Description
本發明有關液晶顯示器領域之光擴散板、光學透鏡、導光板(導光體(light guide plate))、光擴散板的光學元件、路燈遮罩或者車輛用及建材用的替代玻璃等好用的光擴散性聚碳酸酯系樹脂組成物、以及使用該樹脂組成物之光擴散板。
近年來,液晶顯示器(LCD),不僅在筆記型個人電腦(PC)、監視器(monitor),其用途已擴大至一般電視(TV)。特別是將裝配在需要亮度(brightness)之TV之直下型背光板(direct back light)用途的光擴散板(厚度1至3mm),對20吋程度的尺寸者而言,係以丙烯酸樹脂製為主流者。
然而,丙烯酸樹脂,係由於耐熱性較低、吸濕性較高之故尺寸穩定性較差,結果,在大畫面尺寸者則存在有會發生反翹變形之問題。
於是,近來,在耐熱性、耐吸濕性方面較丙烯酸樹脂為優異的聚碳酸酯(以下,簡稱PC)樹脂開始適用為光擴散板的基質樹脂(matrix resin),並逐漸擴大其需要。
在來,將通常的聚碳酸酯樹脂作為透明性樹脂,並對此調配有光擴散劑之組成物,係周知之事實(例如,參考專利文獻1)。
然而,專利文獻1中所記載者,雖較丙烯酸樹脂其耐熱性、衝擊強度、吸濕性為優異,惟由於另一方面其本身的透明性較丙烯酸樹脂為差劣之故,如調配光擴散劑時,因光擴散的結果所得之擴散光之色調帶黃色,而有亮度低落之缺點。
又,如依注塑成型以製造大型畫面的TV用的光擴散板時,當其成型之際,在聚碳酸酯樹脂方面,因注塑成型時的流動性不足所引起之殘留應力,即使將此裝配為背光板,仍有因來自光源之熱而光擴散板上產生反翹之問題。再者,亦有對從光源所發生之紫外線會黃變之問題。
亦即,於聚碳酸酯系光擴散性樹脂中,在光擴散特性及成型流動性、耐光性方面,亟待改良。
專利文獻1:日本專利特開平10-46018號公報
本發明,係為解決上述在來技術的問題所開發者,以提供一種經改善成型時的流動性,而耐熱尺寸穩定性優異、亮度及色調優異的光擴散性聚碳酸酯系樹脂組成物與光擴散板為目的。
本發明人等,為達成上述目的而專心研究之結果發現,如於含有既定之聚碳酸酯共聚物之芳香族聚碳酸酯樹脂中調配光擴散劑,即可改善聚碳酸酯系樹脂組成物的流動性而能解決上述課題之事實。
亦即,本發明係,(1)一種光擴散性聚碳酸酯系樹脂組成物,其特徵為:對含有具有(A)可以一般式(I)表示之重複單元及可以一般式(II)表示之重複單元,且可以一般式(II)表示之重複單元的含量為1至30質量%,而黏度數(viscosity number)為30至71之聚碳酸酯共聚物之芳香族聚碳酸酯樹脂100質量份,調配有(B)光擴散劑0.01至10質量份所成。
(2)一種光擴散板,其特徵為將前述(1)記載之光擴散性聚碳酸酯系樹脂組成物成型所成而其厚度為0.5至3mm。
本發明中,由於(A)成分的芳香族聚碳酸酯樹脂,係作成含有具有可以一般式(I)表示之重複單元,及可以一般式(II)表示之重複單元,且可以一般式(II)表示之重複單元的含量為1至30質量%,較佳為5至20質量%,黏度數為30至71的聚碳酸酯共聚物之組成之故,可改善成型時的流動性。
前述聚碳酸酯共聚物,係苯酚改性二元醇共聚合聚碳酸酯,而可依稱為界面聚合法(interfacial polymerization)之慣用之製造方法製造。亦即,可依使二元苯酚、苯酚改性二元醇以及碳醯氯(phosgen)等的碳酸酯先質進行反應之方法而製造。具體而言,例如,於二氯甲烷等惰性溶劑中,在周知的酸受納體(acid receptor)或分子量調節劑的存在下,需要時再添加觸媒或分枝劑(branching agent),使二元苯酚、苯酚改性二元醇以及碳醯氯等的碳酸酯先質進行反應。

可以上述一般式(Ia)表示之二元苯酚而言,有種種化合物,惟特別合適者為2,2-雙(4-羥苯基)丙烷[通稱:雙酚A]。雙酚A以外的雙酚而言,可例舉:雙(4-羥苯基)甲烷;1,1-雙(4-羥苯基)乙烷;2,2-雙(4-羥苯基)丁烷;2,2-雙(4-羥苯基)辛烷;2,2-雙(4-羥苯基)苯基甲烷;2,2-雙(4-羥基-1-甲苯基)丙烷;雙(4-羥苯基)萘基甲烷;1,1-雙(4-羥基-第三丁苯基)丙烷;2,2-雙(4-羥基-3-溴苯基)丙烷;2,2-雙(4-羥基-3,5-四甲苯基)丙烷;2,2-雙(4-羥基-3-氯苯基)丙烷;2,2-雙(4-羥基-3,5-四氯苯基)丙烷;2,2-雙(4-羥基-3,5-四溴苯基)丙烷等的雙(羥芳基)鏈烷烴類、1,1-雙(4-羥苯基)環戊烷;1,1-雙(4-羥苯基)環己烷;1,1-雙(4-羥苯基)-3,5,5-三甲基環己烷等的雙(羥芳基)環烷烴類、4,4’-二羥苯基醚;4,4’-二羥基-3,3’-二甲苯基醚等的二羥芳基醚類、4,4’-二羥基二苯基硫化物;4,4’-二羥基-3,3’-二甲基二苯基硫化物等的二羥基二芳基硫化物類、4,4’-二羥基二苯基亞碸;4,4’-二羥基-3,3’-二甲基二苯基亞碸等的二羥基二芳基亞碸類、4,4’-二羥基二苯基碸;4,4’-二羥基-3,3’-二甲基二苯基碸等的二羥基二芳基碸類、4,4’-二羥基二苯基等的二羥基二苯基類、9,9-雙(4-羥苯基)茀;9,9-雙(4-羥基-3-甲苯基)茀等的二羥基二芳基茀類、1,3-雙(4-羥苯基)金剛烷;2,2-雙(4-羥苯基)金剛烷;1,3-雙(4-羥苯基)-5,7-二甲基金剛烷等的二羥基二芳基金剛烷類、雙(4-羥苯基)二苯基甲烷、4,4’-[1,3-伸苯基雙(1-甲基亞乙基)]雙酚、10,10-雙(4-羥苯基)-9-蒽酮、1,5-雙(4-羥苯基硫代)-2,3-二戊烯、α,ω-雙羥苯基聚二甲基矽氧烷化合物等。此等二元酚可以分別單獨方式使用,亦可混合二種以上使用。
分子量調節劑而言,通常用於PC樹脂的聚合者,均可使用。具體上,一元分而言,可例舉:苯酚、鄰正丁基酚、間正丁基酚、對正丁基酚、鄰異丁基酚、間異丁基酚、對異丁基酚、鄰第三丁基酚、間第三丁基酚、對第三丁基酚、鄰正戊基酚、間正戊基酚、對正戊基酚、鄰正己基酚、間正己基酚、對正己基酚、對第三辛基酚、鄰環己基酚、間環己基酚、對環己基酚、鄰苯基酚、間苯基酚、對苯基酚、鄰正壬基酚、間正壬基酚、對正壬基酚、鄰異丙苯基(cumyl)酚、間異丙苯基酚、對異丙苯基酚、鄰萘基酚、間萘基酚、對萘基酚;2,5-二第三酚;2,4-二第三酚;3,5-二第三酚;2,5-二異丙苯基酚;3,5-二異丙苯基酚;對甲酚、溴酚、三溴酚、在鄰位、間位或對位具有平均碳數12至35的直鏈狀或分枝狀的烷基之一烷基酚;9-(4-羥苯基)-9-(4-甲式苯基)茀;9-(4-羥基-3-甲苯基)-9(4-甲式-3-甲苯基)茀;4-(1-金剛烷基)酚等。此等一元酚中,較佳為對第三丁基酚、對異丙苯基酚、對苯基酚等。
觸媒而言,相位間移動觸媒,例如,三級胺或其鹽、四級銨鹽、四級鏻鹽等很好用。三級胺而言,可例舉:三乙基胺、三丁基胺、N,N-二甲基環己基胺、吡啶、二甲基苯胺等,又,三級胺鹽而言,可例舉:此等三級胺的鹽酸鹽、溴酸鹽等。四級胺鹽而言,可例舉:氯化三甲苄基銨、氯化三乙苄基銨、氯化三丁苄基銨、氯化三辛苄基銨、氯化四丁基銨、溴化四丁基銨等,而四級鏻鹽而言,可例舉:氯化四丁基鏻、溴化四丁基鏻等。此等觸媒可分別單獨使用,亦可組合二種以上使用。上述觸媒中,較佳為三級胺、特佳為三乙基胺。
惰性有機溶劑而言,有各種類者。可例舉:二氯甲烷(氯化亞甲基);三氯甲烷;四氯化碳;1,1-二氯乙烷;1,2-二氯乙烷;1,1,1-三氯乙烷;1,1,2-三氯乙烷;1,1,1,2-四氯乙烷;1,1,2,2-四氯乙烷;五氯乙烷;氯苯等的氯化烴或甲苯、乙醯苯(acetophenone)等。此等有機溶劑可以分別單獨使用,亦可混合二種以上使用。此等之中,較佳為二氯甲烷。
分枝劑而言,例如可使用:1,1,1-參(4-羥苯基)乙烷;α,α’,α”-參(4-羥苯基)-1,3,5-三異丙基苯;1-[α-甲基-α-(4’-羥苯基)乙基]苯;4,4’-[1-[4-[1-(4-羥苯基)-1-甲基乙基]苯基]亞乙基]雙酚;亦可使用均苯三酚(phloroglucin)、偏苯三甲酸(trimellitic acid)、靛紅(isatin)雙(鄰甲酚)等具有官能基3個以上之化合物。
本發明中所用之苯酚改性二元醇,係可以下述一般式(IIa)

可以上述一般式(IIa)表示之苯酚改性二元醇,係可從羥基安息香酸或其烷基酯、酸氯化物以及聚醚型二元醇所衍生之化合物等。苯酚改性二元醇,係可依日本專利特開昭62-79222號公報、特開昭60-79072號公報、特開2002-173465號公報等所提案之方法進行合成,惟對經依此等方法所得之苯酚改性二元醇適當加以精製為宜。精製方法而言,例如,在反應後段將系內作成減壓,並餾除過剩的原料(例如對羥基安息香酸)之方法,使用水或鹼水溶液(例如碳酸氫鈉水溶液)等洗淨苯酚改性二元醇之方法等為宜。
羥基安息香酸烷基酯而言,代表例為:羥基安息香酸甲酯、羥基安息香酸乙酯等。聚醚型二元醇,係可以HO-(Y-O)n
-H(Y及n為與前述者相同)表示,具有由碳數2至15的直鏈狀或分枝狀的羥基伸烷基所成重複單元者。具體而言,可例舉:聚乙二醇、聚丙二醇、聚四亞甲基二醇等。容易取得性及疏水性來看,特佳為為聚四亞甲基二醇。聚醚型二元醇的羥基伸烷的羥基伸烷基的重複數n為2至200,較佳為6至70者為宜。如n為2以上,則當進行苯酚改性二元醇之共聚合時的效率較高,而如n為70以下,則有PC共聚物的耐熱性的低落較小之優點。
酸氯化物而言,從羥基安息香酸與碳醯氯所製得者為代表例。更具體性而言,可依日本專利652707號公報等中所記載之方法製得。羥基安息香酸或其烷基酯,係對位者、間位者、鄰位者均可,惟從共聚反應來看,較佳為對位者。由於鄰位者係因對羥基之立體阻礙(steric hindrance)之故,有共聚合的反應性較劣之缺點。
於PC共聚物之製造過程中,苯酚改性二元醇係為防止其變質等起見,較佳為儘量作成二氯甲烷溶液使用。如不能作成二氯甲烷溶液使用時,則可作成NaOH(氫氧化鈉)等的鹼水溶液使用。PC共聚物中,如增加苯酚改性二元醇的共聚量時,雖然流動性可獲改善,惟耐熱性則會降低。因而,苯酚改性二元醇的共聚量,則視所需要的流動性及耐熱性的平衡而加以選擇為宜。如苯酚改性二元醇共聚量過多時,則如日本專利特開昭62-79222號公報所示,將成為彈性物(elastomer),而有不能適用於如一般PC樹脂的用途之缺點。如欲保持100℃以上的耐熱性時,則PC共聚物中所含之苯酚改性二元醇殘基的量,在本發明中,較佳為1至30質量%,更佳為1至20質量%,再佳為1至15質量%。
本發明中,為(A)成分所用之PC共聚物,較佳為黏度數在30至71(相當於Mv(黏度數)平均分子量(viscometric average molecular weight))=10,000至28,100),更佳為37至62(相當於Mv=13,100至24,100)。如黏度數在30以上時則機械物性會良好,而如黏度數在71以下時,則可有效發揮共聚單體(comonomer)的共聚效果。又,如欲顯現高流動性時則需要多量的共聚單體,惟如黏度數在71以下時,則對共聚單體的使用而耐熱性不致於大幅度下降。在此,黏度數,係準照ISO(國際標準化組織)1628-4(1999)所測定之值。
本發明中,作為(A)成分的芳香族聚碳酸酯樹脂而可以單獨方式使用前述聚碳酸酯共聚物,惟亦可使用前述聚碳酸酯共聚物與其他芳香族聚碳酸酯樹脂的混合物。
本發明之光擴散性聚碳酸酯系樹脂組成物中,可作為(A)成分使用之其他芳香族聚碳酸酯樹脂而言,可例舉:在來習用之製造方法,亦即,通常,使二元醇與碳醯氯或碳酸酯化合物等的聚碳酸酯先質進行反應後所製造者。具體而言,例如,於二氯甲烷等的溶劑中,在周知之酸受納體或分子量調節劑之存在下,需要時再添加分枝劑,經由二元醇與碳醯氯般的碳酸酯先質的反應,或者二元酚與二苯基碳酸酯般的碳酸酯先質的酯交換反應(ester interchange reaction)等所製造者。
可採用之二元醇而言,有各種種類,其中特佳為2,2-雙(4-羥苯基)丙烷[通稱:雙酚A]。雙酚A以外的雙酚而言,例如,可使用於前述的聚碳酸酯共聚物中所例示者。
又,碳酸酯化合物而言,可例舉:如二苯基碳酸酯等的二芳基碳酸酯或如二甲基碳酸酯、二乙基碳酸酯等的二烷基碳酸酯等。分子量調節劑而言,祗要是通常用於聚酸酯的聚合者,均可使用。具體而言,作為一元酚,可使用例如、苯酚、鄰正丁基酚、間正丁基酚、對正丁基酚、等於前述的聚碳酸酯共聚物中所例示者。一元酚之中,較佳為對第三丁基酚、對異丙苯基酚、對苯基酚等。
其他,作為分枝劑,亦可與前述的聚碳酸酯共聚物同樣,例如,使用1,1,1-參(4-羥苯基)乙烷;α,α’,α”-參(4-羥苯基)-1,3,5-三異丙基苯;1-[α-甲基-α-(4’-羥苯基)乙基]-4-[α”,α’-雙(4”-羥苯基)乙基]苯;均苯三酚、偏苯三甲酸、靛紅雙(鄰甲酚)等具有官能基3個以上之化合物。
本發明中所用之其他芳香族聚碳酸酯樹脂,係通常黏度數平均分子量較佳為10,000至100,000者,更佳為15,000至40,000者。
其他芳香族聚碳酸酯樹脂而言,可使用前述中所說明者或者市售品。
聚碳酸酯共聚物與其他的芳香族聚碳酸酯樹脂的混合比例,係按質量比計,較佳為1:99至10:90,而更佳為5:95至50:50。
(B)成分的光擴散劑,祗要是光學上透明,且由具有與前述之(A)芳香族聚碳酸酯樹脂相異的固體所成者即可,(A)成分與(B)成分的折射率之差的絕對值較佳為0.02至0.2。如折射率在此範圍時,則可使光擴散性與光源穿透率在高水準下併存。該光擴散劑可僅使用選自高分子微粒及無機微粒中之1種,亦可併用2種以上。在任何情形,其大小平均粒徑,較佳為作成大約0.1至200 μ m。
此種平均粒徑,係依雷射光散射法所求出之粒度的積算分佈的50%(D50)所表示者。又,粒徑的分佈則較狹窄者較佳。本發明中,作為(B)成分而採用高分子微粒較合適。由於此種高分子微粒的使用,即能在光擴散功能中在高水準下實現其擴散效果與全光線穿透率之併存。
(B)成分的高分子微粒,從光擴散性來看,較佳為球狀者,愈接近真球狀之形態者愈佳。再者,高分子微粒而言,可例舉:使非交聯性單體與交聯性單體進行聚合所得之有機交聯粒子。非交聯性單體而言,可例舉:丙烯酸系單體、苯乙烯系單體、丙烯腈系單體等的非交聯性乙烯系單體及鏈烯烴單體等。此等可以單獨方式或混合2種以上使用。再者,亦可使用此種單體以外之其他能進行共聚合之單體。其他有機交聯粒子而言,可例舉:聚矽氧系交聯粒子。
此等的具體例而言,可例舉:丙烯酸熔珠(acryl beads)、氧化矽熔珠、聚矽氧熔珠等。
又,高分子微粒而言,亦可使用:聚醚型碸等非晶性耐熱聚合物粒子、各種環氧樹脂粒子、三聚氰胺樹脂粒子、酚醛樹脂粒子等。
可作為光擴散劑使用之高分子微粒的具體例而言,有機交聯粒子很合適使用。此種有機交聯粒子中,可作為前述非交聯性乙烯系單體使用之丙烯系單體而言,能將:丙烯酸甲酯、丙烯酸乙酯、丙烯酸丙酯、丙烯酸丁酯、丙烯酸2-乙基己酯、甲基丙烯酸甲酯、甲基丙烯酸乙酯、甲基丙烯酸丙酯、甲基丙烯酸丁酯、甲基丙烯酸2-乙基己酯、甲基丙烯酸苯酯等單獨方式或混合使用。其中特佳為甲基丙烯酸甲酯。又,苯乙烯系單體而言,可使用:苯乙烯、α-甲基苯乙烯、甲基苯乙烯(乙烯基甲苯)、乙基苯乙烯等的烷基苯乙烯、溴化苯乙烯等的鹵化苯乙烯,而特佳為苯乙烯。丙烯腈系單體而言,可使用:丙烯腈、甲基丙烯腈。又,鏈烯烴系單體而言,可使用:乙烯、各種降冰片烯型化合物等。再者,作為其他的能共聚合之其他單體,而可例示:甲基丙烯酸縮水甘油酯、N-甲基馬來醯亞胺、無水馬來酸等,而其結果,亦可具有N-甲基戊二醯亞胺等單元。
另一方面,由無機微粒所成之光擴散劑而言,可很合適例示:玻璃填充劑、碳酸鈣、硫酸鋇、氧化矽、滑石、雲母、矽灰石(wollastonite)等,特佳為可例示碳酸鈣。無機微粒的形狀並不限制,惟粒狀(包括不定形)或板狀者較纖維狀者為佳。例如,玻璃填充材而言,可例示:玻璃熔珠、玻璃球形瓶(glass balloon)、玻璃軟纖維(glass mild fibre)、玻璃薄片(glass flake)、極薄玻璃薄片(依溶膠-凝膠(sol-gel)法所製造)、不定形玻璃等。其他的無機微粒,亦可同樣採取各種形狀。再者,前述無機微粒,可使用經以有機矽烷偶合劑或聚有機氫矽氧烷化合物等的各種聚矽氧化合物、脂肪酸酯化合物、鏈烯烴化合物等表面處理者。此種經表面處理之無機微粒係在熱穩定性或耐加水分解性的提升上很有效。但,氧化鈦,係由於光擴散能較強、光線穿透率的降低較大之故,不適合於本發明之使用。
此等無機微粒之中,特別是玻璃熔珠,以及與此等者同材質的中空熔珠及不定形粉末、板狀粉末等可作一般使用。
前述丙烯酸熔珠而言,較佳為平均徑在0.2至20 μ m程度者,氧化矽熔珠而言,較佳為平均徑在2至20 μ m程度者,特佳為平均徑呈現2至5 μ m的真球狀之高純度的合成氧化矽製者。又,聚矽氧樹脂熔珠而言,較佳為平均徑在0.5至20 μ m程度者。
並且,玻璃熔珠而言,可使用低鹼玻璃(E玻璃)製者或高折射率玻璃(折射率為1.9至2.2程度者)製者等,種種玻璃熔珠,惟成本上由低廉的E玻璃所成平均徑1至50 μ m程度者很合適。不論使用任何一種熔珠時,該熔珠較佳為單分散性(monodisperse)者,又,較佳為具有遞歸性反射功能(recursive reflecting function)之真球狀者。
從容易獲得透明性(YI)優異的光擴散性聚碳酸酯系樹脂組成物來看,光擴散劑而言,特佳為氧化矽熔珠、玻璃熔珠以及光擴散功能功能優異的結晶性物質的不定形粉末(特別是結晶性氧化矽粉末)。
本發明之需要時所用之(C)熱塑性丙烯酸系樹脂中,丙烯酸系樹脂係指將選自丙烯酸、丙烯酸酯、丙烯腈以及其衍生物的單體單元中之至少1種作為重複單元之聚合物之意,係指與單獨聚合物或苯乙烯、丁二烯等的共聚物之意。具體而言,為聚丙烯酸、聚甲基丙烯酸甲酯(PMMA)、聚丙烯腈、丙烯酸乙酯-丙烯酸-2-氯乙酯共聚物、丙烯酸正丁基-丙烯腈共聚物、丙烯腈-苯乙烯共聚物、丙烯腈-丁二烯共聚物、丙烯腈-丁二烯-苯乙烯共聚物等。此中,聚甲基丙烯酸甲酯(PMMA)為特別好用。
該聚甲基丙烯酸甲酯(PMMA)可使用周知者,通常,在過氧化物、偶氮基系的聚合引發劑的存在下,進行甲基丙烯酸甲酯單體之整體聚合(bulk polymerization)所製造者。其分子量,係從對本身為基底樹脂基質(base resin matrix)之(A)成分的芳香族聚碳酸酯樹脂中的相溶性來看,較佳為1000至20萬程度。
熱塑性丙烯酸系樹脂的調配量,係對前述(A)成分的芳香族聚碳酸酯樹脂100質量份,將熱塑性丙烯酸系樹脂通常為0.001至1質量份,較佳為0.005至0.5質量份。如熱塑性丙烯酸系樹脂在0.001質量份以上時,則可製得導光性良好且亮度佳的光擴散性聚碳酸酯系樹脂組成物。又,如在1質量份以內時,則由於不會發生丙烯酸系樹脂成分之相分離(phase separation)而不致於白濁之故,可製得導光性良好且亮度佳的光擴散性聚碳酸酯系樹脂組成物。
又,本發明之光擴散性聚碳酸酯系樹脂組成物中,需要時可調配(D)磷系穩定劑。磷系穩定劑可提升製造時或成型加工時的熱穩定性,以提升機械特性、色相(color phase)以及成型穩定性。
此種磷系穩定劑而言,可例舉:磷酸系化合物及/或芳香族膦(phosphine)化合物。
磷酸系化合物而言,可例舉:亞磷酸、磷酸、亞膦酸膦酸以及此等酯等,而具體而言,可例舉:三苯基磷酸酯、參(壬苯基)亞磷酸酯、參(2,4-二第三丁苯基)亞磷酸酯、三癸基磷酸酯、三辛基亞磷酸酯、三十八基亞磷酸酯、二癸基苯基亞磷酸酯、二辛基-苯基磷酸酯、二異丙基-苯基磷酸酯、一丁基二苯基亞磷酸酯、一癸基二苯基亞磷酸酯、一辛基二苯基亞磷酸酯、雙(2,6-二第三丁基-4-甲苯基)異戊四醇二亞磷酸酯、2,2-亞甲基雙(4,6-二第三丁苯基)辛基亞磷酸酯、雙(壬苯基)異戊四醇二亞磷酸酯、雙(2,4-二第三丁苯基)異戊四醇二亞磷酸酯、二硬脂酸異戊四醇二亞磷酸酯、三丁基磷酸酯、三乙基磷酸酯、三甲基磷酸酯、三苯基磷酸酯、二苯基-鄰聯苯基磷酸酯、二丁基磷酸酯、二辛基磷酸酯、二異丙基磷酸酯、4,4’-聯伸苯基二次膦酸肆(2,4-二第三丁苯基)、苯膦酸二甲酯、苯膦酸二乙酯、苯膦酸二丙酯等。
此等之中,較佳為參壬苯基亞磷酸酯、三甲基磷酸酯、參(2,4-二第三丁苯基)亞磷酸酯以及苯膦酸二甲酯。
芳香族膦化合物而言,可例舉:可以一般式(IV)
(式中,X為烴基,而至少其1個為可具有取代基之碳數6至18的芳基。)
表示之芳基膦化合物。
一般式(IV)的芳基膦化合物而言,可例舉:三苯基膦、三苯基二丁基膦、二苯基十八烷基膦、參(對甲苯基)膦、參(對壬苯基)膦、參(萘基)膦、二苯基-(羥甲基)膦、二苯基-(乙醯氧甲基)膦、二苯基-(β-乙基羧乙基)膦、參(對氯苯基)膦、參(對氟苯基)膦、二苯基苄基膦、二苯基-β-氰乙基膦、二苯基-(對羥苯基)膦、二苯基-1,4-二羥苯基-2-膦、苯基萘基苄基膦等。
其中,三苯基膦特別好用。
上述磷系穩定劑,可以1種單獨方式使用,亦可組合2種以上使用。
本發明中所用之磷系穩定劑的調配量,係對(A)成分的芳香族聚碳酸酯樹脂100質量份,通常為0.001至1質量份,較佳為0.005至0.5質量份,更佳為0.01至0.1質量份。
如磷系穩定劑的調配量在上述範圍內,則可提升成型時的熱穩定性。
本發明中,需要時可調配(E)有機聚矽氧烷。本發明中所用之有機矽氧烷化合物,係具有選自烷氧基、乙烯基以及苯基中之至少一種基,例如,較佳為聚矽氧系化合物中導入有甲氧基、乙烯基、苯基中之至少一種基之反應性聚矽氧系化合物(有機矽氧烷等)等。
上述(E)成分,具有防止因成型時的熱劣化所引起之黃變、銀條(silver)等的外觀不良、氣泡混入等,更提升成型時的熱穩定性之效果。
上述(E)成分的調配量,係對(A)成分的芳香族聚碳酸酯樹脂100質量份,通常可從0.01至1質量份的範圍適當選擇。
如調配量在0.01質量份以上,則可充分發揮因上述調配所獲得之熱穩定效果,而如在1質量份以下,則成型品上不致於發生混濁等。
本發明之光擴散性聚碳酸酯系樹脂組成物中,需要時所用之(F)成分的紫外線吸收劑,可使用紫外線吸收色譜中之極大波長在290至330nm之紫外線吸收劑。此種紫外線吸收劑而言,較佳為選自丙二酸酯(malonic ester)系化合物、草醯苯胺系化合物、以及苯并三唑系化合物中者。此等可以1種單獨方式或組合2組以上使用。
丙二酸酯系化合物而言,可例舉:亞苄基雙二乙基丙二酸酯、4-甲氧苯基-亞甲基-二甲基酯等。草醯苯胺系化合物而言,可例舉:具有碳數1至12的烴基之草醯苯胺化合物。苯并三唑系化合物而言,較佳為具有苯并三唑系骨架之持有支鏈(side chain)之丙烯酸聚合物,而此等聚合物而言,可例舉:於聚甲基丙烯酸甲酯(PMMA)支鏈上結合有2-(5-第三辛基-2-羥苯基)苯并三唑基之化合物等。
(F)成分的紫外線吸收劑的調配量,係對(A)成分的芳香族聚碳酸酯樹脂100質量份,較佳為0.05至5質量份,更佳為0.1至3質量份。如在0.05質量份以上,則可獲得良好的耐光性,而如在5質量份以下,則可抑制初期的色調的降低。
再者,本發明中,為提升耐蒸氣性(耐加水分解性)起見,需要時可調配(G)脂環式環氧化合物。
本發明中所用之(G)成分的脂環式環氧化合物,係指脂環式環氧基,亦即,於脂肪族環內的乙烯鍵上具有加成有氧1原子之環氧基之環狀脂肪族化合物之意,具體上可以式(V)至(XIV)表示之化合物很好用。
其中,由於可以式(V)、式(X)或(XIV)表示之化合物,係對芳香族聚碳酸酯樹脂的相溶性優異而不影響透明性之故很適合使用。
如調配上述(G)成分的脂環式環氧化合物,則本發明之樹脂組成物的透明性會更為提升,而耐蒸氣性(耐加水分解性)亦會提升。
上述(G)成分的脂環式環氧化合物的調配量,係對(A)成分的芳香族聚碳酸酯樹脂100質量份,通常為0.01至1質量份,較佳為0.02至0.2質量份。
如調配量在0.01質量份以上,則透明性及耐蒸氣性會提升。又,如在1質量份以下,則不致於發生相分離,而透明性亦佳。
又,本發明之光擴散性聚碳酸酯組成物中,除上述各成分之外,需要時尚可調配各種添加劑。可例舉:受阻酚(hindered phenol)系、酯系等的氧化防止劑、受阻胺系等的光穩定劑、通常所用之難燃化劑、難燃助劑、脫模劑、帶電防止劑、著色劑等。
本發明之光擴散性聚碳酸酯系樹脂組成物,如調配上述各成分,並需要時加以熔融混練即可製得。調配、熔融混練係可採用通常的方法,例如可使用:螺條摻合機(ribbon blender)、亨謝爾混合機(Hengchel’s mixer)、班伯里混合機(Bumbruy mixer)、桶式轉鼓機(drum tumbler)、單軸螺旋擠壓機、雙軸螺旋擠壓機、扎湼和擠壓機(Ko-kneader)、多軸螺旋擠壓機等實施。
熔融混練時的加熱溫度,係通常在250至300℃為適當。此種光擴散性聚碳酸酯系樹脂組成物,係由於經顯著提升樹脂的流動性,且經提升注塑成型機等中的滯留穩定性之故,成為能作為20吋以上的LCD等用光擴散板用的注塑成型,結果解決因丙烯酸系樹脂的光擴散板所引起之耐熱性、耐吸濕性不足,因大型化所引起之反翹的問題,而能實施使用聚碳酸酯系樹脂之耐熱性、耐吸濕性優異的大面穩且厚度單薄(2mm)的光擴散板的成型。
光擴散板,係在液晶顯示器領域、光學部件的用途,替代玻璃之用途方面很適合使用者。光學部件而言,可例舉:光學透鏡、導光板(導光體)、光擴散板等的光學元件等,而替代玻璃之用途而言,可例舉:路燈遮罩、車輛用及建材用夾層玻璃(sandwich glass)等。
其次,再藉由實施例而將再詳細說明本發明內容,惟本發明並不因此等實施例而有所限定。
按下述方式製造聚碳酸酯共聚物。
在氮氣中,在氧化二丁基鍚0.5質量份的存在下,將聚四亞甲基二醇(PTMG,Mn=2000)100質量份及對羥基安息香酸甲酯16.7質量份,在210℃下加熱,以餾除甲醇。
將反應系作成減壓,以餾除過剩的對羥基安息香酸甲酯。將反應生成物溶解於二氯甲烷後,對此二氯甲烷溶液添加8質量%碳酸氫鈉水溶液並劇烈混合20分鐘後,藉由離心分離而採取二氯甲烷相。在減壓下進行二氯甲烷相之濃縮,製得聚四亞甲基二醇雙(4-羥基苯甲酸酯)。藉由高速液相色譜法(HPLC)進行對羥基安息香酸、對羥基安息香酸甲酯之定量之結果,對羥基安息香酸為10質量ppm以下,對羥基安息香酸甲酯為0.2質量%。
HPLC測定方法為如下所述。使用GL科技社製ODS-3管柱,依管柱溫度40℃,0.5%磷酸水溶液與乙腈的1:2混合溶劑,流速1.0ml/分鐘的條件進行測定。定量結果係將藉由標準樣品所得之檢量線作為根據加以算出。
於5.6質量%氫氧化鈉水溶液中添加對後續溶解之雙酚A(BPA)為2000ppm的亞連二硫酼鈉(sodium dithionite),對此按BPA濃度能成為13.5質量%之方式溶解BPA,以調製BPA的氫氧化鈉水溶液。按該BPA的氫氧化鈉水溶液40公升/時、二氯甲烷15公升/時的流量。碳醯氯4.0公升/時的流量連續通入內徑6mm、管長30m的管式反應器中。管式反應器係具有套管(jacket)部分,對套管通入冷卻水以保持反應液的溫度為40℃。離開管式反應器之反應器即連續導入於具備有後退翼之內容積40公升的附有擋板之槽式反應器,對此再按BPA的氫氧化鈉水溶液2.8公升/時、25質量%氫氧化鈉水溶液0.07公升/時、水17公升/時、1質量%三乙基胺水溶液0.64公升/時之方式添加以進行反應。將從槽式反應器所溢出之反應液連續抽出並靜置以分離去除水相後,採取二氯甲烷相。
如此所得之聚碳酸酯低聚物係濃度為329 g/公升、氯甲酸酯基濃度為0.74莫耳/公升。
於具備有擋板、槳式攪拌翼(paddle agitaton)以及冷卻用套管之50公升槽式反應器中飼給上述所製造之聚碳酸酯低聚物溶液15公升、二氯甲烷8.6公升、前述所製造之聚四亞甲基二醇雙(4-羥基苯甲酸酯)325g(PTMG鏈的平均分子量=2000)以及三乙基胺8.5ml,在攪拌下對此添加6.4質量%氫氧化鈉水溶液2673g後,進行聚碳酸酯低聚物與聚四亞甲基二醇雙(4-羥基苯甲酸酯)的反應l0分鐘。
對此聚合液中添加:對第三丁基酚(PTBT)的二氯甲烷溶液(經將PTBP 110g溶解於二氯甲烷1.0公升中者)、BPA的氫氧化鈉水溶液(經將NaOH 518g及亞連二硫酸鈉1.7g溶解於水7.6公升之水溶液中溶解有BPA 862g者)後,實施聚合反應30分鐘。
為稀釋而添加二氯甲烷15公升並攪拌10分鐘後,分離為含有聚碳酸酯之有機相及含有過剩的BPA和NaOH之水相,並將相機相加以單離(isolation)。
將如此方式所得之聚碳酸酯的二氯甲烷溶液,對此溶液依序使用15容積%的0.03莫耳/公升NaOH水溶液,0.2N(當量濃度)鹽酸洗淨,接著,按洗淨後的水相中的導電度能成為0.01 μ S/m以下之方式使用純水重複洗淨。
將洗淨後所得之聚碳酸酯的二氯甲烷溶液加以濃縮、粉碎,並在減壓中100℃下乾燥所得之薄片。
由NMR(核磁共振)所求得之聚四亞甲基二醇雙(4羥基苯甲酸酯)殘基的量,為5.0質量%。
準照ISO(國際標準化組織)1628-4(1999)所測定之黏度數為39.7。
於具備有擋板、槳式攪拌異以及冷卻用套管之50公升槽式反應器中飼給上述所製造之聚碳酸酯低聚物溶液15公升、二氯甲烷8.6公升、前述所製造之聚四亞甲基二醇雙(4-羥基苯甲酸酯)650g(PTMG鏈的平均分子量=2000)以及三乙基胺8.5ml,在攪拌下對此添加6.4質量%氫氧化鈉水溶液2673g,進行聚碳酸酯低聚物與聚四亞甲基二醇雙(4-羥基苯甲酸酯)的反應10分鐘。
對此聚合液中添加:PTBP的二氯甲烷溶液(經將PTBP 145g溶解於二氯甲烷1.0公升中者)、BPA的氫氧化鈉水溶液(經將NaOH 518g及亞連二硫酸鈉1.7g溶解於水7.6公升之水溶液中溶解有BPA 862g者)後,實施聚合反應30分鐘。
為稀釋而添加二氯甲烷15公升並攪拌10分鐘後,分離為含有聚碳酸酯之有機相及含有過剩的BPA和NaOH之水相,並將有機相加以單離。
將如此方式所得之聚碳酸酯的二氯甲烷溶液,對此溶液依序使用15容積%的0.03莫耳/公升NaOH水溶液、0.2N鹽酸洗淨,接著,按洗淨後的水相中的導電度能成為0.01 μ S/m以下之方式使用純水重複洗淨。
將洗淨後所得之聚碳酸酯的二氯甲烷溶液加以濃縮.粉碎,並在減壓中100℃下乾燥所得之薄片。
由NMR所求得之聚四亞甲基二醇雙(4-羥基苯甲酸酯)殘基的量,為10.7質量%。
準照ISO 1628-4(1999)所測定之黏度數為34.5。
測定共聚合物的1

從各積分值依下述計算式算出可以一般式(II)表示之苯酚改性二元醇碳酸酯份與可以一般式(I)表示之BPA碳酸酯份間的莫耳比之後,換算重量以算出。其結果,可以一般式(II)表示之苯酚改性二元醇碳酸酯份與可以一般式(I)表示之BPA碳酸酯份的共聚量,為10.7質量%。
將計算式如下表示。
如δ 1.4-1.9的積分值為929.5、δ 3.3-3.5的積分值為179.5、δ 4.3-4.4的積分值為5.9時,重複數n=179.5÷5.9+1=31.4 BPA=[(929.5-179.5-5.9)/6]=124.0苯酚改性二元醇=(5.9/4)=1.475
BPA碳酸酯份的莫耳比為依下列計算結果為98.8莫耳%,[(929.5-179.5-5.9)/6]/{(5.9/4)+[(929.5-179.5-5.9)/6])×100=98.8莫耳%苯酚改性二元醇碳酸酯份的莫耳比為依下列計算結果為1.18莫耳%(5.9/4)/{(5.9/4)+[(929.5-179.5-5.9)/6]×100=1.18莫耳%因而,苯酚改性二元醇碳酸酯份的共聚量[質量%]為依下列計算結果為10.7質量%。
1.18×(136+120+31.4×72+12+16)÷(1.18×(136+120+31.4×72+12+16)+98.8×254)×100=10.7質量%
為實施例、比較例而使用下述材料,按表1所記載的調配比例,將各成分供給於口徑40mm的單軸混練擠壓機(機種名稱:VS-40,田口塑膠機械社製),依混練溫度280℃,螺旋旋轉數100rpm之條件加以顆粒(pellet)化。
在此,表1中,各添加劑的質量%,為對芳香族PC樹脂之值。
(A)芳香族PC樹脂.PCC1:前述製造例所得之聚碳酸酯系共聚物(PTMG含量,5質量%).PCC2:前述製造例所得之聚碳酸酯系共聚物(PTMG含量,10.7質量%).PC1:聚碳酸酯聚合物 塔弗隆FN1500[商品名,出光興產(股)製,黏度法平均分子量14500,折射率1.585]
(B)光擴散劑.MB×20:丙烯酸交聯粒子[商品名,積水化成品工業(股)製平均粒徑20 μ m].KMP590:聚矽氧樹脂粒子[商品名,信越聚矽氧(股)製平均粒徑2 μ m]
(C)熱塑性丙烯酸系樹脂BR-83:聚甲基丙烯酸甲酯(PMMA)、黛耶拿爾BR-83[商品名,三菱嫘縈(股)製,黏度法平均分子量40000]
(D)磷系穩定劑JC-263:三苯基膦[商品名,城北化學(股)製]
(E)有機聚矽氧烷KR511:具有苯基、甲氧基以及乙烯基之有機聚矽氧烷[商品名,信越聚矽氧(股)製,折射率1.518]
(F)紫外線吸收劑.HOSTAVIN B-CAP:丙二酸酯系紫外線吸收劑[商品名,克拉利安特(股)製].Sanduvor VSU:草醯苯胺紫外線吸收劑[商品名,克拉利安特(股)製].HOSTAVIN RP-25:丙二酸酯系紫外線吸收劑[商品名,克拉利安特(股)製].ULS1635:苯并三唑系紫外線吸收劑[商品名,一方社油脂工業(股)製]
(C)脂環式環氧化合物2021P:色咯其塞特2021P[商品名,黛色爾化學工業(股)製,式(V)的化合物]
作為流動性的評價,依下述方法就所得之顆粒的流動值(Q值)及盤旋流動長度(spiral flow length)(SFL值)。
又,作為成型性的評價,使用650噸注塑成型機(機種名:MD650AP,新潟機械科技社製),就所得之顆粒依成型溫度280℃,金屬模具溫度100℃之條件,進行32吋(81.3cm),厚度2mm的光擴散板之成型。
又,作為色調,耐光性的評價,使用40噸注塑成型機(機種名:EC40N,東芝機械(股)製),就所得之顆粒依成型溫度300℃,金屬模具溫度100℃之條件,進行評價成型體(140mm四方×2mm厚度)之調整,以測定光線穿透率、混濁度(haze)、YI(yellow index,透明度)、耐光性。
依下列方法進行各性能之評價。
(1)流動性.Q值:使用高架式流動試驗器(flow tester),準照JIS K7210,在280 ℃,15.7MPa的壓力下,測定從直徑1mm,長度10mm的噴嘴所流出之熔融樹脂量(ml/秒)。一般,隨著熔融黏度之降低,流動值(Q值)會增加。
.SFL:依注塑成型溫度280℃、射出壓7.8MPa、金屬模具溫度80℃、厚度2mm的條件加以評價。
(2)成型性將依上述條件所射出成型之32吋、2mm的光擴散板的厚度公差為±100 μ m以內者,作為合格(○)。
(3)穿透率準照JIS K7105所記載之測定方法加以測定。
(4)混濁度準照JIS K7105所記載之測定方法加以測定。
(5)色調評價(YI)使用分光光度計(格列達克姆克貝斯社製,LCM2020布拉斯),依F光源,10度視野的條件,測定色度(x,y)及400nm光線穿透率。
(6)耐光性試驗使用耐光性試驗機(阿吐拉斯社製,UVCON UC-1),將螢光UV(紫外線)燈作為光源,在65℃的氣氛下測定照射24小時後的色差(color difference)△E。
各實施例中所成型之光擴散板係外觀上未曾觀察有泛黃(yellowing),氣泡之存在,而厚度公差為±100 μ m以內者。
(7)滯留穩定性試驗(△YI)使用分光光度計(格列達克姆克貝斯社製,LCM2020布拉斯),在40噸注塑成型機內不使滯留之下所成型之顯色板(color plate),與經滯留15分鐘後的顯色板的YI的差,使用C光源進行測定並加以評價。
綜合以上之評價結果,並列示於表2。
本發明之光擴散性聚碳酸酯系樹脂組成物,係由於經提升流動性、耐熱尺寸穩定性優異、光擴散光較明亮,並經減輕其色調之泛黃之故很適合於20吋以上的比較大型的液晶顯示器領域等之光擴散板用途之外,亦很適合利用為光學透鏡、導光板(導光體)、光擴散板等的光學元件、路燈遮罩、車輛用及建材用玻璃等方面之替代玻璃之用途。
Claims (13)
- 一種光擴散性聚碳酸酯系樹脂組成物,其特徵為:對含有具有(A)可以一般式(I)表示之重複單元及可以一般式(II)表示之重複單元,且可以一般式(II)表示之重複單元的含量為1至30質量%,而相對於含有黏度數為30至71之聚碳酸酯共聚物之芳香族聚碳酸酯樹脂100質量份,調配有(B)光擴散劑0.01至10質量份所成,
- 如申請專利範圍第1項之光擴散性聚碳酸酯系樹脂組成物,其中一般式(II)中,Y為選自-CH2 -CH2 -CH2 -CH2 -、-CH2 -CH2 -CH2 -CH(CH3 )-、-CH2 -CH2 -CH2 -中之1種,或者此等混合物。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中再調配有(C)熱塑性丙烯酸系樹脂0.01至5質量份所成。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中再調配有(D)磷系穩定劑0.001至1質量份所成。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中再調配有(E)有機聚矽氧烷0.01至1質量份所成。
- 如申請專利範圍第5項之光擴散性聚碳酸酯系樹脂組成物,其中前述(E)有機聚矽氧烷,係與(A)成分的 折射率差為0.1以下的有機聚矽氧烷。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中再調配有(F)紫外線吸收劑0.05至5質量份所成。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中再調配有(G)脂環式環氧化合物0.001至1質量份所成。
- 如申請專利範圍第3項之光擴散性聚碳酸酯系樹脂組成物,其中該(C)熱塑性丙烯酸系樹脂的黏度平均分子量為1000至200000。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中(B)成分為選自交聯聚甲基丙烯酸甲酯樹脂粒子、聚矽氧樹脂粒子、聚有機倍半矽氧烷粒子、氧化矽粒子、石英粒子、氧化矽纖維、石英纖維、玻璃纖維中之1種或2種以上的組合。
- 如申請專利範圍第1項或第2項之光擴散性聚碳酸酯系樹脂組成物,其中(B)成分的平均粒徑為1至200μm。
- 如申請專利範圍第7項之光擴散性聚碳酸酯系樹脂組成物,其中(F)成分係為在紫外線吸收色譜中之極大波長為在290至330nm之耐光劑。
- 一種光擴散板,其特徵為:將申請專利範圍第1項至第12項之任一項之光擴散性聚碳酸酯系樹脂組成物成型所成而其厚度為0.5至3mm。
