本発明は、積層体用前駆体、積層体、および自動車用合せガラスに係り、特に、酸化チタン層を有する光学膜前駆体を具備するものであって、加熱を伴う加工を行うことのできる積層体用前駆体、および加熱を伴う加工を行って得られる積層体ならびに自動車用合せガラスに関する。
車両用、特に自動車用フロントガラスには、例えば、車内の温度上昇を防止するための赤外線反射膜や、ダッシュボードの写り込みを低減するための反射防止膜といった光学膜が設けられている。自動車用フロントガラス等の湾曲ガラスは、例えば、平板ガラスにスパッタリングを用いて光学膜を形成した後、この光学膜を有する平板ガラスを切断して600℃以上の高温環境下で曲げ加工を行うことにより、または平板ガラスを切断して600℃以上の高温環境下で曲げ加工を行った後、この曲げ加工が行われたものにスパッタリングを用いて光学膜を形成することにより製造されている。
これらのなかでも、生産コスト等の観点から、前者のように、平板ガラスにスパッタリングを用いて光学膜を形成した後、光学膜を有する平板ガラスを切断して600℃以上の高温環境下で曲げ加工する方法が好ましい。このような方法を採用する場合、光学膜には、耐熱性と曲げ加工に耐える加工性が求められる。光学膜の耐熱性や加工性が十分でない場合、例えば光学膜に割れが発生して白い筋状となって見える。
高屈折率誘電体層と低屈折率誘電体層とが交互に積層された誘電体多層膜は、設計の自由度が大きいことから光学膜として好適に用いられている。高屈折率誘電体層と低屈折率誘電体層との屈折率差が大きいほど、設計上の層数および全体の厚みを低減でき、設計の自由度が大きくなる。
高屈折率誘電材料としては、例えば、酸化タンタル、酸化ニオブ、酸化チタン、窒化ケイ素等が挙げられ、これらのなかでも高屈折率を有する材料として酸化チタンが挙げられる。低屈折率誘電材料としては、フッ化マグネシウム、酸化ケイ素等が挙げられ、これらのなかでも耐熱性の良好な材料として酸化ケイ素が挙げられる。
しかし、高屈折率誘電材料として酸化チタンを採用した場合、曲げ加工時の加熱によって結晶構造がアモルファス構造からアナターゼ構造へと相転移し、この相転移によって体積収縮が発生する。これにより、曲げ加工時のガラスの変形に酸化チタン層を含めた光学膜が追随できず、酸化チタン層を含めた光学膜に割れが発生しやすい。
曲げ加工時の酸化チタン層を含めた光学膜の割れを抑制する方法、すなわち酸化チタン層におけるアナターゼ構造への相転移を抑制する方法として、酸化チタン層に窒素を含有させる方法、酸化チタン層に隣接して酸化ジルコニウム層を設ける方法、酸化チタン層に窒素を含有させるとともに酸化チタン層に隣接して酸化ジルコニウム層を設ける方法が知られている(例えば、特許文献1参照)。また、酸化チタン層にケイ素等の添加剤を含有させる方法が知られている(例えば、特許文献2参照)。
しかし、酸化チタン層に窒素を含有させる方法、および酸化チタン層にケイ素等の添加剤を含有させる方法等については、酸化チタン層の屈折率が低下しやすいことから、目標とする光学特性を得るために酸化チタン層の厚みを増加させる必要があるとともに、光学特性が低下しやすく、設計の自由度が低下しやすい。
本発明は、上記課題を解決するためになされたものであり、酸化チタン層を具備するものであって、加熱を伴う加工を行うことができる積層体用前駆体の提供を目的とする。また、本発明は、このような積層体用前駆体に加熱を伴う加工を行って得られる積層体の提供を目的とする。さらに、本発明は、このような積層体を使用した自動車用合せガラスの提供を目的とする。

実施形態の積層体用前駆体は、透明基体と、この透明基体上に積層された光学膜前駆体とを有し、光学膜前駆体は少なくとも1層の酸化チタン層を有する。実施形態の積層体用前駆体は、加熱を伴う加工が行われることによって積層体となるものである。実施形態の積層体用前駆体は、少なくとも1層の酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(ルチル型酸化チタン/(アナターゼ型酸化チタン+ルチル型酸化チタン))が20%以上である。
アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合を20%以上とすることで、加熱を伴う加工、例えば加熱を伴う曲げ加工を行ったときに、酸化チタン層の屈折率を高くできるとともに、透明基体の変形に伴って発生する酸化チタン層を含めた光学膜前駆体の損傷を抑制できる。なお、以下では、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合を単にルチル型の割合とも記す。
従来、車両用、特に自動車用フロントガラスの曲げ加工は600℃以上に加熱して行われるが、このときに酸化チタンの結晶構造がアモルファス構造からアナターゼ構造へと相転移して体積収縮が発生するために、ガラスの変形に酸化チタン層を含めた光学膜前駆体が追随できずに、割れが発生しやすい。
酸化チタン層にルチル型酸化チタンを存在させることで、特にルチル型酸化チタンの割合を20%以上とすることで、アモルファス構造からアナターゼ構造への相転移による体積収縮を有効に低減し、酸化チタン層を含めた光学膜前駆体の割れを抑制できる。
ここで、ルチル型の割合が20%未満の場合、ルチル型の割合が少なすぎるために、アモルファス構造からアナターゼ構造への相転移による体積収縮を有効に低減できず、酸化チタン層を含めた光学膜前駆体の割れを抑制できない。すなわち、加熱を伴う加工中、通常、ルチル型の割合は低下する。加熱を伴う加工前におけるルチル型の割合が20%未満であると、加熱を伴う加工中、ルチル型の割合が過度に低下するおそれがある。
なお、酸化チタン層の全体におけるルチル型酸化チタンの質量での割合は、必ずしも制限されない。すなわち、酸化チタン層としては、各層がルチル型酸化チタンを少なくとも含むものであって、かつアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が20%以上であればよい。このようなものであれば、酸化チタン層の全体におけるルチル型酸化チタンの質量での割合に関係なく、上記効果を得ることができる。ここで、酸化チタン層に含まれるルチル型酸化チタンおよびアナターゼ型酸化チタン以外のものとしては、基本的にはアモルファス構造の酸化チタンである。
ルチル型の割合は、アモルファス構造からアナターゼ構造への相転移による体積収縮を効果的に低減し、酸化チタン層を含めた光学膜前駆体の割れを抑制する観点から、23%以上が好ましく、25%以上がより好ましい。ルチル型の割合は、基本的には大きい方が好ましく、その上限値は必ずしも制限されないが、生産性等の観点から、95%が好ましく、90%がより好ましい。なお、酸化チタン層におけるルチル型の割合は、酸化チタン層の成膜時の圧力や透明基体11の温度の調整により行うことができる。
酸化チタン層におけるルチル型の割合は、X線回折装置による結晶構造の観察により決定される。具体的には、X線回折装置により得られた回折スペクトルにおいて、アナターゼ型酸化チタンの(101)面の回折ピークの積分強度IA、ルチル型酸化チタンの(110)面の回折ピークの積分強度IRをそれぞれ計算し、得られた積分強度から以下の式によって算出される。

すなわち、Rは、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(ルチル型酸化チタン/(アナターゼ型酸化チタン+ルチル型酸化チタン))である。

すなわち、Rは、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(ルチル型酸化チタン/(アナターゼ型酸化チタン+ルチル型酸化チタン))である。
実施形態の積層体は、透明基体と、この透明基体上に積層された光学膜とを有し、光学膜は少なくとも1層の酸化チタン層を有する。実施形態の積層体は、加熱を伴う加工、例えば加熱を伴う曲げ加工が行われたものである。実施形態の積層体は、少なくとも1層の酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(ルチル型酸化チタン/(アナターゼ型酸化チタン+ルチル型酸化チタン))が10%以上である。
実施形態の積層体は、上記した実施形態の積層体用前駆体に対して加熱を伴う加工を行って好適に製造されるものである。加熱を伴う加工後においても、ルチル型の割合が10%以上となっているものであれば、酸化チタン層の屈折率が高くなるとともに、透明基体の変形に伴う酸化チタン層の割れも抑制されている。
ここで、加熱を伴う加工後のルチル型の割合が10%未満の場合、ルチル型の割合が少なすぎるために、加熱を伴う加工中、アモルファス構造からアナターゼ構造への相転移による体積収縮が有効に低減されないおそれがあり、酸化チタン層を含めた光学膜に割れが発生しやすい。
なお、加熱を伴う加工後の酸化チタン層の全体におけるルチル型酸化チタンの質量での割合は、必ずしも制限されない。すなわち、加熱を伴う加工後の酸化チタン層としては、各層がルチル型酸化チタンを少なくとも含むものであって、かつアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%以上であればよい。このようなものであれば、酸化チタン層の全体におけるルチル型酸化チタンの質量での割合に関係なく、上記効果を得ることができる。ここで、酸化チタン層に含まれるルチル型酸化チタンおよびアナターゼ型酸化チタン以外のものとしては、基本的にはアモルファス構造の酸化チタンである。
加熱を伴う加工後のルチル型の割合は、酸化チタン層を含めた光学膜の割れを抑制する観点から、13%以上が好ましく、15%以上がより好ましい。加熱を伴う加工後のルチル型の割合は、基本的には大きい方が好ましく、その上限値は必ずしも制限されないが、生産性等の観点から、90%が好ましく、80%がより好ましい。なお、加熱を伴う加工後の酸化チタン層におけるルチル型の割合は、加熱を伴う加工前、すなわち積層体用前駆体におけるルチル型の割合の調整により行うことができる。
図1は、積層体用前駆体の一実施形態を示す断面図である。
積層体用前駆体10は、加熱を伴う加工が行われることによって積層体となるものであって、透明基体11と、この透明基体11に積層された光学膜前駆体12とを有する。光学膜前駆体12は、例えば、誘電体多層膜であって、高屈折率誘電体層121と低屈折率誘電体層122とが交互に積層された交互積層構造を有する。このうち、高屈折率誘電体層121の少なくとも1層が、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が20%以上である酸化チタン層とされている。
積層体用前駆体10は、加熱を伴う加工が行われることによって積層体となるものであって、透明基体11と、この透明基体11に積層された光学膜前駆体12とを有する。光学膜前駆体12は、例えば、誘電体多層膜であって、高屈折率誘電体層121と低屈折率誘電体層122とが交互に積層された交互積層構造を有する。このうち、高屈折率誘電体層121の少なくとも1層が、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が20%以上である酸化チタン層とされている。
透明基体11としては、特に制限されず、例えば、車両用、特に自動車用の窓ガラスや通常使用されているフロ-トガラス板、またはロ-ルアウト法によって製造されたソーダ石灰ガラス等の無機質の透明性があるガラス板を使用できる。ガラス板には、クリアガラス、高透過ガラス等の無色のもの、熱線吸収ガラス等の緑、その他所望の色に着色されたものともに使用できるが、可視光透過率を考慮すると、クリアガラス、高透過ガラス等の無色ガラスが好ましい。また、風冷強化ガラス、化学強化ガラス等の各種強化ガラスも使用できる。さらには、ホウケイ酸塩ガラス、低膨張ガラス、ゼロ膨張ガラス、低膨張結晶化ガラス、ゼロ膨張結晶化ガラス等の各種ガラスを用いることができる。
透明基体11としては、光学膜前駆体12の成膜の容易さから平板状のガラス板が好ましい。すなわち、透明基体11としては、加熱を伴う加工、例えば加熱を伴う曲げ加工が行われておらず、光学膜前駆体12の成膜後に高温環境下で曲げ加工が行われるものが好ましい。透明基体11の幾何学的厚さは、必ずしも制限されないが、例えば1~20mmが好ましい。
光学膜前駆体12としては、例えば、車内温度の上昇を防止するための赤外線反射膜、ダッシュボードの写り込みを低減するための反射防止膜が挙げられる。
光学膜前駆体12としての赤外線反射膜は、必ずしも制限されないが、高屈折率誘電体層121と低屈折率誘電体層122とを合計した層数が5以上である誘電体多層膜が好ましい。例えば、赤外線反射膜としては、高屈折率誘電体層と低屈折率誘電体層とを交互に積層した合計(2n+1)層(n≧2)の誘電体多層膜であり、透明基体上に高屈折率誘電体層/低屈折率誘電体層/高屈折率誘電体層/低屈折率誘電体層/高屈折率誘電体層の順に積層した5層の誘電体多層膜、透明基体上に高屈折率誘電体層/低屈折率誘電体層/高屈折率誘電体層/低屈折率誘電体層/高屈折率誘電体層/低屈折率誘電体層/高屈折率誘電体層の順に積層した7層の誘電体多層膜などが挙げられる。高屈折率誘電体層121と低屈折率誘電体層122との合計した層数を5以上とすることで、可視光透過率や近赤外線領域における反射率を高くできる。高屈折率誘電体層121と低屈折率誘電体層122との合計した層数は、光学特性等と生産性とを両立させる観点から、13以下が好ましい。
赤外線反射膜に複数の高屈折率誘電体層121が存在する場合、少なくとも1層の高屈折率誘電体層121がルチル型の割合が20%以上である酸化チタン層であればよいが、全ての高屈折率誘電体層121がルチル型の割合が20%以上である酸化チタン層であることがより好ましい。
高屈折率誘電体層121としてルチル型の割合が20%以上である酸化チタン層以外の誘電体層を併用する場合、屈折率(波長550nmでの屈折率、以下同様)が1.90以上の高屈折率誘電材料からなるものが好ましい。このような誘電体層としては、各種の金属酸化物層が挙げられる。
金属酸化物層としては、亜鉛、スズ、ニオブ、タンタル、ジルコニウム、およびハフニウムからなる群から選ばれる少なくとも1種の金属の酸化物を主成分とするものが挙げられる。なお、上記した誘電体多層膜において、少なくとも1層の高屈折率誘電体層121はルチル型の割合が20%以上である酸化チタン層である。
低屈折率誘電体層122は、屈折率が1.5以下、好ましくは1.2~1.5の低屈折率誘電材料からなるものが好ましい。このような誘電体層としては、例えば、酸化シリコン、フッ化マグネシウム等の低屈折率の誘電体材料の中から選ばれる少なくとも1種からなるものが好ましい。
高屈折率誘電体層121の幾何学的厚さ(以下、単に厚さと記す)は、必ずしも制限されないが、90~120nmが好ましく、90~115nmがより好ましい。低屈折率誘電体層122の厚さは、必ずしも制限されないが、150~190nmが好ましく、155~185nmがより好ましい。このような厚さとすることで、可視光透過率や赤外線反射率を高くできる。
なお、高屈折率誘電体層121が複数存在する場合において、その最上層となるものの厚さについては、5~30nmが好ましく、6~25nmがより好ましい。また、低屈折率誘電体層122が複数存在する場合において、その最上層となるものの厚さについては、8~50nmが好ましく、10~45nmがより好ましい。このようなものとすることで、表面の色調を、刺激色を帯びない中間的色調にできる。
光学膜前駆体12としての反射防止膜は、必ずしも制限されないが、高屈折率誘電体層121と低屈折率誘電体層122とを合計した層数が2以上である誘電体多層膜が好ましい。例えば、反射防止膜としては、高屈折率誘電体層と低屈折率誘電体層とを交互に積層した合計(2n)層(n≧1)の誘電体多層膜であり、透明基体上に高屈折率誘電体層/低屈折率誘電体層の順に積層した2層の誘電体多層膜、透明基体上に高屈折率誘電体層/低屈折率誘電体層/高屈折率誘電体層/低屈折率誘電体層の順に積層した4層の誘電体多層膜などが挙げられる。高屈折率誘電体層121と低屈折率誘電体層122との合計した層数は、光学特性等と生産性とを両立させる観点から、10以下が好ましい。
反射防止膜に複数の高屈折率誘電体層121が存在する場合、少なくとも1層の高屈折率誘電体層121がルチル型の割合が20%以上である酸化チタン層であればよいが、より好ましくは全ての高屈折率誘電体層121がルチル型の割合が20%以上である酸化チタン層である。反射防止膜におけるルチル型の割合が20%以上である酸化チタン層以外の高屈折率誘電体層121、低屈折率誘電体層122は、赤外線反射膜の場合と同様の構成材料から構成できる。
反射防止膜における高屈折率誘電体層121の厚さは、必ずしも制限されないが、80~120nmが好ましく、90~110nmがより好ましい。反射防止膜における低屈折率誘電体層122の厚さは、必ずしも制限されないが、80~120nmが好ましく、90~110nmがより好ましい。なお、高屈折率誘電体層121が複数存在する場合において、その最下層となるものの厚さについては、5~30nmが好ましく、6~25nmがより好ましい。また、低屈折率誘電体層122が複数存在する場合において、その最上層となるものの厚さについては、10~50nmが好ましく、15~45nmがより好ましい。
光学膜前駆体12としての赤外線反射膜としては、必ずしも誘電体多層膜からなる赤外線反射膜に限られず、例えば、高屈折率誘電体層と金属層とを交互に積層する多層膜であってもよい。例えば、赤外線反射膜としては、高屈折率誘電体層と金属層とを交互に積層した合計(2n+1)層(n≧1)の多層膜であり、透明基体上に高屈折率誘電体層/金属層/高屈折率誘電体層の順に積層した3層の多層膜、透明基体上に高屈折率誘電体層/金属層/高屈折率誘電体層/金属層/高屈折率誘電体層の順に積層した5層の多層膜などが挙げられる。高屈折率誘電体層と金属層との合計した層数は、3以上が好ましい。また、高屈折率誘電体層と金属層との合計した層数は、19以下が好ましく、9以下がより好ましい。
高屈折率誘電体層と金属層とを有する多層膜であって、高屈折率誘電体層が複数層ある場合については、少なくとも1層の高屈折率誘電体層がアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が20%以上である酸化チタン層である。複数の高屈折率誘電体層が存在する場合、少なくとも1層の高屈折率誘電体層がルチル型の割合が20%以上である酸化チタン層であればよく、全ての高屈折率誘電体層がルチル型の割合が20%以上である酸化チタン層であってもよい。
高屈折率誘電体層として、ルチル型の割合が20%以上である酸化チタン層以外の酸化物層を併用する場合、屈折率が1.90以上の高屈折率材料からなる酸化物層が好ましい。このような酸化物層としては、各種の金属酸化物層が挙げられる。
例えば、高屈折率材料からなる金属酸化物層としては、スズ、亜鉛、ニオブ、タンタル、ジルコニウム、インジウム、およびハフニウムからなる群から選ばれる少なくとも1種の金属の酸化物を主成分とするものが挙げられる。また、金属酸化物層としては、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が20%未満である酸化チタン層であってもよい。なお、少なくとも1層の酸化物層はルチル型の割合が20%以上である酸化チタン層である。
金属層は、銀を主成分とするものであり、銀のみからなるもの、または銀を主成分とする合金からなるものとすることができる。金属層における銀以外の構成成分は、例えばパラジウム、金、銅等であり、これら銀以外の構成成分の含有量は合計で0.3~10原子%が好ましい。
高屈折率誘電体層や金属層の厚さは、全体の層数や各層の構成材料によっても異なるが、例えば各高屈折率誘電体層は5~100nmが好ましく、各金属層は5~20nmが好ましく、全ての高屈折率誘電体層と金属層とを合わせた全体の層厚は50~400nmが好ましく、150~300nmが好ましい。
積層体用前駆体10は、従来公知の製造方法を用いて製造できるが、例えば透明基体11上にスパッタリング法もしくはプラズマCVD法により光学膜前駆体12を成膜して製造することが好ましい。スパッタリング法としては、例えば、DC(直流)マグネトロンスパッタリング方式、AC(交流)マグネトロンスパッタリング方式、高周波マグネトロンスパッタリング方式が挙げられる。中でも、プロセスが安定しており、大面積への成膜が容易であるという利点があることから、DCマグネトロンスパッタリング方式、ACマグネトロンスパッタリング方式が好ましい。
このうちルチル型の割合が20%以上である酸化チタン層は、例えば、ターゲットとしてTiOx(1<x<2)を用いて、スパッタガスとしてアルゴンと酸素とを含有するガスを用いて、スパッタリングを行って成膜できる。この際、透明基体11の温度と、成膜装置内の圧力とを調整することで、ルチル型の割合が20%以上である酸化チタン層を成膜できる。
例えば、成膜時の透明基体11の温度を150℃以上250℃未満とする場合、成膜装置内の圧力を1.0mTorr以上2.0mTorr未満とすることで、ルチル型の割合が20%以上である酸化チタン層を成膜できる。
また、成膜時の透明基体11の温度を250℃以上350℃未満とする場合、成膜装置内の圧力を1.0mTorr以上3.0mTorr未満とすることで、ルチル型の割合が20%以上である酸化チタン層を成膜できる。
積層体用前駆体10は、加熱を伴う加工、例えば加熱を伴う曲げ加工を行って積層体とされる。加熱を伴う曲げ加工は、透明基体がガラス板の場合、例えば600℃以上の高温環境下で行うことができる。積層体は、車両用、特に自動車用フロントガラスの構成部材として好適に用いられるが、必ずしもこのような用途に制限されない。例えば、自動車用サイドガラスまたはリアガラスであってもよいし、鉄道車両用、さらには、航空機用、建築用であってもよい。
図2は、積層体の一実施形態を示す断面図である。
積層体20は、上記したような積層体用前駆体10に対して加熱を伴う加工、例えば加熱を伴う曲げ加工を行うことによって好適に製造されるものである。以下では、積層体用前駆体10における部材と同一部分の部材については、同一の符合を付して説明する。

積層体20は、例えば加熱を伴う曲げ加工が行われることによって、湾曲形状を有するものとされている。積層体20は、図1に示すような積層体用前駆体10と同様、透明基体11と、該透明基体11に積層された光学膜12とを有する。光学膜12は、例えば、誘電体多層膜であって、高屈折率誘電体層121と低屈折率誘電体層122との交互積層構造を有する。このうち、少なくとも1層の高屈折率誘電体層121が、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%以上である酸化チタン層とされている。
積層体20における酸化チタン層は、例えば波長500nmにおける屈折率が2.6以上であることが好ましい。
図3は、積層体20の使用例を示したものであり、車両用、特に自動車用フロントガラスとしての赤外線反射膜を有する合わせガラスへの使用例を示したものである。合わせガラス30は、ガラス板を透明基体11とする積層体20の光学膜12側にポリビニルブチラール(PVB)等の中間膜13を介して他の透明基体(ガラス板)14が貼り合わされている。積層体20は、光学膜12として赤外線反射膜を有しており、例えば、光学膜12側が凹状となるような湾曲形状とされ、光学膜12側が車内側となるように設けられる。他の透明基体14としては、積層体20の透明基体11と同様のものを使用できる。また、合わせガラス30は、ISO 13837の規格により定められる全日射透過率(Tts)が50%以下であることが好ましく、45%以下がより好ましい。全日射透過率(Tts)は、その他の特性とのバランスから、通常、40%以上が好ましい。
合わせガラス30は、例えば、以下のようにして製造できる。まず、湾曲していない平板状の積層体用前駆体10の光学膜前駆体12上に離型剤を塗布し、この上に他の湾曲していない平板状の透明基体14を重ね合わせた後、全体を曲げ加工用の成形型上に載置する。成形型は、例えば積層体用前駆体10の周縁部を下側から支持する形状を有する。この状態では、積層体用前駆体10および他の透明基体14は、いずれも湾曲していない平板状となっている。
次いで、積層体用前駆体10および他の透明基体14の周縁部を成形型によって下側から支持した状態で600℃以上に加熱して軟化させ、積層体用前駆体10および他の透明基体14を自重曲げにより曲げ加工する。なお、自重曲げによる曲げ加工の代わりに、プレス曲げによる曲げ加工を行ってもよい。この結果、積層体用前駆体10および他の透明基体14は、製品形状と同様な湾曲形状となる。また、光学膜前駆体12が加熱されて光学膜12となり、結果として積層体用前駆体10が積層体20となる。その後、積層体20および他の透明基体14を冷却して分離した後、洗浄して離型剤を除去する。
離型剤の除去後、積層体20の光学膜12上に、可撓性のPVB等の中間膜13を重ね合わせ、さらに他の透明基体14を重ね合わせて、熱圧着を行う。このようにして、合わせガラス30を製造することができる。なお、積層体用前駆体10、他の透明基体14は、必ずしも両者を重ね合わせて曲げ加工を行う必要はなく、それぞれ単板で自重曲げやプレス曲げにより曲げ加工を行ってもよい。
図4は、積層体20の他の使用例を示したものであり、車両用、特に自動車用フロントガラスとしての反射防止膜を有する合わせガラスを示したものである。合わせガラス40は、ガラス板を透明基体11とする積層体20の透明基体11側にPVB等の中間膜13を介して他の透明基体(ガラス板)14が貼り合わされている。積層体20は、光学膜12として反射防止膜を有しており、例えば、光学膜12側が凹状となるような湾曲形状とされ、光学膜12側が車内側となるように設けられる。このような合わせガラス40についても、基本的に上記した合わせガラス30の製造方法と同様にして曲げ加工を行って製造できる。
平板状の透明基体14面に離型剤を塗布し、この離型剤上に積層体前駆体10を光学膜12が上面となるように重ね合わせた後、全体を曲げ加工用の成形型上に載置する。成形型は、例えば透明基体14の周縁部を下側から支持する形状を有する。この状態では、積層体前駆体10および他の透明基体14は、いずれも湾曲していない平板状となっている。次いで、積層体用前駆体10および他の透明基体14の周縁部を成形型によって下側から支持した状態で600℃以上に加熱して軟化させ、積層体用前駆体10および他の透明基体14を自重曲げにより曲げ加工する。なお、自重曲げによる曲げ加工の代わりに、プレス曲げによる曲げ加工を行ってもよい。この結果、積層体用前駆体10および他の透明基体14は、製品形状と同様な湾曲形状となる。この際、同時に実施形態の製造方法における熱処理工程が行われて、前駆体層の酸化チタンが相転移されて、ルチル型酸化チタンから主としてなる酸化チタン層が得られ、結果として積層体10が得られる。その後、積層体10および他の透明基体14を冷却して分離した後、洗浄して離型剤を除去する。離型剤の除去後、透明基体14上に、可撓性のPVB等の中間膜13を重ね合わせ、さらに積層体10の透明基体11を重ね合わせて、熱圧着を行う。このようにして、合わせガラス40を製造することができる。なお、積層体用前駆体10、他の透明基体14は、必ずしも両者を重ね合わせて曲げ加工を行う必要はなく、それぞれ単板で自重曲げやプレス曲げにより曲げ加工を行ってもよい。
平板状の透明基体14面に離型剤を塗布し、この離型剤上に積層体前駆体10を光学膜12が上面となるように重ね合わせた後、全体を曲げ加工用の成形型上に載置する。成形型は、例えば透明基体14の周縁部を下側から支持する形状を有する。この状態では、積層体前駆体10および他の透明基体14は、いずれも湾曲していない平板状となっている。次いで、積層体用前駆体10および他の透明基体14の周縁部を成形型によって下側から支持した状態で600℃以上に加熱して軟化させ、積層体用前駆体10および他の透明基体14を自重曲げにより曲げ加工する。なお、自重曲げによる曲げ加工の代わりに、プレス曲げによる曲げ加工を行ってもよい。この結果、積層体用前駆体10および他の透明基体14は、製品形状と同様な湾曲形状となる。この際、同時に実施形態の製造方法における熱処理工程が行われて、前駆体層の酸化チタンが相転移されて、ルチル型酸化チタンから主としてなる酸化チタン層が得られ、結果として積層体10が得られる。その後、積層体10および他の透明基体14を冷却して分離した後、洗浄して離型剤を除去する。離型剤の除去後、透明基体14上に、可撓性のPVB等の中間膜13を重ね合わせ、さらに積層体10の透明基体11を重ね合わせて、熱圧着を行う。このようにして、合わせガラス40を製造することができる。なお、積層体用前駆体10、他の透明基体14は、必ずしも両者を重ね合わせて曲げ加工を行う必要はなく、それぞれ単板で自重曲げやプレス曲げにより曲げ加工を行ってもよい。
以上、積層体用前駆体10および積層体20の実施形態について説明したが、積層体用前駆体10および積層体20は、必ずしも自動車用フロントガラスに限られず、自動車用サイドガラスまたはリアガラスであってもよいし、鉄道車両用、さらには、航空機用、建築用であってもよく、少なくとも加熱を伴う加工が行われるものであればよい。
次に、本発明の具体的な実施例およびその評価結果について述べる。
なお、以下の説明は本発明を限定するものではく、本発明の趣旨に沿った形での改変が可能である。

(実施例1)
成膜装置の真空槽内にTiOx(1<x<2、AGCセラミックス社製:TXO)ターゲットをスパッタターゲットとしてカソード上に設置し、真空槽を1.3×10-3Pa以下となるまで排気した。ついで、スパッタガスとして、アルゴンガス388sccmと酸素ガス12sccmとの混合ガスを導入した。この際、真空槽内の圧力が2.2Torrの圧力となるように可変バルブの開度を調整した。この状態で、透明基体であるガラス板(100mm×200mm×2mmt)をハロゲンヒータを用いて300℃となるまで加熱した。続いて、DCパルス電源を用いて、TiOxターゲットに電圧を印加してスパッタリングを行い、TiOxターゲットの下を通るようにガラス板を搬送し、幾何学的厚さが100nmである酸化チタン(TiO2)層を成膜し、積層体用前駆体を製造した。

(実施例2~6、比較例1~7)
表1に示すように、成膜装置の真空槽内の圧力を調整するとともに、透明基体であるガラス板の成膜時の温度を調整した以外は実施例1と同様にして酸化チタン(TiO2)層を成膜し、実施例2~6、および比較例1~7の積層体用前駆体を製造した。

このようにして得られた実施例および比較例の積層体用前駆体について、以下に示すようにして結晶構造の評価を行い、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(R)を求めた。結果を表1に示す。
結晶構造の評価は、X線回折装置(RINT-2000、リガク社製)を用いて行った。X線源は、管電流200mA、管電圧20kV、CuKα線を使用した。入射角度ωを1.0度に固定して、20~40度の範囲で測定した。得られた回折スペクトルについて、解析ソフト(JADE6.0)を用いて、バックグラウンドの除去、回折ピークサーチを実施し、アナターゼ型酸化チタンの(101)面の回折ピークの積分強度IA、ルチル型酸化チタンの(110)面の回折ピークの積分強度IRをそれぞれ計算した。得られた積分強度から以下の式によって質量割合を算出した。

表1において、上記積層体用前駆体のIAおよびIR、ならびに上記積層体用前駆体のRは、焼成前の欄において示している。

次に、実施例および比較例の積層体用前駆体を100mm×100mmの大きさに切断し、小型のベルト炉で熱処理を行って積層体とした。熱処理条件は、設定温度700℃、熱処理時間15分間とした。
このようにして得られた実施例および比較例の積層体について、上記方法により結晶構造の評価を行って、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(R)を求めた。この積層体用前駆体の焼成前(熱処理前)と焼成後(熱処理後)の結果を表1の「質量割合」の欄に示す。ここにおいて、焼成前の質量割合は、積層体用前駆体の前記質量割合を示し、焼成後の質量割合は積層体の前記質量割合を示す。
また、光学顕微鏡を用いて、酸化チタン層における割れの有無を観察した。なお、観察により、何らかの割れが確認されたものを割れが有るものとした。また、ヘイズメータ(スガ試験機社製、商品名:HZ-2)を用いて、D65光源でのヘイズ値を測定した。また、分光エリプソメーター(ジェー・エー・ウーラムジャパン株式会社、M-2000)を用いて、酸化チタン層の屈折率を算出した。結果を表1にまとめて示す。
表1から明らかなように、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(質量割合)が20%以上である実施例の積層体用前駆体については、いずれも熱処理によって、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%以上である積層体が得られることが確認されるとともに、割れやヘイズの発生が有効に抑制されることが確認された。
一方、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合(質量割合)が20%未満、あるいはアモルファス型酸化チタンである比較例の積層体用前駆体については、いずれも熱処理によって、酸化チタン層におけるアナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%未満の積層体しか得られないことが確認されるとともに、割れやヘイズが発生することが確認された。
(実施例11~16、比較例11~17)
透明基体であるガラス板(100mm×200mm×2mmt)上に、誘電体多層膜からなる赤外線反射膜としての光学膜前駆体として、ガラス板側から順に、酸化チタン(TiO2)層(110nm)、酸化ケイ素(SiO2)層(170nm)、酸化チタン(TiO2)層(110nm)、酸化ケイ素(SiO2)層(30nm)、および酸化チタン(TiO2)層(10nm)を成膜し、実施例11~16、および比較例11~17の積層体用前駆体を製造した。
透明基体であるガラス板(100mm×200mm×2mmt)上に、誘電体多層膜からなる赤外線反射膜としての光学膜前駆体として、ガラス板側から順に、酸化チタン(TiO2)層(110nm)、酸化ケイ素(SiO2)層(170nm)、酸化チタン(TiO2)層(110nm)、酸化ケイ素(SiO2)層(30nm)、および酸化チタン(TiO2)層(10nm)を成膜し、実施例11~16、および比較例11~17の積層体用前駆体を製造した。
ここで、実施例11~16の酸化チタン層は、それぞれ実施例1~6の酸化チタン層と同条件として成膜した。また、比較例11~17の酸化チタン層は、それぞれ比較例1~7の酸化チタン層と同条件として成膜した。なお、実施例および比較例の全ての酸化ケイ素層は、成膜装置の真空槽内にSiターゲットをスパッタターゲットとしてカソード上に設置し、真空槽を1.3×10-3Pa以下となるまで排気し、ついで、スパッタガスとして、アルゴンガス280sccmと酸素ガス120sccmとの混合ガスを導入し、この際、真空槽内の圧力が3.0Torrの圧力となるように可変バルブの開度を調整し続いて、DCパルス電源を用いて、Siターゲットに電圧を印加してスパッタリングを行い、Siターゲットの下を通るようにガラス板を搬送することにより成膜した。
(実施例21~26、比較例21~27)
厚さ2mmのUVグリーンガラス板(100mm×200mm×2mmt)上に、誘電体多層膜からなる反射防止膜としての光学膜前駆体として、ガラス板側から順に、酸化チタン(TiO2)層(10nm)、酸化ケイ素(SiO2)層(30nm)、酸化チタン(TiO2)層(95nm)、および酸化ケイ素(SiO2)層(95nm)を成膜し、実施例21~26、および比較例21~27の積層体用前駆体を製造した。
厚さ2mmのUVグリーンガラス板(100mm×200mm×2mmt)上に、誘電体多層膜からなる反射防止膜としての光学膜前駆体として、ガラス板側から順に、酸化チタン(TiO2)層(10nm)、酸化ケイ素(SiO2)層(30nm)、酸化チタン(TiO2)層(95nm)、および酸化ケイ素(SiO2)層(95nm)を成膜し、実施例21~26、および比較例21~27の積層体用前駆体を製造した。
ここで、実施例21~26の酸化チタン層は、それぞれ実施例1~6の酸化チタン層と同条件として成膜した。また、比較例21~27の酸化チタン層は、それぞれ比較例1~7の酸化チタン層と同条件として成膜した。なお、実施例および比較例の全ての酸化ケイ素層は、膜装置の真空槽内にSiターゲットをスパッタターゲットとしてカソード上に設置し、真空槽を1.3×10-3Pa以下となるまで排気し、ついで、スパッタガスとして、アルゴンガス280sccmと酸素ガス120sccmとの混合ガスを導入し、この際、真空槽内の圧力が3.0Torrの圧力となるように可変バルブの開度を調整し、続いて、DCパルス電源を用いて、Siターゲットに電圧を印加してスパッタリングを行い、Siターゲットの下を通るようにガラス板を搬送することにより成膜した。
このようにして得られた実施例11~16、21~26、比較例11~17、21~27の積層体用前駆体について、図5に示すように積層体用前駆体10と他の透明基体14(ガラス板、100mm×200mm×2mm)とを離型剤15(巴工業社製、商品名:セラトム)を介して重ね合わせて、両端部を固定治具16により上下を挟むようにして固定した。
その後、650℃に加熱した状態で、他の透明基体14の中央部に圧子17(半径30mm、質量300g)を載せて3分間の曲げ加工を行った。このようにして積層体用前駆体に対して加熱および曲げ加工を行って積層体とした後、他の透明基体と分離し、離型剤を除去する洗浄を行ってから、実施例1と同様にして、積層体の光学膜の割れの観察およびヘイズ値の測定を行った。なお、割れの観察およびヘイズ値の測定は、いずれも圧子17が直接接触した部分の外周部、すなわち直接接触していない部分であって、かつ積層体用前駆体のガラス板が曲げ加工された部分において行った。
この結果、実施例11~16、21~26の積層体用前駆体については、いずれも割れやヘイズの発生が抑制されていることが確認された。一方、比較例11~17、21~27の積層体用前駆体については、いずれも割れやヘイズの発生が確認された。
実施例11~16、比較例11~17の積層体用前駆体を100mm×100mmの大きさに切断し、小型のベルト炉で熱処理を行って積層体とした。熱処理条件は、設定温度700℃、熱処理時間15分間とした。積層体と、赤外線遮蔽粒子としてITO微粒子とフタロシアニン色素を分散含有するPVB(ポリビニルブチラール)からなる中間膜と、厚さ2mmのUVグリーンガラス板とを、ガラス板/光学膜/中間膜/UVグリーンガラスの順に重ね合わせて真空バッグに入れ、内部の圧力が約100kPa以下となるように脱気しつつ120℃で30分間加熱して予備圧着体とし、さらにこの予備圧着体をオートクレーブに入れ、温度を135℃、圧力を1.3MPaとして60分間の加熱加圧を行って合わせガラスとした。
この合わせガラスについて、分光光度計(日立ハイテクノロジーズ社製、商品名:U4100)により波長300~2500nmの範囲の透過率および反射率を測定し、ISO 13837の規格に従い全日射透過率Tts(%)を求めた。
実施例21~26、比較例21~27の積層体用前駆体を100mm×100mmの大きさに切断し、小型のベルト炉で熱処理を行って積層体とした。熱処理条件は、設定温度700℃、熱処理時間15分間とした。積層体と、赤外線遮蔽粒子としてITO微粒子とフタロシアニン色素を分散含有するPVB(ポリビニルブチラール)からなる中間膜と、厚さ2mmのUVグリーンガラス板とを、UVグリーンガラス/中間膜/UVグリーンガラス/光学膜の順に重ね合わせて真空バッグに入れ、内部の圧力が約100kPa以下となるように脱気しつつ120℃で30分間加熱して予備圧着体とし、さらにこの予備圧着体をオートクレーブに入れ、温度を135℃、圧力を1.3MPaとして60分間の加熱加圧を行って合わせガラスとした。
この合わせガラスについて、分光光度計(日立ハイテクノロジーズ社製、商品名:U4100)により波長300~2500nmの範囲の透過率および反射率を測定し、ISO 13837の規格に従い全日射透過率Tts(%)を求めた。
実施例11~16および21~26、比較例11~17および21~27における割れおよびヘイズの発生状況および合せガラスTts(%)のそれぞれの結果をまとめて表2に示す。
本発明の積層体用前駆体は、加熱を伴う加工を行ったときに、屈折率の高い酸化チタン層が得られるとともに、酸化チタン層を含めた光学膜の損傷を抑制できる。また、本発明の積層体は、積層体用前駆体を加熱を伴う加工が行われたものであって、酸化チタン層の屈折率が高くなるとともに、酸化チタン層を含めた光学膜の損傷も抑制される。従って、酸化チタン層の厚みを低減するとともに所望の光学特性を得ることができ、光学膜の設計の自由度が大きくなる。かかる酸化チタン層を有する積層体は、反射防止膜、赤外線反射膜等の光学コーティング用として有用である。

Claims (9)
- 透明基体と、前記透明基体上に積層され、少なくとも1層の酸化チタン層を有し、かつ加熱を伴う加工が行われることによって光学膜となる光学膜前駆体とを有する積層体用前駆体であって、
前記酸化チタン層は、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が20%以上であることを特徴とする積層体用前駆体。 - 透明基体と、前記透明基体上に積層された光学膜とを有し、前記光学膜は少なくとも1層の酸化チタン層を有し、加熱を伴う加工が行われた積層体であって、
前記酸化チタン層は、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%以上であることを特徴とする積層体。 - 前記酸化チタン層は、波長500nmにおける屈折率が2.6以上である請求項2に記載の積層体。
- 前記光学膜は、高屈折率誘電層と低屈折率誘電層との交互積層構造を有する誘電体多層膜であり、前記高屈折率誘電層の少なくとも1層は、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%以上の酸化チタン層からなる請求項2または3に記載の積層体。
- 前記光学膜は、高屈折率誘電層と金属層との交互積層構造を有する多層膜であり、前記高屈折率誘電層の少なくとも1層は、アナターゼ型酸化チタンとルチル型酸化チタンとの合計量に対するルチル型酸化チタンの質量での割合が10%以上の酸化チタン層からなる請求項2または3に記載の積層体。
- 前記光学膜は、赤外線反射膜である請求項2乃至5のいずれか1項に記載の積層体。
- 前記光学膜は、反射防止膜である請求項2乃至4のいずれか1項に記載の積層体。
- 前記積層体は、自動車用ガラスに用いられる請求項2乃至7のいずれか1項に記載の積層体。
- ISO 13837の規格に規定される全日射透過率(Tts)が50%以下である、請求項2乃至8のいずれか1項に記載の積層体を使用した自動車用合せガラス。
