Abstract
【解決手段】エチレン/カルボン酸ビニルエステルコポリマー(A)と官能性モノマー(X)を含むポリオレフィン(B)との混合物を含む結合剤であって、B/(A+B)重量比が0.05〜1である結合剤。
Description
本発明の結合剤は太陽電池モジュールのカプセル材料として有利に使用できる。
さらに、EVAから成る結合剤はPMMAにほとんど接着しないが、ソーラーパネルではガラスの保護層の代わりにPMMAのシートを用いることもできる。
さらに、合わせガラスの場合には、例えば、PMMA層全体に有機顔料を添加して着色構造物にすることで少なくとも一つの層をPMMAで作ることができる。
さらに、PMMAの場合、カップリング剤の効果が極めて弱く、ソーラーパネルおよび合わせガラスの分野でのその使用に十分な接着性を保証できない。
特許文献1(国際特許第2006/093936号公報)には、ソーラーパネルの寿命を延ばすために吸収剤を添加して時効挙動を改良した封止材料が記載されている。しかし、この文献ではパネルの各部品間の接着性の改良は対象ではない。
さらに、結合剤の電気抵抗は十分に高いことが好ましい。抵抗が高いと、太陽電池モジュールがショートする危険無しに封止用フィルムの厚さを薄くすることができる。結合剤は23℃、100μmのフィルムの0.01Hzの周波数で測定した電気体積抵抗が1014オーム.cm以上であるのが有利である。
従って、化学的性質および表面エネルギーが極めて異なる支持体(ガラス、プラスチック、金属、シリコン結晶等)を組み合わせることができ且つ上記の問題を解決できる結合剤を開発するというニーズがある。
本発明の結合剤は上記従来の解決策より経済的に製造できる。
これらの2つのポリマーの混合物は単一層フィルムの形をとることができ、しかも、ガラス、金属、シリコン結晶またはポリマー材料、特にPMMAのような各種支持体に対して接着特性を有する結合剤となる。
本発明は特に、この結合剤の太陽電池モジュール、特に太陽電池の封止材料としての使用に関するものである。
本発明結合剤の別の利点は、シランのようなカップリング剤を用いなくても良好な接着力を有する点にある。
B/(A+B)重量比は0.05〜0.4、好ましくは0.15〜0.4であるのが有利である。
発明の詳細な説明でポリマーすなわちコポリマー(A)またはポリオレフィン(B)がモノマーを含む場合、これらモノマーはポリマー中で重合した形をしていることを意味する。
ポリオレフィン(B)およびコポリマー(A)中での各モノマーの量は例えばフーリエ変換赤外分光およびISO 8985規格といった周知の技術を用いて測定できる。
本発明の第1実施例では、官能性モノマー(X)はポリオレフィン(B)にグラフトされる。
本発明の第2実施例では、官能性モノマー(X)はポリオレフィン(B)の鎖に共重合される。
ポリオレフィン(B)中に含まれるこれら官能性モノマー(X)は無水マレイン酸であるのが有利である。
本発明の好ましい結合剤の一つは、官能性ポリオレフィン(B)としてエチレン/アルキル(メタ)アクリレート/無水マレイン酸コポリマーを含む。
本発明の別の特に好ましい結合剤は官能性ポリオレフィン(B)としてエチレン/酢酸ビニル/無水マレイン酸コポリマーを含む。
コポリマー(A)はエチレン/酢酸ビニルコポリマーであるのが有利である。
コポリマー(A)中のカルボン酸ビニルエステル含有率は有利には15〜60重量%、さらに好ましくは25〜45重量%のビニルエステルである。
本発明結合剤は添加剤、例えば架橋剤、カップリング剤または紫外線(UV)安定剤または着色剤をさらに含むことができる。
本発明の別の対象は、上記定義の結合剤と、ガラス、ポリマー、金属またはシリコン結晶で作られる少なくとも一つの支持体とを含み、結合剤が支持体と直接接触している多層構造物にある。
驚くべきことに、ガラスとPMMAの表面は表面特性が極めて異なるにもかかわらず、本発明結合剤は両方の支持体に結合する。この多価性は本発明の利点の一つである。この多価性がないと、支持体の表面の予備処理が必要となる。
本発明のさらに別の対象は結合剤のソーラーパネル、特に太陽電池製造での封止材料としての使用にある。
本発明のさらに別の対象はこの結合剤を含む太陽電池モジュールにある。
本発明のさらに別の対象は、ソーラーパネルまたは合わせガラスの製造での本発明の構造物の使用にある。
2〜30の炭素原子を有するα−オレフィンが好ましい。
α−オレフィンの例としてはエチレン、プロピレン、1−ブテン、1−ペンテン、3−メチル−1−ブテン、1−ヘキセン、4−メチル−1−ペンテン、3−メチル−1−ペンテン、1−オクテン、1−デセン、1−ドデセン、1−テトラデセン、1−ヘキサデセン、1−オクタデセン、1−エイコセン、1−ドコセン、1−テトラコセン、1−ヘキサコセン、1−オクタコセンおよび1−トリアコンテンが挙げられる。α−オレフィンとしてはエチレンが好ましい。
このポリオレフィンは、少なくとも2つのコモノマーがポリマー鎖中で共重合されるときはコポリマーにすることもできる。2つのコモノマーのうちの一方(「第1コモノマー」とよぶ)はα−オレフィンである。
(1)上述したα−オレフィンの一つであって、第1α−オレフィンコモノマーとは異なるもの、
(2)ジエン、例えば1,4−ヘキサジエンまたはエチリデンノルボルネン、
(3)不飽和カルボン酸エステル、例えばアルキル(メタ)アクリレートに分類されるアルキルアクリレートまたはアルキルメタクリレート。これらの(メタ)アクリレートのアルキル鎖は30以下の炭素原子、有利には1〜12の炭素原子、好ましくは1〜6の炭素原子を有することができる。アルキル鎖の例としては、メチル、エチル、プロピル、n−ブチル、sec−ブチル、イソブチル、tert−ブチル、ペンチル、ヘキシル、ヘプチル、オクチル、2−エチルヘキシル、ノニル、デシル、ウンデシル、ドデシル、トリデシル、テトラデシル、ペンタデシル、ヘキサデシル、ヘプタデシル、オクタデシル、ノナデシル、エイコシル、ヘンコシル、ドコシル、トリコシル、テトラコシル、ペンタコシル、ヘキサコシル、ヘプタコシル、オクタコシル、ノナコシルが挙げられる。不飽和カルボン酸エステルとしてはメチル、エチルおよびブチル(メタ)アクリレートが好ましい、
(4)カルボン酸ビニルエステル。カルボン酸ビニルエステルの例としては、酢酸ビニル、バーサチック酸ビニル、プロピオン酸ビニル、酪酸ビニルまたはマレイン酸ビニルが挙げられる。カルボン酸ビニルエステルとしては酢酸ビニルが好ましい。
本発明では、ポリオレフィン(B)は少なくとも一種の官能性モノマー(X)を含む。
(1)不飽和エポキシド。不飽和エポキシドとしては例えば脂肪族グリシジルエステルおよびエーテル、例えばアリルグリシジルエーテル、ビニルグリシジルエーテル、グリシジルマレエートおよびイタコネート、グリシジルアクリレートおよびグリシジルメタクリレートである。また、これらは例えば脂環式グリシジルエステルおよびエーテル、例えば2−シクロヘキシ−1−エングリシジルエーテル、ジグリシジル4,5−シクロヘキセンカルボキシレート、グリシジ4−ルシクロヘキセンカルボキシレート、グリシジル5−ノルボルネン−2−メチル−2−カルボキシレートおよびジグリシジルエンドシス−ビシクロ[2.2.1]ヘプト−5−エン−2,3−ジカルボキシレートでもよい。
(2)不飽和カルボン酸およびその塩、例えばアクリル酸またはメタクリル酸およびこれらの酸の塩、および
(3)無水カルボン酸。これらは例えば下記の中から選択できる:無水マレイン酸、イタコン酸、シトラコン酸、アリル琥珀酸、1,2−シクロヘキシ−4−エンジカルボン酸、4−メチレン−1,2−シクロヘキシ−4−エンジカルボン酸、ビシクロ[2,2,1]へプト‐5−エン−2,3−ジカルボン酸およびx−メチルビシクロ[2,2,1]へプト−5−エン−2,2−ジカルボン酸無水物。
グリシジルメタクリレートを用いるのが好ましい。
さらに、官能性モノマー(X)として無水マレイン酸を用いるのが好ましい。
官能性モノマー(X)を含むポリオレフィン(B)が、少なくとも一つのポリオレフィン(B)が共重合および/またはグラフト化官能性モノマー(X)を含むポリオレフィン(B)の混合物で構成されても本発明の範囲を逸脱するものではない。
ポリオレフィン(B)に官能性モノマー(X)がグラフトした第1実施例での官能性モノマー(X)を含むポリオレフィン(B)としてはモノマー(X)がグラフトされたエチレン/アルキル(メタ)アクリレートコポリマーが特に好ましい。アルキル鎖は9個以下の炭素原子を有するのが好ましい。このコポリマーは50重量%以下、好ましくは25〜45重量%の(メタ)アクリレートを含むのが有利である。
本発明組成物の熱機械強度を改良するために、充填剤、特に無機充填剤を添加できる。例として、シリカ、アルミナ、タルクまたは炭酸カルシウムまたはカーボンナノチューブが挙げられるが、これらに限定されるものではない。ナノスケールで混合した改質または非改質クレーを用いるのが有利であり、これによってより透明な組成物を得ることができる。
難燃剤を添加することもできる。
着色または増白化合物を添加することもできる。
本発明結合剤のMFI(ASTM D 1238 190℃/2.16kg)は0.1〜1000g/10分にすることができる。この結合剤のMFIは1〜400g/10分であるのが有利であり、接着性がさらに改良されると同時に、押出積層、押出ブロー成形等の通常の技術によって本発明の結合剤のフィルムを得ることができる。このフィルム形状は、複数の層を単純に組み立てた後にプレスすることによって多層構造物の製造を可能にする。

ポリマー、例えばPMMA、EVA、PEまたはPP、
単結晶または多結晶シリコン結晶、および、
ソーラーパネルのバックシート。バックシートの例としては、表面処理されたフルオロポリマー/PET/フルオロポリマー多層構造物またはフルオロポリマー/PET/EVA/多層構造物が挙げられる。結合剤とバックシートとの接触領域はそれぞれ表面処理されたフルオロポリマーまたはEVAである。
本発明結合剤はISO 8510−1規格に従った90°剥離試験においてガラスに対する接着力が少なくとも10N/15mmであるのが好ましい。
本発明結合剤は接着剤がISO 8510−1規格に従った90°剥離試験においてPMMAに対する接着力が少なくとも10N/15mmであるのが好ましい。
多層構造物の各層は例えばホットプレスまたは真空プレス、貼り合わせ、特に加熱貼り合わせで成形できる。真空プレスが特に好ましい。本発明結合剤は低温(160℃以下、さらには150℃以下)で取付けできるので加熱貼り合わせに特に適している。
EVATANE(登録商標)28−150:これは酢酸ビニル含有率が28重量%の酢酸ビニルで、MFI(ASTM D 1238、190℃、2.16kg)が150g/10分のアルケマ社のエチレン/酢酸ビニルコポリマーである。
EVATANE(登録商標)33−45:酢酸ビニル含有率が33重量%の酢酸ビニルで、MFI(ASTM D 1238、190℃、2.16kg)が45g/10分のアルケマ社のエチレン/酢酸ビニルコポリマー。
LOTADER(登録商標)7500:エチルアクリレート含有率が17重量%で、無水マレイン酸含有率が2.8重量%で、MFI(ASTM D 1238、190℃、2.16kg)が70g/10分のアルケマ社のエチレン/エチルアクリレート/無水マレイン酸コポリマー。
LOTADER(登録商標)4700:エチルアクリレート含有率が29重量%で、無水マレイン酸含有率が1.3重量%で、MFI(ASTM D 1238、190℃、2.16kg)が7g/10分のアルケマ社のエチレン/エチルアクリレート/無水マレイン酸コポリマー。
LOTADER(登録商標)8950:メチルアクリレート含有率が19重量%で、グリシジルメタクリレート含有率が9重量%で、MFI(ASTM D 1238、190℃、2.16kg)が85g/10分のアルケマ社のエチレン/メチルアクリレート/グリシジルメタクリレートコポリマー。
カップリング剤:シラン
LACQTENE(登録商標)1020 FN 24:MFI(ASTM D 1238、190℃、2.16kg)が2.1g/10分のトータル・ペトロケミカルズ社の低密度PE。
ALTUGLAS(登録商標)V825HID:厚さが3.2mmで、ビカー軟化点が111℃(ASTM D 1525、モードA、1kg)で、室温での曲げ弾性率(ASTM D 790)が3200MPaのAltuglas社のPMMAシート。
ガラス:3mmシート
バックシートフィルム:PVDF/PET/PVDF
低密度PE/結合剤/ガラスまたはPMMA構造物
ここでは、本発明結合剤および比較例の結合剤と、ガラスまたはPMMAの層との接着性を測定した。
本発明結合剤(EX1、EX2、EX3、EX4)および比較例(CP1、CP2)を各化合物の重量比とともに[表1]に示す。
接着力を測定するために、PE/結合剤多層フィルムを注型フィルム技術によって共押出した。LDPEをCollin単軸共押出機(軸径=45mm、長さ/直径比=25)で、50回転/分で押し出した。6つの加熱帯域の温度は200℃/230℃/240℃/250℃/250℃/250℃にした。結合剤はCollin単軸共押出機(軸径=30mm、長さ/直径比=25)で、20回転/分で共押出し、温度は共押出される結合剤の固有流動性によって決定した。従って、6つの加熱帯域の温度は実施例CP1、CP2、EX5では80℃/100℃/100℃/110℃/110℃/110℃となるようにセットし、実施例EX1〜EX4では60℃/70℃/80℃/80℃/80℃/80℃となるように合わせた。2つの押出機から幅が250mmで最終ギャップが500μmのシートダイを備えたフィードブロックへ供給した。これらの装置の内部温度は230℃に設定した。こうして製造された2層フィルムを空気中でダイ出口から4.9m/分の速度で引き出し、20℃に設定した冷却ロールに導き、多層フィルムを成形した。PEおよび結合剤のそれぞれの厚さは200μmおよび20μmであった。
この試験で測定した実施例および比較例の剥離強度は[表2]に示す。
電気体積抵抗はNovocontrol Concept 40誘電分光計を用いて23℃で測定した。サンプルの低周波数(0.01Hz)が周波数の影響を受けない場合、その抵抗値を記録した。
EVA結合剤(CP1およびCP2)はガラスおよびPMMA支持体との剥離強度が極めて低い。本発明の結合剤は剥離強度が従来のEVAベース結合剤の剥離強度よりはるかに高い。
以上の結果から、太陽電池モジュール、その特に封止材料として本発明の結合剤を用いる利点は明らかである。
各成分を[表3]に示す比率で含む結合剤を用いて別の構造物を製造した。
[表3]の配合物の各種成分の顆粒を「Zブレード」を備えるWERNER & PFLEIDERERブランドの密閉式ミキサーに100℃の温度で導入し、配合物を40回転/分で10分間混合する。
各配合物をプレス内で2層のテフロン(登録商標)き間に70℃、100barで5分間置く。300μm厚さのフィルムを得る。
このフィルムをバックシートとガラスシートとの間に置き、構造物を3bar、150℃で20分間プレスする。
従来のEVAベースの封止材料配合物における接着力を上げるためには、この配合物にカップリング剤を添加する。この配合物中でカップリング剤の効果を生じさせるには、組成物を架橋する必要がある。従って、本発明の架橋剤を含む配合物と、比較例の結合剤配合物とを調製した。
[表4]の配合物の各種成分を「Zブレード」を備えるWERNER & PFLEIDERERブランドの密閉式ミキサーに100℃の温度で導入し、配合物を40回転/分で10分間混合する。
剥離強度および耐クリープ性を160℃で測定する。この耐クリープ性はフィルムから切出したIFC(フランスゴム協会)型の試験片で求めた。このフィルムを3bar、150℃で20分間プレス内で架橋する。試験では160℃のオーブンにサンプルを入れて、0.5MPaの応力を15分間加え、室温に戻した後に残留伸びを測定した。
太陽電池モジュール型構造物における接着力を測定するために、上記フィルムをバックシートとガラスシートとの間に置き、この構造物を3bar、150℃で20分間プレスする。このプレスの最後に結合剤が架橋された構造物が得られる。
本発明の実施例から、本発明の配合物の接着レベルが優れていることがわかる。
Claims (15)
- エチレン/カルボン酸ビニルエステルコポリマー(A)と官能性モノマー(X)を含むポリオレフィン(B)との混合物を含む結合剤であって、B/(A+B)重量比が0.05〜1である結合剤。
- B/(A+B)重量比が0.05〜0.5である請求項1に記載の結合剤。
- ポリオレフィン(B)がエチレンを含む請求項1または2に記載の結合剤。
- ポリオレフィン(B)の鎖中に含まれる官能性モノマー(X)が共重合されている請求項1〜3のいずれか一項に記載の結合剤。
- ポリオレフィン(B)中の官能性モノマー(X)の量が0.05〜10重量%である請求項1〜4のいずれか一項に記載の結合剤。
- ポリオレフィン(B)中の官能性モノマー(X)が無水マレイン酸である請求項1〜5のいずれか一項に記載の結合剤。
- 官能性モノマー(X)を含むポリオレフィン(B)がエチレン/アルキル(メタ)アクリレート/無水マレイン酸コポリマーである請求項1〜6のいずれか一項に記載の結合剤。
- 官能性モノマー(X)を含むポリオレフィン(B)がエチレン/酢酸ビニル/無水マレイン酸コポリマーである請求項1〜6のいずれか一項に記載の結合剤。
- ポリオレフィン(B)の官能性モノマー(X)が不飽和エポキシド、好ましくはグリシジルメタクリレートである請求項1〜5のいずれか一項に記載の結合剤。
- ポリオレフィン(B)がエチレン/グリシジルメタクリレートコポリマーまたはエチレン/アルキル(メタ)アクリレート/グリシジルメタクリレートコポリマーである請求項1〜5のいずれか一項または請求項9に記載の結合剤。
- コポリマー(A)がエチレン/酢酸ビニルコポリマーである請求項1〜10のいずれか一項に記載の結合剤。
- コポリマー(A)のカルボン酸ビニルエステル含有率が25〜45重量%である請求項1〜11のいずれか一項に記載の結合剤。
- 結合剤のMFIが1〜400g/10分(190℃、2.16kg)である請求項1〜12のいずれか一項に記載の結合剤。
- 請求項1〜13のいずれか一項に記載の結合剤と、ガラス、ポリマー、金属またはシリコン結晶で作られた少なくとも一つの支持体とから成る層を含み、上記結合剤が支持体に直接接触している多層構造物。
- 請求項1〜13のいずれか一項に記載の結合剤の太陽電池モジュールでの使用。
