本発明のポリアセタール延伸繊維の製造方法は、工程1:ポリアセタール樹脂、及びポリアセタール樹脂に対して脂肪酸金属塩を0.01~5phr含有するポリアセタール樹脂組成物を溶融紡糸して繊維を得る工程、及び工程2:工程1で得られる繊維を100℃以上ポリアセタール樹脂組成物の融点未満で延伸して延伸繊維を得る工程を含む。
工程1は、ポリアセタール樹脂、及びポリアセタール樹脂に対して脂肪酸金属塩を0.01~5phr含有するポリアセタール樹脂組成物を溶融紡糸して繊維を得る工程である。
溶融紡糸の条件は、ポリアセタール樹脂組成物の繊維が得られる条件であれば、特に限定されず、例えば、溶融紡糸装置の吐出ノズルの温度をポリアセタール樹脂組成物の融点~250℃に加熱しながら、ポリアセタールの樹脂組成物の繊維状物を引取る条件が挙げられる。溶融紡糸装置として、例えば、一般的な単軸押出機、ギアポンプ、スクリーン、ダイから構成されるマルチフィラメントやモノフィラメントの溶融紡糸装置が挙げられる。
工程1により、ポリアセタール樹脂組成物を溶融紡糸して得られる繊維が得られる。
延伸する方法としては、延伸繊維に対して、実用上十分な引張強度を与えることができる方法であれば、特に限定されないが、繊維をローラーから巻出し、加熱しながら巻取ローラーに巻取る方法で、その巻出ローラーと巻取ローラーの速度比を適宜設定することが挙げられる。また、溶融紡糸時に、高速で巻き取る工程、及び高温・高速の空気流で溶融樹脂を糸状に吹き出す工程等、繊維状に固化する工程が延伸工程を含んでいてもよい。すなわち、工程1及び工程2を1段階で行うこともできる。
延伸工程における加熱温度は、100℃以上ポリアセタール樹脂組成物の融点未満であり、好ましくは120℃以上ポリアセタール樹脂組成物の融点未満であり、より好ましくは「ポリアセタール樹脂組成物の融点-10℃」以上ポリアセタール樹脂組成物の融点未満である。加熱温度が100℃未満の場合は、ポリアセタール樹脂組成物の融点より低すぎるため、糸切れが多発し、高い延伸倍率を得ることができない。更に、外観の悪化や繊維内部の構造欠陥が生じてしまい、高い引張強度が得られない。また、加熱温度がポリアセタール樹脂組成物の融点以上の場合は、加熱時に未延伸糸が溶融し糸切れが生じたり、延伸時にポリマー鎖の配向が進まないためにテンションが掛からず、高い引張強度が得られない。なお、本発明のポリアセタール樹脂組成物の融点は、140~180℃であり、好ましくは150~175℃である。
引張強度が低い場合には、2次加工を行う際に繊維の強度が足りずに、途中で破断、変形したり、2次加工により得られた繊維集合体の強度が低く、実用に堪えない可能性があるため、フィラメントの引張強度は、1.5g/d以上であることが好ましく、4g/d以上であることがより好ましい。
また、繊維の延伸倍率は、所望の引張強度を有する延伸繊維が得られるのであれば特に限定されないが、例えば、2~10倍とすることができ、3倍~8倍であるのが好ましい。延伸倍率は、未延伸繊維の巻出し速度及び延伸繊維の巻取り速度から算出することができる。
工程2により、本発明のポリアセタール延伸繊維が得られる。

・ポリアセタール樹脂
トリオキサンに対して1,3-ジオキソラン(コモノマー)4質量%を共重合してなるアセタールコポリマー:三菱エンジニアリングプラスチックス株式会社製ユピタールF20-03(POM-1)とF40-03(POM-2)を用いた。これらのポリアセタール樹脂は、重合反応時に用いる連鎖移動剤量が相違することにより、異なるMVRを有する。

次に引取り速度を100m/分に固定して連続的に未延伸繊維を採取し、これを引き続き加熱延伸の工程へ導き、ロール温度は100~120℃で3~6倍延伸を行い、フィラメント1本あたりの太さで凡そ6d、48フィラメントからなる約288dのマルチフィラメントを調製した。
延伸後に得られたポリアセタール繊維の外観を目視にて観察し、フィブリル化によるケバ立ち(×)、白化(△)、良好(○)とした。
島津製作所製卓上形精密万能試験機オートグラフAGS-Xに繊維用のチャックを取りつけ、JIS L 1013に準じて引張試験を行い、破断時の応力(引張強度)と伸びを測定した。

- 請求項9又は10に記載の繊維集合体を含む、摺動部材。
- 工程1:ポリアセタール樹脂、及びポリアセタール樹脂に対して脂肪酸金属塩を0.01~5phr含有するポリアセタール樹脂組成物を溶融紡糸して繊維を得る工程、及び
工程2:工程1で得られる繊維を100℃以上ポリアセタール樹脂組成物の融点未満で延伸して延伸繊維を得る工程
を含む、請求項1~8のいずれか1項に記載の延伸繊維の製造方法。 - 請求項12記載の延伸繊維の製造方法で得られた延伸繊維を、更に撚糸機、織り機、編み機、製紐機、製綱機又は縄製造機を用いて二次加工する工程を含む、延伸繊維の繊維集合体の製造方法。
