このように、耐摩耗性と低転がり抵抗性とは、二律背反の関係にあることが知られている。
例えば、特許文献1の請求項1には、カーボンブラックの凝集体分布半値幅ΔD50と凝集体分布の最頻値Dstとの比ΔD50/Dstを0.50~0.80とすることが記載されている。特許文献2の請求項1には、カーボンブラックの凝集体のモード径Dst(nm)と半値幅ΔDst(nm)との比ΔDst/Dstを0.8以下とすることが記載されている。特許文献3の請求項1には、カーボンブラックの凝集体分布の半値幅ΔDstを70nm以下とすることが記載されている。
これら特許文献1~3ではいずれも、カーボンブラックの凝集体分布が遠心沈降法によって測定されている。
本発明は、タイヤの耐摩耗性及び低転がり抵抗性を共に向上させることが可能なカーボンブラックと、このカーボンブラックを配合したゴム組成物と、このゴム組成物を用いた空気入りタイヤとを提供することを目的とする。
ここで、カーボンブラックの凝集体のようなサブミクロン領域を評価する測定法としては、広く用いられている遠心沈降法の他には光透過法や光散乱法、X線散乱法、流体力学分画法などが実用化されているが、本発明で用いられる紫外線を用いたレーザー光源に対する回折・散乱光から検出データより得られた粒子径は球相当径(体積分布)という意味合いを持ち、遠心沈降法によるストークス相当径(重量分布)とは相違している。

<カーボンブラック>
本発明のカーボンブラックは、紫外線を用いた動的光散乱法で得られるカーボンブラックの凝集体分布の標準偏差σが、式(1)

[式(1)中、24M4DBPは圧縮ジブチルフタレート吸収量(cm3/100g)であり、Dst(nm)は遠心沈降法で得られる凝集体分布曲線における最多頻度を与えるストークス相当径である。]を満たすことを特徴とするものである。
本発明において、カーボンブラックの凝集体分布とは、体積基準での凝集体分布を意味する。
本発明は、凝集体分布の測定法として、従来の遠心沈降法に代えて、紫外線を用いた光散乱法を採用したことを1つの特徴とするものである。このように、紫外線を用いた光散乱法を用いて凝集体分布の特定を行うことにより、耐摩耗性及び低転がり抵抗性の両方に優れたタイヤを得ることができる。
これに対し、紫外線を用いた光散乱法によると、遠心沈降法よりも大きな凝集体サイズの判別が可能となる。そのため、この紫外線を用いた光散乱法を用いて凝集体分布の標準偏差σを後述するとおりに特定することにより、耐摩耗性及び低転がり抵抗性の両方に優れたタイヤを得ることができるものと考えられる。
24M4DBP吸収量(cm3/100g)は、ISO 6894に準拠し、24,000psiの圧力で4回繰り返し圧力を加えた後、DBP(ジブチルフタレート)吸収量を測定した値である。この24M4DBP吸収量は、いわゆるファンデルワールス力により生じている変形・破壊性の構造形態(2次ストラクチャー)によるDBP吸収量を排除し、非破壊性の真のストラクチャーの構造形態(1次ストラクチャー)に基くDBP吸収量を求めるときに用いる、1次ストラクチャーを主体とするカーボンブラックの骨格的構造特定を評価する指標である。
上記24M4DBP吸収量は、106cm3/100gよりも大きいことが好ましい。106cm3/100gよりも大きいと、ゴム補足力が強まり、耐摩耗性が良好になる。また、24M4DBP吸収量は、150cm3/100gよりも小さいことが好ましい。150cm3/100gよりも小さいと、発熱性が低く、また未加硫ゴム粘度が低下して工場での加工性が良好となる。この観点からは、24M4DBP吸収量は、より好ましくは106cm3/100g~130cm3/100gであり、更に好ましくは106cm3/100g~120cm3/100gである。
Dstは、JIS K6217-6記載の方法に従って遠心沈降法を用いて得られた凝集体分布の最多頻度を与える凝集体サイズのことであり、ストークス沈降径と呼ばれるものである。このDstをカーボンブラック凝集体の平均径とする。
上記Dstは、115nm未満であることが好ましい。115nm未満であると、凝集体が大きいためにゴムの破壊核として作用することが抑制され、耐摩耗性が良好なものとなる。また、このDstは20nmよりも大きいことが好ましい。20nmよりも大きいと、製造が容易になる。この観点から、Dstは、より好ましくは20nm超96nm未満である。
24M4DBP/Dstは、カーボンブラックの粒子性状を示す因子である。上述のとおり、24M4DBP吸収量(cm3/100g)はカーボンブラックのストラクチャーの大きさを示す指標であるため、この24M4DBP吸収量(cm3/100g)を凝集体の平均径Dst(nm)で除すことで、凝集体径当たりのストラクチャーの発達状態を示す指標となる。この値(24M4DBP/Dst)が大きいほどストラクチャーがよく発達していることとなり、ゴム組成物としたときに一定モジュラスあたりの耐摩耗性を高くする効果を示すものである。
上記24M4DBP/Dstは、1.1<24M4DBP/Dst<1.7であることが好ましい。1.1よりも大きいと、ゴム組成物としたときに一定モジュラスあたりの耐摩耗性が高くなる。1.7未満であると、ストラクチャーが発達し過ぎることが防止され、粒度分布が狭くなる。この観点からは、より好ましくは1.2<24M4DBP/Dst<1.6であり、更に好ましくは1.3<24M4DBP/Dst<1.5である。
本発明は、紫外線を用いた光散乱法で得られるカーボンブラックの凝集体分布の標準偏差σが、上述した式(1)を満たすことを1つの特徴とするものである。
この観点から、好ましくは

CTABはセチルトリメルアンモニウムブロマイドである。一般にカーボンブラックの比表面積の測定には窒素吸着法が使用され、これは優れた評価方法であるが、ある種のカーボンブラックには全表面積の大きな部分に数オングストローム程度の細孔があり、この細孔にはゴムが浸入できない。そこでゴムが浸入できる程度の細孔の比表面積の評価は、大きな吸着分子を用いることによって行うことができる。その大きな吸着分子の一つがCTABである。したがって、CTAB比表面積は、ゴムが浸入できるカーボンブラックの細孔の比表面積の評価法としては採用されている。このCTAB比表面積は、ISO 6810に準拠して測定され、m2/gで表される。
上記CTAB比表面積(m2/g)は、好ましくは、30<CTAB比表面積<150である。この範囲内であると、耐摩耗性と低転がり抵抗性の向上を図ることができる。また、30より大きいとゴム組成物の耐摩耗性が良好となり、150未満であると、ゴム配合時の粘度が高くなって加工性が低下することが防止される。この観点から、より好ましくは55<CTAB比表面積<120であり、更に好ましくは70<CTAB比表面積<105である。
ΔD50(nm)は、遠心沈降法で得られた凝集体分布曲線において、その頻度が最大点の半分の高さのときの分布の幅である。
上記ΔD50は、100nm未満であることが好ましい。ΔD50が100nm未満であると、耐摩耗性が良好なものとなる。また、ΔD50が20nmよりも大きいと、製造性が良好なものとなる。この観点から、ΔD50は、より好ましくは20<ΔD50<75であり、更に好ましくは20<ΔD50<58である。
上記凝集体分布の上記Dstを含むピークの半値幅ΔD50(nm)と、上記Dst(nm)とが、ΔD50<100、かつDst<115であることが、耐摩耗性を更に良好にする観点から好ましい。
次に、カーボンブラックの製造方法について説明する。
カーボンブラック製造炉内部は、燃焼帯域と反応帯域と反応停止帯域とを連接した構造であり、その全体は耐火物で覆われている。
カーボンブラック製造炉は、燃焼帯域として、可燃性流体導入室と、炉頭部外周から酸素含有ガス導入管によって導入された酸素含有ガスを、整流板を用いて整流して可燃性流体導入室へ導入する酸素含有ガス導入用円筒と、酸素含有ガス導入用円筒の中心軸に設置され、可燃性流体導入室へ燃料用炭化水素を導入する燃料油噴霧装置導入管とを備える。燃焼帯域内では、燃料用炭化水素の燃焼により高温燃焼ガスを生成する。
また、カーボンブラック製造炉1は、反応帯域あるいは反応停止帯域において、ガス体を導入する装置を更に備えてもよい。ここで、「ガス体」としては、空気、酸素と炭化水素の混合物、これらの燃焼反応による燃焼ガス等が使用可能である。
このようにして、カーボンブラック製造において、反応ガス流が反応停止帯域に入るまでの各帯域における平均反応温度と滞留時間を制御することにより、本発明のゴム組成物に用いられるゴム配合用カーボンブラックが得られる。
燃焼帯域とは、燃料と空気との反応により高温ガス流が生成される領域であり、この下流端は原料油が反応装置内に導入される点(複数位置で導入される場合は最も上流側)、例えば原料油が導入される点よりも上流側(図1では左側)を指す。
また、反応帯域とは、原料炭化水素が導入された点(複数位置の場合は最も上流側)から反応継続兼冷却室11内の多段急冷水噴霧手段12(これらの手段は反応継続兼冷却室11内で抜き差し自在であり、生産する品種、特性により使用位置は選択される)の作動(水等の冷媒体を導入する)点までを指す。すなわち、例えば第3番目の原料油噴霧口で原料油を導入し、多段急冷媒体導入手段12で水を導入した場合、この間の領域が反応帯域となる。反応停止帯域とは、急冷水圧入噴霧手段を作動させた点よりも下側(図1では右側)の帯域を指す。
図1において、反応継続兼冷却室11という名称を用いたのは、原料導入時点から反応停止用急冷水圧入噴霧手段の作動時点までが反応帯域、それ以降が反応停止帯域であり、この急冷水導入位置が要求されるカーボンブラック性能により移動することがあるためである。
本発明のゴム組成物は、ゴム成分100質量部に対して、上記カーボンブラック5~200質量部を含むものである。
以下、ゴム組成物の各成分について説明する。
ゴム成分としては、特に制限はないが、耐摩耗性と低転がり抵抗性の両立を図る観点からは天然ゴム(NR)、イソプレンゴム(IR)、スチレン-ブタジエン共重合体(SBR)、ブタジエンゴム(BR)などが挙げられる。
カーボンブラックとしては、上述したものが用いられる。このカーボンブラックは、上記ゴム成分100質量部に対して5~200質量部含むことが好ましい。カーボンブラックの含有量が上記範囲内であると、耐摩耗性と低転がり抵抗性の両立を良好に図ることができる。また、200質量部以下であると、ゴム組成物の硬度が低下し、加工性が良好なものとなる。
ゴム組成物に含まれるその他の成分としては、本発明の目的を害しない範囲内で適宜選択し、使用することができ、例えば、無機充填材、軟化剤、硫黄等の加硫剤、ジベンゾチアジルジスルフィド等の加硫促進剤、加硫助剤、N-シクロヘキシル-2-ベンゾチアジル-スルフェンアミド、N-オキシジエチレン-ベンゾチアジル-スルフェンアミド等の老化防止剤、酸化亜鉛、ステアリン酸、オゾン劣化防止剤、着色剤、帯電防止剤、滑剤、酸化防止剤、軟化剤、カップリング剤、発泡剤、発泡助剤等の添加剤などの他、通常ゴム業界で用いる各種配合剤などが挙げられる。これらは、市販品を好適に使用することができる。
本発明に係るゴム組成物は、例えば、ゴム成分と、カーボンブラックと、必要に応じて適宜選択したその他の成分とを、混練り、熱入れ、押出、加硫等することにより製造することができる。
混練りの条件としては、特に制限はなく、混練り装置への投入体積、ローターの回転速度、ラム圧等、混練り温度、混練り時間、混練り装置の種類等の諸条件について目的に応じて適宜選択することができる。混練り装置としては、例えば、通常ゴム組成物の混練りに用いるバンバリーミキサー、インターミックス、ニーダー等が挙げられる。
熱入れの条件としては、特に制限はなく、熱入れ温度、熱入れ時間、熱入れ装置等の諸条件について目的に応じて適宜選択することができる。熱入れ装置としては、例えば、通常ゴム組成物の熱入れに用いるロール機等が挙げられる。
押出の条件としては、特に制限はなく、押出時間、押出速度、押出装置、押出温度等の諸条件について目的に応じて適宜選択することができる。押出装置としては、例えば、通常タイヤ用ゴム組成物の押出に用いる押出機等が挙げられる。押出温度は、適宜決定することができる。
加硫を行う装置、方式、条件等については、特に制限はなく、目的に応じて適宜選択することができる。加硫を行う装置としては、例えば、通常タイヤ用ゴム組成物の加硫に用いる金型による成形加硫機などが挙げられる。加硫の条件として、その温度は、通常100~190℃程度である。
本発明の空気入りタイヤは、上記ゴム組成物をトレッド部等に使用したものである。上記ゴム組成物をトレッド部に用いることにより、作業性を損なうことなく、耐摩耗性及び低転がり抵抗性を共に向上させることができる。この空気入りタイヤは、従来より公知の構造で、特に限定はなく、通常の方法で製造できる。又、本発明の空気入りタイヤに充填する気体としては、通常の或いは酸素分圧を調整した空気の他、窒素、アルゴン、ヘリウム等の不活性ガスを用いることができる。
トレッドの構造としては、特に制限はなく、1層構造であってもよいし、多層構造であってもよく、直接路面に接地する上層のキャップ部と、このキャップ部の空気入りタイヤの内側に隣接して配置される下層のベース部とから構成される、いわゆるキャップ・ベース構造を有していてもよい。本発明においては、少なくともキャップ部が本発明のゴム組成物で形成されているのが好ましい。
本発明の空気入りタイヤは、いわゆる乗用車用のみならず、トラック、バス、オフロードカー、レーシングカー等の競技用自動車に特にも使用することができる。
なお、カーボンブラックの各種特性は、以下の測定方法によって評価した。
測定機器としては、紫外線レーザー式ナノ粒子径分布測定装置「SALD7100」(株式会社島津製作所製、紫外線波長375nm)を用いた。
若干の界面活性剤を加えた25容量%エタノール水溶液中に、0.8~1.2質量%のカーボンブラックを加え、超音波処理(1/2インチ発振チップ、出力50W)を施して完全に分散させて分散液とした。
この分散液を、上記紫外線レーザー式ナノ粒子径分布測定装置のセルに入れ、体積基準粒度分布(凝集体サイズ分布)を光散乱法により測定した。この体積基準粒度分布から、標準偏差σ(nm)を得た。なお、測定中はカーボンブラックがセルの底に沈殿しないよう、SALD7100付属の撹拌棒を用いて撹拌した。
測定装置としては、Disk Centrifuge Photosedimentometer (DCP)「BI-DCP Particle sizer」(Brookhaven社製)を用いた。また、以下のとおり、ISO/CD 15825-3に準拠して測定した。
若干の界面活性剤を加えた25容量%エタノール水溶液中に、0.05~0.1質量%のカーボンブラックを加え、超音波処理(1/2インチ発振チップ、出力50W)を施して完全に分散させて分散液とした。沈殿液(スピン液)として蒸留水17.5mlを注加した回転ディスクの回転数を8,000rpmとし、上記分散液0.02~0.03mlを注加した。上記分散液の注加と同時に記録計を作動させ、回転ディスクの外周近傍の一定点を沈降により通過するカーボンブラック凝集体量を光学的に測定し、その吸光度(頻度)を時間に対する連続曲線として記録した。沈降時間を下記のストークスの一般式(2)によってストークス相当径dに換算し、凝集体のストークス相当径とその頻度との対応曲線を得た。

この測定結果から、モード径Dst(nm)、半値幅ΔD50(nm)、及び標準偏差σ’(nm)を得た。なお、モード径Dst及び半値幅ΔD50の定義は以下のとおりである。
上記の凝集体のストークス相当径とその頻度との対応曲線において、最多頻度を与えるストークス相当径のことをいう。

24M4DBP吸収量(cm3/100g)は、ISO 6894に準拠して測定した。

CTAB比表面積(m2/g)は、ISO 6810に準拠して測定した。
(5)N2SA(窒素吸着比表面積)
N2SA(m2/g)は、ASTM D3037-88に準拠して測定した。
(耐摩耗性指数)
後述のとおりにして作製したトラック用タイヤを車両に装着し、4万km走行した時点でのタイヤの溝の減量を測定した。比較例1、6又は7の溝減量の逆数を100として、指数表示した。この指数が大きいほど、耐摩耗性に優れていることを示す。
(転がり抵抗性指数)
後述のとおりにして作製したトラック用タイヤをドラム上でフリー回転させ、転がり抵抗を測定した。比較例1、6又は7の転がり抵抗値を100として、指数表示した。この指数が小さいほど、転がり抵抗が小さく、良好であることを示す。
(工場作業性指数)
未加硫ゴム組成物サンプルのムーニー粘度(ML1+4)を、130℃の条件でJIS K6300に準拠して測定した。比較例1、6又は7の値を100として、指数表示した。この指数が小さいほど粘度が小さく、良好であることを示す。
<カーボンブラックの製造>
図1に示すカーボンブラック製造炉を用いて、カーボンブラックA~Gを製造した。ただし、図1において多段急冷媒体導入手段12として、第1番目の急冷媒体導入手段12-X、第2番目の急冷媒体導入手段12-Y及び最後の急冷媒体導入手段12-Zからなる3段急冷媒体導入手段を用いた。
また、製造炉内の温度をモニターするため、任意の数ヶ所に熱電対を炉内に挿入できる構造を備える上記製造炉を用いた。カーボンブラック製造炉において、燃料には比重0.8622(15℃/4℃)のA重油を用い、原料油としては表1に示した性状の重質油を使用した。カーボンブラック製造炉の操作条件を表2に示す。また、これらカーボンブラックについて上記測定を行った結果を表3に示す。
上記カーボンブラック及び各種成分を表6に示す配合処方1の配合割合にて配合し、バンバリーミキサーを用いて混練して、ゴム組成物を調製した。
上記ゴム組成物をトレッド用ゴム組成物として用い、サイズ11R22.5のトラック用タイヤを試作した。これらのタイヤについて上記評価を行った結果を表3に示す。
以下に示す市販のカーボンブラックについて、上記測定を行った。その結果を表3に示す。
N234:商品名「シースト7HM」(東海カーボン社製)
N339:商品名「シーストKH」(東海カーボン社製)
N220:商品名「シースト6」(東海カーボン社製)
これら市販のカーボンブラックを用いたこと以外は実施例1と同様にして、ゴム組成物及びトラック用タイヤを作製した。これらのゴム組成物及びタイヤについて上記評価を行った結果を表3に示す。
カーボンブラックA~Gと同様にして、カーボンブラックH及びIを製造した。ただし、カーボンブラック製造炉の操作条件は表2に示す。これらのカーボンブラックH及びIを用いて、実施例1と同様にしてゴム組成物及びトラック用タイヤを作製した。カーボンブラックH及びI、ゴム組成物及びトラック用タイヤについて上記評価を行なった結果を表3に示す。
実施例8として上記カーボンブラックAを用い、比較例6として上記カーボンブラックN234を用いて、各種成分を表6に示す配合処方2の配合割合にて配合し、バンバリーミキサーを用いて混練して、ゴム組成物を調製した。これら2種類のゴム組成物をトレッド用ゴム組成物として用い、サイズ11R22.5のトラック用タイヤを試作した。これらのタイヤについて上記評価を行った結果を表4に示す。
実施例9として上記カーボンブラックAを用い、比較例7として上記カーボンブラックN234を用いて、各種成分を表6に示す配合処方3の配合割合にて配合し、バンバリーミキサーを用いて混練して、ゴム組成物を調製した。これら2種類のゴム組成物をトレッド用ゴム組成物として用い、サイズ11R22.5のトラック用タイヤを試作した。これらのタイヤについて上記評価を行った結果を表5に示す。
図2は、24M4DBP/Dstと光散乱法によって得られたσとの関係を示すグラフである。また、図3は、転がり抵抗性指数と耐摩耗性指数との関係を示すグラフである。
以下に説明するとおり、図2と図3とは明確な関連性を有しており、上記式(1)を満たすカーボンブラックとすることにより、耐摩耗性と転がり抵抗性指数の両立を達成することができることが明らかである。
図2(光散乱法)に示すとおり、実施例1~7のカーボンブラックは、総てこの直線よりも下側に位置しており、したがって、上記式(1)を満たしている。そして、図3に示すグラフにおいて、比較例1と比較例2とを結ぶ直線を基準としたとき、実施例1~7のカーボンブラックを用いたタイヤは総てこの直線よりも上側に位置している。このことから、実施例1~7は比較例1,2と比べて、耐摩耗性及び低転がり抵抗性の両立がより良好に達成されていることがわかる。

実施例1~7のうち、この直線に最も近いのは実施例5である。この直線を上方に平行移動させて実施例5を通るようにした場合、移動後の直線のy切片は-21.1となり、移動前の直線(式(3)の直線)のy切片(-30.4)との差が9.3となる。したがって、実施例5は、式(3)で表される直線よりも耐摩耗性指数が9.3ポイント分だけ上回っている。このことは、式(3)の直線上に位置する比較例1,2のカーボンブラックと比べて、実施例5のカーボンブラックは、耐摩耗性指数差9.3ポイント分だけ、耐摩耗性及び低転がり抵抗性の両立が達成されていることを意味している。よって実施例1~7のカーボンブラックは、比較例1,2のカーボンブラックと比べて、耐摩耗性指数差9.3ポイント分以上、耐摩耗性及び低転がり抵抗性の両立が達成されていることになる。

この図4(遠心沈降法)中の直線を基準としたときに、実施例2,4及び7はこの直線よりも下方に位置しているが、実施例1,3,5及び6はこの直線よりも上方に位置している。このことから、遠心沈降法によってカーボンブラックの凝集体分布を測定しても、耐摩耗性及び低転がり抵抗性の両立を達成するための指標は得られないことが明らかである。

[式(1)中、24M4DBPは圧縮ジブチルフタレート吸収量(cm3/100g)であり、Dst(nm)は遠心沈降法で得られる凝集体分布で最多頻度を与えるストークス相当径である。]を満たすことを特徴とするカーボンブラック。 - 前記24M4DBP/Dstが、
