Abstract

 電解質膜の一方の面に第1の補強膜を備え、電解質膜の他方の面に第2の補強膜を備える補強型電解質膜の製造方法。この製造方法は、(a)電解質膜に、第1の補強膜と第2の補強膜とを熱を加えながら加圧する熱圧着工程、を備え、前記工程(a)において、第2の補強膜が電解質膜に熱圧着される回数は、第1の補強膜が電解質膜に熱圧着される回数よりも少ない。

Description

補強型電解質膜の製造方法、膜電極接合体の製造方法、及び、膜電極接合体
 本発明は、補強型電解質膜及び膜電極接合体に関する。
 電解質の両面に補強膜を備える補強型電解質膜が知られている。補強型電解質膜は、例えば、加熱溶融した電解質樹脂と、電解質樹脂の両側から供給される多孔質の補強膜とを、熱を加えて圧着すること(熱圧着)によって製造される(例えば、特許文献1参照)。

 一般的に、補強型電解質膜の強度を向上させるためには、補強型電解質膜の表面における弾性率を高くすることが望ましい。しかし、補強型電解質膜を用いて膜電極接合体を製造するにあたり、カソード側に配置される面と、アノード側に配置される面とで、どのような弾性率とすれば発電性能を向上させることができるのかについては、従来、何ら考慮されていなかった。そのため、補強型電解質膜の強度を向上させつつ、発電性能も向上させることのできる技術が求められている。その他、従来の補強型電解質膜及び膜電極接合体においては、製造工程の簡易化、コストの低下等が望まれている。
 本発明は、上述の課題の少なくとも一部を解決するためになされたものであり、以下の形態として実現することが可能である。
(1)本発明の一形態によれば、電解質膜の一方の面に第1の補強膜を備え、前記電解質膜の他方の面に第2の補強膜を備える補強型電解質膜の製造方法が提供される。この補強型電解質膜の製造方法は、(a)前記電解質膜に、前記第1の補強膜と前記第2の補強膜とを熱を加えながら加圧する熱圧着工程、を備える。そして、前記工程(a)において、前記第2の補強膜が前記電解質膜に熱圧着される回数は、前記第1の補強膜が前記電解質膜に熱圧着される回数よりも少ない。このような形態の補強型電解質膜の製造方法であれば、第1の補強膜を電解質膜に熱圧着する回数を2回以上にすることができるので、1回だけ熱圧着を行うよりも、補強型電解質膜の強度を向上させることができる。また、上記形態であれば、第2の補強膜が電解質膜に熱圧着される回数は、第1の補強膜が電解質膜に熱圧着される回数より少ないので、第2の補強膜側の表面弾性率が、第1の補強膜側の表面弾性率よりも低くなる。そのため、表面弾性率が低い第2の補強膜側には、第1の補強膜側よりも触媒層を良好に接合することができる。特に、カソード触媒層は、フラッディングの発生を抑制して発電性能を向上させるために、含有するアイオノマー量がアノード触媒層よりも少ない場合が多い。アイオノマー量が少ないと、触媒層の弾性率は高くなるため、カソード触媒層は、アノード触媒層よりも、電解質膜に対する接合性が低くなる。しかし、上記形態によれば、カソード触媒層を、第1の補強膜よりも表面弾性率の低い第2の補強膜に配置することができるので、これらを良好に接合することができる。よって、上記形態によれば、発電性能に大きく寄与するカソード触媒層を良好に接合可能な補強型電解質膜を製造することができるので、この補強型電解質膜を採用する膜電極接合体の発電性能を向上させることが可能になる。
(2)上記形態において、前記工程(a)は;(a1)前記電解質膜の一方の面に前記第1の補強膜を熱圧着する工程と;(a2)前記工程(a1)後において、前記第1の補強膜が熱圧着された前記電解質膜の他方の面に前記第2の補強膜を配置して、前記第1の補強膜と前記電解質膜と前記第2の補強膜とを含む積層体を熱圧着する工程と、を備えてもよい。このような形態の補強型電解質膜の製造方法であれば、効率的に、第2の補強膜の熱圧着回数を、第1の補強膜の熱圧着回数よりも少なくすることができる。
(3)本発明の他の形態によれば、上記形態(1)又は形態(2)に記載の製造方法により製造された補強型電解質膜と、アノード触媒層と、カソード触媒層と、を備える膜電極接合体の製造方法が提供される。この形態の膜電極接合体の製造方法は、(b)前記補強型電解質膜における前記第1の補強膜が熱圧着された側に前記アノード触媒層を形成し、前記補強型電解質膜における前記第2の補強膜が熱圧着された側に前記カソード触媒層を形成する工程、を備える。このような膜電極接合体の製造方法であれば、発電性能に大きく寄与するカソード触媒層を良好に補強型電解質膜に接合することができるので、膜電極接合体の発電性能を向上させることができる。
(4)本発明の更に他の形態によれば、膜電極接合体が提供される。この膜電極接合体は、電解質膜と、前記電解質膜の一方の面に配置された第1の補強膜と、前記電解質膜の他方の面に配置された第2の補強膜と、を有する補強型電解質膜と;前記補強型電解質膜における前記第1の補強膜が配置された側の面に配置されたアノード触媒層と;前記補強型電解質膜における前記第2の補強膜が配置された側の面に配置されたカソード触媒層と;を備える。そして、前記第2の補強膜の表面弾性率は、前記第1の補強膜の表面弾性率よりも低い。このような形態の膜電極接合体であれば、カソード側に配置される第2の補強膜の表面弾性率が、アノード側に配置される第1の補強膜の表面弾性率よりも低いので、発電性能への寄与率が高いカソード側の触媒層と補強膜型電解質膜との密着性を向上させることができる。この結果、膜電極接合体の発電性能を向上させることができる。一方で、アノード側の補強膜の表面弾性率についてはカソード側の補強膜の表面弾性率よりも高いため、膜電極接合体の強度を全体として確保しつつ膜電極接合体の発電性能を向上させることができる。
 本発明は、上述した補強型電解質膜の製造方法や膜電極接合体の製造方法、膜電極接合体以外の種々の形態で実現することも可能である。例えば、補強型電解質膜や膜電極接合体を備える燃料電池、補強型電解質膜や膜電極接合体の製造装置等の形態で実現することができる。

A.第1実施形態:
A1.膜電極接合体の構成:
 図1は、本発明の一実施形態としての膜電極接合体(Membrane Electrode Assembly、MEA)50を示す図である。MEA50は、補強型電解質膜10cと、アノード触媒層20と、カソード触媒層30と、を備える。補強型電解質膜10cは、電解質膜10と、電解質膜10の一方の面に配置された第1の補強膜11と、電解質膜10の他方の面に配置された第2の補強膜12と、が一体化した膜である。第1の補強膜11と第2の補強膜12とは細孔を有する多孔質膜である。電解質膜10の電解質の一部は、第1の補強膜11と第2の補強膜12の細孔に含浸している。本実施形態では、第2の補強膜12側の表面の弾性率が、第1の補強膜11側の表面の弾性率よりも小さくなるように補強型電解質膜10cが形成されている。
 アノード触媒層20は、補強型電解質膜10cにおける第1の補強膜11側に形成されている。カソード触媒層30は、補強型電解質膜10cにおける第2の補強膜12側に形成されている。アノード触媒層20及びカソード触媒層30は、水素と酸素との化学反応を促進する触媒と、触媒を担持したカーボン粒子と、電解質膜10を構成するのと同種又は類似のアイオノマーと、を備える。本実施形態では、フラッディングの発生を抑制するために、カソード触媒層30として、含有するアイオノマーの量がアノード触媒層20よりも少ない触媒層を採用している。一般に、含有するアイオノマーの量が少なければ、それだけその触媒層の弾性率は大きくなる。よって、本実施形態では、カソード触媒層30の弾性率は、アノード触媒層20の弾性率よりも大きい。
A2.補強型電解質膜の製造方法:
 図2は、補強型電解質膜10cの製造方法を示すフローチャートである。図3は、ステップS100からステップS104の様子を模式的に示す説明図である。図4は、ステップS106からステップS108の様子を模式的に示す説明図である。図5は、ステップS110からステップS112の様子を模式的に示す説明図である。図6は、ステップS114からステップS116の様子を模式的に示す説明図である。以下、図2~図6を用いて、補強型電解質膜10cの製造方法について説明する。
 補強型電解質膜10cを製造するには、まず、電解質膜10と、第1のバックシート1bと、が貼り合わされる(図2及び図3のステップS100)。本実施形態における第1のバックシート1bは、厚さ約50μmのポリテトラフルオロエチレン(PTFE)フィルムである。電解質膜10は、側鎖末端基が-SO2Fである合成樹脂である。電解質膜10の厚さは、約10μmである。ステップS100では、側鎖末端基が-SO2Fである合成樹脂を、成形機で第1のバックシート1b上に押し出すことによって、電解質膜10と第1のバックシート1bとが貼り合わされる。
 次に、第1のバックシート1bに貼り合わされた電解質膜10上に、第1の補強膜11が貼り合わされる(図2及び図3のステップS102)。第1の補強膜11は、フッ素系の合成樹脂であるポリテトラフルオロエチレン(PTFE)を延伸して多孔質化した膜である。
 電解質膜10上に第1の補強膜11が貼り合わされると、更に、第1の補強膜11上に第2のバックシート2bが貼り合わされる(図2及び図3のステップS104)。第2のバックシート2bは、厚さ約50μmのペルフルオロアルコキシフッ素樹脂(PFA)フィルムである。
 次に、第1のバックシート1bと第2のバックシート2bとの両面から熱を加えて加圧することにより、電解質膜10と第1の補強膜11とが熱圧着される(図2及び図4のステップS106)。熱圧着は、第1のバックシート1bと電解質膜10と第1の補強膜11と第2のバックシート2bとが順に積層された積層体40に対し、温度260℃の熱が加えられたロールを用いて、第1のバックシート1bと第2のバックシート2bとの両面から1.2tonの圧力を加えることにより行われる。積層体40の搬送速度は0.5m/minである。また、積層体40とロールとの接触時間は約3分である。熱圧着が行われることにより、電解質膜10の電解質の一部が第1の補強膜11に含浸した、溶融含浸膜10rが形成される。
 次に、溶融含浸膜10rの電解質膜10側に貼り合わされている第1のバックシート1bが、溶融含浸膜10rから剥離される(図2及び図4のステップS108)。第1のバックシート1bは第2のバックシート2bよりも接着力が低い。そのため、第1のバックシート1bは、溶融含浸膜10rから容易に剥離される。
 次に、溶融含浸膜10rの第1のバックシート1bが剥離された側、すなわち、電解質膜10上に、第2の補強膜12が貼り合わされる(図2及び図5のステップS110)。第2の補強膜12は、PTFEを延伸して多孔質化した膜である。その後、第2の補強膜12上に、第3のバックシート3bが貼り合わされる(図2及び図5のステップS112)。本実施形態において、第3のバックシート3bは、第2のバックシート2bと同じく、厚さ約50μmのPFAフィルムである。
 第3のバックシート3bが貼り合わされると、第2のバックシート2bと第3のバックシート3bとの両面から、電解質膜10と第1の補強膜11及び電解質膜10と第2の補強膜12とが熱圧着される(図2及び図6のステップS114)。熱圧着は、第2のバックシート2bと溶融含浸膜10rと第2の補強膜12と第3のバックシート3bとが順に積層された積層体41に対し、温度260℃の熱が加えられたロールを用いて、第2のバックシート2bと第3のバックシート3bとの両面から1.2tonの圧力を加えることにより行われる。積層体41の搬送速度は0.5m/minである。積層体41とロールとの接触時間は約3分である。熱圧着が行われることにより、電解質膜10の電解質の一部が、第2の補強膜12に含浸する。また、電解質膜10の電解質の一部は、第1の補強膜11に更に含浸する。このようにして、補強型電解質膜10rrが形成される。
 次に、補強型電解質膜10rrの第2の補強膜12側に貼り合わされている第3のバックシート3bが、補強型電解質膜10rrから剥離される(図2及び図6のステップS116)。第3のバックシート3bが第2の補強膜12に対して熱圧着された回数は、1回である(ステップS108)。これに対し、第2のバックシート2bが第1の補強膜11に対して熱圧着された回数は、2回である(ステップS106,ステップS108)。本実施形態において、第3のバックシート3bと第2のバックシート2bとは、同じPFAフィルムであるものの、第3のバックシート3bは、第2のバックシート2bよりも熱圧着回数が少ないことにより、積層体41に弱く接着している。そのため、第3のバックシート3bは、補強型電解質膜10rrから容易に剥離される。
 第3のバックシート3bが剥離されると、補強型電解質膜10rrに対し、加水分解処理が行われる(図2及び図7のステップS118)。この加水分解処理により、補強型電解質膜10rrにプロトン伝導性が付与されて、側鎖末端基が-SO2Hの補強型電解質膜10cが製造される。最終的な補強型電解質膜10cの厚さは、本実施形態では、約8μmである。以上で説明した製造方法によれば、効率的に、第2の補強膜12の熱圧着回数を、第1の補強膜11の熱圧着回数よりも少なくすることができる。
A3.膜電極接合体の製造方法:
 図8は、MEA50の製造方法を示すフローチャートである。図9は、MEA50の製造方法を模式的に示す説明図である。MEA50を製造するには、まず、上述の補強型電解質膜の製造方法(図2)により製造された補強型電解質膜10cが用意される(図8及び図9のステップS200)。
 次に、補強型電解質膜10cにおいて、第1の補強膜11が熱圧着された側にアノード触媒層20を形成し、第2の補強膜12が熱圧着された側にカソード触媒層30を形成する。(図8及び図9のステップS202)。すなわち、ステップS202では、補強型電解質膜10cの熱圧着回数の多い面側にアノード触媒層20を形成し、熱圧着回数の少ない面側にカソード触媒層30を形成する。アノード触媒層20及びカソード触媒層30の形成は、例えば、ホットプレス法により行われる。ホットプレスの温度は、160℃である。以上のようにして、MEA50が製造される。なお、本実施形態において、160℃の温度でホットプレスを行うことによる補強型電解質膜10cの膜厚減少や、補強型電解質膜10c表面の変形は生じていない。
 以上で説明した本実施形態における補強型電解質膜10c及びMEA50の製造方法では、第2の補強膜12が電解質膜10に熱圧着される回数が、第1の補強膜11が電解質膜10に熱圧着される回数より少ないので、第2の補強膜12側の表面弾性率が、第1の補強膜11側の表面弾性率よりも低くなる。そのため、表面弾性率が低い第2の補強膜12側には、第1の補強膜11側よりも触媒層を良好に接合することができる。特に、本実施形態では、カソード触媒層30として、フラッディングの発生を抑制して発電性能を向上させるために、含有するアイオノマーの量がアノード触媒層よりも少ない触媒層を採用している。アイオノマー量が少ないと、触媒層の弾性率は高くなるため、カソード触媒層30は、アノード触媒層20よりも、電解質膜10に対する接合性が低くなる。しかし、本実施形態では、表面弾性率の低い第2の補強膜12側にカソード触媒層30を配置しているため、第1の補強膜11側にカソード触媒層30を配置するよりも、電解質膜10に対して、カソード触媒層30を良好に接合することができる。つまり、本実施形態によれば、発電性能に大きく寄与するカソード触媒層30を良好に接合可能な補強型電解質膜10cを製造することができるので、MEA50の発電性能を向上させることができる。一方で、アノード側の補強膜(第1の補強膜11)の表面弾性率についてはカソード側の補強膜(第2の補強膜12)の表面弾性率よりも高くなるため、MEA50の強度を全体として確保しつつMEA50の発電性能を向上させることができる。
 更に、本実施形態では、補強型電解質膜10cの第1の補強膜11は、電解質膜10に対して2回熱圧着されている。そのため、1回の熱圧着によって補強型電解質膜を製造する場合と比べて、補強型電解質膜10cの強度を向上させることができる。また、熱圧着は、260℃という比較的高い温度で行われる。そのため、電解質膜10の電解質は、熱圧着の温度260が低い場合と比べて第1の補強膜11及び第2の補強膜12により短時間で、より均一に含浸しやすい。そのため、本実施形態の補強型電解質膜10cの製造方法によれば、補強型電解質膜10cの製造に要する時間を短縮することができる。
A4.実験結果:
 次に、上述した製造方法によって補強型電解質膜10c及びMEA50を製造した根拠について、実験例を基に説明する。
A4-1.表面弾性率測定:
 図10は、補強型電解質膜10cの表面弾性率の測定結果を示す図である。図10には、上述した製造方法により製造された補強型電解質膜10c(以下、サンプル1)と、上述した製造方法のうち、熱圧着工程(ステップS106、S114)におけるロールの温度を230℃に変更して製造した補強型電解質膜(以下、サンプル2)と、について、第1の補強膜11側と第2の補強膜12側との表面弾性率を測定した結果が示されている。表面弾性率の測定は、ナノインデンター(Nano Indenter G200、Agilent Technologies社)を用いてサンプル1及びの表面から深さ約800nmの弾性率を測定することにより行った。測定温度は、120℃である。
 図10に示すように、サンプル1における表面弾性率は、第2の補強膜12側は24MPaであり、第1の補強膜11側は39MPaである。サンプル1では、表面弾性率は、第1の補強膜11側が、第2の補強膜12側に比べて大きかった。また、第1の補強膜11側の表面弾性率と第2の補強膜12側の表面弾性率との差は、15MPaであった。熱圧着工程が行われた回数は、第1の補強膜11側が2回であるのに対し(図2、ステップS106、S114)、第2の補強膜12側は1回である(図2、ステップS114)。そのため、第1の補強膜11は、第2の補強膜12に比べて多く電解質膜10に熱圧着されている。よって、電解質膜10の電解質は、第2の補強膜12に比べて第1の補強膜11により多く含浸しており、第1の補強膜11側の表面弾性率が、第2の補強膜12側に比べて大きくなったと考えられる。
 なお、熱圧着工程におけるロールの温度が230℃であるサンプル2における表面弾性率は、第2の補強膜12側は22MPaであり、第1の補強膜11側は25MPaである。サンプル2においては、表面弾性率は、第1の補強膜11側が、第2の補強膜12側に比べてわずかに大きかった。また、第1の補強膜11側の表面弾性率と第2の補強膜12側の表面弾性率との差は、3MPaであった。
 以上の結果より、補強型電解質膜10cの補強膜のうち、電解質膜10との熱圧着が多く行われた第1の補強膜11の方が、表面弾性率が大きくなることが示された。また、ロールの温度が高いほど、表面弾性率が大きくなることが示された。更に、ロールの温度が高いほど第1の補強膜11側と第2の補強膜12側との表面弾性率の差が大きくなることが示された。
A4-2.発電性能評価:
 図11は、電流密度と平均セル電圧との関係を示す図である。図11には、上述した製造方法により製造された補強型電解質膜10cの第1の補強膜11側にアノード触媒層20を形成し、第2の補強膜12側にカソード触媒層30を形成したMEA50を備える燃料電池(以下、燃料電池1)と、補強型電解質膜10cの第1の補強膜11側にカソード触媒層30を形成し、第2の補強膜12側にアノード触媒層20を形成したMEAを備える燃料電池(以下、燃料電池2)と、の発電性能をそれぞれ評価した結果が示されている。
 図11に示すように、同じセル電圧において、燃料電池1の電流密度は、燃料電池2と比較して大きい。例えば、平均セル電圧が0.6Vの場合には、燃料電池1の電流密度は約2.25(A/cm)であるのに対し、燃料電池2の電流密度は約2.05(A/cm)である。この評価結果より、本実施形態の方法により製造されたMEA50、すなわち、表面弾性率の低い第2の補強膜12側にカソード触媒層30を形成したMEA50を備える燃料電池1は、第2の補強膜12側にアノード触媒層20を形成したMEAを備える燃料電池2と比較して発電性能が良好であることが示された。
A4-3.発電性能評価後の表面弾性率測定:
 図12は、発電性能評価後の表面弾性率の測定結果を示す図である。この測定実験では、まず、上記サンプル1の補強型電解質膜とサンプル2の補強型電解質膜とを用いてMEAを作製し、それらのMEAを備える燃料電池を用意した。そして、それらの燃料電池について上述した発電性能評価を行い、その後、それらの燃料電池からMEAを取り出し、それぞれのMEAからカソード触媒層及びアノード触媒層を剥がして、補強型電解質膜のみとした状態で、第1の補強膜11側及び第2の補強膜12側の表面弾性率を測定した。図12にはその測定結果を示している。表面弾性率の測定方法は前述した方法と同じである。
 図12に示すように、発電性能評価後には、サンプル1及びサンプル2ともに、補強型電解質膜10cの表面弾性率は、図10に示した値から、第1の補強膜11側、第2の補強膜12側とも増加している。これは、MEAの作製時や発電性能評価時の熱履歴によって表面弾性率が増加したためだと推定される。この測定結果では、サンプル1の補強型電解質膜50cについては、発電評価後にも、第1の補強膜11側の方が、第2の補強膜12側よりも15MPa以上高かった。そのため、この測定結果によっても、表面弾性率が低い第2の補強膜12側に発電に大きく寄与するカソード触媒層30を配置し、表面弾性率が高い第1の補強膜11側にアノード触媒層20を配置することが、MEA50の強度上、有効であることが確認された。

B1.第1変形例:
 上述の実施形態において、第1の補強膜11は電解質膜10に2回熱圧着され、第2の補強膜12は電解質膜10に1回熱圧着されている。これに対し、第1の補強膜11が電解質膜10に熱圧着される回数は、3回以上であってもよい。また、第2の補強膜12の熱圧着回数は、第1の補強膜11の熱圧着回数よりも少なければ、2回以上であってもよい。
B2.第2変形例:
 上述の実施形態では、電解質膜10上に補強膜11、12を貼り合わせ(図2のステップS102、ステップS110)、更に補強膜11、12の上にバックシート2b、3bを貼り合わせている(図2のステップ104、ステップS112)。これに対し、電解質膜10上に、予めバックシート2b、3b上に貼り合わされた補強膜11、12を貼り合わせることとしてもよい。
B3.第3変形例:
 上述の実施形態では、第1の補強膜11及び第2の補強膜12は、PTFEである。これに対し、第1の補強膜11及び第2の補強膜12は、高分子PE(ポリエチレン)、PP(ポリプロピレン)、ポリイミド等の他の多孔質の高分子樹脂としてもよい。

Claims (4)

  1.  電解質膜の一方の面に第1の補強膜を備え、前記電解質膜の他方の面に第2の補強膜を備える補強型電解質膜の製造方法であって、
     (a)前記電解質膜に、前記第1の補強膜と前記第2の補強膜とを熱を加えながら加圧する熱圧着工程、を備え、
     前記工程(a)において、前記第2の補強膜が前記電解質膜に熱圧着される回数は、前記第1の補強膜が前記電解質膜に熱圧着される回数よりも少ない、
     補強型電解質膜の製造方法。
  2.  請求項1に記載の補強型電解質膜の製造方法であって、
     前記工程(a)は、
     (a1)前記電解質膜の一方の面に前記第1の補強膜を熱圧着する工程と、
     (a2)前記工程(a1)後において、前記第1の補強膜が熱圧着された前記電解質膜の他方の面に前記第2の補強膜を配置して、前記第1の補強膜と前記電解質膜と前記第2の補強膜とを含む積層体を熱圧着する工程と、を備える補強型電解質膜の製造方法。
  3.  請求項1又は請求項2に記載の製造方法により製造された補強型電解質膜と、アノード触媒層と、カソード触媒層と、を備える膜電極接合体の製造方法であって、
     (b)前記補強型電解質膜における前記第1の補強膜が熱圧着された側に前記アノード触媒層を形成し、前記補強型電解質膜における前記第2の補強膜が熱圧着された側に前記カソード触媒層を形成する工程、を備える、膜電極接合体の製造方法。
  4.  膜電極接合体であって、
     電解質膜と、前記電解質膜の一方の面に配置された第1の補強膜と、前記電解質膜の他方の面に配置された第2の補強膜と、を有する補強型電解質膜と、
     前記補強型電解質膜における前記第1の補強膜が配置された側の面に配置されたアノード触媒層と、
     前記補強型電解質膜における前記第2の補強膜が配置された側の面に配置されたカソード触媒層と、
     を備え、
     前記第2の補強膜の表面弾性率は、前記第1の補強膜の表面弾性率よりも低い、
     膜電極接合体。
