不饱和烃和含氧化合物的制造方法以及催化剂及其制造方法。
背景技术
作为由合成气(一氧化碳和氢气的混合物)合成烃的方法,已知有费托合成(FT合成)。
以往,由合成气进行的烃合成如GTL(Gas to Liquids,气合成油)所代表的这样基本都以饱和烃为目标。这种饱和烃经过加氢裂化·异构化等各种工序来作为燃料、润滑油使用。另外,该情况下,在生成饱和烃的同时还能生成不饱和烃、含氧化合物,但对它们的选择性非常低。因此,一般对不饱和烃和含氧化合物进行氢化等来作为饱和烃使用。
另一方面,不饱和烃即烯烃、以醇为代表的含氧化合物可用作化学品原料,因此研究了由合成气制造作为目标物的不饱和烃、含氧化合物的方法。

发明内容
发明要解决的问题
然而,上述专利文献1~5中公开的催化剂或方法在合成气中的一氧化碳的转化率(CO转化率)、对不饱和烃和含氧化合物的选择率等方面未必谈得上充分,为了能实用化,仍存在改善的余地。
本发明是鉴于这种实际情况而做出的,其目的在于提供可以在FT反应中实现高CO转化率以及对不饱和烃和含氧化合物的高选择率的方法、以及该方法中使用的催化剂及其制造方法。
用于解决问题的方案
本发明人等为了达成上述目的而进行了深入研究,结果发现,通过使用将铁负载于含有锰且具有特定的平均孔径的载体上而成的催化剂、在特定条件下进行FT反应,可使CO转化率非常高且具有非常高的对烯烃和醇的选择性,结果,可显著提高烯烃和醇的选择率的合计值,从而完成了本发明。
即,本发明提供下述第(1)~(4)项所述的不饱和烃和含氧化合物的制造方法、下述第(5)~(7)项所述的催化剂、下述第(8)项所述的催化剂的制造方法。此外,本发明中所说的“合成气”是指一氧化碳和氢气的混合气体。
(1)一种不饱和烃和含氧化合物的制造方法,其特征在于,该制造方法包括:第一工序,将催化剂分散在聚α-烯烃中,通过一氧化碳或含有一氧化碳和氢气的合成气对催化剂进行还原,其中所述催化剂是将铁负载于含有锰且平均孔径为2~100nm的载体上而制得的;第二工序,使第一工序中的还原后的催化剂与合成气在反应温度100~600℃、反应压力0.1~10MPa的条件下接触,得到含有不饱和烃和含氧化合物的反应产物。
(2)根据第(1)项所述的不饱和烃和含氧化合物的制造方法,其特征在于,在上述第二工序中,将反应温度保持在280℃±20℃的范围内。
(3)根据第(1)或(2)项所述的不饱和烃和含氧化合物的制造方法,其特征在于,上述催化剂是在前述载体上进一步负载铜和/或钾而制得的催化剂。
(4)根据第(1)~(3)项的任一项所述的不饱和烃和含氧化合物的制造方法,其特征在于,上述载体的平均孔径为2~50nm。
(5)一种催化剂,其特征在于,其是将铁负载于含有锰且平均孔径为2~100nm的载体上而制得的。
(6)根据第(5)项所述的催化剂,其特征在于,其是在上述载体上进一步负载铜和/或钾而制得的。
(7)根据第(5)或(6)项所述的催化剂,其特征在于,上述载体的平均孔径为2~50nm。
(8)一种催化剂的制造方法,其特征在于,该制造方法包括:第三工序,将含有锰且平均孔径为2~100nm的载体与含有铁的溶液混合;第四工序,对第三工序中得到的混合物进行减压和干燥,使铁附着在载体的细孔内来得到催化剂前体;第五工序,对第四工序中得到的催化剂前体进行烧成。
发明的效果
根据本发明的不饱和烃和含氧化合物的制造方法以及本发明的催化剂,可以在FT反应中实现高CO转化率以及对不饱和烃和含氧化合物的高选择率。另外,根据本发明的催化剂的制造方法,可以有效地得到如上所述具有优异特性的本发明的催化剂。
具体实施方式
以下详细说明本发明的优选实施方式。
本发明的催化剂是将铁负载于含有锰且平均孔径为2~100nm的载体上而制得的。
构成本发明的催化剂的载体含有锰(Mn)作为必要元素,在Mn的基础上还可以进一步含有选自周期表IA、IIA、IIB、IVB、IIIA、IVA族的元素中的元素。
另外,载体的平均孔径如上所述为2~100nm,优选为2~50nm。平均孔径小于2nm时,在FT合成中容易发生细孔堵塞,无法维持适宜的催化反应。另外,平均孔径超过100nm时,每单位重量的表面积显著减小,无法充分确保铁等的负载金属量。
此外,本发明中所说的“平均孔径”是指使用作为吸附测定装置的Yuasa Ionics公司制造的Quanta Chrome Autosorb-1通过氮吸附法测定的值。
对本发明中使用的载体的比表面积没有特别限制,基于BET法的比表面积优选在100~1000m2/g的范围。另外,对载体的孔隙度没有特别限制,优选为0.2~2.0ml/g的范围。
另外,对载体的形状没有特别限制,可以从例如球状、破碎品、圆柱状等形状中适当选择适合于所使用的工艺的形状。
在本发明的催化剂中,在上述载体的基础上还可以并用二氧化硅、二氧化硅-氧化铝、氧化铝、氧化钛等不含Mn的载体。
另外,作为在将铁(Fe)负载于上述载体时使用的Fe化合物,可以使用Fe的无机盐、有机络合物等任何物质。其中,可适宜地使用硫酸盐、硝酸盐、有机酸盐、氯化物。具体而言,可列举出硫酸亚铁、硫酸铁、硝酸亚铁、硝酸铁、氯化亚铁、氯化铁、羰基铁(iron carbonyl)、亚铁氰化钾(potassium ferrocyanide)、铁氰化钾(potassium ferricyanide)、乙酰丙酮铁(Fe(acac)2、Fe(acac)3)等。
本发明的催化剂可以进一步含有除Fe以外的金属作为负载金属。尤其,在上述载体上负载Fe、以及铜(Cu)和/或钾(K)时,从催化活性的观点来看是优选的。对Cu和K的负载所使用的化合物没有特别限制。例如,作为Cu化合物,可以使用Cu的无机盐、有机络合物等任何物质。其中,可适宜地使用硫酸盐、硝酸盐、有机酸盐、氯化物。具体而言,例如可列举出硫酸铜、硝酸铜、氯化铜、乙酸铜等。
在本发明中,对负载于载体上的金属的量没有特别限制,Fe的负载量相对于载体优选为3~50重量%,更优选为5~40重量%,进一步优选为10~30重量%,特别优选为15~25重量%。另外,在负载Cu时,Cu的负载量相对于载体为0.5~6重量%,更优选为1~4重量%。
作为将Fe等负载在载体上的方法,可以适当选择浸渍法、离子交换法等通常使用的方法。作为特别优选的方法,可列举出浸渍法,作为浸渍法中特别优选的方法,可列举出Incipient Wetness法(初湿含浸法)。在浸渍多种金属时,可选择同时浸渍和依次浸渍的任何一种,优选同时浸渍。
本发明的催化剂可以通过包括以下三个工序的本发明的催化剂的制造方法来适宜地得到。
(A-1)将含有Mn且平均孔径为2~100nm的载体与含有Fe的溶液混合的工序;
(A-2)对上述(A-1)工序中得到的混合物进行减压和干燥,使铁附着在载体的细孔内来得到催化剂前体的工序;
(A-3)对上述(A-2)工序中得到的催化剂前体进行烧成的工序。
在(A-1)工序中,可以使用溶剂。作为溶剂,只要可以将含有Mn的载体分散、还至少溶解Fe化合物,则没有特别限制。具体而言,可列举出水,丙酮等酮系化合物,甲醇、乙醇、异丙醇等醇系溶剂。(A-1)工序的处理温度通常为常温即足以,优选加热至60℃左右、利用超声波振动。另外,在Fe的基础上还负载Cu、K等时,将这些金属添加到含有Fe的溶液中即可。
另外,优选的是,(A-2)工序的减压和干燥时的压力为100kPa以下、温度为40℃以上。另外,为了使Fe等金属成分均匀地附着在细孔内,优选进行搅拌。
另外,优选的是,(A-3)工序的烧成温度为100℃以上、气氛为空气气氛下。进一步优选的是,在空气气氛、120℃下烧成12小时以上。
另外,本发明的不饱和烃和含氧化合物的制造方法使用上述本发明的催化剂,其包括以下两个工序。
(B-1)将本发明的催化剂分散在聚α-烯烃(PAO)中,通过一氧化碳或含有一氧化碳和氢气的合成气(以下简称为“合成气”)对催化剂进行还原的工序;
(B-2)使上述(B-1)工序中的还原后的催化剂与合成气在反应温度100~600℃、反应压力0.1~10MPa的条件下接触,得到含有不饱和烃和含氧化合物的反应产物的工序。
在(B-1)工序中,优选采用将本发明的催化剂引入反应器、并分散在PAO中而成的淤浆形式。通过采用这种形式在反应器内用合成气(一氧化碳与氢气的混合物,比率任意)或一氧化碳对催化剂进行还原,可以进一步提高本发明的催化剂的活性。
催化剂与PAO的比例基本上是任意的,优选的是,相对于1g催化剂,PAO为1ml~10L。另外,还原温度优选为100~400℃的范围。
另外,作为所使用的PAO,其沸点为300℃以上的是适宜的。在使用这种PAO时,尤其用一氧化碳进行还原时,(B-2)工序中的含氧化合物相对于不饱和烃的生成比率明显增高,换言之,不饱和烃/含氧化合物的比存在显著减小的倾向。
(B-1)工序是在体系内使催化剂活化的In-situ(就地)还原法,在该工序后接着在(B-2)工序中进行FT合成。(B-2)工序中的反应温度可从100~600℃中选择。反应温度低于100℃时,活性会变得不充分,转化率会变得极低,另外,超过600℃时,反应产物、PAO容易发生分解。更优选的反应温度是在220~340℃的范围内、更优选在280℃±20℃的范围内。通过采用该优选的反应温度,可以使不饱和烃与含氧化合物的收率的合计值为25%以上、且在0.1~3.0的范围内选择不饱和烃/含氧化合物的比来进行制造,可以分别制造可用作化学品的烯烃或醇。
另外,(B-2)工序的反应压力从0.1~10MPa中选择,优选为0.5~5MPa。在反应压力低于0.1MPa时,分散在PAO中的催化剂与合成气的接触概率降低,反应性变得不充分。另外,超过10MPa的加压会变成过度加压,需要多余的设备,因而不优选。
上述本发明的不饱和烃和含氧化合物的制造方法由于不容易发生蜡析出在催化剂表面、且容易除去反应热,因此最优选应用于有利于工业化的浆态床(slurry bed)工艺,也可以用于迄今已知的固定床工艺、流化床工艺。
另外,在浆态床工艺中,反应原料在催化剂表面的扩散是重要因素,另一方面,由于在反应器内催化剂之间或催化剂与反应器壁会相互摩擦,因此还需要机械强度。根据本发明的催化剂,可以以高水准实现这些所需性能。
实施例
以下基于实施例和比较例来进一步具体说明本发明,但本发明不受以下实施例的任何限定。另外,以下实施例中的CO转化率、收率和选择率的单位“%”是指摩尔%。
(实施例1)
将K含量为8重量%的氧化锰载体(Süd-Chemie Catalysts Japan,Inc.制造,商品名N-190,BET比表面积398m2/g,孔隙度0.70ml/g,平均孔径10.1nm)的破碎品分级为20~40目。一边使用超声波振动,一边通过Incipient Wettness法(初湿含浸法)使含有按金属铁计相当于氧化锰的20重量%的量的Fe(NO3)3·9H2O的水溶液浸渍到5g该氧化锰载体中。在65℃下进行6小时的真空干燥,在120℃下干燥12小时,以2℃/分钟的速度从室温升温至400℃。进一步在400℃下烧成2小时。
将1g这样制备的催化剂引入淤浆型反应器,并添加20ml的PAO(聚α-烯烃)。使温度280℃、压力1.0MPa,以10gh/mol流入H2/CO=1/1的合成气6小时,将催化剂还原。在与还原相同的条件下进行FT反应,在10小时后采集样品,以反式-十氢化萘和1-辛醇为标准物质,用GC(气相色谱)来定量产物。
CO转化率为80%,收率分别为:CO2(47%)、甲烷(3%)、含氧化合物(8%)、烯烃(24%)、烷烃(8%)。另外,不饱和烃与含氧化合物的收率的合计值为32%,不饱和烃/含氧化合物的比为2.9。
另外,在不含含氧化合物的烃中,C2-C4的烯烃/烷烃比(以下O/P)为5、C5-C11的O/P为3、C12以上的O/P为1。
另外,在不含含氧化合物的烃中,各成分的选择率为:甲烷(9%)、C2-C4(38%)、C5-C11(47%)、C12以上(6%)。
另外,以全部含氧化合物为100%时,主要化合物的选择率为:甲醇(12%)、乙醇(49%)、1-丙醇(13%)、1-丁醇(7%)。
(实施例2)
负载金属在Fe(NO3)3·9H2O的基础上还使用按金属铜计相当于氧化锰的3重量%的量的Cu(NO3)2·3H2O,除此以外,与实施例1同样地制备催化剂,并使用所得催化剂实施FT反应。
CO转化率为89%,收率分别为:CO2(44%)、甲烷(6%)、含氧化合物(15%)、烯烃(25%)、烷烃(10%)。这样,不饱和烃与含氧化合物的收率的合计值为40%,不饱和烃/含氧化合物的比为1.7。
另外,在不含含氧化合物的烃中,C2-C4的O/P为5、C5-C11的O/P为4、C12以上的O/P为1。
另外,在不含含氧化合物的烃中,各成分的选择率为:甲烷(9%)、C2-C4(38%)、C5-C11(39%)、C12以上(15%)。
另外,以全部含氧化合物为100%时,主要化合物的选择率为:甲醇(7%)、乙醇(57%)、1-丙醇(15%)、1-丁醇(7%)。
(实施例3)
除了使反应温度为300℃以外,与实施例2同样地实施FT反应。
CO转化率为93%,收率为:CO2(44%)、甲烷(1%)、含氧化合物(41%)、烯烃(6%)、烷烃(7%)。另外,不饱和烃与含氧化合物的收率的合计值为47%,不饱和烃/含氧化合物的比为0.1。
另外,在不含含氧化合物的烃中,C2-C4的O/P为5、C5-C11的O/P为4、C12以上的O/P为3。
另外,在不含含氧化合物的烃中,各成分的选择率为:甲烷(9%)、C2-C4(37%)、C5-C11(40%)、C12以上(15%)。
(实施例4)
除了使反应温度为260℃以外,与实施例2同样地实施FT反应。
CO转化率为60%,收率为:CO2(45%)、甲烷(2%)、含氧化合物(7%)、烯烃(19%)、烷烃(6%)。另外,不饱和烃与含氧化合物的收率的合计值为25%,不饱和烃/含氧化合物的比为2.7。
另外,在不含含氧化合物的烃中,C2-C4的O/P为5、C5-C11的O/P为3、C12以上的O/P为1。
另外,在不含含氧化合物的烃中,各成分的选择率为:甲烷(8%)、C2-C4(34%)、C5-C11(43%)、C12以上(16%)。
(实施例5)
将K含量为3重量%的氧化锰载体(Süd-Chemie Catalysts Japan,Inc.制造,商品名MN-280,BET比表面积381m2/g,孔隙度0.55ml/g,平均孔径4.7nm)的破碎品分级为20~40目。一边使用超声波振动,一边通过Incipient Wettness法(初湿含浸法)使含有按金属铁计相当于氧化锰的20重量%的量的Fe(NO3)3·9H2O和按金属铜计相当于氧化锰的3重量%的量的Cu(NO3)2·3H2O的水溶液同时浸渍到5g该氧化锰载体中。在65℃下进行6小时的真空干燥,在120℃下干燥12小时,以2℃/分钟的速度从室温升温至400℃。进一步在400℃下烧成2小时。
将1g这样制备的催化剂引入淤浆型反应器,并添加20ml的PAO(聚α-烯烃)。使温度280℃、压力1.0MPa,以10gh/mol流入H2/CO=1/1的合成气6小时,将催化剂还原。在与还原相同的条件下进行FT反应,在10小时后采集样品,以反式-十氢化萘和1-辛醇为标准物质,用GC来定量产物。
CO转化率为85%,收率分别为:CO2(49%)、甲烷(2%)、含氧化合物(18%)、烯烃(17%)、烷烃(7%)。另外,不饱和烃与含氧化合物的收率的合计值为37%,不饱和烃/含氧化合物的比为0.9。
另外,在不含含氧化合物的烃中,C2-C4的烯烃/烷烃比(以下O/P)为4、C5-C11的O/P为2、C12以上的O/P为1。
另外,在不含含氧化合物的烃中,各成分的选择率为:甲烷(8%)、C2-C4(37%)、C5-C11(45%)、C12以上(10%)。
另外,以全部含氧化合物为100%时,主要化合物的选择率为:甲醇(8%)、乙醇(57%)、1-丙醇(16%)、1-丁醇(7%)。
(比较例1)
除了使用K含量为8重量%且平均孔径为1nm的氧化锰载体以外,与实施例2同样地制备催化剂,并使用所得催化剂实施FT反应。然而,在反应开始后1小时时失去活性。
(比较例2)
一边使用超声波振动,一边通过Incipient Wettness法(初湿含浸法)使含有按金属铁计相当于氧化锰的20重量%的量的Fe(NO3)3·9H2O和按金属铜计相当于氧化锰的3重量%的量的Cu(NO3)2·3H2O的水溶液同时浸渍到5g FUJI SILYSIA CHEMICAL LTD.制造的二氧化硅Cariact Q-50载体(BET比表面积76m2/g,孔隙度1.30ml/g,平均孔径58nm,粒料尺寸75~500μm)中。在65℃下进行6小时的真空干燥,在120℃下干燥12小时,以2℃/分钟的速度从室温升温至400℃。进一步在400℃下烧成2小时。
将1g这样制备的催化剂引入淤浆型反应器,并添加20ml的PAO(聚α-烯烃)。使温度280℃、压力1-0MPa,以10gh/mol流入H2/CO=1/1的合成气6小时,将催化剂还原。在与还原相同的条件下进行FT反应,在10小时后采集样品,以反式-十氢化萘和1-辛醇为标准物质,用GC来定量产物。
CO转化率为41%,收率分别为:CO2(39%)、甲烷(1%)、含氧化合物(1%)、烯烃(16%)、烷烃(7%)。另外,不饱和烃与含氧化合物的收率的合计值为17%,不饱和烃/含氧化合物的比为12.1。
另外,在不含含氧化合物的烃中,C2-C4的O/P为3、C5-C11的O/P为3、C12以上的O/P为0.5。
另外,在不含含氧化合物的烃中,各成分的选择率为:甲烷(5%)、C2-C4(21%)、C5-C11(62%)、C12以上(12%)。
另外,以全部含氧化合物为100%时,主要化合物的选择率为:甲醇(17%)、乙醇(43%)、1-丙醇(17%)、1-丁醇(9%)。
Claims (8)
1.一种不饱和烃和含氧化合物的制造方法,其特征在于,该制造方法包括:
第一工序,将催化剂分散在聚α-烯烃中,通过一氧化碳或合成气对所述催化剂进行还原,其中所述催化剂是将铁负载于含有锰且平均孔径为2~100nm的载体上而制得的;
第二工序,使所述第一工序中的还原后的所述催化剂与合成气在反应温度100~600℃、反应压力0.1~10MPa的条件下接触,得到含有不饱和烃和含氧化合物的反应产物。
2.根据权利要求1所述的不饱和烃和含氧化合物的制造方法,其特征在于,在所述第二工序中,将反应温度保持在280℃±20℃的范围内。
3.根据权利要求1或2所述的不饱和烃和含氧化合物的制造方法,其特征在于,所述催化剂是在所述载体上进一步负载铜和/或钾而制得的催化剂。
4.根据权利要求1~3的任一项所述的不饱和烃和含氧化合物的制造方法,其特征在于,所述载体的平均孔径为2~50nm。
5.一种催化剂,其特征在于,其是将铁负载于含有锰且平均孔径为2~100nm的载体上而制得的。
6.根据权利要求5所述的催化剂,其特征在于,其是在所述载体上进一步负载铜和/或钾而制得的。
7.根据权利要求5或6所述的催化剂,其特征在于,所述载体的平均孔径为2~50nm。
8.一种催化剂的制造方法,其特征在于,该制造方法包括:
第三工序,将含有锰且平均孔径为2~100nm的载体与含有铁的溶液混合;
第四工序,对所述第三工序中得到的混合物进行减压和干燥,使所述铁附着在所述载体的细孔内来得到催化剂前体;
第五工序,对所述第四工序中得到的所述催化剂前体进行烧成。
