[熱交換素子用シート]
本発明の熱交換素子用シートは、少なくとも多孔質基材と樹脂層の積層体を備え、前記樹脂層は少なくともポリビニルピロリドンおよび/またはビニルピロリドン共重合体(以下、ポリビニルピロリドンおよび/またはビニルピロリドン共重合体をポリビニルピロリドン等と称することがある)とウレタン樹脂を含む。
本発明に用いられる多孔質基材は透気度および透湿度を有し、微細な貫通孔を多数有している。高湿度環境での強度低下が少ないことや薄膜化しやすいことから高分子樹脂を原料とする多孔質基材が好適に用いられる。多孔質基材を構成する高分子樹脂としてはポリオレフィン樹脂、ポリカーボネート、ポリアミド、ポリイミド、ポリアミドイミド、芳香族ポリアミド、フッ素系樹脂などいずれでも構わないが、生産コスト、入手し易さなどの観点からポリオレフィン樹脂が好ましい。上記ポリオレフィン樹脂を構成する単量体成分としては、例えば、エチレン、プロピレン、1-ブテン、1-ペンテン、3-メチルペンテン-1、3-メチル-1-ブテン、1-ヘキセン、4-メチル-1-ペンテン、5-エチル-1-ヘキセン、1-ヘプテン、1-オクテン、1-デセン、1-ドデセン、1-テトラデセン、1-ヘキサデセン、1-ヘプタデセン、1-オクタデセン、1-エイコセン、ビニルシクロヘキセン、スチレン、アリルベンゼン、シクロペンテン、ノルボルネン、5-メチル-2-ノルボルネンなどが挙げられ、これらの単独重合体や、これらの単量体成分からなる群から選ばれる少なくとも2種の共重合体、これら単独重合体や共重合体のブレンドなどが挙げられるが、これらに限定されるわけではない。上記の単量体成分以外にも、例えば、ビニルアルコール、無水マレイン酸などを共重合しても構わない。特に多孔性基材において、空孔率や細孔径など調整や製膜性、生産コストの低減などの観点から、上記の樹脂を構成する単量体成分は、エチレンおよびプロピレンからなる群から選ばれる1以上であることがより好ましい。
本発明の樹脂層は少なくともポリビニルピロリドン等とウレタン樹脂を含む。本発明の樹脂層におけるポリビニルピロリドン等の含有量は、樹脂層全体に対し50質量%以上が好ましく、60質量%以上がより好ましく、70質量%以上が特に好ましく、95質量%以下が好ましく、90質量%以下がより好ましく、85質量%以下がさらに好ましく、80質量%以下が特に好ましい。ポリビニルピロリドン等の含有量が上記の下限以上であることで、熱交換素子用シートの透湿度が優れたものとなる。ポリビニルピロリドン等の含有量が上記の上限以下であることで、熱交換素子用シートの耐水性が優れたものとなる。なお、樹脂層がポリビニルピロリドンとビニルピロリドン共重合体の両方を含有する場合には、上記の含有量はポリビニルピロリドンとビニルピロリドン共重合体の合計の含有量を指す。
本発明の樹脂層はポリビニルピロリドンおよび/またはビニルピロリドン共重合体を含む。ポリビニルピロリドンおよび/またはビニルピロリドン共重合体を含むことで樹脂層は高い吸湿性を得ることができ、上記樹脂層が積層された熱交換素子用シートは高い透湿度を得ることができる。ポリビニルピロリドン等の吸湿性は、23℃75%RHのときの水分吸収率が10質量%以上50質量%以下であることが好ましく、15質量%以上48質量%以下がより好ましく、25質量%以上45質量%以下が特に好ましい。前記水分吸収率が上記の下限以上にあるとき前記樹脂層は高い吸湿性を得ることができ、熱交換素子用シートは高い透湿度を得ることができる。水分吸収率が上記の上限以下にあるとき、樹脂層の吸湿による膨潤を抑制でき、熱交換素子用シートは高い耐水性を得ることができる。
本発明の熱交換素子用シートが備える樹脂層はウレタン樹脂を含む。ウレタン樹脂は水に不溶であり、ポリビニルピロリドン等の水溶性の樹脂のみで樹脂層を構成した場合と比べて高い耐水性を得ることができる。また、ウレタン樹脂は強靱で柔軟な物性を持っているため、ウレタン樹脂を含有する樹脂層は、薄くても強靱であり、多孔質基材に存在する孔の閉塞性に優れる樹脂層となり、さらに、熱交換素子用シートが屈曲や伸縮をしてもクラックや剥離が起こり難い樹脂層となる。さらに、熱交換素子用シートの屈曲や伸縮により多孔質基材に存在する孔に変形が生じる傾向があるが、柔軟性に富むウレタン樹脂を含む樹脂層は、変形が生じた孔であっても、より確実に閉塞することができる。そして、上記の孔が、より確実に樹脂層で閉塞されることで、熱交換素子用シートは高い気体遮蔽性を安定して発揮することができる。本発明の熱交換素子用シートが備える樹脂層がウレタン樹脂を含有することで、この樹脂層が熱交換素子用シートの高い気体遮蔽性の実現に貢献するものとなることは上記の通りである。そして、上記の樹脂層におけるウレタン樹脂の目付は、0.02g/m2以上であることが、熱交換素子用シートの気体遮蔽性がより優れたものとなるとともに、樹脂層に含まれるポリビニルピロリドン等が架橋構造を有する場合において、熱交換素子用シートの形体安定性がより優れたものとなるとの理由から好ましい。上記理由と同様の理由により、上記の樹脂層におけるウレタン樹脂の目付は0.04g/m2以上であることがより好ましく、0.08g/m2以上であることがさらに好ましい。一方で、上記の樹脂層におけるウレタン樹脂の目付は0.6g/m2以下であることが、熱交換素子用シートの透湿度が優れたものとなるとの理由から好ましい。上記理由と同様の理由により、上記の樹脂層におけるウレタン樹脂の目付は0.20g/m2以下であることがより好ましく、0.16g/m2以下であることがさらに好ましい。
本発明の樹脂層は必要に応じて添加剤を含んでも良い。添加剤としては無機粒子あるいは有機粒子、難燃剤、防かび剤、防腐剤、難燃剤、染料、顔料などを含んでもよい。
樹脂層の目付は少なすぎると多孔質基材に存在する孔を十分に閉塞できないことがあり、熱交換素子用シートの気体遮蔽性を損なうことがある。一方、多すぎると熱交換素子用シートの透湿度を損なうことがある。さらに、樹脂層が吸放湿した際や、樹脂層に含まれるポリビニルピロリドン等が架橋構造を有する場合に樹脂層の収縮が大きくなり熱交換素子用シートが変形してしまうことがある。上記の点より樹脂層の目付は0.1g/m2以上であることが好ましく、0.2g/m2以上であることがより好ましく、0.4g/m2以上であることが特に好ましい。一方で、樹脂層の目付は、3.0g/m2以下であることが好ましく、1.0g/m2以下であることがより好ましく、0.8g/m2以下であることが特に好ましい。樹脂層の目付が上記好ましい範囲にある場合、本発明の熱交換素子用シートは高い気体遮蔽性と良好な形状安定性を得ることができる。
前述したポリビニルピロリドン等、及びウレタン樹脂、並びに必要に応じて、添加剤や溶媒を含有する樹脂層形成用の塗液を基材上へ塗布し、必要に応じて溶媒を乾燥させることによって、基材上に樹脂層を形成することができる。また、ポリビニルピロリドン等を含有する樹脂層形成用の塗液とウレタン樹脂を含有する塗液とを用意し、各塗液により形成される樹脂膜を個別に成膜し積層し樹脂層を形成してもよい。その場合、ポリビニルピロリドン等を含有する樹脂膜とウレタン樹脂を含有する樹脂膜のどちらを先に多孔質基材に成膜するかは任意に選択することができる。本発明では均一な樹脂層が形成できることと、塗布工程の簡略化の観点から、ポリビニルピロリドン等とウレタン樹脂とを含有する塗液を用いて樹脂層を形成することが好ましい。
基材上に形成された樹脂層はその中に含まれているポリビニルピロリドン等が架橋構造を有するものであることが好ましい。ポリビニルピロリドン等が架橋構造を有することにより熱交換素子用シートの耐水性が向上するため好ましい。熱交換素子用シートの耐水性が向上することにより、前記樹脂層が高湿度環境下や直接水と接触した際にポリビニルピロリドン等が溶出したり偏在したりする現象を抑制することができる。
紫外線照射の積算光量は、50~3,000mJ/cm2であることが好ましく、100~1,000mJ/cm2がより好ましく、250~700mJ/cm2が特に好ましい。前記積算光量が50mJ/cm2以上であれば樹脂層の耐水性が向上するため好ましい。また、前記積算光量が3,000mJ/cm2以下であれば基材へのダメージを少なくすることができるため好ましい。
(7)アクリル樹脂
樹脂層にはアクリル樹脂を含むことが好ましい。アクリル樹脂は水や薬品に対する耐久性に優れるため、アクリル樹脂を含むことにより樹脂層全体の水や薬品に対する耐久性、すなわち洗浄耐久性が向上する。また、アクリル樹脂は、炭素-炭素二重結合を2つ以上持つアクリレートが架橋されてなるアクリル樹脂を含むことが好ましい。また、アクリル樹脂は、架橋構造を有し、前記架橋構造が下記化学式(I)または(II)で表される構造を含むことが好ましい。これらのようなアクリル樹脂は、三次元的架橋構造を有するため、樹脂層の洗浄耐久性を向上させることができる。さらに、炭素-炭素二重結合を3つ以上持つアクリレートが架橋してなる化学式(III)或いは(IV)で表される構造を含む架橋構造を有するアクリル樹脂であると、アクリル樹脂の架橋密度が高くなるため、樹脂層の洗浄耐久性をさらに優れたものとなるため、より好ましい。架橋密度を最も高くできるという観点から特に好ましいのは、炭素-炭素二重結合を6つ持つアクリレートが架橋してなる、化学式(V)で表される構造を含む架橋構造を有するアクリル樹脂である。
また、アクリル樹脂を含む樹脂層を備える熱交換素子用シートの製造方法として、以下の工程を有するものが例示できる。前述のポリビニルピロリドン等とウレタン樹脂を含む樹脂層形成用の塗液に、さらに炭素-炭素二重結合を2つ以上持つアクリレートを混合し、ポリビニルピロリドン等と、ウレタン樹脂と、炭素-炭素二重結合を2つ以上持つアクリレートとを含む塗液組成物を得る。次に、この塗液組成物を、多孔質基材上に塗布して塗膜を形成する。そして、必要に応じて塗膜形成後の多孔質基材を加熱し溶媒を乾燥させた後、この塗膜に紫外線を照射しアクリル樹脂などを架橋させる。このような工程を有する熱交換素子用シートの製造方法にすることで、樹脂層内において、前述した化学式(I)或いは(II)に示すようなアクリル樹脂の架橋した構造を形成することができる。また、前記アクリレートが架橋する際に、アクリレート同士の架橋に加えて、アクリレートとポリビニルピロリドンとの架橋、アクリレートとウレタン樹脂との架橋構造も形成されていると考えられ、樹脂層の耐久性を一層向上させることができる。
次に熱交換素子の製造方法の一例を説明する。熱交換素子用シートと、間隔保持部材であるコルゲートシートを接着剤等で貼り合わせ、片面段ボールを得る。接着剤は、酢酸ビニル系、エチレン酢酸ビニル系を用いることで、本発明の樹脂層との接着力が向上するため好ましい。また、必要に応じてコルゲートシートに、難燃剤加工を施しておいてもよい。コルゲート加工は、コルゲートシートを形成する互いに噛み合って回転する一対の歯車状のコルゲーターにより行われ、熱交換素子用シートとコルゲートシートとの貼り合わせは、熱交換素子用シートをコルゲート加工されたコルゲートシートに押し付けるプレスロールからなる装置により行われる。コルゲートシートと熱交換素子用シートの接着には、コルゲートシートの段加工された頂点部に接着剤を塗布し、熱交換素子用シートを押圧し接着する工程等を採用することもできる。またコルゲートシートと熱交換素子用シートとの少なくともいずれか一方に接着剤を塗布し、コルゲートシートと熱交換素子用シートを加熱しながら押圧することで接着させることもできる。本発明の熱交換素子用シートは上記コルゲートシートの素材としても使用することができる。
(1)熱交換素子用シートの目付
100mm角の熱交換素子用シートの試験片を5枚用意し、それらを温度20℃、湿度65%RHの雰囲気中にて24hr静置し、その後に、5枚の試験片それぞれの質量(g)を測定し、その平均値を1m2当たりの質量(g/m2)で表し、熱交換素子用シートの目付(g/m2)とした。
300ml容量の容器に充填された200mlの溶媒(酢酸エチル)に5枚の(1)の試験片を2分間含浸させ、5枚の試験片の表面および裏面を5回ずつ拭き取った。次に、再度、5枚の試験片を300ml容量の容器に充填された200mlの溶媒(酢酸エチル)に2分間浸漬させた。続いて、5枚の試験片を温度20℃、湿度65%RHの雰囲気中にて24hr静置し、熱交換素子用シートから樹脂層を除去した多孔質基材の試験片を得た。その後に、5枚の試験片それぞれの質量(g)を測定し、その平均値を1m2当たりの質量(g/m2)で表し、多孔質基材の目付(g/m2)とした。
次に、(1)と(2)で求めた熱交換素子用シートの目付および、多孔質基材の目付から下記式より樹脂層の目付(g/m2)を計算した。
樹脂層の目付(g/m2)=熱交換素子用シートの目付(g/m2)-多孔質基材の目付(g/m2)。
5gの熱交換素子用シートの試験片を、熱分解ガスクロマトグラフィー(熱分解GC-MS)で測定し、樹脂層に含まれている成分を特定し、さらに、樹脂層に含まれる成分の含有量を求めた。
(4)で求めた樹脂層を構成する各成分の含有量に基づき、樹脂層を構成する全成分の含有量に対する樹脂層に含まれるウレタン樹脂の含有量の比率(ウレタン樹脂の含有量/樹脂層を構成する全成分の含有量)を算出し、(3)で求めた樹脂層の目付に上記の比率を乗算してウレタン樹脂の目付とした。
厚さは、試料(熱交換素子用シート)の異なる箇所から200mm角の試験片を3枚採取し、温度20℃、湿度65%RHの雰囲気中にて24hr静置し、その後、3枚の試験片それぞれの中央と4隅の5点の厚さ(μm)を測定器(型式ID-112、(株)ミツトヨ製)を用いて測定し、15個の測定値の平均値を値とした。
透湿度は、JIS Z0208(1976)透湿度(カップ法)の方法により測定した。使用したカップは、直径60mmで深さ25mmである。試験片は、直径70mmの円形の熱交換素子用シートを5枚用意した。試験片を、温度20℃、湿度65%RHで24hr放置した。次に、その試験片を、水分測定用塩化カルシウム(和光純薬工業製)の入ったカップに設置し、試験片、塩化カルシウム、カップを併せた初期重量(T0)を測定し、次いで、温度20℃、湿度65%RHに設定した恒温恒湿槽内に試験片を静置し、静置を開始して、1時間後、2時間後、3時間後、4時間後および5時間後の時点における試験片、塩化カルシウム、カップを併せた重量(それぞれT1、T2、T3、T4、T5)を測定した。下記式により透湿度を求め、5枚の平均値を透湿度(g/m2/hr)とした。
透湿度(g/m2/hr)={[((T0-T1)/T1)+((T0-T2)/T2)+((T0-T3)/T3)+((T0-T4)/T4)+((T0-T5)/T5)]/5}×100。
透気度は、JIS P8117(1998)透気度(ガーレ試験機法)の方法により測定した。長さ100mm、幅100mmの試験片(熱交換素子用シート)を5枚用意した。試験片は温度20℃、湿度65%RHで24hr放置後、同温湿度の環境下で、ガーレ式デンソメータ(型式G-B3C、(株)東洋精機製作所)に試験片を設置し、空気100mlが通過する時間を測定し、5枚の平均値を透気度(秒/100ml)とした。なお、透気度の値が大きいほど、熱交換素子用シートの気体遮蔽性は優れたものとなる。
幅0.36m、長さ0.60m、高さ0.36m(0.078m3)のボックスの開口部(20cm×20cm)に熱交換素子用シートの試験片(25cm×25cm)を、この開口部を閉塞するように貼り、ボックス内の二酸化炭素体積濃度が8,000ppmとなるように二酸化炭素注入口から二酸化炭素をボックス内に注入し、1時間後のボックス内の二酸化炭素濃度(ppm)を測定し、次式により二酸化炭素遮蔽率(%)を計算した。二酸化炭素濃度は、測定機(testo535((株)テストー))を用いて評価した。
二酸化炭素遮蔽率(%)={(1時間後のボックス内の二酸化炭素濃度-ボックス外の二酸化炭素濃度)/(ボックス内の初期二酸化炭素濃度-ボックス外の二酸化炭素濃度)}×100。
100mm角の熱交換素子用シートの試験片を10枚用意し、1L容量の容器に充填した40℃の温水700mlに浸漬し、30秒間撹拌した後、試験片を回収した。次いで、同様に温水に浸漬して撹拌する動作を追加で2回繰り返した。(以上の動作を今後、試験片の温水洗浄と称する)回収した試験片を60℃設定の熱風オーブンで3分間乾燥した後、20℃65%RHの雰囲気中にて24hr静置した。
変化率(%)={(温水洗浄後の測定値-温水洗浄前の測定値)/温水洗浄前の測定値}×100 。
形状安定性は多孔質基材の寸法が樹脂層形成後に変化した寸法変化率で評価した。
多孔質基材を短辺150mm×長辺300mmの寸法にカットし、この多孔質基材の表面に短辺150mm×長辺200mmのサイズの樹脂層を形成して熱交換素子用シートサンプルを得た。なお、樹脂層の形成方法の詳細は下記実施例および比較例に記載の通りとした。次に、作製した熱交換素子用シートサンプルの短辺の幅を測定し、次式により寸法変化率を求めた。
寸法変化率(%)=[{熱交換素子用シートサンプルの短辺の長さ(mm)-150}/150]×100
なお、寸法変化率(%)の値の絶対値が小さい熱交換素子用シートほど、形状安定性に優れているといえる。
100mm角の熱交換素子用シートの試験片を10枚用意した。次いで、家庭用食器洗剤を40℃の温水に溶かして濃度0.01質量%の洗浄液を作製した。この洗浄液に試験片を浸漬し、5分間静置した。次にサンプルを取り出し、40℃の流水で10秒間リンスする動作を2回繰り返した。以上の洗浄液に浸漬する動作からリンスまで処理を1サイクルの洗浄処理とし、ひとつのサンプルにつき5サイクルの洗浄処理を繰り返した。この5サイクルの洗浄処理を洗浄耐久試験と称する。回収した洗浄耐久試験後の試験片を60℃設定の熱風オーブンで3分間乾燥した後、20℃65%RHの雰囲気中にて24hr静置した。

多孔質基材として、目付6.7g/m2、厚さ12μm、空孔率43%、細孔径33nmのポリエチレン多孔性フィルムを用意した。物性は、透湿度101g/m2/hr、二酸化炭素遮蔽率2%であった。

以下の操作により樹脂層の塗料組成物を作製した。
塗料組成物の塗布にバーコーター番手10番を用いた。
UVを照射せず樹脂層を架橋しないこと以外は実施例3と同様の手順で樹脂層が75質量%のポリビニルピロリドンである熱交換素子用シートを得た。
多孔質基材として、目付5.6g/m2、厚さ10μm、空孔率43%、細孔径33nmのポリエチレン多孔性フィルムを用意した。物性は、透湿度101g/m2/hr、二酸化炭素遮蔽率2%であった。多孔質基材以外は実施例9と同様の手順で樹脂層が75質量%のポリビニルピロリドンである熱交換素子用シートを得た。
実施例12と同じ多孔質基材を用いて、実施例3と同様の手順で樹脂層が75質量%のポリビニルピロリドンである熱交換素子用シートを得た。
実施例12と同じ多孔質基材上に、実施例3と同じ塗液組成物を、バーコーター番手3番を用いて塗布した。次にUV照射量を200mJ/cm2とした以外は実施例1と同様の手順で樹脂層に75質量%のポリビニルピロリドンを含む熱交換素子用シートを得た。この熱交換素子用シートの構成を表3に示す。
バーコーター番手を4番としたこと以外は実施例14と同様の手順で樹脂層に75質量%のポリビニルピロリドンを含む熱交換素子用シートを得た。この熱交換素子用シートの構成を表3に示す。
以下の操作により樹脂層の塗料組成物を作製した。
バーコーターの番手を4番としたこと以外は実施例16と同様の手順で樹脂層に75質量%のポリビニルピロリドンと5質量%のアクリル樹脂を含む熱交換素子用シートを得た。この熱交換素子用シートの構成を表3に示す。
塗液組成物の混合比をLuvitecK85とスーパーフレックス150とライトアクリレートDPE-6Aとエタノールと水を質量比で3.0:2.0:0.4:67.6:27.0の割合で混合したこと以外は実施例17と同様の手順で樹脂層に75質量%のポリビニルピロリドンと10質量%のアクリル樹脂を含む熱交換素子用シートを得た。この熱交換素子用シートの構成を表3に示す。
アクリル樹脂原料として、ペンタエリスリトールテトラアクリレートを主成分とするアクリレート(共栄社化学製“ライトアクリレートPE-4A”(登録商標))を用いた以外は実施例17と同様の手順で樹脂層に75質量%のポリビニルピロリドンと5質量%のアクリル樹脂を含む熱交換素子用シートを得た。この熱交換素子用シートの構成を表3に示す。
アクリル樹脂原料として、ペンタエリスリトールテトラアクリレートを主成分とするアクリレート(共栄社化学製“ライトアクリレートPE-4A”(登録商標))を用いた以外は実施例17と同様の手順で樹脂層に75質量%のポリビニルピロリドンと5質量%のアクリル樹脂を含む熱交換素子用シートを得た。この熱交換素子用シートの構成を表3に示す。
以下の操作により樹脂層の塗料組成物を作製した。

Claims (12)
- 少なくとも多孔質基材と樹脂層との積層体を備え、
前記樹脂層は少なくともポリビニルピロリドンおよび/またはビニルピロリドン共重合体とウレタン樹脂とを含む、熱交換素子用シート。 - 前記樹脂層が、アクリル樹脂を含む、請求項1に記載の熱交換素子用シート。
- 前記アクリル樹脂が、炭素-炭素二重結合を2個以上有するアクリレートが架橋されてなるアクリル樹脂を含む、請求項2に記載の熱交換素子用シート。
- 前記ポリビニルピロリドンおよび/またはビニルピロリドン共重合体の含有量が、前記樹脂層全体に対して50質量%以上、95質量%以下である、請求項1~4いずれかに記載の熱交換素子用シート。
- 前記ポリビニルピロリドンおよび/またはビニルピロリドン共重合体の含有量が、前記樹脂層全体に対して50質量%以上、90質量%以下であり、前記ポリビニルピロリドンおよび/またはビニルピロリドン共重合体と前記ウレタン樹脂との含有量比(ポリビニルピロリドンおよび/またはビニルピロリドン共重合体の含有量(質量%)/ウレタン樹脂の含有量(質量%))が、1.0以上9.0以下である、請求項1~5いずれかに記載の熱交換素子用シート。
- 前記ポリビニルピロリドンおよび/またはビニルピロリドン共重合体の含有量が、前記樹脂層全体に対して50質量%以上、85質量%以下であり、
前記ポリビニルピロリドンおよび/またはビニルピロリドン共重合体と前記ウレタン樹脂との含有量比(ポリビニルピロリドンおよび/またはビニルピロリドン共重合体の含有量(質量%)/ウレタン樹脂の含有量(質量%))が、2.0以上6.0以下である、請求項1~6に記載の熱交換素子用シート。 - 前記ポリビニルピロリドンおよび/またはビニルピロリドン共重合体が、架橋構造を有することを特徴とする、請求項1~7いずれかに記載の熱交換素子用シート。
- 前記樹脂層の目付が0.1g/m2以上であり、かつ、前記多孔質基材の目付に対する前記樹脂層の目付の比(樹脂層の目付/多孔質基材の目付)が0.18以下である、請求項1~8いずれかに記載の熱交換素子用シート。
- ポリビニルピロリドンおよび/またはビニルピロリドン共重合体と、ウレタン樹脂と、炭素-炭素二重結合を2個以上有するアクリレートとを、含む塗液組成物を、前記多孔質基材上に塗布して塗膜を形成した後に、前記塗膜に紫外線を照射する工程を有する、請求項1~9いずれかの熱交換素子用シートの製造方法。
- 請求項1~9のいずれかに記載の熱交換素子用シートを用いた熱交換素子。
- 請求項11記載の熱交換素子を用いた熱交換器。
