このようなコイル部品の製造方法としては、転写用金属金型を用いるものが知られており、この方法は、表面に反転コイル素子パターンが刻印された金属金型を使用し、電気めっきによりこの金属金型内にコイル素子を形成した後、この金属金型からコイル素子を剥離して、部品基板に転写させるものである。
上記の方法はいずれも転写によってコイル素子を形成するため、コイル素子の剥離・転写に伴う導体パターンの転倒や脱落が発生し易いという問題点がある。
また、特許文献2には、感光性絶縁樹脂部に埋設した導電体主部と導電体笠部とからなるコイル導電体を金属基板上に形成した後、この金属板を剥離することによりコイル導体を製造することが記載されている。
しかし、特許文献1に記載された方法では、コイル部品の形成後に樹脂金型をそのまま使用するため単一コイル部品の厚さが厚くなり、特に積層されたコイル部品を作製した場合、部品体積が大きくなってしまうという課題を有している。
本発明は、上記課題を解決するためになされたもので、樹脂金型を使用し、剥離・転写を伴うことなくコイル素子を作製でき、かつ、コイル素子の厚さを薄くすることの可能なコイル素子の製造方法を提供することを目的とする。
本発明の第1の手段は、有機溶剤で溶解可能な樹脂金型を用いてコイル素子を製造する方法に係り、表面に反転コイル素子パターンが刻印された樹脂金型を準備するステップと、前記樹脂金型の表面に金属シード膜を形成するステップと、前記反転コイル素子パターンが形成されていない領域の前記金属シード膜を除去するステップと、前記金属シード膜を下地として第1の電気めっきにより前記反転コイル素子パターンが刻印されている領域を埋める中心導体膜を形成するステップと、前記樹脂金型を溶解させ前記中心導体膜を取出すステップと、を有することを特徴とする。

また、本発明の第3の手段において、前記エッチングがドライエッチングであり、前記エッチングがウェットエッチングであり、前記樹脂金型が2層に積層された上層側の第1の樹脂と下層側の第2の樹脂中に作製され、前記第1の樹脂がPPからなり、前記第2の樹脂がPMMA又はPETからなることを特徴とする。
さらに、本発明の第3又は4の手段において、前記金属基板がNi、SUS、又はNi合金からなることを特徴とする。
また、本発明の第4の手段において、前記第1の金型はSiからなることを特徴とする。
本発明では、有機溶剤で溶解可能な樹脂金型を用いてコイル素子を製造する。この樹脂金型内に形成されたコイル素子は、その形成後に樹脂金型が溶解されることによって取り除かれる。従って、このような樹脂金型は消耗型金型と呼ぶことができる。
まず、図1aに示すように、表面に反転コイル素子パターン102が刻印された樹脂金型100を準備する。樹脂金型100の材料としては、有機溶剤で溶解可能なものであれば良く、PMMA,PC,COPなどの熱可塑性樹脂を使用することができる。
また、反転コイル素子パターン102は、樹脂金型100の表面にインプリント又は熱プレスによって作製される。
この金属シード膜104の形成は、銅(Cu)やニッケル(Ni)などを無電解めっきすることによっても行なうことができるし、蒸着やスパッタ又はCVDによって形成しても良い。
これは後続のはんだめっきによって、反転コイル素子パターン102が形成されていない領域に電着がされないようにするためである。
除去は、周知のダマシン法、又は研磨によって行なうことができる。
次に、この残存する金属シード膜104を下地として図1dに示すように電鋳(電気めっき)により反転コイル素子パターン102が刻印されている領域を埋めるように銅(Cu)を電着させ、中心導体膜106を形成する。
銅の電着は、反転コイル素子パターン102が刻印されている領域を埋め尽くし、その表面が樹脂金型100の表面と一致し、平坦となるまで行なわれる。
このようにして、取出されたコイル素子108は部品基板(図示しない)に移植して使用したり、複数のコイル素子を積層して使用することができる。
本実施例では、金属シード膜を途中で除去せず、中心導体膜と共に樹脂金型から取出した後に除去することを特徴とする。
まず、図2aに示すように、表面に反転コイル素子パターン202が刻印された樹脂金型200を準備する。そして、樹脂金型200の表面を覆うように金属シード膜204を形成する。樹脂金型200の材料及び金属シード膜204の材料及び形成方法は実施例1の場合と同様である。
次いで、図2cに示すように、金属シード膜204を下地として銅(Cu)の電気めっきにより反転コイル素子パターン202が刻印されている領域を埋め、絶縁膜206内に留まるよう中心導体膜208を形成する。
最後に、金属シード膜204を図2eに示すように除去してコイル素子を形成する。
なお、金属シード膜204の除去は、選択性ウェットエッチングにより行うことができるが、金属シード膜204は非常に薄いため、選択性エッチャントを使用しなくても中心導体膜208をほとんどエッチングすることなく除去することができる。
本実施例では、金属シード膜を使用せず、また樹脂金型を金属基板上に形成した後、ドライエッチングにより成形することを特徴とする。
まず、図3aに示すように、Ni、SUS又はNi合金等からなる金属基板300上に、実施例1,2で使用したと同様の有機溶剤で溶解可能な樹脂302を積層する。
次に、反転コイル素子パターン304の底面304aが金属基板300に到達するまでエッチングして底面304a下の樹脂を除去する。この時、RIEなどのドライエッチングを用いることにより、図3cに示すように、反転コイル素子パターン304の側面304bが金属基板300に対し、ほぼ垂直となるようパターン化できる。
その後、樹脂金型302を実施例1,2の場合と同様に有機溶剤で溶解させると、図3eに示すように中心導体膜306が金属基板300上に載置された状態となる。
最後に、図3fに示すように、金属基板300から中心導体膜306を剥離してコイル素子を形成する。
まず、図4aに示すように、Ni、SUS又はNi合金等からなる金属基板400上に、実施例1、2で使用したと同様の有機溶剤で溶解可能な樹脂401、402を二層に積層する。
上層の樹脂401はPPからなり、下層の樹脂402はPMMA又はPETからなる。
本実施例の場合、下層の樹脂402として上下面に接着剤が塗布された両面テープを使用している。
次に、反転コイル素子パターン404の底面404aが金属基板400に到達するまでエッチングして底面404a下の樹脂を除去する。この時、ウェットエッチングを用いることにより、図3cに示すように、樹脂402の側壁402aもエッチングされるため、樹脂401が樹脂402上に屁状に張り出す形となる。
次に、図4dに示すように、金属基板400を下地として銅(Cu)の電気めっきにより反転コイル素子パターン404が刻印されている領域を埋め、樹脂金型401、402内に留まるように中心導体膜406を形成する。
最後に、図4fに示すように、中心導体膜406を金属基板400から剥離してコイル素子を形成する。
本実施例は、樹脂流し込み(キャスティング)溶解方式と呼ばれる方法で、金属シード膜を使用せず、また樹脂金型を金属基板上に形成するに際し、コイル素子パターンが刻印された金型を金属基板上に密着載置し、この金型内に樹脂を流し込んで(キャスティング)、硬化させた後にこの金型を除去して樹脂金型とすることを特徴とする。
図5dに示すように、金属基板500を下地として第1の電気めっき(Cuめっき)により反転コイル素子パターン502bが形成されていない領域を埋めるように、中心導体膜508を形成する。
次いで、図5fに示すように、中心導体膜508を金属基板500から剥離してコイル素子を形成する。
なお、高密度のコイル素子を作製する場合には、図5gに示すように、第2の電気めっきによる太らせめっきを行い、中心導体膜508の表面に表面導体膜510を電着させる。
次に、このように作製されたコイル素子集合体を用いてコイル部品を作製する方法について説明する。後述するように、コイル部品はコイル素子集合体を複数枚積層して作製される。
そこで、各層のコイル素子同士を接合して接続するために、予めコイル素子の周囲に接合膜を形成しておく必要がある。
このような高さ(H)の異なるコイルパターンの同一層中での作製は、樹脂金型に形成される食刻パターンの深さを接続部分において深くし、フィールドビア用の特殊な銅めっき液を用いることで、深くなった部分を、選択的に充填めっきを行ったり、マスクを2回用いて銅めっきを行ったりすることで実現できる。
最後に、図12に示すように、電極引出し部706にはんだディップ法などの方法により、外部電極710を取付け、その後のはんだ付けのための前処理としてはんだ上げを行い、コイル部品2000を完成する。

Claims (19)
- 有機溶剤で溶解可能な樹脂金型を用いてコイル素子を製造する方法であって、
表面に反転コイル素子パターンが刻印された樹脂金型を準備するステップと、
前記樹脂金型の表面に金属シード膜を形成するステップと、
前記反転コイル素子パターンが形成されていない領域の前記金属シード膜を除去するステップと、
前記金属シード膜を下地として第1の電気めっきにより前記反転コイル素子パターンが刻印されている領域を埋める中心導体膜を形成するステップと、
前記樹脂金型を溶解させ前記中心導体膜を取出すステップと、を有することを特徴とする方法。 - 有機溶剤で溶解可能な樹脂金型を用いてコイル素子を製造する方法であって、
表面に反転コイル素子パターンが刻印された樹脂金型を準備するステップと、
前記樹脂金型の表面に金属シード膜を形成するステップと、
前記反転コイル素子パターンが形成されていない領域に絶縁膜を形成するステップと、
前記金属シード膜を下地として第1の電気めっきにより前記反転コイル素子パターンが刻印されている領域を埋め、前記絶縁膜内に留まるよう中心導体膜を形成するステップと、
前記絶縁膜を除去するステップと、
前記樹脂金型を溶解させ前記中心導体膜と前記金属シード膜を取出すステップと、
前記金属シード膜を除去するステップと、を有することを特徴とする方法。 - 有機溶剤で溶解可能な樹脂金型を用いてコイル素子を製造する方法であって、金属基板上に表面に反転コイル素子パターンの底面が前記金属基板に届かない深さに刻印された樹脂金型を準備するステップと、
前記反転コイル素子パターンの前記底面が前記金属基板に到達するまでエッチングして前記底面下の樹脂を除去するステップと、
前記金属基板を下地として第1の電気めっきにより前記反転コイル素子パターンが刻印されている領域を埋め、前記樹脂金型内に留まるように中心導体膜を形成するステップと、
前記樹脂金型を溶解させるステップと、
前記金属基板から前記中心導体膜を剥離するステップと、を有することを特徴とする方法。 - 有機溶剤で溶解可能な樹脂金型を用いてコイル素子を製造する方法であって、
コイル素子パターンが刻印された第1の金型を金属基板上に密着載置した第2の金型を準備するステップと、
前記第2の金型内に樹脂を注入し、前記第1の金型内に充填させ硬化させるステップと、
前記第1の金型を除去し、反転コイル素子パターンが形成された樹脂金型を作製するステップと、
前記金属基板を下地として第1の電気めっきにより前記反転コイル素子パターンが形成されている領域を埋めるように中心導体膜を形成するステップと、
前記樹脂金型を溶解させるステップと、
前記金属金型から前記中心導体膜を剥離するステップと、を有することを特徴とする方法。 - 請求項1乃至4のいずれかに記載の方法において、
取出された前記中心導体膜を下地として第2の電気めっきにより前記中心導体膜を被覆する表面導体膜を形成し、前記中心導体膜と前記表面導体膜とからなるコイル素子を形成するステップを更に有することを特徴とする方法。 - 請求項1乃至3のいずれかに記載の方法において、
前記表面に反転コイル素子パターンが刻印された樹脂金型がインプリント又は熱プレスによって作製されることを特徴とする方法。 - 請求項1又は2に記載の方法において、
前記樹脂金型が熱可塑性樹脂によって作製されることを特徴とする方法。 - 請求項7に記載の方法において、
前記熱可塑性樹脂が、PMMA,PC又はCOPのいずれかであることを特徴とする方法。 - 請求項1又は2に記載の方法において、
前記金属シード膜は、Cu、Ni、Sn,又はAlのいずれかからなることを特徴とする方法。 - 請求項1又は2に記載の方法において、
前記金属シード膜は、蒸着、スパッタ又はCVDのいずれかにより形成することを特徴とする方法。 - 請求項1乃至4のいずれかに記載の方法において、
前記第1の電気めっきは銅めっきであることを特徴とする方法。 - 請求項5に記載の方法において、
前記第2の電気めっきは銅めっきであることを特徴とする方法。 - 請求項1に記載の方法において、
前記反転コイル素子パターンの形成されていない領域の前記金属シード膜の除去はダマシン法又は研磨にて行われることを特徴とする方法。 - 請求項3に記載の方法において、
前記エッチングがドライエッチングであることを特徴とする方法。 - 請求項3に記載の方法において、
前記エッチングがウェットエッチングであることを特徴とする方法。 - 請求項3に記載の方法において、
前記樹脂金型が2層に積層された上層側の第1の樹脂と下層側の第2の樹脂中に作製されることを特徴とする方法。 - 請求項16に記載の方法において、
前記第1の樹脂がPPからなり、前記第2の樹脂がPMMA又はPETからなることを特徴とする方法。 - 請求項3又は4に記載の方法において、
前記金属基板がNi、SUS、又はNi合金からなることを特徴とする方法。 - 請求項4に記載の方法において、
前記第1の金型はSiからなることを特徴とする方法。
