Abstract
本发明提供的陶瓷电感器元件和复合元件具有期望的性能,优异的稳定性和优异的耐用性。当采用Ni-Cu-Zn铁氧体或Ni-Cu铁氧体作为构成电感器部分的磁性陶瓷体,并且铁氧体中硫,氯,钠的含量范围分别设置为5至150ppm,5至150ppm,5至100ppm,可以抑制主要由Ag构成的内部导电金属向磁性陶瓷体中的扩散,因此,电性能下降就可以避免。因而,通过简化烧结过程,改善了陶瓷的绝缘电阻,陶瓷电感器元件的耐用性和可靠性可以被改善。
Description
本发明涉及电感器元件,尤其是涉及电感器部分由磁性陶瓷体构成的陶瓷电感器元件和复合元件,上述磁性陶瓷体是与电极(电极材料)一起焙烧的,上述电极主要由银(Ag)构成。
近年来,具有磁性陶瓷体的电感器元件(陶瓷电感器元件)被广泛的应用。
将叠层陶瓷电感器元件作为上面所提及的陶瓷电感器元件的一个举例。
叠层陶瓷电感器元件基本上通过以下步骤生产:采用丝网印刷或类似方法在含有铁氧体或类似物的磁性生坯片上形成用作内部导体的电极;层叠,压制,在预定条件下焙烧磁性生坯片;随后进行的形成外部电极以使其与内部导电体连接。因此,叠层陶瓷电感器元件基本上具有导电体(例如,线圈部分),上述导电体配置在铁氧体基陶瓷磁性体(片)中以形成电感部分。
另外,陶瓷电感器元件不同于以上所描述的叠层电感器元件,例如在磁心上设置线圈状导体,它是通过在磁心上设置和焙烧导电性材料而形成的,磁心是由铁氧体基陶瓷或类似材料构成的。
在生产上述的陶瓷电感器元件时,作为用于磁性陶瓷体的磁性材料,通常采用Ni-Cu-Zn(镍-铜-锌)铁氧体,Ni-Cu(镍-铜)铁氧体,Ni-Zn(镍-锌)铁氧体等,它们可以在相对低的温度下进行焙烧。采用这些可以在相对低的温度下进行焙烧的铁氧体材料是因为基本上是由高导电率的Ag构成的电极材料适合于在低温下焙烧。这种电极材料用做电感器的导电体是为了改善陶瓷电感器元件的电性能。
然而,在采用Ni-Cu-Zn铁氧体或Ni-Zn铁氧体作为构成陶瓷电感器的磁性材料的产品中存在一个问题,生产工艺参数的小的改变就会造成在制造过程中性能上相当大的不同以及比例上的失调。
为了克服上述缺陷,本发明提供一种陶瓷电感器元件和一种复合元件,具有理想性能,优秀的稳定性及耐用性。
为了弄清在采用Ni-Cu-Zn铁氧体,Ni-Cu铁氧体或Ni-Zn铁氧体的陶瓷电感器在制造过程中参数小的改变就会导致产品性能变化,比例失调的原因,本发明的发明人进行了不同的实验及研究。结果,他们发现将硫(S),氯(Cl),钠(Na)的含量控制在预定范围内加入到铁氧体材料中,其电性能,即电感L和Q值可以被改善。另外,他们发现标志可靠性的绝缘电阻增加,高的绝缘电阻可以持续更长的时间周期。经过本发明的发明人们所作的更广泛的研究,完成了本发明。
本发明的陶瓷电感器元件包括:电感器部分,它是通过一体地焙烧磁性陶瓷体和电极形成的,上述电极主要由银构成;所述的磁性陶瓷体包括Ni-Cu-Zn铁氧体和Ni-Cu铁氧体中的一种,在铁氧体中硫,氯,钠的含量范围分别为:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
当采用包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体的磁性陶瓷体,并且铁氧体中S,Cl,Na的含量分别在5至150ppm,5至150ppm,5至100ppm的范围内,就可以获得具有高可靠性的陶瓷电感器,它可靠提供所需性能及优异的稳定性。
将S,Cl和Na的含量控制在以上所述的范围内的原因在于,当S或Cl的含量超出上述范围,电极中所含Ag的扩散就会进入到磁性陶瓷体中,由此,电感L和Q值会明显降低,当S或Cl的含量低于上述范围,电感L和Q值会降低。另外,当Na的含量高于上述范围,在负载实验中绝缘电阻降低,当其含量低于此范围,初始绝缘电阻将无法达到指定值(log(IR)9)。
铁氧体中S,Cl和Na的含量更优选的分别在40至120ppm,10至50ppm,10至20ppm的范围内。
在此关系中,铁氧体中S,Cl和Na可以采用各种已知方法测量。
在铁氧体中,S可以以硫,硫化合物,硫酸根离子等形式加入,Cl可以以FeCl3,FeCl2,NiCl2等形式加入,Na可以以Na2S,Na2SO4,Na2O,NaCl等形式加入。
本发明的陶瓷电感器元件包括电感器部分,它是通过一体焙烧磁性陶瓷体和电极(电极材料)而形成的,上述电极主要由银构成,其中所述磁性陶瓷体包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体中的一种,铁氧体材料中硫,氯,钠在烧结前的含量范围是:10至600ppm的硫,10至600ppm的氯,30至120ppm的钠,铁氧体材料中硫,氯,钠在烧结后的含量范围是:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
包含在铁氧体中的S,Cl和Na在焙烧过程中会有一定程度的挥发;然而,当铁氧体在焙烧前,即,铁氧体原料中含有10至600ppm的S,10至600ppm的Cl,30至120ppm的Na,在通常条件下进行焙烧的磁性陶瓷体所含的铁氧体中S,Cl和Na的含量可以分别控制在5至150ppm,5至150ppm,5至100ppm的范围内。因此,可以获得一种性能优异的陶瓷电感器元件,它可靠地提供必要性能和优异的可靠性。因此,本发明可以有效的实现。
在上述本发明的陶瓷电感器元件的磁性陶瓷体中具有一叠层线圈,作为上述电感器部分,电极层与在它们之间的陶瓷磁性层彼此交替层叠,并且电极层之间相互连接。
在本发明中,电极(导电体)的结构并没有特别的限制。然而,当本发明用于具有叠层线圈作为电感器部分的陶瓷电感器元件,叠层线圈由磁性陶瓷层和电极层相互层叠而形成,由于具有紧凑的并且能产生大电感值的叠层线圈作为电感器部分的陶瓷电感器元件(叠层电感器)在性能稳定性及可靠性上能够实现改善,所以本发明是特别有效的。
本发明的复合元件包括一电感器部分和至少另外一个与电感器部分相结合的元件,所述电感器部分是由磁性陶瓷体和电极(电极材料)一起焙烧而成的,所述电极主要由银构成,所述磁性陶瓷体中包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体中的一种,铁氧体中硫,氯,钠的含量范围是:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
在具有电感器部分的复合元件中,当Ni-Cu-Zn铁氧体或Ni-Cu铁氧体也被用做构成电感器部分的磁性陶瓷体,并且将铁氧体中S、Cl、Na的含量分别设置在5至150ppm,5至150ppm,5至100ppm的范围内,就能得到具有高可靠性的复合元件,其可靠地提供必要的性能和优异的稳定性。
将S、Cl、Na的含量设置在上述的范围内的原因与在前面所述的陶瓷电感器元件的情况下是相同的。
铁氧体中S,Cl和Na的含量更优选的范围分别为40至120ppm,10至50ppm,10至20ppm。
在本发明中,至少另一个与电感器部分相结合的元件是包括电容器部分、具有与前述的电感器部分不同的性能的电感器部分,电阻器,变阻器等的广义概念。
本发明的复合元件包括电感器部分和至少另外一个与电感器部分相结合的元件,所述电感器部分是由磁性陶瓷体和电极(电极材料)一起焙烧而成的,所述电极主要由银构成,所述磁性陶瓷体包括Ni-Cu-Zn铁氧体和Ni-Cu铁氧体中的一种,在烧结前铁氧体材料中硫,氯,钠的含量范围是:10至600ppm的硫,10至600ppm的氯,30至120ppm的钠,在烧结后铁氧体材料中硫,氯,钠的含量范围是:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
当铁氧体在焙烧前,即铁氧体原料中含有10至600ppm的S,10至600ppm的Cl,30至120ppm的Na,那么磁性陶瓷体包含的焙烧后的铁氧体中S,Cl和Na的含量可以分别控制在5至150ppm,5至150ppm,5至100ppm的范围内。因此,可以获得一种具有高可靠性的陶瓷电感器元件,它可靠地提供所需性能和稳定性。因此,本发明可以有效的实现。
在上述本发明的复合元件在磁性陶瓷体中具有一个叠层线圈,作为电感器部分,电极层与在它们之间的陶瓷磁性层彼此交替层叠,电极层相互连接。
在本发明中,电极(导电体)的结构并没有特别的限制。然而,当本发明用于采用叠层线圈的复合元件,作为电感器部分,磁性陶瓷层和电极层相互层叠的形成,对于具有紧凑的叠层线圈的复合元件的稳定性及可靠性的改善是特别有效的,并且作为电感器部分,可以产生大的电感值。

对于本发明的陶瓷电感器元件和复合元件,磁性陶瓷体可以采用Ni-Cu-Zn铁氧体或Ni-Cu铁氧体,特别优选采用Ni-Cu-Zn铁氧体。
另外,Ni-Cu-Zn铁氧体的组分没有特别的限制,可以根据目的选择不同的组分;但是,例如,优选的Ni(NiO)的含量为15至25mol%,Cu(CuO)的含量为5至15mol%,Zn(ZnO)的含量为20至30mol%。
Ni-Cu-Zn铁氧体中可以包含重量百分比大约为5%或更少的钴(Co),锰(Mn)等。另外,可以包含重量百分比大约为1%或更少的钙(Ca),硅(Si),铋(Bi),矾(V),铅(Pb)等。
当采用Ni-Cu铁氧体时,不同的玻璃,例如硼硅酸盐玻璃可以包含在其中。
在本发明中,考虑到作为电感器的实际Q值的获得,主要由具有低电阻的银构成的导电材料优选用做构成电感器电极(导电体)的材料(电极材料),更优选的导电材料是由90wt%或以上的银构成。尤其优选的是导电材料由99.9wt%或以上的银构成。
在此实施例中,构成电感器部分的电极结构没有特别的限制。可以采用设置在磁心上的叠层线圈和卷绕导电体,也可以采用非卷绕状导电体。
用于构成陶瓷电感器元件和复合元件外部电极的导电材料没有特别的限制,例如,可以采用Ag,铂(Pt),钯(Pd),金(Au),Cu,Ni以及包括上面所提及的元素中至少一种的合金。特别优选的导电材料,可以是Ag,Ag-Pd合金等。
本发明的陶瓷电感器元件和复合元件的尺寸没有特别的限制,可以根据陶瓷电感器元件的目的及应用选择决定。
当形成磁性生坯片时,由Ni-Cu-Zn铁氧体构成的浆料(陶瓷浆料)通常被采用,例如,陶瓷浆料可以采用下述方法制备。
按照本发明所规定的预定量,粉碎含有S,Cl,Na的铁氧体原料,例如,采用球磨等方法湿法混合预定量的粉状NiO,CuO,ZnO,Fe2O3等。在这一步骤中,原料中每个颗粒的直径优选在0.1至10μm的范围内。
通过湿法混合获得的浆料采用喷雾烘干机或类似设备进行烘干后,然后进行焙烧。另外,这样获得的焙烧过的混合物采用球磨充分地进行湿法粉碎,然后用喷雾烘干机烘干。
将这样形成的粉状铁氧体分散在溶液中以形成陶瓷浆料,接着陶瓷浆料形成片状,由此生产出磁性生坯片。
需要时,不同的玻璃和氧化物可以添加到陶瓷浆料中。
作为形成电极(导电体)的导电性膏状物和形成外部电极的导电性膏状物,所用材料是通过使用不同的粘合剂和溶剂混合上述的金属或合金,或各种氧化物,有机金属化合物,或树脂酸盐,通过焙烧形成上述的导电材料。根据情况,在一些情况下也可以采用市售材料。
焙烧电感器元件或复合器件的元件(未焙烧叠层物等)的优选温度为800至930℃,更优选的是850至900℃。
焙烧时间优选为0.05至5小时,更优选的为0.1至3小时。另外,焙烧优选在氧的摩尔百分比为1-100%的大气下进行(PO2=1-100%)。
焙烧外部电极的温度通常设置在500到700℃,焙烧时间通常设置在大约10分钟到3个小时。另外,焙烧通常在空气中进行。
在本发明中,在焙烧进行中以及之后,热处理优选在所包含的氧气浓度高于空气中的气氛下进行,这样做的原因在于,在包括更高浓度氧气的气氛中进行热处理,金属例如Cu和Zn,以及在上述的焙烧步骤中作为氧化物析出的具有低电阻的Cu2O和Zn2O,在热处理时可以作为氧化物析出,例如CuO和ZnO,具有高电阻并且无害。另外,在热处理的气氛中氧气的摩尔百分比优选为20-100%。这是由于当氧气的摩尔百分比低于20%时,抑制Cu,Zn,Cu2O,Zn2O等析出的能力降低。
另外,氧气的摩尔百分比更优选的设置在50-100%,最好设置在100%。
此外,上述的热处理优选在焙烧的最后一个阶段或焙烧完成后进行。

在实施例中,图1A和1B所示的陶瓷电感器元件将作为一实施例进行描述,其中一叠层线圈52(图1B)是通过连接多个内部导电体(线圈图形)52a(图1B)而形成的,上述叠层线圈放置在由磁性导电体构成的元件(片状元件)51中,外部电极53a和53b(图1A)在元件51的两端形成并与线圈52的两端连接。

先描述陶瓷电感器元件的生产方法。(1)具有表1至5中所示的不同含量的S,Cl,Na的Ni-Cu-Zn铁氧体构成的浆料(陶瓷浆料)形成片状,在磁性生坯片54的预定位置上设置通孔55。(2)为了形成内部导电体(电极),通过丝网印刷或类似方法将主要由Ag构成的导电膏状物印刷在磁性生坯片54的表面,从而形成线圈图形(电极图形)52a。(3)将其上具有线圈图形52a的磁性生坯片54彼此层叠,其上没有线圈图形的磁性生坯片(外部片)54a放置在这样形成的叠层物的上下表面,然后压制。因此,每个线圈图形通过通孔55相互连接,从而形成叠层线圈52。(4)接着,对在其中形成有线圈52的叠层物(未焙烧元件),例如,在900℃焙烧,从而生产出在其中设置了叠层线圈52的元件(导电元件)。(5)随后,将导电膏状物涂覆在元件51的两端,然后进行焙烧,从而形成了外部电极53a和53b(图1)。
这样,就得到磁性导电体元件,它具有在磁性陶瓷体内作为内部导电体的叠层线圈。
在实施例中,用于铁氧体的原料中包含10至600ppm的硫,10至600ppm的氯,30至120ppm的钠,以使焙烧之后铁氧体中S,Cl,Na的含量在本发明所限定的预定范围内。
性能评价
测量通过上面的步骤(1)至(5)所生产的叠层陶瓷电感器元件的电学性能,例如电感L,Q值,初始绝缘电阻,另外,为了评价其可靠性,测量在加速实验中绝缘电阻的变化。
测量结果见表1至5所示。
在表1至5中,样品号上有星号标志是对比例(传统方法的实施例),它在本发明的范围之外。
在表1至5中,在内部导电体的一栏中有○标记的表示内电极所含金属元素的减少量是观察不到的,有△标记的表示所观察到的内电极所含的金属元素的减少量为10%或更少,有×标记的表示所观察到的内电极所含的金属元素的减少量为50%或更多。
在表1至5中,在可靠性测试的一栏中有○标记的表示在持续2000小时的测试中,没有观察到绝缘电阻的恶化,△标记表示在持续2000小时的测试中,log(IR)减少到8,×标记表示在持续2000小时的测试中,log(IR)减少到8或更少。
在表1至5中,S,Cl和Na的含量在本发明的范围之外的有关样品(样品号上有星号标志的陶瓷电感器元件,S的含量在5至150ppm的范围之外,Cl的含量在5至150ppm的范围之外,Na的含量在5至100ppm的范围之外),观察现象,不一定获得令人满意的电学性能,初始绝缘电阻低,在可靠性测试中绝缘电阻降低。
与此相反,S,Cl和Na的含量在本发明的范围内的有关样品(样品号上没有星号标志的陶瓷电感器元件,S的含量在5至150ppm的范围内,Cl的含量在5至150ppm的范围内,Na的含量在5至100ppm的范围内),其证明了可以获得满意的电性能,初始绝缘电阻高,在可靠性测试中绝缘电阻没有降低。
如上面所述,根据本发明,可以提供具有高质量,更长寿命的高可靠性的陶瓷电感器元件,其在制造过程中有缺陷产品的比率低。
将表2中样品号为35的对比例的陶瓷电感器元件与表2中样品号为37的本发明实施例的磁性陶瓷体的烧结密度进行比较,对比例的烧结密度,在本发明之外,为5.1g/cm3,与此相比,已证实本发明实施例中的烧结密度改善为5.2g/cm3。
电镀对比例和实施例样品的外部电极,其烧结密度在前面的描述已经相互进行了比较,测量电镀缺陷的发生率。在对比例的样品中,电镀缺陷的发生率为5%,与此相比,实施例样品中,电镀缺陷没有被观察到。在本发明中,电镀缺陷是在为了改善电镀性能在外部电极上电镀Sn或焊料的步骤中所发生的电镀层向元件表面不正常的生长。
在上述的实施例中,描述了叠层陶瓷电感器元件,其具有放置在磁性陶瓷体中的内部导电体(线圈);然而,本发明并不限制在叠层类型,例如,本发明可以应用于在磁心上具有卷绕导电体的陶瓷电感器元件,它是通过将导电材料放置在由磁性陶瓷体形成的磁心上进行焙烧而成的。
在上述的实施例中,陶瓷电感器元件作为实施例进行描述,然而,本发明也可以用于由电感器部分A和电容器部分B构成的复合元件,见图2。在上述情况下,与上述实施例中相关的优点可以获得。
另外,在上述的情况下,可以采用具有图1A和1B所示结构的电感器作为电感器部分A,对于电容器部分B,例如可以采用叠层陶瓷电容器,如图3所示,内部电极62在电容元件(陶瓷元件)61内排列以使相互面对,在内部电极之间具有电介质陶瓷层64,外部电极63a和63b放置在陶瓷元件61的两端,以使其与交替延伸到不同边缘表面的内部电极连接。另外,其他结构可以进一步用作电容器部分。
本发明可以应用于包括除电容器部分之外的其它元件的复合元件。
本发明不限于上述的实施例和例子,关于铁氧体的成份,形状和电极的安排,尤其是S,Cl和Na的含量,生产方法等,在本发明的范围之内可以做出各种应用的改进。
正如所述,由于本发明的陶瓷电感器元件所采用的磁性陶瓷体包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体,并且在铁氧体中S,Cl和Na的含量分别控制在5至150ppm,5至150ppm,5至l00ppm的范围内,就可以获得具有高可靠性的陶瓷电感器元件,它可靠地提供所需性能和优异的稳定性。
根据本发明,还可以获得下述优点。这就是,(A)通过抑制主要由银构成的内部导电金属向磁性陶瓷体的扩散,可以避免电性能的降低;(B)通过简化烧结过程,除了改善陶瓷绝缘电阻外,可以更长期的保持操作的可靠性,而且由于上述(A)和(B)的效果,(C)电镀层向元件表面不正常的生长可以避免,上述情况经常发生在为了改善外部电极的焊接性能,在外部电极上电镀Sn或焊料的步骤中。
在本发明的陶瓷电感器中,由于在烧结前铁氧体中S,Cl和Na的含量,即铁氧体原料控制为:10至600ppm的S,10至600ppm的Cl,30至120ppm的Na,即使S,Cl和Na在焙烧过程中有一定程度的挥发,当烧结在常规的条件下进行,烧结后包含在磁性陶瓷体中的铁氧体的S,Cl和Na的含量可以分别控制在5至150ppm,5至150ppm,5至100ppm的范围内。由此,具有高可靠性的陶瓷电感器元件就可以获得,其可靠地提供所需性能和优异的可靠性。结果,本发明能够有效的实现。
在本发明中,电极的结构(导电材料)没有特别的限制。然而,当本发明用于采用叠层线圈作为电感器部分的陶瓷电感器元件,叠层线圈是由磁性陶瓷层和电极层层叠而形成,由于在紧凑且能产生大电感值的陶瓷电感器元件的性能稳定性和可靠性可以实现改进,所以本发明特别有效。
本发明还可以应用于具有电感器部分并且还具有与电感器一体的至少另一元件的复合元件,在上述情况下,与上述陶瓷电感器元件相关的的优点可以获得。
Claims (6)
1.一种陶瓷电感器元件,包括:
电感器部分,它是通过一体地焙烧磁性陶瓷体和主要由银组成的电极形成的;
所述的磁性陶瓷体包括Ni-Cu-Zn铁氧体和Ni-Cu铁氧体中的一种,
在铁氧体中硫,氯,钠的含量范围为:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
2.一种陶瓷电感器元件,包括:
电感器部分,它是通过一体地焙烧磁性陶瓷体和主要由银组成的电极形成的;
其中所述磁性陶瓷体包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体中的一种,
铁氧体材料中硫,氯,钠在烧结前的含量范围是:10至600ppm的硫,10至600ppm的氯,30至120ppm的钠,
铁氧体材料中硫,氯,钠在烧结后的含量范围是:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
3.根据权利要求1或2的陶瓷电感器元件,其特征在于所述的电感器部分包括放置在磁性陶瓷体中的叠层线圈,叠层线圈是这样形成的:将多个电极层与放置在电极层之间的陶瓷磁性层彼此层叠,各个电极层相互连接。
4.一种复合元件,包括:
电感器部分,它是通过一体地焙烧磁性陶瓷体和主要由银组成的电极形成的;
与电感器部分一体形成的至少另一元件;
其中所述磁性陶瓷体包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体中的一种,
在铁氧体中硫,氯,钠的含量范围为:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
5.一种复合元件,包括:
电感器部分,它是通过一体地焙烧磁性陶瓷体和主要由银组成的电极形成的;
与电感器部分一体形成的至少另一元件;
其中所述磁性陶瓷体包括Ni-Cu-Zn铁氧体或Ni-Cu铁氧体中的一种,
铁氧体材料中硫,氯,钠在烧结前的含量范围是:10至600ppm的硫,10至600ppm的氯,30至120ppm的钠,
铁氧体材料中硫,氯,钠在烧结后的含量范围是:5至150ppm的硫,5至150ppm的氯,5至100ppm的钠。
6.根据权利要求4或5的复合元件,其特征在于电感器部分包括一放置在磁性陶瓷体中的叠层线圈,叠层线圈是这样形成的:将多个电极层与放置在电极层之间的陶瓷磁性层彼此层叠,每个电极层相互连接。
