Abstract
Description
以下に説明する耐溶剤性分離膜(以下、単に「分離膜」と称することがある。)は、少なくとも多孔質層を備えればよい。つまり、分離膜は、多孔質層のみで構成されていてもよいし、他の構成要素を有してもよい。他の構成要素としては、基材および分離機能層が挙げられる。分離膜は、基材および分離機能層以外の他の層を含んでいてもよい。
分離膜の形態は平膜、管状膜、中空糸膜等のいずれでもよい。
多孔質層は、膜の厚み方向の断面における平均孔径(直径)が10nm以上である、三次元網目構造からなる層であることが好ましい。

本書において、「勾配を有する」とは、厚み方向の任意の2点において環化度が異なることを意味する。よって、例えば一部の領域において環化度を有し、他の領域において環化度を有さない場合も、「勾配を有する」状態に含まれる。
多孔質層の厚みは、分離膜の強度に影響を与える。十分な機械的強度および充填密度を得るためには、30~300μmの範囲内にあることが好ましく、50~250μmの範囲内にあることがより好ましい。
透水性は、不可逆的な形状の変化によって変動しうる。不可逆的な形状の変化とは、例えば多孔質層の破損、多孔質層と基材の剥離の他、目視では観察できない細孔形状の変化を含む。透水性は、円柱に追随することで、増大することもあれば、減少することもあり得る。例えば、多孔質層が破損すると透水性は増大し、細孔が潰れることで透水性は減少する。具体的には、透水性の変化率Rとは、円柱に追随させる前の透水性をF1、追随させた後の透水性をF2とすると、F1とF2との差の絶対値|F2-F1|のF1に対する比(百分率)で表される。つまり、変化率Rは、R(%)={|F2-F1|/F1}×100で表される。
分離膜は、多孔質層上に設けられた分離機能層をさらに有してもよい。
分離機能層の表面の平均孔径は、多孔質層の表面の孔径よりも小さい。分離機能層表面の平均孔径は、対象とする有機溶剤の分子サイズや液状混合物の特性により選択決定される。具体的には、分離機能層表面の平均孔径は、1nm以下が好ましい。分離機能層の平均孔径はガス吸着法により測定できる。分離機能層を備えることで、分離膜は、低分子有機溶剤等小さな化合物の選択分離に適する分離膜を実現することができる。
また、分離機能層の厚みは5nm~1μmの範囲内にあることが好ましく、10nm~500nmの範囲内にあることがより好ましい。
分離膜は、基材を備えることが好ましい。分離膜が基材を備えることで、高圧下での使用にも耐えうる充分な耐久性が得られる。分離膜が基材を備える場合、分離膜において、基材、多孔質層、分離機能層が、この順に重なっていることが好ましい。また後述の分離膜の作製は高温での処理工程を伴うが、基材を備えることで、膜収縮を抑制することができる。なお、分離膜が基材を含まない場合にも、延伸等により膜収縮を抑制することで、膜中の流路を確保することができる。
分離膜は、分離膜モジュールに適用可能である。分離膜モジュールは、分離膜の収容するケースと、有機溶媒を含む液状混合物を分離膜の一方の面に供給する供給部と、分離膜を透過した液をケース外に取り出す取出部と、を有する。分離膜モジュールは、液状混合物分離装置とも言い換えられる。
上記分離膜の製造方法について具体的に説明する。
多孔質層の形成工程は、(a)ポリアクリロニトリル系重合体溶液を調製する工程、(b)前記重合体溶液から三次元網目構造を有する層を形成する工程および(c)耐炎化工程を含む。
ポリアクリロニトリル系重合体は、少なくともアクリロニトリルを95mol%以上含有することが好ましい。ポリアクリロニトリル系重合体には、製膜性の向上または耐炎化促進の目的から、5mol%を超えない範囲で共重合成分が共重合していてもよい。共重合量は、好ましくは3mol%以下であり、より好ましくは1mol%以下であり、さらに好ましくは0.5mol%以下である。
重合体溶液から三次元網目構造を有する層を形成する工程は、ポリアクリロニトリル系重合体を基板または基材上に塗布する工程、塗布されたポリアクリロニトリル系重合体溶液を、ポリアクリロニトリル系重合体の良溶媒と比較して前記重合体の溶解度が小さい非溶媒に浸漬させて前記重合体を凝固させ、三次元網目構造を形成させる工程、および洗浄工程を備える。
また、凝固浴の温度は、-20℃~100℃が好ましい。さらに好ましくは20~40℃である。凝固浴の温度が100℃以下であることで、熱運動によって生じる凝固浴面の振動を小さく抑えることができるので、高い平滑性を有する膜を得ることができる。また、凝固浴の温度が-20℃以上であることで、凝固速度を大きくすることができる。
このようにして得た多孔質層に対して、次に熱処理による耐炎化を行う。耐炎化とは、加熱することで、ポリアクリロニトリル系重合体を熱に対して不融な状態にすることである。
なお、熱処理時間とは、分離膜が耐炎化炉内に滞留している全時間をいう。
分離膜の製造方法は、上記耐炎化して得た多孔質層の表面に分離機能層を形成する工程をさらに備えてもよい。
分離機能層としてポリアミド層を形成する具体的な方法について説明する。
多孔性支持膜上に、多官能アミン水溶液を塗布した後、余分なアミン水溶液をエアーナイフ等で除去する。その上に、多官能酸ハロゲン化物含有溶液を塗布し、余分な多官能酸ハロゲン化物をエアーナイフ等で除去する。
分離機能層の形成方法は特に限定されないが、例えば、熱CVDやプラズマCVDといった化学気相成長(CVD)法、真空蒸着やスパッタリングといった物理気相成長(PVD)法、また、炭素材料を含む分散液を多孔質層上にキャストし、乾燥させて塗膜を形成する方法、炭素材料の前駆体を含む溶液を多孔質層上にキャストし、塗膜を形成した後に、加熱処理を行い炭化させる方法が挙げられる。この中でも、分離機能層の孔径、厚み制御の観点から、CVD法を好適に用いることができ、低温での反応が可能なプラズマCVDおよびCat-CVD(触媒化学気相成長法)をより好適に用いることができる。
比較例、実施例における分離膜の各種特性は、以下の手法により求めた。
顕微ATR法により環化度を測定した。まず、試料を50℃で24時間真空乾燥させて、十分に水分を除去した。膜表面の場合は上記乾燥サンプルを、Nicolet(株)製Avatar360 FT-IR測定機を用い、全反射測定用のアクセサリーとして同社製の一回反射型水平状ATR測定装置(OMNI-Sampler)およびゲルマニウム製のATRクリスタルを用いて、膜表面に赤外線を照射することで、スペクトルを得た。測定条件として、分解能を4cm-1に設定し、スキャン回数を256回に設定した。また、こうして得られたスペクトルについて、オートベースライン補正を行った。表1中、環化度(表)とは、水が流入する側の膜表面を示し、環化度(裏)とは、透過水が流出する側の膜表面を示す。分離膜が基材を含む場合には、基材をはがして多孔質層のみ取り出し、膜表面の環化度を測定した。
こうして、ニトリル基とナフチリジン環に対応する吸収ピーク値を測定し、下記式(1)から環化度を算出した。
環化度=I1600/I2240 ・・・(1)

I2240:2240cm-1のニトリル基に対応する吸収ピーク値
分離膜を白金-パラジウムを薄くコーティングして、15kVの加速電圧で日立製S-900型電子顕微鏡によって倍率60,000倍の画像を撮影した。画像解析ソフトウェア(ATI-image)を用いて画像の2値化を行い、2値化した画像を球形近似することによって、多孔質層の表側の面(水が流入する側の面、つまり基材と接するのとは逆の面)の平均細孔径を求めた。
まず、基材上に多孔質層を有する多孔性支持体を50℃で24時間真空乾燥させて、十分に水分を除去した。多孔性支持体から基材をはがして多孔質層のみ取り出し、パーキンエルマー社製の全自動元素分析装置2400IIを用い、CHNモードおよびOモードにて多孔質層を測定した。その後測定して得られた各元素の量から窒素の元素組成比を算出した。
分離膜をN,N-ジメチルホルムアミドに一晩浸漬する前と後とで、透水性の変化率が10%未満である場合に耐溶剤性を良と判断し、10%以上である場合に耐溶剤性を不良と判断した。
透水性(m3/m2/h)は、以下のとおり算出した。分離膜に蒸留水を操作圧力100kPa、温度25℃の条件下で供給し、10分経過後から2分あたりの透過水量を測定した。測定結果から、膜面積(m2)当たり、かつ1時間当たりの透水量(m3)として、透水性を算出した。
N,N-ジメチルホルムアミドに浸漬する前と後とで透水性を測定し、その差の絶対値の、N,N-ジメチルホルムアミドに浸漬する前の透水性に対する割合を、透水性の変化率として算出した。
分離膜を半径30mmの円柱に一周巻き付けて追随させる前と後とで透水性F1およびF2をそれぞれ測定し、その変化率R(%)をR={|F2-F1|/F1}×100の式に従い算出した。変化率Rが10%未満である場合に、取扱性を良と判断し、10%以上の場合に取扱性を不良と判断した。
透水性F1およびF2(m3/m2/h)の測定条件は、耐溶剤性の評価時の条件と同様である。分離膜に蒸留水を操作圧力100kPa、温度25℃の条件下で供給し、10分経過後から2分あたりの透過水量を測定した。測定結果から、膜面積(m2)当たり、かつ1時間当たりの透水量(m3)として、透水性を算出した。
アクリロニトリルモノマーを、ジメチルスルホキシドを溶媒とし、2,2’-アゾビスイソブチロニトリルを重合開始剤として用い、窒素雰囲気下で溶液重合法により重合を行い、ポリアクリロニトリル重合体溶液を得た。
ポリエチレンテレフタレート繊維からなる不織布(厚み:約90μm、通気度:1.3cc/cm2/sec)上に、ポリアクリロニトリル重合体溶液15.0%を40℃でキャストした後、ただちに40℃の純水中に5分間浸漬することによって、基材と、基材上に形成された厚み60μmの多孔質層とを有する複合体を得た。
この複合体を、95℃の熱水に2分間浸漬してジメチルスルホキシドを洗い出し、分離膜を得た。
比較例1で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。
比較例1で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、250℃のホットプレートに分離膜表面側を20分間接触させることで耐炎化した分離膜を得た。
アクリロニトリルモノマーとアクリル酸のモル比がそれぞれ99mol%、1mol%となるように調整し、ジメチルスルホキシドを溶媒とし、2,2’-アゾビスイソブチロニトリルを重合開始剤として用い、窒素雰囲気下で溶液重合法により重合を行い、ポリアクリロニトリル-アクリル酸共重合体溶液を得た。
ポリエチレンテレフタレート繊維からなる不織布(厚み:約90μm、通気度:1.3cc/cm2/sec)上に、ポリアクリロニトリル-アクリル酸共重合体溶液15.0%を40℃でキャストした後、ただちに40℃の純水中に5分間浸漬することによって、厚みが60μmである多孔質層を作製した。
この分離膜を、95℃の熱水に2分間浸漬してジメチルスルホキシドを洗い出し、分離膜を得た。
比較例2で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、200℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。
比較例2のポリアクリロニトリル-アクリル酸共重合体溶液と比較例1のポリアクリロニトリル重合体溶液を混合し、両重合体が1:1の重量比で含まれる混合溶液を調製した。
ポリエチレンテレフタレート繊維からなる不織布(厚み:約90μm、通気度:1.3cc/cm2/sec)上に、混合溶液15.0%を40℃でキャストした後、ただちに40℃の純水中に5分間浸漬することによって、厚みが60μmである多孔質層を作製した。
この分離膜を、95℃の熱水に2分間浸漬してジメチルスルホキシドを洗い出し、分離膜を得た。
比較例3で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。実施例3、実施例4ともに本発明の取扱性基準では良好であったが、実施例4の方が基材との接着性(耐剥離性)が優れていた。
比較例3において、基材としてポリフェニレンスルフィドからなる不織布(厚み:119μm、通気度:4.0cc/cm2/sec)を用いた以外は、比較例2と同様にして、分離膜を得た。
比較例4で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。実施例3、実施例4ともに本発明の取扱性基準では良好であったが、実施例5の方が基材との接着性(耐剥離性)が優れていた。
実施例5で得た分離膜をm-フェニレンジアミン水溶液に浸漬し、余分な水溶液を液切りで落とした後、多孔質層側の表面にトリメシン酸クロリドのデカン溶液を塗布しポリアミド機能層を形成した。次いで90℃の水で2分間洗浄を行い、分離機能層を有する複合分離膜を得た。なお、表1において、実施例6における環化度および平均孔径としては、実施例5の多孔質層について測定された環化度および平均孔径と同値を記載した。
実施例5で得た分離膜をプラズマCVD装置のチャンバ内に設置し、原料ガスにアセチレン、キャリアガスに水素を用いて250℃で蒸着を行い、窒素構成比16.7%の分離機能層を形成した。なお、表1において、実施例7における環化度および平均孔径としては、実施例5の多孔質層について測定された環化度および平均孔径と同値を記載した。
比較例3において、基材として炭素繊維不織布(厚み:125μm、通気度:3.5cc/cm2/sec)を用いた以外は、比較例2と同様にして、分離膜を得た。
比較例5で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。
実施例8で得た分離膜をプラズマCVD装置のチャンバ内に設置し、原料ガスにアセチレン、キャリアガスに水素を用いて250℃で蒸着を行い、窒素構成比14.2%の分離機能層を形成した。なお、表1において、実施例9における環化度および平均孔径としては、実施例8の多孔質層について測定された環化度および平均孔径と同値を記載した。
比較例5で得た分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、250℃の耐炎化炉で耐炎化処理を2時間行った後、窒素雰囲気下、900℃の炭化炉にて前炭化処理を2時間行った(環化度:>100、窒素構成比:11.5%)。得られた多孔質層をプラズマCVD装置のチャンバ内に設置し、原料ガスにアセチレン、キャリアガスに水素を用いて250℃で蒸着を行い、分離機能層を有する複合分離膜を得た。
比較例3において、不織布の代わりにガラス基板を用いたした以外は、比較例1と同様にして、分離膜を得た。得られた分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。
比較例1において、ポリアクリロニトリル重合体溶液の代わりに分子量50000のポリスルホン重合体溶液15.0%を40℃でキャストした以外は、比較例2と同様にして、複合半透膜を得た。分離膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で2時間熱処理を行うことで耐炎化した分離膜を得た。
Claims (8)
- 多孔質層を備える耐溶剤性分離膜であって、
前記多孔質層の少なくとも一方の面の平均孔径が0.005~1μmであり、
前記多孔質層が、全反射赤外吸収スペクトル法で測定される環化度(I1600/I2240)が0.5~50である部分を含むことを特徴とする耐溶剤性分離膜。 - 前記多孔質層は、前記多孔質層の厚み方向において、環化度の勾配を有する請求項1に記載の耐溶剤性分離膜。
- 前記環化度の厚み方向の勾配が、前記多孔質層の一方の表面において高く、他方の表面に向かって低くなる勾配である請求項2に記載の耐溶剤性分離膜。
- 前記環化度が、前記多孔質層の両表面で高く、中央部に向かって低くなる勾配を有する請求項2に記載の耐溶剤性分離膜。
- 前記多孔質層の一方の表面と他方の表面の環化度比が1.1以上である請求項1~3のいずれか1項に記載の耐溶剤性分離膜。
- 前記多孔質層上にさらに分離機能層を有する請求項1~5のいずれか1項に記載の耐溶剤性分離膜。
- 前記多孔質層を支持する基材をさらに備える請求項1~6のいずれか1項に記載の耐溶剤性分離膜。
- 前記基材が、ポリフェニレンスルフィドを含有する請求項7に記載の耐溶剤性分離膜。
