Abstract
Description
固体高分子電解質膜を過酸化水素水溶液に浸漬すると、固体高分子電解質膜が水によって膨潤する。膨潤した固体高分子電解質膜を乾燥すると、固体高分子電解質膜にシワが発生しやすい。固体高分子電解質膜にシワが発生すると、触媒層との接合が不完全となりやすく、触媒層と固体高分子電解質膜との界面でガスのリークが発生し、膜電極接合体の発電特性が不充分となる。
前記陽イオン交換基は、塩型の陽イオン交換基であってもよく、酸型の陽イオン交換基であってもよく、塩型の陽イオン交換基であることが好ましい。
前記含フッ素イオン交換樹脂は、陽イオン交換基を有するペルフルオロカーボンポリマーであることが好ましい。
本発明の固体高分子電解質膜の形成方法は、本発明の製造方法で得られた含フッ素イオン交換樹脂液を、塗布対象物の上に塗布し、乾燥させることによって固体高分子電解質膜を形成することを特徴とする。

本発明の含フッ素イオン交換樹脂液の製造方法によって得られる含フッ素イオン交換樹脂液は、過酸化水素処理された、陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、溶媒に分散または溶解させたものである。
含フッ素イオン交換樹脂は、陽イオン交換基を有する含フッ素ポリマーである。
陽イオン交換基としては、陽イオンがH+である酸型と、陽イオンが金属イオン、アンモニウムイオン等である塩型とがある。固体高分子形燃料電池用膜電極接合体(以下、膜電極接合体とも記す。)の固体高分子電解質膜や触媒層の場合、通常、酸型の陽イオン交換基を有する含フッ素イオン交換樹脂が用いられる。
含フッ素イオン交換樹脂としては、後述する単位(u1)を有するポリマー(H1)、後述する単位(u2)を有するポリマー(H2)、後述する単位(u3)を有するポリマー(H3)、後述する単位(u4)を有するポリマー(H4)、後述する単位(u5)を有するポリマー(H5)、後述する単位(u6)を有するポリマー(H6)(以下、ポリマー(H1)~(H6)をまとめて、ポリマー(H)とも記す。)が挙げられる。
ポリマー(H1)は、単位(u1)を有する含フッ素ポリマーである(ただし、ポリマー(H2)~(H6)を除く)。
Q1のペルフルオロアルキレン基がエーテル性の酸素原子を有する場合、該酸素原子は、1個であってもよく、2個以上であってもよい。また、該酸素原子は、ペルフルオロアルキレン基の炭素原子-炭素原子結合間に挿入されていてもよく、炭素原子結合末端に挿入されていてもよい。
ペルフルオロアルキレン基は、直鎖状であってもよく、分岐状であってもよい。
ペルフルオロアルキレン基の炭素数は、1~6が好ましく、1~4がより好ましい。炭素数が6以下であれば、ポリマー(H1)のイオン交換容量の低下が抑えられ、プロトン伝導性の低下が抑えられる。

ポリマー(H1)は、さらに、後述する他のモノマーに基づく繰り返し単位(以下、他の単位とも記す。)を有していてもよい。他の単位の割合は、ポリマー(H1)のイオン交換容量が後述の好ましい範囲となるように、適宜調整すればよい。
他の単位としては、機械的強度および化学的な耐久性の点から、ペルフルオロモノマーに基づく繰り返し単位が好ましく、テトラフルオロエチレン(以下、TFEと記す。)に基づく繰り返し単位がより好ましい。
ポリマー(H1)としては、化学的な耐久性の点から、ペルフルオロカーボンポリマーが好ましい。
ポリマー(H2)は、単位(u2)を有する含フッ素ポリマーである(ただし、ポリマー(H3)~(H6)を除く)。
Q21、Q22のペルフルオロアルキレン基がエーテル性の酸素原子を有する場合、該酸素原子は、1個であってもよく、2個以上であってもよい。また、該酸素原子は、ペルフルオロアルキレン基の炭素原子-炭素原子結合間に挿入されていてもよく、炭素原子結合末端に挿入されていてもよい。
ペルフルオロアルキレン基は、直鎖状であってもよく、分岐状であってもよく、直鎖状であることが好ましい。
ペルフルオロアルキレン基の炭素数は、1~6が好ましく、1~4がより好ましい。炭素数が6以下であれば、原料の含フッ素モノマーの沸点が低くなり、蒸留精製が容易となる。また、炭素数が6以下であれば、ポリマー(H2)のイオン交換容量の低下が抑えられ、プロトン伝導性の低下が抑えられる。
Q21、Q22の少なくとも一方は、エーテル性の酸素原子を有する炭素数1~6のペルフルオロアルキレン基であることが好ましい。エーテル性の酸素原子を有する炭素数1~6のペルフルオロアルキレン基を有する含フッ素モノマーは、フッ素ガスによるフッ素化反応を経ずに合成できるため、収率が良好で、製造が容易である。
ペルフルオロアルキル基の炭素数は、1~6が好ましく、1~4がより好ましい。ペルフルオロアルキル基としては、ペルフルオロメチル基、ペルフルオロエチル基等が好ましい。
単位(u2)が2つ以上のRf2を有する場合、Rf2は、それぞれ同じ基であってもよく、それぞれ異なる基であってもよい。
Y2としては、フッ素原子、またはエーテル性の酸素原子を有していてもよい炭素数1~6の直鎖のペルフルオロアルキル基が好ましい。
ポリマー(H2)は、さらに、後述する他のモノマーに基づく繰り返し単位を有していてもよい。また、前記単位(u1)を有していてもよい。他の単位の割合は、ポリマー(H2)のイオン交換容量が後述の好ましい範囲となるように、適宜調整すればよい。
他の単位としては、機械的強度および化学的な耐久性の点から、ペルフルオロモノマーに基づく繰り返し単位が好ましく、TFEに基づく繰り返し単位がより好ましい。

R31のペルフルオロアルレン基がエーテル結合性酸素原子を有する場合、該酸素原子は、1個であってもよく、2個以上であってもよい。ペルフルオロアルレン基は、直鎖状であってもよく、分岐状であってもよく、直鎖状であることが好ましい。
-SO2X6(SO2Rf6)g -Z+としては、-SO3 -Z+、-SO2N(SO2Rf6)-H+、または-SO2C(SO2Rf6)2 -Z+が挙げられる。
ポリマー(H6)は、さらに、後述する他のモノマーに基づく繰り返し単位を有していてもよい。また、前記単位(u1)、単位(u2)、単位(u3)、単位(u4)およびまたは単位(u5)を有していてもよい。他の単位の割合は、ポリマー(H6)のイオン交換容量が後述の好ましい範囲となるように、適宜調整すればよい。
他の単位としては、ペルフルオロモノマーに基づく繰り返し単位が好ましく、ポリマー(H6)が過度に水で膨潤しない点から、環状構造を有し、かつ陽イオン交換基またはその前駆体基を有さないペルフルオロモノマーに基づく繰り返し単位がより好ましい。
ポリマー(H6)としては、化学的な耐久性の点から、ペルフルオロカーボンポリマーが好ましい。
他の単位としては、機械的強度および化学的な耐久性の点から、ペルフルオロモノマーに基づく繰り返し単位が好ましく、TFEに基づく繰り返し単位がより好ましい。
溶媒としては、水酸基を有する有機溶媒と水との混合溶媒が挙げられる。
水酸基を有する有機溶媒は、1種を単独で用いてもよく、2種以上を混合して用いてもよい。
水酸基を有する有機溶媒の割合は、混合溶媒(100質量%)のうち、1~90質量%が好ましく、1~60質量%がより好ましい。
ポリマー(H)の割合は、含フッ素イオン交換樹脂液(100質量%)のうち、1~50質量%が好ましく、3~30質量%がより好ましい。
本発明の含フッ素イオン交換樹脂液の製造方法は、陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素処理した後、溶媒と混合する方法である。
(β)酸型の陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素処理した後、溶媒と混合する方法。
方法(α)としては、具体的には、下記の工程(α1)~(α8)を有する方法が挙げられる。
(α2)ポリマー(F)の粉体またはペレットを加水分解処理して-SO2Fを-SO3 -M+(ただし、M+は、一価の金属イオン、または1以上の水素原子が炭化水素基と置換されていてもよいアンモニウムイオンである。)に変換し、塩型のポリマー(H)の粉体またはペレットを得る工程。
(α3)塩型のポリマー(H)の粉体またはペレットを水洗する工程。
(α4)塩型のポリマー(H)の粉体またはペレットを過酸化水素処理する工程。
(α5)過酸化水素処理された塩型のポリマー(H)の粉体またはペレットを水洗する工程。
(α6)過酸化水素処理された塩型のポリマー(H)の粉体またはペレットを酸型化処理して-SO3 -M+を-SO3 -H+に変換し、酸型のポリマー(H)の粉体またはペレットを得る工程。
(α7)酸型のポリマー(H)の粉体またはペレットを水洗し、乾燥する工程。
(α8)酸型のポリマー(H)の粉体またはペレットと溶媒とを混合し、含フッ素イオン交換樹脂液を得る工程。
ポリマー(F1)の製造:
前記ポリマー(H1)の前駆体ポリマーであるポリマー(F1)は、モノマー(m1)および必要に応じて他のモノマーを重合することによって得ることができる。
重合は、ラジカルが生起する条件で行われる。ラジカルを生起させる方法としては、紫外線、γ線、電子線等の放射線を照射する方法、ラジカル開始剤を添加する方法等が挙げられる。
前記ポリマー(H2)の前駆体ポリマーであるポリマー(F2)は、モノマー(m2)および必要に応じて他のモノマーを重合することによって得ることができる。
重合法としては、ポリマー(F1)の製造方法における重合法と同様の方法が挙げられる。
前記ポリマー(H3)の前駆体ポリマーであるポリマー(F3)は、たとえば、下記の工程を経て製造できる。
(i)ポリマー(F)の-SO2Fを-SO2NH2に変換し、ポリマー(I)を得る工程。
(ii)ポリマー(I)にFSO2(CF2)dSO2Fを反応させ、-SO2NH2を-SO2N-(H+)SO2(CF2)dSO2Fに変換し、ポリマー(F3)を得る工程。
ポリマー(F)としては、たとえば、前記ポリマー(F1)が挙げられる。
-SO2Fを-SO2NH2に変換する方法としては、ポリマー(F)にアンモニアを接触させる方法が挙げられる。
ポリマー(F)にアンモニアを接触させる方法としては、たとえば、ポリマー(F)にアンモニアを直接接触させる方法、ポリマー(F)を溶解したポリマー溶液にアンモニアを吹き込んでバブリングする方法、ポリマー(F)を溶媒に膨潤させた状態でアンモニアと接触させる方法等が挙げられる。
FSO2(CF2)dSO2Fは、公知の方法で合成できる。合成方法としては、dが2の場合、たとえば、下記の方法が挙げられる。
・TFEとヨウ素の付加体である、ICF2CF2Iを出発物質とし、公知の方法でNaSO2CF2CF2SO2Naに変換した後、ClSO2CF2CF2SO2Clとし、最後にFSO2CF2CF2SO2Fに変換する方法。
・TFEと無水硫酸を反応させることによってテトラフルオロエタンサルトンとし、これを開環した後、加水分解することによってFSO2CF2COOHとし、さらにコルベ電解によりカップリングして合成する方法(特開2010-095470号公報)。
非プロトン性極性溶媒としては、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、1,3-ジメチル2イミダゾリジノン、N-メチル2-ピロリドン、ジメチルスルホキシド、スルホラン、γ-ブチロラクトン、アセトニトリル、テトラヒドロフラン、1,4-ジオキサン等が挙げられる。
工程(ii)においては、FSO2(CF2)dSO2Fの加水分解を抑制するために湿分を混入させないことが好ましい。
前記ポリマー(H4)の前駆体ポリマーであるポリマー(F4)は、モノマー(m4)および必要に応じて他のモノマーを重合することによって得ることができる。
重合法としては、ポリマー(F1)の製造方法における重合法と同様の方法が挙げられる。
前記ポリマー(H5)の前駆体ポリマーであるポリマー(F5)は、モノマー(m5)および必要に応じて他のモノマーを重合することによって得ることができる。
重合法としては、ポリマー(F1)の製造方法における重合法と同様の方法が挙げられる。
前記ポリマー(H6)の前駆体ポリマーであるポリマー(F6)は、モノマー(m6)および必要に応じて他のモノマーを重合することによって得ることができる。
重合法としては、ポリマー(F1)の製造方法における重合法と同様の方法が挙げられる。
ポリマー(F)の粉体としては、公知の重合法でモノマーを重合して得られたポリマーを公知の方法で回収したもの;ポリマー(F)のペレットを粉砕したもの等が挙げられる。
ポリマー(F)のペレットとしては、公知の重合法でモノマーを重合して得られたポリマーを公知の方法で回収し、押出機によって溶融し、押し出してストランドとし、ペレタイザで切断したもの等が挙げられる。
ポリマー(F)のペレットは、取扱性の点から、長さが20mm以下のものが好ましい。
必要に応じて、ポリマー(F)の粉体またはペレットとフッ素ガスとを接触させ、ポリマー(F)の不安定末端基をフッ素化してもよい。
不安定末端基とは、連鎖移動反応によって形成される基、ラジカル開始剤に基づく基等であり、具体的には、-C(O)OH、-CF=CF2、-C(O)F、-CF2H等である。不安定末端基をフッ素化または安定化することにより、最終的に得られるポリマー(H)の分解が抑えられ、耐久性が向上する。
ポリマー(F)の粉体またはペレットとフッ素ガスとを接触させる際の温度は、室温~300℃が好ましく、50~250℃がより好ましく、100~220℃がさらに好ましく、150~200℃が特に好ましい。
ポリマー(F)の粉体またはペレットとフッ素ガスとの接触時間は、1分~1週間が好ましく、1~50時間がより好ましい。
ポリマー(F)の-SO2Fを加水分解して-SO3 -M+とし、塩型のポリマー(H)を得る。なお、ポリマー(F3)の場合は、-SO2N-(H+)SO2(CF2)dSO2Fが-SO2N-(M+)SO2(CF2)2SO3 -M+に変換される。
溶媒としては、水、水と極性溶媒との混合溶媒等が挙げられる。極性溶媒としては、アルコール類(メタノール、エタノール等)、ジメチルスルホキシド等が挙げられる。
加水分解処理の温度は、80~95℃が好ましい。
加水分解処理の時間は、10~20時間が好ましい。
工程(α2)で用いた塩基性化合物が工程(α4)に持ち込まれると、過酸化水素の安定剤(リン酸等)が中和されるため、過酸化水素が分解しやすくなる。よって、工程(α4)の前に塩型のポリマー(H)の粉体またはペレットを充分に水洗する。
塩型のポリマー(H)の粉体またはペレットの水洗は、たとえば、排水のpHが8以下になるまで行うことが好ましい。
水洗の際の水温は、80~90℃が好ましい。
塩型のポリマー(H)の粉体またはペレットを過酸化水素処理し、塩型のポリマー(H)の粉体またはペレットに含まれる不純物(塩型のポリマー(H)以外の有機物)を分解する。
過酸化水素処理の温度は、65~85℃が好ましい。
過酸化水素処理の時間は、10~16時間が好ましい。
工程(α5)の前に、過酸化水素処理された塩型のポリマー(H)の粉体またはペレットを水洗する。
塩型のポリマー(H)の-SO3 -M+を酸型化して-SO3 -H+とし、酸型のポリマー(H)を得る。なお、塩型のポリマー(H3)の場合は、-SO2N-(M+)SO2(CF2)dSO3 -M+が-SO2N-(H+)SO2(CF2)2SO3 -H+に変換される。
酸型化処理は、たとえば、塩型のポリマー(H)の粉体またはペレットを、酸(硫酸、塩酸、硝酸等)の水溶液に接触させて行う。具体的には、塩型のポリマー(H)の粉体またはペレットを、酸の水溶液に撹拌等によって分散させることによって酸型化処理することが好ましい。
酸型化処理の温度は、80~90℃が好ましい。
酸型化処理の時間は、4~7時間が好ましい。
工程(α8)の前に酸型のポリマー(H)の粉体またはペレットを充分に水洗する。
酸型のポリマー(H)の粉体またはペレットの水洗は、たとえば、排水のpHが3以上になるまで行うことが好ましい。
水洗した酸型のポリマー(H)の粉体またはペレットは、公知の方法によって回収した後、公知の方法によって乾燥する。
含フッ素イオン交換樹脂液の調製方法としては、大気圧下、またはオートクレーブ等で密閉した状態下において、溶媒中の酸型のポリマー(H)の粉体またはペレットに撹拌等によってせん断を加え、酸型のポリマー(H)を溶媒中に分散または溶解させる方法が挙げられる。必要に応じて、超音波等のせん断を付与してもよい。
調製温度は、0~250℃が好ましく、20~150℃がより好ましい。
方法(β)としては、具体的には、下記の工程(β1)~(β10)を有する方法が挙げられる。
(β2)ポリマー(F)の粉体またはペレットを加水分解処理して-SO2Fを-SO3 -M+に変換し、塩型のポリマー(H)の粉体またはペレットを得る工程。
(β3)塩型のポリマー(H)の粉体またはペレットを水洗する工程。
(β4)塩型のポリマー(H)の粉体またはペレットを酸型化処理して-SO3 -M+を-SO3 -H+に変換し、酸型のポリマー(H)の粉体またはペレットを得る工程。
(β5)酸型のポリマー(H)の粉体またはペレットを水洗する工程。
(β6)酸型のポリマー(H)の粉体またはペレットを過酸化水素処理する工程。
(β7)過酸化水素処理された酸型のポリマー(H)の粉体またはペレットを水洗する工程。
(β8)過酸化水素処理された酸型のポリマー(H)の粉体またはペレットを再度酸型化処理して、過酸化水素処理によって生成した-SO3 -M+を-SO3 -H+に変換し、完全な酸型のポリマー(H)の粉体またはペレットを得る工程。
(β9)再度酸型化処理された酸型のポリマー(H)の粉体またはペレットを水洗し、乾燥する工程。
(β10)酸型のポリマー(H)の粉体またはペレットと溶媒とを混合し、含フッ素イオン交換樹脂液を得る工程。
工程(β1)は、前記工程(α1)と同様に行う。
工程(β2)は、前記工程(α2)と同様に行う。
工程(β4)の前に塩型のポリマー(H)の粉体またはペレットを充分に水洗する。
塩型のポリマー(H)の粉体またはペレットの水洗は、たとえば、排水のpHが9以下になるまで行うことが好ましい。
水洗の際の水温は、80~90℃が好ましい。
工程(β4)は、前記工程(α6)と同様に行う。
工程(β6)の前に酸型のポリマー(H)の粉体またはペレットを充分に水洗する。
酸型のポリマー(H)の粉体またはペレットの水洗は、たとえば、排水のpHが3以上になるまで行うことが好ましい。
工程(β6)は、塩型のポリマー(H)の粉体またはペレットの代わりに酸型のポリマー(H)の粉体またはペレットを用いる以外は、前記工程(α4)と同様に行う。
工程(β8)の前に、過酸化水素処理された酸型のポリマー(H)の粉体またはペレットを水洗する。
酸型のポリマー(H)を過酸化水素処理した場合、過酸化水素水溶液に含まれている金属イオンによって酸型のポリマー(H)-SO3 -H+の一部が-SO3 -M+に変換されている。よって、過酸化水素処理された酸型のポリマー(H)の粉体またはペレットを再度酸型化処理して、過酸化水素処理によって生成した-SO3 -M+を-SO3 -H+に変換し、完全な酸型のポリマー(H)の粉体またはペレットを得る。
工程(β8)は、前記工程(β4)と同様に行えばよい。
工程(β10)の前に酸型のポリマー(H)の粉体またはペレットを充分に水洗する。
酸型のポリマー(H)の粉体またはペレットの水洗は、たとえば、排水のpHが5以上になるまで行うことが好ましい。
水洗した酸型のポリマー(H)の粉体またはペレットは、公知の方法によって回収した後、公知の方法によって乾燥する。
工程(β10)は、前記工程(α8)と同様に行う。
ポリマー(H)の陽イオン交換基が-SO2N(SO2Rf)-Z+(ただし、Rfは、エーテル性の酸素原子を有していてもよいペルフルオロアルキル基である。)の場合、加水分解処理の代わりに公知のイミド化処理を行えばよい。
・-SO2Fと、RfSO2NHMとを反応させる方法。
・アルカリ金属水酸化物、アルカリ金属炭酸塩、MF、アンモニアまたは1~3級アミンの存在下で、-SO2Fと、RfSO2NH2とを反応させる方法。
・-SO2Fと、RfSO2NMSi(CH3)3とを反応させる方法。
以上説明した本発明の含フッ素イオン交換樹脂液の製造方法にあっては、陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素処理した後、溶媒と混合しているため、後述する固体高分子電解質膜の形成方法に用いることによって、耐久性が良好で、かつシワの少ない固体高分子電解質膜または触媒層を形成できる。
一方、含フッ素イオン交換樹脂からなる固体高分子電解質膜を過酸化水素水溶液に浸漬する従来の方法では、固体高分子電解質膜が水によって膨潤するため、乾燥後に固体高分子電解質膜にシワが発生しやすい。
一方、酸型の陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素処理した後、溶媒と混合する方法(β)の場合、酸型化処理およびそれに伴う水洗をそれぞれ2度行う必要があるため、陽イオン交換基の前駆体基を有する前駆体ポリマーの製造から、酸型の陽イオン交換基を有する含フッ素イオン交換樹脂を含む含フッ素イオン交換樹脂液を得るまでの工程が多くなる。
図1は、膜電極接合体の一例を示す断面図である。膜電極接合体10は、触媒層11およびガス拡散層12を有するアノード13と、触媒層11およびガス拡散層12を有するカソード14と、アノード13とカソード14との間に、触媒層11に接した状態で配置される固体高分子電解質膜15とを具備する。
触媒層11は、触媒およびイオン交換樹脂を含む層である。アノード13の触媒層11およびカソード14の触媒層11は、成分、組成、厚さ等が同じ層であってもよく、異なる層であってもよい。
白金合金としては、白金を除く白金族の金属(ルテニウム、ロジウム、パラジウム、オスミウム、イリジウム)、金、銀、クロム、鉄、チタン、マンガン、コバルト、ニッケル、モリブデン、タングステン、アルミニウム、ケイ素、亜鉛、およびスズからなる群から選ばれる1種以上の金属と、白金との合金が好ましい。
白金または白金合金の担持量は、担持触媒(100質量%)のうち、10~70質量%が好ましい。
ガス拡散層12は、カーボンペーパー、カーボンクロス、カーボンフェルト等のガス拡散性基材からなる層である。
ガス拡散層12の撥水処理された表面が、触媒層11または後述のカーボン層16に接する。
固体高分子電解質膜15は、イオン交換樹脂、および必要に応じて補強体を含むものである。固体高分子電解質膜15は、複数のイオン交換樹脂の膜を接合した多層構造のものであってもよい。
補強体の材料としては、PTFE、TFE-ヘキサフルオロプロピレン共重合体、TFE-ペルフルオロ(アルキルビニルエーテル)共重合体、TFE-エチレン共重合体(以下、ETFEと記す。)、ポリフッ化ビニリデン、ポリエチレン、ポリプロピレン、ポリイミド、ポリフェニレンスルフィド等が挙げられる。補強体の材料としては、化学的な耐久性の点から、PTFE、TFE-ヘキサフルオロプロピレン共重合体、TFE-ペルフルオロ(アルキルビニルエーテル)共重合体、ETFE、ポリフッ化ビニリデン等のフッ素系材料が好ましい。
補強体としては、補強体の形態、材料において、強度、化学的な耐久性の点から、PTFEからなる多孔質体が好ましい。
上記のような空隙を有する多孔質体は、たとえば、延伸法、微孔形成抽出法、相転移法等によって得られる。延伸法は、PTFEからなる多孔質体を得るのに好適である。微孔形成抽出法は、すべての材料の多孔質体に適用できる。相転移法は、ポリフッ化ビニリデン、ポリイミドからなる多孔質体を得るのに有効である。
固体高分子電解質膜15は、乾燥を防ぐための保水剤として、シリカ、ヘテロポリ酸(リン酸ジルコニウム、リンモリブデン酸、リンタングステン酸等)を含んでいてもよい。
膜電極接合体10は、図2に示すように、触媒層11とガス拡散層12との間にカーボン層16を有していてもよい。カーボン層16を配置することにより、触媒層11の表面のガス拡散性が向上し、固体高分子形燃料電池の出力電圧が大きく向上する。
カーボンとしては、繊維径1~1000nm、繊維長1000μm以下のカーボンナノファイバーが好ましい。
フッ素系ポリマーとしては、PTFE等が挙げられる。
本発明の膜電極接合体は、膜電極接合体10の周縁部の固体高分子電解質膜15を挟み込むように配置された2つのフレーム状のサブガスケット(図示略)を有していてもよい。
なお、本発明の製造方法で得られる膜電極接合体は、図示例の膜電極接合体10に限定はされない。
膜電極接合体10は、たとえば、下記の方法にて製造される。
(a-1)キャリアフィルム上に触媒層11を形成した後、該触媒層11を固体高分子電解質膜15の両面に転写して膜触媒層接合体とし、該膜触媒層接合体をガス拡散層12で挟み込む方法。
(a-2)固体高分子電解質膜15の両面に触媒層11を形成して膜触媒層接合体とし、該膜触媒層接合体をガス拡散層12で挟み込む方法。
(a-3)ガス拡散層12上に触媒層11を形成して電極(アノード13、カソード14)とし、固体高分子電解質膜15を該電極で挟み込む方法。
(a-4)キャリアフィルム上に触媒層11、固体高分子電解質膜15、触媒層11を順に形成して膜触媒層接合体とし、該膜触媒層接合体をガス拡散層12で挟み込む方法。
(b-1)ガス拡散層12上に、カーボンおよびフッ素系ポリマーを含む分散液を塗布し、乾燥させてカーボン層16を形成し、(a-1)または(a-2)の方法における膜触媒層接合体を、カーボン層16を有するガス拡散層12で挟み込む方法。
(b-2)キャリアフィルムの表面に、カーボンおよびフッ素系ポリマーを含む分散液を塗布し、乾燥させてカーボン層16を形成し、カーボン層16上に触媒層11を形成し、触媒層11と固体高分子電解質膜15とを貼り合わせ、キャリアフィルムを剥離して、カーボン層16を有する膜触媒層接合体とし、該膜触媒層接合体をガス拡散層12で挟み込む方法。
イオン交換樹脂液を、塗布対象物(キャリアフィルムまたは触媒層11)の上に塗布し、乾燥させることによって固体高分子電解質膜15を形成する。
触媒層形成用ペーストを、塗布対象物(キャリアフィルム、固体高分子電解質膜15、ガス拡散層12またはカーボン層16)の上に塗布し、乾燥させることによって触媒層11を形成する。
触媒層形成用ペーストは、本発明の製造方法で得られた触媒層形成用ペーストであってもよく、公知の触媒層形成用ペーストであってもよく、耐久性が良好な触媒層11を形成できる点から、本発明の製造方法で得られた触媒層形成用ペーストが好ましい。
キャリアフィルムとしては、ETFEフィルム、オレフィン系樹脂フィルム等が挙げられる。
以上説明した本発明の固体高分子電解質膜の形成方法にあっては、本発明の製造方法で得られた含フッ素イオン交換樹脂液を、キャリアフィルムまたは触媒層の上に塗布し、乾燥させることによって固体高分子電解質膜を形成しているため、耐久性が良好で、かつシワの少ない固体高分子電解質膜を形成できる。
また、以上説明した本発明の触媒層の形成方法によれば、本発明の製造方法で得られた触媒層形成用ペーストを、キャリアフィルム、固体高分子電解質膜またはガス拡散層の上に塗布し、乾燥させることによって触媒層を形成しているため、耐久性が良好で、かつシワの少ない触媒層を形成できる。
本発明の製造方法で得られた膜電極接合体の両面に、ガスの流路となる溝が形成されたセパレータを配置することにより、固体高分子形燃料電池が得られる。
セパレータとしては、金属製セパレータ、カーボン製セパレータ、黒鉛と樹脂を混合した材料からなるセパレータ等、各種導電性材料からなるセパレータが挙げられる。
該固体高分子形燃料電池においては、カソードに酸素を含むガス、アノードに水素を含むガスを供給することにより、発電が行われる。また、アノードにメタノールを供給して発電を行うメタノール燃料電池にも、膜電極接合体を適用できる。
例1~3は実施例であり、例4~6は比較例である。
膜電極接合体を発電用セルに組み込み、水素(利用率70%)および空気(利用率40%)を、それぞれアノードおよびカソードに常圧にて供給し、セル温度80℃にて電流密度0.2A/cm2、1.0A/cm2、1.5A/cm2における運転初期のセル電圧を測定した。なお、アノードのガス露点は80℃、カソードのガス露点は80℃とした。
膜電極接合体を発電用セルに組み込み、加速試験として下記の開回路試験(OCV試験)を実施した。
電流密度0.2A/cm2に相当する水素(利用率50%)および空気(利用率50%)を、それぞれアノードおよびカソードに常圧で供給した。セル温度は120℃、アノードのガス露点は73℃、カソードのガス露点は73℃として、発電は行わずに開回路状態で運転した。その際、排出されるガスを、0.1モル/Lの水酸化カリウム水溶液に24時間バブリングし、排出されるフッ化物イオンを補足した。そして、イオンクロマトグラフでフッ化物イオン濃度を定量し、フッ化物イオンの排出速度を算出した。
開回路試験を開始してから、200時間後のフッ化物イオンの排出速度から耐久性の評価を行った。
ガス拡散層としてカーボンペーパー(NOK社製、H2315T10ACX96)を用意した。カーボンペーパー上に、カーボンおよびフッ素系ポリマーを含む分散液を塗布し、乾燥させてカーボン層を形成した。
厚さ25μmのポリエチレンナフタレートフィルムを、短辺120mm、長辺150mmに裁断し、その中央に一辺50mm角または一辺51mm角の矩形の孔を開けてフレーム状のガスケットを得た。
(含フッ素イオン交換樹脂液の製造)
工程(β1):
ポリマー(F1-1)(TFEとモノマー(m1-1)との共重合体、加水分解後のイオン交換容量1.1ミリ当量/g乾燥樹脂)を押出機に投入し、φ4mmの孔のある200℃に加熱された金型から押し出し、押出し速度より幾分速い速度で引っ張り、冷却した後、ペレタイザで切断して、断面の直径が1~3mm、長さが5~20mmであるポリマー(F1-1)のペレットを得た。
内容積2.5Lのガラス製の反応容器内にポリマー(F1-1)のペレットの450gを投入し、濃度48質量%の水酸化カリウム水溶液の0.68kg、メタノールの0.44kg、超純水の1.0kgを投入し、撹拌しながら内温が90℃になるまで昇温し、±3℃で温度コントロールしながら、16時間保持した。その後、水酸化カリウムを含む液を排出し、塩型のポリマー(H1-1)のペレットを得た。
反応容器内に超純水の2.0kgを投入し、85℃に昇温し、1時間撹拌した後、降温し、排水した。該操作を合計で5回繰り返した。5回目の排水のpHが9であることを確認した。
反応容器内に3Nの硫酸の2.0kgを投入し、85℃に昇温し、3時間撹拌した後、排水し、酸型のポリマー(H1-1)のペレットを得た。
反応容器内に超純水の2.0kgを投入し、90℃に昇温し、1時間撹拌した後、排水した。該操作を合計で5回繰り返した。5回目の排水のpHが4以上であることを確認した。
反応容器内に濃度8質量%の過酸化水素水溶液の2.0kgを投入し、撹拌しながら内温が80℃になるまで昇温し、±3℃で温度コントロールしながら、16時間保持した。その後、過酸化水素水溶液を排水し、過酸化水素処理された酸型のポリマー(H1-1)のペレットを得た。
反応容器内に超純水の2.0kgを投入し、85℃に昇温し、2時間撹拌した後、排水した。
反応容器内に3Nの硫酸の2.0kgを投入し、85℃に昇温し、5時間撹拌した後、排水した。
反応容器内に超純水の2.0kgを投入し、90℃に昇温し、1時間撹拌した後、排水した。該操作を合計で10回繰り返した。10回目の排水のpHが6以上であることを確認した。窒素ガスを反応器内に導入しながら乾燥し、酸型のポリマー(H1-1)のペレットの440gを得た。
例1の工程(β9)の酸型のポリマー(H1-1)のペレットの440gをハステロイ製の容器に入れ、超純水の0.4kgを投入し、撹拌した。撹拌しながらエタノールの0.68kgを投入した。内温が105℃になるように昇温し、105℃で4時間撹拌した後、冷却した。
冷却した後、10μmのフィルタを用いてろ過し、固形分濃度28質量%の含フッ素イオン交換樹脂液(L-1)を得た。
厚さ100μmのETFEフィルム上に、スリットダイを用いて含フッ素イオン交換樹脂液(L-1)を、乾燥後膜厚が17μmとなるように塗布し、80℃で15分間乾燥した後、150℃で30分間熱処理し、固体高分子電解質膜(M-1)を得た。固体高分子電解質膜(M-1)にシワは見られなかった。
カーボン担体(比表面積500m2/g)に白金触媒が触媒全質量の50質量%含まれるように担持された触媒(田中貴金属社製)の33gを、蒸留水の227.5gに添加し、超音波印加装置を用いて粉砕させ、さらにエタノールの117.5gを添加し、よく撹拌した。これに、含フッ素イオン交換樹脂液(L-1)をエタノールに分散させた固形分濃度10質量%の分散液の122.5gを添加し、よく撹拌し、触媒層形成用ペースト(P-1)を得た。
ETFEフィルム上に、ダイコータを用いて触媒層形成用ペースト(P-1)を、白金量が0.4mg/cm2となるように塗布し、80℃の乾燥器内で15分間乾燥した後、150℃で15分間熱処理し、アノードおよびカソード用の触媒層付きフィルム(C-1)を得た。触媒層にシワは見られなかった。
厚さ100μmのPTFEシートの上に、触媒層付きフィルム(C-1)を、触媒層が形成された面を上にして配置した。その上に、ガスケットを、矩形の孔から触媒層が見えるように配置した。その上に、固体高分子電解質膜(M-1)を配置した。その上に、ガスケットを配置した。その上に、触媒層付きフィルム(C-1)を、触媒層が形成された面を下にして配置した。これらを、あらかじめ130℃に加熱されたプレス機の中に入れ、3.0MPaで3分間加圧した。50℃以下に冷却した後、取り出し、ETFEフィルムをはがして、電極面積が25cm2である膜触媒層接合体を得た。
運転初期のセル電圧の測定および耐久性の評価を行った。結果を表1および表2に示す。
(含フッ素イオン交換樹脂液の製造)
工程(α1):
例1の工程(β1)で得られた、断面の直径が1~3mm、長さが5~20mmであるポリマー(F1-1)のペレットを用意した。
例1の工程(β2)と同様に加水分解処理して、塩型のポリマー(H1-1)のペレットを得た。
反応容器内に超純水の2.0kgを投入し、85℃に昇温し、1時間撹拌した後、降温し、排水した。該操作を合計で10回繰り返した。10回目の排水のpHが8であることを確認した。
例1の工程(β6)と同様に過酸化水素処理して、過酸化水素処理された塩型のポリマー(H1-1)のペレットを得た。
例1の工程(β7)と同様に水洗した。
例1の工程(β4)と同様に酸型化処理して、酸型のポリマー(H1-1)のペレットを得た。
反応容器内に超純水の2.0kgを投入し、85℃に昇温し、1時間撹拌した後、排水した。該操作を合計で10回繰り返した。10回目の排水のpHが6であることを確認した。窒素ガスを反応器内に導入しながら乾燥し、酸型のポリマー(H1-1)のペレットの440gを得た。
例1の工程(β9)の酸型のポリマー(H1-1)のペレットの代わりに、例2の工程(α7)の酸型のポリマー(H1-1)のペレットを用いた以外は、例1の工程(β10)と同様にして、固形分濃度28質量%の含フッ素イオン交換樹脂液(L-2)を得た。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-2)を用いた以外は、例1と同様にして、固体高分子電解質膜(M-2)を得た。固体高分子電解質膜(M-2)にシワは見られなかった。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-2)を用いた以外は、例1と同様にして、触媒層形成用ペースト(P-2)を得た。
触媒層形成用ペースト(P-1)の代わりに、触媒層形成用ペースト(P-2)を用いた以外は、例1と同様にして、アノードおよびカソード用の触媒層付きフィルム(C-2)を得た。触媒層にシワは見られなかった。
固体高分子電解質膜(M-1)の代わりに、固体高分子電解質膜(M-2)を用い、触媒層付きフィルム(C-1)の代わりに、触媒層付きフィルム(C-2)を用いた以外は、例1と同様にして、膜電極接合体を得た。
運転初期のセル電圧の測定および耐久性の評価を行った。結果を表1および表2に示す。
(含フッ素イオン交換樹脂液の製造)
工程(α1):
例1の工程(β1)で得られた、断面の直径が1~3mm、長さが5~20mmであるポリマー(F1-1)のペレットを用意した。
ポリマー(F1-1)のペレットを粉砕機(ホーライ社製)に投入し、0.5~2mm程度に粉砕して、ポリマー(F1-1)の粉体を得た。
ポリマー(F1-1)のペレットの代わりに、ポリマー(F1-1)の粉体を用いた以外は、例2の工程(α2)~(α8)と同様にして、固形分濃度28質量%の含フッ素イオン交換樹脂液(L-3)を得た。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-3)を用いた以外は、例1と同様にして、固体高分子電解質膜(M-3)を得た。固体高分子電解質膜(M-3)にシワは見られなかった。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-3)を用いた以外は、例1と同様にして、触媒層形成用ペースト(P-3)を得た。
触媒層形成用ペースト(P-1)の代わりに、触媒層形成用ペースト(P-3)を用いた以外は、例1と同様にして、アノードおよびカソード用の触媒層付きフィルム(C-3)を得た。触媒層にシワは見られなかった。
固体高分子電解質膜(M-1)の代わりに、固体高分子電解質膜(M-3)を用い、触媒層付きフィルム(C-1)の代わりに、触媒層付きフィルム(C-3)を用いた以外は、例1と同様にして、膜電極接合体を得た。
運転初期のセル電圧の測定を行った。結果を表1に示す。
(含フッ素イオン交換樹脂液の製造)
工程(γ1):
例1の工程(β1)で得られた、断面の直径が1~3mm、長さが5~20mmであるポリマー(F1-1)のペレットを用意した。
例1の工程(β2)と同様に加水分解処理して、塩型のポリマー(H1-1)のペレットを得た。
例1の工程(β3)と同様に水洗した。5回目の排水のpHが9であることを確認した。
例1の工程(β4)と同様に酸型化処理して、酸型のポリマー(H1-1)のペレットを得た。
例1の工程(β5)と同様に水洗した。排水のpHが4以上であることを確認した。窒素ガスを反応器内に導入しながら乾燥し、酸型のポリマー(H1-1)のペレットの440gを得た。
例1の工程(β9)の酸型のポリマー(H1-1)のペレットの代わりに、例4の工程(γ5)の酸型のポリマー(H1-1)のペレットを用いた以外は、例1の工程(β10)と同様にして、固形分濃度28質量%の含フッ素イオン交換樹脂液(L-4)を得た。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-4)を用いた以外は、例1と同様にして、固体高分子電解質膜(M-4)を得た。固体高分子電解質膜(M-4)にシワは見られなかった。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-4)を用いた以外は、例1と同様にして、触媒層形成用ペースト(P-4)を得た。
触媒層形成用ペースト(P-1)の代わりに、触媒層形成用ペースト(P-4)を用いた以外は、例1と同様にして、アノードおよびカソード用の触媒層付きフィルム(C-4)を得た。触媒層にシワは見られなかった。
固体高分子電解質膜(M-1)の代わりに、固体高分子電解質膜(M-4)を用い、触媒層付きフィルム(C-1)の代わりに、触媒層付きフィルム(C-4)を用いた以外は、例1と同様にして、膜電極接合体を得た。
運転初期のセル電圧の測定および耐久性の評価を行った。結果を表1および表2に示す。
(含フッ素イオン交換樹脂液の製造)
工程(γ1):
例1の工程(β1)で得られた、断面の直径が1~3mm、長さが5~20mmであるポリマー(F1-1)のペレットを用意した。
フッ素化処理されたポリマー(F1-1)のペレットの代わりに、フッ素化処理されていない例1のポリマー(F1-1)のペレットを用いた以外は、例4の工程(γ2)~(γ6)と同様にして、固形分濃度28質量%の含フッ素イオン交換樹脂液(L-5)を得た。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-5)を用いた以外は、例1と同様にして、固体高分子電解質膜(M-5)を得た。固体高分子電解質膜(M-5)にシワは見られなかった。
含フッ素イオン交換樹脂液(L-1)の代わりに、含フッ素イオン交換樹脂液(L-5)を用いた以外は、例1と同様にして、触媒層形成用ペースト(P-5)を得た。
触媒層形成用ペースト(P-1)の代わりに、触媒層形成用ペースト(P-5)を用いた以外は、例1と同様にして、アノードおよびカソード用の触媒層付きフィルム(C-5)を得た。触媒層にシワは見られなかった。
固体高分子電解質膜(M-1)の代わりに、固体高分子電解質膜(M-5)を用い、触媒層付きフィルム(C-1)の代わりに、触媒層付きフィルム(C-5)を用いた以外は、例1と同様にして、膜電極接合体を得た。
耐久性の評価を行った。結果を表2に示す。
市販の固体高分子電解質膜(DuPont社製、Nafion NR211)を基材から剥離し、濃度8質量%の過酸化水素水溶液に浸漬し、80℃のオーブンに容器ごと入れ、16時間加温した。その後、固体高分子電解質膜を取り出し、水洗し、風乾した。風乾後の膜は、シワだらけであり、例1と同様にして、膜電極接合体を製造したが、リークが多く、評価できなかった。

Claims (11)
- 陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素処理した後、溶媒と混合することを特徴とする、含フッ素イオン交換樹脂液の製造方法。
- 前記陽イオン交換基が、塩型の陽イオン交換基である、請求項1に記載の含フッ素イオン交換樹脂液の製造方法。
- 前記陽イオン交換基が、酸型の陽イオン交換基である、請求項1に記載の含フッ素イオン交換樹脂液の製造方法。
- 塩型の陽イオン交換基を有する含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素処理し、さらに酸型化処理した後、溶媒と混合する、請求項2に記載の含フッ素イオン交換樹脂液の製造方法。
- 前記含フッ素イオン交換樹脂が、陽イオン交換基を有するペルフルオロカーボンポリマーである、請求項1~4のいずれか一項に記載の含フッ素イオン交換樹脂液の製造方法。
- 前記含フッ素イオン交換樹脂の粉体またはペレットを、過酸化水素水溶液中に分散させることによって過酸化水素処理する、請求項1~5のいずれか一項に記載の含フッ素イオン交換樹脂液の製造方法。
- 請求項1~6のいずれか一項に記載の製造方法で得られた含フッ素イオン交換樹脂液を、塗布対象物の上に塗布し、乾燥させることによって固体高分子電解質膜を形成する、固体高分子電解質膜の形成方法。
- 請求項1~6のいずれか一項に記載の製造方法で得られた含フッ素イオン交換樹脂液を、触媒または触媒の分散液と混合する、触媒層形成用ペーストの製造方法。
- 請求項8に記載の製造方法で得られた触媒層形成用ペーストを、塗布対象物の上に塗布し、乾燥させることによって触媒層を形成する、触媒層の形成方法。
- 触媒層を有するアノードと、
触媒層を有するカソードと、
前記アノードと前記カソードとの間に配置される固体高分子電解質膜と、
を備えた固体高分子形燃料電池用膜電極接合体を製造する方法であって、
前記固体高分子電解質膜を、請求項7に記載の固体高分子電解質膜の形成方法によって形成する、固体高分子形燃料電池用膜電極接合体の製造方法。 - 触媒層を有するアノードと、
触媒層を有するカソードと、
前記アノードと前記カソードとの間に配置される固体高分子電解質膜と、
を備えた固体高分子形燃料電池用膜電極接合体を製造する方法であって、
前記触媒層を、請求項9に記載の触媒層の形成方法によって形成する、固体高分子形燃料電池用膜電極接合体の製造方法。
