Abstract
Description
(熱処理処理中の寸法変化)
炭化フィルムを熱処理してグラファイトフィルムを得る(炭化フィルム(例えば、高分子フィルムを1000℃に熱処理)を2000℃以上の温度で熱処理する)場合、フィルムは伸張する。しかし、この伸びは、炭化フィルムの分子が、再配列することで生じ、不可逆的な寸法変化である。そのため、一般的なフィルムの熱膨張とは異なり、熱処理後に室温に戻してもグラファイトフィルムは炭化フィルムよりも大きい状態となる。さらに、結晶性が高く、熱拡散率、熱伝導率に優れたグラファイトフィルムほど、その寸法変化量は大きくなり、またグラファイト化温度が高くなるほど寸法変化量は大きくなり、この変化量は1%以上、大きい場合には、5%以上にもなる。この不可逆な寸法変化が、グラファイトフィルムの波うちの原因となり、波うちを発生させている。さらに、室温から2000℃以上に熱処理することで、熱膨張による寸法変化も加わり、さらに波うちは発生し易くなる。
(不純物の影響)
グラファイト化に伴うフィルムの伸長により、隣接する芯とフィルム間およびフィルム間に生じた空間からグラファイト化の進行を妨害する鉄などの金属不純物が進入し、金属不純物が作用した部分と作用しなかった部分でばらつきが大きくなり、波うちが生じやすくなる。
(芯とフィルム間およびフィルム間に発生する摩擦)
グラファイト化に伴うフィルムの伸長により、芯とフィルム間およびフィルム間に摩擦が発生し、この摩擦が不均一であると、グラファイト化の進行にバラツキが生じ、波うちが発生する。
(フィルムの強度と厚み)
グラファイトフィルム前駆体である炭化フィルムは、高分子フィルムを熱処理して作成され、ガラス状であり、薄いガラスのように非常に脆い。そのため、折り曲げると簡単に割れてしまう。一方、熱伝導性に優れたグラファイトフィルムを得るためには、炭化フィルムの厚みが薄いことが好ましく、原料として用いる高分子フィルムの厚みは、250μm以下、さらに好ましくは、130μm以下である。しかし、フィルムの厚みが薄くなるとフィルムの強度が弱くなり、わずかな力でフィルムは折れたり皺が入ったり、波うちがはいったりしてしまう。また、2000℃以上の高温になると、フィルムの強度はさらに低下し、波うちはさらに増加する。
さらに、フィルムの幅が広く、長さが長く、芯への高分子フィルムの巻き数が多くなる場合には、グラファイト化時の寸法変化で波うちが生じる確率が格段に増加し、この波うちの改善の難易度は指数的に高くなる。
(1)本願第一の発明は、熱処理フィルムの巻き締め工程を含むことを特徴とする。
(2)本願第二の発明は、熱処理の前後で、芯とフィルムの空間距離、フィルムとフィルムの間の空間距離を制御することを特徴とする。
(3)本願第三の発明は、熱処理の前後で、内芯の見かけの断面積を7%以上増加する熱処理工程を含むことを特徴とする。
(4)本願第四の発明は、熱処理の前後で、熱処理フィルムの巻き数の減少率が3%以下となる熱処理工程を含むことを特徴とする。
(5)本願第五の発明は、炭化したポリイミドフィルムを、ロール状に巻いた状態でグラファイト化して得られるグラファイトフィルムであって、波うち(曲がり・たるみ)が改善されたことを特徴とする。
(1)第一の発明は、熱処理フィルムの巻き締め工程を含むことを特徴とする。
(2)第二の発明は、熱処理の前後で、芯とフィルムの空間距離、フィルムとフィルム間の空間距離を制御することを特徴とする。
(3)第三の発明は、熱処理の前後で、内芯の見かけの断面積を7%以上増加する熱処理工程を含むことを特徴とする。
(4)第四の発明は、熱処理の前後で、熱処理フィルムの巻き数の減少率が3%以下となる熱処理工程を含むことを特徴とする。
(5)本願第五の発明は、炭化したポリイミドフィルムを、ロール状に巻いた状態でグラファイト化して得られるグラファイトフィルムであって、波うち(曲がり・たるみ)が改善されたことを特徴とする。
グラファイトフィルムの波うちの原因は、以下のように推定している。炭化した高分子フィルムのグラファイト化では、フィルムのサイズ・厚みの変化、及びフィルムからの分解ガスの発生を伴うため、熱処理前に内芯に均一に巻きつけても、熱処理中にフィルムが寸法変化し、フィルムは不均一な負荷が加えられた状態で熱処理される。フィルムは脆くて弱いため、この寸法変化の過程で波うちが生じる。特に、寸法変化が大きく、フィルムの緩み(=解け)が大きくなると、図3のような状態で熱処理されてしまう。このように、緩んだ状態(フィルムとフィルムの間に空間がある状態)でフィルムが熱処理されると、フィルムの長手方向(内周と外周)およびフィルムの幅方向(中心と端部)で温度ムラが生じ、フィルムの伸びにバラツキが生じ、波うちが発生する。
以下に、炭化した高分子フィルムを巻きつけた状態で、グラファイト化する方法について説明する。
本発明で用いる高分子フィルムは特に限定はされないが、例えば、ポリイミド(PI)、ポリアミド(PA)、ポリオキサジアゾール(POD)、ポリベンゾオキサゾール(PBO)、ポリベンゾビスオキサザール(PBBO)、ポリチアゾール(PT)、ポリベンゾチアゾール(PBT)、ポリベンゾビスチアゾール(PBBT)、ポリパラフェニレンビニレン(PPV)、ポリベンゾイミダゾール(PBI)、ポリベンゾビスイミダゾール(PBBI)からなる群より選択される高分子のフィルムを挙げることができる。これらの少なくとも1種を用いることにより、結晶性に優れ、熱拡散性・熱伝導性に優れるグラファイトフィルムを容易に得ることができる。その一方で、これら高分子フィルムを用いた場合、グラファイト化過程が進行し易く、グラファイト化過程での寸法変化が大きくなる。高分子フィルムは、公知の製造方法で製造すればよい。本発明では、耐熱芳香族性高分子フィルムを用いることが重要である。
(1)ポリイミドフィルム、特にケミカルキュア法で得られるポリイミドフィルムは、他の有機材料を原料とする高分子フィルムよりも、フィルムの炭化、グラファイト化が容易に進行する。したがって、結晶性が良好となり熱拡散性が向上する。その一方で、グラファイト化過程の進行が容易であるがゆえに、グラファイト化過程での寸法変化が大きくなる。
(2)ポリイミドは、原料モノマーを種々選択することによって様々な構造および特性を有するものを得ることができる。すなわち分子設計が比較的容易である。
本発明で用いる高分子フィルムの厚みは10μm以上250μm以下であり、好ましくは20μm以上130μm以下、さらに好ましくは20μm以上80μm以下である。10μm以上であると、フィルムの強度が高まり、波うちが改善される。また、250μm以下であると、グラファイト層を形成しない成分によるアウトガスがフィルムから抜けやすくなり、グラファイト層が破壊されにくくなり、寸法変化を抑えることが出来、波うちが改善される。
複屈折が高くなるほど、高分子フィルムそのものの分子面内配向性がよいため、グラファイト化反応が進行し易く、この高分子フィルムを原料に用いると、熱拡散性・熱伝導性・屈曲性に優れるグラファイトフィルムを作製することができる。
ここでいう複屈折とは、フィルム面内の任意方向の屈折率と厚み方向の屈折率との差を意味し、フィルム面内の任意方向Xの複屈折Δnxは次式(数式1)で与えられる。

高分子フィルムの複屈折は、メトリコン社製の屈折率・膜厚測定システム(型番:2010 プリズムカプラ)を使用して測定することができる。測定は、波長594nmの光源を用い、TEモードとTMモードでそれぞれ屈折率を測定し、TE-TMの値が複屈折値となる。
本発明において、高分子フィルムまたは炭化した高分子フィルム(=原料フィルム)を巻き付ける内芯の形状は、特に限定されず、円柱状、多角柱状などの柱状体が用いられる。用いる内芯は1本である必要はなく、2本以上の内芯に原料フィルムを巻き付けて使用してもよい。また、一体物である必要はなく、2つ以上の部材から構成されていてもよく、柱状体の長手方向に並行する2つ又はそれ以上の縦割部材に分割した内芯が特に好ましい。
このような前記内芯において、円柱状の内芯は、良質のグラファイトフィルムを得られるために、特に好ましい。理由は、原料フィルムの熱処理に伴う収縮・膨張が、内芯に凹凸がない方が、スムーズに行えるためである。多角柱など角があると、引っ掛かり、フィルムに歪が生じる場合がある。特に、炭化工程においては、フィルムの収縮に伴い(図2のように、元の80%程度までフィルムが収縮する)、内芯の周りをフィルムが回転するため、内芯は凹凸の少ないもの、つまり円柱が適している。また、後述するようにフィルムの巻き締め工程を実施する際も、同様の理由で、内芯は円柱状が適している。
本発明に使用される内芯の素材の条件として、1000℃以上での連続使用環境に耐えることが第一に挙げられる。この条件を満たす容器の素材として押出成型品・型込成型品・冷間等方圧加圧品などのカーボン素材や、アルミナ(Al2O3)・ジルコニア(ZrO2)・石英(SiO2)・炭化珪素(SiC)・チタニア(TiO2)、マグネシア(MgO)・窒化珪素(Si3N4)・窒化アルミ(AlN)・イットリア(Y2O3)・ムライト(3Al2O3・2SiO2)・コージライト(2MgO・2Al2O3・5SiO2)・ステアタイト(MgO・SiO2)・フォルステライト(2MgO・SiO2)などのセラミックス、また黒鉛を炭素繊維で補強した複合材C/Cコンポジット等が考えられる。この中でも、加工の容易さや製造コスト、汎用性という観点から見てカーボン素材が好適に用いられる。また、セラミックスは、グラファイト化工程に必要な処理温度(2200℃以上)で溶融や分解、または変形を起こしてしまう可能性があるため、耐熱性の観点からもカーボン素材が好適である。
円柱状の内芯の径は、30mm以上400mm以下、好ましく50mm以上200mm以下、さらに好ましくは70mm以上120mm以下である。内芯の径が30mm以上であると、得られるグラファイトフィルムに巻き癖が付くことが防止され、波うちが発生し難くなるため好ましい。一方、内芯の径が400mmより小さい場合、単位容積あたりの処理量が増えるという点からは好ましい。また、内芯の径が大きい場合には、内芯を筒状にしてその内側に更に熱処理フィルムを巻いた内芯を設けることにより、スペースを有効に活用することができ、一度の処理量を増やすことが可能となる。
本発明における熱処理フィルムとは、熱処理を実施した、高分子フィルムをいう。
前述の熱処理フィルムの中でも特に、高分子フィルムを炭化した後のフィルムについて述べる。本発明で用いられる炭化した高分子フィルムとしては、出発物質である高分子フィルムを減圧下もしくは不活性ガス中で予備加熱処理して得られるものが好ましい。この予備加熱は通常1000℃程度の温度で行い、1000℃の温度領域で30分程度の温度保持を行うことが望ましい。より具体的には、高分子フィルムを炭化する炭化温度は、600℃以上2000℃以下、好ましくは、1000℃以上1800℃以下、更に好ましくは1200℃以上1600℃以下である。
グラファイト化工程とは、アモルファスな炭素の集合である炭化フィルムを、高温まで加熱して分子を再配列させ、グラファイトへ転換させる工程である。通常、減圧下もしくは不活性ガス中で、2000℃以上の温度まで熱処理する。
長尺・大面積のグラファイトフィルムを得るためには、炉内の大きさに制限を受けにくいという理由で、ロール状での熱処理が有効である。本発明においては、内芯に巻き付けた状態でロール状の炭化フィルムの熱処理が行われる。このとき、図24のように、内芯261に支持部263を取り付けて内芯261を浮かせた状態として、炭化フィルム262が実質的に内芯261以外には接しない状態で熱処理すると、熱の伝わりが均一となり、物性的なばらつきの少ないグラファイトフィルムを得るうえで特に好ましい。
グラファイト化工程は、複数回の熱処理に分けて実施することが可能である。この場合、少なくとも1回の熱処理を2700℃以上の温度で行うことが好ましく、その他の熱処理温度は2700℃よりも低温で行うなど、適宜変更可能である。熱処理後は、例えば、室温まで冷却してもよく、冷却後、熱処理フィルムを炉内から取り出してもよい。一例として、2000℃、さらには2200℃まで熱処理し、冷却後、炉内から取り出し、再び炉内に戻して2900℃まで熱処理する、などの工程が考えられる。
本願第一の発明は、熱処理フィルムの巻き締め工程を含むことを特徴とする。
前述の図2に示すように、約2000℃以上の温度でのグラファイト化に伴い、熱処理フィルムの長さは増加するために、熱処理前に内芯に緊密にフィルムを巻き付けていても、熱処理中に内芯からフィルムは次第に離れ、このとき生じるフィルムと内芯の空間が、フィルムの波うちの原因となる。また、熱処理中にフィルムが回転しながら解け、フィルムとフィルムの間にも空間が生じるが、このフィルム間の空間もまた、フィルムの波うちの原因となる。フィルム間に空間が生じてフィルム間の密着が悪くなると、フィルムが変形し易くなるからである。さらに、フィルム間の密着の程度に違いが生ずると、フィルムの長手方向および幅方向の熱履歴にバラツキが発生し、波うちを発生させる。また、空間から進入する金属不純物の作用によっても波うちが発生し易くなる。さらに、フィルムが緩み図3のような状態で熱処理されると、内芯51とフィルム52との間空間53および/またはフィルム52間の空間54が不均一になり、内芯51とフィルム52の間および/またはフィルム52間で発生する摩擦が不均一になるため、波うちが発生し易くなる。本発明における熱処理フィルムの巻き締め工程は、これらを改善するために実施される。
熱処理中の巻き締め工程について、具体的に説明する。前述のように、フィルムの緩みの程度は熱処理温度により随時変化しているために、熱処理中に、熱処理フィルムが緩んだ分だけ随時巻き締めると効果的である。一例として、図18のように炉201内に位置し、ヒーター202により加熱されている内芯203を炉外より回転させてフィルム204を巻き締める方法がある。また、炉内の断熱材の外側に回転機構を取り付けて、内芯を回転させる方法も考えられる。内芯203の回転のスピードについては、フィルム204の緩みのスピードに合わせて調整してもよいし、一定のトルクをかけて一定スピードで回転させていてもよい。
熱処理中に、緩みを随時巻き締める方法において、特に巻き締めが必要な温度領域としては、炭化した高分子フィルムのグラファイト化が進行し、熱処理フィルムの長さが伸びる1400~2800℃の領域である(図2参照)。
熱処理後に巻き締め工程を実施する方法について、具体的に説明する。熱処理後に巻き締め工程を実施する場合、グラファイト化工程を複数回に分けて行うことが好ましい。したがって、この場合は、複数回に分けた熱処理の間に、緩んだ分を巻き締めて、次の熱処理工程を実施することになる。
熱処理後に巻き締め工程を実施する方法について、巻き締め工程を実施する直前の熱処理温度は、1400℃以上、好ましくは1600℃以上、さらに好ましくは、1800℃以上である。1400℃以上の温度で熱処理したフィルムの巻き締め工程は、熱処理フィルムに緩みが発生しているため、巻き締めの効果が現れ易い。
グラファイト化工程前に、炭化した高分子フィルムを内芯に巻き締める、グラファイト化工程前の巻き締め工程も実施することが好ましい。
巻き締め工程を実施する場合、芯とフィルムの空間距離、フィルムとフィルムの間の空間距離を制御することが、グラファイトフィルムの波うちを改善するために重要である。
本発明における内芯の外周の長さr0は、図6のように内芯51の高さ方向に対して直角に切った断面図82の外周と対応する。内芯の太さが変わる場合は、同図の上下方向における中央部の断面の外周とする。図7のように、内芯が凹んでいたり、2つ以上の縦割部材に分かれている場合は、同図の破線部分を外周とみなす。
内芯の外表面(0層目)と1層目の熱処理フィルムの空間距離w0は、図8のように、内芯51と1層目の熱処理フィルムとの直線距離である。また、図9のように、空間が一定でない場合は、熱処理フィルムの最も大きい空間距離111をw0と定義する。例えば、熱処理フィルム52が巻き付けられた内芯51を、横向き(内芯の高さ方向を水平)にすると、図9のように、下側に大きな空間111ができる。
巻き締め工程を実施する場合、前述の内芯と1層目の熱処理フィルムの空間距離w0と、内芯の外周の長さとr0の比率w0/r0×100は、できるだけ小さい方がよい。芯とフィルムが完全に密着した状態が、w0/r0×100が0であるため、w0/r0×100は0以上である。
巻き締め工程を実施する場合、内芯と1層目の熱処理フィルムの空間だけに限らず、フィルム同士の空間もできるだけ小さい方が好ましい。つまり、内芯に近い側から数えてn層目と、1つ内側のn-1層目、1つ外側のn+1層目の熱処理フィルムの空間ができるだけ小さいと、n層目の波うちが改善されたグラファイトフィルムが得られる。
巻き締め工程を実施する場合、n+1層目とn層目の熱処理フィルムの巻き長さの差と、n層目の熱処理フィルムの巻き長さの比率(rn+1-rn)/rn×100は、できるだけ小さい方がよい。ここでnは0又は自然数であり、r0は内芯の外周の長さである。フィルム同士が完全に密着した状態が、(rn+1-rn)/rn×100が0であるため、(rn+1-rn)/rn×100は0以上である。
熱処理フィルムの1層当りの厚みdは、熱処理フィルム1枚の厚みであり、後述する実施例の項に記載の<高分子フィルム及びグラファイトフィルムの厚み測定>で測定する9ポイントの平均値とする。厚みの測定はマイクロメーターなど、既存の測定方法にて可能である。
熱処理フィルムの見かけの巻き厚みDは、図10のように、内芯に巻き付けた状態における1層目(最内層)の内面から最外層の外面までの直線距離である。「見かけの」とは、フィルム同士の空間も考慮した上で、Dを測定することを意味する。つまり、フィルム同士に空間があると、押さえつけて測定することで、Dを小さく見積もることができるが、見かけの巻き厚みDは、フィルム同士の空間はそのままになるように、押さえつけないで測定する。
巻き締め工程を実施する場合、熱処理フィルムの見かけの巻き厚みDと、フィルム間の空間が0となるように巻き付けた理想的な巻き厚み(Nh×d)(dはフィルムの1層当りの厚み)との比率D/(Nh×d)は、できるだけ1に近い方がよい。フィルム同士が完全に密着した状態が、D/(Nh×d)が1であるため、D/(Nh×d)は1以上である。
本発明の巻き締め工程において、フィルムが伸びきった後の巻き締め工程は、その後の熱処理での緩みが小さいために、平坦なグラファイトフィルムを得るために非常に効果的である。本発明の巻き締め工程を実施する熱処理フィルムは、最低でも2000℃以上、さらには2200℃以上、最終的には2700℃以上、好ましくは2800℃以上、更に好ましくは2900℃以上まで熱処理されていることが好ましい。2200℃より高い温度まで熱処理したフィルムは、フィルムの寸法変化が大きく、本発明の方法による改善効果が高い。
本発明では、熱処理中に、巻き締めに先だって、一旦熱処理フィルムを緩ませる弛緩工程を含むことが好ましい。熱処理フィルムを緩ませる弛緩工程とは、図20のように、熱処理後に、内芯51とフィルム52との間の空間53、あるいはフィルム52とフィルム52との間に空間54ができるようにすることをいう。緩ませた熱処理フィルムは巻き締め工程を実施しやすいため、結果的に波うちが改善されたグラファイトフィルムが得られる。
本発明の巻き締め工程は、熱処理後、熱処理フィルムを室温近くまで冷却してから実施してもよい。熱処理後、熱処理フィルムを、300℃以下、好ましくは200℃以下、さらに好ましくは100℃以下に冷却すると、作業が実施しやすい。
本願第二の発明は、熱処理の前後で、芯とフィルムの空間距離、フィルムとフィルムの間の空間距離を制御することを特徴とする。波うちを改善するためには、グラファイト化工程中にフィルムが変形することができるスペースを少なくすることがポイントであり、具体的には、図3のような内芯とフィルム、または、フィルムとフィルムの間に空間を無くした状態で熱処理することを特徴とする。これにより、グラファイトフィルムの波うちが改善される。
本発明の熱処理の前後とは、温度を上げる前と、熱処理を実施し、温度を下げた後のことをいう。本明細書では、たびたび熱処理前後でのフィルム及び内芯の状態を比較するが、これは、熱処理前に温度を上げる前に測定した状態と、熱処理後、温度を下げてから測定した状態を比較している。フィルム及び内芯の状態の変化は、温度を上げたことにより起こる変化で、故意に、物理的な操作を加えて変化させた後の状態ではない。
本発明での内芯への炭化フィルムの巻き数Nhは、10周以上、好ましくは30周以上、さらに好ましくは50周以上である。10周以上であると、十分なサイズの長尺・大面積のグラファイトフィルムが得らる。しかしながら、巻き数を増やすほど、波うちが改善されたグラファイトフィルムの製造は困難となる。
本発明のグラファイト化工程において、熱処理の前後で、内芯と1層目の熱処理フィルムとの空間距離w0と内芯の外周の長さr0との比率w0/r0×100は、7以下、好ましくは5.5以下、更に好ましくは4以下の状態が維持される熱処理工程を含むことが好ましい。いずれかの熱処理において、熱処理の前後で、w0/r0×100が7以下の状態を維持すると、内芯と1層目の熱処理フィルムの空間を小さくすることができ、フィルムの変形を抑制することができる。
本発明のグラファイト化工程において、熱処理の前後で、wnは、5mm以下、好ましくは4mm以下、更に好ましくは3mm以下の状態が維持される熱処理工程を含むことが好ましい。空間距離が5mm以下の状態を維持することができると、熱処理フィルム間の空間を小さくすることができるため、フィルムの変形を抑制することができる。
本発明における熱処理フィルムの1層目の巻き長さr1は、図5の符号73で示すように、内芯に近い側の破線領域(巻きはじめ71から、2層目が重なる境目72まで)である。
本発明において、(rn+1-rn)/rn×100は、n+1層目とn層目の熱処理フィルムの巻き長さの差(rn+1-rn)と、n層目の熱処理フィルムの巻き長さrnの比率を表す。したがって、(rn+1-rn)/rn×100が大きいことは、n+1層目とn層目の熱処理フィルムの空間が大きくなることを意味するため、(rn+1-rn)/rn×100はできるだけ小さい方がよい。ここでnは0又は自然数であり、r0は内芯の外周の長さである。フィルム同士が完全に密着した状態が、(rn+1-rn)/rn×100が0であるため、(rn+1-rn)/rn×100は0以上である。
本発明のグラファイト化工程においても、熱処理の前後で、熱処理フィルムの見かけの巻き厚みDと、フィルム間の空間が0となるように巻き付けた理想的な巻き厚みNh×dとの比率D/(Nh×d)は、1≦D/(Nh×d)≦2.5、好ましくは1≦D/(Nh×d)≦2、更に好ましくは1≦D/(Nh×d)≦1.5の範囲に維持されることが好ましい。いずれかの熱処理において、熱処理の前後で、1≦D/(Nh×d)≦2.5の状態を維持することができると、フィルム間の空間を小さくすることができ、フィルムとフィルムとを密着させることによりフィルムの変形を抑制することができる。
本願第三の発明は、熱処理の前後で、内芯の見かけの断面積を7%以上増加する熱処理工程を含むことを特徴とする。
本発明の内芯の断面積とは、図6のように、内芯の長さ方向に対して直角に切った断面82の面積である。内芯の太さが異なり、断面積が一定でない場合は、内芯の中央部の断面積とする。
本発明の内芯の見かけの断面積を増加させる手法は特に限定されないが、内芯が2つ以上の黒鉛製の縦割部材から構成されていれば断面積を増加させることができる。一例として、図12(a)の上側のように2分割して2つの縦割部材から構成し、これらの縦割部材を引き離すことにより、断面積を増加させる手法がある。2分割した縦割部材を引き離す方法についても特に限定はされないが、例えば、図13のように炉外からテーパーのついた棒を2つの縦割部材の間に押し込む方法や、ガス圧力により、引き離す方法が挙げられる。ここで、内芯の分割数も特に限定されず、2つ以上の縦割部材で構成されていればよい。
本発明のグラファイト化工程において、熱処理フィルムの内芯からの緩みに追随して内芯の見かけの断面積を増加させると、非常に波うちが改善されたグラファイトフィルムが得られる。熱処理フィルムの内芯からの緩みより大きく断面積を増加させると、フィルムが破損する恐れがあり、逆に、熱処理フィルムの内芯からの緩みより小さく、断面積を増加させると、フィルムが変形することができず、波うちの多いグラファイトフィルムとなる。
上記で説明した断面積増加に伴い、前述の内芯と1層目の熱処理フィルムの空間距離と、内芯の外周の長さとの比率w0/r0×100も変化する。
断面積増加に伴い、1層目の熱処理フィルムの巻き長さと内芯の外周長さの差と、内芯の外周長さとの比率(r1-r0)/r0×100も変化する。
本願第四の発明は、熱処理の前後で、熱処理フィルムの巻き数の減少率が3%以下となる熱処理工程を含むことを特徴とする。
グラファイト化工程においては、フィルムの寸法変化により、フィルムが移動する。その過程で、フィルムと内芯との間および/またはフィルムとフィルムとの間で空間が生じ、これが波うちを発生させる原因となる。また、グラファイト化過程における熱処理前に緊密にフィルムを巻き付けていても、熱処理中にフィルムとフィルムの間に空間ができてしまう(図3)。フィルム間に空間が生じてフィルム間の密着が悪くなると、フィルムが変形し易くなる。さらに、フィルムの長手方向および幅方向の熱履歴にバラツキが発生し、波うちを発生させる。フィルム間に空間ができる理由は、熱処理の過程での分解ガスの発生により、図15(a)の矢印で示すように、熱処理フィルムが回転しながら解けるためである(ちょうど、細く巻いたカレンダーが解ける様子に似ている)。熱処理フィルムが解けると、熱処理フィルムの巻き数Nhは減少する。このときの熱処理フィルムの減少率は、熱処理前の巻き数Nhbf、熱処理後の巻き数Nhafとすると、(Nhbf-Nhaf)/Nhbf×100で定義される。
本発明の熱処理フィルムの巻き数Nhを減少させない方法は、特に限定されないが、巻き数の減少は、図15のように、フィルムの最外周の方から、芯の回りを回転しながら解けていくことによって生じるため、最外周が動かないように固定することによりフィルム間の空間の発生を防ぐことができる。したがって、最外周の少なくとも一部を固定することで、波うちが改善されたグラファイトフィルムが得られる。
上述のように巻き数Nhの減少率を規制した場合においても、フィルム同士の空間ができるだけ小さい方が好ましく、内芯に近い側から数えてn層目と、1つ内側のn-1層目、1つ外側のn+1層目の熱処理フィルムの空間ができるだけ小さいと、前述と同様に、n層目のフィルムの変形をn-1層目とn+1層目で挟みこんで抑えることができるため、波うちが改善されたグラファイトフィルムが得られる。
上述のように、巻き数Nhの減少率を規制した場合において、フィルム同士の空間ができるだけ小さい方が好ましい。ここでnは0又は自然数であり、r0は内芯の外周の長さである。n+1層目とn層目の熱処理フィルムの巻き長さの差と、n層目の熱処理フィルムの巻き長さの比率(rn+1-rn)/rn×100が大きいことは、n+1層目とn層目の熱処理フィルムの空間が大きくなることを意味するため、(rn+1-rn)/rn×100はできるだけ小さい方がよい。
上述のように、巻き数Nhの減少率を規制した場合において、フィルム同士の空間ができるだけ小さい方が好ましく、熱処理フィルムの見かけの巻き厚みと、フィルム間の空間が0となるように巻き付けた理想的な巻き厚みの比率D/(Nh×d)が大きいことは、フィルム間の空間が大きいこと意味するため、D/(Nh×d)は、できるだけ1に近い方が好ましい。
本願第四の発明の方法に本願第三の発明の組み合わせることで、芯とフィルムの間の空間およびフィルム間の空間を小さくしてフィルムとフィルムとを密着させて、フィルムの変形を抑制することができる。
本願第五の発明は、炭化したポリイミドフィルムを熱処理フィルムとして用いて、ロール状に巻いた状態でグラファイト化を行うことにより得られるグラファイトフィルムであって、MIT耐屈曲試験において、切断に至るまでの往復折り曲げ回数が5000回以上であり、面方向の熱拡散率が5.0×10-4m2/s以上で、厚み7μm以上120μm以下、幅Ugsが100mm以上、面積が5m2以上であり、更に、グラファイトフィルムに対する荷重を20g/cmとしてJIS C2151のフィルムの巻き取り性評価に準じた方法による曲がりRgsが35mm以下、たるみZgsが80mm以下であることを特徴とする。
これまで、グラファイトフィルム層を面方向に成長させることで、グラファイトフィルムの熱物性、電気特性等を向上させることができることが知られていた。本発明者らは、大面積のフィルムを作製すべく鋭意検討した結果、グラファイトのミクロな領域での結晶性と、グラファイトフィルムの波うちの程度との間に関連性があることを解明した。つまり、グラファイトフィルム中の個々のグラファイトの結晶を十分に面方向に成長させることができれば、フィルムの各ポイントでのグラファイト化の程度が一定となり、歪みが少なくなるために、結果としてフィルムの波うちが改善されることになる。
グラファイトフィルムの波うちを改善するためには、炭化前の高分子フィルムの面積Spiと、得られたグラファイトフィルムの面積Sgsの比Sgs/Spiに最適な範囲があることがわかった。
本発明のグラファイトフィルムの厚みは、3μm以上250μm以下、7μm以上120μm以下、好ましくは9μm以上80μm以下、さらに好ましくは、20μm以上50μm以下である。グラファイトフィルムの厚みが3μm以上であれば、十分なフィルム強度を得ることができ、また、250μm以下であれば、十分な折り曲げ強度が得られる。
本発明で得られるグラファイトフィルムの幅Ugsは、特に限定されるものではないが、長尺・大面積のグラファイトフィルムを作製するという本発明の目的からすれば、100mm以上、好ましくは150mm以上、更に好ましくは200mm以上である。幅が100mm以上あるとグラファイトフィルムの加工性が良好で、大面積での使用に向いたグラファイトフィルムが得られる。
本発明で得られるグラファイトフィルムの面積は、特に限定されるものではないが、長尺・大面積のグラファイトフィルムを作製するという本発明の目的からすれば、5m2以上、好ましくは10m2以上、更に好ましくは20m2以上である。面積が5m2以上のグラファイトフィルムは、加工性が良く、また、大面積での使用に向いている。
後述するMIT耐屈曲試験において、幅15mmの短冊型試験片の切断するまでの往復折り曲げ回数は、5000回以上、好ましくは10000回以上、更に好ましくは50000回以上がよい。5000回以上になると、耐屈曲性に優れているため、実際に屈曲部分に使用されても破壊されにくくなる。具体的には、携帯電話のヒンジや小型電子機器の折り曲げ部分で使用する場合でも、機能を落とすことなく使用することが可能となる。また、耐屈曲性に優れているため、電子機器への取り付け時などのハンドリング性も向上する。また、大面積でのグラファイトフィルムの場合、非常に破れ易くハンドリング性が悪い場合があるが、耐屈曲性が5000回以上になると、破れにくいためによい。耐屈曲性が良いために、使用中においてフィルム屈曲部分で破壊しにくく、また取り扱い時のハンドリング性も良くなる。特に折り曲げ角度が大きい場合や折り曲げ半径が小さい場合にも、フィルムが劣化しにくい。
本発明のグラファイトフィルムの面方向の熱拡散率は、5.0×10-4m2/s以上、好ましくは6.0×10-4m2/s以上、更に好ましくは7.0×10-4m2/s以上である。熱拡散率が、5.0×10-4m2/sより大きいと、熱輸送能力が大きく、最近の電子機器の放熱材料に適している。。
グラファイトフィルムの曲げ半径、曲げ角度は、後述するMIT耐屈曲試験により評価することができる。MIT耐屈曲試験においては、グラファイトフィルムの曲げ半径は5mm、2mm、1mmなど選択することができ、グラファイトフィルムの曲げ角度も45度、90度、135度など選択することができる。通常、折り曲げ半径Rが小さいほど、折り曲げ角度が大きいほど、厳しい試験となる。グラファイトフィルムが使用される携帯電話、ゲーム機、液晶テレビ、PDP等のスペース小さい電子機器においては、小さな折り曲げ半径と大きな折り曲げ角度での折り曲げ性が必要とされるため、グラファイトフィルムのMIT耐屈曲試験では、曲げ半径2mm、曲げ角度135度の条件で実施するとよい。
本発明で得られるグラファイトフィルムの後述するJIS C2151のフィルムの巻き取り性評価に準じた方法によって得られる曲がりRgsは、35mm以下、好ましくは30mm以下、更に好ましくは25mm以下である。曲がりRgsが35mm以下であると、巻き取りが良好となり、他材料との張り合わせも良好となり、フィルムが蛇行しにくく、大面積での使用が可能となる。
グラファイトフィルムのたるみの大きさは、グラファイトフィルムの幅Ugsと相関がある。グラファイトフィルムの幅が小さいと、たるみは小さくなる。したがって、幅の小さいグラファイトフィルムと幅の大きいグラファイトフィルムのたるみZgsが、同じ値である場合は、幅の大きいグラファイトフィルムの方が、波うちは改善されたと言える。
スリットしたグラファイトフィルム(特に、焼成後のロールの端にあたる部分)の曲がりRgsは、特に大きくなる。この場合、本発明のグラファイトフィルムの特にロールの端から100mmにカットした部分の曲がりRgsは、35mm以下、好ましくは30mm以下、さらに好ましくは25mm以下であることが好ましい。ロールの端から100mmにカットした部分の曲がりRgsが35mmより大きいと、巻き取りが不良となり、他材料との張り合わせも不良となり、大面積の使用が困難であるなど様々な不具合が生じる。
本願発明のポイントとして、金属不純物のフィルムへの作用をいかに抑えるかも重要である。金属不純物の作用により、均一なフィルムの生成が阻害され、波うちがあるグラファイトフィルムとなる傾向がある。特に本発明のように、長尺・大面積のグラファイトフィルムの作製においては、金属不純物の作用は顕著である。本願発明者らは、これまでの検討から、この金属不純物のフィルムへの作用は、金属物質が気化する1000℃以上2400℃以下の温度領域で起こっていることを解明した。そこで、金属不純物のフィルムへの悪影響を避けるため、炉内に気体として充満している金属成分を取り除くこととし、具体的には、1000℃以上2400℃以下の温度領域の少なくとも一部の温度領域で雰囲気を減圧に保った。その結果、フィルムの不均一な黒鉛化が抑制され、波うちが改善された長尺・大面積のグラファイトフィルムを作製することができることを見出した。
グラファイムフィルムを圧縮することで、耐屈曲性が非常に優れたグラファイトフィルムとなる。グラファイトフィルムの圧縮方法として、特開平3-75211号公報に記載されているような後圧延工程や、面状に加圧する後面状加圧工程がある。
4,4’-オキシジアニリンの1当量を溶解したDMF(ジメチルフォルムアミド)溶液に、ビロメリット酸二無水物の1当量を溶解してポリアミド酸溶液(18.5重量%)を得た。
4,4’-オキシジアニリンの3当量を溶解したDMF溶液にピロメリット酸二無水物の4当量を溶解して、両末端に酸無水物を有するプレポリマーを合成した後、そのプレポリマーを含む溶液にp-フェニレンジアミンの1当量を溶解して得られたポリアミド酸を18.5重量%含む溶液を得た。
<高分子フィルム、炭化フィルム、グラファイトフィルムの面積の測定>
高分子フィルム、炭化フィルム、グラファイトフィルムの面積は、フィルムの幅と、長さを測定した値の積で評価することができる。ただし、形が歪で長さの測定が困難である場合や、フィルムが破損し易く長さの測定が困難である場合には、ロール状のグラファイトフィルムの全重量を測定し、一部(100mm×100mm)を切り出した重量との比で、面積を算出してもよい。
高分子フィルムの複屈折は、メトリコン社製の屈折率・膜厚測定システム(型番:2010 プリズムカプラ)を使用して測定した。測定は、波長594nmの光源を用い、TEモードとTMモードでそれぞれ屈折率を測定し、TE-TMの値を複屈折値とした。
高分子フィルム及びグラファイトフィルムの厚みの測定方法としては、ハイデンハイン(株)から入手可能な厚みゲージ(HEIDENHAIN-CERTO)を用い、室温25℃の恒温室にて測定した。測定箇所は、図23のように、ロール状の高分子フィルム及びグラファイトフィルムの外(フィルムの巻き始め251)から500mmのポイント1~3、フィルムの内(フィルムの巻き終わり252)から500mmのポイント7~9、その中点であるポイント4~6の9ポイントを測定した(ポイント2はポイント1とポイント3の中点、ポイント5はポイント2とポイント8の中点である)。
グラファイトフィルムの重量は、10cm角のグラファイトフィルムの重量(g)を測定し、100倍して単位面積(1m2)あたりの重量とした。
グラファイトフィルムの幅Ugsは、フィルムの長さ方向と直角方向のフィルムの長さである。測定ポイントは、図23のように、ロール状のグラファイトフィルムの外(フィルムの巻き終わり252)から500mm、内(フィルムの巻き始め251)から500mm、前記2点の中点とする。
グラファイトフィルムの厚みムラについては、図23に示す前記9カ所の測定ポイントの最大値と最小値の差で評価した。最大値と最小値の差が、0~1μmは◎、1~2μm以下を○、2~3μm以下を△、3μmよりも大きい場合を×とした。
グラファイトフィルムの破れの程度を観察した。10mm以上破れが全くないものを◎、1箇所~5箇所あるものを○、6箇所から20箇所あるものを△、21箇所以上あるものを×とした。
実施例、比較例で得られたグラファイトフィルムに、皺や折れが発生することなく、またロールがけすることなく容易に円筒状の巻き癖を平坦に引き伸ばすことが可能なものを「○」、巻き癖を平坦に引き伸ばすことができず、ロールがけを必要とするものを「×」とした。
グラファイトフィルムのMIT耐屈曲試験によりによる曲げ半径、曲げ角度の評価を行った。グラファイトフィルムを1.5×10cmにカットし、東洋精機(株)製のMIT耐揉疲労試験機型式Dを用いて、試験荷重100gf(0.98N)、速度90回/分、折り曲げクランプの曲率半径Rは2mmで行った。折り曲げ角度は左右へ135°で測定した。
グラファイト化処理後フィルムの面方向の熱拡散率測定は、光交流法による熱拡散率測定装置(アルバック理工(株)社から入手可能な「LaserPit」)を用いて、グラファイトフィルムを4×40mmのサンプル形状に切り取り、20℃の雰囲気下、10Hzにおいて測定された。
グラファイトフィルムの熱伝導率は、以下の式:

を用いて算出した。
グラファイトフィルムの引張り試験は、JIS K7127に記載のプラスチックフィルム及びシートの引張り試験方法により実施した。
グラファイトフィルムの面方向の電気伝導度は、三菱油化(現ダイアインスツルメンツ)製のロレスタAPを用いて50mm角に切り抜いたグラファイトフィルムの面方向の電気抵抗率を測定し、その値から電気伝導度を算出した。
グラファイトフィルムの波うちの評価は、JIS C2151に記載のフィルムの巻き取り性評価に準じて行った。JIS C2151に記載のフィルムの巻き取り性評価には、以下の曲がり及びたるみの評価がある。
本発明における「曲がり及びたるみの評価」は、以下に記載する「JIS C2151のフィルムの巻き取り性評価に準じた方法」により行う。本明細書におけるJIS C2151のフィルムの巻き取り性評価に準じた方法は、JIS C2151では50g/cmとなっているフィルムへの加重を20g/cm重に変更した点が異なっている。JIS C2151のフィルムの巻き取り性評価に準じた方法の具体的な測定方法を以下に説明する。
a)“曲がり”のあるフィルムは、フィルムエッジが真っすぐでない。
b)“たるみ”のあるフィルムは、フィルムを引っ張ったとき、フィルムの一部がその範囲の通常のフィルムの高さ以下にたるむ。
ある一定の長さのフィルムを巻き戻して平面上に置き、そのフィルムの両エッジについて直線からの偏差をそれぞれ測定する。
幅が試験するフィルムの最大幅より十分大きく、長さが1500mm±15mmで、両端の平行度が0.1度以内(又は、テーブルの幅1m当たり1.8mm以内)のものを使用する。適切な材質で表面を(梨)地仕上げをした(研磨仕上げしていない)平らで水平なものを使用する。テーブルの長さがこれより長い場合は、テーブルの表面に1500mm±15mm間隔で平行な2本の標線を明確に描く。標線の平行度は0.1度以内(標線の長さ1m当たり1.8mm以内)とする。
テーブル表面に載せたフィルムを平らにするための柔らかいブラシ。
長さが1525mm以上の鋼製のもの。
長さが150mmで1mm間隔の目盛りが付いた鋼製のもの。
ある一定の長さのフィルムを巻き戻し、規定の条件の下で2本の平行な棒に直角方向に載せ、均一な懸垂線からの偏差を測定する。たるみの評価のための装置として巻き取り機のローラを用いることができるが、結果に疑義がある場合は、次に説明する装置を用いる。
堅固な架台に、自由に回転する2本の金属製ローラ244,245及びこの2本のローラを平行に支える。各ローラ244,245は、直径が100mm±10mmで、長さが試験するフィルムの最大幅が十分に載せられるものである。2本のローラ244,245の軸は同一水平面にあり、互いに1500mm±15mmの間隔を置いて0.1度以内(すなわち、ローラの長さ1mについて1.8mm以内)で平行な状態に固定する。ローラ244,245は、円筒度0.1mm以内の円筒状とし、表面は適切ななし地仕上げ(研磨仕上げではない)ものとする。架台には、一方のローラ244(第一ローラ)のすぐ下に試験するフィルムロール246を載せるための装置(脱着軸、図示せず)を取り付ける。この装置は次による。
架台の反対側の端で、もう一方のローラ245(第二ローラ)から自由に垂れ下がったフィルムにおもり又はばね付きクランプを固定することができるようにする。おもり又はばね荷重2491は、フィルム247の幅1cm当たり20g重であり、フィルム247の幅方向にできるだけ均一に張力を加えられるように調節することができるものとする。あるいは、テンションローラーに巻きつけて、幅1cm当たり20g重の、均一な張力を加えてもよい。
2本のローラ244,245間の中央部の測定ポイント248でローラに平行な線に沿って、2本のローラ間の平面と下に下がったフィルムとの距離を測定する。測定に用いる器具は、長さ1525mm以上の鋼製直定規及び1mm目盛りの付いた長さ150mmの鋼製物差しである。これらに代えて、フィルムの位置を自動的に又は半自動的に示すような複雑な器具を用いてもよい。

(実施例1)
表1に示す、厚さ50μm、幅500mm、長さ50mのカネカ製ポリイミドフィルム(アピカルAV)を、図4のように、外径100mm、長さ600mmの円筒状の黒鉛製内芯に巻き付け、内径130mmの外筒を被せた。表1に示すように、この容器を電気炉内に横向きにセットし、窒素雰囲気下、1400℃まで炭化処理を行った。得られた炭化フィルムのサイズは16m2であった。
熱処理2に際しての巻き締めの程度を緩くしたこと(a~fのパラメータが大きい)以外は、表1~4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理2に際しての巻き締めの程度を実施例2より更に緩くしたこと(a~fのパラメータが更に大きい)以外は、表1~4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
ポリイミドフィルムとして厚み25μmのカネカ製ポリイミドフィルム(アピカルNPI)を使用したことおよび熱処理1の最高温度が2700℃であること以外は、表1~4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。

炭化フィルムを巻き締めすることなく内芯に巻き付けたこと以外は、表1~4に示す条件で実施例5と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
表1に示すポリイミドフィルムを用い、実施例2と同様に熱処理2に際しての巻き締めの程度を緩くしたこと(a~fのパラメータが大きい)以外は、実施例5と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
内芯の径を50mmとしたこと以外は、表1~4に示す条件で実施例5と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
炭化の最高温度が1000℃であること、炭化の時使用した内芯の径が250mmであること、熱処理1、2に際して使用した内芯の径が250mmであること以外は、表1~4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1の最高温度が2200℃であること以外は、表1~4に示す条件で実施例5と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
容器をグラファイト炉内に横向きにセットし、さらに図28のように、ロールの上面に500gの重石を載せた状態で熱処理2したこと以外は、表1~4に示す条件で実施例11と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
炭化フィルムを巻き締めた容器を縦向きにグラファイト化炉内にセットし、熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において内芯を使用せず、ロール状の炭化フィルムを縦向きにセットしたこと、熱処理2において、フィルムを巻き締めた容器を縦向きにセットしたこと以外は、表1~4に示す条件で実施例5と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、フィルムの緩みを取り除くために、1400~2800℃までは毎分5回転速度で炉外から容器を回転させ、2800~2900℃では回転させなかったこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、フィルムの緩みを取り除くために、1400~2200℃までは毎分5回転速度で炉外から容器を回転させ、2200~2900℃は回転させなかったこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、図14に示すように、2分割された2つの縦割部材161、162からなる内芯51を用い、上側の縦割部材161を支えて固定し、下側の縦割部材162はフリーの状態で熱処理したこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、図13に示すように、2分割された2つの縦割部材からなる内芯151、152を用い、熱処理の際、少しずつ、図13のようなテーパーの付いた棒153を炉外から2つの縦割部材151、152の間に押し込んで引き離すようにしたこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、図26に示すように、フィルムの最外周の一層を巻き戻し、500gの重石を載せてフィルムの最外層の1層のみに重石281により圧力を加えた状態で処理したこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、図27に示すように、ロールの側面を壁291に押し当てた状態で熱処理したこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
図28のように、ロールの上面に500gの重石281を載せた状態で熱処理1を行い、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、フィルムを巻き締めた容器を縦向きにセットし、図27のように、ロールの側面を壁291に押し当てた状態で熱処理したこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。
熱処理1において、図14に示すように、2分割された2つの縦割部材からなる内芯を用い、上側の縦割部材を支えて固定するとともにもう一方の下側の縦割部材はフリーの状態とし、さらに図28のように、ロールの上面に500gの重石281を載せた状態で熱処理したこと、および熱処理2を行わなかったこと以外は、表1、2、4に示す条件で実施例1と同様に処理を行ってグラファイトフィルムを得た。得られたグラファイトフィルムの物性を表4に示す。

w0/r0×100≦7の状態が維持される熱処理工程を含む実施例1~19、24~29と、w0/r0×100≦7の状態が維持される熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例1~19、24~29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、w0/r0×100≦7の状態が維持される熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
wn≦5mmの状態が維持される熱処理工程を含む実施例1~17、20~29と、wn≦5mmの状態が維持される熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例1~17、20~29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、wn≦5mmの状態が維持される熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
(r1-r0)/r0×100≦8の状態(r0は内芯の外周の長さ)が維持される熱処理工程を含む実施例1~19、24~29と、(r1-r0)/r0×100≦8の状態が維持される熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例1~19、24~29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、(r1-r0)/r0×100≦8の状態が維持される熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
(rn+1-rn)/rn×100≦8(nは自然数)の状態が維持される熱処理工程を含む実施例1~17、20~29と、(rn+1-rn)/rn×100≦8の状態が維持される熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例1~17、20~29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、(rn+1-rn)/rn×100≦8の状態が維持される熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
1≦D/(Nh×d)≦2.5の状態が維持される熱処理工程を含む実施例1~17、20~29と、1≦D/(Nh×d)≦2.5の状態が維持される熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例1~17、20~29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、(1≦D/(Nh×d)≦2.5の状態が維持される熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
内芯の見かけの断面積が7%以上増加する熱処理工程を含む実施例18~19、24~27、29と、内芯の見かけの断面積が7%以上増加する熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例18~19、24~27、29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、内芯の見かけの断面積が7%以上増加する熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
実施例18、19について比較する。実施例18では、円筒状の内芯を2分割した2つの縦割部材により構成し、一方の縦割部材をガイドに固定し、もう一方の縦割部材を自重により移動させ、フィルムの伸びに追随させた。実施例19は、テーパー状の棒を炉外から押し込み、縦割部材を引き離した。その結果、実施例18の方が、波うち改善の程度が高かった。これは、実施例18は、フィルムの伸びに伴って自然に縦割部材間の空間が広がるため、内芯とフィルムとの空間が発生しなかったためと考えられる。また、実施例18ではグラファイトフィルムの破れも少なかったが、これも、自重により縦割部材間の空間が広がり、熱処理フィルムに無理な力がかからなかったためである。
巻き数Nhの減少率が3%以下となる熱処理工程を含む実施例20~27、29と、巻き数Nhの減少率が3%以下となる熱処理工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例20~27、29で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、巻き数Nhの減少率が3%以下となる熱処理工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
実施例20、21、22において、フィルムの最外周の固定方法を比較した。実施例20では、フィルムの最外周の一層に重石を載せて固定したため、フィルムが割れてしまい、グラファイトフィルムの破れが多かった。また、固定が十分でなく、熱処理中にフィルムが緩み、実施例21、22と比較して波うちが大きかった。実施例21、22は、ロールの側面、上面から圧力を加えたが、この方法では、フィルムの破損が少なく、緩みを抑制することができ、波うちが改善されたグラファイトフィルムが得られた。
実施例21、23を比較する。実施例21では、容器を横に置き、ロールの側面から圧力を加えた。実施例23では、容器を縦に置き、ロールの側面から圧力を加えた。実施例23は縦置きであるため、フィルムの緩みが、実施例21より抑制することができ、波うちが改善されたグラファイトフィルムが得られた。
実施例24~26、29では、厚みの違うフィルムに対し、2つの縦割部材に2分割した内芯により見かけの断面積を増加させ、ロールの上面より荷重を加え、フィルムの緩みを抑制させた状態で熱処理を実施した。その結果、非常に波うちが改善されたフィルムを得ることができた。これは、内芯の分割により、内芯の見かけの断面積を拡大させたことで、図3のような内芯51とフィルム52の間の空間53を埋めた状態で熱処理することができ、また、ロール上面より荷重を加えながら処理したことで、より効果的にフィルム間の空間を無くした状態で熱処理することができたために、非常に波うちが改善されたグラファイトフィルムが得られた。
巻き締め工程を含む実施例1~17、28と、巻き締め工程を含まない比較例1~5とで、得られるグラファイトフィルムの波うち改善を比較した。実施例1~17、28で得られたグラファイトフィルムのJIS C2151のフィルムの巻き取り性評価に準じた方法によるたるみZgsは、100mm未満、比較例1、3~5のZgsは100mm以上と、巻き締め工程を含むと、グラファイトフィルムの波うちが改善することができることがわかった。曲がりRgsについても同様の傾向があった。
実施例1、実施例5、実施例11、実施例13、比較例1についてグラファイトフィルムの波うち改善を比較する。実施例1では、炭化工程後、2900℃処理後の2回、巻き締め工程を実施して、最終的に2900℃で処理を実施した。実施例5では、炭化工程後および2700℃処理後の2回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。実施例11は、炭化工程後および2200℃処理後の2回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。実施例13は、炭化工程後に1回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。比較例1は、巻き締め工程を実施せずに、最終的に2900℃で処理を実施した。
実施例5、7及び実施例13、比較例1についてグラファイトフィルムの波うち改善を比較する。実施例5では、炭化工程後および2700℃処理後の2回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。実施例7では、2700℃処理後に1回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。
実施例16、17についてグラファイトフィルムの波うち改善を比較する。実施例16では、1400℃~2800℃の温度領域で容器を回転させ、フィルムを巻き締めしながら、2900℃まで熱処理を実施した。実施例17では、1400℃~2200℃の温度領域で容器を回転させてフィルムを巻き締めしながら、2900℃まで熱処理を実施した。
実施例1~3、5、8についてグラファイトフィルムの波うち改善を比較する。実施例1~3は、炭化工程後および2900℃処理後の2回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。このとき、2回目の巻き締め工程で、実施例1、2、3の順番で巻き締めの程度を弱くした。実施例1は、a=0.4、b=0.7、c=0.7、d=1.0、e=1.1として、フィルムと内芯及びフィルム間に空間がほとんどできないように巻き締め工程を実施した。実施例2では、a=0.8、b=1.3、c=1.5、d=1.7、e=1.6として、少し空間ができるように巻き締めした。更に、実施例3では、a=1.0、b=1.5、c=2.0、d=2.0、e=1.8として更に空間があくように巻き締めした。
実施例4~6において、原料のポリイミドフィルムの厚みについて検討した。実施例の範囲内であると、巻き締め工程を実施することで非常に波うちが改善されたグラファイトフィルムが得られる。ただし、フィルムが厚い実施例6では、波うちの改善の程度が若干低下する。
実施例5、9、10において、炭化フィルムを巻き付ける内芯の径について検討した。内芯の径が、小さくなると、得られるグラファイトフィルムの波うちの改善の程度が若干小さくなる。これは、径が小さくなると、フィルムの巻き数が増加する(つまり巻き厚みが増加する)ために、熱処理中に温度ムラが発生しやすくなり、波うち改善の程度が若干低下する。
実施例5、15、及び実施例13、14から、容器を縦置きで実施するか横置きで実施するかの比較を実施した。実施例5、15では、炭化工程後および2700℃処理後の2回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。このとき、炭化処理は実施例5、15ともに横置きで実施したが、グラファイト化工程では、実施例5が横置き、実施例15が縦置きで実施した。巻き締め工程を実施した場合、縦置きでも横置きでも、たるみZgsは25mm以下となり、波うちが改善されたフィルムが得られたが、縦置きでの処理は炉内サイズが制限され、得られるグラファイトフィルムの幅は225mmと横置きの半分であった。また、実施例15の熱処理1では、内芯を用いなかったが、縦置きであるため、熱処理フィルムは熱処理1後にロール形状を保つことができ、巻き締め工程を実施した後の熱処理2を実施することで、たるみZgsは25mm以下となった。このことから、内芯はすべての熱処理に必ずしも必要でなく、熱処理の状態によってはなくてもよいことが確認できた。
実施例11、12についてグラファイトフィルムの波うち改善を比較する。実施例11、12は、炭化工程後および2200℃処理後の2回の巻き締め工程を実施して、最終的に2900℃で処理を実施した。このとき、実施例12では、2回目の巻き締め工程後、フィルムの緩みを防止するために、ロールの上部に重石を載せて熱処理した。その結果、重石で緩みを防止した実施例12の方が波うちは改善されていた。これは、実施例11では、巻き締め工程により、緩みを取り除いたがその後の熱処理で再び緩みが生じ、これにより波うちが生じたが、実施例12では、重石により、巻き締め工程後の状態を保ったまま熱処理することができたためであると考えられる。以上のことから、巻き締め工程後の緩み防止は、非常に効果的と言える。
Wgs/Tpiが0.99g/μm未満の実施例1~27、Wgs/Tpiが0.99g/μm以上の比較例1~3を比較すると、実施例1~27のグラファイトフィルムは非常に波うちが改善された。実施例1~27は各種処理条件により、内芯とフィルム、フィルム同士が密着した状態で熱処理されたために、グラファイト層が面方向に成長し、その結果、単位面積あたりのグラファイトの重量Wgsが小さくなったと考えられる。グラファイト層が面方向に発達したことで波うちが改善されたと考えられる。同様の効果は、昇温速度を変更することでも達成することができる。

Claims (36)
- 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度で熱処理を行うグラファイト化工程を有するグラファイトフィルムの製造方法であって、
前記グラファイト化工程は、前記熱処理フィルムの巻き締めを行う巻き締め工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 前記巻き締め工程において、内芯の外周の長さr0、内芯と1層目の熱処理フィルムの空間距離w0としたとき、w0/r0×100≦7の状態となるように前記熱処理フィルムを巻き締めることを特徴とする請求項1に記載のグラファイトフィルムの製造方法。
- 前記巻き締め工程において、熱処理フィルムの巻き数をNh、n層目の熱処理フィルムとn+1層目(nは0からNh-1までの整数、0層目は内芯の外表面)の熱処理フィルムとの間の空間の距離をwnとしたとき、存在するNhの熱処理フィルム間空間のうちのNh×0.5以上の熱処理フィルム間空間において距離wn≦5mmの状態となるように前記熱処理フィルムを巻き締めることを特徴とする請求項1又は2に記載のグラファイトフィルムの製造方法。
- 前記巻き締め工程において、n層目熱処理フィルムの巻き長さをrn、n+1層目の熱処理フィルム巻き長さをrn+1としたとき(nは0又は自然数であり、r0は内芯の外周の長さである。)、(rn+1-rn)/rn×100≦8の状態となるように、前記熱処理フィルムを巻き締めることを特徴とする請求項1~3のいずれかに記載のグラファイトフィルムの製造方法。
- 前記巻き締め工程において、熱処理フィルムの巻き数をNh、熱処理フィルムの1層当りの厚みをd、熱処理フィルムの見かけの巻き厚みをDとしたとき、1≦D/(Nh×d)≦2.5の状態となるように、前記熱処理フィルムを巻き締めることを特徴とする請求項1~4のいずれかに記載のグラファイトフィルムの製造方法。
- 前記巻き締め工程において、2200℃以上まで熱処理をした後に熱処理フィルムの巻き締めを行うことを特徴とする請求項1~5のいずれかに記載のグラファイトフィルムの製造方法。
- 前記グラファイト化工程において、熱処理中に、熱処理フィルムを緩ませる弛緩工程を更に含み、該弛緩工程は、1400℃以上2900℃以下の温度領域で実施されることを特徴とする請求項1~6のいずれかに記載のグラファイトフィルムの製造方法。
- 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度で熱処理してグラファイト化を行うグラファイトフィルムの製造方法であって、
内芯の外周の長さr0、内芯と1層目の熱処理フィルムの空間距離w0としたとき、熱処理の前後で、w0/r0×100≦7の状態が維持される熱処理工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度でグラファイト化を行うグラファイトフィルムの製造方法であって、
熱処理フィルムの巻き数をNh、n層目の熱処理フィルムとn+1層目(nは0からNh-1までの整数、0層目は内芯の外表面)の熱処理フィルムとの間の空間の距離をwnとしたとき、存在するNhの熱処理フィルム間空間のうちのNh×0.5以上の熱処理フィルム間の空間において距離wn≦5mmの状態が維持される熱処理工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度でグラファイト化を行うグラファイトフィルムの製造方法であって、
n層目の熱処理フィルムの巻き長さをrn、n+1層目の熱処理フィルム巻き長さをrn+1(nは0又は自然数であり、r0は内芯の外周の長さである。)としたとき、熱処理の前後で、(rn+1-rn)/rn×100≦8の状態が維持される熱処理工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度でグラファイト化を行うグラファイトフィルムの製造方法であって、
熱処理フィルムの巻き数をNh、熱処理フィルムの1層当りの厚みをd、熱処理フィルムの見かけの巻き厚みをDとしたとき、熱処理の前後で、1≦D/(Nh×d)≦2.5の状態が維持される熱処理工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度でグラファイト化を行うグラファイトフィルムの製造方法であって、
熱処理の前後で、内芯の見かけの断面積が7%以上増加する熱処理工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 前記熱処理工程において、内芯が2つ以上の黒鉛製の縦割部材で構成されることを特徴とする、請求項12に記載のグラファイトフィルムの製造方法。
- 前記2つ以上の黒鉛製の縦割部材で構成された内芯において、熱処理の前後で、少なくとも1つ縦割部材が、グラファイト化による熱処理フィルムの伸長に伴い、重力により5mm以上移動することを特徴とする請求項13に記載のグラファイトフィルムの製造方法。
- 前記2つ以上の黒鉛製の縦割部材で構成される内芯において、熱処理の前後で、少なくとも1つの縦割部材が、2mm以上移動しないことを特徴とする請求項13又は14に記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、内芯の外周の長さr0、内芯と1層目の熱処理フィルムの空間距離w0としたとき、熱処理の前後で、w0/r0×100≦7の状態が維持されることを特徴とする請求項12~15のいずれかに記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、内芯の外周の長さr0、熱処理フィルムの1層目の巻き長さr1としたとき、熱処理の前後で、(r1-r0)/r0×100≦8の状態が維持されることを特徴とする請求項12~16のいずれかに記載のグラファイトフィルムの製造方法。
- 内芯に炭化した高分子フィルムからなる熱処理フィルムを巻き付けた状態で、2000℃以上の温度でグラファイト化を行うグラファイトフィルムの製造方法であって、
熱処理の前後で、熱処理フィルムの巻き数Nhの減少率が3%以下となる熱処理工程を含むことを特徴とするグラファイトフィルムの製造方法。 - 前記熱処理工程において、内芯に巻きつけた熱処理フィルムの最外周の少なくとも一部を固定することを特徴とする請求項18に記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、内芯に巻きつけた熱処理フィルムの最外周の少なくとも一部に、熱処理フィルムの厚み方向に0.2g/cm2以上500g/cm2以下の圧力を加えながら熱処理することを特徴とする請求項18又は19に記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、内芯に巻きつけた熱処理フィルムの最外周の少なくとも一部に、重石を接触させて荷重を加えることを特徴とする請求項18~20のいずれかに記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、熱処理フィルムの巻き数をNh、n層目の熱処理フィルムとn+1層目(nは0からNh-1までの整数、0層目は内芯の外表面)の熱処理フィルムとの間の空間の距離をwnとしたとき、存在するNhの熱処理フィルム間空間のうちのNh×0.5以上の熱処理フィルム間の空間において距離wn≦5mmの状態が維持されることを特徴とする請求項18~21のいずれかに記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、n層目熱処理フィルムの巻き長さをrn、n+1層目の熱処理フィルム巻き長さをrn+1としたとき(nは0又は自然数であり、r0は内芯の外周の長さである。)、熱処理の前後で、(rn+1-rn)/rn×100≦8の状態が維持されることを特徴とする請求項18~22のいずれかに記載のグラファイトフィルムの製造方法。
- 前記熱処理工程において、熱処理フィルムの巻き数をNh、熱処理フィルムの1層当りの厚みをd、熱処理フィルムの見かけの巻き厚みをDとしたとき、熱処理の前後で、1≦D/(Nh×d)≦2.5の状態が維持されることを特徴とする請求項18~23のいずれかに記載のグラファイトフィルムの製造方法。
- 前記熱処理工程が、2700℃以上の温度まで熱処理されることを特徴とする、請求項8~24のいずれかに記載のグラファイトフィルムの製造方法。
- 前記グラファイトフィルムの製造方法において、前記高分子フィルムの炭化前の厚みTpiと、得られるグラファイトフィルムの単位面積あたりの重量Wgsとの比、Wgs/Tpiが0.99g/μm以下となるようにグラファイト化されたことを特徴とする請求項1~25に記載のグラファイトフィルムの製造方法。
- 前記グラファイトフィルムの製造方法において、前記高分子フィルムの炭化前の面積Spiと、得られたグラファイトフィルムの面積Sgsとの比Sgs/Spiが、0.79以上0.83以下であることを特徴とする請求項1~26のいずれかに記載のグラファイトフィルムの製造方法。
- 前記グラファイトフィルムの製造方法において、前記炭化した高分子フィルムからグラファイトフィルムへの寸法変化量が1%以上であることを特徴とする請求項1~27のいずれかに記載のグラファイトフィルムの製造方法。
- 前記炭化した高分子フィルムの内芯への巻き数が10周以上であることを特徴とする請求項1~28のいずれかに記載のグラファイトフィルムの製造方法。
- 炭化前の前記高分子フィルムの幅が500mm以上、長さ50m以上であることを特徴とする請求項1~29のいずれかに記載のグラファイトフィルムの製造方法。
- 炭化前の前記高分子フィルムは、厚み10μm以上250μm以下、複屈折0.08以上であり、前駆体であるポリアミド酸を脱水剤とアミン類を併用してイミド転化するケミカルキュア法を用いて得られるポリイミドフィルムであることを特徴とする請求項1~30のいずれかに記載のグラファイトフィルムの製造方法。
- 前記内芯が、外径30mm以上400mm以下の円筒であることを特徴とする請求項1~31のいずれかに記載のグラファイトフィルムの製造方法。
- (1)グラファイトフィルムを面状に加圧する後面状加圧工程および/または(2)グラファイトフィルムを圧延する後圧延工程を更に含むことを特徴とする請求項1~32のいずれかに記載のグラファイトフィルムの製造方法。
- 炭化したポリイミドフィルムを熱処理フィルムとして用いて、ロール状に巻いた状態でグラファイト化を行うことにより得られるグラファイトフィルムであって、
MIT耐屈曲試験において、切断に至るまでの往復折り曲げ回数が5000回以上であり、
面方向の熱拡散率が5.0×10-4m2/s以上で、
厚み7μm以上120μm以下、幅Ugsが100mm以上、面積が5m2以上であり、
更に、グラファイトフィルムに対する荷重を20g/cmとしてJIS C2151のフィルムの巻き取り性評価に準じた方法による曲がりRgsが35mm以下、たるみZgsが80mm以下であることを特徴とするグラファイトフィルム。 - 前記曲がりRgsとたるみZgsとの比Zgs/Ugsが0.3mm/mm以下であることを特徴とする請求項34に記載のグラファイトフィルム。
- 前記グラファイトフィルムの単位面積あたりの重量Wgsと、前記ポリイミドフィルムの厚みTpiの比、Wgs/Tpiが0.99g/μm以下となるようにグラファイト化されたことを特徴とする、請求項34又は35に記載のグラファイトフィルム。
