正極極板は次のようにして作製した。まず、正極活物質としてのコバルト酸リチウム(LiCoO2)粉末94質量%と、導電剤としてのアセチレンブラックあるいはグラファイト等の炭素系粉末3質量%と、ポリビニリデンフルオライド(PVdF)よりなる結着剤3質量%とを混合し、得られた混合物にN-メチル-2-ピロリドン(NMP)からなる有機溶剤を加えて混練して正極活物質合剤スラリーを調製した。次いで、アルミニウム箔(例えば、厚さが20μmのもの)からなる正極芯体を用意し、上述のようにして作製した正極活物質合剤スラリーを正極芯体の両面に、均一に塗布して正極活物質合剤層を塗布した。この際、正極活物質合剤層の一方側には、正極活物質合剤スラリーの塗布されていない所定幅(ここでは12mmとした)の非塗布部(正極芯体露出部14)が正極芯体の端縁に沿って形成されるように塗布した。この後、正極活物質合剤層を形成した正極芯体を乾燥機中を通過させて、スラリー作製時に必要であったNMPを除去して乾燥させた。乾燥後に、ロールプレス機により厚さが0.06mmとなるまで圧延して正極極板を作製した。このようにして作製した正極極板を幅が95mmとなる短冊状に切り出し、幅が10mmの帯状のアルミニウムからなる正極芯体露出部14を設けた正極極板を得た。
負極極板は次のようにして作製した。まず、負極活物質としての天然黒鉛粉末98質量%と、結着剤としてのカルボキシメチルセルロース(CMC)及びスチレン-ブタジエンゴム(SBR)をそれぞれ1質量%ずつ混合し、水を加えて混練して負極活物質合剤スラリーを調製した。次いで、銅箔(例えば、厚さが12μmのもの)からなる負極芯体を用意し、上述のようにして作製した負極活物質合剤スラリーを負極芯体の両面に均一に塗布して、負極活物質合剤層を形成した。この場合、負極活物質合剤層の一方の側には、負極活物質合剤スラリーの塗布されていない所定幅(ここでは10mmとした)の非塗布部(負極芯体露出部15)が負極芯体の端縁に沿って形成されるように塗布した。この後、負極活物質合剤層を形成した負極芯体を乾燥機中を通過させて乾燥させた。乾燥後に、ロールプレス機により厚さが0.05mmとなるまで圧延して負極極板を作製した。このようにして作製した負極極板を幅が100mmとなる短冊状に切り出し、幅が8mmの帯状の負極芯体露出部15を設けた負極極板を得た。
上述のようにして得られた正極極板の正極芯体露出部と負極極板の負極芯体露出部とがそれぞれ対向する電極の活物質合剤層と重ならないようにずらして、ポリエチレン製の多孔質セパレータ(厚さが0.022mmで、幅が100mmのもの)を介して巻回することで、巻回電極体を作製した。その際、巻回電極体の最外周側が多孔質セパレータで覆われる状態とした。
本実施形態の角形非水電解質二次電池10で使用する絶縁性部材301の素材としては、厚さが150μmのポリプロピレン製シートを用いた。このシートを、図2に示すように、正面部分30a、背面部分30b、底面部分30c、一対の側面部分30dと、一対の第一の折り返し部30e、及び、一対の小舌片状の第二の折り返し部30fを備えた形状に切り出した後、破線で示す部分にミシン目を形成することで絶縁性部材301を作製した。
絶縁性部材301をミシン目に沿って全て山折りで折り目を付けた後、図3に示すように、絶縁性部材301で形成される空間内に偏平状巻回電極体11を、偏平状巻回電極体11の巻回軸方向を横向きとし、正極集電体16及び負極集電体181がそれぞれ絶縁性部材301の側面部分30dに対向するように挿入する。その後、第一の折り返し部30eと正面部分30aとの重なり部分を熱溶着によって接着することで、偏平状巻回電極体11を箱形形状に形成された絶縁性部材301で被覆した。
0.8≦ E/F <1.0 、及び、 0.8≦ B/F <1.0
を満たすことが好ましく、また、新たに生ずる角部から側面までの距離をLとした場合、
tan(0.1°) ≦ (F-B)/L ≦ tan(5°)
を満たすことが好ましいと考えられる。なお、本実施形態におけるLの好ましい長さは10~15mmである。

- 箱状に成形された絶縁性部材と、前記絶縁性部材に収容された電極体と、金属製の角形外装体と、を備えた角形密閉二次電池であって、
前記絶縁性部材は、
略直方体形状を有する六面体の面から、上面が除かれた形状である有底箱形形状であり、前記絶縁性部材における少なくとも対向する一対の側面の幅が、前記一対の側面が対向する電極体の幅よりも小さい、ことを特徴とする角形密閉二次電池。 - 前記絶縁性部材における小面積側の側面の幅が、前記小面積側の側面と対向する前記電極体の幅よりも小さいことを特徴とする請求項1に記載の角形密閉二次電池。
- 前記絶縁性部材における大面積側の側面の幅が、前記大面積側の側面と対向する前記電極体の幅よりも小さいことを特徴とする請求項1に記載の角形密閉二次電池。
- 前記絶縁性部材は、前記絶縁性部材の底面と平行な平面上の断面形状が略八角形形状であり、前記略八角形形状を構成する8つの角部のうち4つの角部は、有底箱形形状の内部に電極体を配置させることにより新たに生じた角部であることを特徴とする請求項1~3のいずれかに記載の角形密閉二次電池。
- 前記絶縁性部材は、前記絶縁性部材の底面と平行な平面上の断面形状が略十二角形形状であり、前記略十二角形形状を構成する12個の角部のうち、8つの角部は、有底箱形形状の内部に電極体を配置させることにより新たに生じた角部であることを特徴とする請求項1~3のいずれかに記載の角形密閉二次電池。
- 前記絶縁性部材は、柔軟性を有する絶縁性シートが前記六面体の辺に相当する箇所において折り曲げて成形されていることを特徴とする、請求項1に記載の角形密閉二次電池。
- 前記絶縁性部材は、前記絶縁性シートの折り曲げ部分にミシン目ないしは薄肉部を有することを特徴とする、請求項6に記載の角形密閉二次電池。
- 前記絶縁性部材は、前記絶縁性シートの重なり部分が接着されていることを特徴とする、請求項6に記載の角形密閉二次電池。
- 前記絶縁性部材は、前記底面の短辺の長さをEとし、前記小面積側の側面の幅をBとした場合、

前記絶縁性部材の底面の長手方向における一方の端部側に前記正極芯体露出が位置し、他方の端部側に前記負極芯体露出部が位置するように、前記絶縁性部材に収容されている、ことを特徴とする請求項1に記載の角形密閉二次電池。 - 箱状に成形された絶縁性部材で電極体を被覆する工程(A)と、
前記絶縁性部材で被覆されている前記電極体を金属製の角形外装体に挿入する工程(B)と、

前記絶縁性部材に前記電極体を挿入することにより、あるいは前記絶縁性部材を前記電極体を内部に配置して組み立てることにより、前記絶縁性部材における底面と平行な平面上の断面の形状が変形するように、前記絶縁性部材の形状を変形させることを特徴とする角形密閉二次電池の製造方法。 - 前記絶縁性部材として、前記電極体が挿入されていない状態、あるいは前記電極体を内部に配置しないで組み立てた状態で、前記絶縁性部材における少なくとも対向する一対の側面の幅が、前記一対の側面が対向する前記電極体の幅よりも小さいものを用いることを特徴とする請求項12に記載の角形密閉二次電池の製造方法。
- 前記絶縁性部材として、前記電極体が挿入されていない状態、あるいは前記電極体を内部に配置しないで組み立てた状態で、前記絶縁性部材における小面積側の側面の幅が、前記小面積側の側面が対向する前記電極体の幅よりも小さいものを用いることを特徴とする請求項13に記載の角形密閉二次電池の製造方法。
- 前記絶縁性部材は、前記電極体が挿入されていない状態、あるいは前記電極体を内部に配置しないで組み立てた状態で、前記絶縁性部材における大面積側の側面の幅が、前記大面積側の側面が対向する前記電極体の幅よりも小さいものを用いることを特徴とする請求項13又は14に記載の角形密閉二次電池の製造方法。
- 前記絶縁性部材の底面と平行な平面上の断面形状を、略長方形から略八角形形状又は略十二角形形状に変形させることを特徴とする請求項12に記載の角形密閉二次電池の製造方法。
- 前記工程(A)において、柔軟性を有する絶縁性シートから前記絶縁性部材を成形する工程(C)を経ることを特徴とする請求項12に記載の角形密閉二次電池の製造方法。
- 前記工程(C)において、前記絶縁性シートを所定形状に切り出す工程(D)、及び、
前記絶縁性シートを前記六面体の辺に相当する部分において折り曲げる工程(E)、を経ることを特徴とする請求項17に記載の角形密閉二次電池の製造方法。 - 前記工程(E)の前に、前記絶縁性シートの折り曲げられる箇所に、予めミシン目ないしは薄肉部を設ける工程(F)を経ることを特徴とする、請求項18に記載の角形密閉二次電池の製造方法。
- 前記工程(E)の後に、
折り曲げられた前記絶縁シートによって形成される空間内に前記電極体を挿入する工程(G)を経た後、
折り曲げられた前記絶縁シートを、重なり部分において接着する工程(H)を経ることを特徴とする請求項18に記載の角形密閉二次電池の製造方法。
