Abstract
Description
有機金属化合物は、蛍光体、層状ケイ酸塩鉱物、無機微粒子を封止するバインダとしての役割を果たすものである。本発明に用いられる有機金属化合物としては、金属アルコキシド、金属アセチルアセトネート、金属カルボキシレート等が挙げられる。これらの中でも、加水分解と重合反応によりゲル化し易い金属アルコキシドが好ましい。
蛍光体は、LED素子3からの出射光の波長(励起波長)により励起されて、励起波長と異なる波長の蛍光を出射するものである。本実施形態では、青色LED素子から出射される青色光(波長420nm〜485nm)を黄色光(波長550nm〜650nm)に変換するYAG(イットリウム・アルミニウム・ガーネット)蛍光体を使用している。
層状ケイ酸塩鉱物は、雲母構造、カオリナイト構造、スメクタイト構造等の構造を有する膨潤性粘土鉱物が好ましい。これらの中でも、膨潤性に富むスメクタイト構造が特に好ましい。これは、後述するように混合液中に水を添加することで、スメクタイト構造の層間に水が進入して膨潤したカードハウス構造をとるため、セラミック層形成に用いる混合液の粘性を大幅に増加させる効果があるためである。また、層状ケイ酸塩鉱物はセラミック層中での形状が平板状であるので、セラミック層の膜強度を向上させることができる。
無機微粒子は、有機金属化合物と、蛍光体及び層状ケイ酸塩鉱物との界面に生じる隙間を埋める充填効果、加熱前の混合液の粘性を増加させる増粘効果、及び加熱後のセラミック層の膜強度を向上させる膜強化効果を有する。本発明に用いられる無機微粒子としては、酸化ケイ素、酸化チタン、酸化亜鉛等の酸化物微粒子、フッ化マグネシウム等のフッ化物微粒子等が挙げられる。特に、有機金属化合物としてポリシロキサン等の含ケイ素有機化合物を用いる場合、形成されるセラミック層に対する安定性の観点から酸化ケイ素の微粒子を用いることが好ましい。
前駆体溶液は、有機金属化合物を有機溶媒に混合したものであり、前駆体溶液を加熱することにより透光性のセラミック層を得ることができる。この前駆体溶液に蛍光体、層状ケイ酸塩鉱物、及び無機微粒子を混合した混合液を加熱することで、波長変換部6が形成される。さらに、混合液に水を添加することにより、層状ケイ酸塩鉱物の層間に水が入り込んで混合液の粘性が増加するため、蛍光体の沈降を抑制することができる。なお、水に不純物が含まれていると重合反応を阻害するおそれがあるため、添加する水は不純物を含まない純水を用いる必要がある。

Claims (24)
- 所定波長の光を出射する発光素子と、
該発光素子からの出射光により励起されて励起波長と異なる波長の蛍光を出す蛍光体を含有する波長変換部と、を有し、
前記波長変換部は、透光性のセラミック層中に、前記蛍光体、層状ケイ酸塩鉱物、及び無機微粒子を含有し、前記蛍光体が前記セラミック層中に略均一に分散されていることを特徴とする発光装置。 - 前記セラミック層中の前記層状ケイ酸塩鉱物の含有量が0.5重量%以上20重量%以下であることを特徴とする請求項1に記載の発光装置。
- 前記セラミック層中の前記層状ケイ酸塩鉱物の含有量が0.5重量%以上10重量%以下であることを特徴とする請求項2に記載の発光装置。
- 前記セラミック層中の前記無機微粒子の含有量が0.5重量%以上50重量%以下であることを特徴とする請求項1に記載の発光装置。
- 前記セラミック層中の前記無機微粒子の含有量が0.5重量%以上20重量%以下であることを特徴とする請求項4に記載の発光装置。
- 前記セラミック層中の前記層状ケイ酸塩鉱物の含有量が0.5重量%以上20重量%以下であり、前記無機微粒子の含有量が0.5重量%以上50重量%以下であることを特徴とする請求項1に記載の発光装置。
- 前記層状ケイ酸塩鉱物が膨潤性粘土鉱物であることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 前記膨潤性粘土鉱物がスメクタイト構造であることを特徴とする請求項7に記載の発光装置。
- 前記蛍光体の平均粒径が1μm以上50μm以下であることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 前記有機金属化合物が有機シロキサン化合物であることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 前記無機微粒子の一次粒径の平均粒径が0.001μm以上50μm以下であることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 前記セラミック層の厚みが5μm以上500μm以下であることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 前記波長変換部は、透明な無機材料からなる基板上に形成され、前記波長変換部を有する基板が前記発光素子の発光面側に配置されていることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 前記発光素子が、前記セラミック層で封止されていることを特徴とする請求項1乃至請求項6のいずれかに記載の発光装置。
- 蛍光体、有機金属化合物、層状ケイ酸塩鉱物、無機微粒子、有機溶媒、及び水を含有する混合液を調製する工程と、
前記混合液を透明な無機材料からなる基板上に塗布して加熱することにより波長変換部を作製する工程と、
前記波長変換部を発光素子の発光面側に設置する工程と、
を有する発光装置の製造方法。 - 蛍光体、有機金属化合物、層状ケイ酸塩鉱物、無機微粒子、有機溶媒、及び水を含有する混合液を調製する工程と、
前記混合液を発光素子上に滴下して加熱することにより発光素子上に波長変換部を作製する工程と、
を有する発光装置の製造方法。 - 前記混合液中の有機溶媒に対する有機金属化合物の割合が5重量%以上50重量%以下であり、有機溶媒と水とを加えた総溶媒量に対する水の割合が5重量%以上50重量%以下であることを特徴とする請求項15又は請求項16に記載の発光装置の製造方法。
- 表面処理されていない親水性の層状ケイ酸塩鉱物と水とを混合し、その後に蛍光体、無機微粒子、有機金属化合物、及び有機溶媒を混合して前記混合液を調製することを特徴とする請求項15又は請求項16に記載の発光装置の製造方法。
- 表面処理された親油性の層状ケイ酸塩鉱物と有機金属化合物と有機溶媒とを混合し、その後に蛍光体、無機微粒子、及び水を混合して前記混合液を調製することを特徴とする請求項15又は請求項16に記載の発光装置の製造方法。
- 前記混合液の加熱温度が100℃以上1000℃以下であることを特徴とする請求項15又は請求項16に記載の発光装置の製造方法。
- 前記混合液の粘度は、25cP以上800cP以下であることを特徴とする請求項15又は請求項16に記載の発光装置の製造方法。
- 発光素子からの出射光により励起されて励起波長と異なる波長の蛍光を出す蛍光体を含有する波長変換部を形成するための混合液であって、蛍光体、有機金属化合物、層状ケイ酸塩鉱物、無機微粒子、有機溶媒、及び水を含有することを特徴とする混合液。
- 前記有機溶媒と前記水の総量に対する水の割合が5.0重量%以上60重量%以下であることを特徴とする請求項22に記載の混合液。
- 前記層状ケイ酸塩鉱物の含有量が0.5重量%以上3重量%以下であり、水の割合が2重量%以上25重量%以下であることを特徴とする請求項22に記載の混合液。
