「融点」とは、示差走査熱量測定(DSC)法で測定した融解ピークの最大値に対応する温度を意味する。
「バリア性材料」とは、第1の層、第3の層および第4の層に含まれる材料よりも、特定の物質(水蒸気、酸素等)を透過しにくい性質を有する材料を意味する。
「単位」とは、重合体中に存在して重合体を構成する、単量体に由来する部分を意味する。また、ある単位の構造を重合体形成後に化学的に変換したものも単位という。
なお、場合によっては、個々の単量体に由来する単位をその単量体名に「単位」を付した名称で呼ぶ。
以下、まず各層を構成する材料について説明する。
(フッ素樹脂)
本発明の積層体における第1の層と第3の層は、特定のフッ素樹脂(以下、「フッ素樹脂(A)」とも記す。)を含む層である。
フッ素樹脂(A)は、融点が160~230℃でありかつ下記接着性官能基を有するフッ素樹脂である。
接着性官能基:カルボキシ基、酸無水物基、カルボン酸ハライド基、エポキシ基、ヒドロキシ基、アミノ基、メルカプト基、カーボネート結合、アミド結合、ウレタン結合、ウレア結合、エステル結合およびエーテル結合からなる群から選ばれる少なくとも1種の官能基。
第1の層と第3の層に含まれるフッ素樹脂(A)は、同じ種類のフッ素樹脂(A)であっても、互いに異なる種類のフッ素樹脂(A)であってもよい。積層体を製造しやすい点から、第1の層と第3の層に含まれるフッ素樹脂(A)は、同じ種類のフッ素樹脂(A)であることが好ましい。
接着性官能基は、接着性官能基を有する単量体に由来するものであってもよく、重合開始剤や連鎖移動剤に由来するものであってもよく、フッ素樹脂にグラフト重合された化合物に由来するものであってもよい。重合体中の接着性官能基は、接着性官能基を有する単量体に由来する単位に存在するか、または重合開始剤や連鎖移動剤に由来する末端基に存在することが好ましく、その両方に存在していてもよい。
接着性官能基が接着性官能基を有する単量体に由来する単位に存在する場合、重合体中の全単位に対する接着性官能基を有する単量体に由来する単位の割合は、0.01~5モル%が好ましく、0.05~1モル%が特に好ましい。
接着性官能基が重合開始剤や連鎖移動剤に由来する末端基に存在する場合は、重合体中の主鎖炭素数1×106個に対する接着性官能基を有する末端基の含有量は、3~1,000個が好ましく、3~400個が特に好ましい。
接着性官能基を有するETFEとしては、接着性官能基を有する単量体に由来する単位を有するETFEおよび接着性官能基を有する末端基を有するETFEが好ましい(以下、これらETFEを総称して「接着性ETFE」とも記す。)。同様に、接着性官能基を有するPFAとしては、接着性官能基を有する単量体に由来する単位を有するPFAおよび接着性官能基を有する末端基を有するPFAが好ましく、接着性官能基を有するPVDFとしては、接着性官能基を有する単量体に由来する単位を有するPVDFおよび接着性官能基を有する末端基を有するPVDFが好ましく、接着性官能基を有するPVFとしては、接着性官能基を有する単量体に由来する単位を有するPVFおよび接着性官能基を有する末端基を有するPVFが好ましい。
フッ素樹脂(A)としては、フッ素樹脂(A)の融点を前記範囲に調整しやすい点から、特に、接着性官能基を有するETFEが好ましく、そのうちでも接着性ETFEが特に好ましい。
接着性ETFEが接着性官能基を有する末端基を有する場合、接着性官能基はメルカプト基、カーボネート結合またはエステル結合であることが好ましく、カーボネート結合が特に好ましい。末端基は重合開始剤に由来する末端基であることがより好ましく、重合開始剤としてはペルオキシカーボネート類やジアシルペルオキシド類が好ましい。具体的には、ジ-n-プロピルペルオキシジカーボネート、ジイソプロピルペルオキシジカーボネート、ビス(2-エチルへキシル)ペルオキシジカーボネート、ビス(4-t-ブチルシクロヘキシル)ペルオキシジカーボネート、イソブチリルペルオキシド、ラウリロイルペルオキシド、ベンゾイルペルオキシド等が挙げられる。
接着性ETFEは、必要に応じてエチレン、TFEおよび接着性官能基を有する単量体以外の単量体に由来する単位を有していてもよい。他の単量体としては、フルオロオレフィン(ただし、テトラフルオロエチレンを除く。)、フルオロ(アルキルビニルエーテル)等が挙げられる。
他の成分としては、公知の樹脂用添加剤、接着性官能基を有しないフッ素樹脂(ETFE、PFA、PVDF)、ポリアミド、アミノ基含有ポリマー、含フッ素エラストマー(VDF単位を有するフッ素ゴム、プロピレン単位およびTFE単位を有するフッ素ゴム等)およびその架橋物、樹脂粒子(ポリテトラフルオロエチレンの粒子、ポリエーテルエーテルケトンの粒子、ポリフェニレンサルファイドの粒子等)等が挙げられる。
本発明の積層体における第2の層は、バリア性材料を含む層である。
バリア性材料は、公知のバリア性材料から、バリア対象の物質に合わせて適宜選択すればよい。バリア性材料としては、金属および気体非透過性樹脂が好ましい。
金属材料としては、バリア性や耐食性等の点からアルミニウム、アルミニウム合金およびステンレススチールが好ましい。なお、層を形成するためには金属材料の形態としては箔や薄膜が好ましい。金属薄膜としては、樹脂フィルム等の支持体に担持された金属蒸着膜や金属メッキ膜等が挙げられる。
気体非透過性樹脂としては、バリア性に優れ、かつフィルムへの成形性に優れる点から、エチレン-ビニルアルコール共重合体(以下、「EVOH」とも記す。)、ポリビニルアルコール(以下、「PVOH」とも記す。)、ブテンジオール-ビニルアルコール共重合体(以下、「BVOH」とも記す。)、ポリクロロトリフルオロエチレン(以下、「PCTFE」とも記す。)、エチレン-クロロトリフルオロエチレン共重合体(以下、「ECTFE」とも記す。)およびPVDFが好ましい。バリア性材料としては、2種以上の気体非透過性樹脂の混合樹脂であってもよく、気体非透過性樹脂とそれ以外の樹脂との混合樹脂であってもよい。
バリア性材料が樹脂の場合、他の成分としては、公知の樹脂用添加剤、バリア性材料以外の他の樹脂、無機系充填剤(特に板状フィラー)等が挙げられる。
第4の層中に含まれるポリアミドとしては、ナイロン6、ナイロン66、ナイロン11、ナイロン12、特殊ナイロン、これらの混合物等が挙げられる。
第4の層は、本発明の効果を損なわない範囲でポリアミド以外の他の成分を含んでもよい。
他の成分としては、公知の樹脂用添加剤、ポリアミド以外の他の樹脂、たとえば、ポリエステル(ポリエチレンテレフタレート等)、ポリオレフィン(エチレン系樹脂、プロピレン系樹脂等)、アクリル系樹脂、直鎖状の熱可塑性ポリウレタン等)等が挙げられる。
後述接着促進層の形成に使用されるシランカップリング剤としては、加水分解性シリル基と、フッ素樹脂(A)と化学反応や水素結合等により結合形成可能な基とを有する化合物が好ましい。加水分解性シリル基としては、アルコキシシリル基が好ましく、加水分解速度が速い点から、メトキシシランおよびエトキシシランが特に好ましい。
フッ素樹脂(A)と化学反応や水素結合等により結合形成可能な基としては、アミノ基、エポキシ基、メタクリル基およびメルカプト基が好ましく、フッ素樹脂(A)との反応性に優れる点から、アミノ基およびエポキシ基が特に好ましい。

第1の層、第2の層、第3の層および第4の層が、この順に隣接して積層される。なお、強度をさらに向上させる等の目的で、第4の層の第3の層と接しない側に別の層(第5の層)をさらに積層してもよい。その際、フッ素樹脂(A)を含む層を第4の層と第5の層との間に配置してもよい。
フッ素樹脂(A)を含む第1の層は、隣接する層(第2の層等)との接着性、および第1の層同士でのヒートシール性を有するヒートシール性樹脂層である。
第1の層の厚さは、1~200μmが好ましく、1~100μmがより好ましく、1~30μmが特に好ましい。第1の層の厚さが前記範囲の下限値以上であれば、第1の層において薬液の浸透が抑えられる。第1の層の厚さが前記範囲の上限値以下であれば、積層体の可とう性に優れる。
第2の層は、袋体の外部から内部への特定の物質(水蒸気、酸素等)の侵入を抑えるバリア層である。
第2の層は、バリア性材料を含む。第2の層は、バリア性材料を含む単層からなっていてもよく、バリア性材料を含む層を有する複数の層からなっていてもよい。
・金属層の表面に、第1の層または第3の層との親和性のある樹脂、または第1の層または第3の層中の接着性官能基と反応し得る官能基を有する樹脂を含むコーティング剤を塗布し、乾燥する方法。
・金属層の表面に、ベーマイト処理等の化学処理を施す方法。
・金属層の表面に、シランカップリング剤を塗布する方法。
・反応性ガスの存在下で、金属層の表面に電磁エネルギ等を加える方法。
接着促進層の形成方法としては、第1の層または第3の層との相溶性に優れ、熱融着に要する時間も短縮できる点から、金属層の表面に、化学処理を施す方法またはシランカップリング剤を塗布する方法が好ましい。
シランカップリング剤を前述の溶液として塗布した場合には、塗布後に溶媒を乾燥させると同時に固化させる。乾燥前に水洗し、過剰量のシランカップリング剤を洗い流してもよい(特開2009-19266号公報)。
バリア性材料が金属である場合の第2の層の厚さは、6~100μmが好ましく、6~30μmが特に好ましい。
バリア性材料が樹脂である場合の第2の層の厚さは、1~200μmが好ましく、10~100μmがより好ましく、25~100μmが特に好ましい。
第2の層の厚さが前記範囲の下限値以上であれば、袋体の外部から内部への特定の物質の侵入が充分に抑えられる。第2の層の厚さが前記範囲の上限値以下であれば、積層体の可とう性に優れる。
フッ素樹脂(A)を含む第3の層は、隣接する層(第2の層、第4の層等)と接着性を有し、これらの間を接着する接着層である。
第3の層の厚さは、1~100μmが好ましく、1~50μmがより好ましく、1~25μmが特に好ましい。第3の層の厚さが前記範囲の下限値以上であれば、隣接する層との接着性にさらに優れる。第3の層の厚さが前記範囲の上限値以下であれば、積層体の可とう性に優れる。
ポリアミドを含む第4の層は、第2の層を保護するとともに、積層体の機械的強度を高める保護層である。
第4の層の厚さは、10~100μmが好ましく、25~100μmが特に好ましい。第4の層の厚さが前記範囲の下限値以上であれば、積層体の機械的強度が充分に優れる。第4の層の厚さが前記範囲の上限値以下であれば、積層体の可とう性に優れる。
本発明の積層体を製造する方法としては、フィルム状に成形した各層を熱プレスする方法(熱ラミネート法)、多層ダイを用いて各層の材料を溶融押出する方法(共押出法)、フィルム状に成形した層の上に別の層の材料を溶融押出する方法(押出ラミネート法)等が挙げられる。これらの方法の2つ以上を組み合わせてもよい。
また、隣接する2~3層の予備積層体を製造し、この予備積層体の片面または両面に他の層を形成して本発明の積層体を製造することもできる。さらに、2種の予備積層体を製造しこれらを積層して本発明の積層体を製造することもできる。予備積層体は上記と同様の方法で製造できる。
本発明の積層体の製造方法の具体例としては、たとえば、下記の方法が挙げられる。
・フッ素樹脂(A)フィルムとアルミニウム箔とを熱ラミネートして第1の層と第2の層とからなる予備積層体を得る。
・フッ素樹脂(A)とポリアミドとを共押出して第3の層と第4の層とからなる予備積層体を得る。
・上記2つの予備積層体を、第2の層と第3の層とが接するように熱ラミネートして本発明の積層体を得る。
・フッ素樹脂(A)フィルムとアルミニウム箔とを熱ラミネートして第1の層と第2の層とからなる予備積層体を得る。
・フッ素樹脂(A)フィルムとポリアミドフィルムとを熱ラミネートして第3の層と第4の層とからなる予備積層体を得る。
・上記2つの予備積層体を、第2の層と第3の層とが接するように熱ラミネートして本発明の積層体を得る。
・フッ素樹脂(A)とバリア性材料(バリア性樹脂)とフッ素樹脂(A)とを共押出して第1の層と第2の層と第3の層とからなる予備積層体を得る。
・上記予備積層体とポリアミドフィルムとを、第3の層とポリアミドフィルムとが接するように熱ラミネートして本発明の積層体を得る。
・第2の層の上にフッ素樹脂(A)を押出ラミネートして第1の層と第2の層とからなる予備積層体を得る。
・フッ素樹脂(A)フィルムとポリアミドフィルムとを熱ラミネートして第3の層と第4の層とからなる予備積層体を得る。
・上記2つの予備積層体を、第2の層と第3の層とが接するように熱ラミネートして本発明の積層体を得る。
・第2の層の上にフッ素樹脂(A)を押出ラミネートして第1の層と第2の層とからなる予備積層体を得る。
・フッ素樹脂(A)とポリアミドとを共押出して第3の層と第4の層とからなる積層体を得る。
・上記2つの予備積層体を、第2の層と第3の層とが接するように熱ラミネートして本発明の積層体を得る。
本発明の積層体にあっては、接着性官能基を有するフッ素樹脂(A)を含む第1の層を最表層に有するため、ヒートシール性を有する。
また、バリア性材料を含む第2の層を有するため、バリア性を有する。
また、ポリアミドを含む第4の層を有するため、機械的強度に優れる。
また、袋体とした際に薬液に接する第1の層がフッ素樹脂(A)を含むため、薬液に接する面からの不純物の溶出が抑えられる。第1の層と第2の層とが隣接しているため、薬液に接する面からの不純物の溶出がさらに抑えられる。
また、第1の層が、融点が160℃以上であるフッ素樹脂(A)を含むため、高温にさらされた際に袋体のシール部において剥離等が発生しにくい。
また、第1の層と第3の層とが、融点が160℃以上であるフッ素樹脂(A)を含むため、高温にさらされた際に積層体の各層の界面において剥離等が発生しにくい。
また、フッ素樹脂(A)の融点が230℃以下であるため、比較的低い温度で積層体を製造できる。そのため、各層の形状、特性を損なうことがない。
本発明の袋体は、1枚以上の本発明の積層体の周縁において第1の層同士をヒートシールしてなる。第1の層が最も内側(薬液と接する側)に配置され、第4の層が、第1の層、第2の層および第3の層よりも外側に配置される。
他の部材としては、薬液バッグの注出口、複数の空間に分けるための隔壁、ラベル等の表示を容易にするための易印刷性フィルムや印刷された表示シール、薬液量を表示するためのメモリ、ゴム栓類等が挙げられる。
薬液バッグとしては、輸液バッグ(点滴用輸液、栄養輸液(ビタミン輸液、アミノ酸輸液、リンゲル輸液、脂肪輸液、流動傾向栄養食品、電解質製剤)、血液等)、透析バッグ(腹膜透析バッグ、人工透析バッグ等)等が挙げられる。
医療用ボトルとしては、人工血管、血液回路、シリンジ、血液透析器、血液成分分離器、人工肺等の容器;体液や薬液等の注入、排出、保存用等の容器等が挙げられる。
図2は、本発明の袋体の用途であるリチウムイオン電池の外装体の一例を示す斜視図である。外装体20は、1枚の積層体10を途中で折り返して重ね合せ、重ね合った三辺の周縁の第1の層同士をヒートシールして三辺のシール部22を形成した三方シールの袋体である。
図3は、本発明の袋体の用途である薬液バッグの一例を示す正面図である。薬液バッグ50は、2枚の積層体10を重ね合せ、重ね合った四辺の周縁の第1の層同士をヒートシールして四辺のシール部42を形成した四方シールの袋体40と、一辺のシール部42において、2枚の積層体10に挟まれた状態で第1の層に接着された注出口52とを備える。
本発明の袋体にあっては、本発明の積層体からなる袋体であるため、ヒートシール性、バリア性および機械的強度を有するとともに、薬液に接する面からの不純物の溶出が抑えられ、かつ高温にさらされた際に袋体のシール部および積層体の各層の界面において剥離等が発生しにくい。
本発明の袋体は、1枚以上の本発明の積層体の周縁において第1の層同士をヒートシールしてなるものであればよく、図示例の袋体の用途に限定はされない。
たとえば、リチウムイオン電池の外装体は、2枚の積層体を重ね合せ、重ね合った四辺の周縁の第1の層同士をヒートシールして四辺のシール部を形成した四方シールの袋体であってもよい。
本発明のリチウムイオン電池は、電池要素と、電解液と、該電池要素および電解液を収容した本発明の袋体からなる外装体とを備える。
電池要素32は、正極活物質層および正極集電体からなる正極(図示略)と、負極活物質層および負極集電体からなる負極(図示略)と、正極と負極との間に配置されたセパレータ(図示略)と、正極に接続され、外装体20の外部に突出する正極端子34と、負極に接続され、外装体20の外部に突出する負極端子36とを有する。正極端子34および負極端子36は、外装体20の一辺のシール部22において、2枚の積層体10に挟まれた状態で第1の層に接着されている。
外装体20は、1枚の積層体10を途中で折り返して重ね合せ、重ね合った三辺の周縁の第1の層同士をヒートシールして三辺のシール部22を形成した三方シールの袋体である。
本発明のリチウムイオン電池にあっては、本発明の積層体からなる外装体を備えているため、外装体が、ヒートシール性、バリア性および機械的強度を有するとともに、電解液に接する面からの不純物の溶出が抑えられ、かつ高温にさらされた際に外装体のシール部および外装体の各層の界面において剥離等が発生しにくい。
本発明のリチウムイオン電池は、外装体が、本発明の積層体の周縁において第1の層同士をヒートシールしてなる袋体であるものであればよく、図示例のリチウムイオン電池に限定はされない。
例1~13および22~29は実施例であり、例14~21は比較例である。
(積層体の製造状況)
積層体を製造する際の状況について下記基準で評価した。
○(良好):問題なく積層体を製造できた。
×(不良):第4の層が溶融して、収縮が見られた。
例1~21および例24~29においては、2枚の積層体(50mm×50mm)を重ね合せ、重ね合った三辺の周縁(幅:10mm)の第1の層同士をヒートシール機(東洋精機製作所社製、製品名:ミニプレス)を用いて温度:200℃、時間:1分間、圧力:2MPaの条件にてヒートシールして、一辺が開口した試験用袋体を得た。
例22および23においては、ヒートシール機として富士インパルス社製足踏み式インパルスシーラー(Fik-200 片側加熱方式)を用い、表4に示した条件で行った。インパルスシーラーにフィルム状熱電対を挟み、ヒートシールした際、熱電対の温度は最大220℃を示した。例23は、例22の周辺シール条件を3回繰り返した。
一辺が開口した試験用袋体内に、電解液(LiPF6溶液、濃度:1モル/L、溶媒:エチレンカーボネート(沸点:260.7℃)/ジエチルカーボネート(沸点:126℃)/ジメチルカーボネート(沸点:90℃)=1/1/1(質量比))の2mLを入れ、袋体の開口をヒートシール機を用いて温度:200℃、時間:1分間、圧力:2MPaの条件にてヒートシールして、電解液を収容した四方シールの袋体を得た。
電解液を収容した袋体を、85℃の湯浴に2,200時間浸漬した。袋体の周縁のシール部の剥離の有無を確認し、下記基準で評価した。
○(良好):袋体の周縁のシール部に剥離がない。
×(不良):袋体の周縁のシール部に剥離がある。
一辺が開口した試験用袋体内に、溶媒(エチレンカーボネート/ジエチルカーボネート/ジメチルカーボネート=1/1/1(質量比))の5mLを入れ、袋体の開口をヒートシール機を用いて温度:200℃、時間:1分間、圧力:2MPaの条件にてヒートシールして、溶媒を収容した四方シールの袋体を得た。
溶媒を収容した袋体を、60℃の湯浴に98時間浸漬した。浸漬前後の溶媒を収容した袋体の質量変化から、溶媒残存率を求めた。
溶媒残存率の試験後、袋体から溶媒を採取し、ガスクロマトグラフィにて不純物を分析し、下記基準で評価した。
○(良好):100ppm以上の不純物のピークがない。
×(不良):100ppm以上の不純物のピークがある。
2枚の積層体(50mm×50mm)を重ねあわせ、積層体全面の第1の層同士を平板プレス装置(東洋精機製作所社製、製品名:ミニプレス)を用いて温度:200℃、時間:3分間、圧力:2MPaの条件にて熱ラミネートした。
一方の積層体を固定し、他方の積層体の端部を引張試験機のチャックに挟み、90度剥離強度を、サンプル幅:10mm、剥離速度:100mm/分、温度:25℃の条件にて測定した。
ただし、例22および例23においては、試験用袋体をそのまま用い、一方の積層体を固定し、他方の積層体の端部を引張試験機のチャックに挟み、90度剥離強度を、サンプル幅:10mm、剥離速度:100mm/分、温度:25℃の条件にて測定した。
2枚の積層体(50mm×50mm)を重ねあわせ、積層体全面の第1の層同士を平板プレス装置(東洋精機製作所社製、製品名:ミニプレス)を用いて温度:200℃、時間:3分間、圧力:2MPaの条件にて熱ラミネートした。
一方の積層体を固定し、他方の積層体の端部を引張試験機のチャックに挟み、90度剥離強度を、サンプル幅:10mm、剥離速度:100mm/分、温度:150℃の条件にて測定した。
ただし、例22および例23においては、試験用袋体をそのまま用い、一方の積層体を固定し、他方の積層体の端部を引張試験機のチャックに挟み、90度剥離強度を、サンプル幅:10mm、剥離速度:100mm/分、温度:150℃の条件にて測定した。
一辺が開口した試験用袋体内に、溶媒(エチレンカーボネート)の5mLを入れ、袋体の開口をヒートシール機を用いて温度:200℃、時間:1分間、圧力:2MPaの条件にてヒートシールして、溶媒を収容した四方シールの袋体を得た。
溶媒を収容した袋体を、150℃で24時間保持した。袋体の周縁のシール部からの液漏れの有無を確認し、下記基準で評価した。
○(良好):袋体の周縁のシール部からの液漏れがない。
×(不良):袋体の周縁のシール部からの液漏れがある。
2枚のアルミニウム箔(150mm×150mm、UACJ社製、1085、厚さ:20μm)の間に第3の層に用いた樹脂からなるフィルム(150mm×150mm、厚さ:50μm)を挟み、平板プレス装置(東洋精機製作所社製、製品名:ミニプレス)を用いて温度:200℃、時間:5分間、圧力:2MPaの条件にて熱ラミネートして試験用積層体を得た。試験用積層体は2つ準備した。
1つ目の試験用積層体は、一方のアルミニウム箔を固定し、他方のアルミニウム箔の端部を引張試験機のチャックに挟み、90度剥離強度を、サンプル幅:10mm、剥離速度:100mm/分、温度:25℃の条件にて測定した。
2つ目の試験用積層体を120℃で100時間保持した後、同様に90度剥離強度を測定した。120℃で100時間保持する前後の剥離強度の変化から、剥離強度維持率を求めた。
(接着性官能基を有するフッ素樹脂)
フッ素樹脂(A-1):国際公開第2006/134764号の合成例1に記載の方法にしたがって、TFE単位/エチレン単位/3,3,4,4,5,5,6,6,6-ノナフルオロ-1-ヘキセン単位/ヘキサフルオロプロピレン単位/無水イタコン酸単位=44/48/0.8/8.0/0.2(モル比)、融点:190℃の共重合体を得た。
フッ素樹脂(A-2):国際公開第2001/058686号の合成例7に記載の方法にしたがって、TFE単位/エチレン単位/ヘキサフルオロプロピレン単位/ペルフルオロ(1,1,5-トリハイドロ-1-ペンテン)単位=40.8/44.8/13.9/0.5(モル比)、融点:160℃の共重合体を得た。この共重合体は重合開始剤(ジ-n-プロピルペルオキシジカーボネート)に由来するカーボネート結合含有末端基を有する。接着性官能基数は、主鎖炭素数1×106個に対して303個であった。
フッ素樹脂(A-3):国際公開第2001/058686号の合成例8に記載の方法にしたがって、TFE単位/エチレン単位/ヘキサフルオロプロピレン単位/ペルフルオロ(1,1,5-トリハイドロ-1-ペンテン)単位=46.2/43.8/9.5/0.5(モル比)、融点:190℃の共重合体を得た。この共重合体はフッ素樹脂(A-2)と同様にカーボネート結合含有末端基を有する。接着性官能基数は、主鎖炭素数1×106個に対して260個であった。
フッ素樹脂(A-4):特許第4120527号公報の実施例3に記載の方法で、TFE単位/エチレン単位/3,3,4,4,4-ペンタフルオロ-1-ブテン単位/無水イタコン酸単位=58.2/38.4/3.1/0.3(モル比)の共重合体と、TFE単位/エチレン単位/3,3,4,4,4-ペンタフルオロ-1-ブテン単位=53.7/45.6/0.7(モル比)の共重合体とを、質量比20/80で溶融混合して、融点:225℃の共重合体混合物を得た。
フッ素樹脂(X-1):接着性ETFE(旭硝子社製、Fluon(登録商標)AH-2000、融点:240℃)。フッ素樹脂(X-1)の接着性官能基数は、酸無水物由来の1,801cm-1の赤外吸収面積をフィルムの厚さにより規格化し、その大きさをフッ素樹脂(A-4)と比較したところ同量であった。
フッ素樹脂(Y-1):ETFE(旭硝子社製、Fluon(登録商標)C-88AXP、融点:260℃)。
フッ素樹脂(Y-2):ETFE(旭硝子社製、Fluon(登録商標)LM-730、融点:225℃)。
フッ素樹脂(Y-3):PFA(旭硝子社製、Fluon(登録商標)P-62XP、融点:305℃)。
接着性樹脂(Z-1):エポキシ基含有エチレン系共重合体(住友化学社製、Bondfast(登録商標)7M、融点:52℃)。
接着性樹脂(Z-2):ポリアミドエラストマー(宇部興産社製、XPA 9068F1、融点:176℃)。
接着性樹脂(Z-3):接着性ポリオレフィン(三菱化学社製、モディック(登録商標)P502、融点:168℃)。
接着性樹脂(Z-4):ポリアミド接着剤(Henkel社製、マクロメルト(登録商標)6827、軟化点:153~163℃)。
アルミニウム箔:UACJ社製、1085、厚さ:20μm。
バリア性樹脂(B-1):BVOH(日本合成化学社製、G-Polymer(登録商標)OKS-8049)。
バリア性樹脂(B-2):PVOH(日本合成化学社製、ゴーセノール(登録商標)N-300)。
バリア性樹脂(B-3):EVOH(日本合成化学社製、ソアノール(登録商標)DC3203)。
バリア性樹脂(B-4):PCTFE(ダイキン工業社製、ネオフロン(登録商標)M-300PL)。
バリア性樹脂(B-5):ECTFE(Solvay社製、Halar(登録商標)558)。
ポリアミド(C-1):ナイロン6(宇部興産社製、1030B)。
ポリアミド(C-2):ナイロン11(アルケマ社製、BESN P20 TL)。
ポリアミド(C-3):ナイロン12(宇部興産社製、UBESTA XPA 3020GX6)。
各層を構成するために用いた単層の樹脂フィルムは、公知の成形方法によって表1~3に示す厚さとなるように製造した。
以下の方法(I)~(V)のうちの表1~3に示す方法、および表1~3に示す条件にて例1~21の積層体を製造した。
第1の層を構成するための樹脂フィルムと第2の層を構成するためのアルミニウム箔とを、平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして、予備積層体(1)を得た。
第3の層を構成するための樹脂と第4の層を構成するための樹脂とを、押出機(田辺プラスチックス機械社製、直径30mm)の2台と2層共押出ダイ(田辺プラスチックス機械社製)を用いて表1~3に記載の条件(ダイ温度)にて共押出して、予備積層体(2)を得た。
予備積層体(1)と予備積層体(2)とを、第2の層と第3の層とが接するように平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして積層体を得た。
方法(I)と同様にして予備積層体(1)を得た。
第3の層を構成するための樹脂フィルムと第4の層を構成するための樹脂フィルムとを平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして、予備積層体(2)を得た。
予備積層体(1)と予備積層体(2)とを、第2の層と第3の層とが接するように平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして積層体を得た。
第1の層を構成するための樹脂と第2の層を構成するための樹脂と第3の層を構成するための樹脂とを、押出機(田辺プラスチックス機械社製、直径30mm)の3台と3層共押出ダイ(田辺プラスチックス機械社製)を用いて表1~3に記載の条件(ダイ温度)にて共押出して、予備積層体(3)を得た。
予備積層体(3)と第4の層を構成するための樹脂フィルムとを、第3の層と第4の層とが接するように平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして積層体を得た。
第2の層を構成するためのアルミニウム箔または樹脂フィルムの上に第1の層を構成するための樹脂を表1~3に記載の条件(温度)で押出ラミネートして、予備積層体(1)を得た。
方法(II)と同様にして予備積層体(2)を得た。
予備積層体(1)と予備積層体(2)とを、第2の層と第3の層とが接するように平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして積層体を得た。
方法(IV)と同様にして予備積層体(1)を得た。
方法(I)と同様にして予備積層体(2)を得た。
予備積層体(1)と予備積層体(2)とを、第2の層と第3の層とが接するように平板プレス装置を用いて表1~3に記載の条件(温度、時間、圧力)にて熱ラミネートして積層体を得た。
例8において予備積層体(1)を製造した直後の第1の層と第2の層との間の90度剥離強度は、室温で10N/cmであった(サンプル幅:10mm、剥離速度:100mm/分)。
例1~21の積層体について、上述した評価を行った。評価結果を表1~3に示す。
例14~16は、第1の層が接着性官能基を有しないフッ素樹脂からなるため、薬液によってシール部が剥離し、シール部の剥離強度も低かった。また、高温にさらされた際に剥離等による袋体のシール部からの液漏れが発生した。
例17は、第1の層が非フッ素系の接着性樹脂からなるため、薬液によってシール部が剥離し、また、薬液に接する面からの不純物の溶出が多かった。また、高温にさらされた際に剥離等による袋体のシール部からの液漏れが発生した。
例18は、第3の層が融点の高い接着性フッ素樹脂からなるため、積層体を製造する際の熱ラミネートによってポリアミドからなる第4の層がさらされる温度が高くなり、第4の層が溶融して、収縮が見られた。
例19~21は、第1の層の機能は充分であった。しかし、第3の層が非フッ素系の接着性樹脂からなるため、高温に保持することで短期間で劣化しており、高温で保持した後に第2の層と第3の層との間で、剥離が生じた。その結果、アルミニウム箔の長期耐熱性が不足することがわかった。
例2と同様にして積層体を製造した後、表4に示した条件で周辺部をヒートシールし、試験用袋体を得た。
評価結果を表4に示す。
第2の層として使用するアルミニウム箔の両表面を、予めシランカップリング剤で表面処理した。
アミノプロピルトリメトキシシラン(信越化学工業社製、KBM903)の3質量%溶液(溶媒は水:エタノール=1:1(質量比)の混合溶媒)をアルミニウム箔の片面に所定量滴下し、バーコータを用いて塗布した。次いで、120℃で5分間加熱乾燥した。次いで、同様の手法でもう一方の面も処理した。塗布した溶液量とサンプル面積、および溶液のカップリング剤濃度から、シランカップリング剤の塗布量を算出したところ、0.0028mg/cm2であった。
アルミニウム箔の表面処理を行った点と、積層体(1)の製造時に表5に示した条件でNPC社製LM-50X50Sを用いて真空ラミネートを行った以外は、例2と同様にして積層体を製造した。表5に示した条件で周辺部をヒートシールし、試験用袋体を得た。
評価結果を表5に示す。
アルミニウム箔の表面処理を行う溶液を表6に示した通りにした以外は、例24と同様にして積層体を製造し、次いで試験用袋体を製造した。
評価結果を表6に示す。
なお、2015年3月18日に出願された日本特許出願2015-055091号および2015年8月19日に出願された日本特許出願2015-162054号の明細書、特許請求の範囲、要約書および図面の全内容をここに引用し、本発明の明細書の開示として、取り入れるものである。
Claims (14)
- フッ素樹脂を含む第1の層と、バリア性材料を含む第2の層と、フッ素樹脂を含む第3の層と、ポリアミドを含む第4の層とを有し、前記第1の層、前記第2の層、前記第3の層および前記第4の層が、この順に隣接して積層されている積層体であって、
前記第1の層のフッ素樹脂と第3の層のフッ素樹脂が、いずれも、融点が160~230℃でありかつ下記接着性官能基を有するフッ素樹脂であることを特徴とする積層体。
接着性官能基:カルボキシ基、酸無水物基、カルボン酸ハライド基、エポキシ基、ヒドロキシ基、アミノ基、メルカプト基、カーボネート結合、アミド結合、ウレタン結合、ウレア結合、エステル結合およびエーテル結合からなる群から選ばれる少なくとも1種の官能基。 - 前記接着性官能基を有するフッ素樹脂が、エチレンに由来する単位とテトラフルオロエチレンに由来する単位を有する共重合体、テトラフルオロエチレンに由来する単位とペルフルオロ(アルキルビニルエーテル)に由来する単位を有する共重合体、ビニリデンフルオリドに由来する単位を有する重合体、またはビニルフルオリドに由来する単位を有する重合体である、請求項1に記載の積層体。
- 前記接着性官能基を有するフッ素樹脂が、エチレンに由来する単位とテトラフルオロエチレンに由来する単位と前記接着性官能基を有する単量体に由来する単位とを有する共重合体、テトラフルオロエチレンに由来する単位とペルフルオロ(アルキルビニルエーテル)に由来する単位と前記接着性官能基を有する単量体に由来する単位とを有する共重合体、ビニリデンフルオリドに由来する単位と前記接着性官能基を有する単量体に由来する単位とを有する共重合体、またはビニルフルオリドに由来する単位と前記接着性官能基を有する単量体に由来する単位とを有する共重合体である、請求項1または2に記載の積層体。
- 前記第1の層のフッ素樹脂と第3の層のフッ素樹脂が、いずれも、エチレンに由来する単位とテトラフルオロエチレンに由来する単位と前記接着性官能基を有する単量体に由来する単位とを有する共重合体からなる、請求項3に記載の積層体。
- 前記接着性官能基を有するフッ素樹脂が、エチレンに由来する単位とテトラフルオロエチレンに由来する単位と前記接着性官能基を有する末端基とを有する共重合体、テトラフルオロエチレンに由来する単位とペルフルオロ(アルキルビニルエーテル)に由来する単位と前記接着性官能基を有する末端基とを有する共重合体、ビニリデンフルオリドに由来する単位と前記接着性官能基を有する末端基とを有する共重合体、またはビニルフルオリドに由来する単位と前記接着性官能基を有する末端基とを有する共重合体である、請求項1または2に記載の積層体。
- 前記第1の層のフッ素樹脂と第3の層のフッ素樹脂が、いずれも、エチレンに由来する単位とテトラフルオロエチレンに由来する単位と前記接着性官能基を有する末端基とを有する共重合体からなる、請求項5に記載の積層体。
- 前記バリア性材料が、金属または気体非透過性樹脂からなる、請求項1~6のいずれか一項に記載の積層体。
- 前記バリア性材料が、アルミニウム、アルミニウム合金、ステンレススチール、エチレン-ビニルアルコール共重合体、ポリビニルアルコール、ブテンジオール-ビニルアルコール共重合体、ポリクロロトリフルオロエチレン、エチレン-クロロトリフルオロエチレン共重合体およびポリビニリデンフルオリドからなる群から選ばれる少なくとも1種からなる、請求項7に記載の積層体。
- 前記第2の層が、金属層、気体非透過性樹脂層および金属薄膜担持樹脂層からなる群から選ばれる少なくとも1層を含む、請求項1~8のいずれか一項に記載の積層体。
- 前記第2の層が、シランカップリング剤で処理された金属層を含む、請求項1~8のいずれか一項に記載の積層体。
- 1枚以上の請求項1~10のいずれか一項に記載の積層体の周縁において前記第1の層同士をヒートシールしてなることを特徴とする袋体。
- リチウムイオン電池の外装体用の袋体である、請求項11に記載の袋体。
- 薬液バッグ用の袋体である、請求項11に記載の袋体。
- 電池要素と、電解液と、該電池要素および電解液を収容した外装体とを備え、
前記外装体が、1枚以上の請求項1~10のいずれか一項に記載の積層体の周縁において前記第1の層同士をヒートシールしてなる袋体であることを特徴とするリチウムイオン電池。
