[0001] 本発明は、弁作用を有する金属の表面に酸化被膜が形成された陽極と、陰極と、こ れら両極間に設けられたセパレータとを卷回してなるコンデンサ素子を備え、上記両 極間には電解質が介在する電解コンデンサ及びその製造方法に関する。
背景技術
[0002] タンタル或いはアルミニウム等のような弁作用を有する金属を利用した電解コンデ ンサは、小型で大きな容量を得ることができることから、広く一般に用いられており、 特に、電解コンデンサのうち、ポリピロール系、ポリチォフェン系、ポリア-リン系等の 導電性高分子又は TCNQ錯塩を電解質に用いた固体電解コンデンサが注目されて いる。
[0003] ここで、上記固体電解コンデンサは、以下のようにして作製される。
先ず、エッチング処理、化成処理を行ったアルミニウム箔力 成る陽極と、陰極とを 、セパレータ紙を介して円筒状に巻き取ってコンデンサ素子を形成した後、当該コン デンサ素子の切り口化成と熱処理とを行う。次に、酸化剤とモノマーとを含む溶液に 上記コンデンサ素子を浸漬した後、熱重合させることにより、コンデンサ素子の両極 間に導電性高分子層を形成させる。次いで、コンデンサ素子をアルミケースに収納 固定後、アルミケースの開口部を封止し、更にエージング処理を行う。最後に、コン デンサのカール面に座板を挿入し、コンデンサのリード線をプレスカ卩ェ '折り曲げを 行って電極端子を作製することにより、固体電解コンデンサを完成させる。

(1)陰極の表面に TiN等の金属窒化物からなる被膜を形成して、静電容量を高める という方法 (下記特許文献 1参照)。
(2)冷間圧延油、圧延速度、圧下率の組み合わせにより、陰極の表面力も深さ 200η
m以上の位置まで炭素を混入させて平均的に静電容量を高めるという方法 (下記特 許文献 2参照)。

発明の開示
発明が解決しょうとする課題

課題を解決するための手段
[0010] 上記目的を達成するために、本発明のうち請求項 1記載の発明は、弁作用を有す る金属の表面に酸化被膜が形成された陽極と、弁作用を有する金属を備えた陰極と 、これら両極間に設けられたセパレータとを卷回してなるコンデンサ素子を備え、上 記両極間には電解質が介在する電解コンデンサにおいて、上記陰極における弁作 用を有する金属の表面には、カーボン被膜が形成されていることを特徴とする。 まず、電解コンデンサの合成容量は等価直列回路であるということから、下記数 1の 如く表される。

そこで、上記構成の如ぐ弁作用を有する金属の表面に導電性に優れるカーボン 被膜が形成されていれば、カーボン被膜が弁作用を有する金属 (アルミニウム等)の 表面に固着されて、当該金属上には弁作用を有する金属の酸化被膜が形成されな いので、陰極の静電容量がほぼ無限大に漸近する。この結果、下記数 2から明らか なように、本発明の電解コンデンサの静電容量は陽極のみの静電容量となり、従来 の電解コンデンサと比較して、静電容量が飛躍的に増大する。

[0026] 以下、本発明をさらに詳細に説明するが、本発明は以下の最良の形態に何ら限定 されるものではなぐその要旨を変更しない範囲において適宜変更して実施すること が可能なものである。
[0027] 図 1は本発明の一例である固体電解コンデサに用いるコンデンサ素子斜視図、図 2 は本発明の一例である固体電解コンデサの断面図である。
図 2に示すように、アルミケース 9内にはコンデンサ素子 1が配置されており、このコ ンデンサ素子 1上には封止用ゴムパッキング 10が挿入されている。また、アルミケー ス 9の開口部は横絞りとカールすることで封止されており、この封止部上にはプラスチ ック製の座板 11が挿入されている。この座板 11上には、上記陰極 2と陽極 3とにそれ ぞれ電気的に接続された後述の陰極用リード線 8、陽極用リード線 7を、プレス加工、 折り曲げ加工して形成される電極端子 12が設けられている。
[0028] 一方、上記コンデンサ素子 1は、図 1に示すように、表面が凹凸形状のアルミニウム 箔の表面に酸化被膜が形成された陽極 3と、表面が凹凸形状のアルミニウム箔の表 面に厚さ 0. 5 /z mのダイアモンドライクカーボン被膜 (以下、 DLC被膜と称することが ある)を形成させた陰極 2と、これら両極 2, 3間に設けられた紙製のセパレータ 4とを 有している。そして、これら両極 2、 3とセパレータ 4とはロール状に卷回されて、円筒 伏のコンデンサ素子 1を構成しており、このコンデンサ素子 1の卷回端部には固定用 テープ 5が貼着されている。また、上記両極 2, 3間には、ポリチォフェン系の導電性 高分子層が形成されている。尚、図 1中、 6はリードタブ端子、 7は陽極用リード、 8は 陰極用リードである。
[0029] ここで、上記構造の固体電解コンデンサを、以下のようにして作製した。
先ず、アルミニウム製シートから切り出された帯状のアルミニウム箔にエッチング処
理を行なう。このようにエッチング処理を行うのは、アルミニウム箔の表面を粗面化し て、表面積を拡大し、静電容量を大きくするためである。次に、粗面化されたアルミ- ゥム箔上に、窒化チタン (TiN)の被膜を蒸着により形成する。尚、蒸着に代えて、ィ オンプレーティング法、スパッタリング法、熱 CVD法、プラズマ CVD法、光 CVD法、 レーザー CVD法にて被膜を形成してもよ 、。
[0030] 次に、窒化チタンの被膜を形成したアルミニウム箔をィ匕成液に漬け、約 5Vの電圧 を印加することにより、窒化チタンの被膜を酸化して、酸化チタンから構成される誘電 体酸化被膜を形成した。これにより、陽極 3が作製される。尚、化成液としては、リン酸 塩、ホウ酸塩、アジピン酸塩等の溶液が知られている力 他の酸塩の溶液を用いても よい。
[0031] 上記正極作製工程と並行して、下記に示す条件で、アルミニウム箔の表面に厚さ 0 . 5 mの DLC被膜をイオンプレーティング法により形成して、陰極 2を作製した。 •蒸着条件

温度: 200°C
装置内圧力: P = 2 X 10"2Torr
ターゲット:ダイヤモンド薄膜
[0032] し力る後、上記陽極 3と、陰極 2とを、絶縁体であるセパレータ 4を介してロール状に 卷回し、卷回終端をテープ 5でとめ、コンデンサ素子 1を作製した。ここで、陽極 3は、 前記の如ぐアルミニウム製シートから切り出されて作成されるので、陽極 3の端面に は、誘電体酸化被膜が形成されていない。したがって、コンデンサ素子 1の切り口化 成を行って、陽極の端面にも誘電体酸ィ匕被膜を形成した。この後、コンデンサ素子 1 を 280°Cで熱処理して、誘電体酸化被膜の特性を安定させた。
[0033] 次に、モノマーとしての 3, 4—エチレンジォキシチォフェンと、酸化剤溶液としての p—トルエンスルホン酸第二鉄とを含む 50wt%程度のエチルアルコール溶液に、コ ンデンサ素子 1を浸漬後、熱重合して両極 2, 3間に導電性高分子層を形成し、コン デンサ素子 1を完成させた。
[0034] その後、図 2に示すように、上記のようにして作製したコンデンサ素子 1をアルミケー
ス 9内に収納し、更に、コンデンサ素子 1上のアルミケース 9内に封止用ゴムパッキン グ 10を挿入して固定した後、アルミケース 9の開口部に対し横絞りとカールを施すこ とで封止を行った。最後に、エージング処理を行った後、コンデンサのカール面にプ ラスチック製の座板 11を挿入し、更に、コンデンサのリード線 7、 8のプレス力卩ェ、折り 曲げ加工を行って電極端子 12を形成することにより、固体電解コンデンサを作製し た。
[0035] このようにして作製した固体電解コンデンサは、定格電圧 2. 5Vで静電容量 390 Fであり、またアルミケース 9の外形寸法は直径 6. 3mmで高さ 6. Ommである。 実施例

上記発明を実施するための最良の形態と同様にして固体電解コンデンサを作製し た。
このようにして作製した固体電解コンデンサを、以下本発明コンデンサ A1と称する [0037] (実施例 2)
下記に示す条件で、アルミニウム箔の表面に厚さ 1. O /z mの DLC被膜をイオンプ レーティング法により形成し、陰極 2を作製した以外は、実施例 1と同様にして固体電 解コンデンサを作製した。

上記本発明コンデンサ A1〜A4及び比較コンデンサ Xにおいて、 120Hzの周波数 での静電容量 (単位: / F)を測定したので、その結果を表 1に示す。尚、試料数は、 各コンデンサ 20個とし、また、表 1にはそれらの平均値を示した。

[0046] 上記表 1から明らかなように、本発明コンデンサ A1〜A4は比較コンデンサ Xに比 ベて、静電容量が格段に大きくなつていることが認められる。したがって、エッチドア ルミ二ゥム箔の表面にカーボン被膜が形成されたものを陰極として用いれば、固体電 解コンデンサの大幅な大容量ィ匕を実現できることがわかる。

(1)上記実施例では、電極の母材にエッチドアルミ二ゥム箔を用いている力 プレー ン (未エッチド)アルミニウム箔を用いても良 、ことは勿論である。
(2)電解質にはポリチォフェン系導電性高分子を用いて 、るが、これに限定するもの ではなぐポリピロール系、ポリア二リン系等の導電性高分子又は TCNQ錯塩を用い ても良いことは勿論である。
[0048] (3)カーボン被膜の形成方法としては、上記イオンプレーティング法に限定するもの ではなぐ真空蒸着法、スパッタリング法、熱 CVD法、プラズマ CVD法、光 CVD法、 レーザー CVD法などを用いても良!/ヽ。
(4)本発明は電解質として固体電解質を用いた固体電解コンデンサに限定するもの ではなく、電解質として電解液を用 ヽた液系の電解コンデンサにも適用できる。
(5)弁作用を有する金属としては上記アルミニウムに限定するものではなぐタンタル 、ニオブ等であっても良い。
産業上の利用可能性
[0049] 本発明は、例えば携帯電話、ノートパソコン、 PDA等の電子機器のプリント配線基 板における表面実装用電子部品等として用いることができる。

Claims
[1] 弁作用を有する金属の表面に酸化被膜が形成された陽極と、弁作用を有する金属 を備えた陰極と、これら両極間に設けられたセパレータとを卷回してなるコンデンサ 素子を備え、上記両極間には電解質が介在する電解コンデンサにおいて、
上記陰極における弁作用を有する金属の表面には、カーボン被膜が形成されてい ることを特徴とする電解コンデンサ。
[2] 上記カーボン被膜が、ダイアモンドライクカーボン被膜及び/又はグラフアイトライク カーボン被膜から成る、請求項 1記載の電解コンデンサ。
[3] 上記電解質として固体電解質を用いる、請求項 1又は 2記載の電解コンデンサ。
[4] 上記固体電解質としてポリチォフェン系、ポリピロール系、ポリア-リン系の導電性 高分子又は TCNQ錯塩を用いる、請求項 3記載の電解コンデンサ。
[5] 上記固体電解質としてポリチォフェン系の導電性高分子を用いる、請求項 3記載の 電解コンデンサ。
[6] 上記陰極における弁作用を有する金属として、表面に凹凸が形成されたアルミ-ゥ ム箔を用いる、請求項 1〜5記載の電解コンデンサ。
[7] 弁作用を有する金属の表面にカーボン被膜を形成して陰極を作製する第 1ステツ プと、
上記陰極と、弁作用を有する金属の表面に酸化被膜が形成された陽極と、これら 両極間に設けられたセパレータとを卷回してコンデンサ素子を作製する第 2ステップ と、
上記コンデンサ素子に電解質を含ませる第 3ステップと、
を備えることを特徴とする電解コンデンサの製造方法。
[8] 上記第 1ステップで形成されるカーボン被膜が、ダイアモンドライクカーボン被膜及 び Z又はグラフアイトライクカーボン被膜から成る、請求項 7記載の電解コンデンサの 製造方法。
[9] 上記第 3ステップにおいて、コンデンサ素子にモノマーを含浸させた後、熱重合す ることにより、コンデンサ素子に固体電解質を含ませる、請求項 7又は 8記載の電解コ ンデンサの製造方法。
上記カーボン被膜の形成方法として乾式めつき法を用いる、請求項 7〜9記載の電 解コンデンサの製造方法。
上記乾式めつき法としてイオンプレーティング法を用いる、請求項 10記載の電解コ ンデンサの製造方法。
