Abstract
Description
また、磁気ヘッドの浮上距離が短いことによりヘッドクラッシュ障害やサーマルアスペリティ障害を引き起こし易い。これらの障害は磁気ディスク面上の微小な凹凸あるいはパーティクルによって発生するため、円板状のガラス基板の主表面の他にガラス基板の端面の表面凹凸も可能な限り小さく作製されている。
研磨工程は、例えば、酸化セリウム等の遊離砥粒および硬質樹脂材ポリッシャ等を用いた第1研磨工程と、例えばコロイダルシリカおよび軟質樹脂材ポリッシャ等を用いた第2研磨工程とを含む。第1研磨工程で用いる砥粒の粒子サイズは、研削工程中の第2研削工程で用いる砥粒の粒子サイズに比べて小さい。さらに、第2研磨工程で用いる砥粒の粒子サイズは、第1研磨工程で用いる砥粒の粒子サイズに比べて小さい。
以上のように、ガラス基板における表面加工では、第1研削工程、第2研削工程、第1研磨工程、第2研磨工程が、この順番に行われ、ガラス基板の表面粗さ等の表面品質が徐々に高くなるように加工する。
例えば、板状ガラスブランクを成形する際、ガラスが上型および下型の型表面に融着するのを防止するために型表面に離型剤を塗布するが、離型剤を用いるためにガラスブランクの主表面の表面粗さは大きい。また、上型および下型の表面温度差が大きく、ガラスコブ(溶融ガラスの塊)が供給される下型は高温となる。この表面温度差は、成形されたガラスブランクの厚さ方向およびこの板の面内で温度分布をつくるため、板状のガラスブランクの収縮量もガラスブランクの厚さ方向およびこの板の面内で分布を持つ。このため、ガラスブランクは反り易く、その結果、成形されたときのガラスブランクの平坦度は悪い。
また、研磨工程における取り代が大きくなるため、研磨工程は長時間を要する等により実用上好ましくない。
また、突条が設けられた上述の金型を用いて滴下する溶融ガラスの塊を用いてガラスブランクを成形する場合、溶融ガラスの高い温度条件では、滴下する溶融ガラスの塊であるガラスゴブは球形状にならず、円形状のガラスブランクが成形されない場合がある。また、溶融ガラスの高い温度条件では、金型のプレス成形面上の離型剤が必要となり、この結果ガラスブランクの主表面の表面粗さは大きくなる。
このように、突条をプレス成形面に設けた金型を用いたプレス成形では、主表面に十分な表面精度を持った円形状のガラスブランクを効率よく作製することはできない。
当該方法は、
溶融ガラスあるいは軟化したガラスを両側から挟むように金型の平面状のプレス成形面でプレスすることにより、ガラスブランクを成形する工程と、
前記ガラスブランクを研磨する工程と、を有し、
前記成形する工程では、前記ガラスブランクのプレス中における一対の主表面周りの温度条件を揃える。
また、前記金型で溶融ガラスあるいは軟化したガラスをプレスするとき、プレス直前の溶融ガラスあるいは軟化したガラスの両側に位置する前記金型の、溶融ガラスあるいは軟化したガラスへの接触を同時に開始させることが、前記ガラスブランクの前記一対の主表面周りの温度条件を揃えて、ガラスブランクの熱的均衡を実現する点で好ましい。
溶融ガラスあるいは軟化したガラスを1つの塊として落下させる工程と、
落下中の前記塊を、落下方向に対して直交する方向から一対の金型でプレスすることにより、円板状のガラスブランクを成形する工程と、を有し、
前記ガラスブランクを成形する工程では、前記金型のプレスの開始からプレスされた前記塊の温度が歪点に下がるまでの間、前記金型の両側のプレス成形面の前記塊と接する部分の温度が、前記プレス成形面同士で揃うように前記塊をプレスすることにより、前記ガラスブランクの平坦度を、磁気ディスク用ガラス基板に与えられる目標平坦度にする。
前記磁気ディスク用ガラス基板の熱膨張係数は、例えば、30~100×10-7(K-1)の範囲内である。
溶融ガラスあるいは軟化したガラスを1つの塊として落下させる工程と、
落下中の前記塊を、落下方向に対して直交する方向から一対の金型でプレスすることにより、円板状のガラスブランクを成形する工程と、
前記ガラスブランクの両側の主表面に対して、固定砥粒を用いて研削を行う工程と、を有し、
前記ガラスブランクを成形する工程では、前記金型のプレスの開始から、プレスされたガラスブランクの温度が歪点に下がるまでの間、前記金型の両側のプレス成形面の前記ガラスブランクと接する部分の温度が、前記プレス成形面同士で揃うように前記ガラスブランクをプレスすることにより、前記ガラスブランクの平坦度を、磁気ディスク用ガラス基板に与えられる目標平坦度にし、かつ、前記ガラスブランクの断面形状が外周側から中心側に向かうに従って板厚が減少するガラスブランクを成形する。
成形された前記ガラスブランクの平坦度は、4μm以下である、ことが好ましい。
溶融ガラスあるいは軟化したガラスの塊を落下させる工程と、
落下中の前記塊を両側から挟むように金型の平面状のプレス成形面でプレスすることにより、ガラスブランクを成形する工程と、を有し、
前記ガラスブランクのプレス中における一対の主表面と接する前記プレス成形面同士の温度を揃える。
なお、本明細書では、溶融ガラスの塊であるガラスゴブ(以降、単にゴブという)をプレス成形して得られた板状ガラス素材をガラスブランクあるいは磁気ディスク用ガラスブランクといい、ガラスブランクに研削あるいは研磨等の少なくとも1つの加工を施したものをガラス基板といい、本実施形態の製造工程を通して作製されたガラス基板を磁気ディスク用ガラス基板という。
図1(a)~(c)は、本発明の磁気ディスク用ガラス基板を用いて作製される磁気ディスクを説明する図である。
図1(a)に示す、ハードディスク装置に用いる磁気ディスク1は、リング状の磁気ディスク用ガラス基板2の主表面に、図1(b)に示すように少なくとも磁性層(垂直磁気記録層)等を含む層3A,3Bが形成されている。より具体的には、層3A,3Bには、例えば、図示されない付着層、軟磁性層、非磁性下地層、垂直磁気記録層、保護層および潤滑層が含まれる。付着層には、例えばCr合金等が用いられ、付着層は磁気ディスク用ガラス基板2との接着層として機能する。軟磁性層には、例えばCoTaZr合金等が用いられ、非磁性下地層には、例えばグラニュラー非磁性層等が用いられ、垂直磁気記録層には、例えばグラニュラー磁性層等が用いられる。また、保護層には、水素化カーボンからなる材料が用いられ、潤滑層には、例えばフッ素系樹脂等が用いられる。
このとき、磁気ディスク1の磁気ディスク用ガラス基板2の中央部から外周エッジ部5まで、目標とする表面精度で正確に加工され、距離H=5nmを保った状態で磁気ヘッド4A,4Bを正確に動作させることができる。
このような磁気ディスク用ガラス基板2の元となる円板状のガラスブランクの表面凹凸の加工は、後述するように、取り代が小さい研削工程、及び取り代が小さい第1研磨および第2研磨を経て、あるいは研削工程がなく取り代の小さい第1研磨および第2研磨のみを経て作製される。したがって、従来の「だれの問題」が解消される。
本明細書では、ガラスブランクの表面粗さについては、ミツトヨ製粗さ測定機SV-3100を用いて測定した結果を用い、研磨後の磁気ディスク用ガラス基板の表面粗さについては上記走査型プローブ顕微鏡(原子間力顕微鏡)にて測定した結果を用いている。
具体的には、表面凹凸は、最も波長が大きな平坦度(波長0.6μm~130mm程度)、ウェービネス(波長0.2μm~2mm程度)、マイクロウェービネス(波長0.1μm~1mm)、粗さ(波長10nm以下)に分けられる。
この中で、粗さは上記Raを指標として表すことができる。
例えば、磁気ディスク用ガラス基板の目標板厚に対してプレス成形においてガラスブランクが厚く成形されるように定められている場合、例えば、目標板厚に対して10μm~150μm厚いガラスブランクが作製される場合、プレス成形後、第1研磨工程の前に固定砥粒による研削工程が行われる。この場合、ガラスブランクは、磁気ディスク用ガラス基板として必要な主表面の目標平坦度、具体的には主表面の平坦度が4μm以下であり、主表面の粗さが0.01μm以上10μm以下である表面凹凸を持つように成形されることが好ましい。
ガラスブランクの表面の平坦度を磁気ディスク用ガラス基板として必要な主表面の目標平坦度とするのは、平坦度及び板厚を調整する従来の第1研削工程を行うことなく磁気ディスク1に用いる磁気ディスク用ガラス基板2の平坦度を維持するためであり、磁気ヘッド4A,4Bによる適切な記録と読み取りの動作を可能にするためである。このような磁気ディスク用ガラス基板の元となるガラスブランクは、一例を挙げると、後述するプレス成形により作製することができる。従来のプレス成形では、平坦度が4μm以下のガラスブランクを成形することはできない。
また、このとき成形されるガラスブランクはヘイズ率が20%以上の光学特性を有することが好ましい。ガラスブランクのヘイズ率を20%以上にすることにより、後述する固定砥粒による研削工程で効率良く研削することができる。なお、ヘイズ率は、JIS K7105およびJIS K7136で規定される。
このようなガラスブランクの表面凹凸は、プレス成形に用いる金型の表面の粗さを調整することにより達成することができる。
本明細書において、「ガラスブランクの板厚が磁気ディスク用ガラス基板の目標板厚と同等」とは、ガラスブランクの板厚が、磁気ディスク用ガラス基板の目標板厚よりも研磨工程による取り代分だけ厚いこと、すなわち10μm~50μm厚いことを意味し、「ガラスブランクの板厚が磁気ディスク用ガラス基板の目標板厚よりも厚い」とは、ガラスブランクの板厚が、磁気ディスク用ガラス基板の目標板厚よりも固定砥粒による研削による取り代、及び、研磨工程による取り代分だけ厚いこと、すなわち100μm~200μm厚いことを意味する。
アルミノシリケートガラスとして、モル%表示で、SiO2を57~74%、ZnO2を0~2.8%、Al2O3を3~15%、LiO2を7~16%、Na2Oを4~14%、を主成分として含有する、化学強化用ガラス材を用いることが好ましい。
図3(a),(b)は、磁気ディスク用ガラス基板の製造方法の一実施形態のフローを示す図である。
まず、ガラスブランクをプレス成形により作製する(ステップS10)。プレス成形では、上述したように、成形しようとするガラスブランクの表面凹凸と板厚に応じて、図3(a),(b)に示すように、固定砥粒による研削を行うか否かが定まる。
このようなプレス成形は、例えば図4及び図5に示す装置を用いて行われる。また、このプレス成形は、図6、図7、あるいは図8に示す装置を用いて行うこともできる。図4はプレス成形をする装置101の平面図であり、図5~8は、装置がプレス成形をする様子を側面から見た図である。
図4に示す装置101は、4組のプレスユニット120,130,140及び150と、切断ユニット160を有する。切断ユニット160は、溶融ガラス流出口111から流出する溶融ガラスの経路上に設けられる。装置101は、切断ユニット160によって切断されてできる溶融ガラスの塊を落下させ、そのとき、塊の落下経路の両側から、互いに対向する一対の型の面で塊を挟み込みプレスすることにより、ガラスブランクを成形する。
具体的には、図4に示されるように、装置101は、溶融ガラス流出口111を中心として、4組のプレスユニット120,130,140及び150が90度おきに設けられている。
なお、プレスユニット130,140及び150の構造は、プレスユニット120と同様であるため、説明は省略する。
装置101では、ゴブGG が第1の型121の内周面121aと第2の型122の内周面122aに略同時に(誤差10m秒以下)接触を開始してから、第1の型121と第2の型122とがゴブGGを完全に閉じ込める状態になるまでの時間は約0.06秒と極めて短い。このため、ゴブGG は極めて短時間の内に第1の型121の内周面121a及び第2の型122の内周面122aに沿って広がって略円形状に成形され、さらに、急激に冷却されて非晶質のガラスとして固化する。これによって、ガラスブランクGが作製される。なお、本実施形態において成形されるガラスブランクGは、例えば、直径75~80mm、厚さ約1mmの円形状の板である。
は、等方的な温度分布を有する。さらに、プレス前の第1の型121及び第2の型122は同じ温度雰囲気内にあるので、同等の温度状態にある。したがって、ゴブGG が第1の型121と第2の型122と接触を開始してゴブGGから第1の型121及び第2の型122に熱が伝導しても、プレス直後の第1の型121及び第2の型122の温度は同等となる。すなわち、プレス直後のガラスブランクの一対の主表面周りの温度条件は揃う。したがって、第1の型121及び第2の型122で挟まれた状態でガラスブランクが一定時間冷却される段階、すなわち少なくとも歪点まで下降する段階でも、さらには、プレスが終了する段階でも、ガラスブランクの一対の主表面の温度差はない。すなわち、ガラスブランクの主表面間の熱的均衡が実現される。
このため、ガラスブランクの冷却段階で、プレス中のガラスブランクの収縮量の分布は小さく、ガラスブランクGの歪みが大きく発生することはない。また、作製されたガラスブランクGの主表面の平坦度は、第1の型121の内周面121aであるプレス成形面と第2の型122の内周面122aであるプレス成形面の間で実質同一になるようにガラスブランクGプレスすることにより、従来のプレス成形により作製されるガラスブランクに比べて向上し、磁気ディスク用ガラス基板として必要な主表面の目標平坦度にすることができる。
一方、固定砥粒による研削工程を行わない場合、第1の型121の内周面121a及び第2の型122の内周面122aの表面凹凸は、成形されるガラスブランクGの表面粗さは0.2μm以下となるように調整される。この場合、プレス成形により得られたガラスブランクは、研削されないので、設定されている磁気ディスク用ガラス基板の目標板厚と同等の板厚となるように、スペーサ122bの厚さが調整される。
の粘度が、切り出そうとするゴブGGの体積に対して小さい場合は、溶融ガラスLGを切断するのみでは切断されたガラスが略球状とはならず、ゴブが作れない。このような場合は、ゴブを作るためのゴブ形成型を用いる。
図6(a)に示すように、プレスユニット120は、ブロック181,182を溶融ガラスLGの経路上で閉じることにより溶融ガラスLGの経路が塞がれ、ブロック181,182で作られる凹部180Cで、切断ユニット160で切断された溶融ガラスLGの塊が受け止められる。この後、図6(b)に示すように、ブロック181,182が開かれることにより、凹部180Cにおいて球状となった溶融ガラスLGが一度にプレスユニット120に向けて落下する。この落下時、ゴブGGは、溶融ガラスLGの表面張力により球状になる。球状のゴブGGは、落下途中、図6(c)に示すように、一定の温度雰囲気内にある第1の型121と第2の型122に略同時に(誤差10m秒以下)接触を開始し、第1の型121と第2の型122に挟まれてプレス成形されることにより、円形状のガラスブランクGが作製される。図6(a)~(c)に示すプレス成形においても、図5(a)~(c)に示すプレス成形と同様に、プレス直後の第1の型121及び第2の型122の温度は同等となる。すなわち、プレス直後のガラス素材の一対の主表面周りの温度条件は揃う。したがって、第1の型121及び第2の型122で挟まれた状態でガラスブランクが一定時間冷却される段階でも、ガラスブランクの一対の主表面の温度は常に同等となる。すなわち、ガラスブランクの主表面間の熱的均衡が実現される。
図7(a)に示すように、ブロック181,182によって作られる凹部180Cが溶融ガラス流出口111から流出する溶融ガラスLGを受け止め、図7(b)に示すように、所定のタイミングでブロック181,182を溶融ガラスLGの流れの下流側に素早く移動させる。これにより、溶融ガラスLGが切断される。この後、所定のタイミングで、図7(c)に示すように、ブロック181,182が離間する。これにより、ブロック181,182で保持されている溶融ガラスLGは一度に落下し、ゴブGGは、溶融ガラスLGの表面張力により球状になる。球状のゴブGGは、一定の温度雰囲気内にある第1の型121と第2の型122に略同時に(誤差10m秒以下)接触を開始し、第1の型121と第2の型122に挟まれてプレス成形されることにより、円形状のガラスブランクGが作製される。
図7(a)~(d)に示すプレス成形においても、図5(a)~(c)に示すプレス成形と同様に、プレス直後の第1の型121及び第2の型122の温度は同等となる。すなわち、プレス直後のガラス素材の一対の主表面周りの温度条件は揃う。したがって、第1の型121及び第2の型122で挟まれた状態でガラスブランクが一定時間冷却される段階でも、ガラスブランクの一対の主表面の温度は常に同等となる。すなわち、ガラスブランクの主表面間の熱的均衡が実現される。
図8(a)に示すように、装置201は、光学ガラスの塊CPをガラス材把持機構212でプレスユニット220の上部の位置に搬送し、この位置で、図8(b)に示すように、ガラス材把持機構212による光学ガラスの塊CPの把持を開放して、光学ガラスの塊CPを落下させる。光学ガラスの塊CPは、落下途中、図8(c)に示すように、第1の型221と第2の型222に略同時に(誤差10m秒以下)接触を開始し、第1の型221と第2の型222に挟まれてプレス成形されることにより、円形状のガラスブランクGが成形される。第1の型221及び第2の型222は、図5に示す第1の型121及び第2の型122と同じ構成及び作用をするので、その説明は省略する。
図8(a)~(c)に示すプレス成形においても、図5(a)~(c)に示すプレス成形と同様に、プレス直後の第1の型221及び第2の型222の温度は同等となる。すなわち、プレス直後のガラス素材の一対の主表面周りの温度条件は揃う。したがって、第1の型221及び第2の型222で挟まれた状態でガラスブランクが一定時間冷却される段階でも、ガラスブランクの一対の主表面の温度は常に同等となる。すなわち、ガラスブランクの主表面間の熱的均衡が実現される。
以上のプレス成形の後、図3(a)に示すように、成形されたガラスブランクGに対してスクライブが行われる(ステップS20)。
ここでスクライブとは、成形されたガラスブランクGを所定のサイズのリング形状とするために、ガラスブランクGの表面に超鋼合金製あるいはダイヤモンド粒子からなるスクライバにより2つの同心円(内側同心円および外側同心円)状の切断線(線状のキズ)を設けることをいう。2つの同心円の形状にスクライブされたガラスブランクGは、部分的に加熱され、ガラスブランクGの熱膨張の差異により、外側同心円の外側部分および内側同心円の内側部分が除去される。これにより、リング形状のガラスブランクとなる。
上述したように、ガラスブランクGの粗さの上限を1μmとすることにより、スクライバを用いて好適に切断線を設けることができる。ガラスブランクGの粗さが1μmを越える場合、スクライバが表面凹凸に追従せず、切断線を一様に設けることはできない。なお、ガラスブランクの粗さが1μmを超える場合には、ガラスブランクをスクライブを必要としない程度の外径、真円度とし、このようなガラスブランクに対してコアドリル等を用いて円孔を形成することによりリング形状とすることもできる。
次に、スクライブされたガラスブランクGの形状加工が行われる(ステップS30)。形状加工は、チャンファリング(外周端部および内周端部の面取り)を含む。
リング形状のガラスブランクGの外周端部および内周端部に、ダイヤモンド砥石により面取りが施される。
この研削工程は、上述したように、プレス成形で得られるガラスブランクの表面凹凸および板厚に応じて、選択的に行われる。固定砥粒による研削工程は、図3(a)に示す方法において行われ、図3(b)に示す方法では行われない。
研削工程では、リング形状のガラスブランクGに対して、一対の主表面が成形されたときの表面凹凸の状態で、固定砥粒による研削が施される(ステップS40)。固定砥粒による研削による取り代は、例えば数μm~100μm程度である。固定砥粒の粒子サイズは、例えば10μm程度である。
図9(a)は、研削に用いる装置の全体図である。図9(b)は、この装置に用いられるキャリヤを説明する図である。図10は、ガラスブランクGの研削中の状態を説明する図である。
装置400は、下定盤402と上定盤404との間に、インターナルギヤ406を上下方向から挟む。インターナルギヤ406内には、研削時に複数のキャリヤ408が保持される。図9(b)では、5つのキャリヤを保持する。下定盤402および上定磐404に平面的に接着したダイヤモンドシート410の面が研削面となる。すなわち、ガラスブランクGは、ダイヤモンドシート410を用いた固定砥粒による研削が行われる。
一方、ガラスブランクGは、下定盤402の上で、外周にギヤ409を有するキャリヤ408に保持される。このキャリヤ408は、下定盤402に設けられた太陽ギヤ412、インターナルギヤ414と噛合する。太陽ギヤ412を矢印方向に回転させることにより、各キャリヤ408はそれぞれの矢印方向に遊星歯車として自転しながら公転する。これにより、ガラスブランクGは、ダイヤモンドシート410を用いて研削が行われる。
すなわち、図11(a)に示すように、ガラスブランクGの表面凹凸のうち、凸部のみが固定砥粒により効果的に削れて、研削面は、比較的平坦な部分に凹部およびクラックが部分的に入ったプロファイル形状となる。勿論、上記平坦な部分には、固定砥粒の粒子サイズに応じた大きさの凹凸、例えば粗さを備える。これに対して、遊離砥粒を用いた研削の場合、図11(b)に示すように凸部の他に凹部も同様に除去される。このため、遊離砥粒による研削後の平面プロファイルは、図11(a)に示すような、平坦な部分が比較的多い表面プロファイルとはならない。
なお、固定砥粒による研削は、表面凹凸の粗さが0.01μm未満の場合殆ど機能しない。すなわち、研削されない。このため、固定砥粒による研削を効果的に行うために、成形されたガラスブランクGの表面凹凸の粗さは0.01μm以上に調整されている。
すなわち、図11(c)に示すように、表面プロファイルにおいて局所的に凸部が存在し、粗さが0.01μm以上であることにより、固定砥粒による研削が効果的に行われ易い。一方、図11(d)に示すように、表面プロファイルにおいて局所的に凸部が存在せず、滑らかに変化するとき、粗さが0.01μm以上であっても、固定砥粒による研削が行われ難い。
このような表面プロファイルの形状の差異は、ヘイズ率によって表すことができる。すなわち、ガラスブランクGにおいて、ヘイズ率が20%以上の光学特性を有するものは、図11(d)に示すような表面プロファイル形状を持たず、固定砥粒による研削が行われ難い。このため、成形されるガラスブランクGが上記表面凹凸および上記光学特性を持つように、型121,122の内周面121a,122aの表面形状が調整されている。ガラスブランクGの光学特性は、ヘイズ率20%以上である。
固定砥粒による研削後のガラスブランクGの端面研磨が行われる(ステップS50)。
端面研磨では、ガラスブランクGの内周側端面及び外周側端面をブラシ研磨により鏡面仕上げを行う。このとき、酸化セリウム等の微粒子を遊離砥粒として含むスラリーが用いられる。端面研磨を行うことにより、ガラスブランクGの端面での塵等が付着した汚染、ダメージあるいはキズ等の損傷の除去を行うことにより、サーマルアスペリティの発生の防止や、ナトリウムやカリウム等のコロージョンの原因となるイオン析出の発生を防止することができる。
次に、研削されたガラスブランクGの主表面に第1研磨が施される(ステップS60)。第1研磨による取り代は、例えば数μm~50μm程度である。
第1研磨は、固定砥粒による研削により主表面に残留したキズ、歪みの除去を目的とする。第1研磨では、固定砥粒による研削(ステップS40)で用いた装置400を用いる。このとき、固定砥粒による研削と異なる点は、
・固定砥粒の代わりにスラリーに混濁した遊離砥粒を用いること、
・クーラントは用いないこと、
・ダイヤモンドシート410の代わりに樹脂ポリッシャを用いること、である。
第1研磨に用いる遊離砥粒として、例えば、スラリーに混濁させた酸化セリウム等の微粒子(粒子サイズ:直径1~2μm程度)が用いられる。
次に、第1研磨後のガラスブランクGは化学強化される(ステップS60)。
化学強化液として、例えば硝酸カリウム(60%)と硫酸ナトリウム(40%)の混合液等を用いることができる。化学強化では、化学強化液が、例えば300℃~400℃に加熱され、洗浄したガラスブランクGが、例えば200℃~300℃に予熱された後、ガラスブランクGが化学強化液中に、例えば3時間~4時間浸漬される。この浸漬の際には、ガラスブランクGの両主表面全体が化学強化されるように、複数のガラスブランクGが端面で保持されるように、ホルダに収納した状態で行うことが好ましい。
このように、ガラスブランクGを化学強化液に浸漬することによって、ガラスブランクGの表層のリチウムイオン及びナトリウムイオンが、化学強化液中のイオン半径が相対的に大きいナトリウムイオン及びカリウムイオンにそれぞれ置換され、ガラスブランクGが強化される。なお、化学強化処理されたガラスブランクGは洗浄される。例えば、硫酸で洗浄された後に、純水、IPA(イソプロピルアルコール)等で洗浄される。
次に、化学強化されて十分に洗浄されたガラスブランクGに第2研磨が施される(ステップS80)。第2研磨による取り代は、例えば1μm程度である。
第2研磨は、主表面の鏡面研磨を目的とする。第2研磨では、固定砥粒による研削(ステップS40)および第1研磨(ステップS60)で用いた装置400を用いる。このとき、第1研磨と異なる点は、
・遊離砥粒の種類及び粒子サイズが異なること、
・樹脂ポリッシャの硬度が異なること、である。
第2研磨に用いる遊離砥粒として、例えば、スラリーに混濁させたコロイダルシリカ等の微粒子(粒子サイズ:直径0.1μm程度)が用いられる。
こうして、研磨されたガラスブランクGは、洗浄される。洗浄では、中性洗剤、純水、IPAが用いられる。
第2研磨により、主表面の平坦度が4μm以下であり、主表面の粗さが0.2nm以下の表面凹凸を有する、磁気ディスク用ガラス基板2が得られる。
この後、磁気ディスク用ガラス基板2に、図1に示されるように、磁性層等の層3A,3Bが成膜されて、磁気ディスク1が作製される。
以上が、図3(a),(b)に沿ったフローの説明である。図3(a),(b)に示すフローでは、スクライブ(ステップS20)及び形状加工(ステップS30)は、固定砥粒による研削(ステップS40)と第1研磨(ステップS60)の前に行われ、化学強化(ステップS70)は、第1研磨(ステップS60)と第2研磨(ステップS80)との間に行われるが、この順番に限定されない。固定砥粒による研削(ステップS40)の後、第1研磨(ステップS60)、その後第2研磨(ステップS80)が行われる限り、スクライブ(ステップS20)、形状加工(ステップS30)および化学強化(ステップS70)の各工程は、適宜配置することができる。
なお、固定砥粒を用いた研削では、図11(a)に示すように、表面プロファイルにおける凸部の部分のみを優先的に研削することができ、後工程の第1研磨及び第2研磨において、取り代を抑えることができる。例えば、研削及び研磨において合計の取り代を100μm~200μmとすることができる。したがって、ガラスブランクGは、磁気ディスクに用いるガラス基板2の目標厚さに対して100μm~200μm厚く成形され、研削及び研磨によって、ガラスブランクGを目標厚さに加工することが好ましい。
また、研削工程を行う場合でも、ガラスブランクの平坦度は高いので、研削における取り代は小さい。その結果、第1研磨及び第2研磨における取り代も小さくなるので、「だれの問題」は解消する。
また、プレス直前の溶融ガラスあるいは軟化したガラスの両側に位置する金型の温度状態を揃えるので、プレス中のガラスブランクの一対の主表面周りの温度条件を正確に揃えることができる。
さらに、プレス直前の溶融ガラスあるいは軟化したガラスは、一定の温度雰囲気中にあり、温度分布は等方的分布になる。このため、両側の金型が近接して金型が溶融ガラスあるいは軟化したガラスと接触を開始したとき、両側の金型に熱が伝わったとしても、伝わる熱は同等になる。このため、プレス成形直後のガラスブランクの一対の主表面周りの温度条件を正確に揃えることができる。
上述の実施形態のプレス成形(図3(a)に示すステップS10のプレス成形)において、ガラスブランクの一対の主表面周りの温度条件を揃えることにより、ガラスブランクの一対の主表面から均等に金型に熱を伝え、プレス成形面における温度分布が略均一であるようにガラスブランクGをプレスする。しかし、図3(a)に示すプレス成形では、第1の型121の内周面121aであるプレス成形面および第2の型122の内周面122aであるプレス成形面それぞれにおける温度分布が均一でなくてもよい。この場合においても、第1の型121の内周面121aであるプレス成形面と第2の型122の内周面122aであるプレス成形面との間で温度が実質的に同一になるように第1の型121及び第2の型122の温度管理が行われる。実質的に温度が同一となるように温度管理される場合、例えば、内周面121aと内周面122a間の温度差はこの5度以下であることが好ましい。上記温度差は、より好ましくは3度以下であり、特に好ましくは1度以下である。
また、凹形状のガラスブランクを意図的に成形するのは、ダイヤモンドシート410を用いたステップS40における研削を効率よく行うためである。例えば、研削の際、ガラスブランクの板厚が厚い外周エッジ部が、ダイヤモンドシート410による研削加工の起点となり易くなる。また、研削における取り代を、厚さが均一なガラスブランクに比べて約半分に抑えることができる。さらに、平坦度に比べて周期の長い表面凹凸であるガラスブランクの反りも改善することができる。
図12(c)に示すような凹形状の断面を有するガラスブランクGの板厚は、最大厚さと最小厚さの差は、例えば8μm以下である。
なお、図12(a),(b)に示す金型の形態は、ヒートシンク121d,122dを設け、図12(b)に示すような熱の流れを作るものであるが、このような熱の流れを実現して、図12(c)に示すような凹状のガラスブランクGを作製するには、プレス成形中のガラスブランクGの中心部分に対応する第1の型121および第2の型122の外周面121c,122cの部分に熱源を設ける形態を採用することもできる。
以下、図3に示す方法の有効性を確かめた。
ガラス材は、アルミノシリケートガラス(SiO2を57~74%、ZnO2を0~2.8%、Al2O3を3~15%、LiO2を7~16%、Na2Oを4~14%)を用いた。図4および図5(a)~(c)に示される一対の金型を用い、この金型の両側のプレス成形面の温度を同じとし、それぞれのプレス成形面とガラスとが接触する誤差を5m秒とした上述のプレス機を用いることにより、平坦度が3.91μm、表面粗さが0.013μm、ヘイズ率が20%、板厚が0.95mmのガラスブランクを作製した。得られたガラスブランクに対し、上述した(b)~(g)の工程を行うことにより、平坦度が3.88μm、板厚が0.80mm、表面粗さが0.15nmの磁気ディスク用ガラス基板を得た。
なお、研削、研磨の条件は以下のように定めて、研削および研磨を行った。
・固定砥粒による研削工程:ダイヤモンドシート
・第1研磨工程:酸化セリウム(平均粒子サイズ;直径1~2μm)、硬質ウレタンパッドを使用して研磨した。取り代10μm。
・第2研磨工程:コロイダルシリカ(平均粒子サイズ;直径0.1μm)、軟質ポリウレタンパッドを使用して研磨した。取り代1μm。
作製されたガラス基板について、インライン型スパッタリング装置を用いて、磁性層を形成した。具体的には、ガラス基板の両主表面に、CrTiの付着層、CoTaZr/Ru/CoTaZrの軟磁性層、CoCrSiO2の非磁性グラニュラー下地層、CoCrPt-SiO2・TiO2のグラニュラー磁性層、水素化カーボン保護膜を順次成膜した。
この後、成膜された最上層にディップ法によりパーフルオロポリエーテル潤滑層を成膜した。これにより、磁気ディスクを得た。

Claims (17)
- 一対の主表面を有する磁気ディスク用ガラス基板の製造方法であって、
溶融ガラスあるいは軟化したガラスを両側から挟むように金型の平面状のプレス成形面でプレスすることにより、ガラスブランクを成形する工程と、
前記ガラスブランクを研磨する工程と、を有し、
前記成形する工程では、前記ガラスブランクのプレス中における一対の主表面周りの温度条件を揃える、ことを特徴とする磁気ディスク用ガラス基板の製造方法。 - 前記成形する工程では、前記ガラスブランクのプレス中における一対の主表面と接する前記プレス成形面同士の温度を揃える、請求項1に記載の磁気ディスク用ガラス基板の製造方法。
- 前記成形する工程では、プレス直前の溶融ガラスあるいは軟化したガラスの両側に位置する前記金型の温度を揃える、請求項1または2に記載の磁気ディスク用ガラス基板の製造方法。
- 前記金型で溶融ガラスあるいは軟化したガラスをプレスするとき、プレス直前の溶融ガラスあるいは軟化したガラスの両側に位置する前記金型の、溶融ガラスあるいは軟化したガラスへの接触を同時に開始させる、請求項1~3のいずれか1項に記載の磁気ディスク用ガラス基板の製造方法。
- 一方の金型と、溶融ガラスあるいは軟化したガラスとの接触と、他方の金型と溶融ガラスあるいは軟化したガラスとの接触との差が10msec以下である、請求項4に記載の磁気ディスク用ガラス基板の製造方法。
- 前記研磨する工程では、前記ガラスブランクは、前記一対の主表面が成形されたときの表面凹凸の状態で研磨される、請求項1~5のいずれか1項に記載の磁気ディスク用ガラス基板の製造方法。
- 前記磁気ディスク用ガラス基板の目標板厚は設定されており、
前記ガラスブランクを成形する工程で成形される前記ガラスブランクの板厚は、前記目標板厚と同等である、請求項6に記載の磁気ディスク用ガラス基板の製造方法。 - 前記磁気ディスク用ガラス基板の目標板厚は設定されており、
前記ガラスブランクを成形する工程で成形される前記ガラスブランクの板厚は、前記目標板厚より厚い板厚であり、
前記ガラスブランクを研磨する工程の前に、前記ガラスブランクの板厚を前記目標板厚と同等になるように削る研削工程を有する、請求項1~5のいずれか1項に記載の磁気ディスク用ガラス基板の製造方法。 - 請求項1~8のいずれか1項に記載の方法で製造された磁気ディスク用ガラス基板であって、
前記主表面の平坦度が4μm以下であり、前記主表面の粗さが0.2nm以下の表面凹凸を有する、磁気ディスク用ガラス基板。 - 一対の主表面を有する磁気ディスク用ガラスブランクの製造方法であって、
溶融ガラスあるいは軟化したガラスの塊を落下させる工程と、
落下中の前記塊を両側から挟むように金型の平面状のプレス成形面でプレスすることにより、ガラスブランクを成形する工程と、を有し、
前記ガラスブランクのプレス中における一対の主表面と接する前記プレス成形面同士の温度を揃える、ことを特徴とする磁気ディスク用ガラスブランクの製造方法。 - 請求項10に記載の方法で製造された磁気ディスク用ガラスブランクであって、
前記主表面の平坦度が4μm以下である、磁気ディスク用ガラスブランク。 - 一対の主表面を有する磁気ディスク用ガラス基板の製造方法であって、
溶融ガラスあるいは軟化したガラスを1つの塊として落下させる工程と、
落下中の前記塊を、落下方向に対して直交する方向から一対の金型でプレスすることにより、円板状のガラスブランクを成形する工程と、を有し、
前記ガラスブランクを成形する工程では、前記金型のプレスの開始からプレスされた前記塊の温度が歪点に下がるまでの間、前記金型の両側のプレス成形面の前記塊と接する部分の温度が、前記プレス成形面同士で揃うように前記塊をプレスすることにより、前記ガラスブランクの平坦度を、磁気ディスク用ガラス基板に与えられる目標平坦度にする、ことを特徴とする磁気ディスク用ガラス基板の製造方法。 - 前記ガラスブランクを成形する工程では、前記両側のプレス成形面の温度差が5度以下である、請求項12に記載の磁気ディスク用ガラス基板の製造方法。
- 前記磁気ディスク用ガラス基板の熱膨張係数が30~100×10-7(K-1)の範囲内である、請求項12または13に記載の磁気ディスク用ガラス基板の製造方法。
- 一対の主表面を有する磁気ディスク用ガラス基板の製造方法であって、
溶融ガラスあるいは軟化したガラスを1つの塊として落下させる工程と、
落下中の前記塊を、落下方向に対して直交する方向から一対の金型でプレスすることにより、円板状のガラスブランクを成形する工程と、
前記ガラスブランクの両側の主表面に対して、固定砥粒を用いて研削を行う工程と、を有し、
前記ガラスブランクを成形する工程では、前記金型のプレスの開始から、プレスされたガラスブランクの温度が歪点に下がるまでの間、前記金型の両側のプレス成形面の前記ガラスブランクと接する部分の温度が、前記プレス成形面同士で揃うように前記ガラスブランクをプレスすることにより、前記ガラスブランクの平坦度を、磁気ディスク用ガラス基板に与えられる目標平坦度にし、かつ、前記ガラスブランクの断面形状が外周側から中心側に向かうに従って板厚が減少するガラスブランクを成形する、ことを特徴とする磁気ディスク用ガラス基板の製造方法。 - さらに、前記ガラスブランクの研削工程後、研磨パッドを用いて研磨をする工程を有し、前記研磨によって得られるガラス基板の板厚は、前記ガラスブランクにおける板厚の最大厚さの80%~96%の範囲に入る、請求項15に記載の磁気ディスク用ガラス基板の製造方法。
- 成形された前記ガラスブランクの平坦度は、4μm以下である、請求項15又は16に記載の磁気ディスク用ガラス基板の製造方法。
