Abstract
在含10~100%氮气,其余为非氧化性气体如氩气的气氛下,熔融铝-镁合金与渗透性陶瓷填料团块接触,制备陶瓷强化的铝基复合材料。在此条件下,熔融合金在常压下自发渗入陶瓷团块。固体合金置于与可渗透的陶瓷团块相接位置,加热熔融,最好至少在约700℃,通过渗透,生成铝基体复合材料。除镁外,辅助合金元素可以与铝一起使用。最终复合材料产品的铝基体中含有一不连续的氟化铝相和/或氟化铝外表面层。
Description
本发明涉及一种通过熔融金属自发渗入可渗透性陶瓷填料而制备金属基体复合材料的方法,更具体地说,是在氮气氛下熔融铝合金渗入的方法。本发明亦涉及用本方法制备铝基体复合材料。
由金属基体和强化相或增强相,如陶瓷颗粒,晶须,纤维,或类似物组成的复合材料产品,具有广泛的应用性,因为它将强化相的强度和硬度与金属基体的延展性和柔韧性结合于一体。一般说来,金属基体复合材料性质如强度,韧性,接触耐磨性和高温下强度,相对于基体金属具有明显改善。但事实上对任一给出的性质的改善程度极大地依赖于其特定的组成,他们的体积或重量份数,以及是如何将其加工成复合材料的。在某些例子中,复合材料的重量较轻。例如,由陶瓷如碳化硅颗粒,片须强化的铝基体复合材料是有意义的,因为它相对于铝具有高韧性,高耐磨性和高温下强度高的性质。
制备铝基体复合材料的各种冶金方法已有叙述,这些方法是从粉末冶金技术到用加压浇铸使液态金属渗入的方法。粉末冶金技术是将粉末状金属和以粉末状,须状及碎丝状的强化材料混合然后冷压再烧结或热压。还报导用该法生产的用碳化硅强化的铝基体复合材料中最大陶瓷体积份数在用须晶情况下为25%,在用颗粒情况下为40%。
用常规的粉末冶金法制备金属基体复合材料对所得产品特性有一定局限性。在复合材料中陶瓷相体积份数局限于约40%。而且,加压操作对所得产品实际尺寸亦有限制。只有简单的产品形状才无须后续加工(如成形,或机加工)或无须借助于复杂的压制。而且,在烧
结过程中,会发生不均匀收缩。以及在压坯及晶粒长大时由于偏析而造成微结构上的不均匀性。
1976年7月20日授予J.C.Cannell等人的美国专利N.3,970,136中述及了一种有纤维排布成预定形状的掺入象碳化硅或氧化铝须晶纤维强化材料组成的金属基体复合材料的方法,强化材料为须状碳化硅或氧化铝,该复合材料的制备是将共面纤维的平行织网或毡放入具有熔融基质金属池的模子中。熔融金属即铝介在至少某些织网之间,并加压使熔融金属透过织网并包住定向排布的纤维。熔融金属可以倒在织网堆上面,然后加压使其流入各织网之间。已报导在该复合材料中强化纤维体积份数可达约50%。
就其依赖于外压使熔融基质金属穿过纤维网堆而言,上述渗透工艺受到加压致使流动工艺的发生难预测的变化性,即基体形成不均匀性,多孔性等。即使熔融金属进入纤维阵列中多相点位,也还会导致一些性质的不均匀性。结果,需要复杂的织网/池排布和流通通道以使金属以适当的量和均匀地渗入纤维网堆。而且,前面所说的加压渗透法只能达到相对基体体积份数较低的强化,因为渗入大体积的织网堆是困难的。更进一步说,在高压下装有熔融金属的模子会增加工艺的成本。最后,上述方法,只限于渗入整齐排列的颗粒和纤维,而不能直接从自由取向的颗粒,须,纤维强化材料制成铝金属基体复合材料。
在铝基体-氧化铝复合材料制备中,铝不易浸润氧化铝,因此制备粘结产物是困难的。现有技术提出了各种解决这一问题的方法。一种是在氧化铝上涂上挥发性金属(如Ni或W),然后与铝一起热压在另一种技术中,铝和锂形成合金,并且氧化铝涂上氧化硅。然而这
些复合材料性质变化不定,或这些涂层可使填料降解,或基体中含有影响金属性质的锂。
R.W.Crimshaw等人的美国专利N.4,232,091克服了以前生产铝基体-氧化铝复合材料工艺的某些困难。这一专利中述及通过施加75-375kg/Cm2压力使铝(或铝合金)进入预热到700~1050℃的纤维状或须状氧化铝。结果在浇铸固体中氧化铝与金属的最大体积比为0.25/1。由于依赖于渗透时所加外压,这一方法遇到许多与Cannell等人相同的困难。
欧洲专利申请公开N.115,742中述及了铝-氧化铝复合材料的制备,方法是使熔融铝填充入预形成的氧化铝孔隙中,该复合材料做为电解池组件尤为有用。申请着重指出了氧化铝不被铝润湿的性质,因此使用各种技术去润湿坯中的氧化铝。例如,将氧化铝涂上如钛、锆、铪、或铌的二硼化物浸湿剂,或涂镀上某种金属,如锂、镁、钙、钛、铬、铁、钴、镍、锆或铪。润湿和渗透过程在惰性气氛如氩气中进行。该文中还示出了通过加压使熔融铝渗入未经涂层的坯。在这一方面,渗入的完成是先将孔隙排空然后再在惰性气氛下,如氩,加压使熔融铝渗入。用另一种方法,坯(预型件)可以在熔融铝充入孔隙之前先将蒸气相铝沉积渗入以润湿其表面。为确保铝滞留在坯的孔隙中,在真空或氩气氛中预热1400℃-1800℃是必要的。否则加压渗入材料会暴露于气体,或渗入压除去后会使铝从复合材料中流失。
欧洲专利申请公开N.94353中还述及了使用润湿剂改善熔融金属电解池中氧化铝的渗透性。该专利还叙述了以阴极电流馈电板作为电解池衬里或底衬电解生产铝。为防止熔融冰晶石侵蚀底衬,在
池启动或侵入电解过程中熔融铝以前将一薄层润湿剂和抑制溶剂的混合物涂在氧化铝衬底上。润湿剂为钛、锆、硅、镁、矶、铬、铌、或钙,钛被认为是最可取的。碳化物,硼化物,氮化物对于抑制润湿剂在熔融铝中的溶解是很有用的。然而,该文中未提及金属基体复合材料的生产,亦未提到在N2气氛中生产该复合体。
除了施加压力和使用润湿剂外,还披露了使用真空将有助于熔融铝渗入陶瓷体的孔隙。例如,1973年2月27日授予R.L.Landingham的美国专利N.3,718,441中报导了在其空度低于0.000133Pa(10-6乇)下,使熔融铝,铍、镁钛、矶、镍及铬渗入陶瓷体(如,碳化硼、氧化铝、氧化铍)的方法。在真空度1.33-0.000133Pa(10-2-10-6乇Torr),熔融金属对陶瓷体的浸润程度不好,金属不能自由地流入陶瓷体孔隙中。然而,真空达到0.000133Pa(10-6乇)以下浸润得到改善。
1975年2月4日授予G.E.Gazza等人的美国专利申请N.3,864,154中也述及了使用真空渗入的方法。该专利中,将Al B12粉的冷压块置于冷压铝粉的床上。另一铝块置于Al B12块的顶部。置于两层铝粉之间的三明治式的Al B12块放入坩埚中,坩埚放入真空炉中。炉内抽空到约0.000133Pa(10-5乇)使其脱气,然后升温到1100℃并保持3小时,在此条件下,熔融铝渗入多孔的Al B12块中。
如上述,从前的方法基于加压,真空或使用浸润剂以改变金属对陶瓷体的渗透。所列举的方法中没有一个讨论和述及在常压下熔融铝合金自发渗入陶瓷材料中。
本方法包括将至少含有按重量计1%的镁,最好约3%的镁的熔融铝渗入可渗透性的陶瓷填料体或经涂层的陶瓷填料体以制备金属基体复合材料。这种渗入自发进行,无须外压或高真空。一定量的熔融金属合金,在至少约700℃,10%~100%,最好至少约50%体积N2气,其余为非氧化性气体,如氩气存在下,与填充材料体接触。在此条件下,熔融铝合金在常压下渗入陶瓷体中以生成铝基体复合材料。当所需量的陶瓷材料渗入了熔融合金后,降温使合金凝固,于是生成固体金属基体结构,该结构中嵌入了强化陶瓷材料。通常,及更可取地是供给的熔融合金足以使这一渗透进行到陶瓷体界面。按本发明制备的铝基体复合材料中陶瓷填充料的量会很高,在此情况下,填料与合金之比大于1∶1亦会达到的。
在一实施方案中,将一合金体放置靠近或接触一渗透性陶瓷填料床,一定量的熔融铝合金渗入到陶瓷体中。合金和床暴露于含氮气氛中,温度高于合金熔点,无须加压或抽真空。因此,熔融合金自发地渗入到靠近的或四周的床中,一旦温度降到低于合金熔点温度,便得到一包嵌陶瓷的固体铝合金基体,应理解,铝合金固体可近陶瓷体放置,该金属熔化渗入陶瓷体,或该合金单独熔融然后浇注入填充体中。
按本发明制备的铝基体复合材料的铝基体中会有非连续相的氮化铝。铝基体中氮化物的量可随某些因素而变化,如温度选择,合金组成和气体组成,及陶瓷填料。更进一步说,渗入完成后,如果提高温度,继续暴露于氮化气氛中,氮化铝会在复合材料的表明形成。氮化铝的量,以及沿外表面的氮化深度可通过控制体系的一种或各种因素而改变。如温度,因此使复合材料具有某些性质成为可能,例如,使

此处提到“其余非氧化性气体”是指除元索氮以外的任何气体,该类气体是惰性气体或还原性气体,该还原性气体在本工艺条件下不与铝反应。在所使用的气体中,任何氧化性气体(N2除外)都可以杂质形式存在,只要它们不足以将金属氧化到任何重要程度。
应该了解,术语“陶瓷”,“陶瓷材料”“陶瓷填料”或“陶瓷填充材料”意指包括各种陶瓷填料,如氧化铝,或碳化硅纤维,和涂有填料材料的陶瓷,如涂有氧化铝或碳化硅的碳纤维,以防碳受到熔融金属的作用。进一步说,还应理解为本工艺中所使用的铝,除了与镁形成的合金外,可以是基本上纯的或工业纯的铝,或者是与其它组分如,铁、硅、铜、锰、铬等形成的合金。

按本发明的方法,以处于熔融态的铝-镁合金与一可渗透性的陶瓷材料,如陶瓷颗粒,须或纤维体表面相接触,在某种含氮气体存在条件下该熔融铝合金自发地,逐渐地渗入可渗透的陶瓷体中。自发渗入程度和金属基体的生成将随工艺条件而变化,下面将作更详细说
明。合金自发渗入陶瓷体生成了复合材料产物,其中铝合金基质包嵌了陶瓷材料。
根据M.S.Newkirk等人于1986年1月15日提交的美国专利申请系列No.818,943(美国专利4,713,360)已发现当熔融铝合金体暴露于氮化气氛,即混合气(按体积比氮∶氢=96∶4),在其自由表面有氮化铝生成和生长。此外,根据1986年9月3日EPO公开No.0,193,292,首次发现当填料块与熔融铝合金接触时,相互连结的氮化铝晶体的基体结构是在混合气体渗透的多孔性的填充颗粒块内形成的。因此令人吃惊的是,在氮化气氛中,某种熔融铝-镁合金能自发地渗入具有渗透性的陶瓷料的体而形成金属体复合材料。
在本发明所使用的条件下,陶瓷块或陶瓷体具有足够的渗透性以使氮气渗透陶瓷体并与熔融金属相接触,以使熔融金属渗透,因此,该氮气渗透的陶瓷材料可以使熔融铝合金自发地渗透以形成铝基体复合材料。自发渗透的程度和金属基体的形成随所给定的工艺条件而变化,如铝合金中镁含量,其他的合金元素的存在,填充物的大小、类型和表面条件,气体中氮浓度,时间和温度。为了使熔融铝自发渗透,铝与按重量计至少1%,最好约3%的镁制成合金。合金中可以含有一种或多种辅助合金元素,如硅、锌、或铁,这样可减少合金中所用镁的量。已知,某些元素可从熔融铝中挥发出来,其挥发与时间和温度有关,所以在本发明的工艺下,镁以及锌也会挥发。因此,按镁的重量计算使用镁的初始含量至少约1%的合金是所希望的。本方法是在含有至少约10%体积氮其余为非氧化性气体的氮气氛下完成的。当对陶瓷块的渗透基本完成后,在氮气氛下冷却使金属凝固,这
样就形成了主要嵌包了陶瓷填料的固态金属基体。因为铝镁合金浸润陶瓷,可以预计金属和陶瓷之间结合很好,这样会改善复合材料的性能。
在制备陶瓷填充的金属基体复合材料时,所用铝合金的镁的最低含量依赖于一种或多种因素如,处理温度,时间,辅助合金元素如锌,硅的存在,陶瓷填充材料的性质和气流中的氮含量。镁含量越高,所需加热温度越低,加热时间超短。此外,对给定的镁含量。某些辅助合金元素如锌的加入降低加热温度。如,使用的镁含量处于操作范围下限,按重量计约1%~3%,则须与下述至少一种条件相结合:高于最低加工温度,高的氮浓度,或使用一种或多种辅助合金元素。可以使用按重量计含3~5%镁的合金以适应加工条件的较大的变化,当使用的加热温度低和加热温度低和加热时间短时,镁含量最好至少约5%。铝合金中镁含量超过10%也是可以使用的,这可降低渗透要求的温度条件。当与某种辅助合金元素结合使用时,镁含量可以减少,但这些元素只是起到辅助元素作用并且要与上面规定的特定量的镁一起使用。例如,纯铝与10%硅形成的合金在1000℃下基本不渗入500目,39Crystoton构成的床。(99%的纯碳化硅,出自Norton Co.)
一种或多种辅助合金元素的使用和环境气体氮的含量亦影响给定温度下合金基体的氮化程度。例如,增加合金中辅助合金元素,如锌或铁的浓度可降低渗透温度并由此而降低氮化物形成,反之增加气体中氮的浓度可以促进氮化物形成。
合金中镁含量还会影响在给定温度下渗透程度。因此,合金中镁的重量至少约百分之三是比较可取的。合金含量低于这一量,如百分
之一镁,就需要高的处理温度或某种辅助合金元素以便渗透。本发明中,当增加合金中镁含量时,如增加至少约5%,或另一元素,如锌或铁,存在于铝合金中时,自发渗透的温度可以较低。温度还会随不同陶瓷材料而变化。一般说来,在至少约700℃处理温度下,将会发生自发和逐步渗透,最好在约800℃。一般地说,温度超过1200℃并非有利,发现尤为有用的温度范围约800℃~1200℃。
本方法中,在完成渗透需要的全部时间内维持含氮化体的存在,熔融铝合金进入渗透性的陶瓷材料。这一过程是通过保持气流连续地与陶瓷材料和熔融铝合金的结合部位相接触完成的。尽管含氮气体流率并不严格,但最好使流率足以补偿由于合金基体中氮化物的形成造成的氮的损失,并且防止或抑制空气的侵入,因空气对熔融金属具有氧化效应。
如上述,含氮气体中含有至少10%体积的氮气。已发现氮气浓度影响渗透速率。更具体地说,氮浓度降低会增加完成渗透的时间。正如表1中实施例5~7所示(见下面),当氮浓度降低时,在1000℃下,含5%的镁和5%硅的熔融铝合金渗入氧化铝的时间增加。用含50%体积氮的气体在5小时内完成渗透。用含30%体积氮的气体这一时间增加到24小时,若用含10%体积氮气的气体则增加到72小时。更可取地,是用100%的氮气。氮浓度在有效范围的下限,也就是低于约30%体积是不可取的,因为这需延长加热时间以达到渗透。
本发明的方法可用于大范围的陶瓷材料,填充材料的选择依赖于下列因素:如铝合金,工艺条件,熔融铝与填充料的反应性,以及最
终复合材料产品所应具有的性质。这些材料包括(a)氧化物,如氧化铝,氧化镁,氧化钛,氧化锆和氧化铪;(b)碳化物,如碳化铝,以及(d)氮化物,如氮化铝,氮化硅及氮化锆。如果填充料趋向与熔融铝合金反应,减少渗透时间,降低渗透温度和给填充料提供一非反应性涂层可以对此加以控制,填充料也可含有一衬底物,如碳或其它的非陶瓷材料,该衬底带有一陶瓷涂层以防衬底发生作用或降解,合适的陶瓷涂层有氧化物,碳化物,硼化物和氮化物。本方法中最可取的陶瓷是粒状,片状,须状和纤维状的氧化铝和碳化硅。纤维可以是不连续的(剪断的),也可是连续长丝状,如多股纤维束。进一步说陶瓷块或坯可以是均质相的或非均质相的。
碳化硅与熔融铝反应生碳化铝,如果碳化硅用作填充料,防止和减少这一反应是所希望的。碳化铝易于受到湿气的作用,这就会消弱复合材料强度。因此,为减少或防止该反应,将碳化硅在空气中预烧在其上生成反应性的氧化硅涂层,或将铝合金与硅进一步熔合成合金,或二者兼而有之。在任一情况下,效果是增加合金中硅含量以消除碳化铝的生成。类似的方法可用于防止不希望有的与其它填充材料的反应。
陶瓷材料可以是任何形状和大小,只要能达到复合材料所需要的性质。因此,陶瓷材料可以是颗粒状,须状,片状或纤维状,因为这种渗透是不受填充料形状限制的。其它形状如球形,管状,小丸状,或耐火纤维布等等都可使用。此外,材料的大小不限制渗透,尽管达到完全渗透由小颗粒构成的团块比大颗粒构成的团块需要更高的温度和更长的时间。此外,陶瓷材料块是具有穿透性的,即对熔融铝合金和含氮气体是渗透性的。陶瓷材料既可是低密度的亦可压成适当的密度。
本发明的方法不借助于加压使熔融金属进入陶瓷材料块,这就使得能生产基本均匀的铝合金基体复合材料,该复合材料具有高的陶瓷材料体积分散和低孔隙率。使用低孔隙率的初始陶瓷材料体,可达到高陶瓷体积份数。更高的体积分散是可以达到的,如果陶瓷体在加压下压实,只要该陶瓷体没压实到封闭孔隙或完全致密的结构,这样结构会阻止熔融合金的渗透。
已观察到,对于铝的渗透和给定铝合金/陶瓷体系基体的形成,陶瓷被铝合金浸润是主要的渗透机制。在低的处理温度下,可忽略的或小量的金属氮化可发生,结果有少量的非连续相的氮化铝分散于金属基体中。当达到温度范围的上限,金属氮化可能更易发生。这样,金属基体中氮化物相的量可以通过改变处理温度来控制。加工温度,即使在该温度下氮化物的生成变得很显著,也随下列因素而改变,如所用的铝合金及其相对于填充料体积的用量,要渗透陶瓷使用气体中氮的浓度。例如,当合金对陶瓷填料浸润能力降低和气体中氮浓度增高时,在一定温度下,氮化铝的生成势必增加。因此,在复合材料生成中,使金属基体组分满足最终产品所具有的某些特性是可能的。对于某一给定体系,可选择加工温度以控制氮化物的生成。含有氮化铝相的复合材料产品时,显示出某些特性,这些性质对产品是有利的,或改进其性能。进一步说,铝合金自发渗透温度范围随所用材料而变化。在以氧化铝为填充料的情况下,渗透温度最好不要超过1000℃,以便确保不会由于大量氮化物的形成而降低基体的延展性。然而,温度也是可以超过1000℃的,如果希望制备具有低延展性和韧性基体的复合材料。若渗入其它陶瓷如碳化硅,使用温度可高达1200℃,因为当碳化硅作为填充料时,铝合金的氮化程度比氧化
铝作填充料时要低。
根据本发明的其它实施方案,提高了具有氮化铝皮或表面的复合材料。一般说来,合金的量是以基本渗入整个陶瓷材料床,也就是渗入到限定的界面。然而,如果整个床或坯在被完全渗透之前,熔融合金就已耗尽,并且又没有降温使合金凝固,那么由于铝合金渗透前沿表面区域的氮化,沿着复合材料的外表面或在其表面上可以生成氮化铝层或带。床的未被基质嵌包的部分很易用喷沙处理除掉。另外,通过延长处理时间,能够在渗透到界面的床或坯的表面生成一氮化物皮。例如,一不被熔融铝合金浸润的开口容器用渗透性的陶瓷填充物填满,陶瓷床的上表面暴露于氮气。一旦浸入床的金属到达器壁和上表面时,如果仍维持加热温度和氮气流,露于表面的熔融铝就会氮化。氮化的程度可以控制,或者生成连续相或者生成非连续相的表层。因此,通过控制复合物表面氮化物生成的程度便能够制备出满足特定应用的复合材料。例如,制备出带有氮化铝表层的铝基体复合材料。相对于其金属基体具有抗磨性能。
如下面各实施例所示,由于熔融铝-镁合金能浸润被氮气渗透的陶瓷材料而能自发地渗透具有渗透性的陶瓷体。铝合金中可含有辅助合金元素如锌、硅、以降低所用温度和降低镁浓度。含有10~20%或更高的硅的铝-镁合金更适合于渗入未经煅烧的碳化硅,因为硅可减少熔融合金与碳化硅反应生成碳化铝。此外,本发明中所使用的铝合金可能包括各种其它合金元素以提供特殊需要的合金基体的机械和物理性能。例如合金中可含有铜添加剂以提供这样的基质,其加热处理后可增加强度和硬度。
实施例1~10
这些实施例说明以各种不同的铝-镁合金,氮化铝,含氮气体和温度-时间条件的组合制备铝合金基体复合材料。典型组合示于表1中,
1~9实施例中,熔融Al-Mg合金中含有至少1%的镁和一种或多种辅助合金元素,通过固体Al-Mg合金与氧化铝团块相接触,熔融Al-Mg合金被输送到可渗透的输松氧化铝颗粒团块的表面。氧化铝颗粒以倾倒密度装于耐火舟中。合金体尺寸为2.5×5×1.3cm3。合金-陶瓷组合件在含氮气体存在下,流量200~300cm3/min,在炉中加热。在表1的条件下,熔融合金自发地渗入氧化铝材料床,实施例2为部分渗入的例外。发现43-45g的合金体足以完全渗入30~40g的陶瓷团块。
如上所述,在渗入氧化铝填充料过程中,氮化铝会在基体合金中生成。氮化铝的生成程度可通过所得合金百分重量测定,即合金重量相对于有效渗入所用合金量的增量。由于镁或锌的挥发可能造成重量损失,这一损失极大地依赖于时间和温度。这样的挥发影响不能直接测量并且氮化的测量也不能将这一因素考虑进去。根据铝完全转化成氮化铝,理论百分重量增量应高达52%。用这一标准,铝合金基体中氮化物的生成随温度的升高而增加。例如实施例8中(见下面表1)5Mg-10Si合金的百分重量的增加量在1000℃下是10.7%,但在基本相同的实验中(表1未示出)除了在900℃外,百分重量增加量为3.4%。同样的结果亦于下列实施例14中,因此,通过在某特定的温度区间操作,有了能预选或控制基体的组成,从而预选和控制复合材料的性能。
除了渗透具有透过性的颗粒状陶瓷材料体生成复合材料外,通过渗透纤维材料的编织物生产复合材料也是可行的。如实施例10所示,一长2.2cm,直径2.5cm重2g克的Al-3%Mg合金园柱用重3.27g杜邦公司生产的氧化铝纤维织物包囊,然后合金织物组合件在生成气存在的条件下加热,合金自发渗入氧化铝织物而生成复合材料产物。无须局限于任何专门的理论或解释,很显然,氮气气氛导致了合金自发地渗入陶瓷材料体。为确定氮化的重要性,在无氮供给下作了对照实验。如表1所述,对照实验No1,除了无氮气体外,其它与实施例8实验条件相同。在此条件下,发现熔融铝合金不能渗入氧化铝床。
通过对铝合金基体复合材料进行扫描电镜照片的分析以测定复合材料中陶瓷填充物,合金基体和孔隙的体积份数。结果表明陶瓷填料与合金基体的体积比一般大于1∶1。例如在实施例3中,发现复合材料中含有60%体积的氧化铝,39.7%的合金基体和0.3%的孔隙。
图1的电镜照片是基本按实施例3制出的复合材料的照片。氧化铝颗粒10被包埋在铝合金基体12中。正如通过观察相界面看到的,氧化铝颗粒与基体合金紧密相接。通过比较图2和3可证实,在850℃下渗透会减少合金基体的氮化量。金属基体中氮化物的量可用X-光衍射分析确定,结果示出铝和氧化铝的主蜂,只有小的氮化铝蜂。对于某给定的铝合金-陶瓷-氮化气体系,氮化程度在一定时间下随温度升高而升高。这样,除了温度为900℃,时间24小时外,使用图1所示复合材料的制备参数、发现氮化程度大幅度增加,这可从图2看出。这一实验为下面的实施例3a。如黑灰色区域14
所示,氮化程度高,很易从图1和图2的比较中看出。
已发现复合材料的性质可通过对填充料的型号,大小的选择以及加工条件的选择来控制。为说明这一能力,除加热1000℃,24小时及用90目代替220目的氧化铝填料外,用实施例3的合金和工艺条件制备复合材料。该复合材料的密度和弹性模量如下面实施例3b所示,实施例3a的结果亦示于下。

上述结果说明可通过填料和工艺条件的选择改善复合材料的性质。与示出的结果相对照,铝的杨氏模量是70GPa。此外,比较图2和3说明,实施例3b中AlN浓度比3a中要高得多。虽然在该两实施例中填料颗粒大小不同,可以相信高的AlN浓度是高处理温度的结果,并且高AlN是实施例3b复合物杨氏模量高的根本原因。(AlN的相氏模量是345GPa)。
实施例11~21
除氧化铝以外的陶瓷材料可用于本发明。如表2中实施例11-21所示,可制备碳化硅强化的铝合金基体复合材料。各种含镁铝合金,碳化硅强化材料,含氮气体和温度/时间条件的组合可用于制备该复合材料。除以碳化硅代替氧化铝外,实验程序与实施例1~9所述相同。气体流量为200~350cm3/min。在表2中实施例11~21所述条件下,发现合金可自发渗入碳化硅团块。
按这些实施例所生产的复合材料中碳化硅与铝合金的体积比一般大于1∶1。例如,实施例13产物的图像分析(如上所述)说明产物含占总体积57.4%的碳化硅,40.5%的金属(铝合金和硅)及2.1%的孔隙。
用以影响自发渗入,合金中镁的含量是重要的。为此用表2中对照实验2和3的条件进行实验,以测定无镁存在对铝合金自发渗入碳化硅能力的影响。在这些对照实验条件下,当合金中不含镁时没有自发渗透发生。
氮气的存也是重要的,据此,险用无氮气体即氩气外,对照实验4按实施例17条件进行。在该条件下,发现熔融合金不能渗入碳化硅团块。
如上所述,温度可影响氮化程度,这是通过在5种不同温度下重复实施例14加以说明。下面表2示出实施例14在800℃下进行氮化物重量的增量为1.8%,而在900℃,1000℃,1100℃下重复试验重量增加分别为2.5%,2.8%和3.5%,并当温度升到1200℃时重量的增益显著地增加到14.9%。可以看出,这些实验中重量的增益比用氧化铝作填充物的例子中要低。
除氧化铝和碳化硅以外的各种陶瓷材料亦可用作本发明中复合材料陶瓷填充料。这些材料包括氧化锆、氮化铝、二硼化钛、分别示于实施例22~24中。
在混合气气氛下,900℃含有5%Mg和10%硅的铝合金与氧化锆颗粒床(220目,SCMg3出自Megnesium Elektron,Inc.)表面接触熔融。在此条件下,熔融合金自发渗入氧化锆床,产生金属基体复合材料。
实施例23
除用粒度小于10μ的氮化铝粉末(出自Elektroschmelzw-erk Kempton GmbH)代替氧化铝外,按例1~9中所述的程序实验两次。合金与床的组合件在1200℃氮气氛下加热12小时。该合金自发渗入氮化铝床并生成金属基体复合材料。通过百分重量增量的测量,用3Mg和3Mg-10Si合金进行试验达到了少量氮化物生成,好的渗透作用和金属基体生成。单位重量的增量分别为9.5%和6.9%。
实施例24
除用平均粒度为5~6μ的二硼化钛粉(Grade HTC出自union Carbide Co)代替氮化铝粉末外重复实施例23的程序。与实施例23中相同组分的铝合金自发渗入粉中并生成与粉结合在一起的均匀金属基体,合金中有少量氮化物生成。对于Al-3Mg和Al-3Mg-10Si合金单位重量的增重分别为11.3%和4.9%。
与常规金属基体复合材料制备技术相比,本发明不需要高压或真空,并提供了具有大范围的陶瓷填料和低孔隙率的铝基体复合材料生产方法,并进而提供具有合适性能的复合材料。
Claims (25)
1、一种制备金属基体复合材料的方法,其中包括:
(a)提供一种含有铝和至少1%重量镁的铝合金及一种可渗透的陶瓷填料团块。
(b)在含有10-100%体积氮气,其余为非氧化性气体的存在下,所说的熔融态铝合金与所说的可渗透团块相接触,熔融铝合金渗入可渗透性团块,这种对可渗透性团块的渗入是自发发生的,
(c)所需要量合金渗入所说的团块后,使所说的熔融铝合金凝固以生成包埋了陶瓷填充材料的固态金属基体结构。
2、权利要求1的方法,其中铝合金与团块相接触的温度至少700℃。
3、权利要求2的方法,其中温度为800-1200℃的范围。
4、权利要求1,2或3中的任一方法,其中所说气体主要是氮气。
5、权利要求1,2或3中的任一方法,其中所说气体至少含有50%体积的氮气,其余的为氩气或氢气。
6、权利要求5方法,其中所说气体含至少50%体积的氮气,其余的为氩气或氢气,而铝合金含有至少3%按重量计算的镁。
7、权利要求1,2或3的任一方法,其中所说铝合金除了含有镁之外还包含至少一种合金元素,选自铁、锌、硅、铜、锰和铬。
8、权利要求1,2或3的任一方法,其中所说的陶瓷填充材料包括一种选自氧化物、碳化物、硼化物好氮化物的材料。
9、权利要求8的方法,其中所说的陶瓷填充材料是氧化铝,所说的温度高达10000℃。
10、权利要求8的方法,其中所说的陶瓷填充材料为碳化硅,所说的温度可高达1200℃。
11、权利要求8的方法,其中所说的陶瓷填充材料为氧化锆。
12、权利要求8的方法,其中所说的陶瓷填充材料是二硼化钛。
13、权利要求8的方法,其中所说陶瓷填充材料为氮化铝。
14、权利要求1,2或3的任一方法,其中还包括在金属基体中形成氮化铝非连续相。
15、权利要求14的方法,其中还包括在金属基体中形成氮化铝非连续相且氮化铝存在于金属基体中的量随温度升高而增加。
16、权利要求1,2或3的任一方法,其中陶瓷填充材料由填料底物和陶瓷涂料构成,该涂料选自氧化物,碳化物,硼化物和氮化物。
17、权利要求16的方法,其中陶瓷填充材料由碳填料底物和陶瓷涂料构成,该涂料选自氧化物,碳化物,硼化物和氮化物。
18、权利要求16的方法,其中陶瓷填充材料由碳纤维填料底物和陶瓷涂料构成,该涂料选自氧化物,碳化物,硼化物和氮化物。
19、一种带有氮化铝层的铝合金基体复合材料的制备方法,其中包括:
(a)将含有铝和至少1%重量的镁的铝合金放在与具有渗透性的陶瓷填充材料团块相邻接的位置,
(b)在含有约10-100%体积氮化,其余为非氧化性气氛下,将所说铝合金加热到其熔点以上,但在其挥发点以下的温度而使其熔融,将该熔融铝合金与渗透性填料块接触,该熔融合金向渗透性填料块渗透,这种渗透是自发发生的,
(c)所说的团块被渗透到所需要的量后,在上述气体的存在下维持铝合金熔融以便在团块的至少一个表面生成氮化铝,然后使铝合金凝固以生成包埋了陶瓷填充材料的固态铝合金基体结构。
20、权利要求19的方法,其中还包括在所述至少一个表面上形成氮化铝层且上述氮化铝层的厚度随熔融铝暴露于上述气体时间延长而增加。
21、权利要求19的方法,其中还包括在所述至少一个表面上形成氮化铝层且上述氮化铝层的厚度随熔融铝合金温度的升高而增加。
22、一种铝合金基体复合材料,其中含有被固态铝合金基体包埋了的陶瓷填充材料。
23、一种铝合金基体复合材料,其中含有包埋在固态铝合金基体中的填充材料,所说的复合材料含有不连续的氮化铝相。
24、权利要求20的方法,其中还包括随着所述熔融铝合金温度的提高而增加上述氮化铝层厚。
25、一种复合材料制备方法,其中包括:
(a)提供一种由铝和至少1%重量镁组成的铝合金;
(b)提供一种渗透性陶瓷填料团块;
(c)在主要包含氮气。其系为非氧化性气体的气体存在下,将熔融状态的铝合金于约1100-1200℃的温度下与渗透性团块接触,让熔融铝合金渗透进入渗透性团块而在渗透性团块中形成氮化铝非连续相;
(d)在团块中达到要求量的渗透后,让熔融铝合金凝固而形成埋有陶瓷填料的结构。
