Abstract

 本発明は、上張り材および下張り材ならびにこれらの間に空間を形成する空間形成部材を有する台座と、該台座に載置される板状体載置部と、前記台座の四隅に起立し、上端に係合部を有する支柱とを有する板状体梱包ユニットが、前記支柱の下端が別の前記板状体梱包ユニットの前記支柱の上端に係合するように複数積み重ねられ、梱包ユニット積層体を形成している板状体の梱包構造に関する。

Description

板状体の梱包構造及び板状体搬送方法
 本発明は、板状体の梱包構造及び板状体搬送方法に係り、特にガラスなどからなる複数の板状体を積層した状態で梱包して搬送する板状体の梱包構造及び板状体搬送方法に関する。
 複数の板状体を搬送する場合、トラックの荷室あるいはコンテナに積載して搬送する過程で板状体を保護するように梱包する梱包ユニットが用いられる(例えば、特許文献1参照)。
 この梱包ユニットでは、底板と、その四隅に起立する支柱と、底板上に板状体載置部を有する構成であり、板状体載置部の上面に複数の板状体からなる積層体を重ねた状態に収納する構成になっている。
 以下では、例えば、薄型ディスプレイ装置に用いられるガラス基板を複数枚積層して搬送する板状体搬送方法について説明する。近年、ガラス基板は、大型画面化に伴って第8世代サイズと呼ばれる大面積のものが製造されており、ガラス工場で製造されたガラス基板をトラックの荷室及び/又は貨物輸送用コンテナ(以下、単にコンテナという)に積載して貨物船で輸送する貨物船輸送などにより薄型ディスプレイパネルの製造工場に供給している。第8世代サイズのガラス基板は、奥行き寸法×横幅の寸法が2.5m×2.2m又は2.4m×2.1mであるので、積層されたガラス基板積層体を梱包する梱包ユニットの奥行き寸法×横幅の寸法がおよそ2.9m×2.27mである。
 一方、トラックの荷室の横幅寸法及びコンテナ(内壁)の横幅寸法は、ほぼ2.3mである。そのため、上記梱包ユニットをトラックの荷室又はコンテナに積載すると、梱包ユニットの左右両側とトラックの荷室又はコンテナの内壁との隙間は、片側で15mm程度になる。
 また、第8世代サイズのガラス基板は1枚当たりの質量が約10kgであるため、例えば、1個の梱包ユニットに120枚程度積層した状態で梱包する場合、ガラス基板積層体の質量と、梱包ユニットの質量の合計がおよそ1.5~1.6t程度になる。そのため、梱包ユニットをトラックの荷室又はコンテナに積載する際は、フォークリフトにより梱包ユニットの台座を持ち上げてトラックの荷室上又はコンテナ内に搬送する。
 上記のようにフォークリフトを用いて梱包ユニットをトラックの荷室上又はコンテナ内に搬送した後は、振動により梱包ユニットが動かないようにラッシングベルト(固縛ベルト;lashing belt)で固定する。

 しかしながら、ガラス基板の大型化に伴って梱包ユニットの横幅寸法がトラックの荷室内壁及びコンテナ内壁の横幅寸法にかなり接近しているので、梱包ユニットをトラックの荷室及びコンテナに積載した後は、作業員が梱包ユニットの横を通り抜けることはできない。
 従って、運搬手段としてコンテナを使用する場合は、後部側のコンテナ入口からフォークリフトがコンテナの内部に進入して梱包ユニットの搬入作業を行なった後、作業員がコンテナ内に入ることになるが、コンテナ内壁と梱包ユニットとの隙間が狭いため梱包ユニットの奥側(コンテナ入口から離れた側)をラッシングベルトで固定することは不可能であった。
 そのため、従来は、コンテナの入口側のみ梱包ユニットをラッシングベルトで固定していた。また、梱包ユニットの上部には、空間があるが、ガラス基板に荷重を掛けないように作業員が移動することは不可能であり、万が一作業員の体重がガラス基板にかかると、ガラス基板の表面の損傷やガラス基板の破損を引き起こすおそれがある。従って、前記梱包ユニットの上部の空間を通って奥に移動することはできない。
 また、上記梱包ユニットを2段又は3段に積み重ねることで、1台のトラック又はコンテナに積載されるガラス基板の枚数を増加させることが可能になるが、最上段の梱包ユニットに多数のガラス基板が積層されていると、最上段の梱包ユニットにラッシングベルトを掛ける際に最上段のガラス基板に直接ラッシングベルトが接触してガラス基板を損傷させてしまうおそれがあった。
 運搬手段としてトレーラを使用する場合は、荷室側壁が開閉可能扉で構成されるウィングトレーラを使用することによりフォークリフトを使って梱包ユニットを荷室側方から搬入して荷固めできる。しかし、梱包ユニットと前記開閉可能扉との間隙が15mm程度しか確保できないため先端径の大きな(最大径50~100mm)通常のラッシングベルトを用いて梱包ユニットを固定できないという問題があった。
 そこで、本発明は上記事情に鑑み、上記課題を解決した板状体の梱包構造及び板状体搬送方法を提供することを目的とする。すなわち、ガラス基板等の板状体にラッシングベルトを接触させることなく、トラックの荷室及びコンテナに積載可能な梱包ユニット積層体を提供することを目的とする。
 上記課題を解決するため、本発明は以下のような手段を有する。
(1)本発明は、上張り材および下張り材ならびにこれらの間に空間を形成する空間形成部材を有する台座と、該台座に載置される板状体載置部と、前記台座の四隅に起立し、上端に係合部を有する支柱とを有する板状体梱包ユニットが、
 前記支柱の下端が別の前記板状体梱包ユニットの前記支柱の上端に係合するように複数積み重ねられ、梱包ユニット積層体を形成している。
(2)本発明において、最上段の板状体梱包ユニットの支柱間に、前記梱包ユニット積層体の上下方向の動きを拘束するラッシングベルトを掛ける際に当該ラッシングベルトが接するベルト掛け部材を設けた。
(3)本発明において、前記ベルト掛け部材は、最上段の板状体梱包ユニットの、隣接する2本の前記支柱の上端間に横架された第1の梁と、
 最上段の板状体梱包ユニットの、前記2本の支柱に対向する他の2本の支柱の上端間に横架された第2の梁とからなる。
(4)本発明において、前記ベルト掛け部材は、最上段の板状体梱包ユニットの、少なくとも3本の前記支柱の上端に支持される天井板からなる。
(5)本発明において、前記ベルト掛け部材は、最上段の板状体梱包ユニットの、隣接する2本の前記支柱の側面間に横架された第1の側壁と、
 最上段の板状体梱包ユニットの、前記2本の支柱に対向する他の2本の支柱の側面間に横架された第2の側壁とからなる。
(6)本発明において、前記板状体載置部は、複数の板状体を積層した状態で保持する。
(7)本発明において、前記上張り材の下面には、鉤部が掛止される掛止部を備える。
(8)本発明は、ラッシングベルトの第1端を掛止させる掛止部を有する板状体梱包ユニットを複数積み重ね、(1)乃至(7)の何れか1項に記載の梱包ユニット積層体を形成し、前記梱包ユニット積層体を前記ラッシングベルトによってトラックに固定して搬送する板状体搬送方法であって、前記梱包ユニット積層体をトラックの荷室に載置した後、前記最上段の板状体梱包ユニットの前記掛止部にラッシングベルトの第1端を掛止させ、当該ラッシングベルトの第2端を前記トラックの荷室の掛止部に掛止させて前記梱包ユニット積層体を前記トラックに固定して搬送する。
(9)本発明において、板状体梱包ユニットを複数積み重ね、(1)乃至(7)の何れか1項に記載の梱包ユニット積層体を形成し、前記梱包ユニット積層体を前記ラッシングベルトによってコンテナに固定して搬送する板状体搬送方法であって、前記梱包ユニット積層体をコンテナに収納した後、前記梱包ユニット積層体にラッシングベルトを巻き掛けして前記梱包ユニット積層体を前記コンテナに固定して搬送する。
(10)本発明において、(9)に記載の板状体搬送方法であって、前記梱包ユニット積層体を固定するラッシングベルトの両端に鉤部を設け、
 前記コンテナの床面に前記鉤部を掛止する掛止部を設け、
 前記鉤部は、前記ラッシングベルトを前記梱包ユニット積層体の上から前記梱包ユニット積層体の側面に這わした状態で前記掛止部に掛止される。
(11)本発明において、(9)又は(10)に記載の板状体搬送方法であって、
 前記コンテナの内壁の奥部に前記梱包ユニット積層体を拘束するラッシングベルトの第1端を掛止すると共に、当該ラッシングベルトを前記コンテナの内壁に沿うように這わせて仮止めし、前記梱包ユニット積層体を前記コンテナの開口側より前記コンテナの内部に搬入し、その後、仮止めされた前記ラッシングベルトの他端を前記コンテナの開口側に引き出して前記梱包ユニット積層体の上面及び側面に前記ラッシングベルトを接した状態で前記コンテナの床面に掛止させる。
(12)本発明において、(9)に記載の板状体搬送方法であって、
 前記コンテナの内壁の奥部に前記梱包ユニット積層体を拘束するラッシングベルトの第1端を掛止し、前記梱包ユニット積層体のうちの最上段の板状体梱包ユニットの台座に形成された空間に前記ラッシングベルトの第2端を通過させ、
 前記梱包ユニット積層体を前記コンテナの開口側より前記コンテナの内部に搬入すると共に、前記ラッシングベルトの第2端を前記コンテナの開口側に引き出し、前記最上段の板状体梱包ユニットの台座を前記ラッシングベルトにより前記コンテナの床面に固定する。
(13)本発明において、板状体梱包ユニットを複数積み重ね、(1)乃至(7)の何れか1項に記載の梱包ユニット積層体を形成し、前記梱包ユニット積層体をコンテナに収納することを含む、板状体搬送方法であって、
 前記梱包ユニット積層体と前記コンテナの天井との間に衝撃吸収部材が挿入されている。
(14)本発明において、前記衝撃吸収部材は、空気圧によって膨らませたエアバッグである。
 本発明によれば、板状体梱包ユニットの支柱の下端を、板状体梱包ユニットの支柱の上端に係合させることで、複数の板状体梱包ユニットが積み重ねられた構成としても、搬送時に荷崩れしにくく、より多くの板状体を限られたスペース内に積載させることが可能になり、トラックやコンテナによる搬送効率を向上させることが可能になる。また、最上段の板状体梱包ユニットの支柱に梁、天井板、側壁などのベルト掛け部を設けることで、板状体梱包ユニットをラッシングベルトにより拘束する際は、ベルトが最上段の板状体に接触しないように固定することが可能になり、トラックの荷室やコンテナに複数の板状体梱包ユニットをラッシングベルトにより固定させる作業も容易に行える。

 以下、図面を参照して本発明を実施するための形態について説明する。なお、本発明において、“上方”とは鉛直上方を指し、“下方”とは鉛直下方を指す。
(梱包ユニットの説明)
 図1は、本発明による板状体の梱包構造を構成する板状体梱包ユニットの一実施例を示す斜視図である。図1に示されるように、板状体梱包ユニット10(以下、「梱包ユニット」と称する)は、台座20と、板状体載置部30と、4本の支柱40A~40Dを有する。台座20は、上張り材22と、下張り材24と、空間形成部材26とを組み合わせた構成である。空間形成部材26は、上張り材22と下張り材24との間にフォークリフトのツメ(フォーク)が挿入される空間28を形成するためのスペーサである。前記台座20は、上方から見ると矩形である。
 尚、支柱40A~40Dを上張り材22に取り付けるにあたり、上張り材22の上面に形成された矩形孔または矩形の凹部に挿入する構成としても良い。
 上張り材22の上面には板状体載置部30が載置されている。このとき、前記上張り材22と板状体載置部30との間に、シリコン樹脂などの弾性高分子体からなる振動吸収部材50が設けられていてもよい。
 各支柱40A~40Dは、前記上張り材22の上面の四隅に起立している。さらに、各支柱40A~40Dの下方には、上張り材22と下張り材24との間を連結するように延在形成された支柱40a~40dが起立している。
 板状体載置部30には、例えば、板状に形成されたガラス基板からなる板状体60が載置されている。板状体60は、予め紙又は樹脂フィルムからなる緩衝部材を介して積層されており、板状体の積層体として梱包されている。また、各板状体60の側面には、ずれ防止用のストッパ部材を適宜配置しても良い。
 図2は、梱包ユニットの支柱の係合構造を拡大して示す図である。図2に示されるように、各支柱40A~40Dは、夫々上端に係合凸部42が突出している。また、各支柱40a~40dの下端には、係合凸部42が係合する係合凹部44が設けられている。尚、本実施例の係合凸部42は、下部が直方体で、その上部が四角錐形状である。また係合凹部44は、前記係合凸部42を係合できるように、係合凸部42の外形寸法をわずかに上回る凹形状である。ただし、これら各支柱40A~40D、係合凸部42、係合凹部44の形状は、前述の形状に限らない。
 フォークリフトを用いて下段の梱包ユニット10Aの上方に上段の梱包ユニット10Bを重ねるときは、上段の梱包ユニット10Bの各支柱40A~40Dの底面側に開口する係合凹部44を、下段の梱包ユニット10Aの各支柱40A~40Dの上端に突出する係合凸部42に対向するように位置合せを行う。そして、梱包ユニット10Bを降下させることで、梱包ユニット10Aの各支柱40A~40Dの上端に設けられた係合凸部42と、梱包ユニット10Bの各支柱40a~40dの下端に設けられた係合凹部44とが係合した状態となり、搬送中に水平方向の力を受けても上段の梱包ユニット10Bの脱落を防止できる。
 図3は、板状体梱包ユニットの台座20の構成を示す底面図である。図3に示されるように、台座20の上張り材22の左右縁部の下面には、掛止部70が一対ずつ、計4箇所に設けられている。この掛止部70は、ラッシングベルトを掛止する所謂エアラインレール(aircraft style logistic track)と呼ばれている直線状の掛止溝70aと複数の円形溝70bとを組み合わせた構成であり、円柱形状の先端に鍔部を有する被掛止部が側方からスライドして挿入され、ロックされる構成になっている。また、掛止部70は、掛止溝70a及び円形溝70bが下向きとなるように取り付けられおり、後述するように、トラックの荷室に積載された際に前記ラッシングベルトの第1端が下方から連結される。このとき、トラックの荷室の底面にも前述の掛止部70が設けられていると好ましい。
 また、台座20の上張り材22は、積載された板状体60の荷重によって変形しないように、金属により形成されており、四角形の枠体22aの内側には、複数のフレーム22bがX、Y方向の格子状に横架されている。
(トラックへの積載作業の説明)
 図4Aは、前記梱包ユニットを複数積み重ねた梱包ユニット積層体をトラックの荷室に積載する作業を説明するための側面図である。図4Bは前記梱包ユニット積層体をトラックの荷室に積載する作業を説明するための背面図である。
 図4A及び図4Bに示されるように、トラック120は、荷室122に開閉式の荷室壁部124を有する。荷室壁部124は、各梱包ユニット10を荷室122に積み込み・積み降ろし作業を行なう際に、上方に回動して荷室122の左右両側を開放した状態となる。
 そのため、フォークリフトは、荷室122の側方から梱包ユニット10を積み込み・積み降ろし作業を行なうことができる。各梱包ユニット10は、1台当たりの質量が1.5~1.6tとなる。そのため、例えば、梱包ユニット10を複数積み重ねてフォークリフトの搬送能力限界に接近した場合や、積み重ねた梱包ユニット10の重心が高くなる場合は、積込み時のフォークリフトによる持ち上げ動作のバランスが安定しなくなるおそれがある。
 そのため、フォークリフトのオペレータは、1回目の積込み作業では、搬送可能な2段重ねの梱包ユニット10A,10Bを持ち上げてトラック120の荷室122の前側に積み込む。
 図4Cは、梱包ユニットを3段に積み上げた状態を説明するための側面図である。図4Dは梱包ユニットを3段に積み上げた状態を説明するための背面図である。
 図4C及び図4Dに示されるように、フォークリフトのオペレータは、2回目の積込み作業で梱包ユニット10A,10Bの上に梱包ユニット10Cを積み上げて3段に重ねる。このように、トラック120の荷室には、梱包ユニット10A~10Cを3段に重ねた梱包ユニット積層体90が積み上げられる。
 この2回に分けたフォークリフトによる積込み作業を繰り返すことでトラック120の荷室122の中央、後側にも3段に重ねた複数の梱包ユニット積層体90を順次積み込むことができる。
 梱包ユニット10A~10Cの横幅寸法は、荷室122の横幅寸法をわずかに下回るに過ぎず、荷室壁部124との隙間は、約15mmである。しかしながら、当該トラック120は、荷室壁部124が上方に開いているので、左右両側において、ラッシングベルトによって梱包ユニット積層体90を荷室122に拘束する固定作業が行える。
 図4Eは、梱包ユニット積層体をトラックの荷室に固定する作業を説明するための斜視図である。図4Eに示されるように、板状体の梱包構造100における梱包ユニット積層体90は、各梱包ユニット10A~10Cの各支柱40A~40Dの上端に形成された係合凸部42と、各支柱40a~40dの下端に形成された係合凹部44とを係合させることで3段に重ねた構成である。
 また、梱包ユニット積層体90は、梱包ユニット10A~10Cの各支柱40A~40Dが、夫々係合凸部42と係合凹部44とが係合された状態(図2参照)であるので、搬送中に水平方向への力が作用した場合でも各梱包ユニット10A~10Cが横方向にずれることが防止され、荷崩れを生じない構造を維持することができる。
 また、複数の梱包ユニット10A~10Cが積み重ねられることで、トラックの荷室内の限られたスペースを有効に活用することが可能になり、且つより多くの板状体60を搬送することが可能になる。
 前記梱包ユニット積層体90において、最上段の梱包ユニット10Cに結合された複数のラッシングベルト110を介して、梱包ユニット10A~10Cが荷室122に拘束される。尚、図4Eにおいては、梱包ユニット積層体90のR方向側に一対のラッシングベルト110が連結された状態を図示している。梱包ユニット積層体90のL方向の側面は隠れて見えないがR方向の側面と同様に一対のラッシングベルト110が連結されている。
 各ラッシングベルト110には、第1端(上端)に台座20の上張り材22の下面に設けられた掛止部70に掛止される鉤部(図4Eでは見えない)が設けられ、第2端(下端)には荷室122上に固定された掛止部126に掛止される鉤部112が設けられている。尚、各ラッシングベルト110の上端の鉤部及び下端の鉤部112は、掛止部70の掛止溝70aに挿入されて掛止される鍔部を有する。尚、掛止部126は、各ラッシングベルト110の鉤部112が係合される掛止溝128が露出され、且つ掛止部126の上面が荷室122の床面と同じ高さとなるように取り付けられている。
 また、各ラッシングベルト110の下端の鉤部112は、荷室122に固定された掛止部126に容易に掛止される形状になっている。前記掛止部70はエアラインレールタイプの構造であるが、荷室122に固定された掛止部126も同様にエアラインレールタイプの構造とすることにより、省スペース化が図れるため好ましい。上述のように、梱包ユニットとトラックの前記開閉可能扉との間隙は約15mmであるため、フック式の掛止部を前記間隙に挿入することは困難又は不可能であるが、エアラインレールタイプ構造の掛止部126を用いることによりスペース上の制約の問題が解消できる。
 板状体の梱包構造100がトラック120の荷室122に積載された場合は、梱包ユニット積層体90の最上段の梱包ユニット10Cを、各掛止部70に掛止された各ラッシングベルト110を介して荷室122に連結することにより、梱包ユニット積層体90が運送時の振動により上下動しないように固定される。
 また、各ラッシングベルト110は、所定以上の張力を有するたるみのない状態に長さ調整されることで、梱包ユニット積層体90をがたつきのない安定状態に拘束することができる。
 これにより、複数の梱包ユニット10A~10Cを積み重ねた板状体の梱包構造100は、上下方向の振動が生じた場合でも各梱包ユニット10A~10Cが分離せず、荷崩れを防止できる。
(コンテナに積載するための梱包ユニット積層体の説明)
 前述のように、側壁が開閉可能なトラックの荷室への積載の場合は、上張り材22の下面に設けられた掛止部70を使って梱包ユニット積層体90を安定させることが可能であるが、開閉可能な側壁を持たないコンテナに梱包ユニット積層体90を積載する場合、前記掛止部70を利用することができない。そのため、本発明者は、ラッシングベルトが接するベルト掛け部材を設けることにより、前記ラッシングベルトのガラスへの接触を防止して輸送時の安定化を図る方法を見出した。以下、ベルト掛け部材を有する梱包ユニット積層体の3つの形態を説明する。
(梁を有するコンテナ積載用梱包ユニット積層体の説明)
 まず、ベルト掛け部材として梁を用いる第1の形態を説明する。図5は、コンテナに積載するための梱包ユニット積層体90を示す斜視図であり、最上段の梱包ユニット10Cに梁で構成されるベルト掛け部材を備えたものである。尚、図5において、トラックに積載するための梱包ユニット積層体と同一部分には、同一符合を付してその説明を省略する。
 板状体の梱包構造100Aにおける前記梱包ユニット積層体90の最上段の梱包ユニット10Cでは、隣接する2本の支柱40A,40Dの上端間に横架された第1の梁80Aと、当該2本の支柱40A,40Dに対向する他の2本の支柱40B,40Cの上端間に横架された第2の梁80Bとを有する。
 梁80A及び80Bは、棒状に形成された木材、金属製ロッド、又は樹脂製棒状体等からなり、各支柱40A~40Dのうち隣接する支柱の上端間(40Aと40Dの間、および40Bと40Cの間)に横架され、夫々が同一方向に平行となるように配されている。また、各梁80A及び80Bの両端底部には、支柱40A~40Dの上端の係合凸部42に係合する形状の凹部(図示しない)が形成されている。
 このように、最上段に一対の平行な梁80A及び80Bを備えた梱包ユニット積層体90とすることにより、ラッシングベルトを掛ける際に前記梁80A及び80Bがベルト掛け部材として機能し、ラッシングベルトが板状体60に接触することを防止できる。
 尚、梁80A及び80Bは、各支柱40A~40Dの上端に突出する係合凸部42に係合しているが、搬送時に外力が作用したときの脱落防止のため、例えば、ポリプロピレンバンド(PPバンド)と呼ばれる樹脂ベルトなどによって台座20の適所に縛るようにしてもよい。
(天井板を有するコンテナ積載用梱包ユニット積層体の説明)
 次いで、ベルト掛け部材として天井板を用いる第2の形態を説明する。図6は、コンテナに積載するための梱包ユニット積層体90を示す斜視図であり、最上段の梱包ユニット10Cに天井板で構成されるベルト掛け部材を備えたものである。尚、図6において、トラックに積載するための梱包ユニット積層体と同一部分には、同一符合を付してその説明を省略する。
 図6に示されるように、板状体の梱包構造200おける梱包ユニット積層体90の最上段の梱包ユニット10Cは、各支柱40A~40Dの上端間に天井板210が支持されている。天井板210は、台座20の上面とほぼ同じ大きさの平面を有する寸法に形成されており、板状体60の上面全体を覆うように配されている。
 前記天井板210は、木材、金属部材、又は樹脂材などで形成されており、最上段の梱包ユニット10Cの上方を全体的に覆うベルト掛け部材として機能する。前記天井板210の下面側の四隅には、支柱40A~40Dの上端の係合凸部42に係合する形状の凹部(図示しない)が形成されていると好ましい。なお、天井板210は少なくとも3本の支柱の上端に支持されていればよい。
 このように、天井板210を備えた梱包ユニット積層体90とすることにより、ラッシングベルトを掛ける際に前記天井板210がベルト掛け部材として機能し、ラッシングベルトが板状体60に接触することを防止できる。
(側壁を有するコンテナ積載用梱包ユニット積層体の説明)
 さらに、ベルト掛け部材として一対の側壁を用いる第3の形態を説明する。図7は、コンテナに積載するための梱包ユニット積層体90を示す斜視図であり、側壁で構成されるベルト掛け部材を備えたものである。尚、図7において、トラックに積載するための梱包ユニット積層体と同一部分には、同一符合を付してその説明を省略する。
 板状体の梱包構造300における前記梱包ユニット積層体90の最上段の梱包ユニット10Cでは、隣接する2本の支柱40A,40Dの側面間に横架された第1の側壁310Aと、当該2本の支柱40A,40Dに対向する他の2本の支柱40B,40Cの側面間に横架された第2の側壁310Bとを有する。
 前記側壁310A及び310Bは、板状に形成された木材、金属板、又は樹脂板等からなり、各支柱40A~40Dのうち隣接する支柱の側面間(40Aと40Dの間、および40Bと40Cの間)に横架され、それぞれが平行に配されている。前記側壁310A、310Bを支柱40A~40Dに横架し固定する方法は特に限定されない。
 このように、最上段に一対の平行な側壁310A及び310Bを備えた梱包ユニット積層体90とすることにより、ラッシングベルトを掛ける際に前記側壁310A及び310Bがベルト掛け部材として機能し、ラッシングベルトが板状体60に接触することを防止できる。
(コンテナへの積載作業)
 次に、上記各板状体の梱包構造100A、200、300により梱包された梱包ユニット積層体90をコンテナに積載して搬送する方法について説明する。
 図8Aは梱包ユニット積層体の積載方法を説明するための側断面図である。図8Aに示されるように、上記梱包ユニット積層体90をコンテナ400に搬入する場合、フォークリフトの能力によっては梱包ユニット10A~10Cを3段に積み重ねた梱包ユニット積層体90を一度に持ち上げられないことがあるため、本実施例では、まず梱包ユニット10A、10Bを搬入し、そのあと梱包ユニット10Cを搬入することにより、梱包ユニット10A~10Cをコンテナ400内に搬入する。
 前記コンテナ400は、トレーラ(被牽引車)や貨物船等に積載されて運搬される箱体である。前記トレーラはトラクタ(牽引車)によって牽引される。例えば、所謂40フィートの有蓋コンテナ(ドライコンテナ)の場合、全長が12.192m、横幅が2.438m、高さが2.591mと規定されている。但し、コンテナ400の開口部の横幅寸法及びコンテナ400の内壁の横幅寸法は、上記数値よりも小さく、ほぼ2.3mである。
 梱包ユニット積層体90をコンテナ400の床面406に載置すると、梱包ユニット積層体90の左右側面がコンテナ400の左右内壁404に僅かな隙間(約15mm程度)で接近する。そのため、作業者が梱包ユニット積層体90の左右側面の隙間を通ってコンテナ400の奥部に移動することはできない。したがって、コンテナ400に梱包ユニット積層体90を搬入する際は、事前にラッシングベルト410をコンテナ400の奥部に掛止しなければならない。
 続いて、コンテナ400に梱包ユニット積層体90を搬入する際の搬入方法とラッシング方法を詳細に説明する。
 まず、ラッシングベルト410の第1端の鉤部420は、予めコンテナ400の奥部の床面406に設けられた鉤型の掛止部440に掛止されている。そして、コンテナ400の左右内壁404には、搬入前に、予め一対のラッシングベルト410が、梱包ユニット積層体90よりも高い位置に、奥部から開口402側へ向かい左右内壁404の上部に沿うように粘着テープ405によって仮止めされている。
 また、ラッシングベルト410の開口402側の第2端の鉤部450も同様に、開口402近傍に粘着テープ405によって仮止めされている。
 そのため、フォークリフトを用いて各梱包ユニット10A~10Cをコンテナ400に搬入する際、ラッシングベルト410は全く邪魔にならず、フォークリフトの移動を妨げることもない。
 板状体梱包ユニットの搬入に先立ち、予め搬入作業を行なう前に最下段の板状体梱包ユニット10Aの搬入側端部(IN側端部)に当接するストッパ部材430をコンテナ400の奥部の床面406に取付ける。続いて、フォークリフトによる1回目の搬入作業では、前述したようにフォークリフトの最大搬送質量以下である、2段重ねの梱包ユニット10A、10Bをコンテナ400の奥に搬入し、床面406に設置する。
 フォークリフトによる1回目の搬入、すなわち梱包ユニット10A、10Bの搬入が行なわれると、最下段の梱包ユニット10Aの搬出側端部(OUT側端部)に当接されるストッパ部材430’をコンテナ400の床面406に取付けて梱包ユニット10Aが運搬時に前後方向にずれないようにする。
 図8Bは、コンテナ内に梱包ユニット10A~10Cを3段に積み上げた状態を説明するための側断面図である。図8Bの梱包ユニット積層体90は、まずフォークリフトで2段重ねの梱包ユニット10A、10Bをコンテナ400内に搬入した後、さらにフォークリフトで梱包ユニット10Cを搬入し、前記梱包ユニット10Bの上に積み上げたものである。このとき、3段目(最上段)の梱包ユニット10Cは、各支柱40A~40Dの底面側に開口する係合凹部44を、下段の板状体梱包ユニット10Bの各支柱40A~40Dの上端に突出する係合凸部42に係合させて位置決めされる(図2を参照)。また、ラッシングベルト410は、最上段の梱包ユニット10Cより上方に位置するようにコンテナ400の左右内壁404に仮止めされている。
 この2回に分けた梱包ユニット10A~10Cの搬入作業を、必要に応じて複数回行なう。
 図8Cは、コンテナに搬入された各梱包ユニット積層体90をラッシングベルトで固定した状態を示す側断面図であり、図8Dは、コンテナに搬入された各梱包ユニット積層体90をラッシングベルトで固定した状態を示す平面図である。図8C、図8Dに示されるように、コンテナ400内に3個の梱包ユニット積層体90が搬入された後、作業者は、コンテナ400の開口側(OUT側)に位置するラッシングベルト410の第2端の鉤部450を引き出し、ラッシングベルト410を各梱包ユニット積層体90の上方に接触させ通過させ、図8D中のL方向側の奥から延びるラッシングベルト410Lの第2端を床面406のR方向側に配された掛止部440Rに掛止し、R方向側のラッシングベルト410Rの第2端の鉤部450を床面406のL方向側の掛止部440Lに掛止する。
 図8Dに示されるように、一対のラッシングベルト410(410L、410R)は、3個の梱包ユニット積層体90の上で交差して3組の梱包ユニット積層体90を拘束する。そして、ラッシングベルト410の第2端に設けられた鉤部450は、ラッシングベルト410を梱包ユニット積層体90の上から梱包ユニット積層体90の手前側(OUT側)の側面に沿わせた状態で掛止部440(440L、440R)に掛止される。すなわち、梱包ユニット積層体90をコンテナ400内に搬入して設置した後は、作業者がコンテナ400の内部に入り込む隙間がないにも拘わらず、各梱包ユニット積層体90にラッシングベルト410を巻き掛けして各梱包ユニット積層体90をコンテナ400の床面406に拘束し、上下方向に動作しない状態にすることが可能になる。
 前記の各梱包ユニット積層体90は、前述したように、最上段の梱包ユニット10Cの各支柱40A~40Dの上端に梁80A、80B(図5を参照)、天井板210(図6を参照)、又は側壁310A、310B(図7を参照)が設けられている。そのため、ラッシングベルト410は、梁80A、80B、天井板210、又は側壁310A、310Bに巻き掛けされて最上段の板状体60に接触しないように取り付けられる。
 この後、ラッシングベルト410がたるまないようにラッシングベルトの長手方向の長さ調整を行なうと共に、ラッシングベルト410に所定の張力を付与した状態に設定する。
(ラッシング方法の他の実施形態)
 次にラッシング方法の変形例について説明する。
 図9Aは、板状体の梱包構造の搬送方法の変形例を説明するための側断面図である。図9Aに示されるように、予め搬入作業を行なう前に、最下段の梱包ユニット10Aの奥側端部(IN側端部)に当接するストッパ部材430をコンテナ400の奥部の床面406に取付ける。続いて、フォークリフトにより1回目の搬入作業(梱包ユニット10A、10Bの搬入、設置)を行い、最下段の梱包ユニット10Aの手前側端部(OUT側端部)に当接するストッパ部材430’をコンテナ400の床面406に取付けた後、ラッシングベルト410を2段目の梱包ユニット10Bの上方を通過させる。尚、ラッシングベルト410のIN側の第1端の鉤部420は、予めコンテナ400の奥部の床面406に設けられたフック型の掛止部440に掛止されている。
 次にフォークリフトにより2回目の搬入作業(梱包ユニット10Cの搬入、設置)を行なう際には、フォークリフトが、コンテナ400の内部に進入する過程で、ラッシングベルト410のOUT側の第2端の鉤部450を梱包ユニット10Cの台座20に形成された空間28を通過させる。
 そして、当該フォークリフトがコンテナ400内部に進入すると共に、作業者がラッシングベルト410の前記第2端の鉤部450をコンテナ400の開口402側(OUT方向)に引き出す。このように、作業者がラッシングベルト410を開口402側(OUT方向)に引き出すことにより、フォークリフトにより梱包ユニット10Cを持ち上げた状態で、梱包ユニット10Cの台座20の空間28にラッシングベルト410を通過させながら、フォークリフトがコンテナ400の奥部へ移動することが可能になる。
 尚、ラッシングベルト410をコンテナ400の開口402側(OUT方向)に引き出す作業は、作業者が手動操作で行なっても良いし、あるいは電動の巻き取り装置により引き出すようにしても良い。
 図9Bは、コンテナ内に梱包ユニット10A~10Cを3段に積み上げた状態を説明するための側断面図である。図9Bに示されるように、フォークリフトによる2回目の搬入作業では、1回目にコンテナ400内に搬入した2段重ねの梱包ユニット10A、10Bの上に最上段の梱包ユニット10Cを積み上げる。このとき、3段目(最上段)の梱包ユニット10Cは、各支柱40A~40Dの底面側に開口する係合凹部44を、下段の梱包ユニット10Bの各支柱40A~40Dの上端に突出する係合凸部42に係合させて位置決めされる(図2を参照)。
 この2回に分けた梱包ユニット10A~10Cの搬入作業を必要に応じて複数回行なう。
 図9Cは、コンテナに搬入された各梱包ユニット積層体90にラッシングベルト410を通過させた状態を示す側断面図である。図9Cに示されるように、3組の梱包ユニット積層体90をコンテナ400内に搬入して設置完了した状態においては、ラッシングベルト410の第2端の鉤部450は、各梱包ユニット積層体90の最上段の梱包ユニット10Cの各台座20の空間28を通過し、コンテナ400の開口402側に引き出されている。
 図9Dは、コンテナに搬入された各梱包ユニット積層体にラッシングベルトを通過させた状態を示す平面図である。図9Eは、コンテナに搬入された各梱包ユニット積層体をラッシングベルトで固定した状態を示す側断面図である。
 図9D及び図9Eに示されるように、3組の梱包ユニット積層体90の搬入作業が終了した後は、一対のラッシングベルト410(410L,410R)の第2端に設けられた鉤部450を、コンテナ400の開口402側の床面406に設けられた掛止部440(440L,440R)に掛止させる。また、ラッシングベルト410がたるまないようにラッシングベルトの長手方向の長さ調整を行なうと共に、ラッシングベルト410に所定の張力を付与した状態に設定する。
 このように、3個の梱包ユニット積層体90がコンテナ400の内部に搬入され、設置された後は、ラッシングベルト410(410L,410R)の第2端の鉤部450が、各梱包ユニット積層体90の最上段の梱包ユニット10Cの台座20の空間28に通過された状態で、コンテナ400の開口402側(OUT方向)に引き出されている。よって、作業員はコンテナ400の内部に設置された各梱包ユニット積層体90の奥(開口402から離れるIN方向)に移動しなくてもラッシングベルト410(410L,410R)の両端を床面406の掛止部440に掛止させて各梱包ユニット積層体90の上下振動を抑制するように固定することができる。なお、本発明は梱包ユニット10Aをコンテナ400の内部に搬入した後、2段積みの梱包ユニット10Bおよび梱包ユニット10BCを搬入する方法を採ることを妨げるものではない。
(その他の実施形態)
 図10は、コンテナ400の天井と各梱包ユニット積層体90との間に衝撃吸収部材460を配した状態を示す側断面図である。図10に示されるように、前述したラッシングベルト410による固定作業を行なわない場合は、各梱包ユニット積層体90をコンテナ400の床面406に設置した後、最上段の梱包ユニット10Cの上部とコンテナ400の天井との間に衝撃吸収部材460を挿入する。なお、本発明においては、ラッシングベルト410による固定作業と衝撃吸収部材460の併用を妨げるものではない。
 この衝撃吸収部材460は、空気圧によって膨らむエアバッグからなり、挿入作業時には、薄くたたまれた状態になっているので、梱包ユニット積層体90の上部に容易に設置することができる。そして、当該衝撃吸収部材460は、圧縮空気を供給することで、膨らみ、コンテナ400の天井に当接し、各梱包ユニット積層体90の上部を空気圧によって固定することができる。また、梱包ユニット積層体90の上下動を防ぐ目的であれば、過度の伸縮を抑制可能なダンパー等を衝撃吸収部材460として用いることもできるが、作業性の観点ではエアバッグが好ましい。
 各梱包ユニット積層体90は、前述したように、最上段の梱包ユニット10Cの各支柱40A~40Dの上端に梁80A、80B(図5を参照)、天井板210(図6を参照)、又は側壁310A、310B(図7を参照)が設けられるが、前記衝撃吸収部材460を使用する場合は、ガラスなどからなる板状体への荷重を防止するため、衝撃吸収部材460が接触する上面側の接触面積が大きい天井板210を用いることが好ましい。衝撃吸収部材460は、天井板210に当接することで、最上段の板状体60に接触しないように取り付けられる。
 従って、搬送時に衝撃が発生しても、各衝撃吸収部材460が空気圧によって振動を吸収し、各梱包ユニット積層体90の荷崩れを防止できる。
 なお、最上段の梱包ユニット10Cの被積載物がダミープレートである場合等のように板状体への接触を考慮する必要がない場合は、天井板210に代えて、梁80や側壁310が設けられているものであっても問題ない。
 また、コンテナ400から各梱包ユニット積層体90を搬出する際は、衝撃吸収部材460の圧縮空気を抜くことにより、衝撃吸収部材460を簡単に除去することができる。
 なお、上記の実施形態は、あらゆる点で単なる例示に過ぎず、これらの記載によって本発明は限定的に解釈されるものではない。本発明はその精神又は主要な特徴から逸脱することなく様々な形態で実施できる。
 本出願は、2010年7月6日出願の日本特許出願2010-154072に基づくものであり、その内容はここに参照として取り込まれる。
 上記実施例においては、板状体としてガラス基板を例に挙げて説明したが、これに限らず、ガラス基板以外の板状体(搬送時の衝撃によって損傷しやすい材質のもの)を梱包して搬送する場合にも本発明が適用できるのは勿論である。
 また、上記説明では、トラック120の荷室122の掛止部126をエアラインレールタイプの構造とし、またコンテナ400の床面406に設けられた掛止部440を鉤型のものとして説明したが、これに限らず、ラッシングベルトの端部を掛止させるように構成されていれば他の構造、他の形状のものでもよい。

Claims (14)

  1.  上張り材および下張り材ならびにこれらの間に空間を形成する空間形成部材を有する台座と、該台座に載置される板状体載置部と、前記台座の四隅に起立し、上端に係合部を有する支柱とを有する板状体梱包ユニットが、
     前記支柱の下端が別の前記板状体梱包ユニットの前記支柱の上端に係合するように複数積み重ねられ、梱包ユニット積層体を形成している板状体の梱包構造。
  2.  最上段の板状体梱包ユニットの支柱間に、前記梱包ユニット積層体の上下方向の動きを拘束するラッシングベルトを掛ける際に当該ラッシングベルトが接するベルト掛け部材を設けた請求項1に記載の板状体の梱包構造。
  3.  前記ベルト掛け部材は、
     最上段の板状体梱包ユニットの、隣接する2本の前記支柱の上端間に横架された第1の梁と、
     最上段の板状体梱包ユニットの、前記2本の支柱に対向する他の2本の支柱の上端間に横架された第2の梁とからなる請求項2に記載の板状体の梱包構造。
  4.  前記ベルト掛け部材は、
     最上段の板状体梱包ユニットの、少なくとも3本の前記支柱の上端に支持される天井板からなる請求項2に記載の板状体の梱包構造。
  5.  前記ベルト掛け部材は、
     最上段の板状体梱包ユニットの、隣接する2本の前記支柱の側面間に横架された第1の側壁と、
     最上段の板状体梱包ユニットの、前記2本の支柱に対向する他の2本の支柱の側面間に横架された第2の側壁とからなる請求項2に記載の板状体の梱包構造。
  6.  前記板状体載置部は、複数の板状体を積層した状態で保持する請求項1乃至5の何れか1項に記載の板状体の梱包構造。
  7.  前記上張り材の下面に、鉤部が掛止される掛止部を備える請求項1乃至6の何れか1項に記載の板状体の梱包構造。
  8.  ラッシングベルトの第1端を掛止させる掛止部を有する板状体梱包ユニットを複数積み重ね、請求項1乃至7の何れか1項に記載の梱包ユニット積層体を形成し、前記梱包ユニット積層体を前記ラッシングベルトによってトラックに固定して搬送する板状体搬送方法であって、
     前記梱包ユニット積層体をトラックの荷室に載置した後、前記最上段の板状体梱包ユニットの前記掛止部にラッシングベルトの第1端を掛止させ、当該ラッシングベルトの第2端を前記トラックの荷室の掛止部に掛止させて前記梱包ユニット積層体を前記トラックに固定して搬送する板状体搬送方法。
  9.  板状体梱包ユニットを複数積み重ね、請求項1乃至7の何れか1項に記載の梱包ユニット積層体を形成し、前記梱包ユニット積層体を前記ラッシングベルトによってコンテナに固定して搬送する板状体搬送方法であって、
     前記梱包ユニット積層体をコンテナに収納した後、前記梱包ユニット積層体に前記ラッシングベルトを巻き掛けして前記梱包ユニット積層体を前記コンテナに固定して搬送する板状体搬送方法。
  10.  請求項9に記載の板状体搬送方法であって、
     前記梱包ユニット積層体を固定するラッシングベルトの両端に鉤部を設け、
     前記コンテナの床面に前記鉤部を掛止する掛止部を設け、
     前記鉤部は、前記ラッシングベルトを前記梱包ユニット積層体の上から前記梱包ユニット積層体の側面に這わした状態で前記掛止部に掛止される板状体搬送方法。
  11.  請求項9又は10に記載の板状体搬送方法であって、
     前記コンテナの内壁の奥部に前記梱包ユニット積層体を拘束するラッシングベルトの第1端を掛止すると共に、当該ラッシングベルトを前記コンテナの内壁に沿うように這わせて仮止めし、前記梱包ユニット積層体を前記コンテナの開口側より前記コンテナの内部に搬入し、その後、仮止めされた前記ラッシングベルトの第2端を前記コンテナの開口側に引き出して、前記梱包ユニット積層体の上面及び側面に前記ラッシングベルトを接した状態で、前記コンテナの床面に掛止させる板状体搬送方法。
  12.  請求項9に記載の板状体搬送方法であって、
     前記コンテナの内壁の奥部に前記梱包ユニット積層体を拘束するラッシングベルトの第1端を掛止し、前記梱包ユニット積層体のうちの最上段の板状体梱包ユニットの台座に形成された空間に前記ラッシングベルトの第2端を通過させ、
     前記梱包ユニット積層体を前記コンテナの開口側より前記コンテナの内部に搬入すると共に、前記ラッシングベルトの第2端を前記コンテナの開口側に引き出し、前記最上段の板状体梱包ユニットの台座を前記ラッシングベルトにより前記コンテナの床面に固定する板状体搬送方法。
  13.  板状体梱包ユニットを複数積み重ね、請求項1乃至7の何れか1項に記載の梱包ユニット積層体を形成し、前記梱包ユニット積層体をコンテナに収納することを含む、板状体搬送方法であって、
     前記梱包ユニット積層体と前記コンテナの天井との間に衝撃吸収部材が挿入されている板状体搬送方法。
  14.  前記衝撃吸収部材は、空気圧によって膨らませたエアバッグである請求項13に記載の板状体搬送方法。
