Abstract
Description
以下、図1から図7に基づいて本発明の実施形態1に係る内装品の製造方法について説明する。本実施形態に係る内装品は、自動車の車室内に設置される内装品であり、植物繊維強化樹脂を材料として製造されている。
自動車用の内装品Wは、図1に示すように、混合工程と混練工程と加熱工程と成形工程とを経て製造される。混合工程は、図2に示すように、植物繊維強化樹脂18(図3参照)の材料となる木粉14に対して塩基性物質13(水酸化カルシウム)を混合し、木粉14に含まれる揮発性の脂肪酸を中和する工程である。混練工程は、図3に示すように、混合工程で得られた混合木粉15(木粉14+塩基性物質13)とポリプロピレン(PP)樹脂12とを混練機30(図4参照)で混練する工程である。加熱工程は、図5に示すように、混練工程で得られた植物繊維強化樹脂18のペレットを所定温度で加熱し、中和しきれずに残留している脂肪酸等の揮発性物質を揮発させて除去する工程である。成形工程は、図6に示すように、加熱工程後の植物繊維強化樹脂18のペレットを使用して射出成形機50により内装品Wを成形する工程である。即ち、混合木粉15が本発明の混合物に相当する。
混合工程では、例えば、混合装置20が使用される。混合装置20は、図2に示すように、混合容器22と、混合容器22内で水平回転する攪拌羽根24と、混合容器22に木粉14と塩基性物質13とをそれぞれ投入する投入部25,26とを備えている。ここで、木粉14としては、杉の間伐材の粉末で80メッシュのものが使用される。また、塩基性物質13としては、石灰、即ち、水酸化カルシウム(Ca(OH)2)の粉末が使用される。なお、水酸化カルシウムの飽和水溶液のpH値は12.4である。混合工程では、図7における材料配合表の実施例1に示すように、木粉14と水酸化カルシウムとの配合比率は、重量比率で20:1である。即ち、木粉14に対する水酸化カルシウムの重量比率は5パーセントとなる。混合工程では、木粉14に対する水酸化カルシウムが均一に混じり合うように、攪拌羽根24の回転数と回転時間とが設定されている。これにより、木粉14に含まれる揮発性の脂肪酸が水酸化カルシウムにより中和される。即ち、中和反応により、木粉14中の脂肪酸は金属石鹸と水とに変化して、揮発し難い状態になる。
混練工程では、混練機30が使用される。混練機30は、図3に示すように、混合工程で得られた混合木粉15(木粉14+塩基性物質13(水酸化カルシウム))とポリプロピレン(PP)樹脂12とを混練し、植物繊維強化樹脂18を得る装置である。ここで、ポリプロピレン(PP)(以下、樹脂12という)と前記混合木粉15との配合比率は、図7における材料配合表の実施例1に示すように、重量比率で80:20である。なお、混練工程においても、木粉14中の脂肪酸と水酸化カルシウムとの中和反応は継続して行われる。
加熱工程は、上記したように、混練工程で得られた植物繊維強化樹脂18のペレットを所定温度で加熱し、中和しきれずに残留している脂肪酸等の揮発性物質を揮発させて除去する工程である。加熱工程では、例えば、加熱容器40が使用される。加熱容器40は、約140℃の温度で1〜5時間程度、植物繊維強化樹脂18のペレットを加熱できるように構成されている。これにより、植物繊維強化樹脂18中に中和しきれずに残留している脂肪酸等の揮発性物質が加熱容器40内で揮発して除去される。なお、樹脂12(PP)の溶融温度は約160℃であるため、植物繊維強化樹脂18のペレットが加熱容器40内で溶融することはない。成形工程では、加熱工程後の植物繊維強化樹脂18のペレットを使用して射出成形機50により内装品Wを成形する。
本実施形態に係る内装品Wの製造方法によると、混合工程で木粉14と塩基性物質13(水酸化カルシウム)とを混合するため、木粉14に含まれる揮発性物質である脂肪酸と塩基性物質13とにより中和反応が起こる。これにより、木粉14中の脂肪酸が金属石鹸に変化し、木粉14に含まれる揮発性物質が減少する。したがって、混練工程により得られた植物繊維強化樹脂18のペレット中の揮発性物質が減少し、成形工程により得られた内装品W中の揮発性物質も減少する。この結果、植物繊維強化樹脂18により製造されている内装品Wによるフォギング現象を効果的に抑制できる。
なお、本発明は上記実施形態に限定されるものではなく、本発明の要旨を逸脱しない範囲における変更が可能である。例えば、本実施形態(図7の実施例1)では、混合工程における木粉14と水酸化カルシウムとの配合比率は、重量比率で20:1に設定する例を示した。しかし、図7の実施例2〜4に示すように、木粉14に対する水酸化カルシウムの配合比率を実施例1よりも増やすことが可能である。

Claims (5)
- 木粉と塩基性物質とを混合させる混合工程と、
前記木粉と塩基性物質との混合物と、樹脂とを混練機に投入し、前記樹脂が熱溶融した状態で混練を行なう混練工程と、
前記混練工程により得られた植物繊維強化樹脂を使用して内装品を成形する成形工程と、
を有する内装品の製造方法。 - 請求項1に記載された内装品の製造方法であって、
前記塩基性物質には、ナトリウムよりも原子量が重い金属の化合物が使用される内装品の製造方法。 - 請求項1に記載された内装品の製造方法であって、
前記塩基性物質は、その塩基性物質の飽和水溶液のpH値が9.5以上のものが使用される内装品の製造方法。 - 請求項1〜請求項3のいずれかに記載された内装品の製造方法であって、
前記混練工程と成形工程間に加熱工程が設けられており、
前記加熱工程では、前記木粉に含まれる揮発性物質が揮発する温度以上で、かつ前記樹脂が溶融する温度よりも低い温度で、前記植物繊維強化樹脂を加熱する内装品の製造方法。 - 請求項1〜請求項4のいずれかに記載された内装品の製造方法であって、
前記木粉に対する塩基性物質の重量比率は、5パーセント以上に設定されている内装品の製造方法。
