Abstract

Description
본 발명의 특정 예시적 실시예들은 향상된 광전기적(photovoltaic; PV) 모듈들 및/또는 이의 제조 방법들과 관련된다. 더 상세하게는, 특정 예시적 실시예들은 자동차, 레저(recreational), 해양 및/또는, 다른 차량들(vehicles)에 사용되는 PV 모듈들 및/또는 이의 제조 방법들과 관련된다.
광전기적(PV) 디바이스들은 당분야에 알려져 있다(예를 들어, 미국 특허 제2004/0261841, 2006/0180200, 2008/0308147; 6,784,361, 6,288,325, 6,613,603, 및 6,123,824를 참조하고, 그것의 내용들은 본원에 참조로서 각각 포함된다).

도 7의 단계들은 다양한 순서들로 수행될 수 있고 및/또는 특정 단계들은 본 발명의 상이한 실시예들에서 전혀 수행될 수 없다는 것이 이해될 것이다. 예를 들어, 라미네이트 물질은 상기 유리 기판들에 제공될 수 있고 그리고 나서 상기 PV 셀들은 상기 라미네이트 물질 및 상기 유리 기판들 사이에 끼워질 수 있다.

특정 예시적 실시예들이 열-벤딩을 이용하여 기술되었을지라도, 다른 예시적 실시예들은 대체적으로, 또는 뿐만 아니라, 상기 유리 기판들을 형성하도록 냉간-벤딩(cold-bending)을 이용한다.
특정 예시적 실시예들이 TFSC를 이용하여 기술된 반면에, 다른 예시적 실시예들은 다른 유형들의 솔라 셀들을 이용할 수 있다. 예를 들어 결정질 실리콘 (c-Si)은 상기의 기술들과 함께 사용될 수 있다. 다른 예시적 실시예는 비정질 실리콘 (예를 들어, a-Si), 미세 결정성(microcrystalline) 실리콘 및/또는 다른 물질들을 이용할 수 있다.
상기 유리 기판들은 상이한 실시예들에서 동일 또는 상이한 조성들을 가지고 있을 수 있다. 예를 들어, 특정 예시적 실시예들에서, 가장 바깥쪽 기판으로서 낮은 철 기판을 제공하고 내부 기판에 대하여 상대적으로 덜 비싼 유형의 물질을 제공하는 것이 바람직할 수 있다. 이것은 또한 잠재적으로 더 큰 광량이 상기 PV 층들과 접촉하게 허용하는 동안 필요한 힘 및 두께 요구사항들을 제공할 수 있다. 태양 반대편의 상기 PV 층들의 측면 상에서의 상기 내부 기판 상에서 유리가 더 낮은 투과율을 제공하는 것이 상기 전반적 모듈의 성능에 영향을 미치지 말아야 한다.
두 가지 상이한 조성들을 가지는 유리 기판들의 사용이 상이한 가열 계수들을 가지고 있는 상기 유리 기판들의 결과가 될 수 있다는 것이 당분야의 숙련된 자들에 의해 이해될 것이다. 예를 들어, 상기 제1 유리 기판은 상기 제2 유리 기판의 그것과 비교될 때 상대적으로 낮은 철 함량을 가질 수 있다. 상기 제2 유리 기판이 더 높은 철 수치를 가질 수 있는 것처럼, 그것은 상기 제 1 유리 기판 (예를 들어, 더 많은 열을 흡수하는 철의 결과로서)보다 빠르게 더 가열될 수 있다. 따라서, 상기 제1 및 제2 유리 기판들을 위한 열 팽창의 비율은 상이할 수 있다. 그러나, 그것은 두 라미네이트된 물질들에 대한 열 팽창의 비율이 상이할 때, 상기 라미네이트는 두 물질들 확장 및 상이한 비율에서 수축(contract)과 같이 유지하지 않을 수 있다는 것이 이해될 것이다. 그러므로, 상기 두 물질들을 위한 라미네이트를 위한 정확한 가열 프로파일의 확인은 요구될 수 있다. 예를 들어, 상이한 철 함량에 의해 상이한 적외선(IR) 흡수율이 주어지면, IR 노출을 접하고 및/또는 IR 가열이 이용될 때, CTE 차이에 관심이 있을 수 있다.
이 문제에 접근하는 하나의 방법은 두 물질들 중 하나 또는 둘 모두에서 지향된 열량을 조절하는 것이다. 예를 들어, 이하 "표준" 조건들은, 상기 제1 유리 기판이 상기 제2 유리 기판보다 더 천천히 가열되고 있다면, 상기 제1 유리 기판에 열을 더하거나 그것을 상기 제2 유리 기판 (예를 들어, 열 싱크(heat sink)를 통하여)에서 제거하는 기술들이 이용될 수 있다. 그러므로, 상기 제1 (예를 들어, 낮은 철) 기판은 상기 제2 기판에 관하여 가열 계수의 차이에 대해 설명하기 위해 특정 예시적 실시예들에서 우선적으로 가열될 수 있다. 어셈블리의 가열 프로파일은, 예를 들어, 상기 기판들이 적절하게 서로에게 라미네이트되는 것을 확실하게 하는 것을 돕기 위해, 특정 예시적 경우들에서 개발되고 최적화된다. 일 예시적 가열을 프로파일은 상이한 유리 조성들, 기타 등등 고려할 수 있다. 상기 라미네이트들의 조성들은 또한 조절 및/또는 특정 라미네이트들, 예를 들어, 그러한 차이들을 위한 설명하기 위해, 선택될 수 있다.
상기 라미네이팅은 상기 제2 및 제2 기판들의 상기 상이한 조성들을 고려한 가열 프로파일에 따라 상기 제2 및 제2 기판들을 가열시키는 것을 포함할 수 있다. 유사하게, 상기 제1 및 제2 기판들의 상기 열 벤딩은 또한 상기 제1 및 제2 기판들의 상이한 조성들을 고려한 가열 히팅 프로파일에 따라 행해질 수 있다.
특정 예시적 실시예들에서, 상기 기판들의 하나 또는 둘 다는 열 처리 (예를 들어, 배강도(heat strengthened) 또는 열 강화(thermally tempered))될 수 있다. 본원에서 사용된 것처럼 상기 용어 "열 처리(heat treatment)"및 "열 처리(heat treating)"는 유리를 포함하는 물품(article)의 열 강화 및/또는 배강도 달성하기에 충분한 온도로 상기 물품을 가열시키는 것을 의미한다. 이러한 정의는, 예를 들어, 강화(tempering) 및/또는 배강도를 허용하기 위한 충분한 시간을 위해 적어도 약 550℃, 더 바람직하게는 적어도 약 580℃, 더 바람직하게는 적어도 약 600℃, 더 바람직하게는 적어도 약 620℃ 및 가장 바람직하게는 적어도 약 650℃의 온도에서 오븐 또는 로(furnace)에서 코팅된 물품을 가열시키는 것을 포함한다. 이것은 특정 예시적 실시예들에서 적어도 약 2 분 동안 또는 최고 약 10분까지 있을 수 있다.

Claims (20)
- 차량에 사용하기 위한 통합된 광전기적(photovoltaic; PV) 모듈의 제조 방법으로서,
1.5 - 3.5 mm의 두께를 가지고, 철 함량이 0.001 내지 0.06%인 제1 유리 기판을 제공하는 단계;
상기 제1 유리 기판과 실질적으로 평행하고, 1.5 - 3.5 mm의 두께를 가지며 상기 제1 유리 기판 보다 철 함량이 많은 제2 유리 기판을 제공하는 단계;
상기 제1 유리 기판의 주 표면 및 상기 제2 유리 기판의 주 표면 사이에 PV 어레이를 제공하는 단계; 및
상기 제1 및 제2 유리 기판들과 그 사이의 상기 PV 어레이를 함께 라미네이팅하는 단계;
를 포함하고,
상기 PV 모듈은, 상기 차량(vehicle)의 루프와 관련하여 미리 결정된 치수, 형상, 및 중량에 따라, 중량을 재도록 구조화(structured), 형상화(shaped), 및 치수화(dimensioned) 되는 것이며,
상기 라미네이팅하는 단계는, 상기 제1 및 제2 유리 기판의 철 함유량 차이에 의한 상기 제1 및 제2 유리 기판의 열 팽창 비율의 차이를 고려하여 열량을 조절하여 상기 제1 및 제2 유리 기판의 가열 프로파일에 따라 상기 제1 및 제2 유리 기판들을 가열시키는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제1항에 있어서,
상기 라미네이팅하는 단계는 폴리비닐 부티랄(polyvinyl butyral; PVB)을 이용하여 달성되는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제2항에 있어서,
상기 PVB는 0.38 nm - 0.76 mm의 두께를 가지는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제1항에 있어서,
상기 PV 어레이는 얇은 호일 기판 상으로 배치된 구리 인듐 갈륨 셀레나이드(copper indium gallium selenide; CIGS) 기반 솔라 셀들을 포함하는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제1항에 있어서,
상기 제1 및 제2 유리 기판들을 열-벤딩(hot-bending)하는 단계를 더 포함하는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제5항에 있어서,
상기 제1 및 제2 유리 기판들은 실질적으로 동시에 함께 벤딩되는 것인, 통합된 광전기적 모듈의 제조 방법.

미리 결정된 패턴으로 상기 제1 유리 기판의 주 표면 상에 세라믹 프릿(ceramic frit)을 배치하는 단계를 더 포함하는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제1항에 있어서,
상기 라미네이팅하는 단계는 UV 경화성 액체 우레탄들(UV curable liquid urethanes)을 이용하여 달성되는 것인, 통합된 광전기적 모듈의 제조 방법.
- 제1 두께를 가지는 제1 유리 기판을 제공하는 단계;
상기 제1 유리 기판보다 더 높은 철 함량 및 더 낮은 가시광선 투과율을 가지는, 상기 제1 유리 기판에 실질적으로 평행한, 제2 두께를 가지는 제2 유리 기판을 제공하는 단계;
상기 제1 및 제2 유리 기판들 사이에 솔라 셀 어레이를 삽입하는 단계; 및
상기 제1 및 제2 유리 기판들을 함께 그 사이의 솔라 셀 어레이와 라미네이팅하는 단계;
를 포함하고,
상기 라미네이팅하는 단계는, 상기 제1 및 제2 유리 기판의 철 함유량 차이에 의한 상기 제1 및 제2 유리 기판의 열 팽창 비율의 차이를 고려하여 열량을 조절하여 상기 제1 및 제2 유리 기판의 가열 프로파일에 따라 상기 제1 및 제2 유리 기판들을 가열시키는 것인, 루프탑 차량을 위한 통합된 PV 모듈의 제조 방법.
- 제11항에 있어서,
상기 라미네이팅하는 단계는, 상기 제1 유리 기판과 상기 솔라 셀 어레이 사이에 위치되는 폴리비닐 부티랄(polyvinyl butyral; PVB) 또는 에틸 비닐 아세테이트(ethyl vinyl acetate; EVA)의 제1양, 및 상기 솔라 셀 어레이와 상기 제2 유리 기판 사이에 위치되는 PVB 또는 EVA의 제2양을 이용하여 달성되는 것인, 통합된 PV 모듈의 제조 방법.
- 제12항에 있어서,
상기 라미네이팅 물질은 PVB이고, 상기 제1 및 제2 양은 적어도 초기에 0.38 mm - 0.76 mm의 두께를 가지는 것인, 통합된 PV 모듈의 제조 방법.
- 제11항에 있어서,
상기 솔라 셀 어레이는 얇은 호일 기판 상으로 배치된 구리 인듐 갈륨 셀레나이드(copper indium gallium selenide; CIGS) 기반 솔라 셀들을 포함하는 것인, 통합된 PV 모듈의 제조 방법.
- 제11항에 있어서,
상기 제1 및 제2 유리 기판들을 열-벤딩(hot-bending)하는 단계;를 더 포함하는 것인, 통합된 PV 모듈의 제조 방법.
- 제11항에 있어서,
상기 제1 및 제2 유리 기판들은 상기 제1 및 제2 유리 기판들의 상이한 조성들을 반영하도록 선택된 가열 프로파일에 따라 함께 열 벤딩되는 것인, 통합된 PV 모듈의 제조 방법.
- 삭제
- 제11항에 따른 통합된 PV 모듈을 제공하는 단계; 및
상기 통합된 PV 모듈을 차에 구축하는 단계;
를 포함하는, 차량의 제조 방법.
- 제18항에 있어서,
상기 차량은 자동차(automobile)이고, 상기 통합된 PV 모듈은 선루프인 것인, 차량의 제조 방법.
- 기존 선루프를 대체하도록 구성된 통합된 PV 모듈로서,
1.5 - 3.5 mm의 두께를 가지는 제1 유리 기판;
상기 제1 유리 기판에 실질적으로 평행한, 상기 제1 유리 기판보다 더 많은 철 및 더 낮은 가시광선 투과율을 가지는 제2 유리 기판; 및
상기 제1 유리 기판의 주 표면 및 상기 제2 유리 기판의 주 표면 사이에 배치되고 이에 연결되는 전기적 도선들을 가지는 CIGS-기반 솔라 셀 어레이;
를 포함하고,
상기 제1 및 제2 유리 기판들은 PVB와 함께 라미네이트되고,
상기 제1 및 제2 유리 기판들 사이의 상기 솔라 셀 어레이를 상기 PVB로 밀봉하고, 상기 전기적 도선들은 상기 PVB를 통하여 그리고 상기 통합된 PV 모듈 밖으로 확장되고,
상기 통합된 PV 모듈은 기존 선루프(the existing sunroof)와 구조적으로 유사하도록 치수화되는 것이며,
상기 라미네이팅하는 단계는, 상기 제1 및 제2 유리 기판의 철 함유량 차이에 의한 상기 제1 및 제2 유리 기판의 열 팽창 비율의 차이를 고려하여 열량을 조절하여 상기 제1 및 제2 유리 기판의 가열 프로파일에 따라 상기 제1 및 제2 유리 기판들을 가열시키는 것인, 통합된 PV 모듈.
