Definitions
- the present invention relates to a fiber reinforced composite material composed of carbon fiber and resin, and a method for producing the fiber reinforced composite material.
- Fiber reinforced composite material consisting of carbon fiber and matrix resin has high specific strength, specific elastic modulus, excellent mechanical properties, high functional properties such as weather resistance, chemical resistance, etc. It is also attracting attention for industrial use, and its demand is increasing year by year.
- a fiber reinforced composite material As a fiber reinforced composite material, a material in which a unidirectionally aligned fiber base material is produced using non-crimp continuous fibers as carbon fibers and a prepreg is produced from this and a resin is known (for example, Patent Document 1).
- the fibers When the fibers are arranged in one direction, the fibers can be filled with high density, so that a composite material having a high fiber volume content can be obtained, and excellent mechanical properties are obtained.
- the required mechanical properties can be designed with high accuracy, and since it has such features as small variations in mechanical properties, it is widely used in aircraft and the like.
- the fiber-reinforced composite material generally develops strength only in the direction in which the fibers are oriented.
- the fact that the fibers are arranged in one direction means that the fibers are aligned in the fiber orientation direction. Only a material exhibiting in-plane anisotropy that exhibits strong strength. Therefore, in order to ensure the isotropy of mechanical properties, measures such as laminating a plurality of composite materials in the fiber axis direction, the direction perpendicular to the fiber axis direction, the oblique direction, and the like are taken. Therefore, the cost for lamination
- a chopped strand prepreg made of resin and carbon fiber having a number average fiber length of about 15 to 45 mm, which is different from continuous fibers is known (for example, Patent Document 2).
- Such a prepreg can be a material exhibiting pseudo-isotropic properties without laminating composite materials because the fiber bundles are oriented in a random direction.
- the rigid fiber bundle impregnated with the resin is randomly oriented, the fiber bundle cannot be filled with high density, and it is difficult to obtain a composite material having a high fiber volume content.
- an entangled carbon fiber nonwoven fabric for use as an electrode base material for a sodium-sulfur battery, although it is not used for a fiber-reinforced composite material impregnated with a resin. Since it is difficult to entangle rigid carbon fibers, for example, an entangled carbon fiber nonwoven fabric can be obtained by entangled polyacrylonitrile flame resistant yarn, which is a precursor of polyacrylonitrile-based carbon fiber, and then fired. (For example, patent document 3).
- Patent Document 5 discloses a technique in which after applying crimp in the state of acrylic fiber, which is a precursor of flame-resistant fiber, flame-proofing without applying any tension, and further firing to carbon fiber. As an example of use, there is a description of using the fiber as carbon fiber.
- JP 2004-277955 A International Publication No. 2007/020910 Pamphlet Japanese Patent Laid-Open No. 11-350258 JP 2011-6833 A JP 2004-270095 A
- a chopped strand prepreg made of resin and carbon fiber (for example, Patent Document 2) has pseudo-isotropic properties because the fibers are randomly oriented, and has high strength because the fibers are rigid. It was difficult to obtain a composite material having a high fiber volume content due to random orientation and rigidity. Furthermore, since the positions of the rigid fiber bundles are likely to fluctuate, the present inventors have found that fiber distribution spots and orientation spots are likely to occur during the molding process, and mechanical properties and strength variations may occur. It was.
- An object of the present invention is to create a fiber reinforced composite material that achieves both pseudo-isotropic properties and high fiber volume content and further reduces variations in mechanical properties.
- the fiber-reinforced composite material of the present invention is a fiber-reinforced composite material composed of carbon fibers and a resin, and the carbon fibers are crimped and entangled and have a fiber volume content of 30 to 80. %.
- the method for producing a fiber-reinforced composite material of the present invention involves entanglement of a carbon fiber precursor fiber having crimps, compression treatment, firing, and then impregnation with a resin so that the fiber volume content is 30 to 80%. It is characterized by that.
- the present invention although it is a composite material having a high fiber volume content, it is possible to achieve both quasi-isotropic properties with a single composite material. Also, in the molding process, fiber distribution spots and orientation spots can be prevented, and variations in mechanical properties can be reduced.
- Examples of the carbon fiber in the present invention include polyacrylonitrile (hereinafter abbreviated as PAN) carbon fiber, pitch carbon fiber, rayon carbon fiber, phenol resin carbon fiber, and the like, but PAN is excellent in strength.
- PAN polyacrylonitrile
- Carbon fiber is preferable. It is preferable that the carbon fiber is in an opened state because the resin is easily impregnated and the adhesiveness is excellent. In general, when the fiber volume content of the carbon fiber is 20% or more, the impregnation property of the resin is greatly deteriorated. Therefore, in the present invention in which the fiber volume content is 30% or more, the carbon fiber is opened. It is preferable.
- the carbon fiber of the present invention has crimps.
- the crimp in the present invention refers to a bent shape, a bent shape, a curved shape, such as a spiral shape, a zigzag shape, and an ⁇ shape, and the fiber orientation is 1 cm ⁇ even when it is macroscopically oriented in one direction. In the range of 1 cm, the shape is directed to a surface direction different from the one direction, a thickness direction, or the like. In the carbon fiber of the present invention, it is necessary that at least one bent shape, a bent shape, and a curved shape are visually observed within a range of 1 cm ⁇ 1 cm.
- the present inventors have found that when the carbon fiber is crimped in the composite material, it exhibits a new effect that a pseudo-isotropic material can be obtained with one composite material without being laminated. It was.
- the shape of the crimp there are no particular limitations on the shape of the crimp, and it is not particularly limited. In particular, a zigzag where the peaks / valleys of the crimp are relatively sharply bent and linear at the microscopic part.
- the shape is preferable in that higher strength can be obtained as a composite material. This is considered to be due to the fact that the crimped shape is microscopically randomly oriented. Thereby, the bulkiness of the fibers can be suppressed as compared with a method in which a rigid fiber bundle impregnated with a resin is randomly oriented to develop pseudo-isotropic properties (for example, Patent Document 2).
- pseudo-isotropic means that the in-plane tensile strength and tensile modulus are isotropic when viewed macroscopically.
- the CV value (standard deviation / average value) of the tensile strength and tensile modulus at 15 ° increments in a single composite material that is not laminated is preferably 15% or less, and is preferably 10% or less. Is more preferable, and 5% or less is more preferable.
- the number of crimps in the crimped yarn can be measured according to JIS L1015 8.12.1 (2010), and the number of crimps in the crimped yarn is generally 2 to 50/25 mm. However, there is no example in which crimping is applied in anticipation of a pseudo isotropic effect.
- 2.0-20.0 / 25 mm is particularly preferable and 4.0-8.0 / 25 mm is more preferable in order to suppress the strength reduction while obtaining the above-described pseudo-isotropic property. If it is 20.0 / 25 mm or less, a strength fall can be suppressed more, and if it is 8.0 / 25 mm or less, the suppression effect is remarkable. On the other hand, if it is 2.0 / 25 mm or more, it can be set as the composite material which is excellent in pseudo-isotropic property, and the effect is remarkable when it is 4.0 / 25 mm or more especially.
- the crimp rate can be measured according to JIS L1015 8.12.2 (2010) and is generally 1 to 30%. In this invention, 5.0% or more is preferable at the point which suppresses the fracture
- the carbon fiber of the present invention is entangled.
- To be entangled means that multiple fibers or different parts of a certain fiber are caught in each other and bent.
- fibers with high elastic modulus and low elongation cannot be bent, making entanglement difficult. It becomes.
- a structure in which carbon fibers are entangled by a method of entanglement in the state of fibers having low elastic modulus and high elongation and then increasing the modulus of elasticity of the fibers by some means can be obtained.
- the shape stability of the carbon fiber structure itself is improved and the handleability is excellent.
- the fiber missing is reduced and the strength unevenness of the composite material is reduced.
- the dispersion of mechanical properties such as the distribution of the fiber that tends to occur at the time of molding can be suppressed. There is an effect.
- the method for determining whether or not the carbon fibers are entangled is preferably a method of observing variations in the fiber axis direction caused by bending and catching by morphological observation, and at least fibers having the same fiber axis direction are not entangled. I can judge.
- the fiber length of the carbon fiber is not particularly limited, and may be a continuous fiber or a discontinuous fiber.
- Continuous fibers are a preferred embodiment because they do not require a cutting process, while discontinuous fibers are more randomly dispersed and are more likely to be pseudo-isotropic, and can be reduced in cost by moldability and mass production. This is a preferred embodiment.
- a composite material having a high fiber volume content due to discontinuous fibers, which has been difficult in the past, can be obtained, and discontinuous fibers are preferable in terms of more excellent pseudoisotropy, which is an effect of the present invention. .
- the number average fiber length preferably has a number average fiber length of 51 to 200 mm.
- the number average fiber length is preferably 51 mm or more in that good strength can be obtained when a composite material is obtained, and the number average fiber length is 200 mm because it is easy to handle as a discontinuous fiber and can easily control the random orientation of the fiber.
- the following is preferred.
- the number average fiber length referred to in the present invention means that 400 carbon fibers are randomly extracted from a carbon fiber nonwoven fabric obtained by cutting out a part of a fiber reinforced composite material and removing the resin, and using an optical microscope or a scanning type. It is the length of the fiber obtained by measuring the fiber length to the 10 ⁇ m unit with an electron microscope and averaging it.
- thermosetting resins such as epoxy resins, unsaturated polyester resins, melamine resins, phenol resins, polyimide resins, polyether ether ketone resins, polyphenylene sulfide resins, polyamide resins, polypropylene resins, polyester resins. And the like.
- a thermoplastic resin is preferred because it is easy to mold and advantageous in terms of cost, and the viscosity at the time of molding becomes high and the fluidity of fibers can be improved.
- the composite material of the present invention is composed of the above-described carbon fiber and resin, and the fiber volume content of the carbon fiber is 30 to 80%.
- the fiber volume content is 30% or more, preferably 40% or more, high tensile strength and tensile elastic modulus can be exhibited.
- it is 80% or less, Preferably it is 70%, More preferably, it can be set as the material which can suppress the fracture
- a base material in which rigid fibers are randomly oriented is bulky because it is difficult to fill with high density, and it is difficult to achieve a high fiber volume content.
- a high apparent density base material in the state of a flexible fiber before making it into a rigid fiber is impregnated with a resin, resulting in a high fiber volume content.
- the composite material can be obtained.
- this makes it possible to achieve both pseudo-isotropic properties and high fiber volume content, which could not be achieved so far.
- the fiber-reinforced composite material of the present invention is excellent in pseudo isotropic property, the number of laminated layers can be minimized. For example, sufficient isotropy and strength can be obtained even with two or less composite materials.
- the sum of the ratios of COO groups and CO groups in the C1s peak of the nonwoven fabric surface measured by ESCA on the carbon fiber surface is preferably 5% or more. More preferably, it is 10% or more, More preferably, it is 15% or more. This is because by introducing COO groups and CO groups by oxidizing the carbon fibers, it is possible to improve the adhesion to the resin and to easily obtain a high-strength composite material.
- the carbon fiber is arbitrarily sampled at five points on the carbon fiber existing on the surface of the nonwoven fabric, and an average value obtained by the following method is used.
- the ratio of the COO group and CO group is determined by measuring the carbon fiber nonwoven fabric with ESCA (Electron Spectroscopy for Chemical Analysis) and using the value obtained by the following method. That is, by dividing the C1s peak into peaks, the ratio of COO groups, C—O groups, and C—C groups in the C1s peak is obtained, and the total ratio of COO groups and C—O groups is calculated from this value. To do.
- the peak position of the C—O group is 286.6 eV
- the peak position of the C ⁇ O group is 287.6 eV
- the peak position of the COO group is 288.6 eV
- ⁇ - ⁇ * satellite components of the conjugated system such as a benzene ring are 285.9 eV and 290.8 eV
- the COO group ratio can be obtained by dividing the peak area of the COO group by the area of the entire peak of the C1s spectrum.
- the ratio of each C ⁇ O group, C—O group, and C—C group can be determined.
- the present invention it is preferable that there is little processing variation due to the surface treatment on either the surface or the inside of the carbon fiber nonwoven fabric.
- the adhesion to the matrix resin can be improved, but there are variations in the treatment between the nonwoven fabric surface and inside, and the amount of functional groups introduced When there is a difference, the uniformity of the physical properties of the composite material is lowered.
- the uniformity of the inner and outer surfaces of the substrate determined by B / A is 0.80 to 1.00, preferably 0.85 to 1 0.00, more preferably 0.90 to 1.00, and still more preferably 0.95 to 1.00.
- this value is 0.80 or more, there is little processing variation between the substrate surface and the internal carbon fibers, and thus a composite material with little physical property variation when combined with the matrix resin is obtained.
- a sizing material may be added to the carbon fiber.
- sizing materials include epoxy resins, epoxy-modified polyurethane resins, polyester resins, phenol resins, polyamide resins, polyurethane resins, polycarbonate resins, polyetherimide resins, polyamideimide resins, polyimide resins, bismaleimide resins, urethane-modified epoxy resins.
- examples thereof include one, two or more of polyvinyl alcohol resin, polyvinyl pyrrolidone resin, polyether sulfone resin, etc. in solution, emulsion, suspension and the like.
- a fiber-reinforced composite material that has been compression-molded has a property that when the resin is removed, the carbon fiber nonwoven fabric recovers to the thickness before impregnation with the resin by so-called springback. If the springback is large, unintended deformation is likely to occur and the thickness is likely to be non-uniform, which is not preferable.
- the ratio of the thickness of the fiber reinforced composite material minus the thickness after removing the resin is preferably 0.50 to 1.20. 70 or more is more preferable, and 0.90 or more is more preferable. Moreover, 1.15 or less is more preferable and 1.10 or less is further more preferable.
- the composite material of the present invention is preferably made of the above-described carbon fiber and resin and has a thickness of 2.6 to 10 mm.
- the thickness is 2.6 mm or more, sufficient physical properties are obtained, and when the thickness is 10 mm or less, impregnation can be easily performed, so that a uniform fiber-reinforced composite material can be obtained with high productivity.
- the apparent density of the carbon fiber nonwoven fabric of the present invention is preferably 0.6 to 1.3 g / cm 3 .
- High physical properties can be obtained by setting it to 0.6 g / cm 3 or more, and since there is little contact between carbon fibers and the carbon fibers do not break by setting it to 1.3 g / cm 3 or less, a material having excellent specific strength can be obtained. It is because it is obtained.
- the apparent density of the carbon fiber non-woven fabric after removing the resin from the composite material or before impregnating the resin is 5 cm ⁇ 5 cm according to JIS L 1913 6.1 (thickness (Method A)).
- Ten samples were collected, and each test piece after 10 seconds under a pressure of 0.5 kPa using a fully automatic compression elasticity / thickness measuring instrument (model: CEH-400) manufactured by Daiei Scientific Instruments Co., Ltd. After measuring the thickness and obtaining the average value as the thickness, it can be obtained by rounding off to the third decimal place from the thickness, dimensions (5 cm ⁇ 5 cm), and weight.
- the apparent density obtained by this was made into the apparent density of the carbon fiber nonwoven fabric as used in the field of this invention.
- the carbon fiber precursor fibers having crimps are entangled, compressed, fired, and then impregnated with a resin.
- Examples of the method for imparting crimp to carbon fiber include shape imparting by mechanical crimping, core-sheath structure having an eccentric type, composite fibers such as side-by-side, shape imparting by heat treatment such as false twisted yarn, and the like.
- Shape imparting by mechanical crimping is a method of imparting crimp to a straight fiber by a crimping imparting device such as a push-in crimper, or a method of imparting a shape by introducing fibers between two or more gears.
- the number of crimps and the crimp rate can be controlled by the peripheral speed difference, heat, and pressurization of the line speed.
- Forming by heat treatment includes a method in which heat is applied to a composite fiber made of two or more resins having different melting points, and the fiber is crimped in three dimensions by a heat shrinkage rate.
- Examples of the cross section of the composite fiber include an eccentric type with a core-sheath structure and a side-by-side type in which the melting points of the left and right components are different.
- the present invention in order to achieve both strength and pseudoisotropy as described above, it is preferably a linear fiber in the microscopic portion, and mechanical crimping is preferable in that this can be easily obtained. Can be adopted.
- the carbon fibers are entangled.
- the fiber can be broken by the entanglement device, or only rough entanglement due to a large curve can be obtained.
- the elongation at break can be made 10% or more, and it can be made denser by a confounding device such as a needle punch or a water jet punch.
- a confounding device such as a needle punch or a water jet punch.
- the entangled PAN-based carbon fiber nonwoven fabric can be obtained by manufacturing the entangled PAN-based flameproof nonwoven fabric and then firing it.
- the PAN-based fibers for producing PAN-based flameproof yarns are usually flame-resistant in an atmosphere containing 4 to 25 mol% or more of air, with a draw ratio of 0.8 to 1.2 and a treatment time of 10 to 100.
- the temperature can be in the range of 150 to 350 ° C. It is preferable to set so that the specific gravity of the PAN-based flameproof yarn is in the range of 1.3 to 1.38.
- the web used for needle punching or hydroentanglement is made by parallel laying or cross laying of carded fibers, dry web obtained by air laying, wet web for making paper, melt blow, spunbond, flash spinning, electrospinning.
- the methods can be selected alone or in combination.
- a dry web is preferably used in terms of easy production of a particularly thick nonwoven fabric.
- the web thus obtained is made into a non-woven fabric by the needle punch method or the hydroentanglement method, whereby the fibers are entangled with each other and the fibers are oriented in the thickness direction.
- the in-plane reinforcing effect tends to decrease, and the reinforcing effect tends to increase in the thickness direction.
- this can be adjusted by the shape of the needle and the number of driving. As the number of barbs, the volume, and the number of needles driven increase, the number of fibers moving in the thickness direction increases.
- the nozzle diameter and the water pressure increase, so that it becomes easier to move in the thickness direction, and the effect of moving in the thickness direction increases as the web or nonwoven fabric transport speed decreases.
- the crimping process such as mechanical crimping and false twisting process is performed on the fiber bundle, the fibers may be entangled with each other. Even if it remains, the effect of stabilizing the form cannot be expected.
- the flame resistant nonwoven fabric is preferably subjected to a compression treatment to give an apparent density of 0.5 to 1.3 g / cm 3 .
- the compression treatment can be performed before the entanglement, the entanglement before the compression treatment is preferable because the apparent density is small and the inter-fiber friction is small, so that the movement of the fibers by the entanglement treatment can be performed lubrication.
- the apparent density of the flame resistant nonwoven fabric obtained by the entanglement device is about 0.02 to 0.20 g / cm 3 , so that the compression treatment is carried out using a calendar or a press to make it within the scope of the present invention. Is preferred.
- the temperature, pressure, and compression speed are preferably performed at 100 ° C. or higher, more preferably 130 ° C. or higher.
- the temperature is preferably 400 ° C. or lower, and more preferably 250 ° C. or lower.
- the carbon fiber nonwoven fabric having an apparent density of 0.6 to 1.3 g / cm 3 is preferably baked by heat treatment at 800 ° C. or higher in an inert atmosphere. It is possible to appropriately adjust the compression treatment with the flame resistant yarn nonwoven fabric, that is, the pressing conditions and the load during the heat treatment so that the nonwoven fabric (carbon fiber nonwoven fabric) having an apparent density of 0.6 to 1.3 g / cm 3 is obtained after the carbon fiber formation. is necessary.
- the apparent density is preferably set in consideration of the target fiber volume content.
- the porosity derived from the apparent density is preferably set in consideration of the resin volume content excluding the fiber volume content from the whole.
- At least the porosity of the carbon fiber non-woven fabric is preferably 1.50 times or less, more preferably 1.20 times or less of the target resin volume content.
- the porosity is preferably 0.80 times or more the resin volume content.
- the surface treatment in the gas phase treatment such as oxidation with ozone gas, corona treatment, and plasma treatment, there is a high possibility that treatment variation will occur between the surface of the carbon fiber non-woven fabric and the internal fibers. .
- the surface treatment is performed after forming a non-woven fabric shape. It is important that there is little processing variation due to the surface treatment on either the surface or the inside of the carbon fiber nonwoven fabric.
- the surface treatment is performed in the form of a nonwoven fabric, it is preferable to positively remove the treatment spots because of the presence of bubbles inside the nonwoven fabric.
- the frequency of the ultrasonic wave is 24 KHz to 300 KHz because the shape of the carbon fiber structure is difficult to break, the removal of bubbles and the cleaning effect are high, and the inside and outside oxidation states of the carbon fiber nonwoven fabric by surface treatment can be made uniform. It is preferable that the frequency is 24 KHz to 200 KHz.
- a method for removing bubbles inside the structure a method of stirring the surface treatment liquid, a method of flowing the treatment liquid so as to face the running direction of the nonwoven fabric, and a method of sucking by suction are also preferable.
- the suction method using suction is preferable because the water flow effect in the thickness direction of the structure is remarkably high, and the treatment liquid can be uniformly passed through the structure.

- a range of 10 to 500 coulombs / g is more preferable.
- the surface treatment can be an oxidation treatment with ozone water. Oxidation with ozone water is preferable because it does not use an electrolytic solution and therefore does not affect the physical properties due to residual electrolyte.
- Oxidation treatment with ozone water involves immersing the carbon fiber structure in a bath in which ozone gas is dissolved in pure water.
- the ozone concentration in the ozone water is preferably 10 mg / L to 110 mg / L, more preferably 30 to 100 mg / L, and even more preferably 40 to 90 mg / L in terms of excellent cost performance of the oxidation treatment with ozone water. is there.

Abstract
