〔透明樹脂フィルム〕
本発明の光取り出しシートは、透明樹脂フィルム上に光散乱層と凹凸層を有する。
本発明の光取り出しシートは、透明樹脂フィルム上に、バインダー樹脂中に光散乱性粒子が分散された光散乱層と、バインダー樹脂と球状粒子を含有する凹凸層を有する。
アクリル系樹脂の原料成分としては、例えば、エチル(メタ)アクリレート、エチルヘキシル(メタ)アクリレート、スチレン、メチルスチレン、フルオレンアクリレート、N-ビニルピロリドン等の単官能モノマー、あるいは、ウレタン(メタ)アクリレート、ポリエステル(メタ)アクリレート、ポリメチロールプロパントリ(メタ)アクリレート、ヘキサンジオール(メタ)アクリレート、ポリエチレングリコールジ(メタ)アクリレート、トリプロピレングリコールジ(メタ)アクリレート、ジエチレングリコールジ(メタ)アクリレート、ペンタエリスリトールトリ(メタ)アクリレート、ジペンタエリスリトールヘキサ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、イソシアヌル酸変性ジ(またはトリ)アクリレート等の多官能性モノマー等が挙げられる。
本発明の光取り出しシートは、透明樹脂フィルム上に、バインダー樹脂中に光散乱性粒子が分散された光散乱層を有する。
本発明の光取り出しシートに用いられる光散乱層は、透明樹脂フィルム上に塗布等の手段により形成される。塗布方法としては、グラビアコーター、ディップコーター、リバースコーター、ワイヤーバーコーター、ダイコーター、インクジェット法等公知の方法で塗設することができる。
本発明に係る凹凸層に用いられる球状粒子は、平均粒径3μm以上10μm以下の粒子である。
ここで、球状粒子の輪郭の外接円の直径のうち最大のものをDmax、輪郭の内接円の直径のうち最小のものをDminとする。
発明の凹凸層は、塗布液中の球状粒子量と塗布膜厚を制御することにより、透明樹脂フィルム上に塗布等の手段により形成することができる。塗布方法としては、グラビアコーター、ディップコーター、リバースコーター、ワイヤーバーコーター、ダイコーター、インクジェット法等公知の方法を用いることができる。
本発明の光取り出しシートは、ヘイズ及び全光線透過率の両方が高いことが好ましく、ヘイズが98%以上、かつ全光線透過率が65%以上であることが好ましく、さらにヘイズが98.3%以上、かつ全光線透過率が70%以上であることが好ましい。ヘイズ、全光線透過率の測定は、ISO13468及びISO14782の規格に準拠した方法により、公知のヘイズメーター等の装置を用いて測定でき、例えば日本電色工業社製ヘイズメーターNDH5000等が使用できる。
以下に本発明の有機EL素子及び照明装置の実施形態を詳細に説明するが、以下に記載する内容は、本発明の実施態様の代表例であり、本発明はその要旨を超えない限り、これらの内容に限定されない。
本発明の有機EL素子に用いられる透明基板としては、高い光透過性を有していればそれ以外に特に制限はない。例えば、基板としての硬度に優れ、またその表面への膜形成のし易さ等の点で、ガラス基板、樹脂基板、樹脂フィルムなどが好適に挙げられるが、軽量性と柔軟性の観点から透明樹脂フィルムを用いることが好ましい。
本発明の有機EL素子は、透明基板上に透明導電層、電子輸送層を有する有機エレクトロルミネッセンス層及び対向電極が順次積層され、該透明基板の光出射面側に、光取り出しシートを凹凸層が光出射面になるように形成することを特徴とする。
本発明において、有機EL素子を構成する各層の膜厚の測定方法は、通常用いられている方法を用いることができる。例えば、各層を積層して作製した有機EL素子の断面を、走査型電子顕微鏡により撮影し、その膜厚を測定することにより求めることができる。
本発明の有機EL素子における透明導電層としては、仕事関数の大きい(4eV以上)金属、合金、電気伝導性化合物及びこれらの混合物が、透明導電層を形成する電極物質とするものが好ましく用いられる。このような電極物質の具体例としてはAu等の金属、CuI、インジウムチンオキシド(ITO)、SnO2、ZnO等の導電性光透過性材料が挙げられる。また、IDIXO(In2O3-ZnO)等非晶質で光透過性の導電膜を作製可能な材料を用いてもよい。本発明においては、透明導電層は陽極として用いられることが好ましい。陽極はこれらの電極物質を蒸着やスパッタリング等の方法により、薄膜を形成させ、フォトリソグラフィー法で所望の形状のパターンを形成してもよく、あるいはパターン精度をあまり必要としない場合は(100μm以上程度)、上記電極物質の蒸着やスパッタリング時に所望の形状のマスクを介してパターンを形成してもよい。あるいは、有機導電性化合物のように塗布可能な物質を用いる場合には、印刷方式、コーティング方式等湿式製膜法を用いることもできる。陽極としてのシート抵抗は数百Ω/□以下が好ましい。更に膜厚は材料にもよるが、通常10~1000nm、好ましくは50~200nmの範囲で選ばれる。
有機EL素子の層構成の好ましい具体例を以下に示す。
(ii)陽極/正孔輸送層/発光層/電子輸送層/陰極
(iii)陽極/正孔輸送層/発光層/正孔阻止層/電子輸送層/陰極
(iv)陽極/正孔輸送層/発光層/正孔阻止層/電子輸送層/陰極バッファー層/陰極
(v)陽極/陽極バッファー層/正孔輸送層/発光層/正孔阻止層/電子輸送層/陰極バッファー層/陰極
ここで、発光層は、少なくとも発光色の異なる2種以上の発光材料を含有していることが好ましく、単層でも複数の発光層からなる発光層ユニットを形成していてもよい。また、正孔輸送層には正孔注入層、電子阻止層も含まれる。
本発明に係る発光層は、電極または電子輸送層、正孔輸送層から注入されてくる電子及び正孔が再結合して発光する層であり、発光する部分は発光層の層内であっても発光層と隣接層との界面であってもよい。
本発明において、各発光層間に非発光性の中間層(非ドープ領域等ともいう)を設ける場合について説明する。
注入層は必要に応じて設け、電子注入層と正孔注入層があり、上記の如く陽極と発光層または正孔輸送層の間、及び陰極と発光層または電子輸送層との間に存在させてもよい。
阻止層は、上記の如く有機化合物薄膜の基本構成層の他に必要に応じて設けられるものである。例えば、特開平11-204258号公報、同11-204359号公報、及び「有機EL素子とその工業化最前線(1998年11月30日エヌ・ティー・エス社発行)」の237頁等に記載されている正孔阻止(ホールブロック)層がある。
正孔輸送層とは、正孔を輸送する機能を有する正孔輸送材料からなり、広い意味で正孔注入層、電子阻止層も正孔輸送層に含まれる。正孔輸送層は単層または複数層設けることができる。
電子輸送層とは、電子を輸送する機能を有する材料からなり、広い意味で電子注入層、正孔阻止層も電子輸送層に含まれる。電子輸送層は単層または複数層設けることができる。
本発明の対向電極とは、前記透明導電層に対向する電極をいう。本発明においては、透明導電層を主に陽極として使用するため、対向電極としては以下に示す陰極を用いることができる。陰極としては仕事関数の小さい(4eV以下)金属(電子注入性金属と称する)、合金、電気伝導性化合物及びこれらの混合物を電極物質とするものが用いられる。このような電極物質の具体例としては、ナトリウム、ナトリウム-カリウム合金、マグネシウム、リチウム、マグネシウム/銅混合物、マグネシウム/銀混合物、マグネシウム/アルミニウム混合物、マグネシウム/インジウム混合物、アルミニウム/酸化アルミニウム(Al2O3)混合物、インジウム、リチウム/アルミニウム混合物、希土類金属等が挙げられる。これらの中で、電子注入性及び酸化等に対する耐久性の点から、電子注入性金属とこれより仕事関数の値が大きく安定な金属である第二金属との混合物、例えば、マグネシウム/銀混合物、マグネシウム/アルミニウム混合物、マグネシウム/インジウム混合物、アルミニウム/酸化アルミニウム(Al2O3)混合物、リチウム/アルミニウム混合物、アルミニウム等が好適である。陰極はこれらの電極物質を蒸着やスパッタリング等の方法により薄膜を形成させることにより、作製することができる。また、陰極としてのシート抵抗は数百Ω/□以下が好ましく、膜厚は通常10nm~5μm、好ましくは50~200nmの範囲で選ばれる。尚、発光した光を透過させるため、有機EL素子の陽極または陰極のいずれか一方が透明または半透明であれば発光輝度が向上し好都合である。
本発明の有機EL素子は、透明基材上に有機無機複合材料層、透明導電層、有機エレクトロルミネッセンス層、対向電極を順次形成することにより作製できる。
本発明においては、光散乱層を形成した透明基材上に、所望の電極物質を用いて透明導電層を形成することができる。例えば、電極物質としてITO(すずを添加した酸化インジウム)を用いる場合には、蒸着やスパッタリング等の方法により透明導電層を形成することができる。また、金属ナノワイヤや導電性ポリマーあるいは透明導電性金属酸化物を含む材料を、塗布法や印刷法などの液相成膜法を用いて透明導電層を形成することもできる。
本発明においては、陽極バッファー層、正孔輸送層、発光層、正孔阻止層、電子輸送層、陰極バッファー層の全部または一部からなる、透明導電層と陰極の間に形成された層を有機エレクトロルミネッセンス層という。この有機エレクトロルミネッセンス層の作製方法の一例として、正孔注入層/正孔輸送層/発光層/正孔阻止層/電子輸送層からなる有機エレクトロルミネッセンス層の作製法について説明する。
上記の有機エレクトロルミネッセンス層を形成後、その上に陰極用物質からなる薄膜を1μm以下、好ましくは50~200nmの範囲の膜厚になるように、例えば、蒸着やスパッタリング等の方法により形成させ、陰極を設ける。
本発明の有機EL素子は、表示デバイス、ディスプレイ、各種発光光源として用いることができる。発光光源として、例えば、家庭用照明、車内照明、時計や液晶用のバックライト、看板広告、信号機、光記憶媒体の光源、電子写真複写機の光源、光通信処理機の光源、光センサーの光源等が挙げられるが、これに限定するものではない。特にカラーフィルターと組み合わせた液晶表示装置のバックライト、照明用光源としての用途に有効に用いることができる。
本発明の有機EL素子は、また、照明装置として、実質白色の発光を生じる有機EL素子に適用できる。複数の発光材料により複数の発光色を同時に発光させて混色により白色発光を得る。複数の発光色の組み合わせとしては、青色、緑色、赤色の3原色の3つの発光極大波長を含有させたものでもよいし、青色と黄色、青緑と橙色等の補色の関係を利用した2つの発光極大波長を含有したものでもよい。
(光散乱層用塗布液1の調製)
JSR社製のハードコート用材料Z7501に、アドマテックス社製の酸化アルミニウム粒子AO-802を、樹脂量に対して20体積%添加した後、超音波分散機で30分間分散して光散乱層用塗布液1を調製した。得られた塗布液1を、Malvern社製ゼータサイザー Nano-Sで測定した結果、アルミナ粒子AO-802の平均分散粒径は0.7μmであった。
光散乱層用塗布液1の調製と同様にして、JSR社製Z7501に、下記に示す光散乱性粒子を、各々樹脂量に対して20体積%になるように分散して、光散乱層用塗布液2~9を調製した。それぞれの塗布液中の光散乱性粒子の平均分散粒径を測定し、結果を表1に示した。

100gの東洋インキ製造社製のハードコート用材料TYT65-01に、前記酸化ジルコニウム粒子UEPを樹脂量に対して20体積%添加した後、超音波分散機で30分間分散して光散乱層用塗布液10を調製した。塗布液10中の酸化ジルコニウム粒子UEPの平均分散粒径も同様にして測定し、結果を表1に示した。
50gのJSR社製のハードコート用材料Z7501にメチルエチルケトン(MEK)を50g加えて希釈した後、綜研化学社製で平均粒径5μmの架橋PMMA球状粒子MX500を、樹脂量に対して50体積%添加した後、超音波分散機で30分間分散して凹凸層用塗布液Aを調製した。
凹凸層用塗布液Aの調製と同様にして、JSR社製Z7501のMEK希釈液に、下記に示す粒子を、各々樹脂量に対して50体積%になるように分散して、凹凸層用塗布液B~Fを調製した。

100gの東洋インキ製造社製のハードコート用材料TYT65-01に、前記FB-302Xを樹脂量に対して50体積%添加した後、超音波分散機で30分間分散して凹凸層用塗布液Gを調製した。
前記光散乱層用塗布液6を55g分取し、MEK50gと、FB-302Xを樹脂量に対して30体積%添加した後、超音波分散機で30分間分散して凹凸層用塗布液Hを調製した。
厚さ125μmの二軸延伸PETフィルム(帝人デュポン社製;屈折率1.65)の片面に、表3、表4に記載の表面側光散乱層の塗布液を、バーコーターを用いて乾燥膜厚がそれぞれ表3、表4記載の通りになるように塗布し、紫外線を照射して硬化させた。その上に、さらに表3、表4に記載の表面側凹凸層用の塗布液をバーコーターで積層塗布し、紫外線を照射して硬化させて、光取り出しシート1~6を作製した。
厚さ125μmの二軸延伸PETフィルム(帝人デュポン社製;屈折率1.65)の片面に、表3、表4に記載の裏面側光散乱層の塗布液を、バーコーターを用いて乾燥膜厚がそれぞれ表3、表4記載の通りになるように塗布し、紫外線を照射して硬化させた。その後、裏面側光散乱層を塗布したのと反対側の面に、表3、表4に記載の表面側凹凸層用の塗布液をバーコーターで塗布し、紫外線を照射して硬化させて、光取り出しシート7~20を作製した。得られた光取り出しシート7~20について、光取り出しシート1~6と同様にして、光散乱層と凹凸層の膜厚、及び凹凸層表面を光出射側とした時のヘイズと全光線透過率を測定した。結果を表3、表4に示す。
厚さ125μmの二軸延伸PETフィルム(帝人デュポン社製;屈折率1.65)の片面に、前記光取り出しシート1~6の作製方法と同様にして、表面側に光散乱層と凹凸層を表3、表4記載の通りに積層して形成した。その後、裏面側にさらに表3、表4に記載の裏面側光散乱層の塗布液をバーコーターで塗布し、紫外線を照射して硬化させて、光取り出しシート21を作製した。
厚さ125μmの二軸延伸PETフィルム(帝人デュポン社製;屈折率1.65)の片面に、前記光取り出しシート1~21と同様にして、表3、表4記載の通りに各層を形成して比較シート1~6を作製した。
厚さ125μmの二軸延伸PENフィルム(帝人デュポン社製;屈折率1.75)の片面にITO(インジウムチンオキシド;屈折率1.85)を100nm製膜し、パターニングを行った。このITO透明電極を設けた透明基板1をイソプロピルアルコールで超音波洗浄し、乾燥窒素ガスで乾燥し、UVオゾン洗浄を5分間行った。この上に、ポリ(3,4-エチレンジオキシチオフェン)-ポリスチレンスルホネート(PEDOT/PSS、Bayer製、Baytron P Al 4083)を純水で70%に希釈した溶液を3000rpm、30秒でスピンコート法により製膜した後、基板表面温度200℃にて1時間乾燥し、膜厚30nmの正孔注入層を設けた。

ポリ-N,N′-ビス(4-ブチルフェニル)-N,N′-ビス(フェニル)ベンジジン(ADS254BE:アメリカン・ダイ・ソース社製)
0.5g
次いで、発光層塗布液を下記のように調製し、スピンコーターにて、2000rpm、30秒の条件で塗布した。さらに基板表面温度120℃で30分加熱し発光層を設けた。別途用意した基板にて、同条件にて塗布を行い測定したところ、膜厚は40nmであった。尚、下記発光層組成物のうち、最も低いTgを示したのはH-Aであり、132℃であった。

D-B 0.002g
D-C 0.002g
次いで、電子輸送層用塗布液を下記のように調製し、スピンコーターにて、1500rpm、30秒の条件で塗布した。さらに基板表面温度120℃で30分加熱し電子輸送層を設けた。別途用意した基板にて、同条件にて塗布を行い測定したところ、膜厚は30nmであった。
2,2,3,3-テトラフルオロ-1-プロパノール 100g
ET-A 0.75g
次いで、電子輸送層まで設けた基板を、大気曝露せずに、蒸着機に移動し、4×10-4Paまで減圧した。尚、フッ化カリウム及びアルミニウムをそれぞれタンタル製抵抗加熱ボートに入れ、蒸着機に取り付けておいた。
有機EL素子1の作製と同様の方法により、ITO透明導電層、有機エレクトロルミネッセンス層、陰極を形成した。その際に電子輸送層の塗布条件のみを変化させ、電子輸送層の膜厚が70nmになるように調整し、これを有機EL素子2とした。
有機EL素子1の作製と同様の方法により、ITO透明導電層、有機エレクトロルミネッセンス層、陰極を形成した。その際に電子輸送層の塗布条件のみを変化させ、電子輸送層の膜厚が40nmになるように調整し、これを有機EL素子3とした。
有機EL素子1の作製と同様の方法により、ITO透明導電層、有機エレクトロルミネッセンス層、陰極を形成した。その際に電子輸送層の塗布条件のみを変化させ、電子輸送層の膜厚が200nmになるように調整し、これを有機EL素子4とした。
〔評価用試料の作製〕
有機EL素子1~4の光出射面に、本発明の光取り出し用シート1~21、及び比較シート1~6の裏面側を、粘着層を介して貼付し、表5記載の試料1~35を作製した。
作製した試料1~35に対し、2.5mA/cm2定電流を流したときの外部取り出し量子効率(%)を不活性ガス雰囲気下で測定した。なお、測定には分光放射輝度計CS-1000(コニカミノルタセンシング製)を用いた。得られた結果を有機EL素子1の測定値を100としたときの相対値で表5に表した。
作製した有機EL素子を、分光放射輝度計CS-1000(コニカミノルタセンシング製)にセットして、有機EL素子を発光させて法線方向に対する角度を変化させながら、各傾斜角度における輝度と分光スペクトルを測定し、波長620nmの赤色、波長525nmの緑色、波長458nmの青色における配光輝度特性を求めた。法線方向における赤色、緑色、青色の正面輝度をそれぞれ1にした場合において、上記の法線方向に対して30度、45度、60度傾斜した方向における赤色、緑色、青色のそれぞれの相対輝度を測定し、その平均値を算出し、表5に表した。相対輝度値が0.95~1.05の範囲であれば、目視により輝度及び色度の変化が認識されず、白色照明として良好である。
作製した各面発光体を、分光放射輝度計CS-1000(コニカミノルタセンシング製)にセットして発光させて、法線方向と法線方向に対する角度45度、角度60度での輝度と分光スペクトルを測定し、波長620nmの赤色、波長525nmの緑色、波長458nmの青色における配光輝度特性を求めた。法線方向における赤色、緑色、青色の正面輝度をそれぞれ1にした場合において、角度45度、角度60度での赤色、緑色、青色の相対輝度値を求め、その後それぞれの角度において赤色、緑色、青色の相対輝度値の差を算出し、下記の基準に従って観察角度による色変化を評価した。
○:得られた相対輝度値の差が0.02以上、0.05未満である
×:得られた相対輝度値が0.05以上である
実施例1で作製した本発明の試料13をガラスケースで覆い、照明装置とした。ガラスカバー内には窒素ガスが充填され、光出射面と反対側のガラスカバー内に捕水剤を設けた。
実施例1で作製した本発明の試料13を透明バリヤフィルム(二酸化ケイ素膜で被覆された透明樹脂フィルム)で覆い、フレキシブルな照明装置とした。本発明の照明装置は多少の屈曲動作に対しても高い発光効率を維持し、発光寿命の長い白色光を発する薄型の照明装置として使用することができた。
2 球状粒子
Claims (8)
- 透明樹脂フィルム上に、バインダー樹脂中に平均粒径0.2μm以上1.0μm以下の光散乱性粒子が分散された光散乱層と、バインダー樹脂と平均粒径3μm以上10μm以下の球状粒子を含有する凹凸層を有することを特徴とする光取り出しシート。
- 前記凹凸層が、該球状粒子が複数個重なって形成された層であることを特徴とする請求項1記載の光取り出しシート。
- 前記光散乱性粒子が、屈折率1.6以上の無機酸化物粒子であることを特徴とする請求項1または2記載の光取り出しシート。
- 前記透明樹脂フィルムの一方の面に前記光散乱層を有し、他方の面に前記凹凸層を有すことを特徴とする請求項1~3のいずれか1項記載の光取り出しシート。
- 前記透明樹脂フィルムの一方の面に前記光散乱層が形成され、その上に前記凹凸層が形成されていることを特徴とする請求項1~3のいずれか1項記載の光取り出しシート。
- 透明基板上に透明導電層、電子輸送層を有する有機エレクトロルミネッセンス層及び対向電極が順次積層された有機エレクトロルミネッセンス素子において、該透明基板の光出射面側に、請求項4または5記載の光取り出しシートを、凹凸層が光出射面になるように設置することを特徴とする有機エレクトロルミネッセンス素子。
- 前記電子輸送層の膜厚が、40~200nmであることすることを特徴とする請求項6記載の有機エレクトロルミネッセンス素子。
- 請求項6または7記載の有機エレクトロルミネッセンス素子を用いたことを特徴とする照明装置。
