Abstract

 耐衝撃性と引張降伏強度との双方を高めることができる塩化ビニル系共重合体を提供する。 本発明に係る塩化ビニル系共重合体は、アルキル(メタ)アクリレートモノマー100重量部と、多官能性モノマー0.1重量部以上、10重量部以下を共重合させることにより得られるアクリル系共重合体30重量%以上、98重量%以下と、塩化ビニルモノマー2重量%以上、70重量%以下とを共重合させることにより得られる。本発明に係る塩化ビニル系共重合体の体積平均粒径は0.1μm以上、500μm以下である。

Description

塩化ビニル系共重合体、塩化ビニル系樹脂組成物及び成形体
 本発明は、耐衝撃性と引張降伏強度との双方を高めることができる塩化ビニル系共重合体に関する。また、本発明は、上記塩化ビニル系共重合体を用いた塩化ビニル系樹脂組成物及び成形体に関する。
 塩化ビニル系樹脂は、一般に、機械的強度、耐候性及び耐薬品性に優れている。このため、塩化ビニル系樹脂は、各種の成形品に加工されており、多くの分野で使用されている。しかしながら、塩化ビニル系樹脂は、硬質用途に用いられた場合に、耐衝撃性が比較的低いという問題がある。そこで、塩化ビニル系樹脂の耐衝撃性を高めることが検討されている。
 耐衝撃性が高められた塩化ビニル系樹脂の一例として、下記の特許文献1には、アクリル系共重合体と塩化ビニルとをグラフト共重合させた塩化ビニル系樹脂が開示されている。
 具体的には、特許文献1では、単独重合体のガラス転移温度が-140℃以上、-60℃未満であるラジカル重合性モノマー100重量部と、多官能性モノマー0.1~1重量部とを共重合させて得られる共重合体(a-1)を用いる。上記共重合体(a-1)40~90重量%に、単独重合体のガラス転移温度が-55℃以上、-10℃未満である(メタ)アクリレートを主成分とするラジカル重合性モノマー100重量部と、多官能性モノマー1.5~10重量部とを含む混合モノマー(a-2)10~60重量%をグラフト共重合させて、アクリル系共重合体(a)を得る。上記アクリル系共重合体(a)の平均粒径は60~250nmである。得られたアクリル系共重合体(a)に、塩化ビニルを主成分とするビニルモノマー(b)をグラフト共重合させることで、塩化ビニル系樹脂を得る。

 特許文献1に記載の塩化ビニル系樹脂を用いた成形体では、耐衝撃性がある程度高くなる。しかしながら、用途によっては、かなり高い耐衝撃性が求められることがあり、耐衝撃性をより一層高めることが求められている。
 一方で、塩化ビニル系樹脂の耐衝撃性を高めるために、塩化ビニル系樹脂に耐衝撃改質剤を添加した場合に、成形体の引張降伏強度が低くなることがある。
 本発明の目的は、耐衝撃性と引張降伏強度との双方を高めることができる塩化ビニル系共重合体を提供することである。また、本発明の目的は、上記塩化ビニル系共重合体を用いた塩化ビニル系樹脂組成物及び成形体を提供することである。
 本発明の広い局面によれば、アルキル(メタ)アクリレートモノマー100重量部と、多官能性モノマー0.1重量部以上、10重量部以下とを共重合させることにより得られるアクリル系共重合体30重量%以上、98重量%以下と、塩化ビニルモノマー2重量%以上、70重量%以下とを共重合させることにより得られ、体積平均粒径が0.1μm以上、500μm以下である、塩化ビニル系共重合体が提供される。
 本発明に係る塩化ビニル系共重合体のある特定の局面では、前記アクリル系共重合体が、コアと前記コアの表面上に配置されたシェルとを有するコアシェル構造を有する。
 本発明に係る塩化ビニル系共重合体のある特定の局面では、前記アクリル系共重合体における前記コアが、ホモポリマーのガラス転移温度が-140℃以上、-60℃以下であるアルキル(メタ)アクリレートモノマーに由来する成分を含む。
 本発明に係る塩化ビニル系共重合体のある特定の局面では、塩化ビニル系共重合体が、コアと前記コアの表面上に配置されたシェルとを有するコアシェル構造を有する。
 本発明に係る塩化ビニル系共重合体のある特定の局面では、塩化ビニル系共重合体における前記コアが、前記アクリル系共重合体に由来する成分を含み、塩化ビニル系共重合体における前記シェルが、前記塩化ビニルモノマーに由来する成分を含む。
 本発明に係る塩化ビニル系共重合体のある特定の局面では、前記塩化ビニル系共重合体は、前記アクリル系共重合体と前記塩化ビニルモノマーとの共重合時に、凝集剤を用いて得られる。
 本発明に係る塩化ビニル系共重合体のある特定の局面では、前記塩化ビニル系共重合体は、前記アクリル系共重合体と前記塩化ビニルモノマーとの共重合時に、前記アクリル系共重合体100重量部に対して、前記凝集剤0.3重量部以上、50重量部以下を用いて得られる。
 本発明の広い局面によれば、上述した塩化ビニル系共重合体を含む、塩化ビニル系樹脂組成物が提供される。
 本発明の広い局面によれば、前記塩化ビニル系樹脂組成物は、さらに塩化ビニル系樹脂を含む。
 本発明の広い局面によれば、上述した塩化ビニル系共重合体を成形するか、又は、上述した塩化ビニル系共重合体を含む塩化ビニル系樹脂組成物を成形することにより得られる、成形体が提供される。
 本発明に係る塩化ビニル系共重合体は、アルキル(メタ)アクリレートモノマー100重量部と、多官能性モノマー0.1重量部以上、10重量部以下とを共重合させることにより得られるアクリル系共重合体30重量%以上、98重量%以下と、塩化ビニルモノマー2重量%以上、70重量%以下とを共重合させることにより得られ、体積平均粒径が0.1μm以上、500μm以下であるので、耐衝撃性と引張降伏強度との双方を高めることができる。
 以下、本発明を詳細に説明する。
 (塩化ビニル系共重合体)
 本発明に係る塩化ビニル系共重合体は、アルキル(メタ)アクリレートモノマー100重量部と、多官能性モノマー0.1重量部以上、10重量部以下とを共重合させることにより得られるアクリル系共重合体30重量%以上、98重量%以下と、塩化ビニルモノマー2重量%以上、70重量%以下とを共重合させることにより得られ、体積平均粒径が0.1μm以上、500μm以下である。
 本発明に係る塩化ビニル系共重合体では、上述した構成が備えられているので、耐衝撃性と引張降伏強度との双方を高めることができる。本発明では、耐衝撃性と引張降伏強度とをバランス良く高めることができる。また、例えば、本発明に係る塩化ビニル系共重合体を用いた成形体の耐衝撃性と引張降伏強度とを高めることができる。また、本発明に係る塩化ビニル系共重合体を含む塩化ビニル系樹脂組成物を用いた成形体の耐衝撃性と引張降伏強度とを高めることができる。
 本発明に係る塩化ビニル系共重合体では、上記アクリル系共重合体は、上記アクリル系モノマーと上記多官能性モノマーとを共重合させることにより得られる。上記アクリル系モノマーは、反応性モノマーである。上記アクリル系モノマーと上記多官能性モノマーとは、例えば、重合開始剤を用いて、乳化重合される。本発明では、上記アクリル系モノマーは、アルキル(メタ)アクリレートモノマーである。
 上記アクリル系共重合体は、塩化ビニル系共重合体の耐衝撃性を向上させる成分である。従って、上記アルキル(メタ)アクリレートモノマーを単独で重合させて得られるホモポリマー(単独重合体)は、柔軟性を有することが好ましい。柔軟性が高くなることから、上記アルキル(メタ)アクリレートモノマーのホモポリマーのガラス転移温度は好ましくは-20℃以下、より好ましくは-60℃以下である。工業的に一般に使用されており、入手が容易であることから、上記アルキル(メタ)アクリレートモノマーのホモポリマーのガラス転移温度は-140℃以上であることが好ましい。上記アルキル(メタ)アクリレートモノマーは1種のみが用いられてもよく、2種以上が併用されてもよい。また、上記アクリル系共重合体を得るために、上記アルキル(メタ)アクリレートモノマーのみを用いてもよい。
 上記アルキル(メタ)アクリレートモノマーとしては、メチルアクリレート、エチルアクリレート、n-プロピルアクリレート、イソプロピルアクリレート、n-ブチル(メタ)アクリレート、イソブチルアクリレート、sec-ブチルアクリレート、n-ペンチルアクリレート、n-ヘキシルアクリレート、クミルアクリレート、n-ヘプチル(メタ)アクリレート、n-オクチル(メタ)アクリレート、2-メチルヘプチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、n-ノニル(メタ)アクリレート、2-メチルオクチル(メタ)アクリレート、2-エチルヘプチル(メタ)アクリレート、n-デシル(メタ)アクリレート、2-メチルノニル(メタ)アクリレート、2-エチルオクチル(メタ)アクリレート及びラウリル(メタ)アクリレート等が挙げられる。
 上記ホモポリマーのガラス転移温度は、高分子学会編「高分子データ・ハンドブック(基礎編)」(1986年、培風館社)に記載されている。
 上記多官能性モノマーは、上記アルキル(メタ)アクリレートモノマーを架橋させ、得られる塩化ビニル系共重合体を用いた成形体の耐衝撃性を向上させる。上記多官能性モノマーは、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記多官能性モノマーとしては、エチレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、トリエチレングリコールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート及び1,6-ヘキサンジオールジ(メタ)アクリレート等のジ(メタ)アクリレート;トリメチロールプロパントリ(メタ)アクリレート、エチレンオキサイド変性トリメチロールプロパントリ(メタ)アクリレート及びペンタエリストールトリ(メタ)アクリレート等のトリ(メタ)アクリレート;ペンタエリストールテトラ(メタ)アクリレート;ジペンタエリストールヘキサ(メタ)アクリレート等が挙げられる。上記多官能性モノマーは、多官能性(メタ)アクリレートモノマーであることが好ましい。
 他の上記多官能性モノマーとしては、アリル基を複数有するモノマー及びビニル基を複数有するモノマー等が挙げられる。他の上記多官能性モノマーとしては、ジアリル化合物、トリアリル化合物及びジビニル化合物等が挙げられる。上記ジアリル化合物及び上記トリアリル化合物としては、ジアリルフタレート、ジアリルマレート、ジアリルフマレート、ジアリルサクシネート及びトリアリルイソシアヌレート等が挙げられる。上記ジビニル化合物としては、ジビニルベンゼン及びブタジエン等が挙げられる。
 上記アクリル系共重合体を得る際に、上記アクリル系モノマー100重量部に対して、上記多官能性モノマーを0.1重量部以上、10重量部以下で共重合させる。上記多官能性モノマーの使用量が0.1重量部未満であると、塩化ビニル系共重合体中で、アクリル系共重合体に由来する成分が粒子形状を保てなくなるため、成形体の耐衝撃性が低下する。上記多官能性モノマーの使用量が10重量部を超えると、アクリル系共重合体に由来する成分の架橋密度が高くなり、塩化ビニル系共重合体を用いた成形体の耐衝撃性が低下する。
 上記アクリル系モノマーと上記多官能性モノマーとを、重合開始剤を用いて乳化重合させることが好ましい。乳化重合法としては、一括重合法(1)、モノマー滴下重合法(2)及びエマルション滴下重合法(3)等が挙げられる。
 上記一括重合法(1)としては、ジャケット付き重合反応器内に、イオン交換水、界面活性剤及び水溶性重合開始剤を入れ、窒素気流加圧下で、上記アクリル系モノマー及び上記多官能性モノマーを加え、乳化させた後、ジャケットに熱媒を供給して反応器内を昇温し、重合を開始する方法等が挙げられる。
 上記モノマー滴下重合法(2)としては、ジャケット付き重合反応器内に、イオン交換水、界面活性剤及び水溶性重合開始剤を入れ、ジャケットに熱媒を供給して反応器内を昇温し、窒素気流加圧下で、上記アクリル系モノマー及び上記多官能性モノマーを滴下して、重合を開始する方法等が挙げられる。
 上記エマルジョン滴下重合法(3)としては、ジャケット付き重合反応器内に、イオン交換水及び水溶性重合開始剤を入れ、ジャケットに熱媒を供給して反応器内を昇温し、上記アクリル系モノマー、上記多官能性モノマー及び界面活性剤を高速攪拌して乳化させて乳化液を得て、得られた乳化液を窒素気流加圧下で滴下して重合を開始する方法等が挙げられる。
 上記一括重合方法(1)及び上記モノマー滴下重合法(2)において、上記界面活性剤の添加方法に関しては、重合初期に一括で添加してもよいし、重合開始前から重合終了後まで適宜分割して添加してもよい。
 上記重合開始剤は特に限定されず、乳化重合で一般に用いられている重合開始剤を適宜使用可能である。上記重合開始剤としては、水溶性重合開始剤が挙げられる。上記重合開始剤の具体例としては、過硫酸カリウム、過硫酸アンモニウム、過酸化水素水及び酒石酸等が挙げられる。上記重合開始剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記アクリル系共重合体は、コアと、上記コアの表面上に配置されたシェルとを有するコアシェル構造を有することが好ましい。
 上記アルキル(メタ)アクリレートモノマーとして、ホモポリマーのガラス転移温度が-140℃以上、-60℃以下であるアルキル(メタ)アクリレートモノマー(A)を用いることで、コアシェル構造を有するアクリル系共重合体を得ることが容易である。上記コアを形成するために、上記アルキル(メタ)アクリレートモノマー(A)を用いることが好ましい。
 上記ホモポリマーのガラス転移温度が-140℃以上、-60℃以下であるアルキル(メタ)アクリレートモノマー(A)としては、n-ヘプチルアクリレート、n-オクチルアクリレート、2-メチルヘプチルアクリレート、2-エチルヘキシルアクリレート、n-ノニルアクリレート、2-メチルオクチルアクリレート、2-エチルヘプチルアクリレート、n-デシルアクリレート、2-メチルノニルアクリレート及び2-エチルオクチルアクリレート等が挙げられる。上記アルキル(メタ)アクリレートモノマー(A)は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記アルキル(メタ)アクリレートモノマー(A)を用いて、上記アクリル系共重合体を得る場合に、上記アルキル(メタ)アクリレートモノマー(A)100重量部に対して、上記多官能性モノマー0.1重量部以上、1.0重量部以下を共重合させることで、コアシェル構造を有するアクリル系共重合体を得ることが容易である。上記多官能性モノマーの使用量が0.1重量部以上であると、良好なコアシェル構造が形成されやすい。上記多官能性モノマーの使用量が1.0重量部以下であると、上記コアの架橋密度が適度に低くなり、塩化ビニル系共重合体を用いた成形体の耐衝撃性がより一層高くなる。
 ホモポリマーのガラス転移温度が-55℃以上、0℃以下であるアルキル(メタ)アクリレートモノマー(B)を用いることによっても、コアシェル構造を有するアクリル系共重合体を得ることができる。上記アルキル(メタ)アクリレートモノマー(B)は、上記アクリル系モノマーに含まれる。上記シェルを形成するために、上記アルキル(メタ)アクリレートモノマー(B)を用いることが好ましい。上記アルキル(メタ)アクリレートモノマー(B)を用いることで、塩化ビニル系重合体を用いた成形体の耐衝撃性がより一層高くなる。
 上記ホモポリマーのガラス転移温度が-55℃以上、0℃以下であるアルキル(メタ)アクリレートモノマー(B)としては、エチルアクリレート、n-プロピルアクリレート、イソプロピルアクリレート、n-ブチル(メタ)アクリレート、イソブチルアクリレート、sec-ブチルアクリレート、n-ペンチルアクリレート、n-ヘキシルアクリレート、クミルアクリレート、n-ヘプチルメタクリレート、n-オクチルメタクリレート、2-メチルヘプチルメタクリレート、2-エチルヘキシルメタクリレート、n-ノニルメタクリレート、2-メチルオクチルメタクリレート、2-エチルヘプチルメタクリレート、n-デシルメタクリレート、2-メチルノニルメタクリレート、2-エチルオクチルメタクリレート及びラウリル(メタ)アクリレート等が挙げられる。上記アルキル(メタ)アクリレートモノマー(B)は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記アルキル(メタ)アクリレートモノマー(B)を用いて、上記アクリル系共重合体を得る場合に、上記アルキル(メタ)アクリレートモノマー(B)100重量部に対して、上記多官能性モノマー1.5重量部以上、10重量部以下を共重合させることで、コアシェル構造を有するアクリル系共重合体を得ることが容易である。上記多官能性モノマーの使用量が1.5重量部以上であると、アクリル系共重合体の粒子の合着がより一層生じ難くなる。上記多官能性モノマーの使用量が10重量部以下であると、上記コアの架橋密度が適度に低くなり、成形体の耐衝撃性がより一層高くなる。
 良好なアクリル系共重合体を得るために、更にコアシェル構造を有するアクリル系共重合体を得るために、上記ホモポリマーのガラス転移温度が-140℃以上、-60℃以下であるアルキル(メタ)アクリレートモノマー(A)と、上記ホモポリマーのガラス転移温度が-55℃以上、0℃以下であるアルキル(メタ)アクリレートモノマー(B)とを併用することが好ましい。
 上記アルキル(メタ)アクリレートモノマー(A)と上記アルキル(メタ)アクリレートモノマー(B)とを併用する場合には、上記アクリル系共重合体を得る際に、上記アルキル(メタ)アクリレートモノマー(A)と上記アルキル(メタ)アクリレートモノマー(B)とを重量比(上記アルキル(メタ)アクリレートモノマー(A):上記アルキル(メタ)アクリレートモノマー(B))で、40:60~90:10で用いることが好ましい。
 上記アクリル系共重合体における上記コアが、上記アクリル系モノマーに由来する成分を含むことが好ましく、上記アルキル(メタ)アクリレートモノマー(A)に由来する成分を含むことが好ましい。上記アクリル系共重合体における上記コア100重量%中、上記アクリル系モノマーに由来する成分の含有量及び上記アルキル(メタ)アクリレートモノマー(A)に由来する成分の含有量はそれぞれ、好ましくは50重量%以上、より好ましくは70重量%以上、更に好ましくは80重量%以上である。
 上記コアシェル構造を有するアクリル系共重合体100重量%中、上記コアの含有量は好ましくは40重量%以上、好ましくは90重量%以下、上記シェルの含有量は好ましくは10重量%以上、好ましくは60重量%以下である。上記コアの含有量及び上記シェルの含有量が上述した関係を満足すると、良好なコアシェル構造を形成でき、成形体の耐衝撃性をより一層高めることができる。
 上記アクリル系共重合体を得る際、上記コアを形成する際、並びに上記シェルを形成する際に、上記アクリル系モノマー及び上記多官能性モノマーの双方と異なるモノマーを用いてもよく、例えば単官能モノマーを用いてもよい。
 上記コアシェル構造を有するアクリル系共重合体は、乳化重合法により形成することが好ましい。先ず、コア(重合体粒子)を形成するアルキル(メタ)アクリレートモノマー及び多官能性モノマーと、界面活性剤、イオン交換水及び重合開始剤とを用いて乳化重合反応を行い、コアを形成した後、シェルを形成するアルキル(メタ)アクリレートモノマー及び多官能性モノマーを添加し、上記コアに上記シェルを共重合させる方法が挙げられる。上記コアに上記シェルを共重合させる共重合は、グラフト共重合であることが好ましい。
 上記コアシェル構造を有するアクリル系共重合体の製造方法において、上記コアに上記シェルを共重合させる工程は、上記コアを得るための(共)重合と同一の重合工程で連続して行われてもよい。
 上記コアシェル構造を有するアクリル系共重合体では、例えば、上記コアの表面を上記シェルが三次元的に覆っており、上記シェルを構成する共重合体と上記コアを構成する(共)重合体とが部分的に共有結合しており、上記コア及び上記シェルはそれぞれ三次元的な架橋構造を形成している。
 上記アクリル系共重合体を得る際に、重合反応の安定性を高める観点から、反応後のアクリル系共重合体分散液100重量%中、上記アクリル系共重合体の含有量は好ましくは10重量%以上、好ましくは60重量%以下である。
 上記アクリル系共重合体の粒子の平均粒径は、好ましくは0.05μm以上、より好ましくは0.1μm以上、好ましくは1μm以下である。上記平均粒径が上記下限以上であると、微小な粒子が含まれ難くなり、上記アクリル系共重合体の取扱性がより一層高くなる。上記平均粒径が上記上限以下であると、成形体の耐衝撃性及び機械的強度がより一層高くなる。
 上記アクリル系共重合体と上記塩化ビニルモノマーとを共重合させることで、上記塩化ビニル系共重合体が得られる。上記塩化ビニル系共重合体は、アクリル-塩化ビニル複合体である。上記塩化ビニル共重合体を得るための共重合は、ラジカル重合であることが好ましく、グラフト共重合であることが好ましい。上記アクリル系共重合体に、上記塩化ビニルモノマーをグラフト共重合させることが好ましい。このようにして得られる塩化ビニル系共重合体を塩化ビニル系樹脂に添加したときに、相溶性を高めることができる。さらに、このようにして得られた塩化ビニル系共重合体を用いた成形体の耐衝撃性を高めることができる。
 上記塩化ビニル系共重合体において、上記塩化ビニルモノマーの重合体の重合度は、好ましくは300以上、より好ましくは400以上、好ましくは2000以下、より好ましくは1600以下である。上記塩化ビニルモノマーの重合体の重合度が上記下限以上及び上記上限以下であると、塩化ビニル系共重合体を含む塩化ビニル系樹脂組成物の成形性がより一層高くなる。
 本発明の効果がより効果的に発現することから、本発明に係る塩化ビニル系共重合体は、上記アクリル系共重合体と上記塩化ビニルモノマーとの共重合時に、凝集剤を用いて得られることが好ましい。本発明の効果がより効果的に発現することから、本発明に係る塩化ビニル系共重合体は、例えば、上記アクリル系共重合体と上記塩化ビニルモノマーとの共重合時に、重合開始剤を用いて得られる。
 上記アクリル系共重合体と上記塩化ビニルモノマーとを共重合させる際に、懸濁重合法を用いることができる。上記懸濁重合法としては、温度調整機及び撹拌機を備えた反応容器に、上記アクリル系共重合体、界面活性剤及び油溶性重合開始剤などの重合開始剤を入れ、必要に応じてイオン交換水、水溶性増粘剤、重合度調節剤及び凝集剤等を入れ、その後、真空ポンプで重合器内の空気を排出し、更に撹拌条件下で塩化ビニルモノマーを入れた後、反応容器内を加熱し、共重合を行う方法が挙げられる。この反応時に、必要に応じて、pH調整剤及び酸化防止剤等を用いてもよい。
 上記懸濁重合法における重合温度は好ましくは30℃以上、好ましくは90℃以下であり、重合時間は好ましくは2時間以上、好ましくは20時間以下である。反応終了後は、未反応の塩化ビニルモノマー等を除去し、スラリー状にし、更に脱水乾燥してもよい。
 上記界面活性剤は、上記アクリル系共重合体の分散安定性を向上させ、上記塩化ビニルモノマーの共重合を効率的に行う目的で添加される。上記界面活性剤は特に限定されない。上記界面活性剤としては、アニオン系界面活性剤、ノニオン系界面活性剤及びカチオン系界面活性剤等が挙げられる。懸濁重合の場合は特にノニオン系界面活性剤が好ましい。上記界面活性剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記油溶性重合開始剤は特に限定されず、塩化ビニルモノマーの懸濁重合に用いられている油溶性重合開始剤を適宜使用可能である。共重合を効率的に進行させる観点からは、上記油溶性重合開始剤は、ラジカル重合開始剤であることが好ましい。上記油溶性重合開始剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記ラジカル重合開始剤としては、有機過酸化物及びアゾ化合物等が挙げられる。上記有機過酸化物としては、ラウロイルパーオキサイド、t-ブチルパーオキシピバレート、ジイソプロピルパーオキシジカーボネート、ジオクチルパーオキシジカーボネート、t-ブチルパーオキシネオデカノエート、α-クミルパーオキシネオデカノエート及びジ-sec-ブチルパーオキシジカーボネート等が挙げられる。上記アゾ化合物としては、2,2-アゾビスイソブチロニトリル及び2,2-アゾビス-2,4-ジメチルバレロニトリル等が挙げられる。上記ラジカル重合開始剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記水溶性増粘剤は特に限定されず、塩化ビニルモノマーの懸濁重合に用いられている水溶性増粘剤を適宜使用可能である。上記水溶性増粘剤としては、ポリ(メタ)アクリル酸、アルキル(メタ)アクリレート-アクリル酸共重合体、カゼイン及びこれらの金属塩等が挙げられる。上記水溶性増粘剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記重合度調節剤は特に限定されず、塩化ビニルモノマーの懸濁重合に用いられている重合度調節剤を適宜使用可能である。上記重合度調節剤としては、連鎖移動剤及び架橋剤等が挙げられる。上記連鎖移動剤としては、メルカプトメタノール、メルカプトエタノール及びメルカプトプロパノール等が挙げられる。上記架橋剤としては、ジビニルベンゼン及びエチレングリコールジメタクリレート等が挙げられる。上記重合度調節剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記凝集剤は特に限定されず、乳化重合されたラテックスを凝集させるために一般に用いられている凝集剤を適宜使用可能である。上記凝集剤としては、硫酸アルミニウム及び塩化カルシウム等が挙げられる。上記凝集剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記凝集剤の使用量は、特に限定されないが、上記アクリル系共重合体100重量部に対して、好ましくは0.3重量部以上、より好ましくは0.5重量部以上、好ましくは50重量部以下、より好ましくは30重量部以下である。
 上記アクリル系共重合体と上記塩化ビニルモノマーとを共重合させる際に、乳化重合法を用いることができる。上記乳化重合法としては、温度調整機及び撹拌機を備えた反応容器に、上記アクリル系共重合体を入れ、水溶性重合開始剤を入れ、必要に応じて界面活性剤、イオン交換水、重合度調節剤を入れ、その後、真空ポンプで重合器内の空気を排出し、更に撹拌条件下で、塩化ビニルモノマーを入れた後、反応容器内を加熱し、共重合を行う方法が挙げられる。この反応時に、必要に応じて、pH調整剤及び酸化防止剤等を用いてもよい。
 上記乳化重合法における重合温度は好ましくは30℃以上、好ましくは90℃以下であり、重合時間は好ましくは20時間以下である。反応終了後は、未反応の塩化ビニルモノマー等を除去し、エマルジョンを得る。このエマルジョンは脱水乾燥してもよい。
 上記塩化ビニル系共重合体の製造方法において、上記アクリル系共重合体に上記塩化ビニルモノマーを共重合させる工程は、上記アクリル系共重合体を得るための重合と同一の重合工程で連続して行われてもよい。
 上記水溶性重合開始剤は特に限定されず、一般的な乳化重合に用いられている水溶性重合開始剤を適宜使用可能である。共重合を効率的に進行させる観点からは、上記水溶性重合開始剤は、ラジカル重合開始剤であることが好ましい。上記水溶性重合開始剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記ラジカル重合開始剤としては、過硫酸アンモニウム等の過硫酸化合物、過硫酸カリウム等の過硫酸塩、過酸化水素等の過酸化物、及び水溶性アゾ重合開始剤等が挙げられる。上記ラジカル重合開始剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記界面活性剤は、上記アクリル系共重合体の分散安定性を向上させ、上記塩化ビニルモノマーの共重合を効率的に行う目的で添加される。上記界面活性剤は特に限定されない。上記界面活性剤としては、アニオン系界面活性剤、ノニオン系界面活性剤及びカチオン系界面活性剤等が挙げられる。上記界面活性剤は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記塩化ビニル系共重合体の平均粒径は0.1μm以上、500μm以下である。上記平均粒径が上記下限以上であると、微小な粒子が含まれ難くなり、上記塩化ビニル系共重合体の取扱性がより一層高くなる。上記平均粒径が上記上限以下であると、塩化ビニル系樹脂組成物を得る際に、ゲル化状態が均一になり、成形体の耐衝撃性及び機械的強度がより一層高くなる。
 上記アクリル系共重合体の粒子の平均粒径、及び上記塩化ビニル系共重合体の平均粒径はそれぞれ、体積平均粒径を意味する。上記平均粒径は、レーザー回折/散乱粒度分布計等を用いて測定可能である。
 上記塩化ビニル系共重合体は、コアと、上記コアの表面上に配置されたシェルとを有するコアシェル構造を有することが好ましい。上記塩化ビニル系共重合体における上記コアが、上記アクリル系共重合体に由来する成分を含むことが好ましい。上記塩化ビニル系共重合体における上記コアは、上記アクリル系共重合体に由来する成分を、上記塩化ビニルモノマーに由来する成分よりも多く含むことが好ましい。上記塩化ビニル系共重合体における上記コア100重量%中、上記アクリル系共重合体に由来する成分の含有量は好ましくは50重量%以上、より好ましくは60重量%以上、更に好ましくは80重量%以上である。
 上記塩化ビニル系共重合体における上記シェルが、上記塩化ビニルモノマーに由来する成分を含むことが好ましい。上記塩化ビニル系共重合体における上記シェルは、上記塩化ビニルモノマーに由来する成分を、上記アクリル系共重合体に由来する成分よりも多く含むことが好ましい。上記塩化ビニル系共重合体における上記シェル100重量%中、上記塩化ビニルモノマーに由来する成分の含有量は好ましくは70重量%以上、更に好ましくは80重量%以上である。上記塩化ビニルモノマーに由来する成分は、上記塩化ビニルモノマーの重合体である。
 (塩化ビニル系樹脂組成物)
 上記塩化ビニル系樹脂組成物は、上記塩化ビニル系共重合体を含む。上記塩化ビニル系樹脂組成物は、上記塩化ビニル系共重合体に加えて、必要に応じて、ポリエチレン、ポリプロピレン等のポリオレフィン、ポリ塩化ビニル、ポリ塩化ビニリデンなどの塩化ビニル系樹脂、ポリスチレン、ポリ酢酸ビニル、ポリテトラフルオロエチレン、アクリロニトリルブタジエンスチレン樹脂、アクリロニトリルスチレン樹脂、アクリル樹脂等の各種の熱可塑性樹脂や、熱安定剤、安定化助剤、滑剤、加工助剤、酸化防止剤、光安定剤、顔料、無機充填剤及び可塑剤等の添加材等を含む。
 なかでも、上記樹脂組成物は、塩化ビニル系共重合体と、熱可塑性樹脂とを含むことが好ましく、塩化ビニル系共重合体と、塩化ビニル系樹脂とを含むことがより好ましい。この場合に、上記熱可塑性樹脂は、上記塩化ビニル系共重合体とは異なり、上記塩化ビニル系樹脂は、上記塩化ビニル系共重合体とは異なる。上記塩化ビニル系共重合体は上記塩化ビニル系樹脂に対する相溶性が高い。上記塩化ビニル系共重合体と、上記塩化ビニル系樹脂とを混合して用いることで、耐衝撃性に優れた成形体が得られる。
 上記塩化ビニル系樹脂としては、塩化ビニルモノマーの単独重合体、塩化ビニルモノマーと塩化ビニルモノマーと共重合可能なビニルモノマーとの共重合体等が挙げられる。該共重合体は、50重量%以上の塩化ビニルモノマーと50重量%以下の塩化ビニルと共重合可能なビニルモノマーとの共重合体であることが好ましい。上記塩化ビニル系樹脂は、1種のみが用いられてもよく、2種以上が併用されてもよい。
 上記塩化ビニルモノマーと共重合可能なビニルモノマーとしては特に限定されず、ビニルエステル類、ビニルエーテル類、(メタ)アクリル酸エステル類、α-オレフィン類、塩化ビニリデン、マレイン酸、無水マレイン酸、フッ化ビニル及びマレイミド等が挙げられる。上記ビニルエステル類としては、酢酸ビニル及びプロピオン酸ビニル等が挙げられる。上記ビニルエーテル類としては、エチルビニルエーテル及びブチルビニルエーテル等が挙げられる。上記(メタ)アクリル酸エステル類としては、メチル(メタ)アクリレート及びヒドロキシエチル(メタ)アクリレート等が挙げられる。上記ビニルモノマーは、1種のみが用いられてもよく、2種以上が併用されてもよい。
 (成形体)
 上記成形体は、上記塩化ビニル系共重合体を含む塩化ビニル系樹脂組成物を成形するか、又は、上記塩化ビニル系共重合体を含む塩化ビニル系樹脂組成物を成形することにより得られる。また、上記成形体を得る際に、従来公知の任意の成形方法を採用可能である。
 成形時に用いる成形機としては特に限定されず、例えば、単軸押出機、二軸異方向パラレル押出機、二軸異方向コニカル押出機、二軸同方向押出機等が挙げられる。
 上記成形機を用いて成形するとき、賦形する金型、樹脂温度等は、特に限定されない。
 上記塩化ビニル系樹脂組成物に、成形加工に使用される上記滑剤、安定剤又は顔料等を配合することにより、流動性よく上記塩化ビニル系樹脂組成物を加工できる。
 上記塩化ビニル系共重合体は、耐衝撃改質剤として用いることができる。上記成形体は、耐熱性及び引張降伏強度に優れていることが要求される様々な用途に用いることができる。上記成形体は、住宅資材、管材及び管工機材等に用いることができる。上記住宅資材としては、雨樋及び窓枠部材等が挙げられる。上記管材としては、硬質塩化ビニル管等が挙げられる。上記管工機材としては、継手等が挙げられる。
 以下、実施例を挙げて本発明を更に詳しく説明する。本発明は以下の実施例のみに限定されない。
 (実施例1~12及び比較例1,2)
 乳化モノマーの調製:
 2-エチルヘキシルアクリレートと、トリメチロールプロパントリアクリレートと、界面活性剤(ポリオキシエチレンスチレン化フェニルエーテル硫酸アンモニウム)と、イオン交換水とを、下記の表1,2に示す配合量で攪拌混合して、コアを形成するための乳化モノマーを調製した。
 n-ブチルアクリレートと、トリメチロールプロパントリアクリレートと、界面活性剤(ポリオキシエチレンスチレン化フェニルエーテル硫酸アンモニウム)と、イオン交換水と、下記の表1,2に示す配合量で攪拌混合して、シェルを形成するための乳化モノマーを調製した。
 アクリル系共重合体(a)の作製:
 撹拌機及び還流冷却器を備えたステンレス製の反応器に、イオン交換水200重量部を入れ、反応器内の酸素を窒素により置換した。その後、撹拌下でイオン交換水の温度を70℃まで昇温した。昇温終了後、反応器内に過硫酸アンモニウム0.2重量部と、上記コアを形成するための乳化モノマーのうち40重量部とを入れ、重合を開始した。
 重合が開始したところで、上記コアを形成するための乳化モノマー121重量部を滴下し、滴下終了に続いて、シェルを形成用するための乳化モノマー154重量部を順次滴下した。
 全ての乳化モノマーの滴下を3時間で終了した。乳化モノマーの滴下を終了してから1時間経過した後、重合を終了して、下記の表1,2に示す固形分濃度のアクリル系共重合体(a)を得た。得られたアクリル系共重合体(a)は、コアシェル構造を有していた。
 塩化ビニル系共重合体(b)の作製:
 撹拌機及びジャケットを備えた重合器に、塩化ビニルモノマーを除く下記の表1,2で示す配合成分を下記の表1,2に示す配合量で入れた。
 その後、真空ポンプで重合器内の空気を排出し、更に攪拌条件下で塩化ビニルモノマーを下記の表1,2に示す配合量で入れた。次いで、ジャケット温度の制御により重合温度を下記の表1,2に示す温度に制御して、グラフト共重合を開始した。
 重合器内の圧力が下記の表1,2に示す圧力まで低下したところで、反応の終了を確認した。消泡剤(東レ社製「東レシリコンSH5510」)を加圧添加した後に、反応を停止した。
 その後、未反応の塩化ビニルモノマーを除去し、更に脱水乾燥することにより塩化ビニル系共重合体(b)を得た。
 塩化ビニル系樹脂組成物(c)の調製:
 下記の表1,2に示す重合度の塩化ビニル系樹脂を用意した。得られた塩化ビニル系共重合体(b)と塩化ビニル系樹脂とを、下記の表1,2に示す配合量で配合して、塩化ビニル系樹脂組成物(c)を得た。
 (物性測定)
 (1)体積平均粒径
 アクリル系共重合体(a)及び塩化ビニル系共重合体(b)のそれぞれの平均粒径を求めた。レーザー回析/散乱粒度分布計(堀場製作所社製)を用いて、アクリル系共重合体(a)及び塩化ビニル系共重合体(b)の各体積平均粒径を測定した。
 (2)塩化ビニル系共重合体(b)におけるアクリル系共重合体(a)に由来する成分と塩化ビニルモノマーに由来する成分(塩化ビニルモノマーの重合体)との含有量
 得られた塩化ビニル系共重合体(b)における、アクリル系共重合体(a)に由来する成分の含有量と塩化ビニルモノマーの重合体の含有量とを求めた。
 塩化ビニル系共重合体(b)の塩素含有量C(重量%)をJIS K7229に準拠して測定した。下記式により、アクリル系共重合体(a)に由来する成分の含有量(重量%)を算出した。
 アクリル系共重合体(a)に由来する成分の含有量(重量%)=(1-1.762C)×100
 なお、塩化ビニルモノマーの重合体の含有量(重量%)は、[100-アクリル系共重合体(a)に由来する成分の含有量(重量%)]である。
 (3)TEM観察によるコアシェル分布
 塩化ビニル系共重合体をエポキシ包埋したサンプルを酸化ルテニウムにて染色し、ウルトラミクロトームにて削り出した薄片を透過型電子顕微鏡(TEM)にて観察した。
 (4)0℃シャルピー衝撃値(耐衝撃性)
 塩化ビニル系樹脂組成物100重量部に対して、有機錫系安定剤2.0重量部及びポリエチレンワックス0.5重量部を混合して、樹脂材料を得た。得られた樹脂材料を200℃で3分間ロール混練し、更に、205℃で3分間プレス成形して厚さ3mmのプレス板を作製した。
 得られたプレス板を測定試料として、JIS K7111に準拠してエッジワイズ衝撃試験片で1号試験片・Aノッチで試験片を作製し、シャルピー衝撃値を測定した。0℃の恒温槽で測定試料を12時間保管した後、0℃で測定を行った。
 (5)23℃引張抗張力(引張降伏強度)
 シャルピー衝撃値を測定する際に作製したプレス板を測定試料として、プラスチックの引張試験方法(JIS K7113)に従って、1号形試験片で10mm/分で、引張降伏強度を測定した。測定温度は23℃とした。
 (6)押出品シャルピー衝撃値(耐衝撃性)
 塩化ビニル系樹脂組成物100重量部に対して、有機錫系安定剤2.0重量部及びポリエチレンワックス0.5重量部を混合して、樹脂材料を得た。得られた樹脂材料を二軸コニカル押出機により樹脂温度190℃で押出し成形し、厚さ3mmの押出板を製作した。
 得られた押出板を測定試料として、JIS K7111に準拠してエッジワイズ衝撃試験片で1号試験片・Aノッチで試験片を作製し、シャルピー衝撃値を測定した。0℃の恒温槽で測定試料を12時間保管した後、0℃で測定を行った。
 (7)押出品引張抗張力(引張降伏強度)
 押出品シャルピー衝撃値を測定する際に作製した押出板を測定試料として、プラスチックの引張試験方法(JIS K7113)に従って、1号形試験片で10mm/分で、引張降伏強度を測定した。測定温度は23℃とした。
 実施例及び比較例の詳細、並びに結果を下記の表1,2に示す。

Claims (10)

  1.  アルキル(メタ)アクリレートモノマー100重量部と、多官能性モノマー0.1重量部以上、10重量部以下とを共重合させることにより得られるアクリル系共重合体30重量%以上、98重量%以下と、塩化ビニルモノマー2重量%以上、70重量%以下とを共重合させることにより得られ、
     体積平均粒径が0.1μm以上、500μm以下である、塩化ビニル系共重合体。
  2.  前記アクリル系共重合体が、コアと前記コアの表面上に配置されたシェルとを有するコアシェル構造を有する、請求項1に記載の塩化ビニル系共重合体。
  3.  前記アクリル系共重合体における前記コアが、ホモポリマーのガラス転移温度が-140℃以上、-60℃以下であるアルキル(メタ)アクリレートモノマーに由来する成分を含む、請求項2に記載の塩化ビニル系共重合体。
  4.  塩化ビニル系共重合体が、コアと前記コアの表面上に配置されたシェルとを有するコアシェル構造を有する、請求項1~3のいずれか1項に記載の塩化ビニル系共重合体。
  5.  塩化ビニル系共重合体における前記コアが、前記アクリル系共重合体に由来する成分を含み、塩化ビニル系共重合体における前記シェルが、前記塩化ビニルモノマーに由来する成分を含む、請求項4に記載の塩化ビニル系共重合体。
  6.  前記アクリル系共重合体と前記塩化ビニルモノマーとの共重合時に、凝集剤を用いて得られる、請求項1~5のいずれか1項に記載の塩化ビニル系共重合体。
  7.  前記アクリル系共重合体と前記塩化ビニルモノマーとの共重合時に、前記アクリル系共重合体100重量部に対して、前記凝集剤0.3重量部以上、50重量部以下を用いて得られる、請求項6に記載の塩化ビニル系共重合体。
  8.  請求項1~7のいずれか1項に記載の塩化ビニル系共重合体を含む、塩化ビニル系樹脂組成物。
  9.  さらに塩化ビニル系樹脂を含む、請求項8に記載の塩化ビニル系樹脂組成物。
  10.  請求項1~7のいずれか1項に記載の塩化ビニル系共重合体を成形するか、又は前記塩化ビニル系共重合体を含む塩化ビニル系樹脂組成物を成形することにより得られる、成形体。
