Description
本発明は、装置及び放熱方法に関する。
近年、電子機器のような発熱を伴う装置の小型化及び多機能化に伴い、単位面積当たりの発熱量が増加する傾向にある。このため、発生した熱を装置の外部に放散させる必要性が高まっている。
例えば、特許文献1には、電子部品で発生した熱を、電子部品を覆う金属製の筐体へと移動させ、筐体の内外面から大気中へ放熱する目的で、筐体に表面処理を施すことが記載されている。
発熱を伴う装置の筐体としては金属製のものが従来から用いられてきたが、軽量化のために樹脂製の筐体が採用される場合が増えている。しかしながら、金属よりも熱伝導性に劣る樹脂を筐体に用いると、筐体内部に熱が蓄積しやすくなって装置の故障、短寿命化、動作安定性の低下、信頼性の低下等の問題が生じている。
上記事情に鑑み、本発明の一態様は、樹脂筐体内部の熱を効率よく放散できる装置及び放熱方法を提供することを目的とする。
上記課題を解決するための手段には、以下の実施態様が含まれる。
<1>発熱体と、前記発熱体を覆う樹脂筐体と、前記発熱体の少なくとも一部の表面に配置される放熱材とを備え、前記放熱材は金属粒子と樹脂とを含み、かつ面方向に沿って配列した金属粒子が相対的に高密度で存在する領域を有する、装置。
<2>前記発熱体が電子部品であり、前記電子部品が実装される回路基板と、前記回路基板の少なくとも一部の表面に配置される前記放熱材とをさらに備える、請求項1に記載の装置。

本発明の一態様によれば、樹脂筐体内部の熱を効率よく放散できる装置及び放熱方法が提供される。
以下、本発明を実施するための形態について詳細に説明する。但し、本発明は以下の実施形態に限定されるものではない。以下の実施形態において、その構成要素(要素ステップ等も含む)は、特に明示した場合を除き、必須ではない。数値及びその範囲についても同様であり、本発明を制限するものではない。

前記装置は、発熱体から発せられた熱が樹脂筐体内部に蓄積しにくく、温度上昇を抑制することが可能になる。このため、装置の故障、短寿命化、動作安定性の低下、信頼性の低下等の問題が生じにくくなっている。さらに、装置に備え付けられる冷却システム(例えば、フィン等による空冷又は水冷)の構成を簡素化又は省略することが可能になる。
樹脂筐体内部の発熱体の少なくとも一部は、表面に放熱材を備えている。これにより、樹脂筐体内部の温度上昇が抑制されて優れた放熱効果が達成される。その理由は必ずしも明らかではないが、下記のように考えられる。
放熱材は、面方向に沿って配列した金属粒子が相対的に高密度で存在する領域(以下、金属粒子層ともいう)を有している。
本開示において「面方向」とは放熱材の主面に沿った方向を意味し、「金属粒子が相対的に高密度で存在する領域」とは、放熱材の他の領域に比べて金属粒子が高密度で存在する領域を意味する。

金属粒子層は、表面に金属粒子の形状に起因する微細な凹凸構造を有しており、金属粒子層に発熱体から熱が伝わると表面プラズモン共鳴が生じて、放射される電磁波の波長域が変化すると考えられる。その結果、例えば、樹脂筐体及び放熱材に含まれる樹脂が吸収しにくい波長域の電磁波の放射率が相対的に増大し、樹脂による蓄熱が抑制されて、放熱性が向上すると考えられる。
装置に含まれる発熱体の種類は、特に制限されない。例えば、集積回路、半導体素子等の電子部品、エンジン等の動力源、リチウムイオン二次電池等の電源、発光ダイオード等の光源、コイル、磁石、冷却又は暖房装置、配管などが挙げられる。
装置の種類及び用途は、特に制限されない。例えば、コンピュータ等の電子機器、音響機器、画像表示装置、家電、自動車、飛行機等の移動手段、空調機器、発電機器、機械などに使用されるものであってもよい。
装置は、発熱体の少なくとも一部の表面に配置される放熱材に加え、発熱体以外の部材の表面に配置される放熱材を備えてもよい。例えば、発熱体を支持する部材(電子部品が実装される回路基板等)の表面に配置される放熱材を備えてもよい。あるいは、樹脂筐体の表面に配置される放熱材を備えてもよい。
以下、本開示の装置の一実施態様として、電子部品を内蔵する電子機器の基本構成の例について図面を参照して説明する。
図1は実施例1で作製した電子機器の構成を概略的に示す断面図である。電子機器は、電子部品がはんだ等を用いて回路基板に実装された回路基板と、回路基板が収容される樹脂筐体と、電子部品の表面に配置される放熱材と、を含んで構成されている。回路基板には、必要に応じてサーマルビア(スルーホール)が設けられてもよい。
図1は実施例1で作製した電子機器の構成を概略的に示す断面図である。電子機器は、電子部品がはんだ等を用いて回路基板に実装された回路基板と、回路基板が収容される樹脂筐体と、電子部品の表面に配置される放熱材と、を含んで構成されている。回路基板には、必要に応じてサーマルビア(スルーホール)が設けられてもよい。
図2は実施例3で作製した電子機器の構成を概略的に示す断面図である。図2に示す構成では、図1に示す構成に加え、回路基板の表面にも放熱材が配置されている。
図3は実施例4で作製した電子機器の構成を概略的に示す断面図である。図3に示す構成では、回路基板が樹脂筐体の表面(底面)に接するように配置されている。
図4は実施例5で作製した電子機器の構成を概略的に示す断面図である。図4に示す構成では、電子部品の一部が樹脂筐体の表面(底面)に接する(直接又は放熱材を介して)ように配置されている。
<樹脂筐体>
本開示において「樹脂筐体」とは、主たる材質(例えば、筐体全体の60体積%以上)が樹脂であり、発熱体を覆うことができる形状を有する部材を意味する。
樹脂筐体は、全体が1つの部材から構成されても、2つ以上の部材から構成されてもよい。樹脂筐体は、例えば、射出成形、プレス成形、切削加工等の方法で製造される。発熱体を外部環境から保護する観点からは、樹脂筐体は密閉された(外部と隔離された)空間を内部に形成するものであることが好ましい。

樹脂筐体に含まれる樹脂の種類は特に制限されず、公知の熱硬化性樹脂、熱可塑性樹脂、紫外線硬化性樹脂等から選択できる。具体的には、フェノール樹脂、アルキド樹脂、アミノアルキド樹脂、ユリア樹脂、シリコーン樹脂、メラミン尿素樹脂、エポキシ樹脂、ポリウレタン樹脂、不飽和ポリエステル樹脂、酢酸ビニル樹脂、アクリル樹脂、塩化ゴム系樹脂、塩化ビニル樹脂、フッ素樹脂等が挙げられる。これらの中でも耐熱性、入手性等の観点からは、アクリル樹脂、不飽和ポリエステル樹脂、エポキシ樹脂等が好ましい。樹脂筐体に含まれる樹脂は、1種のみであっても2種以上であってもよい。
樹脂筐体は、必要に応じて樹脂以外の材料を含んでもよい。例えば、セラミックス等の無機粒子、添加剤等を含んでもよい。また、金属性の部材を一部に有していてもよい。
発熱体の表面に放熱材を配置する方法は、特に制限されない。
例えば、放熱材の材料としてワニスのような組成物を用いる場合、発熱体の表面に組成物の層を形成する方法が挙げられる。組成物の層を形成する方法としては、ハケ塗布、吹付塗装、浸漬塗装等の塗布方法が好ましい例として挙げられるが、塗布する対象物により、静電塗装、カーテン粗糖、電着塗装等でもよい。組成物の層を乾燥させる場合は、好ましくは自然乾燥、焼付け等の方法を用いる。
シート状の放熱材を用いる場合、発熱体に対して直接、又は接着剤を用いて放熱材を貼り付ける方法が挙げられる。貼り付けを行う方法は特に制限されず、ロール貼付等の公知の手法を採用できる。
例えば、放熱材の材料としてワニスのような組成物を用いる場合、発熱体の表面に組成物の層を形成する方法が挙げられる。組成物の層を形成する方法としては、ハケ塗布、吹付塗装、浸漬塗装等の塗布方法が好ましい例として挙げられるが、塗布する対象物により、静電塗装、カーテン粗糖、電着塗装等でもよい。組成物の層を乾燥させる場合は、好ましくは自然乾燥、焼付け等の方法を用いる。

<放熱材>
放熱材は、金属粒子と樹脂とを含み、かつ面方向に沿って配列した金属粒子が相対的に高密度で存在する領域(金属粒子層)を有する。
放熱材が金属粒子層を備えることで、電磁波の入射に伴う表面プラズモン共鳴を生じさせる。このため、例えば、金属板の表面を加工して微細な凹凸構造を形成して表面プラズモン共鳴を生じさせる等の手法に比べ、簡易な手法で表面プラズモン共鳴を生じさせることができる。
さらに、放熱材が樹脂を含むため、金属製の放熱材に比べて被着体の表面の形状にあわせて変形させやすく、優れた密着性を達成できる。
放熱材は、金属粒子と樹脂とを含み、かつ面方向に沿って配列した金属粒子が相対的に高密度で存在する領域(金属粒子層)を有する。
放熱材が金属粒子層を備えることで、電磁波の入射に伴う表面プラズモン共鳴を生じさせる。このため、例えば、金属板の表面を加工して微細な凹凸構造を形成して表面プラズモン共鳴を生じさせる等の手法に比べ、簡易な手法で表面プラズモン共鳴を生じさせることができる。
さらに、放熱材が樹脂を含むため、金属製の放熱材に比べて被着体の表面の形状にあわせて変形させやすく、優れた密着性を達成できる。
金属粒子層の形態は、表面プラズモン共鳴を生じうる状態であれば特に制限されない。例えば、金属粒子層と他の領域との間に明確な境界が形成されていても、形成されていなくてもよい。また、金属粒子層は放熱材中に連続的に存在していても、非連続的(パターン状を含む)に存在していてもよい。
金属粒子層に含まれる金属粒子は、隣り合う粒子と接触していても、接触していなくてもよい。また、金属粒子層に含まれる金属粒子は、厚み方向に重なりあう粒子を含んでいても、含んでいなくてもよい。
金属粒子層に含まれる金属粒子は、隣り合う粒子と接触していても、接触していなくてもよい。また、金属粒子層に含まれる金属粒子は、厚み方向に重なりあう粒子を含んでいても、含んでいなくてもよい。
金属粒子層の厚み(厚みが一定でない場合は、厚みが最小となる部分の厚さ)は、特に制限されない。例えば、0.1μm~100μmの範囲内であってもよい。金属粒子層の厚みは、例えば、金属粒子層に含まれる金属粒子の量、金属粒子の大きさ等によって調節することができる。
放熱材全体に占める金属粒子層の割合は、特に制限されない。例えば、放熱材全体の厚みに占める金属粒子層の厚みの割合は、0.02%~99%の範囲内であってもよく、1%~50%の範囲内であってもよい。
金属粒子層における金属粒子の密度は、表面プラズモン共鳴を生じうる状態であれば特に制限されない。例えば、金属粒子層(又は放熱材)を正面(放熱材の主面)から観察したときに、観察面に占める金属粒子の割合が面積基準で50%以上であることが好ましく、75%以上であることがより好ましく、90%であることがさらに好ましい。
本開示において「金属粒子層の正面から観察したときの観察面」とは、金属粒子の配列方向(放熱材の面方向)に対して垂直な方向(放熱材の厚み方向)から観察される面を意味する。
上記割合は、例えば、電子顕微鏡画像から画像処理ソフトウェアを用いて計算することができる。
本開示において「金属粒子層の正面から観察したときの観察面」とは、金属粒子の配列方向(放熱材の面方向)に対して垂直な方向(放熱材の厚み方向)から観察される面を意味する。
上記割合は、例えば、電子顕微鏡画像から画像処理ソフトウェアを用いて計算することができる。
本開示において「金属粒子」とは、表面の少なくとも一部が金属である粒子を意味し、粒子の内部は金属であっても、金属でなくてもよい。熱伝導による放熱性を向上させる観点からは、粒子の内部は金属であることが好ましい。
金属粒子の表面の少なくとも一部が金属である場合には、外部からの電磁波が金属粒子の表面に到達することが可能であれば、樹脂、金属酸化物等の金属以外の物質が金属粒子の周囲に存在している場合も含まれる。
金属粒子に含まれる金属としては、銅、アルミニウム、ニッケル、鉄、銀、金、錫、チタン、クロム、パラジウム等が挙げられる。金属粒子に含まれる金属は、1種のみであっても2種以上であってもよい。また、単体であっても合金の状態であってもよい。
金属粒子の形状は、金属粒子層の表面に所望の凹凸構造を形成できるものであれば特に制限されない。金属粒子の形状として具体的には、球状、フレーク状、針状、直方体、立方体、四面体、六面体、多面体、筒状、中空体、核部から異なる4軸方向に伸びた三次元針状構造等が挙げられる。これらの中でも、球状又は球状に近い形状が好ましい。
金属粒子の大きさは、特に制限されない。例えば、金属粒子の体積平均粒子径は、0.1μm~30μmの範囲内であることが好ましい。金属粒子の体積平均粒子径が30μm以下であると、放熱性の向上に寄与する電磁波(特に、比較的低波長の赤外光)が充分に放射される傾向にある。金属粒子の体積平均粒子径が0.1μm以上であると、金属粒子の凝集力が抑制され、均等に配列しやすくなる傾向にある。
金属粒子の体積平均粒子径は、放熱材に使用される金属粒子以外の材料の種類を考慮して設定してもよい。例えば、金属粒子の体積平均粒子径が小さいほど、金属粒子層の表面に形成される凹凸構造の周期が小さくなり、金属粒子層で生じる表面プラズモン共鳴が最大となる波長が短くなる。金属粒子層による電磁波の吸収率は、表面プラズモン共鳴が最大となる波長において最大となる。したがって、金属粒子層で生じる表面プラズモン共鳴が最大となる波長が短くなると、金属粒子層による電磁波の吸収率が最大となる波長が短くなり、キルヒホッフの法則に従い、当該波長における電磁波の放射率が増大する傾向にある。このため、金属粒子の体積平均粒子径を適切に選択することで、金属粒子層の放射波長を放熱材料に含まれる樹脂が吸収しにくい波長域に変換でき、放熱性がより向上する傾向にある。
金属粒子層に含まれる金属粒子の体積平均粒子径は、10μm以下であってもよく、5μm以下であってもよく、3μm以下であってもよい。金属粒子の体積平均粒子径が上記範囲であると、放射する電磁波の波長域を樹脂が吸収しにくい低波長域(例えば、6μm以下)に変換することができる。これにより、樹脂による蓄熱を抑制し、放熱性をより向上することができる。
本開示において金属粒子の体積平均粒子径は、レーザー回折・散乱法により得られる体積基準の粒度分布曲線において小径側からの積算が50%になるときの粒子径(D50)である。
金属粒子層による電磁波の吸収又は放射波長を効果的に制御する観点からは、金属粒子層に含まれる金属粒子の粒子径のばらつきは小さいことが好ましい。金属粒子の粒子径のばらつきを抑えることで、金属粒子層の表面に周期性を有する凹凸構造を形成しやすくなり、表面プラズモン共鳴が生じやすくなる傾向にある。
本開示において金属粒子の体積平均粒子径は、レーザー回折・散乱法により得られる体積基準の粒度分布曲線において小径側からの積算が50%になるときの粒子径(D50)である。
金属粒子層による電磁波の吸収又は放射波長を効果的に制御する観点からは、金属粒子層に含まれる金属粒子の粒子径のばらつきは小さいことが好ましい。金属粒子の粒子径のばらつきを抑えることで、金属粒子層の表面に周期性を有する凹凸構造を形成しやすくなり、表面プラズモン共鳴が生じやすくなる傾向にある。
金属粒子の粒子径のばらつきは、例えば、体積基準の粒度分布曲線において小径側からの積算が10%になるときの粒子径(D10)をA(μm)、小径側からの積算が90%になるときの粒子径(D90)をB(μm)としたとき、A/Bの値が0.3以上となる程度であることが好ましく、0.4以上となる程度であることがより好ましく、0.6以上となる程度であることがさらに好ましい。
放熱材に含まれる樹脂の種類は特に制限されず、公知の熱硬化性樹脂、熱可塑性樹脂、紫外線硬化性樹脂等から選択できる。具体的には、フェノール樹脂、アルキド樹脂、アミノアルキド樹脂、ユリア樹脂、シリコーン樹脂、メラミン尿素樹脂、エポキシ樹脂、ポリウレタン樹脂、不飽和ポリエステル樹脂、酢酸ビニル樹脂、アクリル樹脂、塩化ゴム系樹脂、塩化ビニル樹脂、フッ素樹脂等が挙げられる。これらの中でも耐熱性、入手性等の観点からは、アクリル樹脂、不飽和ポリエステル樹脂、エポキシ樹脂等が好ましい。金属粒子層に含まれる樹脂は、1種のみであっても2種以上であってもよい。
放熱材は、樹脂及び金属粒子以外の材料を含んでもよい。例えば、セラミックス粒子、添加剤等を含んでもよい。
放熱材がセラミックス粒子を含むことで、例えば、放熱材の放熱効果をより高めることができる。セラミックス粒子として具体的には、窒化ホウ素、窒化アルミニウム、酸化アルミニウム、酸化マグネシウム、酸化チタン、ジルコニア、酸化鉄、酸化銅、酸化ニッケル、酸化コバルト、酸化リチウム、二酸化ケイ素等の粒子が挙げられる。金属粒子層に含まれるセラミックス粒子は、1種のみであっても2種以上であってもよい。また、表面が樹脂、酸化物等で構成される皮膜で覆われていてもよい。
セラミックス粒子の大きさ及び形状は、特に制限されない。例えば、上述した金属粒子の大きさ及び形状の好ましい態様として記載したものと同様であってもよい。
放熱材が添加剤を含むことで、放熱材又は放熱材を形成するための材料に所望の機能を付与することができる。添加剤として具体的には、分散剤、造膜助剤、可塑剤、顔料、シランカップリング剤、粘度調整剤等が挙げられる。
放熱材の形状は特に制限されず、用途等に応じて選択できる。例えば、シート状、フィルム状、板状等が挙げられる。あるいは、発熱体に放熱材の材料を塗布して形成された層の状態であってもよい。
放熱材の厚み(厚みが一定でない場合は、厚みが最小となる部分の厚さ)は、特に制限されない。例えば、1μm~500μmの範囲内であることが好ましく、10μm~200μmであることがより好ましい。放熱材の厚みが500μm以下であると、放熱材が断熱層となりにくく良好な放熱性が維持される傾向にある。放熱材の厚みが1μm以上であると、放熱材の機能が充分に得られる傾向にある。
放熱材が吸収又は放射する電磁波の波長領域は特に制限されないが、熱放射性の観点からは、室温(25℃)下、3μm~30μmにおける各波長に対する吸収率又は放射率が1.0に近いほど好ましい。具体的には0.8以上であることが好ましく、0.9以上であることがより好ましい。
電磁波の吸収率又は放射率は、放射率測定器(例えば、京都電子工業株式会社製、D and S AERD)、フーリエ変換赤外分光光度計等により測定することができる。キルヒホッフの法則により、電磁波の吸収率と放射率は等しいと考えることができる。
放熱材が吸収又は放射する電磁波の波長領域は、フーリエ変換赤外分光光度計で測定することができる。具体的には、各波長の透過率と反射率を測定し、下記式にて計算することができる。

放熱材は、波長2μm~6μmにおける電磁波の吸収率の積分値が、樹脂筐体の波長2μm~6μmにおける電磁波の吸収率の積分値よりも大きいことが好ましい。
波長2μm~6μmにおける電磁波は、樹脂が吸収しにくい(透過しやすい)。したがって上記条件を満たす放熱材を備える装置は、放熱材を備えない装置に比べて樹脂筐体を透過する波長域の赤外線をより放射しやすく、放熱性により優れるといえる。
金属粒子層は、金属粒子に由来する凹凸構造を表面に有することが好ましい。金属粒子に由来する凹凸構造を表面に有する金属粒子層に発熱体から熱が伝わると表面プラズモン共鳴が生じて、放射される電磁波の波長域が変化すると考えられる。その結果、例えば、放熱材に含まれる樹脂が吸収しない波長域の電磁波の放射率が相対的に増大し、樹脂による蓄熱が抑制されて、放熱性が向上すると考えられる。
金属粒子層は、放熱材の表面に位置していても、放熱材の内部に位置していてもよい。以下、金属粒子層が放熱材の表面に位置している構成を「構成A」、放熱材の内部に位置している場合を「構成B」として説明する。
放熱材の構成Aの具体例を図5~7に示す。
図5に示す放熱材は、面方向に沿って配列した金属粒子が被着体(発熱体)の側に寄った位置に金属粒子層を形成している。
図6に示す放熱材は、面方向に沿って配列した金属粒子が被着体(発熱体)と逆側に寄った位置に金属粒子層を形成している。
図7に示す放熱材は、面方向に沿って配列した金属粒子が被着体(発熱体)と逆側に寄った位置に金属粒子層を形成している。また、金属粒子層が厚み方向に重なり合った粒子を含んでいる。
図5に示す放熱材は、面方向に沿って配列した金属粒子が被着体(発熱体)の側に寄った位置に金属粒子層を形成している。
図6に示す放熱材は、面方向に沿って配列した金属粒子が被着体(発熱体)と逆側に寄った位置に金属粒子層を形成している。
図7に示す放熱材は、面方向に沿って配列した金属粒子が被着体(発熱体)と逆側に寄った位置に金属粒子層を形成している。また、金属粒子層が厚み方向に重なり合った粒子を含んでいる。
構成例Aの放熱材は、下記(A)及び(B)を満たす領域1と領域2とを備えていてもよい。

上記構成を有する放熱材は、これを発熱体に取り付けた場合、優れた放熱効果を発揮する。その理由は必ずしも明らかではないが、下記のように考えられる。
樹脂は一般に、短波長の赤外光を吸収しにくく、長波長の赤外光を吸収しやすい性質を有する。このため、樹脂が吸収しにくい2μm~6μmの波長域における電磁波の吸収率を高める(すなわち、放射率を高める)ことで、樹脂による蓄熱が抑制されて、放熱性が向上すると考えられる。
上記構成を有する放熱材は、2μm~6μmの波長域における電磁波の吸収率の積分値が領域2のそれよりも高い領域1を備えることで、上記の課題を解決している。
樹脂は一般に、短波長の赤外光を吸収しにくく、長波長の赤外光を吸収しやすい性質を有する。このため、樹脂が吸収しにくい2μm~6μmの波長域における電磁波の吸収率を高める(すなわち、放射率を高める)ことで、樹脂による蓄熱が抑制されて、放熱性が向上すると考えられる。
上記構成を有する放熱材は、2μm~6μmの波長域における電磁波の吸収率の積分値が領域2のそれよりも高い領域1を備えることで、上記の課題を解決している。
領域1として具体的には、金属粒子を相対的に多く含むことで金属粒子によって形成された微細な凹凸構造を有し、表面プラズモン共鳴効果が生じるように構成された金属粒子層が挙げられる。領域2として具体的には、樹脂を相対的に多く含む樹脂層が挙げられる。領域1と領域2は、一方が放熱材の発熱体に対向する側に配置され、もう一方が発熱体に対向する側と逆側に配置されてもよい。
上記構成において「金属粒子占有率」とは、当該領域に占める金属粒子の体積基準の割合を意味する。「電磁波の吸収率」は、上述した放熱材の電磁波の吸収率と同様にして測定できる。

放熱材の構成Bの具体例を図8~10に示す。

図9に示す放熱材は、面方向に沿って配列した金属粒子が厚み方向における中央から被着体(発熱体)の側に寄った位置に金属粒子層を形成している。
図10に示す放熱材は、面方向に沿って配列した金属粒子が厚み方向における中央から被着体(発熱体)と逆側に寄った位置に金属粒子層を形成している。
図8に示す放熱材は、面方向に沿って配列した金属粒子が厚み方向における中央付近に金属粒子層を形成している。
図9に示す放熱材は、面方向に沿って配列した金属粒子が厚み方向における中央から被着体(発熱体)の側に寄った位置に金属粒子層を形成している。
図10に示す放熱材は、面方向に沿って配列した金属粒子が厚み方向における中央から被着体(発熱体)と逆側に寄った位置に金属粒子層を形成している。
構成例Bの放熱材は、下記(A)及び(B)を満たす領域1、領域2及び領域3をこの順に備えていてもよい。

上記構成を有する放熱材は、これを発熱体に取り付けた場合、優れた放熱効果を発揮する。その理由は必ずしも明らかではないが、下記のように考えられる。
樹脂は一般に、短波長の赤外光を吸収しにくく、長波長の赤外光を吸収しやすい性質を有する。このため、樹脂が吸収しにくい2μm~6μmの波長域における電磁波の吸収率を高める(すなわち、放射率を高める)ことで、樹脂による蓄熱が抑制されて、放熱性が向上すると考えられる。
上記構成を有する放熱材は、2μm~6μmの波長域における電磁波の吸収率の積分値が領域1と領域3のそれよりも高い領域2を備えることで、上記の課題を解決している。
樹脂は一般に、短波長の赤外光を吸収しにくく、長波長の赤外光を吸収しやすい性質を有する。このため、樹脂が吸収しにくい2μm~6μmの波長域における電磁波の吸収率を高める(すなわち、放射率を高める)ことで、樹脂による蓄熱が抑制されて、放熱性が向上すると考えられる。
上記構成を有する放熱材は、2μm~6μmの波長域における電磁波の吸収率の積分値が領域1と領域3のそれよりも高い領域2を備えることで、上記の課題を解決している。
領域2として具体的には、金属粒子を相対的に多く含むことで金属粒子によって形成された微細な凹凸構造を有し、表面プラズモン共鳴効果が生じるように構成された層(金属粒子層)が挙げられる。
領域1及び領域3として具体的には、樹脂を相対的に多く含む層(樹脂層)が挙げられる。

領域2の位置は領域1及び領域3の間であれば特に制限されず、放熱材の厚み方向の真ん中に配置されても、発熱体寄り側に配置されても、発熱体に対向する側と逆側寄りに配置されてもよい。

領域1及び領域3に含まれる材料、厚み等は同じであっても異なっていてもよい。例えば、領域1が発熱体側に位置する場合、領域1に熱伝導性の高い材料を用いることで熱をより効率的に伝達でき、放熱性のさらなる向上が期待できる。

上記方法において、組成物層中の金属粒子を沈降させる工程を実施する方法は、特に制限されない。例えば、主面が水平になるように配置した基材の上に形成した組成物層中の金属粒子が自然に沈降するまで放置してもよい。組成物層中の金属粒子の沈降を促進する観点からは、金属粒子の密度(単位体積あたり質量)をA、金属粒子以外の成分の密度をBとしたとき、A>Bの関係を満たすことが好ましい。
必要に応じ、上記方法において組成物層中の金属粒子を沈降させる工程の後に、樹脂の乾燥、焼付、硬化等の処理を行ってもよい。
組成物に含まれる金属粒子及び樹脂の種類は、特に制限されない。例えば、上述した放熱材に含まれる金属粒子及び樹脂から選択してもよい。また、上述した放熱材に含まれてもよい他の材料を含んでもよい。

構成Bの放熱材の製造方法としては、第1の樹脂層の上に金属粒子を配置する工程と、上記金属粒子の上に第2の樹脂層を配置する工程と、をこの順に有する方法が挙げられる。
上記方法で使用する第1の樹脂層及び第2の樹脂層は、上述した放熱材に含まれる樹脂を含むものであってもよく、上述した放熱材に含まれるセラミックス粒子、添加剤等をさらに含んでもよい。上記方法で使用する金属粒子は、上述した放熱材に含まれる金属粒子であってもよい。
第1の樹脂層及び第2の樹脂層の材質及び寸法は同じであっても、異なっていてもよい。作業性の観点からは、あらかじめ成形された状態(樹脂フィルム等)であることが好ましい。樹脂層同士、金属粒子又は被着体との密着性を確保する観点からは、第1の樹脂層及び第2の樹脂層の両方又はいずれか一方は、両面又は片面が粘着性を有するものであってもよい。
金属粒子の分布ムラを抑制する観点からは、第1の樹脂層の金属粒子が配置される面が粘着性を有していることが好ましい。第1の樹脂層の金属粒子が配置される面が粘着性を有していると、第1の樹脂層上に金属粒子を配置する際の金属粒子の移動が適度に制御されて、金属粒子の分布ムラが抑制される傾向にある。
第1の樹脂層上に金属粒子を配置する手法は、特に制限されない。例えば、金属粒子又は金属粒子を含む組成物を刷毛、ふるい、エレクトロスプレー、コーター、インクジェット装置、スクリーン印刷装置等を用いて配置する方法が挙げられる。金属粒子が凝集物を形成している場合、配置前に凝集物を解砕する処理を行うことが好ましい。
第1の樹脂層上に配置された金属粒子の上に第2の樹脂層を配置する方法は、特に制限されない。例えば、フィルム状の第2の樹脂層を、必要に応じて加熱しながらラミネートする方法が挙げられる。

放熱材が有する凹凸パターン(凹凸構造の形状)の状態により、変換される電磁波の波長域が変化する。したがって、凹凸パターンの形状、サイズ、高低差、間隔等を変更することで、変換される電磁波の波長域を制御することができる。その結果、例えば、発熱体の周囲に樹脂部材が配置されていても、樹脂部材を透過しやすい波長域の電磁波の放射率を相対的に増大させることができ、樹脂部材による蓄熱が抑制されて、放熱性が向上すると考えられる。
放熱材の凹凸パターンは、表面プラズモン共鳴を生じうる状態であれば特に制限されない。例えば、同じ形状及びサイズの凹部又は凸部が等間隔で配置されているパターンであることが好ましい。
放熱材の凹凸パターンを構成する凹部又は凸部の形状としては、円形又は多角形が挙げられる。

凹凸パターンを構成する凹部又は凸部のアスペクト比(高さ又は深さ/サイズ)は、所定の波長で表面プラズモン共鳴が生じうる値であれば特に制限されない。例えば、0.5~2の範囲内であってもよい。
凹凸パターンの間隔は、所定の波長で表面プラズモン共鳴が生じうる値であれば特に制限されない。例えば、1μm~20μmの範囲であってもよい。本開示において凹凸パターンの間隔とは、凹凸パターンを構成する1組の凹部及び凸部のサイズの合計値を意味する。
放熱材の凹凸パターンの具体例について、図面を示して説明する。
図11に示す放熱材は、基材層と基材層の一方の面側に配置される金属層とを備え、金属層が配置された側の面に円形の凹部で構成される凹凸パターンが形成されている例である。
図12は図11に示す放熱材の断面図である。凹凸パターンを構成する円形の凹部の直径D、深さH、間隔Pの値を変更することで、変換される電磁波の波長域を所定の範囲に制御することができる。
図11に示す放熱材は、基材層と基材層の一方の面側に配置される金属層とを備え、金属層が配置された側の面に円形の凹部で構成される凹凸パターンが形成されている例である。

(基材層)
本開示の放熱材は、基材層が樹脂を含んでいる。このため、金属製の放熱材に比べて被着体の表面の形状にあわせて変形させやすく、優れた密着性を達成できる。
基材層に含まれる樹脂の種類は特に制限されず、第1実施形態の装置に用いられる放熱材に含まれる樹脂から選択してもよい。
本開示の放熱材は、基材層が樹脂を含んでいる。このため、金属製の放熱材に比べて被着体の表面の形状にあわせて変形させやすく、優れた密着性を達成できる。
基材層に含まれる樹脂の種類は特に制限されず、第1実施形態の装置に用いられる放熱材に含まれる樹脂から選択してもよい。
基材層は、樹脂以外の材料を含んでもよい。例えば、無機粒子、添加剤等を含んでもよい。これらの種類は特に制限されず、第1実施形態の装置に用いられる放熱材に含まれる材料から選択してもよい。
基材層の厚みは、特に制限されない。基材層内での熱の蓄積を抑制し、被着体に対する充分な密着性を確保する観点からは、基材層の厚みは2mm以下であることが好ましく、1mm以下であることがより好ましい。一方、充分な強度を確保する観点からは、基材層の厚みは0.1mm以上であることが好ましく、0.5mm以上であることが好ましい。本開示において基材層の厚みは、基材層の凹凸構造を構成する凸部の高さを含む値である。
(金属層)
金属層に含まれる金属として具体的には、銅、アルミニウム、ニッケル、鉄、銀、金、錫、チタン、クロム、パラジウム等が挙げられる。金属層に含まれる金属は、1種のみであっても2種以上であってもよい。また、金属層に含まれる金属は単体であっても合金化された状態であってもよい。
金属層に含まれる金属として具体的には、銅、アルミニウム、ニッケル、鉄、銀、金、錫、チタン、クロム、パラジウム等が挙げられる。金属層に含まれる金属は、1種のみであっても2種以上であってもよい。また、金属層に含まれる金属は単体であっても合金化された状態であってもよい。
基材層の凹凸構造に対応した形状の金属層は、例えば、公知のめっき法、スパッタリング法、蒸着法等の薄膜形成技術により得ることができる。
金属層の厚みは特に制限されない。充分な表面プラズモン共鳴を得る観点からは、0.01μm以上であることが好ましく、0.05μm以上であることがより好ましく、0.1μm以上であることがさらに好ましい。一方、放熱材の被着体に対する密着性を確保する観点からは、10μm以下であることが好ましく、5μm以下であることがより好ましく、1μm以下であることがさらに好ましい。
放熱材の製造方法としては、例えば、下記の方法1及び方法2が挙げられる。
方法1は、樹脂シートの一方の面に凹凸構造を有する型を押し当てる工程と、前記樹脂シートから前記型を除去する工程と、前記型が除去された後の前記樹脂シートの面に金属層を形成する工程と、を有する放熱材の製造方法である。

上記方法によれば、例えば、金属部材の表面に凹凸パターンを形成して放熱材を製造する場合に比べ、簡易な手法で放熱材を得ることができる。
上記方法における樹脂シート及び樹脂組成物に含まれる樹脂は、上述した放熱材の基材層に含まれる樹脂と同様であってよく、その詳細及び好ましい態様も同様である。樹脂シート及び樹脂組成物は、必要に応じて上述した無機粒子、添加剤等を含有してもよい。

放熱材が有する金属パターン層の状態により、変換される電磁波の波長域が変化する。したがって、金属パターン層を構成する領域A及び領域Bの形状、サイズ、厚み、間隔等を変更することで、変換される電磁波の波長域を制御することができる。その結果、例えば、発熱体の周囲に樹脂部材が配置されていても、樹脂部材を透過しやすい波長域の電磁波の放射率を相対的に増大させることができ、樹脂部材による蓄熱が抑制されて、放熱性が向上すると考えられる。
領域A及び領域Bから構成される金属パターンは、表面プラズモン共鳴を生じうる状態であれば特に制限されない。例えば、同じ形状及びサイズの領域A又は領域Bが等間隔で配置されているパターンであることが好ましい。
領域A又は領域Bの形状としては、円形又は多角形が挙げられる。この場合、領域A又は領域Bのいずれか一方の形状が円形又は多角形であっても、双方の形状が円形又は多角形であってもよい。

領域Aと領域Bとから構成される金属パターンの間隔は、所定の波長で表面プラズモン共鳴が生じうる値であれば特に制限されない。例えば、1μm~20μmの範囲であってもよい。本開示において金属パターンの間隔とは、金属パターンを構成する1組の領域A及び領域Bのサイズの合計値を意味する。
領域A又は領域Bの厚みは、所定の波長で表面プラズモン共鳴が生じうる値であれば特に制限されない。例えば、0.01μm~10μmの範囲であってもよい。
領域A又は領域Bのアスペクト比(厚み/サイズ)は、所定の波長で表面プラズモン共鳴が生じうる値であれば特に制限されない。例えば、0.01~2の範囲内であってもよい。
金属パターン層は、樹脂層の外部に配置されていても、樹脂層の内部に配置されていてもよい。金属パターン層が樹脂層の内部に配置されている場合、2つの樹脂層の間に金属パターン層が配置されていてもよい。この場合、2つの樹脂層の材質は同じであっても異なっていてもよい。
以下では、2つの樹脂層の間に金属パターン層が配置されている場合、被着体側となる樹脂層を「樹脂層1」、被着体と逆側となる樹脂層を「樹脂層2」と称する場合がある。
以下では、2つの樹脂層の間に金属パターン層が配置されている場合、被着体側となる樹脂層を「樹脂層1」、被着体と逆側となる樹脂層を「樹脂層2」と称する場合がある。
本開示の放熱材の具体例について、図面を示して説明する。
図13に示す放熱材は、樹脂層1及び樹脂層2と、その間に配置される金属パターン層とを備え、金属パターン層は正方形の領域Aとその周囲の領域Bとから構成されている例である。
図14は図13に示す放熱材の断面図である。金属パターンを構成する領域Aの一辺長W、厚みT1、間隔Pの値を変更することで、変換される電磁波の波長域を所定の範囲に制御することができる。
図13に示す放熱材は、樹脂層1及び樹脂層2と、その間に配置される金属パターン層とを備え、金属パターン層は正方形の領域Aとその周囲の領域Bとから構成されている例である。
図14は図13に示す放熱材の断面図である。金属パターンを構成する領域Aの一辺長W、厚みT1、間隔Pの値を変更することで、変換される電磁波の波長域を所定の範囲に制御することができる。
(樹脂層)
本開示の放熱材は、樹脂層を有している。このため、金属製の放熱材に比べて被着体の表面の形状にあわせて変形させやすく、優れた密着性を達成できる。
基材層に含まれる樹脂の種類は特に制限されず、第1実施形態の装置に用いられる放熱材に含まれる樹脂から選択してもよい。
本開示の放熱材は、樹脂層を有している。このため、金属製の放熱材に比べて被着体の表面の形状にあわせて変形させやすく、優れた密着性を達成できる。
基材層に含まれる樹脂の種類は特に制限されず、第1実施形態の装置に用いられる放熱材に含まれる樹脂から選択してもよい。
樹脂層は、樹脂以外の材料を含んでもよい。例えば、無機粒子、添加剤等を含んでもよい。これらの種類は特に制限されず、第1実施形態の装置に用いられる放熱材に含まれる材料から選択してもよい。
放熱材が2つ以上の樹脂層を有する場合、2つの樹脂層の材質(樹脂層に含まれる樹脂の種類等)は同じであっても異なっていてもよい。また、樹脂層は金属パターン層を保護するための保護層、放熱材を被着体に固定するための接着層等としての機能を有していてもよい。
樹脂層の厚みは、特に制限されない。樹脂層内での熱の蓄積を抑制し、被着体に対する充分な密着性を確保する観点からは、樹脂層の厚みは2mm以下であることが好ましく、1mm以下であることがより好ましい。一方、充分な強度を確保する観点からは、樹脂層の厚みは0.1mm以上であることが好ましく、0.5mm以上であることが好ましい。放熱材が2つ以上の樹脂層を含む場合、上記厚みは2つ以上の樹脂層の合計厚みである。
樹脂層は、その一部が金属パターン層の領域Bを構成していてもよい。この場合、樹脂層の厚みは金属パターン層の領域Bの厚みを除いた部分の厚みとする。例えば、樹脂層が樹脂層1と樹脂層2とからなる場合、樹脂層1の厚みは図中のT2に相当する厚みである。
放熱効果の観点からは、樹脂層の金属パターン層よりも被着体側に位置する部分の厚みは小さいほど好ましい。例えば、0.5μm以下であることが好ましく、0.2μm以下であることがより好ましく、0.1μm以下であることがさらに好ましい。
(金属パターン層)
金属パターン層に含まれる金属として具体的には、銅、アルミニウム、ニッケル、鉄、銀、金、錫、チタン、クロム、パラジウム等が挙げられる。金属層に含まれる金属は、1種のみであっても2種以上であってもよい。また、金属パターン層に含まれる金属は単体であっても合金化された状態であってもよい。
金属パターン層に含まれる金属として具体的には、銅、アルミニウム、ニッケル、鉄、銀、金、錫、チタン、クロム、パラジウム等が挙げられる。金属層に含まれる金属は、1種のみであっても2種以上であってもよい。また、金属パターン層に含まれる金属は単体であっても合金化された状態であってもよい。
金属が存在する領域Aと金属が存在しない領域Bとから構成されるパターンを有する金属パターン層は、例えば、公知のめっき法、スパッタリング法、蒸着法等の薄膜形成技術により樹脂層の上に金属薄膜を形成した後、リソグラフィ法等でマスクパターンを形成し、領域Bに相当する部分を除去して形成することができる。あるいは、樹脂層の上にマスクパターンを形成した後に領域Aに該当する部分にのみ金属薄膜を形成することができる。
金属パターン層の厚みは特に制限されない。充分な表面プラズモン共鳴を得る観点からは、0.01μm以上であることが好ましく、0.05μm以上であることがより好ましく、0.1μm以上であることがさらに好ましい。一方、放熱材の被着体に対する密着性を確保する観点からは、10μm以下であることが好ましく、5μm以下であることがより好ましく、1μm以下であることがさらに好ましい。
放熱材の製造方法としては、例えば、下記の方法1及び方法2が挙げられる。
方法1は、樹脂層の一方の面に金属薄膜を形成する工程と、前記金属薄膜の一部を除去して金属が存在する領域Aと金属が存在しない領域Bとからなる金属パターンを形成する工程と、を有する放熱材の製造方法である。

上記方法によれば、例えば、金属部材の表面に凹凸パターンを形成して放熱材を製造する場合に比べ、簡易な手法で放熱材を製造することができる。
上記方法において金属薄膜及びマスクパターンを形成する方法は特に制限されず、公知の手法で行うことができる。

<放熱方法>
本開示の放熱方法は、樹脂筐体で覆われた発熱体の少なくとも一部の表面に放熱材を配置する工程を備え、前記放熱材は金属粒子と樹脂とを含み、かつ面方向に沿って配列した金属粒子が相対的に高密度で存在する領域を有する、放熱方法である。

以下、実施例を参照して本開示をさらに詳細に説明する。ただし本開示は、以下の実施例に記載された内容に限定されるものではない。
<実施例1>
アクリル系樹脂99.13体積%と、銅粒子(体積平均粒子径2μm)0.87体積%と、前記2成分の合計100質量%に対して30質量%の酢酸ブチルを容器に入れ、ハイブリッドミキサーを用いて混合し、組成物を調製した。この組成物を吹付塗装装置を用いて発熱体としての電子部品上に吹付塗装し、組成物層を形成した。この組成物層を自然乾燥させ、60℃、30分で加熱硬化させて、膜厚が100μmの放熱材が電子部品の表面に形成されたサンプルを作製した。
アクリル系樹脂99.13体積%と、銅粒子(体積平均粒子径2μm)0.87体積%と、前記2成分の合計100質量%に対して30質量%の酢酸ブチルを容器に入れ、ハイブリッドミキサーを用いて混合し、組成物を調製した。この組成物を吹付塗装装置を用いて発熱体としての電子部品上に吹付塗装し、組成物層を形成した。この組成物層を自然乾燥させ、60℃、30分で加熱硬化させて、膜厚が100μmの放熱材が電子部品の表面に形成されたサンプルを作製した。
作製したサンプルの熱放射率を、放射率測定器(京都電子工業製、D and S AERD)を用いて、室温(25℃)下で測定した(測定波長域:3μm~30μm)。実施例1の放熱材の放射率は、0.9であった。
作製した放熱材の吸収波長スペクトルを、フーリエ変換赤外分光光度計により調べた。得られた吸収波長スペクトルを図15に示す。
さらに、後述する試験で使用する樹脂筐体の吸収波長スペクトルをフーリエ変換赤外分光光度計により調べた。得られた吸収波長スペクトルを図16に示す。
樹脂筐体と比べ、作製した放熱材は低波長域(特に、2μm~6μm)における吸収効率が大きいとが確認できる。
作製した放熱材の吸収波長スペクトルを、フーリエ変換赤外分光光度計により調べた。得られた吸収波長スペクトルを図15に示す。
さらに、後述する試験で使用する樹脂筐体の吸収波長スペクトルをフーリエ変換赤外分光光度計により調べた。得られた吸収波長スペクトルを図16に示す。
樹脂筐体と比べ、作製した放熱材は低波長域(特に、2μm~6μm)における吸収効率が大きいとが確認できる。
<実施例2>
基材レスのアクリル両面テープ(厚み:25μm)の片面上に、振動撹拌機を用いて解砕された銅粒子(体積平均粒子径1.6μm)を5g置き、市販されている刷毛を用いて均一に銅粒子を敷き詰め、過剰な銅粒子をエアーダスターで除去することで、アクリル両面テープ上に金属粒子層を形成した。次に、ポリエチレンテレフタレート(PET基材)上に製膜されたアクリル樹脂フィルム(Tg 75℃、分子量 30000、厚み:25μm)を80℃で加熱ラミネートした後にPET基材を剥がし、放熱材とした。次いで、基材を剥がした側と逆の面を電子部品上に貼り付けて、厚み50μmの放熱材が電子部品の表面に形成されたサンプルを作製した。
基材レスのアクリル両面テープ(厚み:25μm)の片面上に、振動撹拌機を用いて解砕された銅粒子(体積平均粒子径1.6μm)を5g置き、市販されている刷毛を用いて均一に銅粒子を敷き詰め、過剰な銅粒子をエアーダスターで除去することで、アクリル両面テープ上に金属粒子層を形成した。次に、ポリエチレンテレフタレート(PET基材)上に製膜されたアクリル樹脂フィルム(Tg 75℃、分子量 30000、厚み:25μm)を80℃で加熱ラミネートした後にPET基材を剥がし、放熱材とした。次いで、基材を剥がした側と逆の面を電子部品上に貼り付けて、厚み50μmの放熱材が電子部品の表面に形成されたサンプルを作製した。
<比較例1>
アクリル系樹脂100質量%に対して30質量%の酢酸ブチルを混合し、粘度を調整した組成物を調製した。この組成物を吹付塗装装置を用いて電子部品上に吹付塗装し、組成物層を形成した。この組成物層を自然乾燥させ、60℃、30分で加熱硬化させて、膜厚が100μmのサンプルを作製した。
実施例1と同様にして測定した比較例1のサンプルの放射率は、0.7であった。
アクリル系樹脂100質量%に対して30質量%の酢酸ブチルを混合し、粘度を調整した組成物を調製した。この組成物を吹付塗装装置を用いて電子部品上に吹付塗装し、組成物層を形成した。この組成物層を自然乾燥させ、60℃、30分で加熱硬化させて、膜厚が100μmのサンプルを作製した。
実施例1と同様にして測定した比較例1のサンプルの放射率は、0.7であった。
<比較例2>
アクリル系樹脂95体積%と、二酸化ケイ素粒子(体積平均粒子径2μm)5体積%を含む市販の熱放射性塗料を、吹付塗装装置を用いて電子部品上に吹付塗装し、組成物層を形成した。この組成物層を自然乾燥させ、60℃、30分で加熱硬化させて、膜厚が100μmのサンプル(樹脂中に二酸化ケイ素粒子が一様に分散している)を作製した。
実施例1と同様にして測定した比較例3のサンプルの放射率は、0.81であった。
アクリル系樹脂95体積%と、二酸化ケイ素粒子(体積平均粒子径2μm)5体積%を含む市販の熱放射性塗料を、吹付塗装装置を用いて電子部品上に吹付塗装し、組成物層を形成した。この組成物層を自然乾燥させ、60℃、30分で加熱硬化させて、膜厚が100μmのサンプル(樹脂中に二酸化ケイ素粒子が一様に分散している)を作製した。
実施例1と同様にして測定した比較例3のサンプルの放射率は、0.81であった。
<放熱性の評価>
実施例及び比較例のサンプルを回路基板に実装し、樹脂筐体(アクリル樹脂製)で覆って図1に示すような構成の装置を作製し、下記の手法により放熱性評価を行った。結果を表1に示す。
装置内の電子部品(放熱材)の表面と、樹脂筐体の内側及び外側の表面に、K熱電対を接着する。装置を25℃に設定した恒温槽に静置し、電子部品の表面温度と、樹脂筐体の内側及び外側の温度とを測定する。この際、電子部品の出力は、放熱材が形成されていない状態の電子部品の表面温度が100℃になるように設定する。電子部品は一定の熱量を発生しているので、電子部品の放熱効果が高いほど、電子部品表面の温度は低下する。すなわち、電子部品の表面温度が低くなるほど、放熱効果が高いといえる。また、放熱材の2μm~6μmの波長域における電磁波の吸収率が、樹脂筐体のそれよりも高い場合、樹脂筐体の内側及び外側の温度が低下する。つまり、樹脂筐体の内側及び外側の温度が低くなるほど、放熱効果が高いといえる。測定した表面温度(最高温度)を表1に示す。
実施例及び比較例のサンプルを回路基板に実装し、樹脂筐体(アクリル樹脂製)で覆って図1に示すような構成の装置を作製し、下記の手法により放熱性評価を行った。結果を表1に示す。
装置内の電子部品(放熱材)の表面と、樹脂筐体の内側及び外側の表面に、K熱電対を接着する。装置を25℃に設定した恒温槽に静置し、電子部品の表面温度と、樹脂筐体の内側及び外側の温度とを測定する。この際、電子部品の出力は、放熱材が形成されていない状態の電子部品の表面温度が100℃になるように設定する。電子部品は一定の熱量を発生しているので、電子部品の放熱効果が高いほど、電子部品表面の温度は低下する。すなわち、電子部品の表面温度が低くなるほど、放熱効果が高いといえる。また、放熱材の2μm~6μmの波長域における電磁波の吸収率が、樹脂筐体のそれよりも高い場合、樹脂筐体の内側及び外側の温度が低下する。つまり、樹脂筐体の内側及び外側の温度が低くなるほど、放熱効果が高いといえる。測定した表面温度(最高温度)を表1に示す。
表1に示すように、樹脂のみからなるサンプルを取り付けた比較例1では電子部品の表面温度が90℃に低減したが、実施例に比べるとその低減効果は小さい。これは、サンプルが金属粒子層を含まないため、熱放射伝熱による放熱効果が実施例に比べて小さいためと考えられる。
樹脂中に二酸化ケイ素粒子が一様に分散した構造のサンプルを取り付けた比較例2では、アルミニウム板の表面温度が85℃に低減したが、実施例に比べるとその低減効果は小さい。これは、二酸化ケイ素粒子が樹脂中に一様に分散しているため、表面プラズモン共鳴による放熱性増幅効果が充分に得られていないためと考えられる。
樹脂筐体の内表面及び外表面に関しても、比較例と実施例とを比べると、実施例の温度低減効果がより大きい。これは、樹脂筐体の2μm~6μmの波長域における電磁波の吸収率よりも、実施例のサンプル(放熱材)の吸収率が大きいため、樹脂筐体を透過する波長領域の赤外線を放射し、樹脂筐体の内側及び外側の温度が低下したと考えられる。
<実施例3>
図2に示すように、電子部品に加えて回路基板にも実施例1で作製した放熱材を形成し、樹脂筐体で覆った装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が65℃に低下した。また樹脂筐体の内側の温度が50℃、外側の温度が30℃に低下した。
図2に示すように、電子部品に加えて回路基板にも実施例1で作製した放熱材を形成し、樹脂筐体で覆った装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が65℃に低下した。また樹脂筐体の内側の温度が50℃、外側の温度が30℃に低下した。
<実施例4>
図3に示すように、実施例1で作製した放熱材が配置された電子部品を実装した回路基板の一方の面が樹脂筐体に接触している状態の装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が60℃に低下した。また樹脂筐体の内側の温度が55℃、外側の温度が53℃になった。
図3に示すように、実施例1で作製した放熱材が配置された電子部品を実装した回路基板の一方の面が樹脂筐体に接触している状態の装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が60℃に低下した。また樹脂筐体の内側の温度が55℃、外側の温度が53℃になった。
<比較例3>
放熱材を比較例1で作製した放熱材に変更したこと以外は実施例4と同様にして、装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が70℃、樹脂筐体の内側の温度が63℃、外側の温度が60℃であった。
放熱材を比較例1で作製した放熱材に変更したこと以外は実施例4と同様にして、装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が70℃、樹脂筐体の内側の温度が63℃、外側の温度が60℃であった。
<実施例5>
図4に示すように、実施例1で作製した放熱材が配置された電子部品が樹脂筐体に直接又は放熱材を介して接触している状態の装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が63℃に低下した。また樹脂筐体の内側の温度が53℃、外側の温度が51℃になった。
図4に示すように、実施例1で作製した放熱材が配置された電子部品が樹脂筐体に直接又は放熱材を介して接触している状態の装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が63℃に低下した。また樹脂筐体の内側の温度が53℃、外側の温度が51℃になった。
<比較例4>
放熱材を比較例1で作製した放熱材に変更したこと以外は実施例5と同様にして、装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が80℃、樹脂筐体の内側の温度が70℃、外側の温度が51℃であった。
放熱材を比較例1で作製した放熱材に変更したこと以外は実施例5と同様にして、装置の温度低減効果を調べた。
放熱性の評価を実施したところ、電子部品の温度が80℃、樹脂筐体の内側の温度が70℃、外側の温度が51℃であった。

- 発熱体と、前記発熱体を覆う樹脂筐体と、前記発熱体の少なくとも一部の表面に配置される放熱材とを備え、
前記放熱材は金属粒子と樹脂とを含み、かつ面方向に沿って配列した金属粒子が相対的に高密度で存在する領域を有する、装置。 - 前記発熱体が電子部品であり、前記電子部品が実装される回路基板と、前記回路基板の少なくとも一部の表面に配置される前記放熱材とをさらに備える、請求項1に記載の装置。
