Abstract
Description
しかし、このような厳しい条件でウェットヒートプレスを行った場合、セパレータの多孔質層の多孔構造が損なわれてしまうことがあった。そのため、ヒートプレス後のセパレータにおいてはイオン透過性が低下する場合があり、良好な負荷特性を得ることが困難となる場合があるという問題があった。したがって、90℃未満の比較的低温の熱プレス条件でも良好に接着できるセパレータが望まれている。
また、本発明の他の実施形態が解決しようとする課題は、セル強度及び電池特性に優れた非水系二次電池を提供することにある。
[1] 多孔質基材と、前記多孔質基材の片面又は両面に設けられ、ポリフッ化ビニリデン系樹脂を含む接着性多孔質層と、を備え、前記ポリフッ化ビニリデン系樹脂は、単量体成分としてフッ化ビニリデンおよび下記式(1)で表されるモノマーを有し、かつ、融点が130℃以上148℃以下である共重合体A(以下、PVDF系樹脂Aともいう。)を含む、非水系二次電池用セパレータ。

[8] 正極と負極との間に、上記[1]~上記[6]のいずれか1つに記載の非水系二次電池用セパレータを配置して積層体を製造する工程と、前記積層体を外装材の内部に収容し、外装材の内部に電解液を注入した後、外装材を封止して、電池素子を製造する工程と、前記電池素子に対して65℃以上75℃以下の温度でヒートプレス処理を行って、前記正極及び前記負極の少なくとも一方と前記非水系二次電池用セパレータとを接着させる工程と、を有する非水系二次電池の製造方法。
本発明の他の実施形態によれば、セル強度及び電池特性に優れた非水系二次電池を提供することができる。
本開示の非水系二次電池用セパレータ(単に「セパレータ」ともいう。)は、多孔質基材と、多孔質基材の片面又は両面に設けられた接着性多孔質層とを備える。本開示のセパレータにおいて、接着性多孔質層は、単量体成分としてフッ化ビニリデンおよび下記式(1)で表されるモノマーを有し、かつ、融点が130℃以上148℃以下である共重合体A(ポリフッ化ビニリデン系樹脂;PVDF系樹脂A)を含む。
しかし、融点が低く結晶性の低いPVDF系樹脂で接着性多孔質層を形成すると、空孔率が高くなりやすく、孔径も大きくなりやすい。接着性多孔質層の空孔率が高く、孔径も大きいと、接着性多孔質層表面において、電極との接着箇所となるPVDF系樹脂部分の面積が減少し、且つ、PVDF系樹脂がまばらに存在することとなる。そのため、接着性多孔質層と電極との接着が弱まる傾向がある。加えて、接着性多孔質層の空孔率が高く孔径も大きいと、電極界面におけるイオン移動が不均一になり、電池のサイクル特性及び負荷特性に悪影響を及ぼす。
また、PVDF系樹脂の結晶性が低すぎる場合、すなわち特定の融点以下の場合、電解液への膨潤性が高すぎて細孔を塞いでしまい、イオン移動を阻害し、サイクル特性及び/又は負荷特性が低くなる傾向がある。
以下、本開示のセパレータの材料、組成、物性等について詳細に説明する。
本開示における多孔質基材とは、内部に空孔ないし空隙を有する基材を意味する。
このような基材としては、微多孔膜;繊維状物からなる、不織布、紙等の多孔性シート;微多孔膜又は多孔性シートに他の多孔性の層を1層以上積層した複合多孔質シート;などが挙げられる。
微多孔膜とは、内部に多数の微細孔を有し、これら微細孔が連結された構造となっており、一方の面から他方の面へと気体あるいは液体が通過可能となった膜を意味する。
シャットダウン機能とは、電池温度が高まった場合に、材料が溶解して多孔質基材の孔を閉塞することによりイオンの移動を遮断し、電池の熱暴走を防止する機能をいう。
熱可塑性樹脂としては、融点200℃未満の熱可塑性樹脂が好ましい。熱可塑性樹脂としては、例えば、ポリエチレンテレフタレート等のポリエステル;ポリエチレン、ポリプロピレン等のポリオレフィン;などが挙げられ、中でもポリオレフィンが好ましい。
また、シャットダウン機能と耐熱性の両立という観点からは、ポリオレフィン微多孔膜が2層以上の積層構造を備え、少なくとも1層はポリエチレンを含有し、少なくとも1層はポリプロピレンを含有するポリオレフィン微多孔膜も好ましい。
ここで、耐熱性樹脂とは、融点が200℃以上のポリマー、又は、融点を有さず分解温度が200℃以上のポリマーをいう。
機能層としては、耐熱性を付与するという観点から、耐熱性樹脂を含有する多孔性の層、又は、耐熱性樹脂及び無機フィラーを含有する多孔性の層が好ましい。
耐熱性樹脂としては、芳香族ポリアミド、ポリイミド、ポリエーテルスルホン、ポリスルホン、ポリエーテルケトン、ポリエーテルイミド等が挙げられる。無機フィラーとしては、アルミナ等の金属酸化物、水酸化マグネシウム等の金属水酸化物などが挙げられる。
微多孔膜又は多孔性シートに機能層を設ける方法としては、微多孔膜又は多孔性シートに機能層を塗工する方法、微多孔膜又は多孔性シートと機能層とを接着剤で接合する方法、微多孔膜又は多孔性シートと機能層とを熱圧着する方法等が挙げられる。
表面処理としては、コロナ処理、プラズマ処理、火炎処理、紫外線照射処理等が挙げられる。
多孔質基材の厚さは、良好な力学特性と内部抵抗を得る観点から、3μm~25μmが好ましく、5μm~25μmがより好ましく、5μm~20μmが更に好ましい。
多孔質基材の平均孔径は、パームポロメーターを用いてASTM E1294-89に準拠した方法で測定される値であり、例えばPMI社製のパームポロメーターCFP-1500-Aを用いて測定できる。
本開示における接着性多孔質層は、多孔質基材の片面又は両面に設けられ、ポリフッ化ビニリデン系樹脂を含有する多孔質層である。
接着性多孔質層は、内部に多数の微細孔を有し、これら微細孔が連結された構造となっており、一方の面から他方の面へと気体あるいは液体が通過可能となっている。接着性多孔質層は、多孔質基材の片面又は両面にセパレータの最外層として設けられ、セパレータと電極とを重ねて熱プレスしたときに電極と接着し得る層である。接着性多孔質層は、多孔質基材の片面のみにあるよりも両面にある方が、セル強度及び電池のサイクル特性(容量維持率)に優れる観点から好ましい。接着性多孔質層が多孔質基材の両面にあると、セパレータの両面が接着性多孔質層を介して両電極とよく接着するからである。
なお、本開示において、PVDF系樹脂Aは、セパレータの少なくとも片面に含まれていればよく、例えば、一方の面がPVDF系樹脂Aを含む接着性多孔質層であり、他方の面がPVDFホモポリマーもしくはVDF-HFP二元共重合体等の他のPVDF系樹脂、又はアクリル系樹脂等の他の樹脂を含む接着性多孔質層であってもよい。このように、両面に配置された接着性多孔質層が異なるセパレータを、特にスチレン-ブタジエンゴムバインダーを用いた負極電極を備えた電池に適用する場合、PVDF系樹脂Aを含む接着性多孔質層を負極側に配置することが好ましい。
本開示におけるPVDF系樹脂Aは、単量体成分としてVDFおよび下記式(1)で表されるモノマーを有し、かつ、融点が130℃以上148℃以下である共重合体である。
R1、R2及びR3における炭素数1~5のアルキル基としては、例えば、メチル基、エチル基、プロピル基、イソプロピル基、ブチル基等が挙げられ、炭素数1~4のアルキル基が好ましい。
Xにおける炭素数1~5のアルキレン基としては、例えば、メチレン基、エチレン基、プロピレン基等が挙げられる。
Xにおける「置換基を有する炭素数1~5のアルキレン基」としては、例えば、2-メチルエチル、2-エチルプロピル等が挙げられる。
Yにおける炭素数1~5のアルキル基としては、例えば、メチル基、エチル基、プロピル基、イソプロピル基、ブチル基等が挙げられ、炭素数1~4のアルキル基が好ましい。
Yにおける「少なくとも1つのヒドロキシ基を含む炭素数1~5のアルキル基」としては、例えば、2-ヒドロキシエチル、2-ヒドロキシプロピル等が挙げられ、少なくとも1つのヒドロキシ基を含む炭素数1~3のアルキル基が好ましい。
上記の中でも、R1、R2及びR3が水素原子又は炭素数1~4のアルキル基であり、Xが単結合であり、Yが炭素数1~4のアルキル基、又は少なくとも1つのヒドロキシ基を含む炭素数1~3のアルキル基である場合がより好ましい。
アクリル系モノマーの例としては、アクリル酸メチル、アクリル酸エチル、アクリル酸イソプロピル、アクリル酸n-ブチル、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸イソプロピル、メタクリル酸ブチル、アクリル酸2-ヒドロキシエチル、メタクリル酸2-ヒドロキシエチル、アクリル酸2-ヒドロキシプロピル、メタクリル酸2-ヒドロキシプロピル、アクリル酸、メタクリル酸、ブテン酸、ペンテン、ヘキセン酸等が挙げられる。
不飽和二塩基酸の例としては、不飽和ジカルボン酸が挙げられ、より具体的には、(無水)マレイン酸、シトラコン酸、イタコン酸等が挙げられる。
不飽和二塩基酸のモノエステルの例としては、マレイン酸モノメチルエステル、マレイン酸モノエチルエステル、シトラコン酸モノメチルエステル、シトラコン酸モノエチルエステル、イタコン酸モノメチルエステル、イタコン酸モノエチルエステル等を挙げることができ、特にマレイン酸モノメチルエステル、シトラコン酸モノメチルエステルが好ましい。
PVDF系樹脂Aにおける式(1)で表される単量体の含有比率としては、0.1モル%以上がより好ましく、0.2モル%以上が更に好ましく、0.5モル%以上が特に好ましい。また、樹脂Aにおける式(1)で表される単量体の含有比率の上限は、3.0モル%以下が好ましい。
PVDF系樹脂AのMwが30万以上であることにより、電極との接着処理に耐え得る力学特性を接着性多孔質層に効果的に付与することができる。このような観点では、PVDF系樹脂AのMwは、より好ましくは50万以上であり、更に好ましくは100万以上である。
一方、PVDF系樹脂AのMwが300万以下であると、接着性多孔質層を塗工成形するための塗工液の粘度が高くなり過ぎず、均一な多孔構造の接着性多孔質層を成形する野に適している。また、緩やかな条件でウェットヒートプレスした場合にも、流動性を良好に維持しやすく、ウェット接着性が得られやすい。このような観点から、PVDF系樹脂AのMwは、より好ましくは250万以下であり、更に好ましくは230万以下である。
PVDF系樹脂BのMwが30万以上である場合、電極とのウェットヒートプレスを行った際、良好な力学的強度を付与することができる。特にPVDF系樹脂AのMwが30万未満であっても、PVDF系樹脂BのMwが高ければ、電極との接着処理に耐え得る力学特性を付与することができるため好ましい。また、PVDF系樹脂AとPVDF系樹脂Bの融点の中間値が155℃以下となるようにPVDF系樹脂Bを選択した場合、良好な電解液への膨潤度を維持するため、緩やかなウェットヒートプレス条件においても、PVDF系樹脂Aのウェット接着力発現を阻害することがない。
PVDF系樹脂BのMwとしては、50万以上がより好ましく、80万以上が更に好ましい。また、PVDF系樹脂BのMwは、300万以下がより好ましく、250万以下が更に好ましい。
具体的には、測定には、日本分光社製のGPC装置「GPC-900」を用い、カラムに東ソー社製のTSKgel SUPER AWM-Hを2本用い、溶媒にジメチルホルムアミドを使用する。測定条件は、温度40℃、流量0.6mL/分とし、ポリスチレン換算の分子量を求める。
本開示における接着性多孔質層は、PVDF系樹脂Aと混合可能なPVDF系樹脂A以外のポリフッ化ビニリデン系樹脂を含有していてもよく、ポリフッ化ビニリデン系樹脂以外の他の樹脂を含有していてもよい。
本開示における接着性多孔質層は、無機物又は有機物からなるフィラーを含有していてもよい。接着性多孔質層がフィラーを含有することにより、セパレータの耐熱性、電解液親和性を向上させることができる。その場合、本開示における効果を妨げない程度の含有量及び粒子サイズとすることが好ましい。
粒度分布の測定は、レーザー回折式粒度分布測定装置(例えばシスメックス社製マスターサイザー2000)を用い、分散媒として水を用い、分散剤として非イオン性界面活性剤Triton X-100を用いて行われる。
本開示における接着性多孔質層は、界面活性剤等の分散剤、湿潤剤、消泡剤、pH調整剤などの添加剤を含有していてもよい。
分散剤を含有すると、接着性多孔質層を形成するための塗工液に、分散性、塗工性及び保存安定性を向上させることができる。
湿潤剤、消泡剤、又はpH調整剤を含有すると、接着性多孔質層を形成するための塗工液に、例えば、多孔質基材との馴染み易さを付与したり、塗工液へのエア噛み込みを抑制したり、又はpH調整を行うことができる。
接着性多孔質層の厚さは、多孔質基材の片面において、0.5μm~5μmが好ましい。前記厚さが0.5μm以上であると、電極との接着により優れ、結果、電池のセル強度がより優れる。この観点からは、前記厚さは、1μm以上がより好ましい。一方、前記厚さが5μm以下であると、電池のサイクル特性及び負荷特性がより優れる。この観点からは、前記厚さは、4.5μm以下がより好ましく、4μm以下が更に好ましい。

式中、dは接着性多孔質層の平均孔径(直径)、Vは接着性多孔質層1m2当たりの空孔体積、Sは接着性多孔質層1m2当たりの空孔表面積を表す。
接着性多孔質層1m2当たりの空孔体積Vは、接着性多孔質層の空孔率から算出する。
接着性多孔質層1m2当たりの空孔表面積Sは、以下の方法で求める。
まず、多孔質基材の比表面積(m2/g)とセパレータの比表面積(m2/g)とを、窒素ガス吸着法にBET式を適用することにより、窒素ガス吸着量から算出する。これらの比表面積(m2/g)にそれぞれの目付(g/m2)を乗算して、それぞれの1m2当たりの空孔表面積を算出する。そして、多孔質基材1m2当たりの空孔表面積をセパレータ1m2当たりの空孔表面積から減算して、接着性多孔質層1m2当たりの空孔表面積Sを算出する。
本開示のセパレータの厚さは、機械的強度、電池のエネルギー密度及び出力特性のバランスの観点から、5μm~35μmが好ましく、5μm~30μmがより好ましく、5μm~25μmが更に好ましく、5μm~20μmが更に好ましい。
本開示のセパレータは、例えば、PVDF系樹脂を含有する塗工液を多孔質基材上に塗工し塗工層を形成し、次いで塗工層に含まれるPVDF系樹脂を固化させることで、接着性多孔質層を多孔質基材上に形成する方法で製造される。具体的には、接着性多孔質層は、例えば、以下の湿式塗工法によって形成することができる。
本開示のセパレータに好適な湿式塗工法の詳細は、以下の通りである。
乾式塗工法とは、PVDF系樹脂及び溶媒を含有する塗工液を多孔質基材に塗工し、この塗工層を乾燥させて溶媒を揮発除去することにより、接着性多孔層を得る方法である。ただし、乾式塗工法は湿式塗工法と比べて塗工層が緻密になりやすいので、良好な多孔質構造を得られる点で湿式塗工法の方が好ましい。
本開示の非水系二次電池は、リチウムのドープ・脱ドープにより起電力を得る非水系二次電池であり、正極と、負極と、本開示のセパレータと、を備える。ドープとは、吸蔵、担持、吸着、又は挿入を意味し、正極等の電極の活物質にリチウムイオンが入る現象を意味する。
以下、本開示の非水系二次電池が備える正極、負極、電解液、及び外装材の形態例を説明する。
リチウム塩としては、例えばLiPF6、LiBF4、LiClO4等が挙げられる。
非水系溶媒としては、例えばエチレンカーボネート、プロピレンカーボネート、フルオロエチレンカーボネート、ジフルオロエチレンカーボネート、ビニレンカーボネート等の環状カーボネート;ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネート、及びそのフッ素置換体等の鎖状カーボネート;γ-ブチロラクトン、γ-バレロラクトン等の環状エステル;などが挙げられ、これらは単独で用いても混合して用いてもよい。
電解液としては、環状カーボネートと鎖状カーボネートとを質量比(環状カーボネート:鎖状カーボネート)20:80~40:60で混合し、リチウム塩を0.5mol/L~1.5mol/L溶解したものが好適である。
本開示の非水系二次電池の製造方法は、以下の工程を順に実施するものである。
(i)正極と負極との間に、上述した本開示の非水系二次電池用セパレータを配置して積層体を製造する工程
(ii)前記積層体を外装材の内部に収容し、外装材の内部に電解液を注入した後、外装材を封止して、電池素子を製造する工程
(iii)前記電池素子に対して65℃以上75℃以下の温度でヒートプレス処理を行って、前記及び前記負極の少なくとも一方と前記非水系二次電池用セパレータとを接着させる工程
上記(iii)の工程において、ウェットヒートプレスの条件としては、プレス圧は0.2MPa~2MPaが好ましく、温度は60℃以上90℃未満が好ましい。特に本開示のセパレータにおいては、緩やかな条件でもウェット接着力を発現するため、65℃以上75℃以下の温度がより好ましい。
実施例及び比較例に適用した測定方法及び評価方法は、以下のとおりである。
ポリフッ化ビニリデン系樹脂の共重合成分の割合は、NMR(核磁気共鳴)スペクトルを測定し、各重合体単位に由来するピーク強度の比から求めた。具体的には、ポリフッ化ビニリデン系樹脂10mgを重ジメチルスルホキシド0.6mLに100℃にて溶解し、100℃で19F-NMRスペクトルを、室温で1H-NMRスペクトルを、それぞれ測定することにより共重合されているモノマー(単量体成分)の割合を求めた。
ポリフッ化ビニリデン系樹脂の重量平均分子量(Mw)は、ゲルパーミエーションクロマトグラフィー(GPC)により測定した。GPCによる分子量測定は、日本分光社製のGPC装置「GPC-900」を用い、カラムに東ソー社製TSKgel SUPER AWM-Hを2本用い、溶媒にジメチルホルムアミドを使用し、温度40℃、流量0.6mL/分の条件で測定し、ポリスチレン換算の分子量を得た。
セパレータから塗工層である接着性多孔質層をはぎとり、PVDF系樹脂を回収した。このPVDF系樹脂の融点をDSC測定(示差走査熱量測定、Differential Scanning Calorimeter)にて測定した。DSC測定は、ティー・エイ・インスツルメント製のQシリーズを用いた。
窒素雰囲気下、30℃から200℃の範囲を5℃/分の速度で昇温し、得られた融解吸熱曲線において、極大となる温度を多孔質層に含まれるポリフッ化ビニリデン系樹脂の融点とした。極大値が複数ある場合は、低温側の温度を融点として採用した。
セパレータを10cm×10cmに切り出して質量を測定し、この質量を面積で除することで、セパレータの目付を求めた。また、セパレータの作製に用いた多孔質基材を10cm×10cmに切り出して質量を測定し、この質量を面積で除することで、多孔質基材の目付を求めた。そして、セパレータの目付から多孔質基材の目付を減算することで、接着性多孔質層の両面の合計の塗工量を求めた。
多孔質基材及びセパレータの膜厚は、接触式の厚み計(ミツトヨ社製LITEMATIC)を用いて測定した。測定端子は直径5mmの円柱状のものを用い、測定中には7gの荷重が印加されるように調整して行い、10cm×10cm内の任意の20点を測定して、その平均値を算出した。
接着性多孔質層の層厚は、セパレータの膜厚から多孔質基材の膜厚を減算して求めた。
多孔質基材及びセパレータの空孔率は、下記の算出方法に従って求めた。
構成材料がa、b、c、…、nであり、各構成材料の質量がWa、Wb、Wc、…、Wn(g/cm2)であり、各構成材料の真密度がda、db、dc、…、dn(g/cm3)であり、膜厚をt(cm)としたとき、空孔率ε(%)は以下の式より求められる。
ε={1-(Wa/da+Wb/db+Wc/dc+…+Wn/dn)/t}×100
多孔質基材及びセパレータのガーレ値は、JIS P8117:2009に従い、ガーレ式デンソメータ(東洋精機社製G-B2C)にて測定した。
正極活物質であるコバルト酸リチウム粉末94g、導電助剤であるアセチレンブラック3g、及びバインダであるポリフッ化ビニリデン3gを、ポリフッ化ビニリデンの濃度が5質量%となるようにN-メチル-ピロリドンに溶解し、双腕式混合機にて攪拌し、正極用スラリーを調製した。この正極用スラリーを厚さ20μmのアルミ箔の片面に塗布し、乾燥後プレスして、正極活物質層を有する正極を得た。
負極活物質である人造黒鉛300g、バインダであるスチレン-ブタジエン共重合体の変性体を40質量%含む水溶性分散液7.5g、増粘剤であるカルボキシメチルセルロース3g、及び適量の水を双腕式混合機にて攪拌して混合し、負極用スラリーを作製した。この負極用スラリーを負極集電体である厚さ10μmの銅箔に塗布し、乾燥後プレスして、負極活物質層を有する負極を得た。
以下の実施例及び比較例で得た各セパレータを介して上記の正極、負極(長さ70mm、幅30mm)を重ねて積層し、リードタブを溶接して電池素子を得た。この電池素子をアルミラミネートフィルム製パック中に収容し、電解液を含浸させた後、圧力1MPa、温度60~90℃、時間2分間にて熱プレスを実施し、外装を封止して試験用二次電池(厚さ1.1mm)を得た。ここで、電解液は1mol/L LiPF6-エチレンカーボネート:エチルメチルカーボネート(質量比3:7)を用いた。上記で得た試験用二次電池について、ISO-178に準拠して3点曲げ試験を行い、電池強度(セル強度)を求めた。
上記の「セル強度」での製造方法と同様にして試験用二次電池を作製した。ここでのプレス温度は70℃とした。試験用に作製した電池について、25℃の環境下、0.2Cで放電した時の放電容量と、2Cで放電した時の放電容量とを測定し、後者を前者で除して得られた値(%)を負荷特性とした。ここで、充電条件は0.2C、4.2Vの定電流定電圧充電8時間とし、放電条件は2.75Vカットオフの定電流放電とした。なお、セパレータと電極の接着が良好である場合、高レートでのセル抵抗上昇が小さく、負荷特性試験の結果は、接着後のイオン透過性の指標になる。
[実施例1]
攪拌機を備えた内容量2リットルのオートクレープに、イオン交換水1000g及び懸濁安定剤メチルセルロース0.6gを投入し、撹拌回転数100rpmで窒素置換を行った後、アクリル酸(式(1)で表されるモノマー)0.6g、フッ化ビニリデン(VDF)352g、及びヘキサフルオロプロピレン(HFP)49gを仕込み、29℃まで昇温し圧力を4.1MPa-Gとし、攪拌回転数600rpmで攪拌しながらジ-n-プロピルパーオキシジカーボネートの50質量%メタノール溶液2.0gを添加して重合を開始した。その後、アクリル酸を重合圧力が1.9MPa-Gになるまで徐々に合計2.3gを添加し重合を終了した。
重合終了後、放圧して大気圧に戻し、得られた反応生成物をろ過、脱水、水洗し、更に100℃で20時間乾燥してフッ化ビニリデン(VDF)-ヘキサフルオロプロピレン(HFP)-アクリル酸共重合体(PVDF系樹脂A)の粉末330gを得た。
得られたPVDF系樹脂Aは、VDF以外の単量体成分として5.4mol%のHFPと0.8mol%のアクリル酸とを含有しており、融点は140℃、Mwは95万であった。
この際、接着性多孔質層の塗工量は両面合計で2g/m2であった。
実施例1において、PVDF系樹脂Aを、表1に示す共重合体に変更したこと以外は、実施例1と同様にして、ポリエチレン微多孔膜の両面に接着性多孔質層が形成されたセパレータを作製した。
実施例1のPVDF系樹脂Aを、濃度が4質量%となるように混合溶媒(ジメチルアセトアミド:トリプロピレングリコール=80:20[質量比])に溶解し、更にフィラーとして、水酸化マグネシウム(Mg(OH)2,協和化学工業社製キスマ5P、平均一次粒子径0.8μm)を添加して均一に攪拌し、PVDF系樹脂AとMg(OH)2との質量比が40:60である塗工液を作製した。
作製した塗工液を、多孔質基材であるポリエチレン微多孔膜(膜厚:9μm、空孔率:36%、ガーレ値:162秒/100ml)の両面に塗工し、凝固液(水:ジメチルアセトアミド:トリプロピレングリコール=62:30:8[質量比]、温度40℃)に浸漬して固化させた。
次いで、塗工されたポリエチレン微多孔膜を水洗し、さらに乾燥させることで、ポリエチレン微多孔膜の両面に、両面厚み計5μmの耐熱性多孔質層が形成されたセパレータを得た。
実施例8のPVDF系樹脂Aと、表2に示すPVDF系樹脂Bと、が50:50[質量比]の比率となるようにした以外は、実施例1と同様に塗工液を作製して、ポリエチレン微多孔膜の両面に接着性多孔質層が形成されたセパレータを作製した。
実施例10のPVDF系樹脂Bは、VDF以外の単量体成分として3.2mol%のHFPを含有する。また、実施例11のPVDF系樹脂Bは、VDFの単独重合体であるポリフッ化ビニリデンである。
実施例1において、PVDF系樹脂Aを、表1に示す共重合体に変更したこと以外は、実施例1と同様にして、ポリエチレン微多孔膜の両面に接着性多孔質層が形成されたセパレータを作製した。
なお、表1及び表2において、「官能基含有モノマー単位」は、式(1)で表されるモノマーに由来する構成単位(単量体成分)を表す。
これに対して、比較例1~3の場合、90℃以上の厳しいプレス温度ではウェット接着性が発現するが、65~75℃のプレス温度では接着性が不良であり、セル強度が低かった。比較例4の場合はいずれの温度でもセル強度が向上しなかった。比較例5の場合、低温の60℃付近のプレス温度でセル強度が向上しているものの、電解液膨潤度が高くなるため、電池の負荷特性試験の結果は他に比べて劣っていた。

Claims (8)
- 多孔質基材と、
前記多孔質基材の片面又は両面に設けられ、ポリフッ化ビニリデン系樹脂を含む接着性多孔質層と、
を備え、前記ポリフッ化ビニリデン系樹脂は、単量体成分としてフッ化ビニリデンおよび下記式(1)で表されるモノマーを有し、かつ、融点が130℃以上148℃以下である共重合体Aを含む、非水系二次電池用セパレータ。
式(1)中、R1、R2、及びR3は、それぞれ独立に、水素原子、ハロゲン原子、カルボキシル基もしくはその誘導体、または炭素数1~5のアルキル基を表す。Xは、単結合、炭素数1~5のアルキレン基、または置換基を有する炭素数1~5のアルキレン基を表す。Yは、水素原子、炭素数1~5のアルキル基、または少なくとも1つのヒドロキシ基を含む炭素数1~5のアルキル基を表す。 - 前記共重合体Aの重量平均分子量が30万以上300万以下である、請求項1に記載の非水系二次電池用セパレータ。
- 前記共重合体Aの重量平均分子量が30万未満であり、
前記ポリフッ化ビニリデン系樹脂は、更に、前記共重合体A以外の重量平均分子量が30万以上であるポリフッ化ビニリデン系樹脂Bを含み、
前記共重合体Aの融点と前記ポリフッ化ビニリデン系樹脂Bの融点との中間値が155℃以下である、請求項1に記載の非水系二次電池用セパレータ。 - 前記接着性多孔質層には、さらに無機フィラーが含まれている、請求項1~請求項3のいずれか1項に記載の非水系二次電池用セパレータ。
- 前記共重合体Aは、単量体成分として前記式(1)で表されるモノマーが0.5モル%以上含まれている、請求項1~請求項4のいずれか1項に記載の非水系二次電池用セパレータ。
- 前記共重合体Aは、単量体成分としてさらにヘキサフルオロプロピレンが含まれている、請求項1~請求項5のいずれか1項に記載の非水系二次電池用セパレータ。
- 正極と、
負極と、
前記正極及び前記負極の間に配置された請求項1~請求項6のいずれか1項に記載の非水系二次電池用セパレータと、
を備え、リチウムのドープ・脱ドープにより起電力を得る非水系二次電池。 - 正極と負極との間に、請求項1~請求項6のいずれか1項に記載の非水系二次電池用セパレータを配置して積層体を製造する工程と、
前記積層体を外装材の内部に収容し、外装材の内部に電解液を注入した後、外装材を封止して、電池素子を製造する工程と、
前記電池素子に対して65℃以上75℃以下の温度でヒートプレス処理を行って、前記正極及び前記負極の少なくとも一方と前記非水系二次電池用セパレータとを接着させる工程と、
を有する非水系二次電池の製造方法。
